The study deals with the influence of the heat input on the thermal cycles and Charpy impact toughness for hybrid laser-arc welding of 25 mm thick structural steel S355J2 using a 20-kW high-power laser in combination with an electromagnetic weld pool support. The main focus is on the change of the mechanical properties over the entire seam thickness. The cooling times were measured using a pyrometer in combination with an optical fibre in three different locations near to fusion lines corresponding to different heights of the seam. Also, Charpy impact specimens were taken from different parts of the weld joint corresponding to the different heights. The influence of the heat input was investigated for 1.8 kJ mm-1 and 3.2 kJ mm-1. Despite the observed decreased values of both t8/5-cooling time and the Charpy impact toughness in the root part of the seam, the required values could be reached in dependance on applied heat input.
Single-pass Hybrid Laser Arc Welding of Thick Materials Using Electromagnetic Weld Pool Support
(2019)
Hybrid laser-arc welding process allows single-pass welding of thick materials, provides good quality formation of joints with minimal thermal deformations and a high productivity in comparison with arc-based welding processes. Nevertheless, thick-walled steels with a thickness of 20 mm or more are still multi-pass welded using arc welding processes, due to increased process instability by increasing laser power. One limitation factor is the inadmissible formation of gravity drop-outs at the root. To prevent this, an innovative concept of electromagnetic weld pool support is used in this study. With help of such system a stable welding process can be established for 25 mm thick steel plates and beyond. Sound welds could be obtained which are tolerant to gaps and misalignment of the welded parts. The adaptation of this system to laser and hybrid laser-arc welding process can dramatically increase the potential field of application of these technologies for real industrial implementation.
With global increases in clean energy demand, the natural gas is gaining in importance. Pipelines are the safest and most cost-effective way of transporting natural gas. Due to high transport volume and resulting high operation pressure, the demand for ultra-high strength steel grades such as X120 is very strong. As a result of the fact that these steels are produced by thermo-mechanical controlled processing, the welding process must be selected accordingly. Based on investigations, a high heat input such as by submerged arc welding process leads to softening in the weld metal and loss of strength whereas pure laser beam welding results in high cooling rates and deteriorate toughness of the weld metal. The objective of this research is to investigate the influence of heat input to mechanical properties of hybrid laser-arc welded pipeline steels of grade X120. Test specimens with a thickness of 20 mm could be welded without preheating in a single-pass with different welding velocities to observe the largest possible parameter window of the heat input. The achieved V-notch impact energy for hybrid laser-arc welded samples was 144±37 J at a testing temperature of -40 °C. With a tensile strength of 930±4 MPa the requirements of API 5L was achieved. To prevent gravity drop-outs at the slow welding speeds, an electromagnetic weld pool support system was used, which works contactless and is based on generating Lorentz forces. It was therefore possible to control the cooling rate in order to meet the requirements of the mechanical properties. By adapting the electromagnetic weld pool support to the laser and laser hybrid welding process, the application potential of these technologies for industrial implementation can be drastically increased.
Antibiotic resistance is a growing global problem which poses a massive threat to human health. Although human activity contributes to the acceleration of the process, bacteria have a self-driven stabilisation mechanism to protect themselves from such and other external threats: biofilm formation. Nonetheless, it is the adhesion of a single bacterial cell to a surface that triggers the formation of such network of biomolecules and microorganisms, as well as its hazardous consequences. The main objective of this work was to quantify the adhesion force of a single E. coli cell on a Ti substrate via the AFM-related single-cell force spectroscopy, with both the cell and the substrate material being of high clinical relevance. A set of 25 x 25 force displacement curves was acquired with a maximum force of 3.2 nN without dwell time, yielding a topography map and an adhesion force map that showed to be correlated. A mean adhesion force of 0.85 ± 0.175 nN was measured and the presence of cell appendages on the bacterial cell wall was verified through individual force-displacement curves. Bacterial viability was assessed after the measurements via live/dead staining.
Currently at Deutsche Bahn (DB) ultrasonic inspections in maintenance procedures for wheelset axles with a bore hole are, to the greatest possible extent, carried out using automated ultrasonic inspection system. Although the acceptance levels are in accordance with DIN 27201 part 7, the testing results have shown in recent years that in the case of true indications, the effective defect sizes were far below the level of acceptance. Due to this experience it can be assumed that the automated ultrasonic inspection systems are testing substantially more sensitively than required. This increased sensitivity leads to an increase in false indications, generally resulting in the unnecessary demounting of wheelsets. In Research cooperation between Federal Institute for Materials Research and Testing (BAM) and DB the effective flaw detection sensitivity of existing automated ultrasonic inspection system will be determined and the true/false indication ratio optimised. Through systematic investigations with the Probability of Detection method on the existing automated ultrasonic inspection system the results could be directly applied to the optimisation of existing ultrasonic inspections of wheelset axles with a bore hole in maintenance procedures and the level of reliability can be considerably increased.
Aero-engine turbine disks are safety-relevant components which are operated under high thermal and mechanical stress conditions. The actual part qualification and certification procedures make use of spin-tests conducted on production-similar disks. The aim of this work is to present part of a fracture mechanics-based procedure under development which aims at replacing the tests on production-similar disks with lab tests on fracture mechanics specimens. The finite element simulation of the cracked disk considers the real thermal and mechanical loading conditions. In order to design a lab representative specimen, beside the crack driving force, expressed in terms of 𝐽-integral, also the constraint to plastic deformation e.g., stress triaxiality, at the crack-tip must be similar for the same crack in the specimen and in the disk. This has been achieved and as expected, both the highest 𝐽 -integral and constraint factor are calculated at the same location along the crack front for both disk and specimen. The results of the structural integrity assessment in the form of a Failure Assessment Diagram (FAD) show good agreement between designed specimen and disk both in terms of expected failure mode and value of the critical speed. In addition, probabilistic aspects are also considered in the calculations.
Aero-engine turbine disks are safety-relevant components which are operated under high thermal and mechanical stress conditions. The actual part qualification and certification procedures make use of spin-tests conducted on productionsimilar disks. While these tests provide, on the one hand, a reliable definition of the critical conditions for real components, on the other hand they represent a relevant cost item for engine manufacturers. The aim of this work is to present part of a fracture mechanics-based procedure under development which aims at replacing the tests on production-similar disks with lab tests on fracture mechanics specimens. In particular, the rimpeeling failure mode is considered as case study. A semi-circular surface crack is modelled at the most stressed region at the diaphragm of a turbine disk, with the crack plane perpendicular to the radial direction. The crack is therefore subjected to a biaxial stress state and grows under increasing rotational speed until it triggers the rim-peeling failure. The finite element simulation of the cracked disk considers the real thermal and mechanical loading conditions. In order to design a lab representative specimen, beside the crack driving force, expressed in terms of -integral, also the constraint to plastic deformation e.g., stress triaxiality, at the crack-tip must be similar for the same crack in the specimen and in the disk. This has been achieved and as expected, both the highest -integral and constraint factor are calculated at the same location along the crack front for both disk and specimen. The results of the structural integrity assessment in the form of a Failure Assessment Diagram (FAD) show good agreement between designed specimen and disk both in terms of expected failure mode and value of the critical speed. Probabilistic aspects are also considered in the calculations.
Synopsis: The paper presents the results of a study on the influence of agitation on the structural build-up of fresh cement pastes using a penetration test. It first presents results about the influence of the penetrating shape’s geometry on the influence on the cement paste specimen. Then, results are shown for the load-deflection curves depending upon time and agitation before testing. Based on the observation of the force required to penetrate the sample, conclusions on the structural build-up can be made. The observations were made over the course of time with samples that were left at rest and partly agitated before testing at different time steps. The setup allows to identify the contribution of the chemical reaction to the structural build-up process. The presence of superplasticizer obviously reduces the load that cement paste can withstand, while the loss of thixotropy is found notably lower than that of neat cement pates
A fracture mechanics model which shall be applied to the fatigue strength determination of weldments has to focus on various aspects such as: (a) the description of mechanical and physical short fatigue crack extension which is characterised by yielding conditions which do not permit the application of the common ΔK concept and by the gradual build-up of the crack closure effect, (b) a consistent methodology for determining the initial crack size, (c) based on this, the determination of a fatigue limit, (d) the treatment of multiple crack propagation at load levels above this limit, (e) the variation of the local geometry along the weld toe, and (f) statistical effects. The paper gives alimited overview of the work the authors did in this field during the last years within the German project cluster IBESS. A model is presented and briefly discussed which covers the questions above.
The present paper provides a discussion on all these topics and it offers solutions for it. The authors present an analytical solution of a Delta J based crack driving force based on an R6 type approach but modified for cyclic loading. The gradual build-up of the crack closure effect is modelled by the so-called cyclic R curve which describes the crack size dependency of the fatigue crack propagation threshold in the short crack regime. It is explained how the cyclic R curve is experimentally determined and how it can be estimated by a modified Kitagawa-Takahashi approach.
The safety characteristics of flammable gases and liquids are required when identifying potentially explosive mixtures and taking appropriate actions concerning explosion protection. Examples are given in this review of the safe handling and evaluation of hazards during the processing, storage, transport, and disposal of flammable liquids and gases. The CHEMSAFE database is presented as a reliable source of safety characteristic data, and ist new open-access version is introduced. CHEMSAFE currently contains assessed properties for about 3000 flammable liquids, gases and mixtures. The lack of a broad experimental foundation in the extensive field of non-atmospheric conditions shows the need for further investigation and standardization. This review summarizes experimental evidence and estimation methods for safety characteristic data under non-atmospheric conditions pointing out current limitations. Suggestions for pre-normative research on safety data under nonatmospheric conditions are given.
Elastomer seals are used in many industrial applications due to their excellent mechanical properties at a wide range of temperatures. Their high versatility and recovery potential under several load conditions make them well suitable for the application in containers designed for transport, storage and/or disposal of radioactive materials. In containers for low and intermediate level radioactive waste, elastomer seals are used as barrier seals, and as auxiliary seals in storage and transportation casks (dual purpose casks) for heat generating radioactive waste, such as spent fuel and high-level waste. While a seal exchange at defined intervals is typical in many conventional applications, it is impossible or at least hard to perform when principles of minimization of radiation exposure have to be considered and prohibit an unnecessary cask handling. An extensive knowledge of the change of the elastomer’s properties during aging and the availability of reliable end-of-lifetime criteria to guarantee the permanent safe enclosure of the radioactive material is mandatory. As BAM is involved in most of the national cask licensing procedures and in the evaluation of cask-related long-term safety issues, great efforts have been already made and are still planned to scientifically support this task.
Compression stress relaxation and compression set were identified as key indicators of elastomer long-term performance and quantitatively investigated in comprehensive test programs. Among other representative types of elastomers, specimens made from ethylene propylene diene rubber (EPDM) were tested before, during and after aging to capture the most important of their complex mechanical properties.
In the presented study, exemplary results were used to simulate the compression stress relaxation and the compression set of elastomer O-rings during aging. Regarding the influence of temperature, the time-temperature superposition principle is applied in the relaxation analysis of elastomer O-rings. The proposed model is implemented in the commercial finite element software ABAQUS/Standard® [1] with a sequential temperature displacement coupling. Numerical results match the experimental compression stress relaxation measurements well. The prediction of compression set values after long-term aging shows a relatively good agreement with the experimental results. Nevertheless, all input parameters derived from the specimen tests, additional assumptions concerning boundary conditions and modeling strategy are discussed with regard to the identified slight discrepancies.
The possibility to extend the finite element model to represent the O-ring seal’s ability to recover after a (fast) partial release is taken into account.
It is common practice in the application of finite element analysis to model compression set (CS) of elastomers during aging with two different material models according to the two-network theory of Tobolsky. The theory relies on the existence of two networks. The first one represents the original network after vulcanization and is sensitive to chain scission. The second network accounts for the formation of additional crosslinking during aging. Besides the use of user subroutines to describe the two-network model, an element overlay technique is also needed as the full set of both material behaviors did not exist for assignment to a single element. This element overlay technique is valuable for research and developmental purposes but makes extension to industrial usage quite challenging. Our goal is to simulate the CS of elastomers after long-term aging in a commercial finite element software with no need for extra subroutine codes or mesh superposition.
Ethylene propylene diene (EPDM) O-rings were aged in a compressed state at 75 °C, 100 °C, 125 °C and 150 °C for up to 183 days. Investigations of the experimental test results were used to identify material models and their parameters to develop a finite element model to simulate CS. The model was implemented in the finite element software ABAQUS/Standard® with a sequential temperature-displacement coupling.
Regarding the influence of temperature, the Arrhenius equation is adopted for the time-temperature relationship. The activation energy value that is required for the simulation is firstly determined from shifting the experimental CS results with the time-temperature superposition technique and plotting the shift factors in an Arrhenius diagram. The experiments were compared with the simulation results. Afterwards different activation energies were used in the simulation and discussed. A suitable choice of the activation energy value with regard to the reference temperature and the test temperature is presented. With the chosen activation energies, the match between numerical CS values after long-term aging and the experimental results was improved.
Overview of ongoing research and future prospects on polyethylene neutron shielding materials at bam
(2023)
The extension of the interim storage period of radioactive waste before disposal will cause additional challenges for the nuclear waste management in Germany, so that an extensive knowledge of the long-term performance of casks, including their components and inventories, will be required for future extended storage licenses.
Ultra-high and high molecular weight polyethylenes ((U)HMW-PE) are used for neutron shielding purposes in casks for storage and transport of spent fuel and high-level waste due to their extremely high hydrogen content. During their service life of several decades as cask components, the PE materials are exposed to neutron and gamma radiation from the radioactive inventory of the casks, mechanical assembling stresses and temperature. All these combined effects affect the material properties of such components which in turn may be crucial for some possible accident scenarios.
At the Bundesanstalt für Materialforschung und -prüfung (BAM), the effects of high temperature exposure in combination with subsequent or previous irradiation were investigated with a comprehensive aging program including thermal aging at 125 °C for different aging periods up to 5 years and irradiation with doses ranging from 50 to 600 kGy.
This contribution provides an overview of the ongoing research related to the structural changes of (U)HMW-PE induced by gamma irradiation and high temperature exposure and focuses on current research perspectives at BAM with regard to the prediction of the dynamic behavior of the material during extended interim storage in case of an accident scenario. First results of the coupled effect of temperature, radiation and mechanical loading will be presented. The effect of microstructural changes induced by gamma irradiation and high temperature on the mechanical behavior of (U)HMW-PE will be assessed.
The effect of the oscillating metal vapor plume on the keyhole and molten pool behavior during the laser beam welding of AlMg3 aluminum alloys is investigated by the experimental and numerical method. The real-time height of the metal vapor plume is measured by high-speed camera observation. The obtained experimental results are used to evaluate the additional heating source and laser beam attenuation caused by the scattering and absorption based on the Beer-Lambert theory. Furthermore, the dynamic behavior of the metal vapor plume is incorporated into a 3D transient heat transfer and fluid flow model, coupled with the ray tracing method, for the laser beam welding of the AlMg3 alloy. It is found that the additional heating resulting from the scattered and absorbed laser beam energy by the metal vapor plume significantly expands the shape of the molten pool on the top region. Moreover, the oscillating metal vapor plume caused the fluctuation of the molten pool shape. The probability of keyhole collapse at the bottom increases significantly to 72% due to the oscillating laser power induced by the laser beam attenuation. The internal interplay between the metal vapor plume, molten pool shape, and the keyhole collapse are obtained. The developed model has been validated by the experiments, which shows a good agreement.
The contactless magnetohydrodynamic technology has been considered as a potential and promising method to improve the weld qualities of deep penetration laser beam welding. In this paper, numerical investigations are conducted to study the influence of the auxiliary oscillating magnetic field on the porosity suppression in laser beam welding of 5754 aluminum alloy. To obtain a deeper insight into the suppression mechanism, a three-dimensional transient multi-physical model is developed to calculate the heat transfer, fluid flow, keyhole dynamic, and magnetohydrodynamics. A ray tracing algorithm is employed to calculate the laser energy distribution on the keyhole wall. A time-averaged downward Lorentz force is produced by an oscillating magnetic field. This force acts in the molten pool, leading to a dominant downward flow motion in the longitudinal section, which blocks the bubble migration from the keyhole tip to the rear part of the molten pool. Therefore, the possibility for the bubbles to be captured by the solidification front is reduced. The electromagnetic expulsive force provides an additional upward escaping speed for the bubbles of 1 m/s ~ 5 m/s in the lower and middle region of the molten pool. The simulation results are in a good agreement with experimental measurements. Based on the results obtained in this study, a better understanding of the underlying physics in laser beam welding enhanced by an auxiliary oscillating magnetic field can be provided and thus the welding process can be further optimized reducing the porosity formation.
Through experimental observation and auxiliary numerical simulation, this investigation studies the different types of grain refinement of 5754 aluminum alloy laser beam welding by applying a transverse oscillating magnetic field. Scanning electron microscope results have proved that the application of a magnetic field can reduce the average crystal branch width and increase its number. The interaction between the induced eddy current generated by the Seebeck effect and the applied external magnetic field produces a Lorentz force, which is important for the increase of the number of crystal branches. Based on the theory of dendrite fragmentation and the magnetic field-induced branches increment, the grain size reduction caused by the magnetic field is studied. Furthermore, the effects of the magnetic field are analyzed by combining a phase field method model and simulations of nucleation and grain growth. The grain distribution and average grain size after welding verifies the reliability of the model. In addition, the introduction of a magnetic field can increase the number of periodic three-dimensional solidification patterns. In the intersection of two periods of solidification patterns, the metal can be re-melted and then re-solidified, which prevents the grains that have been solidified and formed previously from further growth and generates some small cellular grains in the new fusion line. The magnetic field increases the building frequency of these solidification structures and thus promotes this kind of grain refinement.
Numerical analysis of ultrasonic vibration enhanced friction stir welding of dissimilar Al/Mg alloys
(2023)
The ultrasonic vibration enhanced friction stir welding (UVeFSW) process has unique advantages in joining dissimilar Al/Mg alloys. While there are complex coupling mechanisms of multi-fields in the process, it is of great significance to model this process, to reveal the influence mechanism of ultrasonic vibration on the formation of Al/Mg joints.
In this study, the acoustic-plastic constitutive equation was established by considering the influence of both ultrasonic softening and residual hardening on the flow stress at different temperatures and strain rates. And the ultrasonic induced friction reduction (UiFR) effect on friction coefficient in different relative directions at the FSW tool-workpiece interface was quantitatively calculated and analyzed.
The Al/Mg UVeFSW process model was developed through introducing the above acoustic effects into the model of Al/Mg friction stir welding (FSW). The ultrasonic energy is stronger on the aluminum alloy side. In the stirred zone, there is the pattern distribution of ultrasonic sound pressure and energy. The heat generation at the tool-workpiece contact interface and viscous dissipation were reduced after applying ultrasonic vibra-tion. Due to the UiFR effect, the projection of friction coefficient and heat flux distributions at the tool-workpiece interface present a "deformed" butterfly shape. The calculated results show that ultrasonic vibra-tion enhanced the material flow and promoted the mixing of dissimilar materials.
The influence of temperature and counterbody material on the tribological properties of a-C:H
coatings deposited on Cronidur 30 steel has been investigated in a lubricated ball on disk
contact situation with alpha-alumina and silicon nitride as counterbodies. The results show, that the wear volumes of the systems increase exponentially with increasing temperature, for alpha-alumina more than for silicon nitride. Two different wear mechanisms seem to have a
major influence: First, the abrasive action due to materials hardness and second, the tribo-oxidation when silicon nitride is counter material.
Aluminium is still one of the most important contact metallisations for power electronic chips like MOSFETs or IGBTs. With a large difference in thermal expansion coefficients (CTEs) between aluminium and silicon and the temperatures generated in hot-spots during high power transients, these layers are prone to failure due to thermo-mechanical fatigue. Usually lifetime assessment is done by subjecting dedicated test specimens to standardised stress tests as e.g. active or passive thermal cycling. This paper proposes a novel method for accelerated stress testing and lifetime modelling of thin aluminium films in the high-cycle fatigue regime by isothermal mechanical loading. The proposed novel test method is suggested to complement or replace resource-demanding thermal cycling tests and allow simple in-situ monitoring of failure.
Many engineering structures are made of composite materials or metal foam. To simulate the deformational behaviour of these structures often requires a high number of discretisation elements. This in turn yields a very large system of linear equations that are extremely time and memory consuming or practically impossible to solve. It is therefore desirable to find an approach to overcome this obstacle.
By means of a small-scale truss bridge, the ability of the Measurement- and Model-based Structural Analysis to detect and localize damage was examined. Although there was no noteworthy difficulty in detecting damage, it turned out that damage localization responds sensitively to systematic influences, i.e. non-modelled properties of the mechanical model. Therefore, another experiment is being conducted to re-examine the Measurement- and Model-based Structural Analysis. For this purpose, the bending test is carried out as it has been already theoretically respectively numerically discussed. In this attempt, the systematic influences such as residual stress are kept as low as possible.
The wear rates of self-mated alumina couples show that friction as well as wear is largely determined by the above-mentioned hydro-thermal conditions. The presence of water and its amount available in the surrounding system either in liquid or in gaseous form plays a key role for friction and wear behavior and can be beneficial for the tribological profile of steam degradation resistant materials. Hot steam enhances the tribo-chemical formations of oxides and hydroxides on MgO-ZrO2 alumina and antimony impregnated carbon.
Substitution of tungsten carbide by niobium carbide as cutting materials and for wear protection
(2016)
Several phases, like Nb₄ C₃ , Nb₆C₅ and other short and long range ordered phases occur in the region of homogeneity of NbCₓ (0.75 ≤ x ≤ 1.0) in the binary phase diagram. Properties, like micro-hardness, hot hardness, sliding wear resistance, elastic modulus and toughness can be tailored by the C/Nb ratio, the addition of secondary carbides and the type of binder. Supporting results from different grades with varying C/Nb ratio or binder types were illuminated. Thus, the NbC system offers to producers a wider process window, than WC. The impact of these tailored properties on sliding wear and cutting performance was illuminated by tribological and machining results.
Niobium is today largely available. NbC can be synthesized by carbothermal conversion of Nb₂O₅ or be metallurgically grown and leached out, provides comparably low friction in many relevant tribo-contacts and displays low wear. NbC and Nb₂O₅ have so far no REACH classification related to human toxicology and are not listed as substances of very high concern contrary to WO₃ and Co₃ O₄ .
Niobium is today largely available. The initial NbC grade was substoichiometric, SPS sintered and cobalt bonded (NbC0.88-12Co SPS). The NiMo-bonded stoichiometric NbC1.0 grades enable the subtituion of cobalt by nickel, SPS by conventional sintering and NbC0.88 by NbC1.0 in view of functional properties. Nickel bonded NbC grades have improved toughnesses versus cobalt bonded NbC grades, but lose hardness. NiMo and NiMo2C bonded NbC1.0 grades compensated the loss in hardness while keeping the toughness.
Tribology in hot steam
(2017)
The wear rates of self-mated alumina couples show that friction as well as wear is largely determined by the above mentioned hydro-thermal conditions. The presence of water and its amount available in the surrounding system either in liquid or in gaseous form plays a key role for friction and wear behavior and can be beneficial for the tribological profile of steam degradation resistant materials. Hot steam enhances the tribo-chemical formations of oxides and hydroxides on MgO-ZrO2, alumina and antimony impregnated carbon.
The present work deals with Niobcarbid (NbC). Strategic reflections on tungsten carbide and more and more stringent toxicological restrictions for cobalt associated for both with spiraling stock market prices have attracted recently some attention for Niobium carbide as a substitute for tungsten carbide in machining.
Besides carbon, metal sulphides are used in every standard brake pad formulation as friction stabilisers. In order to investigate their impact, various powder mixtures were tribologically stressed in a pin-on-disc device in order to produce and test artificial third bodies. containing the three main components of a real friction film, namely magnetite, graphite and a metal sulphide of interest. Since the sliding behaviour is influenced by the relative humidity the powder mixtures are tested at low, medium and high moisture levels. The tests revealed that the presence of graphite dominates the friction behaviour as well as the humidity sensitivity.
The powders were prepared by either manual mixing or high energy ball-milling. Interestingly, all ball-milled blends provided coefficients of friction within the desired range for braking, which was attributed to the effect of zirconia particles from wear debris of the milling balls. The zirconia particles prevent the formation of solid lubricant films on the surfaces and support a homogeneous mixture of all constituents of the powder. Optimum brake performance is gained by an optimum combination of solid lubricants and abrasives.
A bottom-up approach to study metal sulphides in brake friction materials at higher temperatures
(2017)
The impact of metal sulphides in brake friction materials on the friction behaviour of disc brakes was studied at two different temperatures and in two different atmospheres using a pin-on-disc device with powder supply. Powder mixtures were prepared by using a bottom-up approach, where magnetite is the main component, in which different metal sulphides are mixed in. At 400 °C, the resulting coefficients of friction are higher in air than in nitrogen atmosphere, which can be attributed to the generation of metal oxides and were confirmed by doing thermal analysis.
Laser Metal Deposition offers the chance to build near net shape parts. The temperature evolution within the process has an influence on track and layer geometries. There are special travel path strategies required to produce near net shape components and reduce shape deviation resulting of error propagation.
This paper deals with the temperature progression of individual layers and the maximum heating of deeper substrate regions. Spiral and zig-zag strategies are examined. The investigations are carried out using S235JR as substrate and 316L as powder material. The influence of different strategies on temperature evolution is discussed.
The results from the experiments show that various production strategies are associated with different temperature fields. Furthermore, the extent of the temperature variations of layer strategies and layer position are strongly dependent on the production direction. These results demonstrate the importance of developing suitable build-up strategies for parts of complex shape to ensure a stable process with constant temperature as well as even layers.
Crystal structures that show a broken symmetry in their cubic and hexagonal modifications are of great relevance for optoelectronic and photonic applications. This is why methods which are sensitive to non-centrosymmetric structures are important for analysis of these materials in technological applications.
Laser-induced breakdown spectroscopy (LIBS) is a combination of laser ablation and optical emission spectroscopy. Due to the possibility of direct measurements on the sample surface with a minimum of sample preparation investigations of building materials can be conducted quite fast. In combination with a scanning technique (translation stage or scanning mirrors head) 2D element distributions of harmful species like chlorides and alkalis are evaluated with a sub-mm resolution. By scanning a surface of typically 100 mm x 100 mm the heterogeneity of the material may be considered. LIBS is capable to identify hot spots in element concentration with a resolution of 0.1 mm or even smaller. A LIBS-system for the on-site application on building materials is, in cooperation with system developers and companies which will use this technique for investigation on real structures, under test at BAM. We present an example. Further work will focus on providing guidelines to establish LIBS as a standard procedure for chemical investigations of building materials.
Comparison of Formaldehyde Concentrations in Emission Test Chambers Using EN 717-1 and EN 16516
(2018)
For more than 25 years EN 717-1 (Wood-based panels - Determination of formaldehyde re-lease - Part 1: Formaldehyde emission by the chamber method) is the standard for formalde-hyde emission testing of wooden boards. In 2017 EN 16516 (Construction products - Assess-ment of release of dangerous substances - Determination of emissions into indoor air) was published as a new harmonised standard for the emission testing of construction products. Because test chamber conditions are different, both standards give different concentrations for formaldehyde. To determine a conversion factor four test series were set up with different wooden boards. For a loading of 1 m²/m³ the conversion factor is 1.6. This means that the formaldehyde concentration measured under the conditions of EN 16516 is a factor of 1.6 higher compared to EN 717-1.
The latest version of the German AgBB evaluation scheme (2015) for construction products includes some VVOC, e.g. formaldehyde, acetaldehyde and acetone. For these VVOC so-called LCI values (lowest concentration of interest) were derived which are used for the calculation of the so-called R-value (risk index, see reference 1 for the calculation). Test chamber measurements of particle boards show that the emissions of VVOC might have significant impact on the R-value and therefore for the health evaluation.
A special slit collimator was developed earlier for fast acquisition of X-ray back scatter images. The design was based on a twisted slit design (ruled surfaces) in a Tungsten block to acquire backscatter images. The comparison with alternative techniques as flying spot and coded aperture pin hole technique could not prove the expected higher contrast sensitivity. In analogy to the coded aperture technique, a novel multi slit camera was designed and tested. Several twisted slits were parallelly arranged in a metal block. The CAD design of different multi-slit cameras was evaluated and optimized by the computer simulation packages aRTist and McRay. The camera projects a set of equal images, one per slit, to the digital detector array, which are overlaying each other. Afterwards, the aperture is corrected based on a deconvolution algorithm to focus the overlaying projections into a single representation of the object. Furthermore, a correction of the geometrical distortions due to the slit geometry is performed. The expected increase of the contrast-to-noise ratio is proportional to the square root of the number of parallel slits in the camera. However, additional noise has to be considered originating from the deconvolution operation. The slit design, functional principle, and the expected limits of this technique are discussed.
The present study deals with the experimental characterization of short crack propagation in SLM (selective-laser-melting) manufactured stainless steel. More specifically, the determination of cyclic R-curves is discussed. This describes the dependency of the crack propagation threshold on crack growth during the short crack propagation stage. For metals, the threshold, starting at a material-intrinsic value, increases until it reaches a value independent of the crack length due to crack closure phenomena which build up at that stage. The cyclic R-curve, when used in the frame of a cyclic R curve analysis, characterizes the resistance of a material to fatigue crack growth and the ability to arrest a physically short crack. Thus, it is the link between classical fatigue and fracture mechanics. In the high-cycle-fatigue range, the short crack propagation stage dominates the overall lifetime, i.e., the number of cycles until failure. Below the fatigue limit crack arrest of hitherto propagable micro-cracks will occur. The effort for the experimental characterization of the short fatigue crack propagation behavior and the cyclic R-curve is very high compared to experiments on long crack propagation. A very exact measurement of crack extension is required, since small increments need to be depicted. Pre-cracking must leave a closure free initial crack, since closure must be build up only by the cyclic R-curve. The closure-free status is achieved by compression pre-cracking. The aim of the present study is an insight into the influence of an AM process on the short crack propagation threshold. Cyclic R-curves are experimentally determined at different load-ratios for 316L austenitic steel specimens produced by SLM and conventional manufacturing. Residual stresses are measured in the crack plane and their influence on the cyclic R-curve is discussed.
Self-compacting concrete typically contains a higher content of powder materials than normal concrete. Furthermore it is assumed that the use of superplasticizers yields a more homogenous microstructure in the hardened paste. Both aspects generate a very dense microstructure, which can be assumed to cause material behaviour that differs from than normal concrete when it is exposed to elevated temperatures. However, the paste volumes in SCC can vary significantly based on the mixture composition. At a low paste volumes SCC can be very similar to normal concrete at hardened state while it can vary greatly at higher paste volumes. Since the high temperature behaviour of concrete is strongly affected by the different physical behaviour of the paste and the aggregates, it is likely that the high temperature behaviour is consequently strongly affected by the ratio of these mixture components. In the present study different SCC mixtures were observed with similar mechanical properties, but with significantly differing paste to aggregate ratios. Based on observations of the heat evolution at the fire exposed surface and at different depths inside the specimens as well as based on photogrammetric observations of the spalled dimensions, the results indicate that with increasing paste volumes the heat conductivity is reduced and as a result concrete with higher paste to aggregate ratios shows less spalling.
The susceptibility of different aggregate types used in concrete to ASR is strongly associated with their petrography. The aim of this study is to assess the influence of the aggregate size on the ASR potential, in particular applied to the sand fractions in the size range of 0.125-4 mm. The investigation concept is based on the hypothesis that at a specific particle size reactive aggregates could change their characteristic influence in mitigating ASR instead of promoting it. For the study of the size dependent behaviour mortars are prepared, considering aggregates of different reactivity, including very reactive, slow-late and quasi non-reactive types. The analysis is based on a stepwise substitution concept, in which mortars with a constant overall grain size distribution are compared, while only one size fraction of the non-reactive base aggregate is substituted by a reactive aggregate type of this specific size fraction. For the expansion experiments an accelerated mortar bar test (80°C, immersed in NaOH solution) was applied. The results show that the slow-late reactive greywacke yielded a strong reduction of the expansion below an aggregate size in the range of 0.5-1 mm. On the other side with the very reactive borosilicate glass, the expansions increased steadily with decreasing size. To validate if the acquired expansions were caused by ASR, thin sections were analysed. Mainly, higher expansion values were consistent with extensively more amounts of ASR indicators.
Impact of biocomponents in the fuel and heating oil on the compatibility of sealing materials
(2016)
The objective of this research was to determine the resistance of frequently used sealing materials such as FKM, FVMQ, VMQ, EPDM, CR, CSM, IIR, PA, NBR and PUR in fuels and heating oil with and without admixtures of biogenic sources such as E10, diesel fuel with 5 % biodiesel, non-aged and 2 year aged B10 (heating oil with 10 % biodiesel), pure diesel, standard heating oil and premium grade fuel Super plus at 20 °C, 40 °C and 70 °C.
Mass, tensile strength and breaking elongation of the test specimens were determined before and after the exposure for 84 days in the fuels. The visual examination of some elastomer test specimens clearly showed the great volume increase until break or partial dissolution. Shore hardness A and D (for PA) were determined before and after exposure of the test specimens in the biofuels for 42 days.
There is not determined a threshold for the reduction in tensile properties and Shore hardness in the international standards. Therefore a threshold of 15 % was determined for the evaluation of the compatibility.
In summary, it can be therefore stated that the chemical resistance of the fluoropolymers FKM and FVMQ in fuels and biofuels is the best one.
Polyethylene terephthalate (PET) is used as material for packagings for the transport of dangerous goods due to its high strength and stiffness. For this reason, the wall thickness and weight of the packagings can be reduced.
According to the European dangerous goods regulations RID and ADR, samples of PET design types of packagings for dangerous goods must be pre-stored with the original filling good for six months at 23 °C, before the design type tests can be carried out. For packagings made of polyethylene (PE) tests to prove the stress cracking resistance by using laboratory methods are possible to reduce time and costs. Therefore, standard liquids, simulating the different types of damaging effects on PE are defined in RID and ADR. However, there is no information and research available about the damaging mechanisms on PET, especially regarding to stress cracking resistance and test methods.
One laboratory test method is the Full Notch Creep Test (FNCT), which was developed for polyethylene (PE) and is described in the standards EN ISO 13274 and EN 15507. It was investigated whether testing specimens made of PET with a full coplanar notch around the middle of the specimens show weakening after the impact of a tensile force in the standard liquid (5 % wetting solution) at 50 °C. The tests showed that this method couldn’t be used for PET because the specimens broke during notching due to the high brittleness of PET. Another disadvantage is the very time-consuming temper process for twelve hours after molding of the sheets.
Another test method is described in BAM’s Dangerous Goods Rule BAM-GGR 015. This test was carried out with 1l PET bottles, which were filled with a 5% wetting solution and mounted with a clamping tool for 28 days at 40°C. Tensile test specimens were cut out afterwards from the middle of the bottles in the deformed areas. The tensile properties of the PET specimens couldn’t be determined due to the hardness of the material.
The only test method to provide information about the stress cracking resistance of PET was to perform stacking tests with PET design types of packagings. 1l bottles made of PET were filled with the standard liquid (5 % wetting solution) and stored with a stacking load for 28 days at 40°C according to EN ISO 16495. The test bottles of PET passed the stacking tests.
In conclusion, samples of PET design types of packagings for dangerous goods must be pre-stored with the original filling good for six months at 23 °C, before the design type tests can be carried out.
Biofuels including ethanol and biodiesel (FAME) represent a renewable fuel alternative to petroleum-derived transport fuels. The aim of this work was to study the interaction between high density polyethylene (HDPE) with permeation barriers in form of polyamide (PA) and fluorination, and biofuels such as E85 (fuel with 85 % ethanol), biodiesel and B10 (heating oil with 10 % biodiesel). 10 l jerrycans made of polyethylene with permeation barrier of PA were filled with E85 and biodiesel and exposed to temperatures of 20 °C and 40 °C for 5 years. Half of the 20 l jerrycans of HDPE for filling with B10 were fluorinated at the inner layer to prevent permeation before the exposure. Tensile properties were determined once a year, and FTIR-spectroscopy was used to evaluate possible changes.
The tensile properties tensile strength and breaking elongation of HDPE jerrycan cuttings with permeation barrier decreased, but not significantly, after immersion in E85, biodiesel and B10. The elasticity modulus of the polyethylene grades was especially reduced during exposure to E85.
The FTIR spectra of HDPE jerrycan cuttings with permeation barrier showed that immersion tests for five years with the test fuels at 20 °C and 40 °C did not lead to a decomposition of the permeation barriers.
The objective of this research was to determine the resistance of frequently used sealing materials such as EPDM, FKM, FVMQ, CR, CSM, IIR, NBR, PA, PUR and VMQ in aged biodiesel and heating oil B10 with 10 % biodiesel.
The mass, tensile strength, breaking elongation and Shore hardnesses of the test specimens were determined before and after exposure in non-aged, one-year, two-year, three-year and four-year aged biodiesel and B10 at 20 °C, 40 °C and 70 °C.
A threshold for the reduction in tensile properties and Shore hardness is not set in the international standards. Therefore, a threshold of 15 % was set for the evaluation of the compatibility. The decrease in tensile properties and Shore hardness increased with the age and the temperature of the biodiesel and the heating oil.
The age of the biodiesel was not relevant for the sealing materials CR, CSM, EPDM, IIR and NBR, which were generally not resistant to biodiesel and B10. FKM and PA showed high compatibility in non-aged and aged biodiesel. FVMQ and PA could be evaluated as resistant in non-aged and aged B10 at 20°C and 40°C, whereas FKM was resistant up to 70°C despite of the age of B10.
Changes in fuel composition and the introduction of alternative fuels often create problems of corrosion and degradation in materials. The objective of this research was to determine the corrosion behaviour of commercial metallic tank materials (unalloyed steels, austenitic CrNi- and CrNiMo-steels, aluminium and its alloys) in fuels and heating oil with admixtures of biogenic sources, such as gasoline with addition of ethanol (E10, E85), pure biodiesel and heating oil with 10 % biodiesel (B10).
Metallic tank materials were evaluated as resistant in a liquid if the annual corrosion rate due to uniform corrosion did not exceed 0.1 mm/year, and localized corrosion effects in the form of pitting corrosion, stress corrosion cracking and crevice corrosion did not occur.
The corrosion rates of the tank materials after exposure to E10, E85, non-aged and two-year aged pure biodiesel, and non-aged and one-year aged heating oil B10 for four weeks at 50 °C, according to DIN 50905/4, were well below the limit of 0.1 mm/year. For the unalloyed steels, the formation of rust was observed independently of the biofuels amount of ageing. U-bend specimens made of unalloyed steel were not damaged in form of stress corrosion cracking in all test fuels at this test temperature.
It is known that the spalling risk of dense, high-strength concretes (HSC) can be reduced by the addition of polypropylene (PP) fibres and, in particular, PP-fibres that have been pre-treated using electron irradiation. It is presumed that the enhanced reduction in spalling resulting from electron irradiation pre-treatment of the fibres can be attributed to enhanced penetration of the molten fibre material into the micro-cracks around the fibres, due to their significantly decreased viscosity. So far there has been no experimental evidence for this. Against this background, this paper gives a com-parative analysis of the mode of action of PP-fibres with and without pre-treatment using multi-scale test methodology.
Initially, fire tests on small-scale building components with accompanying damage monitoring veri-fied that the amount of PP-fibres can be halved by using pre-treated PP-fibres without reducing the fire performance of HSC. Detailed investigations of PP-fibres carried out in a completed research project funded by DFG (the German Research Foundation) using digital scanning calorimetry and thermogravimetry measurements (DSC/TG) as well as viscometer measurements showed that the pre-treatment has no significant influence on the melting temperature of the PP-fibres. However, a drastic reduction of the melt viscosity due to the electron irradiation was detectable. Additional dila-tation tests showed that the expansion behaviour of both fibre types and their melts do not differ significantly [1]. Rather, both fibre types generate high pressures when their thermal expansion is hindered. Further detailed investigations by means of continuous heating tests with a low heating rate were carried out on separately produced concrete cylinders. These tests showed that the pre-treatment of the PP-fibres causes earlier dehydration in conjunction with stagnation of thermal expansion of the concrete cylinders (temperature reduction from 180 °C to 170 °C). This is accompanied by in-creased acoustic emission activity during the thermal expansion tests. This leads to the assumption that the pre-treatment of PP-fibres results in earlier micro-crack development. However, it was not possible to confirm this assumption by microscopic examination of drilling cores with a diameter of 30 mm exposed to defined temperatures in the range between 150°C and 300°C. Microscopic obser-vations and additional X-ray 3D computed tomography (3D-CT) scans on miniaturised drilling cores exposed to temperature cycles showed a similar networking of fibre beds by means of micro-cracks in HSC for both fibre types. However, energy dispersive X-ray spectroscopy and wavelength disper-sive X-ray spectroscopy revealed fundamental differences in the penetration capacity of the fibre melts of the two fibre types. The increased penetration of the pre-treated PP-fibre melt revealed in these tests, confirms the initial working hypothesis.
In recent years the German motorway network has seen an increase in the occurrence of damage to concrete road surfaces which can be attributed to the alkali-silica reaction (ASR). In view of the often drastically reduced life expectancy of road surfaces due to ASR, research activity in this field has notably increased. Alongside preventative measures in concrete technology, the main research focus up to now has been the development of performance-oriented testing procedures for ASR prevention. This included more specifically the accelerated simulation of climatic effects and external alkali penetration on road surfaces. The effects of mechanical pre-damage resulting from cyclic traffic loading and climatic impact had previously not been taken into consideration. Since 2011, the five-partner research group 1498 sponsored by the German Research Foundation (DFG) has been pursuing research on how simultaneous cyclic loading and external alkali penetration impacts destructive ASR in road surface concretes. The depiction of the myriad degradation and transport processes necessary for an understanding of these effects requires close interaction between experiments and their multi-scale modelling. This paper aims to focus on the aforementioned experiments by means of innovative testing techniques. The research is founded on a series of cyclic fatigue tests performed on large-format beams, both with and without previous application of a sodium chloride (NaCl) solution, with simultaneous tracking of crack development. Subsequently, smaller test specimens were extracted from the pre-damaged beams for further experiments. These included the spatial visualization and quantification of fatigue-induced cracks using micro X-ray 3D-computed tomography (3D-CT). Additionally, the effects of fatigue-induced cracks on alkali transport were investigated using Laser-Induced Breakdown Spectroscopy (LIBS). Subsequent storage of the small-format test specimens, with and without cyclic pre-damage, in an ASR-conducive environment then provided initial findings on the influence of fatigue-induced predamage on the ASR.
To prevent future alkali-aggregate reaction (AAR) damage, which has occurred frequently in the Germanhighway network in recent years, a new regulation has been drafted. This regulation severely limits the use of alkali-sensitive aggregates by requiring that their suitability be verified by certified inspectors using newly developed AAR concrete tests that involve the external supply of alkali. This has led to a significant limitation in the number of aggregates usable for concrete pavements. A novel AAR avoidance strategy is now being pursued, which aims to enable the use of borderline alkali-sensitive aggregates through the application of an internal water-repellent treatment. The addition of water repellents during concrete production should significantly reduce the ingress of water and external de-icing salts into the concrete pavement, thus reducing the potential for AAR damage.
This paper presents the results of laboratory tests to assess the suitability of this new AAR prevention strategy. Representative, highly AAR-susceptible road paving concrete made with an alkali- sensitive greywacke and various water repellents were used as the basis for these experiments. The tests for concrete suitability included determining the conventional fresh and hardened concrete properties as well as concrete prism tests with external alkaline supply. Building on these results, laser-induced breakdown spectroscopy (LIBS) analyses of de-icing-salt intrusion as well as microscopic examinations for verification of the AAR characteristics were carried out.
The results of the AAR concrete tests with external alkaline supply support the conclusion that, when hydrophobic agents containing a suitable active ingredient are used, the AAR damage process in road paving concrete can be sufficiently prevented.
(2019)

Elastomer seals are mounted as barrier seals in lid systems of containers designed for transport and disposal of negligible heat generating radioactive waste and as auxiliary seals in spent fuel storage and transportation casks (dual purpose casks (DPC)). When the behavior of mounted seals under normal and hypothetical accident conditions of disposal and transport is to be simulated, a comprehensive knowledge of their complex mechanical properties at every state of aging is necessary. In previous works, BAM’s efforts in experimental investigations on specimen artificially aged at different temperatures and times and the implementation of the found results in finite element material models were presented. Additionally, our approaches to reproduce the aging process itself and to extrapolate the results of artificially accelerated aging to longer times were presented. Numerical simulations have shown that the behavior of the seal during mounting and one-sided pressurizing and the resulting performance values such as leakage rate strongly depend on the coefficient of friction (COF) between flange and seal. The friction coefficient, in turn, depends on the aging state of the elastomer material as several publications suggest (see below).
Dynamic COF between an exemplary ethylene propylene diene rubber (EPDM) material and a stainless steel ball were determined by using a self-designed linear oscillation tribometer. Unaged and artificially aged EPDM specimen stored for 30 days and 100 days at a temperature of 150 °C were tested. A stainless steel ball (d=10 mm) is brought in contact with the specimen’s surface und loaded by normal forces of 2.5 N, 5 N, 10 N and 20 N. During a reciprocating movement of the EPDM sheet, the horizontal force/friction force is continuously measured, and the COF can be derived.
It is well known that friction is a complex phenomenon especially in soft materials. It cannot be excluded that the measured friction force is influenced by additional force components, resulting from the ball’s grooving through the elastomer’s surface. This force depends on the penetration depth of the ball and on the resistance of the elastomer in its different states of aging. The latter results from microstructural changes i.e., chain scission and additional crosslinking that occur during aging which in turn influence the softening or hardening of the material.
A finite element (FE) ABAQUS® model was developed to reproduce the measurement process. It should help to better understand the physical mechanisms and to quantify the percentage of measured forces resulting from real friction on the one hand and forces resulting from unintended side effects that could falsify the result on the other hand. The behavior of the elastomer in its different states of aging is reproduced by a FE material model already presented in previous works of BAM.
Recent facade fires worldwide have driven change in regulations for façade fire safety in different parts of the world. The Grenfell Tower fire 2017 in London triggered a thorough investigation of many aspects of the fire. One investigation was about the UK building regulations from Dame Judith Hackett. This investigation compares the UK with the situation other parts of the world. Key findings of the review of building regulations by Judith Hackett are:
WAAM process influences on local microstructure and residual stresses in high-strength steels
(2021)
High-strength fine-grain structural steels have great potential for weight optimization of many modern engineering structures. Efficient manufacturing can be achieved here above all by Wire Arc Additive Manufacturing (WAAM). First commercial high-strength welding consumables for WAAM are already available. Due to a lack of knowledge and guidelines for the industry regarding welding residual stresses and component safety in manufacturing and operation, their application is still severely limited. Residual stresses play a crucial role here, as the special microstructure of high-strength steels is sensitive to cold cracking.
For this reason, process- and material-related influences, as well as the design effects on residual stress formation, are being investigated in a project funded by the AiF (FOSTA P1380/IGF 21162 BG). This study focuses on determining the interactions between heat control during WAAM process, resulting hardness, microstructure, and residual stresses, analyzed by X-ray diffraction. Welding experiments using geometrically similar AM specimens show that, with regard to the heat input, the energy per unit length in particular leads to significantly affected cooling times and microstructures and causes pronounced localized effects in terms of residual stresses in the upper weld beads.
The accelerated concrete prism test (ACPT-60 °C) facilitates testing of alkali-silica reactivity of aggregates within five months. Manual measurement is usually conducted to determine expansion of test specimen every 28 days. This conventional procedure gives only limited insight to expansion behaviour of ASR-affected prisms. Due to the large time intervals, expansion exceeding the critical value of 0.3 mm/m is likely to be noticed late. Continuous recording resolves this problem and delivers beneficial information on the shape of the expansion curve.
Displacement transducers integrated into a special testing equipment developed at BAM put continuous measurement into practice. Additionally, ultrasonic velocity and acoustic emissions are measured in-situ and provide deeper insights into hydration and crack formation processes during the test.
Aiming for an automated testing method close to the German guideline, the following technical and methodical challenges arise. Changing of the vertical orientation of the prisms with every manual measurement as standardised cannot be implemented. Furthermore, preliminary results already proved true that cooling and heating cycles, as necessarily associated with each manual measurement, can evoke additional expansion. Therefore, interrupted and continuously measured expansions reveal systematic differences, indicating the necessity to adjust the threshold expansion value for automated testing.
Results presented in the paper: Different types of reactive aggregate have been tested applying continuous and manual expansion measurement to the concrete specimens. Development of continuously measured ultrasonic velocity and acoustic emissions of the aggregates tested diverge significantly while the expansion curves vary in shape and maximum strain. Prisms produced from a slowly reacting aggregate do not exhibit noticeable crack formation. It shows that comprehensive measuring helps describing and distinguishing ASR-damage mechanisms.
Models of ASR-induced expansion, available in the open literature, so far are validated with discontinuous data hardly tracing the modelled curve. Continuous measurement improves validation and further model development.
In this paper, we demonstrate the effects of radiation exposures of polymeric materials with UV-A 340 nm lamps (ISO 4892-3, Type 1A) at -10 °C in comparison to an irradiation at +50 °C using a Global UV Test 200 fluorescent lamp device from Weiss Umwelttechnik GmbH, which incorporates an active cooling appliance. While the effects at -10 °C actually are lower than at + 50°C their extent was clearly beyond expectations.
With 8% of man-made CO2 emissions, cement production is an important driver of the climate crisis. By using alkali-activated binders, part of the energy-intensive clinker production process can be dispensed. However, as numerous raw materials are involved in the manufacturing process here, the complexity of the materials increases by orders of magnitude. Finding a properly balanced binder formulation is like looking for a needle in a haystack. We have shown for the first time that artificial intelligence (AI)-based optimization of alkali-activated binder formulations can significantly accelerate research.
The "Sequential Learning App for Materials Discovery" (SLAMD) aims to accelerate practice transfer. With SLAMD, materials scientists have low-threshold access to AI through interactive and intuitive user interfaces. The value added by AI can be determined directly. For example, the CO2 emissions saved per ton of cement can be determined for each development cycle: the more efficient the AI optimization, the greater the savings.
Our material database already includes more than 120,000 data points of alternative binders and is constantly being expanded with new parameters. We are currently driving the enrichment of the data with a life cycle analysis of the building materials.
Based on a case study we show how intuitive access to AI can drive the adoption of techniques that make a real contribution to the development of resource-efficient and sustainable building materials of the future and make it easy to identify when classical experiments are more efficient.
If the amount of sulfate within the mix design for concrete is not balanced, ettringite formation which first controls solidification continues while the concrete is hardening. Ettringite forms by reaction of sulfate contained in the cement or in some admixture with calcium aluminate (C3A) as cement component. The “late primary ettringite formation” promotes an increase in volume within the hardened concrete leading to cracks. To analyze the effect of substituting part of ordinary Portland cement (OPC) by a treated brown coal fly ash mortar bars were tested according to ASTM C452. This test method was originally developed to extrapolate from the internal to external sulfate attack and is based on the idea that by testing a concrete mixture containing sulfate the process of deterioration is accelerated because it does not have to diffuse into the concrete before reaction first. In addition to the samples prescribed in ASTM C452 further samples in the size of the German SVA procedure were tested also designed for accessing the external sulfate resistance. The results show that while the replacement of 25 % of cement by brown coal fly ash leads to length changes around the limit defined by ASTM, the substitution of 50 % cement exceeded the limit by a multiple. The progress of expansion is the very similar for the two geometries tested. In-situ XRD measurements confirmed that while for pastes made of OPC the formation of ettringite is completed after 20 hours, this is not true for the mixtures containing the brown coal fly ash.
In a different study the effect of hydrothermal treatment on the phase composition of ultra-high-performance concrete was analyzed. The results show that the sulfate and aluminate resulting from the decomposition of ettringite are bound into new phases.
If this binding is permanent this might allow the larger use of sulfate bearing raw materials.
The advantages of treating prefabricated components made of Ultra-High-Performance Concrete (UCPC) at 90 °C are largely recognized, while hydrothermal treatment at 185 °C and the corresponding saturation pressure of 1.1 MPa, in contrast, is not applied in building practice so far and was studied only by a few researchers.
In the research presented, the parameters pre-storage-time before treatment and dwell time in the autoclave were systematically varied. The results illustrate in which way compressive strength increases with the duration of treatment. Already samples which were only heated up and immediately cooled down show an increase in strength compared to the 28-day reference of about 10 %. After 20 h the maximum increase of about 25 % is reached. Interestingly the compressive strength of samples treated very long hardly decreases. It can be therefore concluded that for the composition investigated the achievable mechanical strength is not severely sensitive regarding the duration of the treatment.
Also, pre-storage times before autoclaving longer than 0.5 days showed no significant impact on strength development.
The phase composition measured by XRD exhibits significant changes compared to the reference. The amount of ettringite and portlandite have vanished, the cement clinker phases are substantially decreased and hydroxylellestadite and hydrogarnet are formed as new phases. The increase in strength can be assigned to an improved pozzolanic and hydraulic reaction. Contradictory to literature, there was found no tobermorite, a mineral which is known to be susceptible for disintegration at Long autoclaving duration. This explains why no significant strength loss appeared.
By the combination of an optimized granulometry, a reduced water cement ratio and the use of superplasticizers ultra-high performance concrete achieves a compressive strength of over 150 N/mm2 and a high resistance regarding acids and water-soluble salts. In different Research projects the effect of an autoclavation on the mechanical strength and the phase composition was analyzed. In systematic studies, the concrete mix and the process parameters were varied.
The results show that autoclavation leads to an improved pozzolanic and hydraulic reaction and significantly improves the mechanical strength compared to a conventional thermal treatment. If a minimum time-span for hydration is ensured, the achievable strength level is not dependent on the prestorage time. However, the duration of the autoclaving is significant. After the Maximum strength is reached there is only a very slight decrease, even if unrealistically long autoclaving times are applied.
The low tensile strength of cement-based materials can be improved by the addition of fibres. In a joint research project, an industrial partner designed special coatings for polymer and carbon fibres by integrating surfactants and hydrophilic compounds. Aim of the developed functionalization was to ensure an even coverage of the fibre surfaces and to anchor them chemically in the cement-based matrix. Task of the BAM was to quantify the effect of the improved bond. In a first step a workable mortar adjusted to the strength of the tested fibres was developed and the fibre distribution assessed by light microscopy and computed tomography. To test the new coating for its efficiency to prevent cracking during hardening and to improve the loadbearing behaviour new test setups were developed or existing methods were adjusted.
The experiments showed that the functionalization leads to a reduction of the crack area measured after the exposure of the wet mortar to strong drying conditions in the wind channel. Regarding the Efficiency to mitigate shrinkage cracks the functionalisation turned out to be more efficient for fibres made from polyacrylonitrile (PAN) than for carbon fibres. An improvement of the tensile strength after cracking of the cementitious matrix could only be documented for the coated carbon fibres. It could be quantified, however, only in the three-point bending tests because the fibres turned out to be too brittle for the applied single fibre pull-through test.
Composite Facade Elements with Self-Cleaning Surface made of Ultra-High-Performance Concrete (UHPC)
(2020)
In the framework of the European project H-House various concrete façade elements were developed with the aim to ensure a long service life by combining a very durable material with self-cleaning properties. The façade elements presented are made of a shell of UHPC filled with blocks of aerated autoclaved concrete as insulating material. Self-cleaning properties were realized amongst others by imprinting a microstructure into the surface during casting. The paper focuses on selected technological aspects of the manufacturing process of prototypes which had to be performed in two concreting sections. Furthermore the challenges faced when upscaling the self-cleaning properties are addressed and the strategy to assess the self-cleaning properties by measuring the contact and the roll-off angel is presented. The results show that a successfull upscalaing process requires detailed planning and that the best results can often be achieved with a moderate work effort or material use.
Composite UHPC facade elements with self-cleaning surface: Aspects of technological manufacturing
(2020)
In the framework of the European collaborative project H-House, which was finished in 2017, large façade elements were developed consisting of a box shaped external shell of ultra-high-performance concrete (UHPC) with a functionalized surface and an insulation of autoclaved aerated concrete (AAC). The exposed concrete of the elements was further refined by adding self-cleaning properties to the surface through imprinting a microstructure in combination with chemical agents directly in the casting process. The paper focuses on selected technological aspects of the manufacturing process of large-scale prototypes. Presented are results of the upscaling process of functionalized surfaces from small specimen up to large UHPC composite facade elements produced for the construction of a demonstrator.
Since the early drafting of the European standards for civil explosives, harmonised under directive 93/15/EEC and 2014/28/EU, blasting technology has developed notably. This is particularly evident for electronic detonators and electronic firing systems, and the EU commission agreed to initiate a standardisation initiative, also noting that the currently existing document on electronic detonators is “only” a Technical Specification (CEN/TS). This paper addresses the current activities in the area of standardisation. The EU is about to launch a formal standardisation request to cover the most recent technological developments not addressed by the current standards. The request would also include various adjustments of references to the new Directive for civil explosives, and in addition the task of developing a Technical Specification for on-site mixed explosives and corresponding manufacturing units. The latter has been included to address the nowadays frequently found mobile production on the basis of ammonium nitrate prills or emulsions.
Investigations on weldability often deal with hot cracking as one of the most prevalent failure mechanisms during weld fabrication. The modified varestraint transvarestraint hot cracking test (MVT) is well known to assess the hot cracking susceptibility of materials. The shortcoming of this approach is that the information is only from the very near surface region which inhibits access to the characteristic of the hot crack network in the bulk. Here, we report about an alternative approach to monitor the entire 3D hot crack network after welding by means of microfocus X-ray computer tomography (µCT). However, to provide sufficient high spatial resolution small samples must be sectioned from the MVT-welded joint. The sampling is accompanied by local relaxation of the residual stress distributions that are induced by welding, which can have an impact on the crack volumes prior to the sampling. The studies were carried out to investigate the hot cracking susceptibility of low transformation temperature filler materials (LTT). As high compression residual stresses up to -600 MPa in the area of the crack networks were determined by means of the contour method, stress relaxation caused by sectioning for µCT sample extraction can affect the detectability of the cracks later on. X-ray diffraction studies revealed surface residual stress relaxations up to about 400 MPa due to cutting. To investigate this effect, the specimens with hot cracks were subjected to a load test with known stress states. The results clearly show that local stress relaxations will have a strong impact on the volume images reconstructed from tomography analysis. This effect must be considered during hot crack assessment on basis of µCT data.
Ultra high performance concrete (UHPC) is characterised by its high compressive strength of more than 150 MPa and its high durability. Due to thermal treatment at 90°C a strength comparable to the 28-days-strength can be achieved immediately after the treatment and in some cases can be even further increased up to 30 %. The explanations for the increase in strength are the accelerated hydration of the clinker minerals and the intensified pozzolanic reaction contributing to a denser microstructure and hence, a high performance in compressive strength.
Former research shows that thermal treatment can lead to inhomogeneities in form of a visible zonation within the cross-section. The width of the margin increases with shorter pre-storage time before the thermal treatment and with omitting protective measures against desiccation during the treatment. Specimens exhibiting a zonation typically show a lower compressive strength compared to the undisturbed reference whereas changes in chemistry, mineral content and microstructure were not reported in detail.
In this study the zonation of thermally treated UHPC is investigated with respect to its chemistry, mineral composition and microstructure to allow predictions on durability and strength development. Measurements show a change in pore sizes, minerals phase composition and element distribution leading to the visible zonation and weaker bending tensile strength compared to the reference.
Ultra high performance concrete (UHPC) is known for its high compressive strength of more than 150 MPa and its high durability. Thermal treatment at 90°C can accelerate the strength development so that the 28-days-strength can be achieved immediately after the treatment and an additional increase up to 30 % in some cases. The reason for the strength development is an accelerated hydration of the clinker minerals and an intensified pozzolanic reaction leading to a denser microstructure.
In previous research inhomogeneities in form of a zonation after unprotected thermal treatment were observed and analysed in respect to changes in the microstructure. This zonation is defined by a different microstructure in the core compared to the outer zone in the matter of porosity, mineral phase composition and a significant change in the potassium and sulphur concentration of the zones is measurable.
To isolate different transport mechanisms responsible for these element distributions UHPC samples were thermally treated at 90 °C and the microstructure was investigated under dry conditions and after immersion in water to investigate the influence of dehydration during and rehydration after the thermal treatment on the microstructure. Through durability testing via water absorption, water vapour diffusion, permeability testing and sulfuric acid resistance transport mechanisms like diffusion, migration, capillary suction are under investigation in correlation with the microstructure analysis. For the microstructure analysis measurements with µXRF, mercury intrusion porosity, XRD and SEM were conducted.
The adaption of the set-up for gas permeability measurements for ultra-high performance concrete
(2022)
In the framework of this project, a steam pressure vessel was to be developed from ultra-high perfor-mance concrete (UHPC) to withstand process temperatures of 200 °C and the respective steam pressure of 15,5 bar. To guarantee the long-term water vapour tightness of the system, the permeability of two UHPC mixtures were tested after long-term cyclic autoclaving. As UPHC shows a high density and therefore low permeability, measurements after the RILEM-Recommendation (TC 116-PCD) reached their detection limit. Therefore, the measurement set-up was adapted to measure the permeability of highly dense UHPC more reliably and quickly. This adaption includes measurements in a higher pres-sure range, the change of sample size thickness and the usage of Ar as a medium compared with the RILEM Recommendation. Additionally, the system was equipped with two pressure sensors and Ar-flowmeters to guarantee a continuous record of the experimental parameters. The new system was tested and evaluated by comparing measurements with the RILEM recommended system. Preliminary results show that the adapted system is capable to provide efficient and reliable results of concrete with low permeability.
This study focuses on concrete flow in presence of obstacles and develops a mathematical model and a computational approach for SCC flow through reinforced formworks. In order to decrease high computational times needed to simulate castings through reinforced elements, an innovative approach to model the reinforced sections as porous media is proposed here. In the previous work, this numerical model is proved able to simulate the free-surface flow of non-Newtonian fluids through the reinforcement networks. In the present study, the applicability of the model on the concrete flow will finally be proved. The large-scale form-filling experiments with SCC will be conducted and the experiments will be simulated using the proposed numerical model. The numerical model will then be validated through the comparison of the experimental results and the results of the numerical simulations.
