The weld quality and the possible defect formation are directly determined by the weld pool shape and the thermo-fluid dynamics therein. In this paper, an untypical weld pool profile, i.e., elongated at its top and bottom but narrowed at the middle, is found experimentally and numerically in the wire feed laser beam welding. The detrimental influence of the weld pool narrowing on the element transport is analyzed and discussed. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that a low-temperature region is formed in the middle of the weld pool due to the interaction of the two dominant circulations from the top and bottom regions. The weld pool is significantly narrowed due to the untypical growth of the mushy zone in the low-temperature region, which results in a direct blocking effect on the downward flow and the premature solidification in the middle region. The Lorentz force produced by a transverse oscillating magnetic field shows the potential to change the flow pattern into a single-circulation type and the low-temperature-gradient region is mitigated. Therefore, the downward transfer channel is widened, and its premature solidification is prevented. The numerical results are well validated by experimental measurements of metal/glass observation and X-ray fluorescence element mapping.
The macro and micro benefits from a magnetic field have been well recognized in the laser beam welding, but the influence mechanism, especially on the local keyhole dynamics, is yet not fully understood. A combination of experimental approach and numerical modeling was conducted to study the highly transient keyhole dynamics under the magnetic field. It was found that the magnetic field gave a direct impact on the laser energy absorption at the keyhole front wall. The keyhole-induced porosity was suppressed under the influence of the magnetic field, which was confirmed by the micro-X-ray computed tomography. The porosity mitigation comes from multiple physical aspects, including keyhole stabilization, widening of the bubble floating channel, and the electromagnetic expulsive force. The predicted penetration depth and weld pool profiles with/without magnetic field show a good agreement with the experimental measurements, including optical micrographs and in-situ metal/glass observation.
The deep penetration laser beam welding (LBW) has developed to one of the most promising metal joining methods in the modern manufacturing industry. It has well-known advantages of good penetration capacity, low heat input, high reachable welding speed and low welding distortion in comparison to conventional arc welding techniques. However, there are still challenges in LBW making the realization of the advantages difficult, such as porosity or inhomogeneous element distribution when using filler material. The magnetohydrodynamics technique is a promising way to solve these issues by introducing a suitable electromagnetic field, and correspondingly Lorentz force, to control the Transport phenomena in the weld pool.
The underlying physics in wire feed laser beam welding with electromagnetic stirring were investigated numerically and experimentally. A three-dimensional transient heat transfer and fluid flow model coupled with dynamic keyhole, magnetic induction and element transport was developed for the first time. The electromagnetic behaviour as well as the temperature and velocity profiles, solidification parameters, keyhole evolution and element transport are calculated.
The model is well tested against the experimental results. The beneficial effects from electromagnetic stirring (element homogenization and grain refinement) are explained quantitatively using the numerical data and the results from high-speed imaging, OM, EDX and EBSD.
The introduction of an external magnetic field in laser beam welding can bring a lot of beneficial effects e. g. a homogeneous element distribution and grain refinement. However, the physical mechanism has not been fully revealed because it is difficult to describe the weld pool behavior quantitatively. In this work, the influence of an oscillating magnetic field in wire feed laser beam welding is studied using a three-dimensional transient multi-physical model. The magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport are all taken into consideration. Under suitable electromagnetic parameters, a significant electromagnetic stirring can be produced in the weld pool by the induced Lorentz force. It shows important influence on the keyhole stability and the fluid flow. The keyhole collapses more frequently at the upper part under the oscillating magnetic field. The forward and downward flow along the central plane of the weld pool is enhanced, which can bring the additional element from the filler wire to the root of the weld pool. There is a good agreement between the numerical results and the experiment results from the high-speed imaging, the optical micrograph and the energy dispersive X-ray spectroscopy. This work provides a fundamental understanding of the relationship between electromagnetic control, weld pool behavior and weld property.
The distribution of the alloying elements from the filler wire in laser beam welding plays an important role on the property of the final weld. In this study, the transport phenomena in the wire feed laser beam welding are investigated numerically. A three-dimensional transient heat transfer and fluid flow model coupled with free surface tracing and element transport is developed. A ray-tracing method with local grid refinement algorithm is used to calculate the multiple reflections and Fresnel absorption on the keyhole wall. The filler material flows backward along the lateral side of the weld pool, and subsequently flows forward along the longitudinal plane to bring the additional alloying elements to the forepart of the weld pool. The occurrence of the bulging phenomenon may further prevent the downward transfer of the additional elements to the root of the weld pool. The numerical results show a good agreement with the experimental fusion line and element distribution.
Durch pulverbasiertes Directed-Energy Deposition lassen sich Gradierungen fertigen, um diskrete Materialübergänge zu vermeiden und die Lebensdauer von Hartschichten zu erhöhen. Die Kombination aus Stahl als Basiswerkstoff und einer verschleiß- und korrosionsbeständigen Co-Cr Legierung verspricht durch Vermeiden von Spannungskonzentrationen das Verhindern von Abplatzungen und Rissen in der Schutzschicht. Um die Qualität des gefertigten Bauteils zu beurteilen, liegen für solche Funktional Gradierten Materialien (FGM) wenig Erkenntnisse vor. Daher wird im Rahmen dieser Studie eine Methodik erarbeitet, um die relative Dichte eines Funktional Gradierten Materials auf Stahl und Co-Cr Basis mittels Maschinendaten zu bestimmen. Anschließend wird unter Einsatz eines künstlichen neuronalen Netzes anhand von Sensordaten die relative Dichte vorhergesagt. Das trainierte Netz erreicht eine Vorhersagegenauigkeiten von 99,83%. Abschließend wird eine Anwendung anhand von einem Demonstrator gezeigt.
Funktional gradierte Materialien auf Basis von Stellite und Stahl im Laserpulver-Auftragschweißen

Das Hinzufügen von Stellite auf Stahl ist eine typische Vorgehensweise um Bauteile gegen Verschleiß und Korrosion zu schützen. Der Sprung in den Materialeigenschaften kann jedoch zu Rissen und somit zum Versagen der Beschichtung führen. Um die Lebensdauer von Beschichtungen zu erhöhen wird daher ein gradierter Übergang mit verschiedenen Materialpaarungen untersucht.
Um Bauteile vor Verschleiß und Korrosion zu schützen werden Beschichtungen aus resistenteren Materialien aufgetragen. Hierzu zählen unter anderen die Legierungen auf Cobalt-Chrom Basis. Der diskrete Materialsprung ist jedoch unter thermischen und mechanischen Belastungen häufig Ursache für das Versagen der Beschichtung. In dieser Arbeit werden daher Materialgradierungen von verschiedenen Stahllegierungen zu einer Cobalt-Chrom Basislegierung untersucht. Die Ergebnissen werden dafür auch mit Resultaten zu vorangegangenen Untersuchungen verglichen. Kern der Arbeit bilden geätzte Schliffbilder der Materialpaarungen und Auswertungen mittels Farbeindringprüfung sowie die metallografische Bestimmung der Porosität. Ziel der Arbeit ist ein defektfreier Aufbau der funktional gradierten Materialpaarungen.
Additive manufacturing, and therefore directed energy deposition, is
gaining more and more interest from industrial users. However, quality assurance for the components produced is still a challenge. Machine learning, especially using artificial neuronal networks, is a potential method for ensuring a high-quality standard. Based on process Parameters and monitoring data, part quality can be predicted. A further advantage is the ability to constantly learn and adopt to slight process changes.
First tests using artificial neural networks focus on the prediction of track geometry. The results show that even a small data set is enough to provide high accuracy in the predictions. In this work, an artificial neural network for the predictive analysis of relative density in laser powder cladding has been developed. A central composite experimental design is used to generate 19 data sets. Input variables are laser power, feed rate and powder mass flow. Cubes are built up where density is considered as a target value. Several neural networks are trained and evaluated with these data sets. Different topologies and initial weights are considered. The best network reaches a confidence level of around 90 % for the prediction of relative density based on the process parameters. Finally, the optimization of the generalization performance is investigated. To this purpose, methods of variation in error limit as well as cross-validation are applied. In this way, density is predictable by an artificial neural network with an accuracy of about 95 %.
Pores in additive manufactured metal parts occur due to different reasons and affect the part Quality negatively. Few investigations on the origins of porosity are available, especially for Ni-based super alloys. This paper presents a new study to examine the influence of common processing Parameters on the Formation of pores in parts built by laser metal Deposition using Inconel 718 powder. Further, a comparison between the computed tomography (CT) and the Archimedes method was made. The Investigation Shows that CT is able to identify different kinds of pores and to give further Information about their distribution. The identification of some pores as well as their shape can be dependent on the Parameter Setting of the Analysis tool. Due to limited measurement Resolution, CT is not able to identify correctly pores with Diameters smaller than 0.1 mm, which leads to a false decrease on Overall porosity. The applied Archimedes method is unable to differentiate between gas porosity and other Kinds of holes like internal cracks or lack of Fusion, but it delivered a proper value for Overall porosity. The method was able to provide suitable data for the statistical Evaluation with design of Experiments, which revealed significant Parameters ont he Formation of pores in LMD.
