Laser-Metal-Deposition (LMD) and Plasma-Transferred-Arc (PTA) are well known Technologies which can be used for cladding purposes. The prime objective in combining LMD and PTA as a Hybrid Metal Deposition-Technology (HMD) is to achieve high Deposition rates at low thermal Impact. Possible applications are coatings for wear protection or repair welding for components made of steel. The two energy sources (laser and Plasma arc) build a Joint process Zone and are configurated to constitute a stable process at laser powers between 0.4-1 kW (defocused) and Plasma currents between 75-200 A. Stainless steel 316L serves as filler material. For this HMD process, a Plasma Cu-nozzle is designed and produced by powder bed based Selective Laser Melting. The potential of the HMD Technology is investigated and discussed considering existing process. This paper demonstrates how the interaction of the two energy sources effects the following application-relevant properties: Deposition rate, powder Efficiency and energy Input.
In einer Vielzahl technischer Anwendungen spielt die Aufrechterhaltung eines definierten Reibungs- und Verschleißverhaltens zwischen bewegten Oberflächen für die Sicherheit und Funktionalität eine entscheidende Rolle. Die Oberflächentechnik versucht durch geeignete Verfahren die Randschichten zu ertüchtigen, um Reibung und Verschleiß zu kontrollieren. Eine Verbesserung der Materialeigenschaften kann durch flächige Beschichtungen erreicht werden. Zusätzlich ermöglichen Oberflächenstrukturierungen breite Möglichkeiten zur Beeinflussung des Schmierungszustandes bzw. der Kontaktbedingungen. Neben Negativstrukturen bieten ebenfalls erhabene Mikrostrukturen großes Potenzial zur Beeinflussung des tribologischen Verhaltens. Ihr Einsatz ist aber aufgrund der besonderen Verschleißproblematik erhabener Strukturen momentan limitiert, so dass in der Regel zusätzliche verschleißreduzierende Beschichtungen notwendig werden.
In diesem Beitrag wurde das Verfahren der Laserimplantation angewandt, mit dem erhabene und separierte Oberflächenstrukturen hoher Verschleißfestigkeit in einem Fertigungsschritt erzeugbar sind. Das Verfahren basiert auf einem lokalisierten Dispergieren von Hartstoffpartikeln. Hierfür wurde erstmalig ein gepulster Faserlaser mit hoher Strahlqualität zur Erzeugung punkt- und linienförmiger Mikrostrukturen angewandt. Versuche wurden auf dem Kaltarbeitsstahl X153CrMoV12 unter Anwendung von Titandiborid als Hartstoff durchgeführt. Anhand von Härtemessungen konnte gezeigt werden, dass sowohl punkt- als auch linienförmige Strukturen mit Härten über 1000 HV1 und einer feinkörnigen Mikrostruktur mit feinverteilten Hartstoffpartikeln herstellbar sind. Des Weiteren war es möglich, die Implantgeometrien, welche an Querschliffen und durch Weißlichtinterferometeraufnahmen erfasst wurden, durch die Pulsleistung und Pulsdauer zu steuern.
In diesem Vortrag werden die aktuellen Forschungsergebnisse im Bereich der ökologischen Bilanzierung von Schweißprozessen dargestellt. Der Fokus liegt hierbei in der Ermittlung relevanter Wirkkategorien zur Charakterisierung der Umweltwirkungen von Schweißprozessen. Exemplarisch für verschiedene Verfahrenskombinationen werden die ökologischen Umweltwirkungen auf Basis eines Life Cycle Assessments ermittelt und verfahrensspezifische Einflussgrößen analysiert.
This paper represents the results for proposed optical flow method based on the Lucas-Kanade (LK) algorithm applied to two different problems. The following observations can be made:
- The estimated strain and displacement for conducted tensile test are generally very close to those measured with conventional DIC-technique.
- The LK technique allows measurement of strain or displacement without special selection of a region of interest.
Using a novel optical measurement technique together with the optical flow algorithm, a twodimensional deformation analysis during welding was conducted. This technique is the first to provide a measurement of the full strain field locally in the immediate vicinity of the solidification front. Additionally, the described procedure of the optical measurement allows the real material-dependent values of critical strain characterizing the transition to hot cracking during laser welding processes to be determined.
In this study, a three-dimensional CFD-simulation model was developed to simulate the fluid flow in the weld pool. The CFD-model showed a bulging region in the middle of the depth, which is separated from the top surface and bottom surface by two narrowing regions. It can be concluded that the interaction of the movement of the laser source with the Marangoni vortex leads to a teardrop shape at the upper and bottom surface of the workpiece. Additionally, it shows that the bulging in the weld is a result of the backflows on the upper and lower sides due to the thermo-capillary-driven flows. The weld pool shape was used as a heat source in a two-dimensional thermomechanical model, which allows a highly accurate transformation of the weld pool dimensions obtained from the CFD model. This developed technique allows the consideration of physical aspects, which cannot be considered when using traditional heat sources. The mechanical model has shown that the chronological order of the solidification of the weld has a significant influence on the nature and distribution of the stresses in the weld. High tensile stress has been observed in the bulging region, i.e. in the susceptible region for solidification cracking, when compared to the other narrowing regions, which show compressive stress.
The present research work aims at clarification of the effect of the welding electrode type on the mechanical properties of SMA welded joints of 9%Ni steel plates. Properties of produced SMA welded joints were evaluated using different non-destructive and destructive investigation methods. In comparison with the conventionally used Ni-based welding electrode ENiCrMo-3 (AWS A5.11), an experimentally produced non-conventional ferritic welding electrode with 11%Ni (ENi11-Company specification) has resulted in a better combination of the mechanical properties of SMA welded joints of this steel type for critical cryogenic applications. Besides, a positive economic impact for the experimentally produced non-conventional ferritic welding electrode, due to its lower cost, could be another attractive aspect.
The present research work encloses results of experimental investigations of the interaction between welding process parameters for laser-beam and hybrid-laser-arc as well as type of the filler metal and the achievable mechanical properties of the weld joints on steel grade X8Ni9+QT640 for cryogenic service containing 9% nickel. The results obtained contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of facilities for the liquefaction, storage and the transport of natural gases (LNG facilities). The results show, that the martensitic microstructure of the laser weld metal including low amount of retained austenite not exceeding 3.5% leads to the relatively low V-notch impact energy. The remarkable heterogeneity in the chemical composition of the weld metal through the weld thickness could be recognized in the case of hybrid-laser-arc welding with ERNiCrMo-3 austenitic filler metal, what also led to insufficient impact toughness of the weld metall. The most promising results could be achieved by using 11%Ni filler wire, which is similar to the base metal and provides a homogeneous microstructure with uniform distribution of Ni through the weld seam. It is remarkable, that a correlation between Charpy impact toughness and wire feeding speed and respectively process heat input exists. The highest toughness values were 134±58 J at -196C. The both laser as well as laser-hybrid welds passed the tensile test. The failure stress of 720±3 MPa with a fracture location in the base material was achieved for all samples tested.
The additional element from the filler wire in the laser beam welding is usually distributed inhomogeneously in the final weld due to the high solidification rate of weld pool. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters.
Der vorgestellte Modellierungsprozess dient zur Abschätzung einer geeigneten äquivalenten Wärmequelle und Berechnung des thermischen Verhaltens beim Laserstrahlschweißen. Die Methode Kombiniert die Vorteile von gägngigen Simulationsverfahren und reduziert die berücksichtigte Anzahl an physikalischen Aspekten und Kalibrierungsparameter. Durch die modellierten physikalischen Phänomene konnten die Informationen über die Strömung im Schmelzbad und dessen Einfluss auf die resultierende lokale Temperaturverteilung und folglich auf das transiente Temperaturfeld gewonnen werden. Dadurch wurde die Simulatioszeit(inkl. Kalibrierungsaufwand) auf weniger als einen Tag Rechenzeit verringert.
Elektromagnetische Porenreduktion beim Laserstrahlschweißen von Aluminium-Druckgusslegierungen

Innerhalb der vorliegenden Untersuchung wurde ein elektromagnetisches Schmelzbadbeeinflussungssys-tem zur Reduktion des Porenanteils beim Laserstrahlschweißen von Aluminium-Druckguss verwendet. Hierbei wird der Unterschied der elektrischen Leitfähigkeiten zwischen Gas- bzw. Lufteinschlüssen und geschmolzenem Aluminium gezielt genutzt, um die im Schmelzbad eingeschlossenen Poren während des Laserstrahlprozesses zur Oberfläche zu verdrängen. Die dafür erforderlichen Lorentzkräfte werden durch ein oszillierendes Magnetfeld erzeugt. Bei den Laserstrahlschweißversuchen handelt es sich um Ein-schweißungen in Wannenlage (PA-Position) von 6 mm dickem Aluminium-Druckguss AC-AlSi9MnMg. Über einen zuvor optimierten Laserschweißprozess wurde durch zusätzlichen Einsatz eines elektromag-netischen Feldes dessen Wirkung hinsichtlich des Porengehaltes und der Oberflächenrauheit untersucht. Die Auswertung der Schweißnähte erfolgte anhand von Querschliffaufnahmen, Röntgenbildern sowie Computer-Tomographie (CT) Aufnahmen. In Abhängigkeit von der verwendeten magnetischen Fluss-dichte konnte eine Reduktion des Porenanteils von bis zu 75 % erzielt werden, wobei vor allem großvolu-mige Poren erfolgreich aus dem Schmelzbad entfernt werden konnten. Zudem konnte eine Reduktion der Oberflächenrauigkeit von ebenfalls bis zu 75 % erreicht werden.

Additive Fertigungsverfahren, speziell das selektive Laserschmelzen sowie das Laserpulverauftragsschweißen, ermöglichen eine enorme Steigerung der Flexibilität und erlauben Kleinserienteile mit hoher Genauigkeit und geringen Kosten herzustellen.
Für den erfolgreichen wirtschaftlichen Einsatz dieser neuartigen Fertigungsverfahren spielt die Einhaltung des First-time-right-Prinzips eine entscheidende Rolle: Bauteile sollten bereits im ersten Versuch allen Anforderungen genügen. Aufgrund der jungen Geschichte dieses Fertigungszweigs und der damit einhergehenden fehlenden Erfahrungen und Richtlinien ist diese elementare Forderung heute nur in wenigen Fällen realisierbar. Die geforderten Qualitätsstandards können aktuell nur über experimentelle Iterationsschleifen eingehalten werden, sodass das große Potential einer flexiblen und schnellen Fertigung in erheblichem Maß reduziert wird. Die Komplexität der gefertigten Bauteile und die des Prozesses an sich lassen eine erfahrungsbasierte Vorhersage der Verzüge und Eigenspannungen kaum zu. Zudem werden auch in Zukunft Richtlinien und Normen nicht das komplette Anwendungsspektrum abbilden können. Die eigenspannungsbedingten Verzüge spielen demnach eine bedeutende Rolle und stellen zusammen mit dem Erreichen der Maßhaltigkeit eine entscheidende technologische Herausforderung beim Einsatz additiver Fertigungsverfahren dar. Die numerische Simulation ermöglicht die Vorhersage von Bauteilverzügen und –spannungen und kann durch virtuelle Abprüfung von Herstellstrategien die Anzahl von Experimente reduzieren. Bisherige numerische Betrachtungen von zusatzwerkstoffbasierten Verfahren, zu denen unter anderem das Laserpulverauftragschweißen (LPA) gehört, beschränkten sich primär auf akademische Beispiele mit geringer Komplexität. Für die Simulation von konkreten Anwendungsfällen auf Bauteilebene liegen bisher keine validierten, numerischen Methoden und Ansätze vor, die eine wirtschaftliche Anwendung der Schweißsimulation ermöglichen.
Dieses Projekt wird Simulationsmodelle zur numerischen Betrachtung komplexer additiv gefertigter Bauteile entwickeln. Dafür wird der Prozess in vereinfachten Simulationen nachgebildet und anhand von Experimenten validiert. Anschließend werden Methoden zur automatisierten Pfadgenerierung für komplexe Bauteile erprobt und in der Simulation implementiert. Schließlich werden zur Reduktion der Rechenzeit verschiedene Methoden zur Vereinfachung evaluiert und verglichen. Das Ziel ist die Steigerung der Verlässlichkeit in der Simulation, um prädiktive Aussagen über die Qualität additiv gefertigter Bauteile zu ermöglichen.
Additive Fertigungsverfahren gewinnen aufgrund der schnellen, flexiblen und kosten-günstigen Fertigung von Bauteilen zunehmend an Bedeutung. Das Laserpulverauf-tragschweißen (LPA) wurde anfangs hauptsächlich als Beschichtungsverfahren ein-gesetzt. Diese Technologie bewerkstelligt aber auch das Reparieren von verschlisse-nen Bauteilen, sodass diese zeitsparend und ressourcenschonend erneuert werden können. Die hohe Aufbaurate, die flexible Pulverzusammensetzung sowie die hohe Endkonturnähe ermöglichen heutzutage die Entwicklung und additive Fertigung von neuen Materialien, wie zum Beispiel Nickel-Titan-Formgedächtnislegierungen.
The determination of mechanical properties of welded Steel structures such as strength or ductility is a subject of high interest for the majority of Companies in the area of metal Processing. The material Parameters can be obtained by performing the tensile test on the samples made from a part of a component. In some cases, it is highly expensive to produce the tensile specimens especially from the weld metal, which contains different type of microstructure such as weld seam or heat affected zone in an extremely small area. Therefore, a method is described in this paper to determine the material Parameters of high strength Steel structures and welded joints locally and without any additional effort to perform the tensile test. In this method, instrumented indentation technique (IIT), an indenter is pushed on the flat surface of a specimen in a certain period of time and simultaneously the applied force and the corresponding indentation path are measured. The data related to the force-indentation diagram is given as input to an artificial neural network (ANN) to obtain the material Parameters. The ANN can be trained by generating the large qualitative data sets with numerical Simulation of the IIT procedure. The Simulation must be run several times with the different material model parameter sets to generate the numerous
force-indentation diagrams as the inputs of ANN. Then, the trained ANN is validated by performing the IIT on the welded joints and comparing the obtained material Parameters from ANN with the tensile test.
Consequently, the mechanical properties of welded joints can be determined by performing the IIT and evaluating the resulting data by the ANN.
To increase the competitiveness of jacket substructures compared to monopiles a changeover from an individual towards a serial jacket production based on automated manufactured tubular joints combined with standardized pipes has to be achieved. Therefore, this paper addresses fatigue tests of automatically welded tubular X-joints focusing on the location of the technical fatigue crack. The detected location of the technical crack is compared to numerical investigations predicting the most fatigue prone notch considering the structural stress approach as well as the notch stress approach. Besides, the welding process of the automated manufactured tubular X-joints is presented.
Die Präsentation gibt einen Überblick bezüglich der von der BAM im Rahmen des SimCoLas Verbundprojekts durchgeführten Arbeiten zum Thema "Photonische Prozessketten". Die numerisch abgebildete Prozesskette Tiefziehen/Laserstrahlschweißen wird darsgestellt und diskutiert. Fokus der Diskussion ist die entwickelte Methodik zur konsistenten Abbildung numerischer Prozessketten mit der Applikation Heissrisskritikalität beim Laserstrahlschweißen.
In additive manufacturing (AM) Laser Metal Deposition (LMD), parts are built by welding layers of powder feedstock onto a substrate. Applications for steel powders include forging tools and structural components for various industries. For large parts, the choice of tool-paths influences the build-rate, the part performance and the distortions in a highly geometry-dependent manner. With weld-path lengths in the range of hundreds of meters, a reliable, automated tool path generation is essential for the usability of LMD processes.
In this contribution, automated tool-path generation approaches are shown and their results are discussed for arbitrary geometries. The investigated path strategies are the classical approaches: “Zig-zag-” and “contour-parallel-strategies”. After generation, the tool-paths are automatically formatted into g-code for experimental build-up and ASCII for a numerical simulation model. Finally, the tool paths are discussed in regards to volume-fill, microstructure and porosity for the experimental samples.

The laser-based direct energy deposition (DED) as a technology for additive manufacturing allows the production of near net shape components. Industrial applications require a stable process to ensure reproducible quality. Instabilities in the manufacturing process can lead to faulty components which do not meet the required properties.
The DED process is adjusted by various parameters such as laser power, velocity, powder mass flow and spot diameter, which interact with each other. A frequently used comparative parameter in welding is the energy per unit length and is calculated from the laser power and the velocity in laser welding. The powder per unit length comparative parameter in the DED process has also be taken into account, because this filler material absorbs energy in addition to the base material.
This paper deals with the influence of mass energy as a comparative parameter for determining the properties of additively manufactured parts. The same energy per unit length of 60 J/mm as well as the same powder per unit length of 7.2 mg/mm can be adjusted with different parameter sets. The energy per unit length and the powder per unit length determine the mass energy. The laser power is varied within the experiments between 400 W and 900 W. Energy per unit length and powder per unit length are kept constant by adjusting velocity and powder mass flow. Using the example of Inconel 718, experiments are carried out with the determined parameter sets. In a first step, individual tracks are produced and analyzed by means of micro section. The geometry of the tracks shows differences in height and width. In addition, the increasing laser power leads to a higher dilution of the base material. To determine the suitability of the parameters for additive manufacturing use, the individual tracks are used to build up parts with a square base area of 20x20 mm². An investigation by Archimedean principle shows a higher porosity with lower laser power. By further analysis of the micro sections, it can be seen that at low laser power, connection errors occur between the tracks.
The results show that laser power, velocity and powder mass flow have to be considered in particular, because a constant mass energy can lead to different geometric as well as microscopic properties.
The paper describes a systematic investigation of the EM influenced laser beam welding of the aluminum die casting alloy AlSi12(Fe) in comparison to a reference material, a wrought aluminum alloy AlMg3. By using of a face centred CCD test plan, the influencing variables laser power, welding velocity and magnetic flux density are varied with regard to their influence on the remaining porosity. The global pore fraction of the weld seams was analyzed by X-ray images with ImageJ. This enabled a qualitatively very good regression model to be derived for the respective material, which identifies the dominant influencing variables. The results prove, statistically verified, for the investigated parameter range, that
- the magnetic flux density is the main cause for the porosity reduction,
- the porosity rises with increasing laser power the porosity in the weld seams rises,
- the influence of the welding velocity is negligible,
- the pore quantity in wrought alloy is more strongly minimized by the magnetic flux density than in die casting,
- the porosity decreases due to the EM influence by approx. 70 % compared to the unaffected welds. This effect is emphasized by the contour line charts, which illustrate the relationship between laser power and magnetic flux density.
With the exception of the quadratic influence of B at the wrought alloy, the statistical correlation shows a linear development of the respective influence variables for both aluminum alloys. In order to investigate these deviations, further simulations with a focus on weld pool geometry and weld pool flow are to be performed. In addition, the welding results can be classified in accordance with DIN EN ISO 13919-2 in the highest evaluation group B for AlMg3 and in evaluation group C for AlSi12(Fe) by applying a magnetic flux density of 350 mT. The analysis of the CT images at constant laser power and welding velocity allows a direct comparison both between the two alloys and also as a function of the magnetic flux density with regard to the number and size of pores. An increase in the magnetic flux density leads to a significant decrease in the number and volume of pores, which can be seen more clearly in wrought alloy than in die casting. Very acceptable results can be achieved for both materials and different welding parameters. This successfully demonstrates the desired process robustness and functionality of the EM system for practical applications. For subsequent investigations of overlap joints, the lowest possible laser power and a high magnetic flux density are recommended.

Schweißungen an Rohrabschnitten mit einer max. Wandstärke von 15 mm, bei gegebenenfalls weiteren Parameteranpassungen.
Das DED Auftragschweißen ist ein additives Fertigungsverfahren für Metalle, bei dem das Material schichtweise auf ein Substrat aufgetragen wird. Die schnellen Temperaturzyklen rufen Spannungsgradienten im Bauteil hervor. Der schichtweise Aufbau der Bauteile verursacht eine anisotrope Mikrostruktur. Mittels nachgelagerter Wärmebehandlung können diese Effekte verringert werden. Im anschließenden Schritt der Prozesskette wird das additiv hergestellte Bauteil mittels Drahterodieren von dem Substrat abgetrennt.
In diesem Beitrag wird eine thermo-mechanische Simulation der gesamten Prozesskette vorgestellt, welche den additiven Aufbau, Wärmebehandlung und das Abtrennen vom Substrat beinhaltet. Anstelle der in der Literatur üblichen schichtweisen Modellierungsstrategie für die DED Simulation wird das gesamte Bauteil in einem Stück vernetzt und der vollständig transiente, schichtweise Materialauftrag über Elementgruppen realisiert. Im Gegensatz zu früheren Simulationen muss der nichtlineare Kontakt zwischen den Schichten nicht berücksichtigt werden, was die Rechenzeiten deutlich verkürzt.
Das Modell wurde validiert mittels Abgleiches des Verzugs aus Simulation und Experiment.
Die Proben, bestehend aus DIN 1.4404 (AISI 316L), wurden nach jedem Prozessschritt 3D gescannt um den Verzug zu quantifizieren. Zusätzlich wurden Querschnitte und Härtetests nach Vickers von unterschiedlich behandelten Proben durchgeführt, um den Effekt der Wärmebehandlung auf die Mikrostruktur und die Härte des Bauteils zu untersuchen.
Laserhybridschweißen von dickwandigen Stählen mit elektromagnetischer Schmelzbadunterstützung

Die steigenden Anforderungen in Hinsicht auf Sicherheitsfaktoren von gefügten Bauteilen führen zu einer Zunahme der zu schweißenden Bauteildicken. Das Laserstrahl-Lichtbogen-Hybridschweißverfahren – verbreitet im industriellen Einsatz vor allem im Schiffs- und Windkraftanlagenbau – ermöglicht das einlagige Fügen von dickwandigen Strukturen. Eine Herausforderung stellt das Schweißen von dickwandigen Bauteilen mit reduzierter Geschwindigkeit in Wannenlage (PA-Position) da. Sie ist aufgrund des erhöhten hydrostatischen Druckes und die daraus resultierenden Tropfenbildung an der Wurzelseite bedingt realisierbar. Die im Rahmen dieser Studie eingesetzte elektromagnetische Schmelzbadunterstützung wirkt dem gravitationsbedingten Austropfen der Schmelze entgegen und kompensiert den hydrostatischen Druck. Dabei werden unterhalb der Schweißzone mit Hilfe eines extern angelegten oszillierenden Magnetfeldes Wirbelströme im Werkstück induziert, die eine nach oben gerichtete Lorentzkraft erzeugt. Die Lorentzkraft wirkt dem hydrostatischen Druck entgegen und stellt einen sicheren Schweißprozess ohne Tropfenbildung dar. Mit dem Hybridschweißverfahren mithilfe der elektromagnetischen Schmelzbadunterstützung gelingt es mit einem 20-kW Faserlaser bis zu 30 mm dicke Bleche in einer Lage zu schweißen. Bei 25 mm dicken einlagig geschweißten Platten aus S355 konnte ein Spalt bis 1 mm und ein Kantenversatz bis zu 2 mm sicher überbrückt werden. Die Reduzierung der Schweißgeschwindigkeit hat eine Verringerung der notwendigen Laserleistung zur Folge und begünstigt außerdem die mechanisch-technologischen Eigenschaften, infolge der reduzierten Abkühlgeschwindigkeit. Durch die geringe Martensitbildung führt dies zu einer Verbesserung der Kerbschlagzähigkeit.
The shape of the weld pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found.
Die Laserimplantation erlaubt die Herstellung verschleißbeständiger, erhabener Mikrostrukturen (Implants) auf Stahloberflächen durch ein diskontinuierliches Dispergieren von keramischen Partikeln mittels gepulster Laserstrahlung. Durch die flexible Anordnung separierter Implants zu komplexen Mustern erlaubt das Verfahren eine gezielte Oberflächenstrukturierung zur Beeinflussung des Reibungs- und Verschleißverhaltens. Insbesondere erwies sich Titandiborid (TiB2) als Implantationsmaterial für geeig-net, da eine Manipulation der Implantgeometrie in einem breiten Bereich vorgenommen werden konnte, ohne dass Materialdefekte wie Risse oder Poren auftraten.
Ziel der Untersuchungen war es, den Einfluss implantierter TiB2-Partikel auf die Materialeigenschaften von X153CrMoV12 zu ermitteln. Hierfür wurden im Rahmen der Arbeit die Laserparameter (Pulsleistung und -dauer) in einem breiten Parameterfeld variiert und vergleichende Untersuchungen an TiB2 implan-tierten Zonen sowie an punktuell umschmelzstrukturierten Zonen durchgeführt. Die Ergebnisse zeigen, dass eine reine Umschmelzstrukturierung zu einer deutlichen Reduktion der Oberflächenhärte aufgrund erhöhter Restaustenitgehalte (γR) führt. Im Gegensatz dazu führt das Laserimplantieren von TiB2-Partikeln zu einer deutlichen Härtesteigerung in den kuppel- oder ringförmigen Implants. Härtewerte von bis zu 1800 HV1 resultieren aus dispergierten TiB2-Primärpartikeln sowie in-situ ausgeschiedenen Se-kundärphasen, durch die der Restaustenitanteil zudem deutlich reduziert wird.
Plasma-Transferred-Arc (PTA) welding is a process that enables high deposition rates, but also causes increased thermal load on the component. Laser based Direct Energy Deposition (DED) welding, on the other hand, achieves a high level of precision and thus comparatively low deposition rates, which can lead to high processing costs. Combining laser and arc energy aims to exploit the respective advantages of both technologies.
In this study, different possibilities of this process combination are presented using a PTA system and a 2 kW disk laser. This includes the combination in a common process zone as a highspeed plasma laser cladding technology (HPLC), which achieves process speeds of 10 m/min. Besides that it is being examined whether a pre-running plasma arc can be used to coat difficult-to-weld rail steel with a carbon content of 0.8 % due to a preheating effect. Furthermore, a smoothing of the coating by a plasma arc following the laser is investigated.
In this study, the influence of the welding speed and the arc power on the solidification crack formation for partial penetration laser hybrid welded Thick-Walled plates were investigated. Experimentally, a linear correlation between the welding velocity and the crack number was observed. That is by reducing the welding velocity the crack number was reduced.
The reduced welding velocity showed a strong impact on stress, as the model demonstrated a very lower stress amount in comparison to the reference case. The reduction of the welding speed could be a helpful technique to reduce the hot cracking. The wire feed speed showed a very slight influence on the crack formation. That can be returned to the large distance between the critical region for cracking and the arc region.
Vermeidung von Schweißimperfektionen im Überlappbereich bei laserstrahlhybridgeschweißten Rundnähten

Die Laserstrahl-Hybrid-Schweißtechnologie erweist sich in der schweißtechnischen Fertigung immer mehr als innovative Alternative gegenüber anderen Schweißverfahren. Obwohl das Laserstrahl-Hybridschweißverfahren viele wirtschaftliche Vorteile gegenüber herkömmlichen Schweißverfahren aufweist, wie z.B. große Einschweißtiefe und dadurch eine reduzierte Anzahl von Schweißlagen, geringe thermische Belastung des Grundwerkstoffes aufgrund reduziertem Wärmeeintrag, konnte das Schweißverfahren überwiegend für das Schweißen von Längsnähten demonstriert werden. Eine Vielzahl von Schweißaufgaben, z.B. beim Schweißen von Segmenten von Windkraftanlagen oder dem Orbitalschweißen beim Verlegen von Großrohrleitungen sieht vor, dass die zu schweißenden Bauteile mit einer Rundnaht zusammengefügt werden. Die schweißtechnische Herausforderung ist hier, dass beim Schließen einer Rundnaht mit der Entstehung eines fehlerbehafteten Überlappbereiches zu rechnen ist. Ein zentrales Problem im Überlappbereich einer laserstrahl- sowie laserhybridgeschweißten Rundnaht ist die Bildung von Imperfektionen wie Poren, Rissen sowie die Bildung eines Endkraters, welcher als geometrische Kerbe wirkt. Bisher liegen keine universellen Lösungen zur fehlerfreien Ausführung von geschlossenen Rundnähten beim Laserstrahl-Hybridschweißen vor. Diese Studie befasst sich mit der Entwicklung eines Verfahrens, mit dem die Entstehung von o.g. Schweißimperfektionen vermieden wird. Die Strategie der Prozessführung beim Schließen der Rundnaht sieht hervor, dass ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht werden kann. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl- sowie MSG-Schweißprozess realisiert.
Im Rahmen dieser Arbeit wurde eine Serie von Schweißversuchen an 9,5 mm dicken Rohabschnitten aus hochfestem Pipelinestahl X100Q mit Variation der Prozessparameter wie der Laserleistung, der Defokussierung des Laserstrahls sowie der Endkraterfüllzeit im Überlappbereich der Rundnaht durchgeführt. Nachfolgend werden die erzielten Ergebnisse dargestellt und diskutiert.
The additional element from the filler wire in the laser beam welding is usually distributed inhomogeneously in the final weld due to the high solidification rate of weld pool. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters.
A novel approach for the reconstruction of an equivalent volumetric heat source from a known weld pool shape is proposed. It is based on previously obtained weld pool geometries from a steady-state thermo-fluid dynamics simulation. Hereby the weld pool dimensions are obtained under consideration of the most crucial physical phenomena, such as phase transformations, thermo-capillary convection, natural convection and temperature-dependent material properties. The algorithm provides a time and calibration efficient way for the reproduction of the weld pool shape by local Lamé curves. By adjusting their parameters, the identification of the finite elements located within the weld pool is enabled. The heat input due to the equivalent heat source is assured by replacing the detected nodes’ temperature by the melting temperature.
The model offers variable parameters making it flexible and adaptable for a wide range of workpiece thicknesses and materials and allows for the investigation of transient thermal effects, e.g. the cooling stage of the workpiece. The calculation times remain acceptably short especially when compared to a fully coupled process simulation. The computational results are in good agreement with performed complete-penetration laser beam welding experiments.
Rapid localized heating and cooling during additive manufacturing using laser deposition method (LMD) lead to loss of dimensional accuracy as well as cracking of built parts. Finite-Element welding simulations allow prediction of geometrical deviations and accumulated residual stresses as well as their optimization before conducting experiments. Due to the great length of stacked welds, calculation times for fully transient thermomechanical simulations are currently long, the calculation stability suffers from the high number of contact bodies in the model and the modelling effort is high, as the geometries need to be sliced and positioned layer-wise.
In this contribution, an integrated modelling approach is demonstrated for a thin-walled LMD component made from 30 layers of 1.4404 (316L) stainless steel: Instead of the layer-by-layer modelling strategy commonly found in the literature, the whole component mesh is kept in one piece and the fully transient, layer-by-layer material deposition is implemented via element sets. In contrast to prior simulations, nonlinear contact between the layers does not have to be considered, significantly decreasing calculation times. The calculated distortions are compared to recently published, in-situ digital image correlation (DIC) measurements as well as numerical simulations conducted with the established layer-wise modelling strategy to judge result quality. Finally, the improvement in calculation time and ease-of-use is compared between both modelling approaches and conclusions regarding future usage for industrial-scale components are drawn.
The geometrical characteristics of the weld end crater are commonly used for the validation of numerical results in welding simulation. A semi-analytical model calculating the cooling stage of the welding process after the moving energy source is turned off has been developed. A solution for various combinations of heat sources and workpieces has been found. The theoretical limits for the heat transfer of the absorbed energy during cooling in a thin plate and a semi-infinite body were studied. It is shown that after turning off the energy source, an additional melting of the base material in longitudinal direction may occur. The developed technique is applied to complete-penetration keyhole laser beam welding of a 2 mm thick austenitic chromium-nickel 316L steel plate at a welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase of the weld end crater length in comparison to the length of the steady-state weld pool of up to 19 %. A shift of the centre of the end crater, in which the solidification of the liquid metal ends, towards the tail of the end crater relative to the axis of the heat source at the time of its termination, was computed. The speed and the direction of crystallization of the molten material in the weld pool and the end crater were found to be different. A good agreement between the computational results and the welding experiments was achieved.

One of the challenges have to be solved at full penetration HLAW of thick plates is the drop formation occurring due to the disbalances of the forces acting in the keyhole and on the melt pool surface. Such irregularities mostly limit the use of high-power laser beam welding or HLAW of thick-walled constructions. To overcome this problem, an innovative concept of melt pool support based on generating Lorentz forces in the weld pool is used in this work. This method allows to perform high quality welds without sagging even for welding of 25 mm thick plates in flat position at a welding speed of 0.9 m min-1. For the obtain of full penetrated welds a laser beam power of 19 kW was needed. A high V-impact energy of up to 160 J could be achieved at the test temperature of 0 °C. Even at the most critical part in the weld root an impact energy of 60 J in average could be reached. The tensile strength of the weld reaches that of the base material. An introduce of the HLAW process with electromagnetic support of the melt pool in the industrial practice is an efficient alternative to the time- and cost-intensive arc-based multi-layer welding techniques which are established nowadays for joining of thick-walled constructions.
With global increases in clean energy demand, the natural gas is gaining in importance. Pipelines are the safest and most cost-effective way of transporting natural gas. Due to high transport volume and resulting high operation pressure, the demand for ultra-high strength steel grades such as X120 is very strong. As a result of the fact that these steels are produced by thermo-mechanical controlled processing, the welding process must be selected accordingly. Based on investigations, a high heat input such as by submerged arc welding process leads to softening in the weld metal and loss of strength whereas pure laser beam welding results in high cooling rates and deteriorate toughness of the weld metal. The objective of this research is to investigate the influence of heat input to mechanical properties of hybrid laser-arc welded pipeline steels of grade X120. Test specimens with a thickness of 20 mm could be welded without preheating in a single-pass with different welding velocities to observe the largest possible parameter window of the heat input. The achieved V-notch impact energy for hybrid laser-arc welded samples was 144±37 J at a testing temperature of -40 °C. With a tensile strength of 930±4 MPa the requirements of API 5L was achieved. To prevent gravity drop-outs at the slow welding speeds, an electromagnetic weld pool support system was used, which works contactless and is based on generating Lorentz forces. It was therefore possible to control the cooling rate in order to meet the requirements of the mechanical properties. By adapting the electromagnetic weld pool support to the laser and laser hybrid welding process, the application potential of these technologies for industrial implementation can be drastically increased.

Nevertheless, thick-walled steels with a thickness of 20 mm or more are still multi-pass welded using arc welding processes, due to increased process instability by increasing laser power. One limitation factor is the inadmissible formation of gravity drop-outs at the root. To prevent this, an innovative concept of electromagnetic weld pool support is used in this study. With help of such system a stable welding process can be established for 25 mm thick steel plates and beyond. Sound welds could be obtained which are tolerant to gaps and misalignment of the welded parts. The adaptation of this system to laser and hybrid laser-arc welding process can dramatically increase the potential field of application of these technologies for real industrial implementation.
Results of experimental investigations of the relationship between laser-hybrid welding process parameters, type of the filler metal and the mechanical properties of the welds made from 9% nickel cryogenic steel X8Ni9 are discussed. The results contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of LNG tanks. The remarkable heterogeneity in the chemical composition of the weld metal as well as an insufficient impact toughness could be indicated by using austenitic filler wire. The most promising results were achieved by applying 11%Ni filler wire, which is similar to the base material. A correlation between impact toughness and wire feeding speed could be shown. The highest impact toughness was 134 J at -196°C. The laser-hybrid welds passed the tensile test. The failure stress of 720 MPa with a fracture location in the base metal was achieved for all samples tested.

The present work deals with the development of a strategy for the prevention of end crater defects in high-power laser welding of thick-walled circumferential welds. A series of experiments were performed to understand the influence of the welding parameters on the formation of end crater defects such as pores, cracks, excessive root-side drop-through and shrinkage cavities in the overlap area. An abrupt switch-off of the laser power while closing the circumferential weld leads to a formation of a hole which passes through the whole welded material thickness. A laser power ramp causes solidification cracks which are initiated on the transition from full-penetration mode to partial penetration. Strategies with a reduction of the welding speed shows a creation of inadmissible root sagging. Defocusing the laser beam led to promising results in terms of avoiding end crater defects. Cracks and pores in the overlap area could be effectively avoided by using defocusing techniques. A strategy for avoiding of end crater imperfections was tested on flat specimens of steel grade S355J2 with a wall thickness of 10 mm and then transferred on the 9.5 mm thick pipe sections made of high-strength steel X100Q.

Die Entstehung von Erstarrungsrissen stellt ein in der Schweißtechnik lange bekanntes Problem dar. Diese prozessseitige Herausforderung ist selbst nach dem heutigen Wissenstand schwer zu beherrschen und gefährdet die Sicherheit der gefügten Bauteile. Dieses Problem erweist sich als besonders schwierig beim einlagigen Hochleistungslaserstrahlschweißen von Metallteilen hoher Blechstärke, welche eine essentielle Rolle in vielerlei industriellen Anwendungen spielen.
Gegenstand des hier bearbeiteten Forschungsprojekts war die numerische Untersuchung der Entstehungsmechanismen des Mittelrippendefekts beim Laserstrahlschweißen niedriglegierter Stähle. Mittels mehrerer gekoppelter Simulationen, für welche sowohl kommerziellen Softwares, wie COMSOL Multiphysics und ANSYS, als auch in-house entwickelte Programme eingesetzt worden sind, wurden die am stärksten ausgeprägten Mechanismen der Erstarrungsrissbildung und deren Zusammenspiel aufgeklärt. Begleitend zur Simulation wurden mehrere experimentelle Untersuchungen für den niedriglegierten Baustahl S355 an den Blechdicken 12 mm und 15 mm zu deren Validierung durchgeführt. Die Ergebnisse der Simulation des Kristallwachstums, der Diffusion und der Makroseigerung von Schwefel zeigen, dass die Risse für bestimmte Werkstoffe mit einer hohen Konzentration an Verunreinigungen
hauptsächlich metallurgisch bedingt entstehen können. Allerdings zeigte die Untersuchung des Einflusses der Ausbauchung (Bulging) im Mittenbereich der Schweißnaht auf das transiente Temperaturfeld und die transienten Transversalspannungen im risskritischen Bereich auch, dass die Rissbildung nicht nur metallurgisch bedingt und insbesondere auch für aus metallurgischer Sicht eigentlich rissunkritische Materialien auftreten kann.
Der Bulging-Bereich hat sich in der Untersuchung als besonders kritisch in allen Teilen der Simulationskette gezeigt. Die Einflüsse dieser geometrischen Besonderheit konnten bei allen physikalischen Teilaspekten der Problematik als heißrissinduzierend identifiziert werden. Von besonderer Bedeutung wird an dieser Stelle das erkannte Zusammenspiel dieser Einflüsse hervorgehoben. Bisher wurde die Bildung der Erstarrungsrisse hauptsächlich durch einen einzelnen physikalischen Aspekt, wie z.B. rein metallurgisch oder rein thermomechanisch bedingt, isoliert betrachtet. Die gewonnen Erkenntnisse über die Einflüsse des Bulgings auf die unterschiedlichen Teilaspekte zeigen deutlich, dass alle Entstehungsmechanismen auch die Schmelzbadgeometrie als Ursprung haben. Von dieser hängen die transienten Temperatur- und Spannungsfelder, die Kristallwachsrichtung, die Erstarrungsgeschwindigkeit und die Konzentration von Verunreinigungen, welche zur Entstehung von niedrigschmelzenden Phasen führt, ab.
Die Ergebnisse des Forschungsvorhabens sind vielfach in referierten Zeitschriften und auf Fachtagungen veröffentlicht worden. Hervorzuheben dabei ist der „Best Presentation Award“ auf der LANE Conference 2018 in Fürth, wodurch die Thematik einem breiten Publikum bekannt gemacht werden konnte.
This work aims to find the thermal cycles during and after fusion welding through simulation by first calculating the resulting local temperature field in the quasi-stationary part of the process. Here complete-penetration keyhole laser beam welding with a laser power of 18 kW on a 15 mm thick slab of a low-alloyed steel at a welding speed of 2 m/min is considered. In order to physically depict the laser material interaction a multi-physics numerical model including the effects of phase transformation, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature is developed. It uses a fixed keyhole geometry with a right truncated circular cone shape to introduce the laser beam energy to the workpiece. In a subsequent study, the resulting local temperature field is then used as an equivalent heat source in order to predict the unsteady thermal cycle during and after fusion welding. The translational movement of the laser beam through the workpiece is represented by a moving mesh approach. For the simulation, stationary heat transfer and fluid dynamics are described by a system of strongly coupled partial differential equations. These are solved with the commercial finite element software COMSOL Multiphysics 5.0. The results of the numerical simulation are validated by experiments, where the weld bead shapes and the thermal cycles show good correlation.
Some zinc coated advanced high strength steels (AHSS), under certain manufacturing conditions, are known to be prone to liquid metal embrittlement (LME) during resistance spot welding. LME is an undesired phenomenon, which can cause both surface and internal cracks in a spot weld, potentially influencing its strength. An effort is made to understand influencing factors of LME better, and evaluate geometry-material combinations regarding their LME susceptibility. Manufacturers benefit from such knowledge because it improves the processing security of the materials. The experimental procedure of welding under external load is performed with samples of multiple AHSS classes with strengths up to 1200 MPa, including dual phase, complex phase and TRIP steels. This way, externally applied tensile load values are determined, which cause liquid metal embrittlement in the samples to occur. In the future, finite element simulation of this procedure gives access to in-situ stress and strain values present during LME formation. The visualization improves the process understanding, while a quantification of local stresses and strains allows an assessment of specific welded geometries.
The shape of the parts, created by the technology of direct laser metal deposition (DLMD), is influenced by various parameters, for example, the power and diameter of the laser source spot. The contribution of energy from the laser affects the temperature distribution in the formed layers. The changing temperature in the working area entails a Change in the geometry of the layers and affects the stability of the process. In this paper, experiments on the measurement of temperature cycles in the DLMD process with different directions of the filling track are carried out. An infrared camera was used to measure thermal cycles. The calibration of the acquired data (i.e. correspondence table between the intensity of thermal radiation of the material and the absolute temperature) was done with help of two-color pyrometer ex situ and in situ measurements. The experiments are carried out on two materials 316L and Inconel 718. The effect of the maximum temperature on the layer height is shown, and thermal cycles in the formation of layers for different filling strategies are presented.
Additive manufacturing is no longer just used for the production of prototypes but already found its way into the industrial production. However, the fabrication of massive metallic parts with high geometrical complexity is still too time-consuming to be economically viable. The combination of the powder bed-based selective laser melting process (SLM), known for its geometrical freedom and accuracy, and the nozzle-based laser metal deposition process (LMD), known for its high build-up rates, has great potential to reduce the process duration. For the industrial application of the SLM-LMD hybrid process chain it is necessary to investigate the interaction of the processes and its effect on the material properties to guarantee part quality and prevent component failure. Therefore, hybrid components are manufactured and examined before and after the heat treatment regarding the microstructure and the hardness in the SLM-LMD transition zone. The experiments are conducted using the nickel-based alloy Inconel 718.
Die numerische Simulation hilft, Probleme bei additiven Bauprozessen früh zu erkennen und Optimierungspotentiale auszuschöpfen. Ziel ist, im additiven Auftragschweißen (DED) die Zahl der nötigen Versuche durch Vorhersagen zu verringern und Prozessgrößen zu visualisieren. Eine besondere Anwendung der Simulation ist die Generierung verzugskompensierter Geometrien: Durch die Berechnung des Bauteilverzugs kann die Geometrie vor dem Bauen so verändert werden, dass sie mit Verzug die gewünschte Toleranz erreicht. So kann Zerspanvolumen und Aufmaß reduziert werden.
In diesem Beitrag werden Ergebnisse der Untersuchungen eines Verfahrens zum fehlerfreien Laserstrahl-Hybridschweißen von geschlossenen Rundnähten vorgestellt. Das Verfahren zielt auf die Vermeidung von Schweißimperfektionen im Überlappbereich einer laserstrahlhybridgeschweißten Rundnaht. Eine Strategie der Prozessführung beim Schließen der Rundnaht wurde entwickelt, mit der ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht wird. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl- sowie MSG-Schweißprozess realisiert. Experimentelle Untersuchungen wurden an 12 mm bis 15 mm dicken Rohrabschnitten durchgeführt. Der Einfluss von Prozessparametern wie der Laserleistungsrampe und Rampenzeit, der Veränderung des Abbildungsmaßstabes und der Defokussierung des Laserstrahls auf die Erstarrungsbedingungen am Ende der Rundnaht wurde untersucht, um eine optimale Strategie zum Herausführen der Prozessenergie zu finden. Im Rahmen der experimentellen Untersuchungen konnte gezeigt werden, dass eine Defokussierung des Laserstrahls im Bereich zwischen 60 mm und 100 mm über einen kurzen Auslaufbereich der Naht von ca. 15 mm zu einer deutlich besseren Nahtausbildung im Überlappbereich führte. Es konnte eine günstige kelchförmige Schweißnahtform ohne eine Tendenz zur Rissbildung erzielt werden. Die Laseroptik mit motorisch angesteuertem Linsensystem ermöglichte dabei eine Vergrößerung des Laserstrahldurchmessers ohne eine Veränderung der Position des MSG-Lichtbogens relativ zur Bauteiloberfläche.
Notch impact toughness of laser beam welded thick sheets of cryogenic nickel alloyed steel X8Ni9

This research work deals with the investigations of the impact toughness of laser beam welded 14.5 mm thick sheets made of cryogenic steel X8Ni9 as a function of preheating. This 9% nickel alloyed steel is widely used in the liquefied natural gas (LNG) industry. An application of highly efficient welding processes such as high-power laser beam welding (LBW) in LNG sector requires an understanding of the interactions between the LBW process parameters and weld properties, in particular the impact toughness. The results show that the original fine-grained martensitic microstructure of the base metal (BM) is significantly changed by melting and crystallization during the LBW, what can lead to a decrease in the impact toughness of the weld metal (WM) below the required level. An optimal preheating temperature range leads to the favorable thermal welding cycle and is of remarkable importance for maintaining the notch impact toughness of laser beam welded joints of these thick steel sheets. A parameter window was identified in which V-notch impact toughness comparable to that of the BM at -196 °C was achieved.
Bislang kommt das Laserstrahlschweißen bzw. Laserhybridschweißen hauptsächlich bei Dickblechen mit einer Wandstärke von bis zu 15 mm zum Einsatz. Für Anwendungen über 20 mm war dieses Verfahren aufgrund einiger Herausforderungen bisher nur bedingt realisierbar. Eine von der Bundesanstalt für Materialforschung und -prüfung (BAM) entwickelte elektromagnetische Schmelzbadunterstützung ermöglicht nun ein einlagiges Schweißen von bis zu 30 mm Wandstärke.
Der Einsatz von hochfesten Stählen im Karosseriebereich des Automobilbaus hat während der letzten Jahre stark zugenommen. Hierzu zählen Dual- und Komplexphasenstähle, welche durch Kombination unterschiedlicher Gefügebestandteile auch deren Vorteile kombinieren, sowie TRIP (TRansformation Induced Plasticity) und Mangan-Bor Stähle, welche sehr gute Umformeigenschaften mit hohen Festigkeiten durch Martensitbildung bei der Umformung kombinieren. TWIP (Twinning Induced Plasticity) Stähle erreichen ähnliche Effekte durch forcierte Zwillingsbildung.
Die Ursachen für den Einsatz dieser Stähle liegen in dem Potential dieser Materialien zur Gewichts- und Kostenreduzierung, bei gleichzeitiger Erhöhung der Fahrgastsicherheit. Auf Grund der prinzipiell gegebenen Schweißeignung dieser Stähle, werden die klassischen Fügeverfahren im Karosseriebau wie das kostengünstige und effektive Widerstandspunktschweißen, das Metall-Schutzgas (MSG)-Schweißen oder das Laserschweißen angewendet. Allerdings treten teilweise Herausforderungen, beispielsweise durch Gefügeveränderungen in den Fügestellen auf, die zu ungewollten Aufhärtungen oder Erweichungen führen.
In diesem Projekt wird ein Verfahren entwickelt, mit welchem die lokalen Werkstoffeigenschaften von im Automobilbau typischen Werkstoffen und deren Fügestellen bestimmt werden können. Relevante Kennwerte sind in erster Linie das SpannungsDehnungs-Verhalten der verschiedenen Zonen einer Schweißverbindung; relevante Zonen wiederum sind neben dem Grundwerkstoff die Wärmeeinflusszone und das Schweißgut. Zu diesem Zweck wird das Verfahren der instrumentierten Eindringprüfung für den Einsatz bei hochfesten Stählen weiterentwickelt. Zunächst werden hierzu Zugversuche an einfachen Grundwerkstoffgeometrien durchgeführt. Im Anschluss wird die optische Dehnungsfeldmessung an stark taillierten, geschweißten Zugversuchsproben durchgeführt.
Die Taillierung dient dem Zweck, die WEZ auch mittels WPS über den gesamten Querschnitt der Probe erzeugen zu können, bzw. im Versuch auch Dehnungen in den relevanten Bereichen herbeizuführen.
Das im Projekt angewendete Auswerteverfahren, welches auf nichtlinearen Regressionsmodellen in Form von künstlichen, neuronalen Netzwerken beruht, ermöglicht die Vorhersage des Festigkeitsverhaltens des Werkstoffes anhand der gemessenen Krafteindringwegdaten.
Recent studies have confirmed the widening of the weld pool interface, known as a bulge effect, during deep penetration high power laser beam welding. The link between such geometric particularities of the weld pool shape and the hot cracking phenomena is significant. The present work seeks to extend the level of understanding by investigating their relationship. A coupled multiphysics, multiscale numerical framework is developed, comprising a series of subsequent analyses. The study examines the influences of the bulge on the three most dominant effects causing hot cracking, namely the thermal cycles, the mechanical loading, and the local microstructure. The bulge in the weld pool shape forms approximately in the middle of the plate, thus correlating with the location of hot cracking. It increases the hot cracking susceptibility by enhancing the three dominant effects. The numerical results are backed up by experimental data.
A self-restraint hot cracking test (free edge test) was used in combination with a novel optical measurement technique to determine the critical straining conditions for solidification cracking for the stainless steel grade 1.4828 (AISI 309). The Lucas-Kanade algorithm for the optical flow (OF) calculation was implemented to obtain the full-field displacement and then the full-field strain.
The use of external laser illumination with appropriate filters allows to obtain good image quality with good contrast. The critical straining conditions required for solidification cracking can be obtained by means the proposed technique in the immediate vicinity of the solidification front. A very good repeatability was demonstrated for the used measurement technique. Directed energy deposition additive manufactured parts have steep stress gradients and an anisotropic microstructure caused by the rapid thermo-cycles and the layer-upon-layer manufacturing, hence heat treatment can be used to reduce the residual stresses and to restore the microstructure. The numerical simulation is a suitable tool to determine the parameters of the heat treatment process and to reduce the necessary application efforts. The heat treatment simulation calculates the distortion and residual stresses during the process. Validation experiments are necessary to verify the simulation results. This paper presents a 3D coupled thermo-mechanical model of the heat treatment of additive components. A distortion-based validation is conducted to verify the simulation results, using a C-ring shaped specimen geometry. Therefore, the C-ring samples were 3D scanned using a structured light 3D scanner to compare the distortion of the samples with different post-processing histories.
Directed energy deposition is a metal additive manufacturing process that builds parts by joining material in a layer-by-layer fashion on a substrate. Those parts are exposed to rapid thermo-cycles which cause steep stress gradients and the layer-upon-layer manufacturing fosters an anisotropic microstructure, therefore stress relief heat treatment is necessary. The numerical simulation can be used to find suitable parameters for the heat treatment and to reduce the necessary efforts to perform an effective stress relieving. Suitable validation Experiments are necessary to verify the results of the numerical simulation.
In this paper, a 3D coupled thermo-mechanical model is used to simulate the heat treatment of an additive manufactured component to investigate the application of a C-ring geometry for the distortion-based validation of the numerical simulation.
Therefore, the C-ring samples were 3D scanned using a structured light 3D scanner to quantify the distortion after each process step.
Nickelbasis-Superlegierungen sind seit vielen Jahren in unterschiedlichen Industrieanwendungen im Einsatz. Aufgrund der großen Heißrissneigung ist das Schweißen dieser Werkstoffe jedoch bei einer Vielzahl von Legierungen problematisch. Neue Arbeiten auf dem Gebiet zeigen, dass entgegen den gängigen Theorien auch reduzierte Schweißgeschwindigkeiten eine Tendenz zur Verringerung der Rissneigung aufweisen. Bisher existieren jedoch kaum Erkenntnisse zum Prozessverhalten in diesem Parameterbereich. In dieser Arbeit wird daher der Einfluss der relevanten Prozessparameter beim Elektronenstrahlschweißen (EBW) auf die Nahtgestalt im Bereich geringer Vorschubgeschwindigkeiten untersucht. Auf Grundlage der gewonnenen Erkenntnisse soll ein Ansatz zum rissfreien Fügen von komplexen Nickelbasis-Superlegierung gebildet werden. Die praktische Umsetzbarkeit wird abschließend anhand einiger Probeschweißungen an einem besonders heißrissgefährdeten Werkstoff demonstriert. Um fehlerfreie Verbindungen zu ermöglichen, wurden zunächst die relevanten Parameter für die Einstellung von Nahtbreite, Einschweißtiefe, Aspektverhältnis und Nahtfläche anhand einer Versuchsreihe mit 17 Blindschweißungen auf einer 12 mm dicken Platte aus Inconel 718 bestimmt. Die genaue Beschreibung des Einflusses der als signifikant identifizierten Faktoren erfolgte über die Anwendung einer Regressions- und Varianzanalyse. Die Ergebnisse zeigen, dass die Einschweißtiefe, die Nahtbreite, das Aspektverhältnis sowie die Nahtfläche vorrangig über den Strahlstrom, die Fokuslage sowie den Vorschub beeinflusst werden können. Auf Basis der gebildeten statistischen Modelle erfolgte die Vorhersage geeigneter Parameter für eine finale Versuchsreihe. Die abschließenden Demonstratorschweißungen wurden exemplarisch an einer Nickelbasis-Gusslegierung mit besonders hohem Ausscheidungsphasenanteil durchgeführt. Hierfür wurden Schweißungen im I- Stoß an 6,5 mm und 10 mm dicken Blechen ausgeführt. Trotz der mangelnden Schweißeignung und dem hohen Anteil an Ausscheidungsphase des Werkstoffes, zeigten sich nach Optimierung der Prozessparameter keine Heißrisse mehr.
Dieser Beitrag stellt Ergebnisse der Untersuchungen zum Auftragschweißen als Plasma-Laserstrahl-Hybrid-Prozess dar. Es hat sich gezeigt, dass ein Laserstrahl, der in einer gemeinsamen Prozesszone mit einem Plasma-Pulver-Auftragschweißprozess vorlaufend angeordnet ist, diesem Prozess eine erhebliche Geschwindigkeitssteigerung sowie eine Verbesserung der Stabilität ermöglicht. Der Hybrid-Prozess konnte mit Verschleißschutzwerkstoffen
sowie dem Korrosionsschutzwerkstoff Inconel 625 bei Vorschubgeschwindigkeiten von bis zu 10 m/min erfolgreich validiert werden.
Im Hinblick auf die aktuellen Entwicklungen zu Hochgeschwindiglceits-Laserstrahlauftragschweißen kann der Plasma-Laserstrahl-Hybrid-Prozess
zwischen diesen und den konventionellen Verfahren eingeordnet werden.

The study deals with the application of the high-power hybrid-laser arc welding process on up to 15 mm thick pipe segments with the intention to avoid end crater imperfections during closing of the circumferential welds, where the pipes were turned during welding in 1G- and 2Gpositions.
Different techniques such as laser power ramp-down, abrupt switch-off of the laser power and change of the magnification of the laser spot diameter and defocusing of the laser beam relative to the workpiece were tested to remove the laser energy from the process. It could be shown that a high defocusing of the optic system above 40 mm with a resulting beam diameter > 2.9 mm in a short overlap length of approx.
20 mm leads to the formation of a cup-shaped weld seam, which is preferred for avoidance of cracks and pores in the end crater. A laser optics with motor-driven lens system was used for the welding experiments to defocuse the laser beam without changing the position of the arc.
The transport phenomena in the wire feed laser beam welding are investigated numerically. A three-dimensional transient heat transfer and fluid flow model coupled with free surface tracing and element transport is developed. A ray-tracing method with local grid refinement algorithm is used to calculate the multiple reflections and Fresnel absorption on the keyhole wall. The filler material flows backward along the lateral side of the weld pool, and subsequently flows forward along the longitudinal plane. The occurrence of the bulging phenomenon may further prevent the downward transfer of the additional elements to the root of the weld pool.
МОДЕЛИРОВАНИЕ ГИДРОДИНАМИЧЕСКИХ И ТЕПЛОВЫХ ПРОЦЕССОВ ПРИ ЛАЗЕРНОЙ СВАРКЕ СО СКВОЗНЫМ ПРОПЛАВЛЕНИЕМ

Разработана модель физических процессов при сварке плавлением на основе концепции эквивалентных источников теплоты. Модель включает в себя две части: термогидродинамику сварочной ванны и теплопроводность свариваемого тела вне ванны. В задаче термогидродинамики учитываются температурные зависимости свойств материала, форма парогазового канала, термокапиллярная и естественная конвекция, фазовые превращения и другие физические явления.Приведено решение задачи термогидродинамики методом конечных элементов на примере сварки стальной пластины толщиной 15 мм со сквозным проплавлением лазерным лучом (по технологии "замочная скважина"). Показано, что термокапиллярная конвекция жидкого металла является основной причиной сложной выпукло-вогнутой формы границы ванны с увеличенными размерами в приповерхностных областях. Получено удовлетворительное совпадение расчетных и экспериментальных размеров сварочной ванны.
Duplexstähle finden aufgrund ihrer Eigenschaften, wie der guten Korrosionsbeständigkeit, einer hohen Festigkeit bei gleichzeitig guter Duktilität häufig industrielle Anwendung. Durch die hohen Abkühlraten beim Laserstrahlschweißen weisen Schweißnähte jedoch anstelle eines ausgeglichenen Duplexgefüges einen deutlich erhöhten Ferritanteil, im Vergleich zum Basiswerkstoff, auf. Dies führt zu einer verringerten Duktilität sowie Korrosionsbeständigkeit. Um dieses Problem zu lösen, wurde ein Prozess entwickelt, der auf einer Kantenbeschichtung mit nickelhaltigem Zusatzmaterial der zu fügenden Bleche mittels Laser-Pulver-Auftragschweißen (LPA) basiert.
Die resultierenden Schweißnähte wurden zerstörend anhand von Schliffbildern, EDX-Aufnahmen, Härtemessungen und Kerbschlagbiegeversuchen geprüft.
Because of its excellent corrosion resistance, high tensile strength and high ductility, duplex stainless steel 2205 offers many areas of application. Though laser beam welding accompanied by high cooling rates, duplex steels tend to perform higher ferrite contents in weld metal as the base metal, which leads to a reduction of ductility and corrosion resistance of the weld joint. To overcome this problem, a solution, based on buttering the plate edges by laser metal deposition (LMD) with material containing higher Ni concentrations prior to laser welding was suggested.
In this context different process parameters for LMD process were investigated. In a second step the possibility of welding those edges defect free while achieving balanced austenite-ferrite ratio was verified with metallographic analysis, Electron Backscatter Diffraction (EBSD) and impact testing according to Charpy.
The development of high energy laser sources enables single-pass welds of thick plates up to 30 mm, but often additional materials are needed to influence the properties of the weld seams. However, the homogenous distribution of filler materials in form of e.g. electrodes is only possible up to 7 mm while the elements are only traceable up to a depth of 14 mm. To overcome this problem a two-step process is used where first the edges of the weld partners are coated with the filler material by laser metal deposition (LMD) and afterwards are welded by laser beam. Single-pass welds with electromagnetic weld pool support of 30 mm thick S355 J2+N-plates with austenitic AISI 316L-coatings were investigated as well as the influence of the coatings to the penetration depth of the laser beam without electromagnetic weld pool support in double-sided joints. The weld seams were tested by X-ray inspection and cross sections.
Duplexstähle finden in vielen industriellen Bereichen Anwendung, dies ist nicht zuletzt ihren hervorragenden Eigenschaften, wie einer guten Korrosionsbeständigkeit, einer guten Duktilität bei trotzdem hoher Festigkeit, zuzuschreiben. Diese Eigenschaften werden jedoch durch das Schweißen, vor allem das Laserstrahlschweißen, beeinträchtigt, da die hohen Abkühlraten zu erhöhten Ferritanteilen im Schweißgut führen. Mit Hilfe eines zweistufigen Prozesses, bei dem die Kanten der Fügepartner vor dem Schweißen mit nickelhaltigem Pulver beschichtet werden, soll dieses Problem für dickwandige Bleche gelöst werden.
In diesem Zusammenhang wurden verschiedene Prozessparameter für den Laser-Pulver-Auftragschweiß-Prozess untersucht sowie die defektfreie Schweißung dieser beschichteten Kanten mit unterschiedlichen Prozessgasen.
Der Einsatz von Aluminiumlegierungen als Konstruktionswerkstoff hat in den letzten Jahren stetig zugenommen. Insbesondere höherfeste Aluminiumlegierungen, wie die Vertreter der 6000’er Aluminiumgruppe, rücken Aufgrund ihres hervorragenden Festigkeits- / Gewichtsverhältnisses immer mehr in den Fokus.
Vertreter dieser Aluminiumklasse, die als Hauptlegierungselemente Magnesium und Silizium beinhalten, weisen neben der bei allen Aluminiumlegierungen präsenten Affinität zur Porenbildung zusätzlich eine ausgeprägte Heißrissanfälligkeit auf. Die additive Verarbeitung von Al-Mg-Si-Legierungen mittels MSG Verfahren gestaltet sich daher herausfordernd.
Neben der Schweißeignung ist die geometrische Gestalt der Schweißraupe für die additive Fertigung von entscheidender Bedeutung. Spurbreite und Spurhöhe sind maßgebliche Größen, die bei der Pfadgenerierung im Hinblick auf Endkonturnähe und der Vermeidung von Ungänzen, Poren und Bildefehlern zu beachten sind.
Dieser Beitrag zeigt am Beispiel des Wire Arc Additive Manufacturing von Al-Mg-Si-Legierungen einen Ansatz, mit dem es möglich ist, zeit- und kostenintensive vollfaktorielle Parameterstudien zum Erhalt von Spurgeometrie und Schweißqualität durch dynamische Parameterstudien zu ersetzen.
This article is devoted to the study of the bulging effect in deep penetration laser beam welding. The numerical results of the investigations are based upon experimental results from previous studies to reveal the relationship between the bulging effect and the hot cracking formation, as well as the mixing of alloying elements in the weld pool. The widening of the molten pool in its center area can be observed in full penetration as well as in partial penetration welds on 8 mm and 12 mm thick structural steel plates, respectively. The weld pool shape is extracted from the simulations to evaluate the extent of the necking of the solidification line as well as the bulging phenomena and its influence on the hot cracking phenomena. Relying on an earlier numerical study utilizing a fixed keyhole, simulation models considering a dynamic keyhole are developed thereto. Additionally, the mixing behavior of alloying elements during partial penetration is investigated. The link between the bulge and the studied phenomena is found to be significant.
In diesem Beitrag werden Ergebnisse der Untersuchungen eines Verfahrens zum fehlerfreien Laserstrahl-MSG-Hybridschweißen von geschlossenen Rundnähten vorgestellt. Das Verfahren zielt auf die Vermeidung von Schweißnahtunregelmäßigkeiten im Überlappbereich einer hybridgeschweißten Rundnaht. Eine Strategie der Prozessführung beim Schließen der Rundnaht wurde entwickelt, mit der ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht wird. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl sowie dem Metallschutzgas (MSG)-Schweißprozess, realisiert. Experimentelle Untersuchungen wurden an 12 bis 15 mm dicken Rohrabschnitten durchgeführt. Der Einfluss von Prozessparametern wie der Veränderung des Abbildungsmaßstabs und der Defokussierung des Laserstrahls auf die Erstarrungsbedingungen am Ende der Rundnaht wurde untersucht, um eine optimale Strategie zum Herausführen der Prozessenergie zu finden.
Im Rahmen der experimentellen Untersuchungen konnte gezeigt werden, dass eine Defokussierung des Laserstrahls im Bereich zwischen 60 mm und 100 mm über einen kurzen Auslaufbereich der Naht von etwa 15 mm zu einer deutlich besseren Nahtausbildung im Überlappbereich führt. Es konnte eine günstige kelchförmige Schweißnaht ohne eine Tendenz zur Rissbildung erzielt werden. Die Laseroptik mit motorisch angesteuertem Linsensystem ermöglichte dabei eine Vergrößerung des Laserstrahldurchmessers ohne eine Veränderung der Position des MSG-Lichtbogens relativ zur Bauteiloberfläche.
Das Widerstandspunktschweißen ist ein etabliertes Fügeverfahren in der Automobilindustrie. Es wird vor allem bei der Herstellung sicherheitsrelevanter Bauteile, zum Beispiel der Karosserie, eingesetzt. Daher ist eine kontinuierliche Prozessüberwachung unerlässlich, um die hohen Qualitätsanforderungen zu erfüllen. Künstliche neuronale Netzalgorithmen können zur Auswertung der Prozessparameter und -signale eingesetzt werden, um die individuelle Schweißpunktqualität zu gewährleisten. Die Vorhersagegenauigkeit solcher Algorithmen hängt von dem zur Verfügung gestellten Trainingsdatensatz ab. In diesem Beitrag wird untersucht, inwieweit die Vorhersagegüte eines künstlichen neuronalen Netzes durch Auswertung einer Prozessgröße, dem dynamischen Widerstand, verbessert werden kann.
A mathematical model for physical processes in fusion welding has been developed. It is based on the equivalent heat source concept and consists of two parts: thermo-hydrodynamics of the weld pool and heat conduction in the weldment outside the pool. In thermo-hydrodynamic problem, temperature – dependent material properties, keyhole shape, thermo-capillary and natural convection, phase transformations and other physical phenomena are taken into consideration.
Solution of the thermo-hydrodynamic problem by the finite element method is demonstrated with keyhole laser beam welding of a 15 mm thick steel plate. Thermo-capillary convection is primarily responsible for the intricate convex-concave melt pool shape and pool enlargement near the plate surfaces. The calculated and experimental molten pool dimensions are in close agreement.
Der Trend zum Leichtbau und die Transformation zur E-Mobilität in der
Automobilindustrie befeuern die Entwicklung neuer hochfester Stähle für den Karosseriebau. Derartige Werkstoffe sind beim Widerstandspunktschweißen besonders rissanfällig (LME). Das Schweißen unter Zug stellt eine effektive Methode um die LME-Anfälligkeit unterschiedlicher Werkstoffe qualitativ zu bestimmen.
Ziel des Forschungsprojekts ist es, eine Korrelation zwischen Gleeble-Heißzug-Prüfverfahren und Widerstandspunktschweiß-basierten Prüfverfahren herzustellen. Es soll die Effektivität von Methoden zu Vermeidung von Liquid Metal Embrittlement an realitätsnahen Prinzipbauteilen bewertet werden. Weiterhin soll Kenntnis über Auswirkungen von LME Rissen auf das Tragverhalten von realitätsnahen Prinzipbauteilen gewonnen werden.
Additive manufacturing promises a high potential for the maritime sector. Directed Energy Deposition (DED) in particular offers the opportunity to produce large-volume maritime components like propeller hubs or blades without the need of a costly casting process. The post processing of such components usually generates a large amount of aluminum bronze grinding waste. The aim of the presented project is to develop a sustainable circular AM process chain for maritime components by recycling aluminum bronze grinding waste to be used as raw material to manufacture ship Propellers with a laser-powder DED process. In the present paper, grinding waste is investigated using a dynamic image Analysis system and compared to commercial DED powder. To be able to compare the material quality and to verify DED process parameters, semi-academic sample geometries are manufactured.
Ein wesentliches Ziel der deutschen Industriepolitik besteht darin, Rahmenbedingungen zu schaffen, welche die Positionierung nachhaltiger Produkte und Prozesse innerhalb globaler Wertschöpfungsketten ermöglichen und ökoeffiziente Fertigungsprozesse langfristig sichern. In diesem Beitrag werden aktuelle Forschungsarbeiten zur Bewertung der Umweltwirkungen der schweißtechnischen Fertigungskette anhand ausgewählter Schmelzschweißverfahren unter Berücksichtigung vor- sowie nachgelagerter Fertigungsschritte dargestellt. Eine weit verbreitete und standardisierte Methode zur Abschätzung der Umweltwirkungen eines Produkts oder Prozesses ist die Ökobilanzierung. Hierbei stellen die Sachbilanzierung, das heißt die Ermittlung sämtlicher relevanter Energie- und Ressourcenverbräuche während der schweißtechnischen Fertigung, aufgrund des hohen Dokumentationsaufwands, sowie die Ableitung assoziierter Wirkkategorien das größte Hindernis für eine Etablierung und Akzeptanz der Ökobilanzierung in der Praxis dar. Gleichwohl wird seitens Unternehmen, welche als Zulieferer von OEM’s (engl.: original equipment manufacturer) agieren, die Dokumentation des fertigungsspezifischen CO2-Verbrauches gefordert. Ein weiterer Aspekt der Arbeiten beinhaltet Methoden zur automatisierten Erfassung von schweißtechnischen Produktionsdaten sowie deren Nachverfolgbarkeit. Anhand unterschiedlicher Schweißverfahren werden die aus den Produktionsdaten abgeleiteten Energie- und Ressourcenverbräuche automatisiert in die relevanten Umweltwirkungen überführt. Die analysierten Schweißprozesse umfassen dabei ein breites für kleine und mittlere Unternehmen (KMU) relevantes Spektrum. Durch die softwareseitige Bereitstellung der aufgestellten Umweltprofile ist der Anwender in der Lage, Schweißprozesse unter ökologischen Aspekten zu bewerten und die effizienteste Variante zu identifizieren.
Die Anwendung von Leichtbauprinzipien im Stahlbau, wie z.B. die Verwendung von aufgelösten Tragstrukturen, sog. Jackets-Fundamenten, bietet ein großes Potential zur Reduzierung des Ressourcenverbrauchs, insbesondere im Hinblick auf die benötigte Stahlmenge.
In diesem Vortrag zeigen wir die Potenziale einer vollständigen Digitalisierung der schweißtechnischen Fertigungs- und Prüfkette auf, um eine vollautomatische Fertigung sowie Qualitätsprüfung von Rohrknoten als Schlüsselelement von Jackets-Fundamenten zu ermöglichen. Darüber hinaus wird der Zusammenhang zwischen der Geometrie der Nahtform und der resultierenden Ermüdungsfestigkeit durch numerische Methoden unter Einbeziehung bionischer Prinzipien bewertet. Es wird gezeigt, dass Hohlprofilknoten vollautomatisch unter Berücksichtigung von Geometrietoleranzen geschweißt werden können. Darüber hinaus konnte die Nahtform gemäß den numerischen Modellen hergestellt werden, was ein großes Potenzial für eine verlängerte Lebensdauer bietet. Anschließend werden die Verbesserungen bei der Ressourceneffizienz und die Reduzierung der Kohlendioxidemissionen durch eine Lebenszyklusanalyse bewertet.
In this study, steel-glass experiments were conducted to observe the melt pool geometry using a high-speed camera. The high-speed recordings and optical flow analysis show that two main flows take place in form of vortices. The lower vortex drives the melt backwards from the front keyhole wall and thus causes an extension of the melt pool, which is called bulging. This bulging promotes solidification cracking by forming a closed area filled with melt and the accumulation of impurities in the final solidification phase, resulting in low-melting phases which are under tensile stress at the end of solidification.
Laserstrahlschweißen additiv gefertigter Bauteile: Einsetzbarkeit bestehender Bewertungsvorschriften

Bei der additiven Fertigung im Pulverbett ist die Bauteilgröße durch den Bauraum begrenzt. Das Verbindungsschweißen additiv gefertigter Teile bietet eine Möglichkeit diese Größenbegrenzung aufzuheben. Aufgrund des spezifischen Spannungs- und Gefügezustands im additiv aufgebauten Teil ist jedoch unklar, inwiefern bestehende Bewertungsvorschriften des Verbindungsschweißens auch für Schweißnähte an additiv gefertigten Bauteilen geeignet sind. Dies wird anhand des Laserstrahlschweißens additiv gefertigter Rohrverbindungen untersucht. Die Schweißnähte werden mittels visueller Prüfung, metallografischer Untersuchungen sowie Computertomografie ausgewertet. Die festgestellten Fehlerarten sind vergleichbar zu konventionellen Bauteilen. Dies ist ein Indikator dafür, dass bestehende Bewertungsvorschriften die möglichen auftretenden Defekte auch für Schweißnähte an additiven Bauteilen abbilden.
One of the challenges of the high-power hybrid laser welding of thick steels is the sensitivity of the process of the process to manufacturing tolerances. This usually leads to a time-consuming preparation of the welding edges, such as milling. The study deals with the influence of the edge quality of milled and plasma-cut steel made of S355J2 with a wall thickness of 20 mm on the laser hybrid welded seam quality. Furthermore, the gap bridgeability and the tolerances towards edge misalignment was investigated. An AC magnet was used as backing support to prevent sagging and positioned under the workpiece, to generate an upwards directed electromagnetic pressure. The profiles of the edges and the gap on the top and root side were measured using a digital camera. Single-pass laser hybrid welds of plasma-cut edges could be welded using a laser beam power of just 13.7 kW. A gap bridgeability up to 2 mm and misalignment of edges up to 2 mm could be achieved successful. Additionally, the independence of the cutting side and the welding side was shown, so that samples were welded to the opposite side to their cutting. For evaluation of internal defects or irregularities, X-ray images were carried out. Charpy impact strength tests were performed to determine the toughness of the welds.
The study deals with the influence of the heat input on the thermal cycles and Charpy impact toughness for hybrid laser-arc welding of 25 mm thick structural steel S355J2 using a 20-kW high-power laser in combination with an electromagnetic weld pool support. The main focus is on the change of the mechanical properties over the entire seam thickness. The cooling times were measured using a pyrometer in combination with an optical fibre in three different locations near to fusion lines corresponding to different heights of the seam. Also, Charpy impact specimens were taken from different parts of the weld joint corresponding to the different heights. The influence of the heat input was investigated for 1.8 kJ mm-1 and 3.2 kJ mm-1. Despite the observed decreased values of both t8/5-cooling time and the Charpy impact toughness in the root part of the seam, the required values could be reached in dependance on applied heat input.

The contact between train wheels and rail tracks is known to induce material degradation in the form of wear, and rolling contact fatigue in the railhead. Rails with a pearlitic microstructure have proven to provide the best wear resistance under severe wheel-rail interaction in heavy haul applications. High speed laser cladding, a state-of-the-art surface engineering technique, is a promising solution to repair damaged railheads. However, without appropriate preheating or processing strategies, the utilized steel grades lead to martensite formation and cracking during deposition welding.
In this study, laser cladding of low-alloy steel at very high speeds was investigated, without preheating the railheads. Process speeds of up to 27 m/min and laser power of 2 kW are used. The clad, heat affected zone and base material are examined for cracks and martensite formation by hardness tests and metallographic inspections. A methodology for process optimization is presented and the specimens are characterized for suitability. Within the resulting narrow HAZ, the hardness could be significantly reduced.
The combination of laser powder bed fusion (LPBF), known for its geometrical freedom and accuracy, and the nozzle-based laser metal deposition process (LMD), known for its high build-up rates, has great potential to reduce the additive manufacturing times for large metallic parts. For the industrial application of the LPBF-LMD hybrid process chain, it is necessary to investigate the infuence of the LMD process on the LPBF substrate. In addition, the build plate material also has a signifcant impact on the occurrence of distortion along the additive manufacturing process chain. In the literature, steel build plates are often used in laser-based additive manufacturing processes of Inconel 718, since a good metallurgical Bonding can be assured whilst reducing costs in the production and restoration of the build plates. This paper examines the distortion caused by LMD material deposition and the infuence of the build plate material along the hybrid additive manufacturing process chain. Twin cantilevers are manufactured by LPBF and an additional layer is subsequently deposited with LMD. The distortion is measured in the as-built condition as well as after heat treatment. The efect of diferent LMD hatch strategies on the distortion is determined. The experiments are conducted using the nickel-base alloy Inconel 718. The results show a signifcant infuence of LMD path strategies on distortion, with shorter tool paths leading to less distortion. The remaining distortion after heat treatment is considerably dependent on the material of the build plate.
This paper presents investigation results of a process for defect-free hybrid laser arc welding (HLAW) of closed circumferential welds. The process aims to avoid weld imperfections in the overlap area of a HLAW circumferential weld. A process control strategy for closing the circumferential weld was developed to achieve a defect-free overlap region by controlling the solidification conditions at the end of the weld. The controlled heat flow is achieved by adjusting the parameters of both welding processes involved, the laser beam as well as gas metal arc welding (GMAW) process. Experimental investigations were carried out on 12 mm to 15 mm thick tube sections. The influence of process parameters such as the laser ramp time, the change in magnification scale and the defocusing of the laser beam on the solidifi-cation conditions at the end of the circumferential weld was investigated to find an optimum strategy for ramping out the process energy. Within the framework of the experimental studies, it was demonstrated that defocusing the laser beam in the range between 60 mm and 100 mm over a short run-out area of the weld of approximately 15 mm led to a significantly better weld formation in the overlap area. A favourable cup-shaped weld shape could be achieved without a tendency to crack. The laser optics with a motor-driven lens system made it possible to increase the laser beam diameter without changing the position of the GMAW arc relative to the component surface.
Vor allem in den letzten Jahren ist das Interesse der Industrie an der additiven Fertigung deutlich gestiegen. Die Vorteile dieser Verfahren sind zahlreich und ermöglichen eine ressourcenschonende, kundenorientierte Fertigung von Bauteilen, welche zur stetigen Entwicklung neue Anwendungsbereiche und Werkstoffe führen. Aufgrund der steigenden Anwendungsfälle, nimmt auch der Wunsch nach Betriebssicherheit unabhängig von anschließenden kostenintensiven zerstörenden und zerstörungsfreien Prüfverfahren zu. Zu diesem Zweck werden im Rahmen des von der BAM durchgeführten Themenfeldprojektes „Prozessmonitoring in Additive Manufacturing“ verschiedenste Verfahren auf ihre Tauglichkeit für den in-situ Einsatz bei der Prozessüberwachung in der additiven Fertigung untersucht. Hier werden drei dieser in-situ Verfahren, die Thermografie, die optische Emissionsspektroskopie und die Schallmissionsanalyse für den Einsatz beim Laser-Pulver-Auftragschweißen betrachtet.
Ensuring the required mechanical-technological properties of welds is a critical issue in the application of multi-wire submerged arc welding processes for welding high-strength fine-grained steels. Excessive heat input is one of the main causes for microstructural zones with deteriorated mechanical properties of the welded joint, such as a reduced notched impact strength and a lower structural robustness. A process variant is proposed which reduces the weld volume as well as the heat input by adjusting the welding wire configuration as well as the energetic parameters of the arcs, while retaining the advantages of multiwire submerged arc welding such as high process stability and production speed.
Die Beschichtung hochfester Stahlfeinbleche beeinflusst das Auftreten von flüssigmetallinduzierter Rissbildung (LME). Daher wurden in dieser Arbeit industrieübliche Beschichtungen bei gleichem Grundwerkstoff hinsichtlich ihres Aufbaus und chemischer Zusammensetzung charakterisiert und bezüglich ihrer LME Anfälligkeit untersucht. Aus dieser vergleichenden Untersuchung heraus wurden Potentiale für die Widerstandsfähigkeit gegen LME identifiziert. Diese Potentiale werden experimentell durch den Einsatz einer von der Forschungsstelle entwickelten Methode überprüft. Gegenstand der Untersuchungen waren neben unbeschichteten Proben industrieübliche Zinküberzüge wie Elektrolytisch verzinkt, Feuerverzinkt, Galvannealed und Zink-Magnesium Beschichtungen.
Die LME Anfälligkeit dieser unterschiedlichen Überzüge wird mit einem Schweißen unter Zugbelastung Versuchsaufbau untersucht. Dabei ergibt sich die resultierende Anfälligkeit aus den auftretenden Risslängen und der Auftrittswahrscheinlichkeit von LME bei den einzelnen Versuchen. Es konnte eine LME Anfälligkeits-Rangfolge für die Zinküberzüge festgestellt werden. Zink-Magnesium Beschichtungen galten als besonders LME Anfällig, gefolgt von Feuerverzinkt und Galvannealed. Die größte LME Resistenz wurde bei elektrolytisch verzinkten Proben festgestellt.
Aus den Ergebnissen werden Handlungsempfehlungen zur Erhöhung der Verarbeitungssicherheit bzw. Schweißpunktqualität abgeleitet.
Laser beam welding is a widely used joining technique in many industrial applications. This is mainly due to its many unique advantages, especially compared to conventional arc welding processes. These advantages include, among others, highly concentrated energy deposition, low total heat input and a capacity to penetrate deep into the material while causing only small welding distortions.
However, at the same time, the small dimension of the laser spot, high solidification rates, and small dimensions of the weld pool itself can provoke issues regarding the assembly tolerances of the workpiece, the hot-cracking phenomena, as well as keyhole-induced bubbles escaping from the melt.
Weld pool shapes in laser beam welding are elongated at the external, free surfaces under the action of the main driving forces in the melt – such as recoil pressure and surface tension forces – while being shorter in the internal areas of the weld pool. This leads to a regular solidification sequence from the internal zones toward the free surfaces, e.g. from the bottom to the top in partial penetration welding. However, in recent studies reported in the literature and seen in the experimental and numerical investigations of BAM Bundesanstalt für Materialforschung und -prüfung in Berlin, it was found that an internal narrowing phenomenon can occur that is often accompanied by a distinct bulging of the weld bead in deeper zones.
As the internal behaviour of the melt during the process is hardly optically accessible, several numerical models and experimental techniques were established to visualise the mechanisms of the formation of the bulging and the narrowing phenomenon and to reveal the consequences on the solidification sequence, pore formation, and filler metal dilution.
Hochfeste Nickelbasislegierungen wie Inconel 939 spielen eine wesentliche Rolle im modernen Turbinenbau. Additive Fertigungstechnologien eröffnen hierbei neue Möglichkeiten für die Verarbeitung, jedoch fehlen verlässliche Fügeprozesse für die Absicherung der additiven Prozesskette im Bereich Neuteilfertigung und Instandsetzung. Insbesondere Heißrisse stellen eine große Herausforderung an die Fügetechnik. Die vorliegende Untersuchung befasst sich daher mit dem Verhalten von additiv gefertigten Blechen aus Inconel 939 beim Elektronenstrahlschweißen. Es werden grundlegende Zusammenhänge zwischen Prozessparametern, Härte und Rissneigung betrachtet und Ansätze für eine Optimierung auf Basis statistischer Versuchsplanung aufgezeigt. Hierbei erfolgt eine Einteilung der Risse nach bestimmten Nahtbereichen. Risse am Nahtkopf können durch die Faktoren Vorschub und Streckenenergie sowie die Härte des Schweißgutes beeinflusst werden. Risse im Bereich der parallelen Nahtflanken stehen hingegen im Zusammenhang mit der Härte der Wärmeinflusszone. Ein abschließender Vergleich der angepassten Parameter mit der Ausgangssituation zeigt, dass durch Anwendung der statistischen Optimierung eine deutliche Reduzierung der Rissneigung erreicht werden kann.
Laser welding is an appropriate technique for joining Laser Powder Bed Fusion (L-PBF) parts together and to conventional wrought ones. The potential consists of profiting from synergies between additive and conventional manufacturing methods and overcoming the existing limitations of both. On the one hand, L-PBF is a widely spread metal-based additive manufacturing technique suitable for generating complex parts which can present intrinsic designed cavities, conformal cooling channels, and filigree structures contributing to sustainable manufacturing and efficiency-oriented designs. On the other hand, chamber sizes for producing L-PBF parts are limited, and the process is time-consuming. Thus, its employment is not for every geometry justified. Additionally, they are in most cases individual elements of a larger assembly and need to be joined together to conventionally fabricated parts.
The present research suggests laser welding parameters to adequately bond pairs of wrought and L-PBF processed plates and two L-PBF plates of Inconel 718 in butt position. L-PBF samples are printed in three different build-up orientations. Additionally, the influence of as-built L-PBF roughness qualities and usual pre-weld preparations such as edge milling are examined. The effect of normed pre-weld heat treatments is also contemplated. Identified cracks are analyzed by means of EDS in order to confirm the present phases on the areas of interest. EBSD is also employed to obtain a clear depiction of the crystallographic texture and distribution of the hot cracks.
The quality of the weldment was examined according to existing standards. Substantial differences in seam geometry and microstructure across different edge’s surface qualities and build directions of stress relieved L-PBF parts have not been detected. Nevertheless, even if no other irregularities are present in the seam, variability in liquation cracking susceptibility has been confirmed. This defect is prone to happen when parts made of this nickel-based superalloy are welded together when not enough precautions are taken. It has been determined that grain size and ductility of the material before welding play a crucial role and mitigating or intensifying these imperfections. Moreover, recommendations are presented to avoid this potential welding defect.
Untersuchung zur Herstellung von Cu-Strukturen mittels Wire Electron Beam Additive Manufacturing

Das Additive Manufacturing gewinnt zunehmend an Bedeutung für die Fertigung metallischer Bauteile im industriellen Umfeld. Hierbei wird zunehmend auch auf drahtförmige Ausgangswerkstoffe gesetzt, da diese Vorteile im Handling bieten, bereits in der Industrie etabliert sind und sich in der Regel durch geringere Beschaffungskosten auszeichnen. In den letzten Jahren entwickelte sich neben den bereits im großen Umfeld untersuchten Wire-DED-Verfahren auch eine Prozessvariante unter Nutzung des Elektronenstrahls zur industriellen Marktreife. Dabei zeigt die als Wire Electron Beam Additive Manufacturing bezeichnete Technologie besondere Vorteile gegenüber anderen, zumeist Laser- oder Lichtbogen-basierten DED-Prozessen. Das Verfahren bietet vor allem Potenzial für die Verarbeitung von hochleitfähigen, reflektierenden oder oxidationsgefährdeten Werkstoffen. Insbesondere für die Herstellung von Bauteilen aus Kupferlegierungen zeigt sich der Elektronenstrahl als besonders geeignet. Um das Verfahren einem breiten Anwenderkreis in der Industrie zugänglich zu machen, fehlen jedoch übergreifende Daten zu Leistungsfähigkeit, Prozessgrenzen und Anwendungsmöglichkeiten. Die vorliegende Untersuchung beschäftigt sich mit dieser Problemstellung am Beispiel zweier Cu-Werkstoffe. Dabei werden ein korrosionsbeständiger Werkstoff aus dem maritimen Bereich sowie eine Bronze mit guten Verschleißeigenschaften aus dem Anlagenbau getestet.
Über mehrstufige Testschweißungen wurden die physikalisch möglichen Prozessgrenzen ermittelt und Rückschlüsse über die Eignung der Parameter zum additiven Aufbau gezogen. Hierfür wurden zunächst optimale Bereiche für den Energieeintrag anhand von Volumenenergie sowie mögliche Schweißgeschwindigkeiten untersucht.
Anschließend wurde die Skalierbarkeit des Prozesses anhand von Strahlstrom und Drahtvorschub getestet.
Als wesentliche Zielgrößen wurden dabei Spurgeometrie, Aufmischung und Härte herangezogen. Die Eignung der ermittelten Parameter wurde im letzten Schritt exemplarisch anhand einer additiven Testgeometrie in Form eines Zylinders nachgewiesen.
Die vorliegende Untersuchung befasst sich mit dem Einfluss des Additive Manufacturing auf die Schweißeignung von Bauteilen aus Inconel 718. Hierfür wurden Proben mittels DED und L-PBF hergestellt und ihr Verhalten in Blindschweißversuchen anhand eines Vergleichs mit konventionellen Gussblechen untersucht. Im zweiten Schritt wurden die verschiedenen additiv hergestellten Proben mit dem Gussmaterial im I-Stoß sowie untereinander verschweißt.
Als Schweißverfahren wurde für alle Proben das Elektronenstrahlschweißen angewandt. Zur Auswertung wurde anhand von Schliffen das Nahtprofil vermessen und die Proben auf Poren und Risse untersucht. Zusätzlich wurde die Dichte vermessen und eine Prüfung auf Oberflächenrisse durchgeführt. Das AM-Material zeigte dabei Unterschiede in Nahtform und Defektneigung im Vergleich zum Gusswerkstoff. Insbesondere die DED-proben neigten unter bestimmten Parameterkonstellationen verstärkt zu Porenbildung. Risse konnten nicht beobachtet werden. Trotz auftretender Nahtunregelmäßigkeiten wurde in den kombinierten AM-Schweißproben die Bewertungsgruppe C erreicht. Eine Prüfung der bestehenden Regelwerke zur Schweißnahtbewertung anhand der gewonnenen Erkenntnisse zu additiv gefertigten Proben im Elektronenstrahlschweißprozess zeigte keinen Ergänzungsbedarf.
Funktional gradierte Materialien auf Basis von Stellite und Stahl im Laserpulver-Auftragschweißen

Das Hinzufügen von Stellite auf Stahl ist eine typische Vorgehensweise um Bauteile gegen Verschleiß und Korrosion zu schützen. Der Sprung in den Materialeigenschaften kann jedoch zu Rissen und somit zum Versagen der Beschichtung führen. Um die Lebensdauer von Beschichtungen zu erhöhen wird daher ein gradierter Übergang mit verschiedenen Materialpaarungen untersucht.
The Directed Energy Deposition process is used in a wide range of applications including the repair, coating or modification of existing structures and the additive manufacturing of individual parts. As the process is frequently applied in the aerospace industry, the requirements for quality assurance are extremely high. Therefore, more and more sensor systems are being implemented for process monitoring. To evaluate the generated data, suitable methods must be developed. A solution, in this context, was the application of artificial neural networks (ANNs). This article demonstrates how measurement data can be used as input data for ANNs. The measurement data were generated using a pyrometer, an emission spectrometer, a camera (Charge-Coupled Device) and a laser scanner. First, a concept for the extraction of relevant features from dynamic measurement data series was presented. The developed method was then applied to generate a data set for the quality prediction of various geometries, including weld beads, coatings and cubes. The results were compared to ANNs trained with process parameters such as laser power, scan speed and powder mass flow. It was shown that the use of measurement data provides additional value. Neural networks trained with measurement data achieve significantly higher prediction accuracy, especially for more complex geometries.
During resistance spot welding of zinc-coated advanced high-strength steels (AHSSs) for automotive production, liquid metal embrittlement (LME) cracking may occur in the event of a combination of various unfavorable influences. In this study, the interactions of different welding current levels and weld times on the tendency for LME cracking in third-generation AHSSs were investigated. LME manifested itself as high penetration cracks around the circumference of the spot welds for welding currents closely below the expulsion limit. At the same time, the observed tendency for LME cracking showed no direct correlation with the overall heat input of the investigated welding processes. To identify a reliable indicator of the tendency for LME cracking, the local strain rate at the origin of the observed cracks was analyzed over the course of the welding process via finite element simulation. While the local strain rate showed a good correlation with the process-specific LME cracking tendency, it was difficult to interpret due to its discontinuous course. Therefore, based on the experimental measurement of electrode displacement during welding, electrode indentation velocity was proposed as a descriptive indicator for quantifying cracking tendency.
With regard to efficient production, it is desirable to combine the respective advantages of additively and conventionally manufactured components. Particularly in the case of large-volume components that also include filigree or complex structures, it makes sense to divide the overall part into individual elements, which afterwards have to be joined by welding.
The following research represents a first step in fundamentally investigating and characterizing the joint welding of Laser Powder Bed Fusion (L-PBF) components made of Inconel 718. For this purpose, bead-on-plate welds were performed on plates manufactured using the L-PBF process and compared with the conventionally manufactured material. Conventional laser beam welding was used as welding process. The weld geometry was investigated as a function of the L-PBF build-up orientation. It was found that the welding depth and weld geometry differ depending on this orientation and in comparison to the conventional material.
The present work deals with the recently confirmed widening of the weld pool interface, known as a bulging effect, and its relevance in high power laser beam welding. A combined experimental and numerical approach is utilized to study the influence of the bulge on the hot cracking formation and the transport of alloying elements in the molten pool. A technique using a quartz glass, a direct-diode laser illumination, a high speed camera, and two thermal imaging cameras is applied to visualize the weld pool geometry in the longitudinal section. The study examines the relevance of the bulging effect on both, partial and complete penetration, as well as for different sheet thicknesses ranging from 8 mm to 25 mm. The numerical analysis shows that the formation of a bulge region is highly dependent on the penetration depth and occurs above 10 mm penetration depth. The location of the bulge correlates strongly with the cracking location. The obtained experimental and numerical results reveal that the bulging effect increases the hot cracking susceptibility and limits the transfer of alloying elements from the top of the weld pool to the weld root
Die lichtbogenbasierte, additive Fertigung ist dank hoher erreichbarer Aufbauraten und nahezu uneingeschränktem Bauraum zur Fertigung großvolumiger Bauteile prädestiniert. Die Kombination etablierter Maschinenkomponenten aus Robotertechnik, Schweißtechnik und Sensorik ermöglicht den präzisen schichtweisen Materialauftrag. Die Wirkmechanismen zwischen Prozessparametern und den daraus resultierenden mechanisch-technologischen Eigenschaften der additiv gefertigten Bauteile stellen eine Herausforderung dar. Dies gilt insbesondere auch für dickwandige Bauteile. Bei der Fertigung von Bauteilen aus höherfesten Al-Mg-Si-Aluminiumlegierungen ist aufgrund der hohen Anfälligkeit für Erstarrungsrisse und der Neigung zu wasserstoffinduzierter Porosität im besonderen Maße auf das Temperaturregime und die gewählte Aufbaustrategie zu achten.
Der Einfluss der Prozessparameter auf die Bauteilqualität wurde durch die Analyse der Größe und Verteilung von Poren sowie der resultierenden Festigkeit untersucht. Darüber hinaus wurde der Einfluss einer Wärmenachbehandlungsstrategien auf das Festigkeitsverhalten analysiert. Es konnte gezeigt werden, dass dickwandige Strukturen aus höherfesten Al-Mg-Si-Aluminiumlegierungen mit mechanischen Kennwerten im Bereich des Referenzmaterials mittels MSGLichtbogenverfahren additiv gefertigt werden können.
Die Anwendung von Leichtbauprinzipien im Stahlbau, wie z.B. die Verwendung von aufgelösten Tragstrukturen, sog. Jackets-Fundamenten, bietet ein großes Potential zur Reduzierung des Ressourcenverbrauchs, insbesondere im Hinblick auf die benötigte Stahlmenge.
In diesem Vortrag zeigen wir die Potenziale einer vollständigen Digitalisierung der schweißtechnischen Fertigungs- und Prüfkette auf, um eine vollautomatische Fertigung sowie Qualitätsprüfung von Rohrknoten als Schlüsselelement von Jackets-Fundamenten zu ermöglichen. Darüber hinaus wird der Zusammenhang zwischen der Geometrie der Nahtform und der resultierenden Ermüdungsfestigkeit durch numerische Methoden unter Einbeziehung bionischer Prinzipien bewertet. Es wird gezeigt, dass Hohlprofilknoten vollautomatisch unter Berücksichtigung von Geometrietoleranzen geschweißt werden können. Darüber hinaus konnte die Nahtform gemäß den numerischen Modellen hergestellt werden, was ein großes Potenzial für eine verlängerte Lebensdauer bietet. Anschließend werden die Verbesserungen bei der Ressourceneffizienz und die Reduzierung der Kohlendioxidemissionen durch eine Lebenszyklusanalyse bewertet.
Innovative Design- und Fertigungsstrategien zur Steigerung der Leichtbaupotenziale im Stahlbau

Ziel des Verbundvorhabens „SmartWeld“ ist es, für die schweißtechnische Fertigung von Stahlbaustrukturen exemplarisch am Beispiel von Hohlprofilknoten, welche als designrelevante Elemente von Gründungsstrukturen für Offshore-Windenergieanlagen (OWEA) einsetzbar sind, die Möglichkeiten des Leichtbaus unter konsequenter Digitalisierung der Fertigungskette aufzuzeigen, um einerseits die Ressourceneffizienz zu forcieren und gleichzeitig wettbewerbsfähige Fertigungsstrategien aufzuzeigen.
Innerhalb von „SmartWeld“ werden daher die Möglichkeiten einer wirtschaftlichen Fertigung von Leichtbau-Gründungsstrukturen am Beispiel aufgelöster Tragstrukturen (Jackets) aufgezeigt. Eine lastgerechte Auslegung der Schweißverbindungen nach bionischen Prinzipien ermöglicht, weitere Einsparpotenziale an Ressourcen bei gleichzeitiger Erhöhung der Lebensdauer zu erschließen.
Die Ausnutzung konstruktiver Prinzipien des Leichtbaus zur Erzeugung innovativer und ressourcenschonender Produkte erfordert den Einsatz digitaler Werkzeuge in der Designphase, der virtuellen Absicherung, der Fertigung und Qualitätsüberwachung sowie nachgelagerten Bauteilprüfung zur Abbildung der Nutzungsphase. Im Rahmen der Arbeiten wird daher der gesamte Produktentstehungs- und Prüfprozess betrachtet. Dies beinhaltet das Design im Kontext des konstruktiven Leichtbaus, den schweißtechnischen Fertigungsprozess, die Bauteilprüfung sowie den Transfer der Ergebnisse in die Industrie durch serientaugliche Demonstratoren. Der Fokus der Arbeiten ist, die Fertigung auch im Umfeld eines für großskalige Stahlstrukturen üblichen hohen Individualisierungsgrades schweißtechnisch zu automatisieren und das Leichtbaupotenzial gezielt umzusetzen. Die Vorgaben aus der Designphase hinsichtlich einer lastgerechten Gestaltung bzw. Implementierung bionischer Ansätze können so gezielt durch einen adaptiven, automatisierten Schweißprozess eingestellt werden. Dies führt zu einer Erhöhung der Ermüdungs¬festigkeit und damit Produktlebensdauer, wodurch die Strukturen dünnwandiger ausgeführt und Ressourcen sowie CO2 eingespart werden können.
