Creep and fracture behavior of conventionally and additively manufactured stainless steel 316L
(2020)
A critical task within the frame of establishing process-structure-property-performance relationships in additive manufacturing (AM) of metals is producing reliable and well-documented material behavior’s data and knowledge regarding the structure-property correlation, including the role of defects. After all, it represents the basis for developing more targeted process optimizations and more reliable predictions of performance in the future. Within this context, this contribution aims to close the actual gap of limited historical data and knowledge concerning the creep behavior of the widely used austenitic stainless steel 316L, manufactured by Laser-Powder-Bed-Fusion (L-PBF). To address this objective, specimens from conventional hot-rolled and AM material were tested under application-relevant conditions according to existing standards for conventional material, and microstructurally characterized before and after failure. The test specimens were machined from single blocks from the AM material. The blocks were manufactured using a standard scan and build-up strategy and were subsequently heat-treated. The creep behavior is described and comparatively assessed based on the creep lifetime and selected creep curves and characteristic values. The effect of defects and microstructure on the material’s behavior is analyzed based on destructive and non-destructive evaluations on selected specimens. The AM material shows shorter creep lives, reaches the secondary creep stage much faster and at a lower strain, and features lower creep ductility compared to its conventional counterpart. The creep damage behavior of the AM material is more microstructure than defect controlled and is characterized by the formation and accumulation of single intergranular damage along the whole volume. Critical features identified are the grain morphology and the grain-boundary as well as the dislocation’s density. Micro-computed tomography (µCT) proves to be an alternative to metallography to analyze the creep damage.
The study deals with the application of the high-power hybrid-laser arc welding process on up to 15 mm thick pipe segments with the intention to avoid end crater imperfections during closing of the circumferential welds, where the pipes were turned during welding in 1G- and 2G-positions. Different techniques such as laser power ramp-down, abrupt switch-off of the laser power and change of the magnification of the laser spot diameter and defocusing of the laser beam relative to the workpiece were tested to remove the laser energy from the process. It could be shown that a high defocusing of the optic system above 40 mm with a resulting beam diameter > 2.9 mm in a short overlap length of approx. 20 mm leads to the formation of a cup-shaped weld seam, which is preferred for avoidance of cracks and pores in the end crater. A laser optics with motor-driven lens system was used for the welding experiments to defocuse the laser beam without changing the position of the arc.
Using a novel optical measurement technique together with the OF algorithm, a two-dimensional deformation analysis during welding was conducted.
The OF technique was the first of its kind to provide a measurement of the full strain field locally in the immediate vicinity of the solidification front. The local critical strain and strain rate in vicinity of the solidification front has observed 1.57%, 28 %/s, respectively.
Material qualification for laser powder bed fusion (L-PBF) processes are often based on results derived from additively manufactured (AM) bulk material or small density cubes, although it is well known that the part geometry has a tremendous influence on the heat flux and, therefore, on the thermal history of an AM component. This study shows experimentally the effect of simple geometrical obstructions to the heat flux on cooling behavior and solidification conditions of 316L stainless steel processed by L-PBF. Additionally, it respects two distinct inter layer times (ILT) as well as the build height of the parts. The cooling behavior of the parts is in-situ traced by infrared (IR) thermography during the built-up. The IR signals reveal significant differences in cooling conditions, which are correlated to differences in melt pool geometries. The acquired data and results can be used for validation of computational models and improvements of quality assurance.
Online quality control of security relevant parts manufactured by Laser Powder Bed Fusion (LPBF) remains to be a challenge due to the highly complex process conditions. Furthermore, the influence of characteristic scan strategy parameters is not sufficiently clarified yet due to the commonly used method of single-track investigations. In this contribution, this topic is addressed by observing large 316L volume sections using in-situ melt pool monitoring by thermography in high temporal and spatial resolution. In detail, the influence of the scan angle on the melt pool geometry is investigated on. Characteristic melt pool features are extracted from the image data and analyzed using statistical methods data for altering scan angles. The results show significant changes in the melt pool dimensions and temperature distribution over the scan angle rotation. A first explanation approach is presented that connects the observed changes to phenomena of beam attenuation by metal vapor plume.
The development of high energy laser sources enables single-pass welds of thick plates up to 30 mm, but often additional materials are needed to influence the properties of the weld seams. However, the homogenous distribution of filler materials in form of e.g. electrodes is only possible up to 7 mm while the elements are only traceable up to a depth of 14 mm. To overcome this problem a two-step process is used where first the edges of the weld partners are coated with the filler material by laser metal deposition (LMD) and afterwards are welded by laser beam. Single-pass welds with electromagnetic weld pool support of 30 mm thick S355 J2+N-plates with austenitic AISI 316L-coatings were investigated as well as the influence of the coatings to the penetration depth of the laser beam without electromagnetic weld pool support in double-sided joints. The weld seams were tested by X-ray inspection and cross sections.
The shape of the parts, created by the technology of laser metal deposition (LMD), is influenced by various parameters, for example, the power and diameter of the laser source spot. The contribution of energy from the laser affects the temperature distribution in the formed layers. The changing temperature in the working area entails a change in the geometry of the layers and affects the stability of the process. In this paper, experiments on the measurement of temperature cycles in the DLMD process with different directions of the filling track are carried out. An infrared camera was used to measure thermal cycles. The calibration of the acquired data (i.e. correspondence table between the intensity of thermal radiation of the material and the absolute temperature) was done with help of two-color pyrometer ex situ and in situ measurements. The experiments are carried out on two materials 316L and Inconel 718. The effect of the maximum temperature on the layer height is shown, and thermal cycles in the formation of layers for different filling strategies are presented.
High power laser beam welding has been already introduced in ship building industry since last two decades and is characterized by higher performance as conventional arc welding technologies through its higher welding speed, penetration depth and therefore higher productivity. Moreover, high quality weld joints are achievable thanks to a stronger automatization degree and better repeatability of the process. A further advantage of the laser beam welding is a manufacturing of parts with very low distortion according to much lower heat input, so that rework amount can be reduced significantly. Nevertheless, there are still some unresolved problems limiting the range of application of the technology in part manufacturing within ship building industry, restricted by development and application of new materials or new design of ship vessels.
The present contribution deals with some novel aspects of laser beam welding technology allowing to widen this range significantly. One of the possibilities is to increase the weld seam thickness for single pass laser or laser-hybrid welding is to apply contactless EM-support system based on generation of the Lorentz force counteracting the liquid metal drop out. Also, application of laser-hybrid welding technology for welding novel materials like cold resistant steel X8Ni9 used for construction of LNG tanks brings technological and design advantages comparing to conventional welding technologies by using of a similar alloyed filler wire instead of expensive Ni-based filler material. Finally, it is shown how the application of computational techniques can be used to helps to improve the quality of laser welded joints and avoid the critical weld failure by optimization of the welding process parameters.
Notch impact toughness of laser beam welded thick sheets of cryogenic nickel alloyed steel X8Ni9
(2020)
This research work deals with the investigations of the impact toughness of laser beam welded 14.5 mm thick sheets made of cryogenic steel X8Ni9 as a function of preheating. This 9% nickel alloyed steel is widely used in the liquefied natural gas (LNG) industry. An application of highly efficient welding processes such as high-power laser beam welding (LBW) in LNG sector requires an understanding of the interactions between the LBW process parameters and weld properties, in particular the impact toughness. The results show that the original fine-grained martensitic microstructure of the base metal (BM) is significantly changed by melting and crystallization during the LBW, what can lead to a decrease in the impact toughness of the weld metal (WM) below the required level. An optimal preheating temperature range leads to the favorable thermal welding cycle and is of remarkable importance for maintaining the notch impact toughness of laser beam welded joints of these thick steel sheets. A parameter window was identified in which V-notch impact toughness comparable to that of the BM at -196 °C was achieved.
The distribution of the alloying elements from the filler wire in laser beam welding plays an important role on the property of the final weld. In this study, the transport phenomena in the wire feed laser beam welding are investigated numerically. A three-dimensional transient heat transfer and fluid flow model coupled with free surface tracing and element transport is developed. A ray-tracing method with local grid refinement algorithm is used to calculate the multiple reflections and Fresnel absorption on the keyhole wall. The filler material flows backward along the lateral side of the weld pool, and subsequently flows forward along the longitudinal plane to bring the additional alloying elements to the forepart of the weld pool. The occurrence of the bulging phenomenon may further prevent the downward transfer of the additional elements to the root of the weld pool. The numerical results show a good agreement with the experimental fusion line and element distribution.
Recent studies have confirmed the widening of the weld pool interface, known as a bulge effect, during deep penetration high power laser beam welding. The link between such geometric particularities of the weld pool shape and the hot cracking phenomena is significant. The present work seeks to extend the level of understanding by investigating their relationship. A coupled multiphysics, multiscale numerical framework is developed, comprising a series of subsequent analyses. The study examines the influences of the bulge on the three most dominant effects causing hot cracking, namely the thermal cycles, the mechanical loading, and the local microstructure. The bulge in the weld pool shape forms approximately in the middle of the plate, thus correlating with the location of hot cracking. It increases the hot cracking susceptibility by enhancing the three dominant effects. The numerical results are backed up by experimental data.
Thermography is one on the most promising techniques for in-situ monitoring for metal additive manufacturing processes. The high process dynamics and the strong focus of the laser beam cause a very complex thermal history within the produced specimens, such as multiple heating cycles within single layer expositions. This complicates data interpretation, e.g., in terms of cooling rates. A quantity that is easily calculated is the time a specific area of the specimen is at a temperature above a chosen threshold value (TOT). Here, we discuss variations occurring in time-over-threshold-maps during manufacturing of a defect free cuboid specimen.
