Se presenta una guía completa del procedimiento experimental para la determinación del valor umbral ΔKth intrínseco y caracterización de curvas FCGR sobre el acero de alta resistencia S960QL empleando probetas de pequeña escala. El análisis se realiza comparando probetas SENB de diferentes geometrías, distinguiendo entre “convencionales” y “miniatura”. Las primeras con espesor (B) de 6 mm y anchura (W) de 19, y las segundas con B = 3 y dos valores distintos de W, 4 y 6 mm. A fin de identificar el valor umbral ΔKth intrínseco, la relación de cargas (R) aplicada en todos los ensayos fue 0,8. La técnica de caída de potencial (DCPD) se utilizó para la monitorización del tamaño de grieta a lo largo de los ensayos.
La evaluación de los resultados experimentales confirma la equiparación de resultados entre las distintas geometrías y configuraciones de ensayo practicadas, así como la viabilidad de emplear probetas de pequeña escala en la determinación del valor umbral ΔKth intrínseco. Esto abre nuevas perspectivas en lo relativo al empleo de probetas de reducidas dimensiones en la caracterización de materiales a fatiga. A su vez, permite ofrecer una serie de recomendaciones para reproducir con éxito ensayos semejantes utilizando probetas de pequeñas dimensiones de acero y otros materiales metálicos.
Für den Anlagenbau werden hochbelastete Komponenten aus Co-Cr-Legierungen hergestellt. Dabei ist die Zerspanung so herausfordernd, dass additive Fertigungsschritte oft wirtschaftlicher sind. Diese bedingen aber vorwiegende heterogene, anisotrope Gefüge und Eigenschaften und bei nachfolgender Fräsbearbeitung unstetige Zerspankräfte und instabile Spanvorgänge. Hierbei können hybride Zerspanprozesse helfen, hohe Belastungen für Werkzeug und Werkstückoberfläche zu minimieren. Diesbezügliche Charakterisierungen erfordern speziell adaptierte Zerspanungsanalysen.
Anhand eines Anwendungsbeispiels, bei dem eine Modifikation der Ausgangslegierung mit 1 % Hf erfolgte, wird die Wechselwirkung zwischen Gefügemorphologie und Fräsprozess dargestellt, der konventionelle mit einem hybriden ultraschallunterstützten Fräsprozess verglichen und die Charakterisierung des Werkzeugverschleißes anhand zweier verschiedener Fräser betrachtet. Analysen auftretender Prozesskräfte mittels Piezo-Mehrkomponenten-Dynamometer, der Werkzeugoszillation mittels Laser-Vibrometer und zusätzliche In-situ-Temperaturmessungen der Werkzeugschneiden mittels Highspeed-Pyrometer bilden den Kern der neuen Zerspanungsprüftechik.
Die vorgestellten Untersuchungsmethoden bilden die Vorgänge bei der Zerspanung additiv gefertigter Werkstoffe detailliert und reproduzierbar ab. Sowohl Legierungsmodifikation als auch hybride Prozessbedingungen lassen gezielte Einflüsse zur deutlichen Verbesserung der Zerspanungssituation zu.
Experimentelle Charakterisierung der WIG-Schweißeignung einer Hoch- und Mittelentropie-Legierung

Hoch- und Mittelentropie-Legierungen (engl. High/Medium Entropy Alloys–HEA/MEA) sind relativ neue Werkstoffklassen. Im Gegensatz zu herkömmlichen Legierungen bestehen HEA aus fünf bzw. MEA aus drei oder vier Legierungselementen im äquiatomaren Gleichgewicht. Um diese als reale Bauteile in die Anwendung zu überführen, muss die Verarbeitbarkeit ausführlich erforscht werden. In dieser Präsentation werden dafür erste Ergebnisse der schweißtechnischen Verarbeitung mittels WIG-Schweißen dargestellt. Dazu wurden zunächst die Schweißparameter mit einer Referenzlegierung (Ni-Basislegierung: 2.4858) bestimmt und auf eine CoCrFeMnNi-HEA sowie eine CoCrNi-MEA übertragen.
Hochfeste Feinkornbaustähle verfügen über ein großes Potenzial für gewichtsoptimierte, effiziente Strukturen in vielen modernen Stahlkonstruktion. Weitere Effizienzsteigerungen können durch additives Fertigen sowie bionische Bauweisen erreicht werden. Kommerzielle hochfeste Zusatzwerkstoffe für additives MSG-Schweißen (engl.: Wire Arc Additive Manufacturing, WAAM) sind bereits von den Schweißzusatzherstellern lieferbar. Derzeit ist jedoch eine breite industrielle Anwendung insbesondere für KMU aufgrund fehlender quantitativer Erkenntnisse und Richtlinien bezüglich schweißbedingter Beanspruchungen und Bauteilsicherheit während der Herstellung und des Betriebs stark limitiert. In einem gemeinsamen Forschungsprojekt (FOSTA-P1380/IGF21162BG) der BAM und der TU Chemnitz werden die mit Eigenspannungsausbildung und der Gefahr einer Kaltrissbildung verbundenen prozess- und werkstoffbedingten sowie konstruktiven Einflüsse untersucht. Im Fokus dieser Analysen steht die Bestimmung der Wechselwirkungen zwischen WAAM-Prozessparametern bzw. der Wärmeführung auf das Gefüge und die Eigenspannungen. Hierfür werden Referenzproben als offene Hohlquader mit definierten Abmessungen vollautomatisiert mit einem speziellen, hochfesten WAAM-Massivdraht (Streckgrenze >790 MPa) geschweißt. Die gezielte Einstellung der geometrischen Eigenschaften erfolgt durch Schweißparameter und Nahtaufbau bei ca. 4 kg/h mittlerer Abschmelzleistung. Die Wärmeführung wird innerhalb eines statistischen Versuchsplanes mittels Streckenenergie (200 kJ/m bis 650 kJ/m) und Zwischenlagentemperatur (100 °C bis 300 °C) so variiert, dass die t8/5-Abkühlzeiten dem empfohlenen Verarbeitungsbereich entsprechen (ca. 5 s bis 20 s). Ziel ist es bei konstanten geometrisch-konstruktiven Randbedingungen, den Einfluss der Wärmeführung auf Gefüge und resultierende Eigenspannungen zu analysieren. Für die Streckenenergie können neben den Gefügeeinflüssen aufgrund der resultierenden Abkühlzeit deutliche Effekte insbesondere auf die lokalen Eigenspannungen im Bauteil belegt werden. Das Schweißen mit zu hoher Wärmeeinbringung bzw. Abschmelzleistung kann zu ungünstigen Gefüge- und Bauteileigenschaften führen, gleichzeitig jedoch niedrigere Zugeigenspannungsniveaus bewirken. Solche komplexen Wechselwirkungen gilt es letztlich mit diesen Untersuchungen zu klären, um leicht anwendbare Verarbeitungsempfehlungen und Normvorgaben für ein wirtschaftliches, anforderungsgerechtes und risssicheres WAAM von hochfesten Stählen den Anwendern zur Verfügung zu stellen.
Cobalt chromium alloys are often used in turbine and plant construction. This is based on their high thermal and mechanical stress resistance as well as their high wear resistance to corrosive and abrasive loads. However, cobalt is a cost-intensive material that is difficult to machine. Moreover, increasingly complex structures and the optimisation of resource efficiency also require additive manufacturing steps for the production or repair of components in many sectors. Concerning inhomogeneity
and anisotropy of the microstructure and properties as well as manufacturing-related stresses, a lot of knowledge is still necessary for the economic use of additive welding processes in SMEs. As a result of the high stresses on the components and requirements for a high surface quality, a complementary use of additive and machining manufacturing processes is necessary. Thereby, Co–Cr alloys are extremely challenging for machining with geometrically defined cutting edges because of their low thermal conductivity combined with high strength and toughness. An approach to solve this problem is to refine and homogenise the microstructure. This is achieved by modifying the alloy with elements zirconium and hafnium, which are added up to a maximum of 1 wt.-%. A reduction of the process forces and stresses on the tool and work piece surface is also achievable via hybrid milling processes. There are already studies on the combined use of additive and machining manufacturing processes based on laser technology. However, knowledge based on powder and wire-based arc processes is
important, as these processes are more widespread. Furthermore, the effects on the surface zone of additively manufactured components by hybrid finish milling have not yet been a subject of research. The results show that the structural morphology could be significantly influenced with the addition of zirconium and hafnium.

Solche komplexen Wechselwirkungen gilt es letztlich mit diesen Untersuchungen zu klären, um leicht anwendbare Verarbeitungsempfehlungen und Normvorgaben für ein wirtschaftliches, anforderungsgerechtes und risssicheres WAAM von hochfesten Stählen den Anwendern zur Verfügung zu stellen.
Erstellung von Tiefenprofilen auf Schweißnähten mittels Laserinduzierter plasmaspektroskopie (LIPS)

Duplexstähle sind hochlegierte, nichtrostende Stähle. Sie bieten aufgrund des ausgewogenen Phasenverhältnisses von Austenit und Ferrit einige physikalische Vorteile gegenüber anderen nichtrostenden Stählen. Beim Schweißen können sich durch die Kondensation von Schweißrauch und verdampftem Material verschiedene chemische Elemente auf der Oberfläche der erstarrten Schweißnaht anreichern. Dann ist die Bildung einer schützenden Chromoxidschicht nicht mehr gewährleistet und es kann an diesen Stellen zu Lochfraß kommen. Frühere Arbeiten haben gezeigt, dass die Anreicherung von Mangan und Chrom an der Oberfläche der Wärmeeinflusszone des geschweißten Edelstahls 304L mit LIBS gemessen werden kann. Wir stellen die Ergebnisse der Optimierung der LIBS-Parameter für präzise Dickenmessungen solcher dünnen Schichten und für Tiefenprofilmessungen vor. Dazu haben wir galvanisch beschichtete Kupferproben mit bekannten Schichtdicken verwendet. Die Mangankonzentration im Schweißgut ist reduziert. Dies hat einen großen Einfluss auf die metallografische Struktur des Materials.
Eisenaluminide eignen sich als Werkstoff für sicherheitsrelevante Komponenten welche hohen thermischen, mechanischen und korrosiven Belastungen ausgesetzt sind. Mit ihrer geringen Dichte und der kostengünstigen Verfügbarkeit der Legierungsbestandteile bieten sie ein hohes Marktpotenzial und eignen sich als Substitutionswerkstoff konventioneller Hochtemperaturwerkstoffe. Durch die Verwendung von Dauerformen im Kokillenguss lassen sich FeAl-Bauteile bereits äußerst wirtschaftlich herstellen. Das dabei entstehende komplexe, mehrphasige, sehr feinkörnige Gefüge mit harten Ausscheidungen und hohen Festigkeiten erschwert jedoch eine nachfolgende spanende Bearbeitung mit hohen Belastungen auf Werkzeug und Bauteiloberfläche. Um eine gesamtheitlich wirtschaftliche Herstellungsroute zu ermöglichen, sollen im Hinblick auf die erschwerte Zerspanbarkeit geeignete Werkzeuge und Fräsprozesse entwickelt werden. Durch die Verwendung des hybriden Bearbeitungsverfahrens des ultraschallunterstützten Fräsens können diese Ziele unter Einhaltung der hohen Anforderung an die Oberflächenintegrität sicherheitsrelevanter Bauteile erreicht werden.
Duplex steels are high-alloyed, stainless steels. They offer some physical advantages over other stainless steels due to the balanced phase ratio of austenite and ferrite. During welding processes, when welding fumes and vaporized material condensates, different chemical elements can accumulate on the surface of the solidified weld. Then, the formation of a protective chromium oxide layer is no longer guaranteed and pitting corrosion can occur at these places. Previous work has shown that the accumulation of manganese and chromium on the surface of the heat-affected zone of the welded high-grade steel 304L can be measured by LIBS.
We present the results of the optimization of LIBS parameters for precise thickness measurements of such thin films and for depth profile measurements Therefore, we used galvanically coated copper samples with known film thicknesses. The Concentration of manganese is reduced in the weld metal. This has a high impact on the metallografic structure of the material.
This lecture deals with the sliding behaviour of polymer materials in hydrogen environment. After a short introduction of the hydrogen activities at BAM, the tribological performances of polymer materials in gaseous hydrogen are presented and compared with air and vacuum environment. The second part focusses on the influence of the counterface materials in hydrogen. Finally, the last section is dedicated to experiments liquid hydrogen.
This lecture deals with the sliding behaviour of polymer composites in vacuum environment. At first, the effect of the polymer matrix and solid lubricants such as graphite and MoS2 are presented. The second part focusses on the influence of the residual pressure with experimental results obtained in high and ultrahigh vacuum.
Heterogene Fehlstellendichten und Mikrostrukturausbildungen sind große Heraus-forderungen für den Einsatz des pulverbettbasierten Laserstrahlschmelzens (L PBF) besonders für sicherheitskritische Bauteile. Unter der Vielzahl an Einflussfaktoren auf die Qualität und die mechanischen Eigenschaften von L PBF-Bauteilen hat die Zwischenlagenzeit (ILT) bisher wenig Beachtung gefunden. Sie nimmt ebenso wie die Bauteilgeometrie Einfluss auf die thermische Historie während der Fertigung. Ihr Einfluss auf die intrinsische Vorerwärmung ist in Kombination mit der Bauteilhöhe mittels thermografischer Temperaturmessung untersucht worden. Signifikante Unterschiede in der thermischen Historie konnten dabei mit variierenden Schmelzbaddimensionen, Korngrößen und Fehlstellendichten am Beispiel der austenitischen Stahllegierung AISI 316L in Zusammenhang gebracht werden.
The laser powder bed fusion of 316L leads to the formation of large residual stress. In this presentation, different stress relieve treatments were employed to assess their potential to relax the residual stress. The residual stress was determined by X-ray and neutron diffraction. The results give insights on the range of relaxation one can obtain by employing low and high temperature heat treatments and relates the relaxation to changes in the microstructure.
The contact between train wheels and rail tracks is known to induce material degradation in the form of wear, and rolling contact fatigue in the railhead. Rails with a pearlitic microstructure have proven to provide the best wear resistance under severe wheel-rail interaction in heavy haul applications. High speed laser cladding, a state-of-the-art surface engineering technique, is a promising solution to repair damaged railheads. However, without appropriate preheating or processing strategies, the utilized steel grades lead to martensite formation and cracking during deposition welding.
In this study, laser cladding of low-alloy steel at very high speeds was investigated, without preheating the railheads. Process speeds of up to 27 m/min and laser power of 2 kW are used. The clad, heat affected zone and base material are examined for cracks and martensite formation by hardness tests and metallographic inspections. A methodology for process optimization is presented and the specimens are characterized for suitability. Within the resulting narrow HAZ, the hardness could be significantly reduced.
Additive manufacturing (AM) technologies are experiencing an exceedingly rapid growth, driven by their potential through layer wise deposition for transformational improvements of engineering design, leading to efficiency and performance improvements. Laser Powder Bed Fusion (LPBF) is an Additive Manufacturing (AM) method which permits the fabrication of complex structures that cannot otherwise be produced via conventional subtractive manufacturing methods. Nevertheless, the rapid cooling rates associated with this process results in the formation of significant and complex residual stress (RS) fields. A large body of both experimental and simulation research has been dedicated in recent years to the control and mitigation of RS in AM. In order to validate simulations with the end goal of being able to model the residual stress state in AM components and to devise strategies for their reduction during manufacturing, experimental methods need to be able to accurately determine 3D residual stresses fields in complex geometries. Several destructive and non-destructive methods can be used to analyze the RS state, the choice of which depends on the geometry and the information required. Diffraction-based methods using penetrating neutron and synchrotron X-rays at large scale facilities offer the possibility to non-destructively spatially resolve both surface and bulk residual stresses in complex components and track their changes following applied thermal or mechanical loads. This presentation will overview the success stories of using large scale facilities by the BAM for the characterization of residual stresses in additively manufactured metallic alloys. In particular, the study of the influence of process parameters on the residual stress state and the relaxation of these stresses through heat treatment will be presented. However there remains challenges to overcome particularly of the hypotheses underlying the experimental determination of residual stresses, which will be discussed.
Metal Additive manufacturing (AM) technologies such as Laser Powder Bed Fusion (LPBF) enable the fabrication of complex structures, giving rise to potential improvements in component and manufacturing efficiency. However, the processes are typically characterized by the generation of high magnitude residual stress (RS) which can have detrimental consequences for subsequent applications. Therefore, the characterization of these RS fields and the understanding of their formation and mitigation through optimized processing is crucial for the wider uptake of the technology. Due to the potential complex nature and high value of components manufactured by LPBF, it is important to have suitable characterisation methods which can determine the spatial variations of RS in a non-destructive manner. Neutron diffraction is considered to be the best suited for these requirements. However, the microstructures developed in the complex thermal cycles experience in the production can pose challenges to the ND method for RS analysis. The BAM has conducted significant research over the past years to overcome these obstacles, enabling higher confidence in the RS determined in LPBF materials by neutron diffraction. This contribution will overview some of these advancements made recently at European neutron sources including on Stress-Spec at FRM2/MLZ.
Die Vortrag gibt einen Überblick, warum Kaltrissprüfung von geschweißten Stählen ständig weiterentwickelt werden muss. Am Beispiel des Implant- und Tekken-Tests werden die Einsatz- u. Anwendungsgrenzen bewertet. Zu berücksichtigen ist, dass beim Schweißen eine äußere mechan. Beanspruchung durch bauteilspezifische Steifigkeitsverhältnisse wirksam ist. Zusätzlich werden weiterführende Prüfverfahren zur Bestimmung der Wasserstoffkonzentration und -diffusion in Schweißnähten vorgestellt, wie die Trägergasheißextraktion (TGHE) für die Ermittlung der Wasserstoffkonzentration (ISO 3690) oder Hochtemperaturdiffusionskoeffizienten. Diese Werte sind für die schweißtechnische Praxis von großer Bedeutung, um Haltezeiten z.B. für das Wasserstoffarmglühen abzuleiten.
One of the challenges of the high-power hybrid laser welding of thick steels is the sensitivity of the process of the process to manufacturing tolerances. This usually leads to a time-consuming preparation of the welding edges, such as milling. The study deals with the influence of the edge quality of milled and plasma-cut steel made of S355J2 with a wall thickness of 20 mm on the laser hybrid welded seam quality. Furthermore, the gap bridgeability and the tolerances towards edge misalignment was investigated. An AC magnet was used as backing support to prevent sagging and positioned under the workpiece, to generate an upwards directed electromagnetic pressure. The profiles of the edges and the gap on the top and root side were measured using a digital camera. Single-pass laser hybrid welds of plasma-cut edges could be welded using a laser beam power of just 13.7 kW. A gap bridgeability up to 2 mm and misalignment of edges up to 2 mm could be achieved successful. Additionally, the independence of the cutting side and the welding side was shown, so that samples were welded to the opposite side to their cutting. For evaluation of internal defects or irregularities, X-ray images were carried out. Charpy impact strength tests were performed to determine the toughness of the welds.
The effect of the environmental conditions on the threshold against fatigue crack propagation

The threshold against fatigue crack propagation (ΔKth) is a crucial parameter for the damage tolerance assessment of engineering components subjected to cyclic loading and it is composed by two distinct components, one intrinsic, dependent on the elastic material properties and the lattice type, and one extrinsic, related to the occurrence of crack closure effects. An important issue is that several factors can influence ΔKth and, in general, the fatigue crack propagation behavior. In this work, the influence of the experimental procedure, air humidity and test parameters on da/dN-ΔK data has been investigated. Results are discussed with their potential causes and consequences on the calculations of the residual lifetime.
The Kitagawa-Takahashi (KT) diagram is a proven concept for describing the fatigue limit in presence of a defect or crack. It can be determined empirically with great experimental effort. It can also be estimated by means of the El Haddad relationship if the endurance limit and the long fatigue crack propagation threshold are available in reasonable accuracy. A third option is the determination using the cyclic R-curve, which describes the dependency of the fatigue crack propagation threshold on the crack growth at the short crack propagation stage. This can be experimentally determined using a closure-free initial pre-crack. It can then be applied to the determination of crack arrest for a given applied load and a given defect or crack size. Compared to the other two methods mentioned above, this option has considerable advantages: It can be applied to any component and any stress ratio. It allows the treatment of multiple cracks and provides estimations of the S-N curve in the finite life regime as well as at the endurance limit. Compared to the empirical determination of the KT diagram, the experimental effort is significantly lower and compared to the El Haddad approach it avoids problems such as the use of non-conservative long fatigue crack propagation thresholds (when the conventional load reduction method is applied to materials prone to corrosion) and the mathematical predetermination of the curve shape. The work introduces the method and provides a critical discussion as well as quantitative comparison between the different methods.
The damage tolerance approach is widely used in the design and estimation of inspection intervals of safety-relevant metallic components subject to fatigue loading. The approach relies on the knowledge of the fatigue crack propagation characteristics, wherein a relevant role is played by the fatigue crack propagation threshold. Nevertheless, the use of material data determined by testing on conventional specimens is not straightforward in case of thin-walled components such as turbine-blades or additively manufactured parts, in which the local variation of material properties in highly stressed regions must be considered. In these cases, the possibility of investigating the fatigue crack propagation properties on a limited portion of material is crucial. For this purpose, a new test methodology has been developed for small-scale specimens which allows the determination of the intrinsic fatigue crack propagation threshold and the near-threshold regime. The use of small-scale specimens poses a challenge to the applicability of the method to metallic materials, especially regarding the
limitations on material strength and requirements for the application of the linear elastic fracture mechanics concepts. These aspects are discussed in this work. Furthermore, the application on the high strength steel S960QL is presented, along with a comparison with data determined by conventional testing.
High and medium entropy alloys gained increasing academic and industrial interest as novel materials for engineering applications. This project is aiming to clarify and compare the general and local corrosion properties of high entropy alloy CrMnFeCoNi and medium entropy alloy CrCoNi in different aqueous environments. The focus lies on the local corrosion processes that result either from microstructural imperfections (inclusions, defects at grain boundaries etc.) in the base material or processing related changes in the microstructure and/or local composition.
The corrosion behavior of the alloys was monitored via potentiodynamic polarization experiments and the local corrosion characteristics were further investigated by means of scanning electrochemical microscopy (SECM). Their passivation behavior was analyzed in two different electrolyte systems (NaCl and H2SO4 c = 0.1M). The characterization of the surface morphology and composition of the passive film was performed by means of atomic force microscopy (AFM), scanning electron microscopy coupled with energy dispersive X-Ray spectroscopy (SEM/EDX) and X-Ray photoelectron spectroscopy (XPS), respectively. To analyze the semiconducting properties of the passive film Mott-Schottky analysis was conducted.
Considering long term corrosion effects, electrochemical work was supported with immersion tests and the analysis of corrosion products by SEM/EDX, ICP-MS and XPS depth-profiling. Our results indicate that the medium entropy alloy CrCoNi has a significantly higher corrosion resistance due to the higher concentration of chromium in comparison to the high entropy alloy CrMnFeCoNi. The presentation will summarize our results on the mechanistical aspects of the observed high corrosion resistance.

In order to find a resource efficient approach for the fatigue lifetime prediction of laser powder bed fusion (L-PBF) processed AlSi10Mg material, results of tensile and fatigue tests were compared. The specimens were manufactured with three different L-PBF machines and studied in different heat treatment conditions (as-built, annealed, T6 heat treated). The investigations showed that the high attainable tensile strength properties after the manufacturing process are not beneficial in the high cycle fatigue (HCF) regime. In contrast, the applied heat treatments, which lead typically to a decrease of ultimate tensile strength, improved dramatically the fatigue behavior. Additionally, a clear correlation between the elongation at fracture and HCF resistance has been found for individual heat treatment conditions. This empiric relationship provides an estimation of the fatigue resistance in the presence of material defects and can be implemented in part and process approvals.
In this presentation tribological investigations on steels, polymers and coatings in gaseous and liquid hydrogen are shown. For steels the results of show that although martensitic steel may suffer from hydrogen embrittlement, application e.g. in roller bearings is possible. On the other hand, martensitic transformation of austenitic steels may cause problems in the application of these materials. Furthermore, the tribological performance of polymer composites with and without solid lubricant fillers in gaseous and liquid hydrogen was investigated. In particular, PEEK- and PTFE-matrix compounds showed low friction and sufficient low wear under these conditions. Among the solid lubricants, carbon-based materials are appropriate for hydrogen applications. Several variants of DLC and ta-C materials were tested. Beside the results for hydrogen, also a comparison with CH4-environment is shown.
Phase Transformation and Strain Evolution during Welding of Low Transformation Temperature Alloys

In this work, the phase and strain formation in multipass welding of LTT gas metal arc welds were observed under realistic restraints by means of time resolved angular-dispersive synchrotron X-ray diffraction at the High Energy Materials Science beamline HEMS at PETRA III (DESY), Hamburg Germany. It was shown that the strain evolution during cooling correlates with the amount of martensite formed. Both, the strain of martensite and austenite are affected during phase transformation. Even though dilution processes limit the LTT effect in the root compared to the top layer, the strains are significantly reduced compared to the conventional weld metal. The observed effects are found for both Ni and Mn based LTT filler metals regardless of their respective Ms temperature.
Welding processes of duplex stainless steels cause an unbalanced austenite (γ)/ferrite (δ) ratio due to high cooling rates and changes in chemical composition. That causes a degradation of mechanical properties and corrosion resistance. In situ monitoring of the weld pool is to be realized with the help of laser-induced breakdown spectroscopy (LIBS). A major advantage of this technique is the highly accurate time and spatially resolved measurement of the chemical composition during welding. Previous research has established that the LIBS method is suitable to detect chemical elements during welding and to show a distribution of selected elements. Chemical composition in the WM and HAZ can now be quantified using calibration curves generated by certified reference materials (CRM). Furthermore, a cooling rate can be plotted against the measured electron temperature.
Rissfortschrittsdaten sind notwendig für die bruchmechanische Bewertung zyklisch beanspruchter Bauteile. Deren zuverlässige experimentelle Ermittlung wird von verschiedenen Faktoren beeinflusst, was wiederum zur Unsicherheit bei der Restlebensdauerprognose führen kann. Der Vortrag befasst sich mit der Untersuchung der Einflussfaktoren auf die Ermittlung von Rissfortschrittsdaten. Eine Prozedur zur Berechnung der Restlebensdauer wird eingeführt, die auf rissschließfrei Rissfortschrittsdaten basiert.
Multi-element systems with defined entropy (HEA - High Entropy Alloy or MEA - Medium Entropy Alloy) are rather new material concepts that are becoming increasingly important in materials research and development. Some HEA systems show significantly improved properties or combinations of properties, e.g., the overcome of the trade-off between high strength and ductility. Thus, the synthesis, the resulting microstructures, and properties of HEA have been primarily investigated so far. In addition, processing is crucial to achieve a transfer of potential HEA/MEA materials to real applications, e.g. highly stressed components. Since fusion welding is the most important joining process for metals, it is of vital importance to investigate the weldability of these materials. However, this has rarely been the subject of research up to date. For that reason, in this work the weldability depending on the surface preparation of a CoCrFeMnNi-HEA and a CoCrNi-MEA for TIG welding is investigated. The fusion welding of longer plates is described here for the first time for the CoCrNi alloy. The welds of both materials showed distinct formation of cracks in the heat affected zone (HAZ). Optical and scanning electron microscopy analysis clearly confirmed an intergranular fracture topography. But based on the results, the crack mechanism cannot be conclusively clarified as either a liquid metal embrittlement (LME) or hot cracking like liquid film separation occurred.
High entropy alloys (HEA) are a new class of materials. In contrast to conventional alloys, HEA are single-phase alloys with at least five alloying elements. HEAs have enormous application potential due to (postulated) excellent structural property combinations from low to high temperatures. For HEA-application as structural materials in real components, a key issue is the suitability for joining processing. Requirements for the reliable and safe joining of these materials are crucial regarding economical component manufacture for future applications. In this context, friction stir welding (FSW) is a promising joining process due to the welding process temperature below the material melting point avoiding major issues, e. g. formation of (hard and brittle) intermetallic phases, which may have detrimental influences on the weld joint properties.
This study presents elementary research about the FSW process influences on a CoCrFeMnNi-HEA with focus on the microstructure and mechanical properties. For that purpose, the FSW joint of the HEA is compared to that of an austenitic stainless steel AISI 304. The microstructures of the welds were investigated and characterized by means of light microscopy, SEM, EBSD and XRD. Hardness and tensile testing were applied to determine influences on the mechanical properties. Generally, a comparable weldability of HEA and AISI 304 in terms of metallurgical characteristics and resulting mechanical properties exhibited. For the weld joints of both materials typical characteristics regarding FSW were observed within the weld metal and thermo-mechanically influenced zone: fine-grained stirred zone with increased hardness and reduced fracture elongation compared with the respective base material.
Nickel-iron-alloy modification to enhance additively welded microstructure for subsequent milling

The aerospace industry uses nickel-iron-alloys to create moulding tools for composite materials because of the low coefficient of thermal expansion. These tools have a large-sized and complex structure, making them cost-intensive and difficult to manufacture. Therefore, the focus is set on additive manufacturing, which can additionally enable the repair of components in order to eliminate local defects. However, the process usually results in a heterogeneous microstructure and anisotropic mechanical properties. As there is a high demand for a precise and exact fit of the precision moulds and thus the surface quality, the welded components must be subsequently machined. Nickel-iron alloys are difficult to machine and an inhomogeneous microstructure also leads to unstable cutting forces.
Consequently, a refinement and homogenisation of the microstructure morphology is achieved through specific alloy modifications in order to stabilise and improve the subsequent machining process. Studies on the refinement of FeNi 36 based on vacuum arc melting furnaces are used as a starting point. Therefore, titanium and niobium are chosen as modification elements with a maximum 1 % weight percent and are added to nickel-iron base alloy. The elements are alloyed and build-up welded by using plasma-transferred-arc welding. The resulting microstructure morphology of the welded wall structure and the machining properties are then determined. Furthermore, the influence on the coefficient of thermal expansion is investigated in connection with the modification and the welding process itself. It can be shown that even small amounts of niobium have a significant influence on the structural morphology of the welded layers during plasma-transferred-arc welding.

Das Übergeordnete Projektziel ist das Erlangen von Erkenntnissen für eine sichere und wirtschaftliche, kombinierte additive und abtragende Fertigung aus kostenintensiven Werkstoffen hochbelasteter Komponenten insbesondere für KMU. Dabei stehe die beiden Werkstoffe CoCr26Ni9Mo5W (2.4681) und FeNi36 (1.3912) im Fokus. Mittels Modifikation der Schweißzusätze sind homogen und isotrop ausgeprägte Werkstoffeigenschaften und eine Erhöhung der Prozessstabilität und Fertigungsfreiheitsgrade bei der additiven Fertigung erzielbar. Darüber hinaus wird der Einfluss nachfolgender abtragender Bearbeitungsschritte des ultraschallunterstützen und des konventionellen Fräsprozesses untersucht. Die mit dem Forschungsvorhaben verbundenen Nutzen für KMU sind die Stärkung der Innovationsfähigkeit und der Wirtschaftlichkeit sowie die Erhöhung der Wettbewerbsfähigkeit. In AP-1 wurden Zerspanversuche am FeNi- und CoCr-Ausgangswerkstoff durchgeführt. Ziel der Versuche war in erster Linie die Identifikation geeigneter Fräswerkzeuge und -parameter. In AP-2 wurden die Legierungsmodifikationen des CoCr-Ausgangswerkstoffes durchgeführt und die Mikrostruktur sowie die Härte analysiert. In AP-4 wurden erste Zerspanversuche in Abhängigkeit der Legierungsmodifikation der CoCr-Legierung durchgeführt.

The sustainable and resource-efficient production of wind energy plants requires the use of modern high-strength fine-grain structural steels. This applies to both foundation and erection structures. During the assembly of steel structures, unacceptable defects can occasionally be found in the weld area. In most cases, the economical solution would be local thermal gouging of the affected areas and re-welding. Due to the high shrinkage restraint of the joint groove in the overall structure, the superposition of design and welding-induced residual stress can lead to crack formation and ultimately to component failure, particularly in interaction with the degradation of the microstructure and mechanical properties high-strength steels during the repair process.
In this context, component-related investigations (FOSTA-P1311/IGF-Nr. 20162 N) focusing on welding residual stress evolution during local thermal gouging and rewelding of S500MLO and S960QL are carried out using in-situ digital image correlation (DIC) and ex-situ X-ray diffraction methods (XRD). Therefore, self-restrained specimens were systematically gouged and rewelded with defined welding heat control (heat input, working temperature) and parameters. By means of structural mechanics calculations, geometries of self-restrained specimens were identified, that represent defined rigidity conditions of repair welds of real components. It could be shown that with increasing restraint intensity significantly higher residual stresses occur in the weld metal and heat affected zone. Furthermore, it revealed that the transverse stresses along the weld seam decrease at the weld seam ends leading to different stress state during gouging and welding. XRD analysis of the local residual stresses after cooling to RT longitudinal and transverse to the weld direction showed a good comparability with global DIC analyses.
Experimentelle Charakterisierung der WIG-Schweißeignung einer Hoch- und Mediumentropie-Legierung

Equiatomic multi-element systems with defined entropy are a relatively new mate-rial concept for alloy production. These alloys consist of at least five elements in equiatomic distribution in the case of high entropy alloys (HEA) and three to four elements in equiatomic distribution in the case of medium entropy alloys (MEA). Previous studies on these alloys have focused primarily on their production, micro-structure and the resulting material properties. Meanwhile, the focus here is on the processing of the alloys and their influence on future applications. Up to now, there has been insufficient knowledge of the materials and processes involved in weld-ing.
In this work, therefore, the weldability of a CoCrFeMnNi-HEA and a CoCrNi-MEA by means of a TIG welding process was investigated as a basic system. To this end, the welding parameters were first determined on a reference alloy (Ni-based: 2.4858) and transferred to the welding of the CoCrFeMnNi-HEA and CoCrNi-MEA. Weldability was assessed by testing the absence of defects and microstructures obtained. The weld metal exhibited the dendritic microstructure typical of TIG, with microsegregations forming as interdendritic phases. Increased hardness was de-tected in the weld metal compared to the base metal. In the heat-affected zone, there was little grain growth and, in both alloys, the formation of hot cracks after welding. The cause of the cracks was to be found in the specimen preparation, which had an influence on the subsequent processing. After elimination of this in-fluence, no welding process-related imperfections were found in the CoCrFeMnNi-HEA and CoCrNi-MEA.
In summary, both materials show good fusion weldability by TIG welding. The re-sults of this work thus contribute to the understanding of the weldability of HEA and in particular for CoCrNi-MEA, which was considered in this depth for the first time.
Die Ergebnisse von in-situ Experimenten am Berliner Elektronenspeicherring (BESSY II) werden vorgestellt. Es wurden Zugversuche an wasserstoffbeladenen und wasserstofffreien supermartensitischen Proben durchgeführt und Diffraktionsspektren und radiographische Bilder aufgenommen. Die energiedispersive Röntgendiffraktion ermöglichte dabei in-situ die dehnungsinduzierte Phasenumwandlung von Restaustenit zu Martensit zu beobachten. Die Radiographiebilder der zerreisenden Probe gaben Einblicke in das Bruchverhalten in Abhängigkeit vom Wasserstoffgehalt.
The focus of this study is to evaluate of hydrogen on the friction and wear behavior of a wide range of polymer materials. Thereby, the tribological performance of filled and unfilled polymers from different suppliers were compared at room temperature in air and hydrogen gas (H2) as well as in liquid hydrogen at -253°C (LH2).
This lecture deals with the friction and wear of polymeric materials at cryogenic temperatures. The first part is dedicated to the low temperature properties of polymers and cryogenic environment as well as an introduction to cryotribology and friction models. The second part presents some experimental results, focusing on the effect of polymer composition, cryogenic media and stick-slip behaviour.
In order to reduce weight of vehicles, the interest in multi-material-design has been growing within the last few years. For vehicles the combination of steel and aluminium alloys offers the most promising compromise between weight, strength and formability. Thermal joining of these dissimilar materials is still a challenge to overcome. A possible approach is a new joining technology, whereby a combination of laser beam welding and contactless induced electromagnetic forces are used to displace the generated melt of one joining partner into a notch of the other. This paper presents the working principle and shows numerical analyses to improve the understanding of this joining process. The simulations help to calculate the thermal development of the joining partners, which is important for the formation of intermetallic phases. Furthermore, the calculation of the time required for a complete displacement is possible. The numerical results are validated by experimental results.
Within the group of additive manufacturing (AM) technologies for metals, laser powder bed fusion (L-PBF) has a leading position. Nevertheless, reproducibility of part properties has not reached sufficient maturity hindering the use for industrial applications especially for safety-relevant components. This article presents the results of various experimental tests performed with the aluminium alloy AlSi10Mg identifying reasons for the high deviations in mechanical properties. Herein, it is discussed how microstructure is influenced by different process parameters (laser power, scanning speed, energy density, building height) and how it can be adjusted by suitable post process heat treatments. The impact of resulting changes in microstructure is shown by monotonic tensile and cyclic fatigue tests considering specimens manufactured with different L-PBF machines.
Martensitic 9 %-Cr steels like P91 and P92 show susceptibility to delayed hydrogen assisted cracking depending on their microstructure. In that connection, effective hydrogen diffusion coefficients are used to assess the possible time-delay. The small number of available diffusion coefficients varies already at room temperature by several orders of magnitude (mostly regarded as result of present microstructure). Especially P91 weld metal diffusion coefficients are rare so far. For that reason, electrochemical permeation experiments had been conducted using P92 base metal and P91 weld metal (in as-welded and heat-treated condition) with different thicknesses. The diffusion coefficients are calculated by two methods (time-lag and inflection point method) were performed. The results show that, despite of microstructural effects, the sample thickness must be considered as it influences the calculated diffusion coefficients. Finally, the comparison of calculated and measured hydrogen concentrations (determined by carrier gas hot extraction) enables the identification of realistic diffusion coefficients.
This presentation summarizes the latest results on the BAM-Themenfeld project SURDIA on processing of high-entropy alloys (HEAs) at BAM. At first, the influence of machining by ultrasonic-assisted milling on the surface integrity is presented. Second, the weld processing by Tungsten Inert Gas (TIG) welding is presented and the results of the Friction Stir Welding (FSW), which is conducted at BAM for the first time.
Solidification cracking is still a particular problem in laser beam welding, especially in the welding of thick-walled plates. In this study, the influence of weld pool geometry on solidification cracking in partial penetration welding of thick plates is a subject of discussion. For this purpose, a special experimental setup of steel and quartz glass in butt configuration and lateral with high speed camera was used to capture the weld pool shape. Additionally, laser beam welding experiments were carried out to compare the crack positions and the cross section with the high-speed camera observations. The results showed a bulge in the weld pool root separated from the upper region by a nick area. This leads to the fact that three different longitudinal lengths with different solidification areas are taking place. This temporal sequence of solidification strongly promotes the solidification cracks in the weld root.
Additive manufacturing processes are increasingly being used in industrial applications. Especially powder bed fusion processes are of high interest due to their capability to economically produce individual, highly complex and functionally integrated components in small batches.
However, the quality assurance of these components remains a challenge. Internal defects and undesirable microstructures and surface conditions can deteriorate the mechanical properties. Especially for use in safety-relevant applications, new design and inspection concepts are needed that take these factors into account.
This talk presents typical defects and microstructure phenomena resulting from the laser powder bed fusion process and identifies challenges and opportunities for non-destructive testing from a manufacturing engineering perspective. In particular, the possibility of a process-integrated quality control is shown based on current research results.
The use of the oscillating magnetic field as a backing support for the welding of thick components is already known. The influence of the magnetic field and the induced Lorentz forces in the melt on the melt pool geometry and the fluid flows is not yet fully investigated. The study deals with the determination of the influence of an externally applied oscillating magnetic field on the melt pool dynamics in high power laser hybrid welding process. An AC magnet was positioned under the specimen to create an electromagnetic force directed upwards to oppose dropping. To visualise the flow characteristics of the melt, several experiments were carried out using a technique specifically designed for this purpose with mild steel made of S355J2 with a wall thickness of 20 mm and a quartz glass in a butt configuration. A high-speed camera was used to monitor the geometry of the melt pool through the glass. The influence of the magnetic field orientation to the welding direction and the oscillation frequency on the molten pool was investigated for the case of the metal-glass configuration and for laser hybrid welding. The high-speed recordings were analysed with the Optical Flow Algorithm to characterise the flow within the melt pool. The element distribution over the whole seam thickness was evaluated by X-ray fluorescence (XRF). The high-speed analysis showed that in the melt pool two vortices are formed, one in the upper part and the other in the lower part. In the region where the two vortices come together, a narrow region (necking region) forms in the melt pool. The evaluation of the high-speed recordings shows that the depth of the region where the two vortices meet is strongly influenced by the oscillation frequency. Additionally, the oscillation frequency demonstrated a greater influence on the melt pool dynamics and the mixing of the elements of the filler wire.
The study deals with the influence of the heat input on the thermal cycles and Charpy impact toughness for hybrid laser-arc welding of 25 mm thick structural steel S355J2 using a 20-kW high-power laser in combination with an electromagnetic weld pool support. The main focus is on the change of the mechanical properties over the entire seam thickness. The cooling times were measured using a pyrometer in combination with an optical fibre in three different locations near to fusion lines corresponding to different heights of the seam. Also, Charpy impact specimens were taken from different parts of the weld joint corresponding to the different heights. The influence of the heat input was investigated for 1.8 kJ mm-1 and 3.2 kJ mm-1. Despite the observed decreased values of both t8/5-cooling time and the Charpy impact toughness in the root part of the seam, the required values could be reached in dependance on applied heat input.
It is already known that the laser beam welding (LBW) or hybrid laser-arc welding (HLAW) processes are sensitive to manufacturing tolerances such as gaps and misalignment of the edges, especially at welding of thick-walled steels due to its narrow beam diameter. Therefore, the joining parts preferably have to be milled. The study deals with the influence of the edge quality, the gap and the misalignment of edges on the weld seam quality of hybrid laser-arc welded 20 mm thick structural steel plates which were prepared by laser and plasma-cutting. Single-pass welds were conducted in butt-joint configuration. An AC magnet was used as a contactless backing. It was positioned under the workpiece during the welding process to prevent sagging. The profile of the edges and the gap between the workpieces were measured before welding by a profile scanner or a digital camera, respectively. With a laser beam power of just 13.7 kW, the single-pass welds could be performed. A gap bridgeability up to 1 mm at laser-cut and 2 mm at plasma-cut samples could be reached respectively. Furthermore, a misalignment of the edges up to 2 mm could be welded in a single-pass. The new findings may eliminate the need for cost and time-consuming preparation of the edges.

High-strength fine-grain structural steels have great potential for weight optimization of many modern engineering structures. Efficient manufacturing can be achieved here above all by Wire Arc Additive Manufacturing (WAAM). First commercial high-strength welding consumables for WAAM are already available. Due to a lack of knowledge and guidelines for the industry regarding welding residual stresses and component safety in manufacturing and operation, their application is still severely limited. Residual stresses play a crucial role here, as the special microstructure of high-strength steels is sensitive to cold cracking.
For this reason, process- and material-related influences, as well as the design effects on residual stress formation, are being investigated in a project funded by the AiF (FOSTA P1380/IGF 21162 BG). This study focuses on determining the interactions between heat control during WAAM process, resulting hardness, microstructure, and residual stresses, analyzed by X-ray diffraction. Welding experiments using geometrically similar AM specimens show that, with regard to the heat input, the energy per unit length in particular leads to significantly affected cooling times and microstructures and causes pronounced localized effects in terms of residual stresses in the upper weld beads.
Because of its excellent corrosion resistance, high tensile strength and
high ductility, duplex stainless steel 2205 offers many areas of application. Though laser beam welding accompanied by high cooling rates, duplex steels tend to perform higher ferrite contents in weld metal as the base metal, which leads to a reduction of ductility and corrosion resistance of the weld joint. To overcome this problem, a solution, based on buttering the plate edges by laser metal deposition (LMD) with material containing higher Ni concentrations prior to laser welding was suggested.
In this context different process parameters for LMD and different mixtures of duplex and nickel powder, were investigated. In a second step the possibility of welding those edges defect free while achieving balanced austenite-ferrite ratio was verified with metallographic analysis, Electron Backscatter Diffraction (EBSD) and impact testing according to Charpy. The improved corrosion resistance was observed with ASTM G48 standard test method.
One of the challenges of the high-power hybrid laser welding of thick steels is the sensitivity of the process of the process to manufacturing tolerances. This usually leads to a time-consuming preparation of the welding edges, such as milling. The study deals with the influence of the edge quality of milled and plasma-cut steel made of S355J2 with a wall thickness of 20 mm on the laser hybrid welded seam quality. Furthermore, the gap bridgeability and the tolerances towards edge misalignment was investigated. An AC magnet was used as backing support to prevent sagging and positioned under the workpiece, to generate an upwards directed electromagnetic pressure. The profiles of the edges and the gap on the top and root side were measured using a digital camera. Single-pass laser hybrid welds of plasma-cut edges could be welded using a laser beam power of just 13.7 kW. A gap bridgeability up to 2 mm and misalignment of edges up to 2 mm could be achieved successful. Additionally, the independence of the cutting side and the welding side was shown, so that samples were welded to the opposite side to their cutting. For evaluation of internal defects or irregularities, X-ray images were carried out. Charpy impact strength tests were performed to determine the toughness of the welds.
This study gives an overview on the important field of joining processes for component fabrication in hydrogen technologies. For that reason, the current need and future research and developement activites are highlighted for the different technological field of hydrogen generation, storage, transport and use. In addition, the emerging field of additive manufacturing is included. Finally, some remarks are given for necessary changes in the standardization and its challenges.
Hoch- und Mittelentropie-Legierungen (engl. High/Medium Entropy Alloys–HEA/MEA) sind relativ neue Werkstoffklassen. Im Gegensatz zu herkömmlichen Legierungen bestehen HEA aus fünf bzw. MEA aus drei oder vier Legierungselementen im äquiatomaren Gleichgewicht. Viele HEA weisen aufgrund hervorragender struktureller Eigenschaftskombinationen von sehr tiefen bis zu hohen Temperaturen enormes Anwendungspotential auf. Die Anwendung für reale Bauteile stellt jedoch die zentrale Frage der Eignung für die fügetechnische Verarbeitung. Dieser Aspekt findet in der weltweiten Materialforschung bisher kaum Beachtung. Anforderungen an die zuverlässige und sichere fügetechnische Verarbeitung dieser Werkstoffe sind von wesentlicher Bedeutung hinsichtlich wirtschaftlicher Bauteilfertigung für spätere potenzielle Anwendungsbereiche, bspw. in der Energietechnik. Das Rührreibschweißen (engl. Friction Stir Welding–FSW) stellt hierbei einen vielversprechenden Fügeprozess dar, dessen Hauptvorteil in der Schweißprozesstemperatur unterhalb der Schmelztemperatur der zu fügenden Werkstoffe liegt. Dies bedingt die Vermeidung der Ausbildung von harten, versprödenden intermetallischen Phasen, wie sie z. B. beim konventionellen Schmelzschweißen von Eisen-Aluminium-Verbindungen auftreten. Die vorliegende Arbeit stellt grundlegende Untersuchungen zur Schweißbarkeit einer CoCrFeMnNi-Legierung (HEA) und einer CoCrNi-Legierung (MEA) mit dem FSW-Prozess vor. Die Versuchsschweißungen werden mittels mikroskopischer Analysen hinsichtlich des Schweißnahtaufbaus sowie Schweißnahtfehlern charakte-risiert. FSW zeigt sich als grundlegend geeignet zur Verbindungsschweißung der HEA bzw. MEA. Anhand dieser Ergebnisse kann eine weitere Bewertung der Schweißbarkeit erfolgen.
Für die Bestimmung der Restlebensdauer zyklisch beanspruchter Bauteile kommt dem Schwellenwert für Ermüdungsrissausbreitung, Δ𝐾𝑡ℎ, und dem sich anschließenden Schwellenwertbereich der 𝑑𝑎𝑑𝑁⁄−Δ𝐾-Kurve große Bedeutung zu. Dem stehen Unsicherheiten bei der Bestimmung und Analyse gegenüber. Der Aufsatz befasst sich mit der Ermittlung des sogenannten intrinsischen Schwellenwerts, der als robuster Eingangsparameter für eine „rissschließfreie“ Analyse der Restlebensdauer von entscheidender Bedeutung ist.
Das DVS-Vorhaben 01.3211 „Herstellung beanspruchungsgerechter Oberflächen durch Kombination innovativer additiver und abtragender Fertigungsschritte an hochbelasteten Komponenten“ ist ein Kooperationsprojekt der Bundesanstalt für Materialforschung und -prüfung (BAM) und dem Institut für Schweißtechnik und Trennende Fertigungsverfahren (ISAF) der Technischen Universität Clausthal. Das Übergeordnete Projektziel ist das Erlangen von Erkenntnissen für eine sichere und wirtschaftliche, kombinierte additive und abtragende Fertigung aus kostenintensiven Werkstoffen hochbelasteter Komponenten insbesondere für KMU. Dabei stehen die beiden Werkstoffe CoCr26Ni9Mo5W (2.4681) und FeNi36 (1.3912) im Fokus. Mittels Modifikation der Schweißzusätze sind homogen und isotrop ausgeprägte Werkstoffeigenschaften und eine Erhöhung der Prozessstabilität und Fertigungsfreiheitsgrade bei der additiven Fertigung erzielbar. Darüber hinaus wird der Einfluss nachfolgender abtragender Bearbeitungsschritte des ultraschallunterstützen und des konventionellen Fräsprozesses untersucht. Die mit dem Forschungsvorhaben verbundenen Nutzen für KMU sind die Stärkung der Innovationsfähigkeit und der Wirtschaftlichkeit sowie die Erhöhung der Wettbewerbsfähigkeit. In AP-1 wurden erste Zerspanversuche am CoCr-Ausgangswerkstoff durchgeführt. Ziel der Versuche war in erster Linie die Identifikation geeigneter Fräswerkzeuge und -parameter. In AP-2 wurden erste Legierungsmodifikationen des CoCr-Ausgangswerkstoffes durchgeführt und die Mikrostruktur sowie die Härte analysiert.
Martensitic 9 %-Cr steels like P91 and P92 show susceptibility to delayed hydrogen assisted cracking depending on their microstructure. In that connection, effective hydrogen diffusion coefficients are used to assess the possible time-delay. The small number of available diffusion coefficients varies already at room temperature by several orders of magnitude (mostly regarded as result of present microstructure). Especially P91 weld metal diffusion coefficients are rare so far. For that reason, electrochemical permeation experiments had been conducted using P92 base metal and P91 weld metal (in as-welded and heat-treated condition) with different thicknesses. The diffusion coefficients are calculated by two methods (time-lag and inflection point method) were performed. The results show that, despite of microstructural effects, the sample thickness must be considered as it influences the calculated diffusion coefficients. Finally, the comparison of calculated and measured hydrogen concentrations (determined by carrier gas hot extraction) enables the identification of realistic diffusion coefficients.
Die im MVT-Test standardmäßig erfasste Gesamtrisslänge erlaubt keine direkten Rückschlüsse auf die Heißrissanfälligkeit des untersuchten Werkstoffs. Der vorliegende Beitrag erläutert, inwiefern aus der Morphologie von Oberflächenrissen an MVT-Proben dennoch auf das Werkstoffverhalten geschlossen werden kann.
Mathematical analysis of the bulging effect in high power laser beam welding of thick steel sheets

The present work is devoted to the mathematical analysis of the bulging effect in high-power laser beam welding of thick steel sheets. The numerical results are based upon experimental results from previous studies, revealing the relationships between the bulging effect, the hot cracking formation, and the distribution of alloying elements in the weld pool. The widening of the molten pool in its middle area is observed for both complete and partial penetration welding of 8 mm - 15 mm thick structural steel sheets. The weld pool shape is extracted from the simulations to evaluate the extent of the necking and bulging of the solidification isotherm and their influence on the hot cracking formation and the mixing behavior of the weld pool. Relying on an earlier numerical study utilizing a fixed keyhole, simulation models considering a dynamic keyhole are developed thereto. The link between the bulge and the studied phenomena is found to be significant.

The formation of high magnitude residual stresses is inherent in laser powder bed fused processed austenitic steel 316L. Post-process heat treatments to relieve these stresses are necessary. In this study, heat treatment temperatures of 450°C, 800°C and 900°C were applied in order to avoid excessive sensitization. This temperature range thereby encompassed the upper and lower bounds for stress relieving treatment of this material. The residual stresses were determined by neutron diffraction and the evolution of the microstructure was monitored using scanning electron microscopy and electron backscattered diffraction. The results show that a full relaxation of the residual stresses is achieved when applying 900°C for 1 hour, which seems to be closely related to the dissolution of the subgrain solidification cellular structure.
Das pulverbettbasierte selektive Laserstrahlschmelzen (engl. laser powder bed fusion, L-PBF) ist die am weitesten verbreitete additive Fertigungstechnologie für die Herstellung metallischer Komponenten. Unter der Vielzahl an Einflussfaktoren auf die Qualität und die mechanischen Eigenschaften von L-PBF-Bauteilen hat die Zwischenlagenzeit (engl. inter layer time, ILT) bisher kaum Beachtung in der wissenschaftlichen Literatur gefunden, obwohl sie je nach Bauraumausnutzungsgrad stark variieren kann. In diesem Vortrag werden Ergebnisse einer Studie präsentiert, die den Einfluss der ILT in Kombination mit der Bauteilhöhe und unter Berücksichtigung verschiedener Volumenenergiedichten am Beispiel der austenitischen Stahllegierung AISI 316L untersucht. Die Fertigungsprozesse wurden in-situ mittels Thermographiekamera überwacht. Auf diese Weise konnten intrinsische Vorerwärmungstemperaturen während der Bauteilfertigung lagenweise extrahiert werden. Es wurden signifikante Effekte der ILT und der Bauteilhöhe auf Wärmeakkumulation, Mikrostruktur, Schmelzbadgeometrie und Härte festgestellt. Ferner konnte ein Anstieg von Defektdichten bei einem gegenseitigen Wechselspiel aus Bauteilhöhe und ILT aufgezeigt werden. Die Zwischenlagenzeit wurde somit als kritischer Faktor für die L-PBF-Fertigung von Realbauteilen identifiziert.
Schweißprozesse von nichtrostenden Duplexstählen verursachen aufgrund hoher Abkühlungsraten und Änderungen der chemischen Zusammensetzung ein unausgewogenes Austenit (γ)/Ferrit (δ)-Verhältnis. Das verursacht eine Degradation der mechanischen Eigenschaften und der Korrosionsbeständigkeit. Die In-situ-Überwachung des Schweißbades soll mit Hilfe der laserinduzierten Plasmaspektroskopie (LIPS) realisiert werden. Ein großer Vorteil dieser Technik ist die hochgenaue zeit- und ortsaufgelöste Messung der chemischen Zusammensetzung während des Schweißens. Bisherige Untersuchungen haben ergeben, dass die LIBS-Methode geeignet ist, chemische Elemente während des Schweißens zu detektieren und eine Verteilung ausgewählter Elemente aufzuzeigen. Chemische Zusammensetzungen können mit vorab erstellten Kalibrierkurven dargestellt weerden.
This article is devoted to the study of the bulging effect in deep penetration laser beam welding. The numerical results of the investigations are based upon experimental results from previous studies to reveal the relationship between the bulging effect and the hot cracking formation, as well as the mixing of alloying elements in the weld pool. The widening of the molten pool in its center area can be observed in full penetration as well as in partial penetration welds on 8 mm and 12 mm thick structural steel plates, respectively. The weld pool shape is extracted from the simulations to evaluate the extent of the necking of the solidification line as well as the bulging phenomena and its influence on the hot cracking phenomena. Relying on an earlier numerical study utilizing a fixed keyhole, simulation models considering a dynamic keyhole are developed thereto. Additionally, the mixing behavior of alloying elements during partial penetration is investigated. The link between the bulge and the studied phenomena is found to be significant.
The correct determination of fatigue crack propagation data is of great importance for the damage tolerance design of engineering components, especially with regard to the calculation of residual lifetime and the establishment of inspection intervals. The fatigue crack propagation threshold Δ𝐾th, in this respect, is a crucial input parameter for simulating crack growth, since it corresponds to the stress intensity factor range at which a non-growing crack starts to propagate. However, the experimental determination of Δ𝐾th, as well as its application, is still confronted with few issues related among others to the load ratio (R) dependency of Δ𝐾th, the testing procedure, and environmental effects. These can lead to large scatter and significant errors in the prediction of component failure. In this context, the use of the intrinsic fatigue crack propagation threshold Δ𝐾th,eff in component assessment is a promising alternative, since it does not depend on a number of factors that affect Δ𝐾th, but only on the elastic properties (𝐸-modulus) and the lattice (Burger’s vector ‖𝑏‖) of the material. The aim of the present work is therefore to investigate different experimental procedures for the determination of Δ𝐾th,eff, namely: (a) conventional load reduction (LR) procedures, (b) the 𝐾max procedure and (c) compression pre-cracking load reduction and constant amplitude (respectively CPLR and CPCA) methods. Furthermore, the determination of Δ𝐾th has been carried out varying some testing parameters, such as test frequency, Δ𝐾 at the beginning of the crack propagation test (Δ𝐾0) and stress ratio (R). The results are statistically analyzed and a discussion about the use of Δ𝐾th and Δ𝐾th,eff for the component fatigue assessment is presented.
Fracture mechanics is a key to fatigue assessment in AM metal components. Short fatigue cracks are initiated at defects and pronounced surface roughness intrinsic to AM. The subsequent crack-propagation is strongly influenced by microstructural interactions and the build-up of crack-closure. The aim of the present study is to give an insight into short-crack propagation in AM-metals. Fatigue crack propagation resistance curves were determined experimentally for AISI 316L manufactured by Laser Powder Bed Fusion (L-PBF) which was heat treated at three different temperatures. Differences in the build-up of the fatigue-crack propagation threshold in between the L-PBF specimens and compared to wrought material are due to the residual stress states, a pronounced roughness of the crack-faces in the L-PBF specimens and phase transformation in the vicinity of the crack-tip, resulting in increased crack-closure. This, together with crack-branching found along the crack path, enhances the resistance to the propagation of fatigue cracks.
Different types of laser-generated surface structures, i.e., Laser-induced Periodic Surface Structures (LIPSS, ripples), Grooves, and Spikes are generated on titanium and Ti6Al4V surfaces by means of femtosecond (fs) laser scan processing (790 nm, 30 fs, 1 kHz) in ambient air. Morphological, chemical and structural properties of the different surface structures are characterized by various surface analytical techniques, including scanning electron microscopy (SEM), X-ray diffraction (XRD), Glow discharge optical emission spectroscopy (GD-OES), and depth-profiling Auger electron spectroscopy (AES). It is revealed that the formation of near-wavelength sized LIPSS is accompanied by the formation of a graded oxide extending several tens to a few hundreds of nanometers into depth. GD-OES performed on other superficial fs-laser generated structures produced at higher fluences and effective number of pulses per spot area such as periodic Grooves and irregular Spikes indicate even thicker graded oxide layers. These graded layers may be suitable for applications in prosthetics or tribology.
Für eine nachhaltige und ressourceneffiziente Fertigung von Windkraftanlagen ist der Einsatz moderner hochfester Feinkornbaustähle vielfach notwendig. Bei der Montage hochfester Stahlkonstruktionen kommt es trotz anforderungsgerechter schweißtechnischer Fertigung vereinzelt zur Detektion von unzulässigen Unregelmäßigkeiten im Schweißbereich. Derzeitige Normen und Verarbeitungsrichtlinien geben hierbei kaum Informationen zu adäquaten Reparaturkonzepten, insbesondere für hochfeste Stähle. Vor diesem Hintergrund werden an der Bundesanstalt für Materialforschung und -prüfung (BAM) bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der schweißtechnischen Reparatur durch lokales thermisches Ausfugen und erneutes Schweißen durchgeführt.
Hierzu werden einige wesentliche Ergebnisse an Beispielen des Ingenieurbaus, mit Blick auf die mechanisch-technologischen Eigenschaften und Eigenspannungen erörtert. In einem aktuellen Vorhaben (FOSTA P1311, IGF 20162N) sind darauf aufbauend die Einflüsse durch die Schrumpfbehinderung und Wärmeführung beim Reparaturschweißen hochfester Feinkornbaustähle (S500MLO, S960QL) sowie die Reparaturzyklenanzahl Fokus systematischer Untersuchungen. Mittels strukturmechanischer Berechnungen ließen sich hierzu selbstbeanspruchende Probenformen identifizieren, die unterschiedliche definierte Steifigkeitsverhältnisse von Reparaturschweißnähten realer Bauteile abbilden. Schweißnähte an diesen bauteilähnlichen Proben weisen signifikant erhöhte schweißbedingte Beanspruchungen mit zunehmenden (Biege-)Einspanngraden auf. Im Vergleich mit bisherigen Erkenntnissen wird gezeigt, dass eine sichere Reparatur solcher Schweißnähte nur mittels optimaler Reparaturkonzepte und Wärmeführung gelingt, um diesen hohen Beanspruchungen und auch den speziellen Gefügen hochfester Stähle Rechnung zu tragen.
Ziel der Untersuchungen ist es letztlich, Empfehlungen für beanspruchungs- und werkstoffgerechte Reparaturkonzepte gerade für KMU abzuleiten, um Schäden und zumeist teure Nacharbeiten zu vermeiden.

Weitere Effizienzsteigerungen können durch additives Fertigen sowie bionische Bauweisen erreicht werden. In dieser Präsentation werden erste Ergebnisse der Eigenspannungsanalysen von additiv gefertigten Bauteilen aus hochfestem Stahl vorgestellt.

Commercial high-strength filler materials for wire arc additive manufacturing (WAAM) are already provided by the consumable producers. Today, application would be strictly limited due to absence of quantitative findings or any guidelines for the industry regarding welding-related stresses and component safety during manufacturing and service. Hence, process- and material-related influences and design-related restraint conditions associated with formation of residual stresses and cold cracking risk are investigated. The aim is the accessibility of special WAAM self-restraining cold cracking tests and easy applicable processing recommendations, enabling an economical, fit-for-purpose and crack-safe WAAM of high-strength steels. This first study focuses on determination of interactions between WAAM process parameters, resulting layer geometry, microstructure and residual stresses, analyzed via X-ray diffraction. Defined reference specimens are automated welded using a special WAAM solid wire (yield strength >820 MPa). Geometric properties can be specifically adjusted by wire feed and welding speed, but cannot be varied arbitrarily, since a high heat input causes local overheating, inadmissible changes of microstructure and mechanical properties, defects and comparable high tensile residual stresses.

Deshalb sind für das Forschungsvorhaben systematische bauteilrelevante Untersuchungen der schweißbedingten Beanspruchungen und Gefügeveränderungen reparierter Schweißnähte in Abhängigkeit von der Schrumpfbehinderung und Wärmeführung beim Schweißen und Ausfugen sowie von der Reparaturzyklenanzahl geplant, mit dem Ziel Empfehlungen für beanspruchungs- und werkstoffgerechte Reparaturkonzepte abzuleiten. Hierfür sind gerade Analysen an hochfesten Stahlgüten S500 für den Offshore-Bereich und S960QL für den Mobilkranbau interessant, die zur Errichtung und Fertigung hocheffizienter Konstruktionen wie Windenergieanlagen notwendig sind. Die Erkenntnisse bieten eine Grundlage für entsprechende Normen und Regelwerke. Damit können letztlich Schäden und zumeist teure Nacharbeiten verhindert und eine verbesserte Ausnutzung des hohen Festigkeitspotentials hochfester Stähle erreicht werden. Gerade auch KMU können mit Blick auf die Kosten für Fertigung, Schweißarbeit und Material von den Erkenntnissen beim Einsatz hochfester Stähle, die für eine effiziente Realisierung der Energiewende in Deutschland notwendig sind, profitieren.
Eine nachhaltige und ressourceneffiziente Fertigung und Errichtung von Windenergieanlagen, sowohl auf See als auch an Land, erfordert zunehmend den Einsatz moderner hochfester Feinkornbaustähle. Werden nach dem Schweißen dieser hochfesten Konstruktionen unzulässige Defekte detektiert, sind nach geltenden Verarbeitungsrichtlinien die defekten Bereiche durch lokales Ausfugen und anschließendes Schweißen zu reparieren. Fehlende Informationen zu adäquaten Reparaturkonzepten in den Regelwerken bedingen oftmals eine unzureichende Berücksichtigung dabei auftretender zusätzlicher Beanspruchungen durch die erhöhte Schrumpfbehinderung der Ausfugenuten. Zusätzlich haben die ausführenden Betriebe vielfach kaum Kenntnis über die Degradation angrenzender Gefüge durch thermische Ausfugeprozesse und erneutes Schweißen, die in diesem Zusammenhang besonders bei den hochfesten Stählen als kritisch anzusehen sind. Das aktuelle Forschungsvorhaben der BAM (FOSTA P1311/IGF-Nr.20162N) fokussiert hierfür systematisch bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der Reparatur von hochfesten Schweißverbindungen. Wesentlich sind hierbei der Einfluss der Schrumpfbehinderung, der Wärmeführung beim Schweißen und Ausfugen sowie der Reparaturzyklenanzahl und die metallurgischen Aspekte bei den hochfesten Güten S500MLO für zukünftige Offshore-Anwendungen und S960QL für aktuelle Mobilkrananwendungen. Aufbauend auf einigen Studien zur schweißbedingten Beanspruchung hochfester Stähle zeigt der vorliegende Beitrag die Identifikation geeigneter Probengeometrien und Schweißdetails mittels numerischer und experimenteller Analysen. Dadurch wird die Übertragbarkeit der vorgestellten Schweißexperimente und Ergebnisse hinsichtlich der resultierenden Schweißeigenspannungen auf reale Reparaturfälle im Bereich des hochfesten Stahlbaus sichergestellt. Es zeigt sich in Übereinstimmung mit früheren Ergebnissen eine signifikante Erhöhung der Beanspruchungen an den variierten schlitzförmigen Prüfnähten. Das Eigenspannungsniveau sowohl im Schweißgut als auch in der WEZ korreliert mit dem Einspanngrad. Mit dem Ziel beanspruchungs- und werkstoffgerechte Reparaturkonzepte zu erarbeiten, sind zum einen geringere Wärmeinbringungen, besonders durch niedrige Zwischenlagentemperaturen und Einspannbedingungen anzustreben, um hohe Beanspruchungen und kritische Gefügedegradationen im Reparaturbereich zu vermeiden. Dies wird durch systematische Untersuchungen zum Ausfugen und Schweißen sowie letztlich dem Transfer von Verarbeitungsempfehlungen für die Anwender und Richtlinien erreicht.

The sustainable and resource-efficient production of offshore wind turbines requires the use of modern high-strength fine-grained structural steels (Martin and Schroeter, 2005). This applies to wind turbines in terms of increasing turbine sizes as well as to maintenance and installation vessels and equipment (Ummenhofer et al., 2013). Without the demanded high load-bearing capacities and boom lengths, the economic realization of these goals would be inconceivable. During the assembly of high-strength steel structures, unacceptable defects can occasionally be found in the weld area, although the welding process was executed in accordance with the specifications. In most cases, the economical solution would be local thermal gouging of the affected areas and re-welding. Corresponding standards hardly provide any information on adequate repair concepts, and there is no uniform scientific data on which to base such concepts. This applies particularly to the consideration and optimization of welding-induced stresses due to the high shrinkage hindrance of the gouging grooves and degradation of the adjacent microstructures by gouging and re-welding. The result, especially in the case of high-strength steel grades, are frequently recurring imperfections as well as a missing consideration of the additionally induced welding stresses in the design of the structure. In this context, at BAM component-relevant investigations focused on welding residual stress evolution and microstructural degradation during repair of weld joints due to local thermal gouging and re-welding are carried out within the scope of a FOSTA project (P1311, IGF 20162N).
In this study, several relevant findings are discussed based on examples of structural engineering focusing on mechanical-technological properties and residual stresses, for instance found by (Schasse, 2017). Also experimental and numerical work as conducted by (Wongpanya, 2008) and weld tests under defined shrinkage restraint in special weld test-setups for research projects, e. g. FOSTA-P922 (Kannengiesser and Schroepfer, 2015) and P1011 (Kannengiesser and Schroepfer, 2017) have shown that an optimization of the welding-induced stresses of high-strength structural steels is specifically achievable by means of adapted heat control concepts (Schroepfer, 2017). The present research involves systematic investigations of influences of shrinkage restraint, the number of repair cycles and heat control during repair welding of the relatively new developed offshore-relevant high-strength steel S500MLO (EN 10225-1). For the quantification of the shrinkage restraint of weld joints, the concept of restraint intensity established by (Satho et al., 1973) was applied analogous to recent research, e. g. (Schwenk et al., 2008). By means of structural mechanics calculations, geometries of self-strained specimens were identified, that represent different defined rigidity conditions of repair welds of real components, cf. Fig. 1. It could be shown that with increasing weld joint restraint intensity significantly higher residual stresses in the weld metal and heat affected zone up to 80 % of the nominal yield strength occur, cf. Fig. 2. In relation to existing results, it has been shown that a safe repair of such welds can only be achieved by means of appropriate repair concepts and heat control taking the high welding stresses and special microstructures of high-strength steels into account.
Finally, the aim of this research is to derive recommendations for repair concepts appropriate to the stresses and materials involved providing a basis for standards and guidelines, especially for SMEs, in order to avoid damage and, in most cases, expensive reworking and to improve the full utilization of the potential of high-strength steels.

Corresponding standards hardly provide any information on adequate repair concepts, and there is no uniform scientific data on which to base such concepts.

Further experimental and numerical work as conducted by [2] and weld tests under defined restraint conditions in special weld test-setups [3] show that an optimization of the welding-induced stresses of high-strength structural steels is achievable by means of an adapted heat control. The present research involves systematic investigations of influences of shrinkage restraint, the number of repair cycles and heat control during repair welding of a recently available high-strength offshore steel S500MLO (EN 10225-1). A quantification of the shrinkage restraint of repair weld joints is achievable by means of restraint intensity concept [4], analogous to previous studies [5]. Using structural mechanics calculations, geometries of self-restrained specimens are identified representing different defined rigidity conditions of repair welds considering actual high-strength steel components. Welding experiments with DIC analyses (digital image correlation) of the occurring strains during welding and XRD analyses (X-ray diffraction) of the resulting residual stresses after welding and cooling show increasing transient loads and significantly elevated residual stress profiles in the weld area with increasing restraint intensity. Especially in the heat affected zone, tensile residual stresses of up to 80 % of the nominal yield strength occur when welding under increased restraint conditions. In relation to the presented existing results, this indicates that a safe repair welding is primarily achievable by means of appropriate repair concepts and heat control taking into account the high welding stresses and special microstructures of high-strength steels. High entropy alloys are a new class of materials. In order to transfer their use to real components, their machinability must be investigated. For this purpose, preliminary investigations were carried out on samples from the TU Chemnitz in order to apply for a joint project based on these investigations.
High entropy alloys (HEA) are a new class of materials. In contrast to conventional alloys, HEA are single-phase alloys with at least five alloying elements. HEAs have enormous application potential due to (postulated) excellent structural property combinations from low to high temperatures. For HEA-application as structural materials in real components, a key issue is the suitability for joining processing. Requirements for the reliable and safe joining of these materials are crucial regarding economical component manufacture for future applications. In this context, friction stir welding (FSW) is a promising joining process due to the welding process temperature below the material melting point avoiding major issues, e. g. formation of (hard and brittle) intermetallic phases, which may have detrimental influences on the weld joint properties.
This study presents elementary research about the FSW process influences on a CoCrFeMnNi-HEA with focus on the microstructure and mechanical properties. For that purpose, the FSW joint of the HEA is compared to that of an austenitic stainless steel AISI 304. The microstructures of the welds were investigated and characterized by means of light microscopy, SEM, EBSD and XRD. Hardness and tensile testing were applied to determine influences on the mechanical properties. Generally, a comparable weldability of HEA and AISI 304 in terms of metallurgical characteristics and resulting mechanical properties exhibited. For the weld joints of both materials typical characteristics regarding FSW were observed within the weld metal and thermo-mechanically influenced zone: fine-grained stirred zone with increased hardness and reduced fracture elongation compared with the respective base material.
Hochentropielegierungen sind deine relative neue Werkstoffklasse, mit ersten Veröffentlichungen von 2004. Seitdem wurden diese Legierungen weiterentwickelt um möglichst gute Eigenschaften zu erhalten. Um diese Eigenschaften auch für reale Bauteile genutzt zu werden, muss auch die Verarbeitbarkeit und deren Einfluss auf die Anwendungseigenschaften untersucht werden. Diese Präsentation fasst den aktuellen Stand der Forschung zusammen und ordnet erste eigene Untersuchungen in den aus der Literatur ein.
Hochentropielegierungen sind eine neue Materialklasse. Um diese in die als reale Bauteile zu in die Anwendung zu überführen muss die Verarbeitbarkeit ausführlich erforscht werden. In dieser Präsentation werden dafür erste Ergebnisse der schweißtechnischen Verarbeitung mittels Rührreib- und WIG-Schweißen dargestellt.
Für Komponenten im Turbinen- oder Anlagenbau werden aufgrund ihrer Eigenschaften häufig Kobalt-Chrom-Legierungen verwendet. Diese weisen eine hohe Korrosionsbeständigkeit und hohen Verschleißwiederstand auf. Aufgrund der komplexen Strukturen und dem Bestreben nach Ressourceneffizienz wird zur Herstellung der Komponenten die additive Fertigung verwendet. Hierbei sind hinsichtlich der Inhomogenität und Anisotropie der Gefüge und deren Eigenschaften weitere Kenntnisse notwendig. Bei den vorliegenden Belastungen liegt ein erhöhter Anspruch an die Oberflächenintegrität vor, welcher durch komplementären Einsatz von additiven und abtragenden Fertigungsschritten sichergestellt wird. Dabei sind gerade Co-Cr-Legierungen wegen der niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit äußerst herausfordernd mit Blick auf eine wirtschaftliche Zerspanung mit geometrisch bestimmter Schneide. Ausgehend von dieser Problemstellung erfolgt im Zuge eines Gemeinschaftsvorhabens des ISAF in Kooperation mit der BAM eine gezielte Beeinflussung des Gefüges. Ziel des Projektes ist die Zusammenhänge zwischen verschiedenen Legierungsmodifikationen, der entstehenden Gefügemorphologie und den Zerspanungseigenschaften von Co- Cr-Legierungen für die additive Fertigung mittels PTA darzustellen. Der Fokus liegt auf dem Beheben der bestehenden Nachteile bei gleichzeitigem Aufrechthalten der besonderen Eigenschaften der Legierung. Durch das Hinzulegieren von variierenden Gehalten von Zirkonium und Hafnium wird die Gefügeveränderung eingestellt. Es hat sich gezeigt, dass Hafnium als zusätzliches Legierungselement einen deutlichen Einfluss auf die Gefügemorphologie hat. Darüber hinaus wird die Auswirkung der Legierungsmodifikation auf die Härte und die Zerspanbarkeit dargestellt.
Ein wesentliches Ziel der deutschen Industriepolitik besteht darin, Rahmenbedingungen zu schaffen, welche die Positionierung nachhaltiger Produkte und Prozesse innerhalb globaler Wertschöpfungsketten ermöglichen und ökoeffiziente Fertigungsprozesse langfristig sichern. In diesem Beitrag werden aktuelle Forschungsarbeiten zur Bewertung der Umweltwirkungen der schweißtechnischen Fertigungskette anhand ausgewählter Schmelzschweißverfahren unter Berücksichtigung vor- sowie nachgelagerter Fertigungsschritte dargestellt. Eine weit verbreitete und standardisierte Methode zur Abschätzung der Umweltwirkungen eines Produkts oder Prozesses ist die Ökobilanzierung. Hierbei stellen die Sachbilanzierung, das heißt die Ermittlung sämtlicher relevanter Energie- und Ressourcenverbräuche während der schweißtechnischen Fertigung, aufgrund des hohen Dokumentationsaufwands, sowie die Ableitung assoziierter Wirkkategorien das größte Hindernis für eine Etablierung und Akzeptanz der Ökobilanzierung in der Praxis dar. Gleichwohl wird seitens Unternehmen, welche als Zulieferer von OEM’s (engl.: original equipment manufacturer) agieren, die Dokumentation des fertigungsspezifischen CO2-Verbrauches gefordert. Ein weiterer Aspekt der Arbeiten beinhaltet Methoden zur automatisierten Erfassung von schweißtechnischen Produktionsdaten sowie deren Nachverfolgbarkeit. Anhand unterschiedlicher Schweißverfahren werden die aus den Produktionsdaten abgeleiteten Energie- und Ressourcenverbräuche automatisiert in die relevanten Umweltwirkungen überführt. Die analysierten Schweißprozesse umfassen dabei ein breites für kleine und mittlere Unternehmen (KMU) relevantes Spektrum. Durch die softwareseitige Bereitstellung der aufgestellten Umweltprofile ist der Anwender in der Lage, Schweißprozesse unter ökologischen Aspekten zu bewerten und die effizienteste Variante zu identifizieren.
Die Anwendung von Leichtbauprinzipien im Stahlbau, wie z.B. die Verwendung von aufgelösten Tragstrukturen, sog. Jackets-Fundamenten, bietet ein großes Potential zur Reduzierung des Ressourcenverbrauchs, insbesondere im Hinblick auf die benötigte Stahlmenge.
In diesem Vortrag zeigen wir die Potenziale einer vollständigen Digitalisierung der schweißtechnischen Fertigungs- und Prüfkette auf, um eine vollautomatische Fertigung sowie Qualitätsprüfung von Rohrknoten als Schlüsselelement von Jackets-Fundamenten zu ermöglichen. Darüber hinaus wird der Zusammenhang zwischen der Geometrie der Nahtform und der resultierenden Ermüdungsfestigkeit durch numerische Methoden unter Einbeziehung bionischer Prinzipien bewertet. Es wird gezeigt, dass Hohlprofilknoten vollautomatisch unter Berücksichtigung von Geometrietoleranzen geschweißt werden können. Darüber hinaus konnte die Nahtform gemäß den numerischen Modellen hergestellt werden, was ein großes Potenzial für eine verlängerte Lebensdauer bietet. Anschließend werden die Verbesserungen bei der Ressourceneffizienz und die Reduzierung der Kohlendioxidemissionen durch eine Lebenszyklusanalyse bewertet.
Determination of residual stress evolution during repair welding of high-strength steel components

In this context, component-related investigations of S500MLO and S960QL (FOSTA-P1311/IGF-Nr. 20162 N) focusing on welding residual stress evolution during local thermal gouging and rewelding. In this study, repair welding of S500MLO is carried out using in-situ digital image correlation (DIC) and ex-situ X-ray diffraction methods (XRD) to analyse strains and stresses. Therefore, self-restrained specimens were systematically gouged and rewelded with defined welding heat control (heat input, working temperature) and parameters. By means of structural mechanics calculations, geometries of self-restrained specimens were identified, that represent defined rigidity conditions of repair welds of real components. It could be shown that with increasing restraint intensity significantly higher residual stresses occur in the weld metal and heat affected zone. Furthermore, it revealed that the transverse stresses along the weld seam decrease at the weld seam ends leading to different stress state during gouging and welding. XRD analysis of the local residual stresses after cooling to RT longitudinal and transverse to the weld direction showed a good comparability with global DIC analyses.
Ein Durchlaufkühler ist im Betrieb explodiert. Die zerborstenen Gehäuseteile aus Kunststoff führten zu einem Austreten der Kühlflüssigkeit am Betriebsort sowie zu einem Personenschaden mit Knalltrauma. Bei Funktionsprüfungen am beschädigten Gerät traten unerwartet, aber reproduzierbar Knalleffekte auf der Kupfer-Kühlschlange auf. Ein möglicher Mechanismus konnte im Labor durch Synthese von Kupferazid auf Kupferproben und Auslösung vergleichbarer Knalleffekte nachgestellt werden. Damit ist die Plausibilität des beschriebenen Schadensereignisses mit diesem oder einem ähnlich reagierenden Stoff belegt. Ein eindeutiger Nachweis darüber, dass beim aufgetretenen Schadensfall dieselbe chemische Reaktion stattgefunden hat ist nicht möglich, da die Belag-Überreste aus dem explodierten Kühlgerät für eine Analyse nicht mehr in ausreichender Menge verfügbar waren.
Ferritic-austenitic chromia-forming alloys are frequently used as boiler tubes and heat exchanger materials for fossil-,biomass, and co-fired power plants. In all applied environments several strongly corrosive gaseous species such as CO2, SO2, SO3, H2O, O2 exist, causing materials degradation by high-temperature corrosion. The elucidation of degradation mechanisms introduced by multiple gases is challenging due to the presence of different oxidizing agents contributing to the competing reactions for oxidation, sulfurization or carburization. The degradation processes can be divided into initial stages, a transitional stage and the further proceeding steady-state oxidation reaction. Especially the long-term steady-state oxidation and further materials’ life-time are strongly dependent on the initial stages. The adsorption and absorption of the reactive species at the alloy surface and the growing oxide in the initial reaction is further influenced by dissociation and re-reactions of the gas phase molecules. To understand these mechanisms from a fundamental point of view in more detail, dedicated experiments and advanced characterization techniques on various length scale need to be applied. Real-time approaches using highly energetic synchrotron X-ray diffraction showed a high potential to enlighten competitively mechanisms by following the corrosion reactions in-situ in the environment they occur. Despite various other thin film characterization techniques, time of flight secondary ion mass spectroscopy (ToF-SIMS) is a powerful tool to visualize light atoms or labeled isotopes enabling the Differentiation between different oxidizing species. It was especially shown to be applicable in challenging atmospheres containing KCl deposits or in CO/CO2/O2 environments. The present study analyses the competing oxidation/sulfidation process in a humid atmosphere on two ferritic alloys with 2 and 9 % in weight chromium by in situ energy dispersive X-ray diffraction (EDXRD) and comparative tube furnace exposure using S16O2 and H2 18O atmosphere.
Das DVS-Vorhaben 01.3211 „Herstellung beanspruchungsgerechter Oberflächen durch Kombination innovativer additiver und abtragender Fertigungsschritte an hochbelasteten Komponenten“ ist ein Kooperationsprojekt der Bundesanstalt für Materialforschung und -prüfung (BAM) und dem Institut für Schweißtechnik und Trennende Fertigungsverfahren (ISAF) der Technischen Universität Clausthal. Das Übergeordnete Projektziel ist das Erlangen von Erkenntnissen für eine sichere und wirtschaftliche, kombinierte additive und abtragende Fertigung aus kostenintensiven Werkstoffen hochbelasteter Komponenten insbesondere für KMU. Dabei stehe die beiden Werkstoffe CoCr26Ni9Mo5W (2.4681) und FeNi36 (1.3912) im Fokus. Mittels Modifikation der Schweißzusätze sind homogen und isotrop ausgeprägte Werkstoffeigenschaften und eine Erhöhung der Prozessstabilität und Fertigungsfreiheitsgrade bei der additiven Fertigung erzielbar. Darüber hinaus wird der Einfluss nachfolgender abtragender Bearbeitungsschritte des ultraschallunterstützen und des konventionellen Fräsprozesses untersucht. Die ersten Ergebnisse der Mikrostruktur sowie der Härte der via PTA gefertigten Probenkörper des CoCr-Werkstoffes und den ersten Modifizierungen werden vorgestellt. Darüber hinaus wird ein Ausblick auf die folgenden Arbeiten gegeben.
Due to increasing requirements relating to the efficiency of highly stressed components in turbine or plant construction, the use of cost-intensive, difficult to process materials is increasingly necessary today. In this context, cobalt-chromium alloys in particular are highly resistant to thermal and mechanical stress, as well as to corrosive and abrasive loads. Moreover, increasingly complex structures and the optimisation of resource efficiency also require additive manufacturing steps for the production or repair of components in many sectors. In order to realise a homogeneous and isotropic microstructure, alloy modifications are made to the alloy CoCr26Ni9Mo5W. For this purpose, hafnium and zirconium are added at 1 % and 0,33 % by mass each, as these elements are supposed to have a positive effect on the microstructure morphology. Plasma-Transferred-Arc is used for the welding tests. Wall structures are welded by multiple single-layer, overlapping welding beads on low-alloyed steel substrate (S355). The results show that the alloying elements hafnium and zirconium have a clear influence on the microstructure. Hardness measurements were also carried out. With each modification, the hardness is increased compared to the original material. The machining analyses show a reduction in cutting forces using ultrasonic assisted milling for high cutting speed and low feed rate.
Laser powder bed fusion (LPBF) is an additive manufacturing process for materials which inherently tends to yield various degrees of metastable hierarchical microstructures, defects and high residual stresses in the as-built condition depending on the process parameters. The understanding of the evolution of these typical features during heat treatment and subsequent thermal and mechanical ageing is crucial for the wider acceptance for safety critical structures. A multi-disciplinary research project at BAM studying the development of the microstructure, defects, residual stresses typical of LPBF 316L and their evolution during thermal and mechanical ageing has led to insights into the stability of these inherent features. This presentation aims to give a broad overview of the project with a few specific cases of investigation. Firstly, the formation of residual stresses, the nature of the initial microstructure, the tensile properties and a modelling approach to understand the anisotropy will be presented. This will be followed by examples of studies of their evolution during heat treatment, long term thermal exposure, and room temperature and high temperature mechanical testing compared to a baseline of conventional wrought variant of the same alloy.
Diese Untersuchung beschäftigt sich mit der Charakterisierung von Kurzrisswachstum in mittels Laser-Pulverbett-Verschmelzen (LPBF - Laser Powder Bed Fusion) hergestelltem rostfreien austenitischen Stahl. Spezifischer wird die Ermittlung zyklischer R-Kurven untersucht. Diese beschreiben den Aufbau des Widerstands gegen Ermüdungsrisswachstum - d.h. des Schwellenwertes - aufgrund von Rissschließeffekten bei physikalisch kurzen Rissen. Mit Hilfe der zyklischen R-Kurven kann die Fähigkeit eines Bauteils, physikalisch kurze Risse zu arretieren, charakterisiert werden. Wir verfügen damit über eine Schnittstelle zwischen klassischer Ermüdung und Bruchmechanik. Das ist gerade auch für additiv gefertigte (AM – Additive Manufacturing) Materialien von Interesse. Diese weisen prozessintrinsische Defekte auf, die als Initiierungsstellen kurzer Ermüdungsrisse agieren. Im Rahmen der experimentellen Untersuchungen wurden zyklische R-Kurven für konventionellen und LPBF AISI-316L-Stahl ermittelt. Insbesondere wurde der Einfluss verschiedener Wärmebehandlungen (WB1: 450°C, WB2: 800°C und WB3: 900°C) auf das Wachstumsverhalten physikalisch kurzer Risse im LPBF-Material untersucht. Aufgrund hoher Eigenspannungen war die Ermittlung des Kurzrisswachstumsverhaltens bei WB1 nicht möglich. Für WB2 und WB3 ergaben sich sehr unterschiedliche zyklische R-Kurven. Untersuchungen der Eigenspannungen, der Bruchfläche (insbesondere der Rauheit) und der Mikrostruktur sollen die Ursachen für das unterschiedliche Verhalten erklären. Die Ergebnisse werden mit den Verhältnissen in konventionellem Material verglichen.
Damage tolerance counts as one of the most widespread approach to fatigue assessment and surely as one of the most promising in understanding the process-structure-property-performance relationships in additively manufactured metallic materials. Manufacturing defects, surface roughness, microstructural features, short and long crack fatigue propagation, residual stresses and applied loads can be taken into consideration in a fracture mechanics-based fatigue assessment. Many aspects are crucial to the reliable component life prediction. Among those a prominent role is played by an accurate measurement and modelling of the short crack fatigue behavior, and reliable statistical characterization of defects and residual stresses.
This work aims at addressing the issues related to both experimental testing, fatigue and fatigue crack propagation, and fracture mechanics-based modelling of fatigue lives. Examples will be provided on an additively manufactured AISI 316 L.
As more industrial interests focusing on using salt caverns and repurposed gas or petroleum reservoirs for alternative fuel storage, i.e. CO2/H2, the question raises whether microorganisms may impact the infrastructure, gas purity and storage condition over time.
Environments with high salinity (> 1.5 Meq of NaCl) are resided by halophiles (salt-loving microorganisms). To compensate for the intensive osmotic stress, they have resorted to two main adaptation strategies: 1) production of compatible solutes and 2) accumulation of intracellular KCl. Microbial community analysis of several high salinity environments revealed a number of recurring genera, including Halomonas and Halanaerobium. However, the impact of halophiles on the overall integrity and stability of the storage facilities remain largely unknown.
To evaluate the suitability and stability of saline storage facilities, several model halophilic microorganisms, such as members of Halomonas, will be selected as testing subjects. First, the impact of halophiles on the infrastructure will be determined using an integrative approach by combining a number of techniques, including electrochemistry, TOF-SIMS, SEM/FIB/EDS and FIB-TEM. Second, the abilities of halophiles to alter the fuel composition (i.e. increase/decrease the fractions of H2) will be monitored using gas chromatography by growing them under high pressure.
As a result of climate change and the accompanying mandatory shift to renewable energy resources, microorganisms will continue to play an important role in the energy sector, both to their benefit and detriment. Thus, it is important to achieve a certain level of understanding regarding the activities and mechanisms of halophiles prior to large-scaled excursions.
The relaxation of macroscopic residual stresses in laser powder bed fused stainless steel 316L

The processing of stainless steel 316L using the additive manufacturing process Laser Powder Bed Fusion (LPBF) can widen its field of application due to a strong increase in Yield strength, without making major compromises on the ductility nor its outstanding corrosion and oxidation properties. Furthermore, improved designs that either reduce the weight or optimise the function of a part can be obtained using LPBF. These benefits are however counterbalanced by the proneness of LPBF to inducing high Residual Stresses (RS) during manufacturing. The characterisation and monitoring of these RS are of paramount importance for the wider acceptance of the LPBF process. This study focuses on the relaxation of the initial macroscopic RS present in an LPBF 316L as-built prism that undergoes various routes of manufacturing steps to achieve different specimen geometries and stress relieving treatments. The RS are determined using Angle-Dispersive (AD) and Time-of-Flight (TOF) neutron diffraction. The results reveal high tensile RS close to the surfaces and compressive RS near the centre of the as-built parts. The reduction in size and change of geometry heavily impact the stress ranges of the remaining RS, with lower stress ranges in cylindrical shaped compared to rectangular shaped specimens. Also, the application of different stress relieving heat treatments showed that heat-treating temperatures above 800 °C are necessary to obtain a strong relaxation in LPBF 316L.
