In this lecture, the safety assessment of hydrogen gas storage systems is presented using the example of composite pressure vessels. The main element is a probabilistic approval approach based on five steps. Firstly, the testing and evaluation of properties at the beginning of life are shown. Secondly, methods for artificial aging and the effect on the residual strength are presented. Thirdly, testing against dedicated accidents is introduced. Fourthly, effects on the surveillance of production quality are discussed. Finally, degradation and the end of life are estimated. Background information and examples are given for each step. The assessment presented is a method applicable for many safety-related systems.

Offshore wind energy plays an important role for the desired transition towards a carbon dioxide free industry within the next decades. However, the grounding of the offshore wind plants governs the overall installation process besides bureaucratic bottlenecks.
The application of lightweight principles in steel construction, e.g. the usage dissolved load-bearing structures, so called Jackets foundations, offer great potential in reducing the resource consumption, especially with respect to the needed amount of steel.
In this context this paper focuses on a fully digitalization of the welding manufacturing and as well as testing chain to enable a fully automated manufacturing as well as quality assessment of tubular nodes as key element of Jackets foundation structures. Furthermore, the relationship between the seam shape geometry and resulting fatigue strength is evaluated by numerical methods incorporating bionic principles. It is shown that tubular nodes can be welded fully automatically taking geometry tolerances into account. Moreover, the seam shape could be manufactured as requested by the numerical models which offers great potential for an extended lifetime. Subsequently, the improvements in resource efficiency and reduction of carbon dioxide emissions are evaluated by a life-cycle-assessment.

Against the backdrop of the sustainability transition of economies worldwide, decarbonizing road traffic is high on the agenda. This has focused the interest of policymakers and automobile manufacturers on sustainable, zero-emission powertrain technologies. Among these technologies, hydrogen fuel cell (FC) vehicles have a positive climate impact, given that their hydrogen is produced from renewable energy. However, FC vehicles have not yet gained significant market shares. Therefore, based on the technological innovation systems (TIS) approach, this study analyzes how FC vehicles are influenced by EVs and internal combustion engine (ICE) vehicles as their context structures. To operationalize the technology relations between our focal FC-TIS and its context structures, we use the sum of international publications, patents filed at the European Patent Office, and international ISO and IEC standards as indicators for each technology. Our results show that the FC-TIS is dominated by its context structures, especially regarding commercially relevant patents and international standards. Therefore, we conclude that the FC-TIS is in its formative life-cycle phase and identify the need for intensified patenting and standardization in relation to the competing EVs and ICE vehicles.
Additive manufacturing (AM) processes enable the efficient production of advanced constructions. New developments in topology optimization are leading to weight-optimized designs of increasing complexity. Direct energy deposition processes (DED) such as wire and arc-based additive manufacturing are an important method of additive manufacturing. The wire filler metals enable a wide range of materials, while the arc process provides a high deposition rate compared to laser and powder-based processes. Combined with the use of high-strength steels, the thickness of walls or components can be significantly reduced in the context of lightweight construction, which results in significant savings in energy, costs, time and resources. Suitable high-strength steel filler metals are commercially available for DED-arc AM processes. However, guidelines and quantitative knowledge about welding stresses and cold cracking issues during component production and service are lacking. This limits the industrial application considerably. In a joint project of BAM and Chemnitz University of Technology, the main influences and complex interactions of material, production process, design and processing steps on the residual stress level are investigated. The aim is to develop processing recommendations and a cold cracking test for economical processing and stress-related design of high-strength steels with DED-arc. This study focuses on residual stress analysis by neutron diffraction (ND) and X-ray diffraction (XRD) on defined test specimens. The ND analysis were performed at the Paul Scherrer Institute- Villigen, Switzerland (PSI) and the XRD analysis at BAM. The study shows a quantitative and qualitative comparison of the residual stress magnitudes and distribution between the component bulk (ND) and surface (XRD) analyses. The ND analysis reveals that in DED-arc AM walls the residual stresses dominate in the direction of welding and are negligibly small in each case transverse to the direction of welding. The topology of the analyzed residual stresses shows almost identical residual stress maps compared to XRD. In addition, the residual stresses are significantly influenced by the solid phase transformation of the material due to low cooling times and less post heat treatment cycles of following AM layers in the area of the top layer.

Lithium-ion batteries usually consist of numerous individual cells. There is ongoing discussion about enhancing sustainability by considering the replacement of heavily aged or damaged cells. Nevertheless, the planned replacement of individual cells poses significant challenges in ensuring the required reliability and safety of the refurbished device.
Lithium-ion batteries (LIBs) are essential for the electrification of vehicles and play an important role for stationary storage units needed for grid-balancing. Research groups all over the world work on the improvement of LIBs regarding an increase in energy density as well as cycle-life and a decrease in costs. Next to these research topics, a continuously uprising and crucial field is safety features of LIBs, which can be implemented at different levels, such as material, cell, battery and system level.
The abuse/misuse of a LIB can cause an internal release of heat which can trigger a chain of exothermic reactions on cell level. Hence, the cell temperature increases dramatically, causing the so-called thermal runaway (TR), possibly leading to flames and/or explosion of the cell. Moreover, the TR of one cell can initiate the TR of adjacent cells leading to a so-called propagation, possibly, causing the TR of the whole battery. Ideally, easily obtainable key features of a certain cell – such as cathode type, cell format, cell energy and state of charge (SOC) - could allow the prediction of its behaviour under abuse conditions. In the present study, we will discuss the latest result of our safety tests on cell level employing an external heater as TR-trigger. Single cell tests will be analysed regarding different hazardous features during the TR, e.g., cell temperature, occurrence of flames, peak pressure, gas amount and gas composition. Moreover, the possibility of a TR-propagation and the respective propagation speed will be gained from propagation tests utilizing six cells with identical SOC. In total, the study comprises over 200 tests on cell level. The gained data set is analysed in respect to the cell parameters, such as cell format, cell energy, SOC and the cathode type as well as the atmosphere (air vs. N2) present during the test. A special focus is put on the discussion of general conclusions linking cell parameters to TR-effects and propagation behaviour.
The findings regarding common conclusions between key features and TR-effects can enable a rather facile selection process of cells/batteries for certain applications according to specific safety targets. Moreover, it allows to choose cell-specific safety measures, suitable during operation. In further works, the study will be extended to end-of-first life cells yielding important conclusions regarding crucial safety aspects for the implementation of those cells in 2nd-life application. Generally, the presented results can increase the overall understanding of the TR mechanism supporting the design of advanced measures to enhance the safety on cell level in the future.
Lithium-ion battery (LIB) powered devices, such as laptops, mobile phones and power tools are ubiquitous in our daily lives. Moreover, LIBs are essential for the electrification of vehicles, and play an important role for stationary storage units needed for grid-balancing. The improvement of LIBs, in terms of increasing energy density as well as cycle-life and decreasing costs, is tackled by numerous research groups all over the world. In the last years, research regarding safety aspects has steadily gained more interest. The safety of LIBs can be implemented at different levels, such as material, cell, battery and system level.
The abuse/misuse of an LIB can lead to an internal increase in heat which can trigger a chain of exothermic reactions on cell level. Thus, the cell temperature increases dramatically causing the so-called thermal runaway (TR). This process can lead to flames and/or explosion of the cell. Furthermore, the TR of one cell can initiate the TR of adjacent cells causing the so-called propagation, possibly, leading to the TR of the whole battery.
Herein, we will show the latest result of our safety tests on cell level employing an external heater as TR-trigger. Regarding single cell tests, we will compare different hazardous features during the TR, e.g., cell temperature, occurrence of flames, peak pressure, and toxic gases, depending on the cell format, cell energy and the cathode type. The same cell parameters will be used to discuss the results of the propagation tests. Moreover, the influence of the state of charge (SOC) and the present atmosphere (air vs. N2) as well as the repeatability will be discussed. Overall, the study comprises over 180 tests on cell level.
The findings regarding the TR behaviour can be used to create a hazard-classification scheme of LIBs, e.g., allowing the definition of (cell type specific) conditions for a safe transport. Furthermore, the results can increase the general understanding of the TR mechanism promoting the development of advanced measures to enhance the safety on cell level in the future.

Deconvoluting the impact of early-life abuse conditions on the degradation of lithium-ion cells
(2023)
The successful repurposing of degraded lithium-ion (Li-ion) batteries in second-life applications is a vital step towards achieving a circular economy. While reusing aged Li-cells is a promising way of mitigating their overall environmental footprint, it is crucial to anticipate their future safety and performance characteristics . Unfortunately, predicting these properties is a cumbersome task, essentially caused by limited knowledge of the interference of different degradation modes in the cells’ first life.
To still enable estimating of these parameters from a current state, the present study systematically investigates the impacts of abusive conditions in an early phase of the cells’ life on their subsequent degradation behavior. For this purpose, individual Li-cells are initially stressed by different measures such as overcharging, deep-discharging, plating, and deliberate combinations of the aforementioned methods. Electrochemical performance indicators are monitored during subsequent cycling of the cells which provides insights into the interdependencies of different degradation modes induced by specific stress conditions. In this manner, it is clarified whether or not the total degradation can be determined by a convolution or a superposition of individual deterioration effects and, thus, be described as a multidimensional state function.
This knowledge will finally contribute to a better understanding of the performance and safety behavior of degraded Li-ion batteries which can help to successfully implement them into second-life applications.
Task 3 of Work package 8 (Spent Fuel Characterization) of the European Joint Programme on Radioactive Waste Management (EURAD) investigates the behaviour of nuclear fuel and cladding after discharge. The aim of the work is to understand and describe the be-haviour of spent nuclear fuel (SNF), irradiated cladding, fuel/cladding chemical interaction (FCCI) and ageing under conditions of extended interim storage, transportation and em-placement in a final disposal system. BAM contributes to the project as partner and leads Task 3. The presentation gives an overview of the project status, main achievements in experimental work and modelling studies, deviations from the plan, delays and challenges ahead.
The prevention of brittle fracture of spent fuel claddings during long-term dry interim storage is based on experimental investigations, numerical analyses and assessment methods for predicting the mechanical behavior and determining limiting conditions. The ring compression test (RCT) is an established experimental method for characterizing cladding material. Test results for various high-burnup pressure water reactor zirconium-based fuel cladding alloys (e.g., ZIRLO®, M5®) are publicly available. To reduce the effort associated with irradiated samples in hot cells, it is helpful to perform studies on unirradiated surrogate cladding material. Based on such experimental data, load-displacement curves were numerically analyzed for selected cladding materials. In the presence of radial hydrides, a sample may suddenly fail by fracture even at small deformations. Noticeable load drops in the RCT occur associated to unstable crack propagation through the radial hydride network. The failure mechanism is quasi-cleavage in the hydrides and micro-void nucleation, growth, and coalescence in the zirconium matrix, with ductile tearing patches connecting neighboring hydrides. The failure process was simulated by cohesive zones controlled by the fracture energy and the cohesive strength. A modeling approach is presented in which the radial hydride morphology is taken into account. Based on the developed fracture mechanics approach with cohesive zone modeling, not only the deformation behavior but also the failure behavior of irradiated as well as unirradiated claddings with radial hydrides under RCT loading conditions can be adequately described.
The presented research work examines the effects of different fuel-air equivalence ratios and initial pressure on ignition temperature.
This study shows a non-monotonic pressure dependence in stoichiometric mixtures at varying pressures from 1 to 10 bar and a low sensitivity to changes in the equivalence ratio (0.5-2). The results form the basis for our future research into the complex interaction between lubricant characteristics and hydrogen-air mixtures to better understand pre-ignition phenomena in internal combustion engines.

Within fracture mechanics safety assessment for steels in nuclear technology, the probabilistic master curve (MC) concept according to ASTM E1921 is currently used for quasi-static loading conditions as a supplement to the established deterministic ASME reference curve concept. However, for ductile cast iron (DCI), a systematic review of potential modifications to the assumptions and the procedure according to ASTM E1921 and an associated validation are still lacking. For this reason, the application of the fracture mechanics MC concept to ferritic ductile cast iron is being investigated in a recently started joint research project between MPA Stuttgart and BAM Berlin. According to the IAEA guidelines SSG 26, the safety assessment of DCI containers for transport as well as storage of radioactive materials is based on the fracture mechanics criterion of general crack initiation exclusion. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods. Therefore, a methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using samples extracted from a component. For the experimental program, a DCI material will be produced as it is generally used for transport and storage containers. A basic mechanical-technological material characterization consisting of tensile, Charpy and Pellini tests is planned and a comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens. Numerical analyses of different specimen geometries and test setups are planned to investigate the influences of stress triaxiality and loading rate. Throughout the experimental program, the microstructure-property relationship will be investigated based on quantitative metallographic and fractographic analyses. Finally, different MC assessment strategies will be considered and modifications will be made if necessary.
Within a research cooperation between BAM and Gexcon as part of the SH2IFT program, large scale experiments have been performed at the Test Site Technical Safety of the Bundesanstalt für Materialforschung und –prüfung (BAM) to determine the hazards emerging from a vacuum insulated cryogenic storage vessel containing liquified hydrogen (LH2) is caught in a fire engulfing it.
Ammonia Safety
(2023)
In order to share the latest technological information in the gas field and develop the gas industry, the Korean Gas Safety Corporation host an international gas safety seminar every year by inviting domestic and foreign experts. In year 2023, the seminar focussed on the latest trends in ammonia safety management and utilization technology. BAM was asked to give a presentation on ammonia safety and its flammability in specific. Based on the international flammability classification the required explosion protection measures were presented, which are defined by the European ATEX rules. As final part of the presentation the German strategy on transformation of existing infrastructure, here especially the transformation of landbased LNG terminals, was shown as well.
Ammonia Safety
(2023)
Ammonia is an energy source that has been produced and used on a large scale for many decades, primarily as a fertilizer or feedstock in nitrogen chemistry. The CAMPFIRE alliance, founded as part of the "WIR!- Wandel durch Innovation in der Region" funding program of the German Federal Ministry of Education and Research (BMBF), aims to research and develop new energy conversion and storage technologies for the future energy system based on green ammonia. The safe handling of ammonia is an important issue along the entire value chain. Therefore, the alliance has organized a webinar to discuss the topic of ammonia safety and in particular its flammability. BAM's contribution presented the topic of flammability in detail, placed the classification of ammonia in an international, European and national context and presented the basic principles of explosion protection that result from this and must be observed during use and application.

As a non-destructive characterization method, synchrotron X-ray imaging, especially tomography with hard X-Rays, plays an important role in structural 3D characterization. The imaging capabilities allow for in-situ and operando experiments. In this presentation the equipment, data handling pipeline as well as various examples from material science are presented.
The aim of the study is to infer the soil stratification from the provided CPT and borehole data. We infer the soil type at any location within the domain of interest from the SBT index Ic (Robertson, 2009). This index can be directly related to the CPT data through an empirical correlation model. In addition, the soil classes contained in the borehole logs can be expressed as bounds on Ic. A log-transformation was applied to Ic, Y = ln(Ic), and Y was modelled by a 3D Random Field, with a fully Bayesian hierarchical Gaussian Process model to explicitly capture uncertainties.
Porous carbons with tuneable functionalities and morphologies have extensively been employed as electrode materials in a variety of electrochemical energy conversion and storage systems for instance in fuel cells and electrolysers as active catalysts and catalyst supports, and in secondary batteries as anode materials. Amorphous carbons with well-developed pore structures are of particular interest due to their superior mass-transport characteristics and remarkable charge storage capacities.
Measurements are an important fundament of natural science in general and of chemical analysis in particular. Metrology is the science (and art) of performing measurements. The basic concepts and terms of metrology and their practical implementation are introduced. The very special peculiarities of chemical measurements that are absent in physical measurements are discussed.
The safe storage of radioactive material in nuclear waste repositories is a major task of our societies. The sealing function of such repositories is depending on the ability of the applied construction materials to form and maintain a geotechnical barrier with the surrounding rock. Corrosion of the construction material can lead to leakage of radioactive compounds and must therefore be avoided or minimized. Since concretes based on conventional Portland cement have not been found suitable in this context, alternative binders must be evaluated.
One such class of binders are hybrid cements, which are blends of low fractions of Portland cement or Portland clinker and high fractions of supplementary cementitious materials, such as blast furnace slag and fly ash, activated by an alkali salt. Besides a low heat of hydration and a sufficient early compressive strength [1], chemical similarities with ancient Roman concrete suggest an excellent durability in saline environments [2], which makes these cements potentially suitable for applications in nuclear waste repositories in evaporite rock, such as the Morsleben repository in Germany.
In the present study, two previously designed and characterized [3] hybrid cements, an alkali-activated slag/fly ash blend, and an OPC paste were studied regarding their resistance against corrosion in an aggressive saline solution. The saline solution was designed by the Gesellschaft für Anlagen- und Reaktorsicherheit (GRS) [Association for Facility and Reactor Safety] as a reference representing a solution forming as the result of contact of surface water with evaporite rock. The cement pastes were exposed to the saline solution up to 70 days and characterized by X-ray diffraction, thermogravimetric analysis and spatially resolved X-ray fluorescence spectroscopy. In addition, thermodynamic modelling was performed to simulate the alterations of the phase assemblage with increasing exposure to the saline solution and, thus, provide indications on the long-term durability of the cement pastes.
The experimental results revealed a correlation between the Portland clinker content of the cements and the resistance of the cement pastes against attack by the saline solution. This outcome was related to the formation of portlandite when sufficient clinker was available, which maintained the pore solution pH at ~12.5, and thus prevented the dissolution of cementitious phases. Once portlandite was consumed, C-N-A-S-H and ettringite dissolved and released calcium, aluminium, and hydroxide ions in the solution, maintaining the pH at ~10. In this pH range, the formation Cl-AFm phases was observed. At lower pH values, i.e., extended exposure durations, gypsum was the major corrosion product. The pH-dependent dissolution and formation of phases lead to pronounced zonation in the exposed cement pastes. Thermodynamic modelling indicated that the dissolved silicon from C-N-A-S-H reacts with magnesium ions in the saline solution to form M-S-H, and that long-term exposure eventually leads to a material rich in amorphous silica and brucite.
The application of composite overwrapped pressure vessels (COPV) to store hydrogen and other compressed gases, especially when operating at high pressures, imposed the need for an innovative and reliable approach to ensure the safe operation of the system. Continuous structural health monitoring (SHM) based on ultrasonic guided waves (GWs) is a promising approach due to the ability of the wave to propagate for long distances and go around complex structures, moreover the high sensitivity to various failure modes such as delamination, matrix cracking and debonding. In this study, we scrutinize the behavior of (GWs) within the COPV using a network of PZT elements that are used for excitation and sensing. A laser doppler vibrometer (LDV) was also used to scan the surface of the vessel in various directions. L(0,1) and L(0,2) were observed in the captured signal. The L(0,2) appeared to be a dominant mode in the COPV and was capable of propagating along the entire length and maintaining a good signal-to-noise ratio. The L(0,2) mode maintained the same phase velocity when it is captured at various excitation angles (0, 45, and 90 degrees). The reduced effect of the orthotropy of the materials on the propagating waves is an important result as it will reduce the complexity in data processing when performing damage identification.

Defect-hydrogen interaction in Al alloys: Challenges and benefits revealed by ab initio calculations
(2023)
Climate change motivates the search for light-weight materials for transportation and energy storage solutions. As one of the challenges, the deleterious effect of hydrogen on the mechanical properties of metallic alloys is known to reduce the applicability of metallic alloys, motivating the characterization and simulation of hydrogen-defect interactions in these materials. In this work, the interaction of hydrogen with planar defects in aluminium has been investigated by means of ab initio simulations.
On the one hand, two distinct types of GBs have been considered – the Σ11(113) [011] with a close-packed interface structure and the Σ5(210) [001] with a more open interface structure – in order to reveal the mechanisms governing the H segregation energetics. The investigations are afterwards extended to the impact of solutes in the Al alloy. Two scenarios are compared: Their segregation to the grain boundaries and their binding in precipitates. We therewith gained insights into the role of the solute size on the structural and chemical embrittlement in absence and presence of hydrogen. A thermodynamic assessment of the impact of solutes onto H chemisorption in the interfacial vicinity is provided by performing a high-throughput analysis for potential alloying candidates. The identified trends of the solute-H interactions are used to examine the relative importance of changes in hydrogen enhanced decohesion as a thermodynamic effect.
On the other hand, the interaction of hydrogen with defects can be beneficial for the formation of metal hydrides. To enhance the formation and stability of such often highly volatile hydrides we have consider a novel concept: tailoring and employing the negative pressure of microstructural and structural defects to enhance H solubility and thus hydride formation. Using systematic ab initio and atomistic simulations, we demonstrate that an enhancement in the formation of hydrides at the negatively pressurized crack tip region is feasible by increasing the mechanical tensile load on the specimen. The theoretical predictions have been used to reassess and interpret atom probe tomography experiments for a high-strength 7XXX-aluminium alloy that show a substantial enhancement of hydrogen concentration at structural defects near a stress-corrosion crack tip. Based on these insights we derive strategies for enhancing the capability of metals as H-storage materials.
Extensive experimental observations indicate the presence of nano-voids and the increase of free volume along the grain boundaries in hydrogen contaminated metals. This rate-dependent phenomenon motivates theoretical investigations of the underlying mechanisms. Here, a hydrogen enhanced cross-slip (HECS) mechanism in the close vicinity of the grain boundaries is demonstrated by direct molecular dynamics simulations. To this end, the interaction of the screw dislocations with a variety of symmetric tilt grain boundaries in H-charged and H-free bicrystalline nickel specimens is examined. The presence of segregated hydrogen atoms at the grain boundaries induces a stress field in their vicinity, and thus the barrier for cross-slip of screw dislocations considerably decreases. The enhanced crossslip of dislocations facilitates the formation of jogs. These jogs can form vacancies during the glide process. This mechanism shows nano-scale evidence of enhanced vacancy formation and subsequent increase in the free volume along the grain boundaries in the presence of H. This increase of the free-volume along the grain boundary dmaages the material and induce further embrittlement in addition to the direct effect of hydrogen in decreasing the fracture energy.
Research into new sources for EUV lithography is driving advancements in experimental methods tailored for this short wavelength range. This progress enables the exploration of spectroscopic techniques aimed at monitoring electronic transitions within this energy spectrum. Laser-induced breakdown spectroscopy (LIBS) serves as a rapid tool for elemental analysis, primarily established in the UV-vis range. However, LIBS encounters challenges such as limited repeatability precision and elevated background noise resulting from continuum radiation.
In parallel, laser-induced extreme UV spectroscopy (LIXS) delves into the initial stages of plasma evolution, characterized by the emergence of soft X-ray and extreme UV radiation. The method benefits from a fast timeframe and constrained plasma confinement, leading to better precision. Nevertheless, LIXS encounters convoluted spectra arising from unresolved transition arrays (UTA), particularly pronounced for heavier elements. This complexity renders conventional univariate data analysis impractical, demanding the adoption of a multivariate data analysis approach.
Multiple cathode samples, each coated with varying stoichiometries of lithium nickel manganese cobalt oxide (NMC), were prepared and used for calibration purposes. Through the application of Partial Least Squares (PLS) regression, a robust correlation with an R2 value exceeding 0.97 was achieved. The LIXS technique underwent a comparative evaluation against UV-vis LIBS. Furthermore, a comparison between univariate and multivariate analysis approaches was conducted, incorporating validation through y-randomization to mitigate overfitting risks.
The viability of this approach was confirmed through the testing of an NMC reference material. The results showed metrological compatibility with reference values, underscoring the potential capability of the proposed methodology.
