Abschlusssachbericht zum AG Turbo Verbundforschungsprojekt COOREFLEX-turbo, Teilprojekt 1.3.6
In der industriellen Praxis beginnt die Entwicklung eines neuen Verdichters aufgrund der hohen Systemkomplexität stationärer Gasturbinen typischerweise mit einfachen, eindimensional mittelnden Modellen, mit denen bereits grundsätzliche Festlegungen getroffen werden können, und setzt sich über zweidimensionale Strömungsbetrachtungen fort bis hin zu dreidimensionalen CFD- und FE-Rechnungen.
Dies erfordert den Einsatz unterschiedlicher Experten aus verschiedenen Disziplinen der Aerodynamik, Strukturdynamik und Konstruktion, und ist verbunden mit einem hohen Aufwand an manuellem Datenaustausch zwischen den einzelnen Analyseprogrammen sowie einer Abstimmung zwischen den unterschiedlichen Auslegungszielen. Ziel des Forschungsvorhabens war daher die Automatisierung des multidisziplinären und bislang manuell und sequenziell ausgeführten Entwicklungsprozesses für den Verdichter einer stationären Gasturbine beim Industriepartner Alstom. Im Rahmen des Forschungsvorhabens wurden die bereits in vorangegangenen Forschungsprojekten entwickelten Prozesse für die Auslegung von Flugtriebwerken auf die höhere Stufenanzahl von stationären Gasturbinen angepasst und entsprechend erweitert. Für die multidisziplinäre Optimierung von Verdichterschaufeln wurde zunächst ein geeignetes Geometriemodell definiert, welches aerodynamischen und strukturellen Anforderungen Rechnung trägt. Für die aerodynamische Bewertung der Verdichterschaufeln konnte die Q3D Auswertung um eine 3D-CFD Analyse ergänzt werden. Zur strukturdynamischen Analyse wurde ein Verfahren zur automatisierten Identifikation von Eigenformen entwickelt, um Eigenform-abhängige Bewertungen durchführen zu können. Durch die Implementierung von Datenbanken in der Verbindung mit Antwortflächenverfahren konnten die strukturellen und aerodynamischen Auswertungen in hohem Maße parallelisiert und ein effizienter, generischer multidisziplinärer Optimierungsprozess entworfen werden.
The flow over macroscopic patterned/structured surfaces was investigated in a subsonic wind tunnel over Reynolds numbers ranging from 3.14 x 104 to 2.77 x 105 for cylinders and from 5.34 x 105 to 11.27 x 106 for plates. The investigations were accomplished by measuring local and global drag, velocity profiles and by visualization of the flow above the surface. The investigations on structured cylinders revealed that a cylinder with outwardly curved structures has a drag coefficient of about 0.65 times of a smooth one. Flow visualization was carried out by using oil-film technique and velocity profile measurements to elucidate the observed effect, and hence present the mechanism responsible for the observed drag reduction. The near-wall velocity profiles above the surface revealed that a hexagonal bump induces local separation generating large turbulence intensity along the separating shear layer. Due to this increased turbulence, the flow reattaches to the surface with a higher momentum and become able to withstand the pressure gradient delaying the main separation significantly. Besides that, the separation does not appear to occur in a straight line along the length of the cylinder, but follow the curved path forming a wave with its crest at 115° and trough at 110°, in contrast to the laminar separation line at 85° on a smooth cylinder. Investigations on structured plates were performed with the help of hot wire anemometry and oil film interferometry. The main concern of the experiments on structured plates was to examine the effect of hexagonal structures on local and global drag of a structured plate. It was accomplished by determining and analyzing the boundary layer quantities like shear stress velocities, shear stress coefficients and momentum thicknesses over a selected Reynolds number range and various locations in streamwise direction. The results indicate that the values of shear stress coefficients measured by the conventional Clauser chart method are up to 13% higher than the ones deduced by the Oil film Interferometry. Additionally, a maximum of 19% reduction in shear stress coefficient behind the inwardly curved structured plate was observed. On the other hand, a dramatic increase of about 120% in global drag coefficient supersedes the observed reduction in shear stresses at rear of the test plates. Investigations on individual hexagonal structures by measuring the shear stresses and the pressure distribution above the surface revealed that an uneven pressure distribution contributing in total drag force is responsible for a huge increase in global skin drag coefficient. Finally, a number of configurations of a wind turbine made of smooth and structured blades were investigated to compare their efficiencies at various flow velocities. No significant deviation in the efficiencies was observed.
Auf dem Gebiet der Prozessintegration und automatisierten Optimierung von Bauteilen nimmt die Triebwerksindustrie eine Vorreiterrolle ein. Insbesondere die aerodynamische Optimierung von Triebwerksschaufeln kann, dank umfangreicher Forschungs- und Entwicklungsarbeit, seit einiger Zeit als Stand der Technik bezeichnet werden. Auf diese Art ist es möglich, trotz kürzer werdender Entwicklungszeiten immer effizientere Schaufeln zu entwerfen, die ihren Beitrag zur notwendigen Reduktion der im Triebwerk produzierten CO2-Emission liefern. Ein wichtiger Schritt beim Schaufelentwurf ist die automatisierte Mehrkriterien-Optimierung einzelner Schaufelsektionen. Hierfür sind geeignete Profilparametrisierungen notwendig, die einerseits genügend Entwurfsfreiheiten bieten, andererseits ohne manuelle Nachbearbeitung sinnvolle Profile liefern. In der vorliegenden Arbeit werden daher drei grundsätzlich verschiedene Möglichkeiten zur automatisierten parametrischen Schaufelprofilerzeugung entwickelt. Im Unterschied zu den meisten bisher vorhandenen Parametrisierungen ist allen drei Methoden gemein, dass die entstandenen Profile stets krümmungsstetig sind. Lediglich beim Übergang zur kreisförmigen Hinterkante wird Tangentenstetigkeit als ausreichend angesehen. Durch diese Vorgehensweise können, anders als vorher, sehr günstige Geschwindigkeitsverläufe an Saug- und Druckseite ohne Überhöhungen an der Vorderkante erreicht werden. Innerhalb eines auf einem Hochleistungs-Rechen-Cluster parallelisierten Mehrkriterien-Optimierungsprozesses, in dem beispielhaft der Mittelschnitt eines Stators einer Hochdruckverdichterstufe aerodynamisch optimiert wird, werden die drei Methoden anschließend miteinander verglichen. Es kann gezeigt werden, dass alle drei Parametrisierungen zu Profilen führen, die bezüglich ihrer aerodynamischen Verluste deutlich besser sind als ein manuell entworfenes Referenzprofil.
Nowadays industrial aerodynamic compressor design is based on mature computer programs developed during several decades. State of the art is to split the complex design process into subsequent design subtasks which are solved by different experts via time-consuming parameter studies. Isolated design of subproblems based on human intuition, however, will result in sub-optimal solutions only. Due to the increasing demand on higher aero engine performance and design cycle time reduction the aspects of process integration and automation as well as numerical optimization become more and more important in today’s aerodynamic compressor design. The intention of this work is to show how process integration and optimization can be used efficiently to support engineering design work in optimal solution finding. Since the aerodynamic compressor design is characterized by many design parameters, multiple constraints and contradicting objectives, multi-objective optimization is used to find Pareto-optimal solutions from which the design engineer can choose trade-offs for his particular design problem. The improvements in terms of process acceleration and design optimization are demonstrated for three selected, but typical industrial engineering design tasks required in three different design phases of the aerodynamic compressor design process, namely preliminary design, throughflow off-design, and blading procedure.
