Mai 2025, Goslar N2 - Es wird gezeigt, wie durch ein ganzheitliches Konzept, beginnend mit der Modellerstellung eines umfangreichen FE-Berechnungsmodells bis hin zur Festigkeitsbewertung unter Verwendung speziell ermittelter Werkstoffkenndaten, die Betriebssicherheit von hochbeanspruchten Kupferkomponenten sichergestellt werden kann. Mit den durchgeführten Werkstoffversuchsreihen an wärmebehandelten und weichgeglühten Kupferproben aus Cu-ETP R250 wurden neben den Standard-Werkstoffkenndaten wie Streckgrenze Rp, Zugfestigkeit Rm, Bruchdehnung A und Elastizitätsmodul E Parameter zur Beschreibung des Werkstoffverhaltens bei zyklischer Belastung bestimmt. Zusätzlich wurde wurde in Abhängigkeit der Wärmebehandlung und der damit verbundenen Ver- oder Entfestigung die Schwingfestigkeit eruiert. Somit ist mit der vorgestellten methodischen Vorgehensweise unter Verwendung tatsächlicher Werkstoffsteifigkeiten und umfangreicher Schwingfestigkeitsdaten eine Betriebsfestigkeitsbewertung möglich. To prevent vibrations, which occur by sudden acceleration or stopping of those masses, elastomeric tubular dampers [1] are used. The dampers are made out of carbon filled elastomers. A good knowledge about the material behaviour of metals is available. But for the numerical investigation of complete deep-drawing dies the elastomeric dampers must be taken into account, too. To characterize the material behaviour of the elastomers tensile tests and pressure tests were carried out. The received material data from the tests were read into LS-DYNA [2]. Simulation models of the tensile test and the pressure test were created for LS-DYNA according to the real dimensions and boundary conditions. For validation purposes, calculations of loading cycles were done to enable a comparison between test data and simulation results. For the calculations the implemented material model *MAT_SIMPLIFIED_RUBBER_WITH_DAMAGE (*MAT_183) was used. The comparison shows a good fitting between the test data and the calculation results with respect to the mechanical material behaviour by using this material model in single loading cases. The settings from the simulations of material tests were transferred to simulations of dampers, which are used in deep-drawing dies. The specimens are geometrically designed to resemble actual subcomponents of forming and cutting dies for sheet metal manufacturing. These subcomponents have failed in the past.Experiments are carried out using a fictive load-time function, which is a modification of an actually measured load curve and has variable mean and amplitude values. This first test series serves as a general validation of a subsequent fatigue analysis. A second test series is carried out with constant mean and amplitude values with a load ratio 𝑅≈0. Here, the load frequencies in the individual test runs are varied between f = 5 Hz and f = 45 Hz in order to investigate the influence of the frequency. Both series are performed on a servo-hydraulic testing machine.The experimental data is then statistically evaluated. The values for the scatter correlate with data from the literature. The data from the test series with the fictive load-time function can thus be used for subsequent validation of a fatigue calculation, which will be addressed in a future publication. Most significant are the findings from the second series of experiments with varied load frequencies, as a significant frequency influence could be detected. Furthermore, the hardening and softening behavior under cyclic loading and the fracture behavior of the materials are analyzed and compared with data from the literature. The former calculates loads using linear-elastic stresses, the latter requires elasticplastic evaluation parameters, such as stresses and strains. These can be determined by finite element analysis (FEA) with a linear-elastic constitutive law, and subsequent conversion to elastic-plastic loads, using the macro support formula by Neuber. In this contribution, an alternative approach to approximate elastic-plastic parameters proposed by Glinka is compared to the the strain-life method using Neuber's formula, as well as the stress-life method of Basquin. Several component tests on 42CrMoS4-QT specimens are investigated. To determine the input data for the fatigue strength evaluations, the entire test setup is computed by FEA. The nodal displacements from these validated full-model simulations are used as boundary conditions for a submodel simulation of a notch, whose results serve as input for the fatigue strength assessments. It is shown that all approaches provide a reliable assessment of components. Our key result is that the strain-life method using the concept by Glinka for notch stress computation, yields improved results in fatigue strength assessments. Therefore, it is desirable to use elements with quadratic function, because of a good stress approximation.The goal of the described investigation is to show if calculation results created by LS-DYNA [1] can be used for durability analyses. Especially the use of quadratic elements is investigated. For the evaluation, on the one hand explicit FE analyses of a special durability test are carried out. These analyses are validated by available test data. To create results for later durability analyses further FE analyses with implicit time discretisation are carried out. Es werden experimentelle Untersuchungen an Proben aus dem Vergütungsstahl 42CrMoS4-QT sowie aus den Gusseisen mit Kugelgraphit EN-GJS-600-3 und mit Lamellengraphit EN-GJL-250 durchgeführt. Die Ergebnisse aus den Versuchen dienen zum einen zur allgemeinen Validierung von Betriebsfestigkeitsrechnungen. Zum anderen wird damit die Frequenzabhängigkeit in Bezug auf stoßartige Belastungen untersucht. Neben den validierten Berechnungsmodellen resultiert aus den Versuchungen die Erkenntnis einer ausgeprägten Frequenzabhängigkeit, welche in zukünftigen Auslegungsrechnungen berücksichtigt werden muss. Bei Untersuchungen an einem Umform- und Beschneidewerkzeug wird die erarbeitete methodische Vorgehensweise aus den Versuchen angewandt. Es wird eine FE-Simulation eines Gesamtmodells erstellt, welche mit Messungen am Werkzeug validiert wird. Die Untersuchungen am Umform- und Beschneidewerkzeug liefern demnach ein validiertes FE-Simulationsmodell, das neben dem Werkzeug das Pressenmodell und die im Fertigungsprozess zu bearbeitende Platine beinhaltet. Unter Anwendung der Submodelltechnik an einer Einzelkomponente werden geeignete FE-Ergebnisse für eine Betriebsfestigkeitsrechnung generiert. Die Betriebsfestigkeitsrechnung erfolgt nach dem validierten Berechnungsmodell aus den Versuchen. Im Zuge der Analysen am Werkzeug findet das validierte Berechnungsmodell für den Gusswerkstoff EN-GJS-600-3 Anwendung. Die Berechnungsergebnisse korrelieren mit tatsächlich aufgetretenen Schäden an einem Bauteil. N2 - The present work includes a new procedure for the operational fatigue strength assessment of tool components considering dynamic influences. Experimental investigations are carried out on specimen made from the quenched and tempered steel 42CrMoS4-QT as well as from the cast iron with spheroidal graphite EN-GJS-600-3 and with lamellar graphite EN-GJL-250. The results of the tests serve on the one hand for the general validation of operational fatigue strength calculations. On the other hand, the frequency dependency in relation to impact loads is examined. In addition to the validated calculation models, the material tests result in the recognition of a pronounced frequency dependency, which must be considered in future design calculations. In investigations on a forming and cutting tool, the methodical procedure developed from the material tests is used. An FE simulation of an overall model is created, which is validated with measurements on the tool. The investigations on the forming and cutting tool provide a validated FE simulation model, which contains the tool as well as the press model and the sheet metal part to be machined in the manufacturing process. Using the submodel technique on a single component, suitable FE results are generated for an operational fatigue strength calculation. The calculation is based on the validated calculation model from the material tests. In the course of the analyzes on the tool, the validated calculation model for the cast material EN-GJS-600-3 is used. The calculation results correlate with damage that has actually occurred to a component.
