The increasing importance of resource availability and closed-loop material cycles are driving materials research to reduce alloying content in conventional materials or even substitute them with more sustainable alternatives. Intermetallic iron aluminide alloys (FeAl) present a potential alternative. Many alloy concepts for improved high-temperature properties or ductility have already been successfully implemented in casting technologies on a laboratory scale. However, successful testing of FeAl alloys on an industrial scale was still pending at the beginning of the project.
Therefore, the aim of the project was to develop simulation based casting concepts for industrial casting processes using the base alloy Fe-26Al-4Mo-0.5Ti-1B and to narrow down process limits by means of hot cracking tests. Findings were transferred into practice-oriented guidelines for casting of iron aluminides, which is accessible to future applicants in SMEs. The focus was placed on centrifugal casting combined with investment casting or die casting. In addition to numerous design and casting process parameters, heat treatments and alloying additions (Al, Mo, B) were varied to determine the influence of alloying elements on castability, microstructure and mechanical properties. Data from microstructure analyses (microscopic imaging, determination of grain sizes as well as phase compositions and volume fractions, fractography), mechanical tests (hardness measurements, compression tests, ambient and high-temperature tensile tests, creep tests) as well as measurements of thermophysical properties could be generated on the base alloy. Correlations of materials data with process variables allowed conclusions to be drawn on strengthening mechanisms and ductility of the alloy and how they can be controlled in terms of processing and component design. Successful casting of highly complex components with thin wall thicknesses and optimised alloy compositions points out prospects for new fields of application.
We analyzed the results of high-energy X-ray CT scans for three 20×16×16 in. block samples of Indiana limestone from our recent radial acidizing experiments with HCl. CT scans were done for complete samples, and 3D images of internal dissolution patterns were built. Each 3D image consists of submillimeter-size voxels to capture fine details of individual wormholes.
The obtained 3D images of acidized blocks allow us to observe from various angles the details of the wormholes obtained in the three experiments, which demonstrated wide pore-volume-to-breakthrough (PVBT) range with three different injection rates. Also, variation of the CT number reveals the presence of depositional layers in all block samples, and the obtained CT images were used to interpret the effect that rock layers might have on wormhole penetration at different injection rates.
Further, the built voxel models were used to calculate the radial distributions of dissolved rock volume, which otherwise are not obvious for such complex branched structures as wormholes. We observed how varied experimental conditions affected those distributions. The radial distributions were found very similar across the samples, which suggested the way to detect the effective wormhole penetration depth.
Additive manufacturing (AM) offers a range of novel applications. However, the manufacturing process is complex and the production of defect-free parts with high reliability and durability is still a challenge. Thermography is a valuable tool for process surveillance, especially in metal AM processes. The high process temperatures allow one to use cameras usually operating in the visible spectral range. Here, we compare the results of measurements during the manufacturing process of a commercial laser metal deposition setup using a mid-wavelength-IR camera with those from a visual spectrum high-speed camera with band pass filter in the near-IR range.
In recent years, the use of simulation-based digital twins for monitoring and assessment of complex mechanical systems has greatly expanded. Their potential to increase the information obtained from limited data makes them an invaluable tool for a broad range of real-world applications. Nonetheless, there usually exists a discrepancy between the predicted response and the measurements of the system once built. One of the main contributors to this difference in addition to miscalibrated model parameters is the model error. Quantifying this socalled model bias (as well as proper values for the model parameters) is critical for the reliable performance of digital twins. Model bias identification is ultimately an inverse problem where information from measurements is used to update the original model. Bayesian formulations can tackle this task. Including the model bias as a parameter to be inferred enables the use of a Bayesian framework to obtain a probability distribution that represents the uncertainty between the measurements and the model. Simultaneously, this procedure can be combined with a classic parameter updating scheme to account for the trainable parameters in the original model.
This study evaluates the effectiveness of different model bias identification approaches based on Bayesian inference methods. This includes more classical approaches such as direct parameter estimation using MCMC in a Bayesian setup, as well as more recent proposals such as stat-FEM or orthogonal Gaussian Processes. Their potential use in digital twins, generalization capabilities, and computational cost is extensively analyzed.
According to the results of the experiments carried out, the following points can be concluded:
1. Exposure tests showed that specimens with the addition of SiO2 particles and polyaniline particles exhibit better corrosion resistance than specimens with the addition of only polyaniline particles or binder only.
2. Open circuit potential measurements showed that in the beginning of the experiments, both coatings had an open circuit potential 100 mV higher than carbon steel. Within one day of immersion, the potential of carbon steel increased significantly, indicating the formation of oxide layer. After extended exposure the carbon steel potential sat between PS1 (which had higher potential) and PS2 (which had a lower potential) and all three were in the range –600 mV to –500 mV vs Ag/AgCl.
3. Both coatings PS-1 and PS-2 were degraded with increasing exposure time, shown by the decrease of absolute impedance value at low frequency range after 2, 4, and 6 days exposure.
4. Potentiodynamic test was performed after 3 hours and 6 days exposure, and it was shown that the coating in the initial stage exhibited more passive behavior than the specimens exposed for 6 days.
Corrosive geothermal brines are a major challenge to geothermal power-plants. For cost reasons, plant designers favorize low alloyed steels, e.g., carbon steel, which are susceptible to uniform and localized corrosion when exposed to geothermal brines having acidic and saline properties. To solve such problem, coatings or inhibitors would be a protective solution as an alternative to the use of high alloyed materials.
This study investigated a coating system consisting of polyaniline/silicon dioxide basing on locally available resources. Protection against corrosion of carbon steel is shown by long-term exposure and electrochemical tests of coated carbon steels, performed in an artificial acidic and saline geothermal brine, comparable to real conditions at a site in Indonesia.
Therefore, an integrated coating system is presented for corrosion protection, combining the electro-chemical functionality of polyaniline and the physical advantages of silica.
Geothermal brine is a complex system containing a wide variety of dissolved salts resulting from the condition s in a geothermal well. These fluids lead to corrosion in pipes and other parts of geothermal system construction and necessitate intense research efforts in finding new suitable materials. Carbon steel is susceptible to corrosion in geothermal brine especially when it is exposed to a high temperature and high-pressure medium, which is considered to be an aggressive environment. An artificial geothermal water, bas ed on a brine composition found in Indonesia, was used to investigate the performance of high alloyed materials. The electrolyte has pH 4 and contains 1,500 mg/l Cl-, 20 mg/l SO4 2-, 15 mg/l HCO3 -, 200 mg/l Ca 2+, 250 mg/l K+, and 600 mg/l Na+. In order to protect the bare material in geothermal application, it is necessary to either use high alloyed material s or coatings. In this research, a coating system consisting of polyaniline and silicon dioxide was investigated regarding its behavior to protect carbon steel. In detail, the effect of SiO2 and polyaniline (PANi) addition was evaluated by exposure and electrochemical tests for 7 days, i.e. electrochemical impedance spectroscopy (EIS) and open circuit potential (OCP ) at room temperature and 150 °C with 1 MPa pressure .
Geothermal energy is one of the most promising energy resources to replace fossil fuel. To extract this energy, hot fluids of various salts and gases are pumped up from a geothermal well having a certain depth and location. Geothermal wells in volcanic regions often contain highly corrosive CO2 and H2S gases that can be corrosive to the geothermal power-plants, which are commonly constructed of different steels, such as carbon steel. This research focuses on the corrosion behaviour of carbon steel exposed to an artificial geothermal fluid containing CO2 gas, using an artificial acidic-saline geothermal brine as found in Sibayak, Indonesia. This medium has a pH of 4 and a chloride content of 1,500 mg/L. Exposure tests were conducted for seven days at 70 °C and 150 °C to simulate the operating temperatures for low and medium enthalpy geothermal sources. Surface morphology and cross-section of the specimens from the above experiments were analysed using scanning electron microscope (SEM) and energy dispersive X-ray (EDX). Electrochemical tests via open circuit potential (OCP) and electrochemical impedance spectroscopy (EIS) were performed to understand the corrosion processes of carbon steel in CO2-containing solution both at 70 °C and 150 °C. Localized corrosion was observed to a greater extent at 70 °C due to the less protectiveness of corrosion product layer compared to that at 150 °C, where FeCO3 has a high corrosion resistance. However, a longer exposure test for 28 days revealed the occurrence of localized corrosion with deeper pits compared to the seven-day exposed carbon steel. In addition, corrosion product transformation was observed after 28 days, indicating that more Ca2+ cations incorporate into the FeCO3 structure.
Study of Polyaniline/Silicon Dioxide based Coating on Carbon Steel in Artificial Geothermal Brine

Geothermal brines are corrosive in nature because of their salt contents and high temperatures. Therefore, they pose a major challenge to geothermal power-plants, which are mostly built of low alloyed steels, e.g., carbon steel. Carbon steel is susceptible to uniform and localized corrosion when exposed to geothermal brines having acidic-saline properties. To overcome this limitation, geothermal power plants should be built by either high alloyed materials or by integrating protection systems on carbon steel, such as coatings and inhibitors. We studied a coating system containing polyaniline/silicon dioxide basing on locally available resources that provides protection against corrosion of carbon steel and enhance the thermal resistance in geothermal environments. Here, exposure and electrochemical tests of coated carbon steels were performed in an artificial geothermal brine. The solution had a pH of 4, with the composition of 1,500 mg/L of chlorides, which is based on the chemical analysis of geothermal brine found in Sibayak, Indonesia. All exposure tests were conducted using autoclaves at 150 °C with a total pressure of 1 MPa, which was performed for up to six months to evaluate the durability of the coating system. Post-experimental analyses were performed by assessing the surface of specimens using optical and electron microscopes. On the other hand, electrochemical tests were performed for seven days at 25 °C and 150 °C to investigate the kinetics of electrochemical reactions by measuring open circuit potential and electrochemical impedance spectra. Experimental results showed the corrosion resistance of PANI/SiO2 composite coatings, where polyaniline and SiO2 play their roles as stabilizers.
Al2O3 coatings are often used as protective layers on steels against electrochemical and high-temperature corrosion because they are chemically inert and stable at elevated temperatures. This study presents preliminary work on the possibilities of using Al2O3 sol-gel coatings for corrosion protection of martensitic stainless steels in geothermal environments. Al2O3 sol-gel coatings were applied on UNS S42000, which is known to be susceptible to uniform and localized corrosion. The coated steel specimens were then tested in two types of artificial geothermal water, which simulate the geothermal fluids found in Sibayak (SBY), Indonesia, and North German Basin (NGB), Germany, respectively. SBY has pH 4 and 1.5 g/L of chloride ions, whereas NGB has a pH of 6 and 166 g/L of chloride ions. All experiments were carried out in autoclaves at 150 °C and 1 MPa under the deaerated condition. Evaluations were performed by investigating the surface profiles of both uncoated and coated steels before and after the corrosion test using a Laser Scanning Microscope (LSM) and Scanning Electron Microscope (SEM). Finally, Electrochemical Impedance Spectroscopy (EIS) was performed to compare the corrosion resistance of Al2O3 coated steels in SBY and NGB solutions. It was observed from the corrosion test that Al2O3 coatings are more suitable for use in the geothermal water with a higher pH.
The environmental concerns about availability of fossil fuels and greenhouse gas effect increase and alternative renewable fuels for power plants are gaining significantly of importance. One of the alternative renewable fuels is biomass but it is a difficult fuel because of its diversity and complexity. It can contain high percentages of K and Cl responsible for corrosion together with sand that have additionally an abrasive effect during combustion. Because of permanently extending the surface reaction due to abrasion the corrosion of the materials increases. In particular in power plants, the superheater tubes are exposed to a corrosive abrasive attack that is one of the main sources of concern. The development of new alloys for multilayer surface, which combines corrosive and abrasive resistance is therefore of high importance. Those new technical approaches must be at the same time cost-effective to be an alternative to conventional materials. This paper presents the principle of experimental methods developed for the investigations of high temperature corrosion combined with abrasion in thermochemical processes with high hydrochloric acid concentrations like during biomass combustion. The aim of the presented investigation methods it to test and develop suitable alloys for coatings for the super heater tubes of biomass power plants. First results of abrasion investigations show improved abrasion resistance compared to the multi-component reference material Alloy 625.
This work aims to find the thermal cycles during and after fusion welding through simulation by first calculating the resulting local temperature field in the quasi-stationary part of the process. Here complete-penetration keyhole laser beam welding with a laser power of 18 kW on a 15 mm thick slab of a low-alloyed steel at a welding speed of 2 m/min is considered. In order to physically depict the laser material interaction a multi-physics numerical model including the effects of phase transformation, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature is developed. It uses a fixed keyhole geometry with a right truncated circular cone shape to introduce the laser beam energy to the workpiece. In a subsequent study, the resulting local temperature field is then used as an equivalent heat source in order to predict the unsteady thermal cycle during and after fusion welding. The translational movement of the laser beam through the workpiece is represented by a moving mesh approach. For the simulation, stationary heat transfer and fluid dynamics are described by a system of strongly coupled partial differential equations. These are solved with the commercial finite element software COMSOL Multiphysics 5.0. The results of the numerical simulation are validated by experiments, where the weld bead shapes and the thermal cycles show good correlation.
Transient Process Simulation of Heat Transfer in Laser Beam Welding with an Equivalent Heat Source

This paper presents a multiphysics modelling framework developed for the prediction of the three-dimensional transient temperature field of the laser welding process. The numerical model consists of two studies. In the first study, a steady-state CFD process simulation of full-penetration keyhole laser beam welding was performed. Considering the effects of, thermo-capillary and natural convection, latent heat of fusion and temperature-dependent material properties up to evaporation temperature the local weld pool geometry and temperature field were obtained. These results were used in the second subsequent study as an equivalent volumetric heat source by the prediction of the transient thermal cycle during and after fusion welding. Here the energy input and the movement of the heat source were realized by a novel technique, making use of pointwise constraints and a moving mesh provided with helper lines and additional remeshing condition. The numerically calculated results were compared to experimentally observed weld pool shapes and time-temperature curves showing a very good agreement.
Der vorgestellte Modellierungsprozess dient zur Abschätzung einer geeigneten äquivalenten Wärmequelle und Berechnung des thermischen Verhaltens beim Laserstrahlschweißen. Die Methode Kombiniert die Vorteile von gägngigen Simulationsverfahren und reduziert die berücksichtigte Anzahl an physikalischen Aspekten und Kalibrierungsparameter. Durch die modellierten physikalischen Phänomene konnten die Informationen über die Strömung im Schmelzbad und dessen Einfluss auf die resultierende lokale Temperaturverteilung und folglich auf das transiente Temperaturfeld gewonnen werden. Dadurch wurde die Simulatioszeit(inkl. Kalibrierungsaufwand) auf weniger als einen Tag Rechenzeit verringert.
The shape of the weld pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found.
The geometrical characteristics of the weld end crater are commonly used for the validation of numerical results in welding simulation. A semi-analytical model calculating the cooling stage of the welding process after the moving energy source is turned off has been developed. A solution for various combinations of heat sources and workpieces has been found. The theoretical limits for the heat transfer of the absorbed energy during cooling in a thin plate and a semi-infinite body were studied. It is shown that after turning off the energy source, an additional melting of the base material in longitudinal direction may occur. The developed technique is applied to complete-penetration keyhole laser beam welding of a 2 mm thick austenitic chromium-nickel 316L steel plate at a welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase of the weld end crater length in comparison to the length of the steady-state weld pool of up to 19 %. A shift of the centre of the end crater, in which the solidification of the liquid metal ends, towards the tail of the end crater relative to the axis of the heat source at the time of its termination, was computed. The speed and the direction of crystallization of the molten material in the weld pool and the end crater were found to be different. A good agreement between the computational results and the welding experiments was achieved.
A novel approach for the reconstruction of an equivalent volumetric heat source from a known weld pool shape is proposed. It is based on previously obtained weld pool geometries from a steady-state thermo-fluid dynamics simulation. Hereby the weld pool dimensions are obtained under consideration of the most crucial physical phenomena, such as phase transformations, thermo-capillary convection, natural convection and temperature-dependent material properties. The algorithm provides a time and calibration efficient way for the reproduction of the weld pool shape by local Lamé curves. By adjusting their parameters, the identification of the finite elements located within the weld pool is enabled. The heat input due to the equivalent heat source is assured by replacing the detected nodes’ temperature by the melting temperature.
The model offers variable parameters making it flexible and adaptable for a wide range of workpiece thicknesses and materials and allows for the investigation of transient thermal effects, e.g. the cooling stage of the workpiece. The calculation times remain acceptably short especially when compared to a fully coupled process simulation. The computational results are in good agreement with performed complete-penetration laser beam welding experiments.
A three-dimensional numerical model was developed to accurately predict the steady-state weld pool shape in full penetration laser beam welding. The model accounts for the coupling between the heat transfer and the fluid dynamics by considering the effects of solid/liquid phase transition, thermo-capillary convection, natural convection, and phase-specific and temperature-dependent material properties up to the evaporation temperature. A fixed right circular cone was utilized as a keyhole geometry to consider the heat absorbed from the laser beam. The model was used to analyze the influence of the thermodynamic activity of solutes and turbulence on the weld pool shape. A mesh sensitivity analysis was performed on a hybrid mesh combining hexahedral and tetrahedral elements. For the case of full penetration laser beam welding of 8 mm thick unalloyed steel sheets, the dependence of the weld pool shape on the surface-active element sulfur was found to be negligible. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The validity of the numerical results was backed up by experimental measurements and observations, including weld pool length, local temperature history, and a range of metallographic crosssections.
Numerical study on the formation of a bulging region in partial penetration laser beam welding

A transient three-dimensional thermo-fluid dynamics numerical model was developed to study the formation of a bulging region in partial penetration laser beam welding. The model accounts for the coupling between the fluid flow, the heat transfer, and the keyhole dynamics by considering the effects of multiple reflections and Fresnel absorption of the laser beam in the keyhole, the phase transitions during melting and evaporating, the thermo-capillary convection, the natural convection, and the phase-specific and temperature-dependent material properties up to the evaporation temperature. The validity of the model was backed up by experimentally obtained data, including the drilling time, the weld pool length, the local temperature history outside the weld pool, the process efficiency, and a range of metallographic crosssections.
The model was applied for the cases of partial penetration laser beam welding of 8 mm and 12 mm thick unalloyed steel sheets. The obtained experimental and numerical results reveal that the bulging region forms transiently depending on the penetration depth of the weld, showing a tendency to transition from a slight bulging to a fully developed bulging region between penetration depths of 6 mm and 9 mm, respectively.
Die Explosionsbereiche für Dreistoffsysteme aus Brennstoff, Inertgas und Luft wurden nach dem Modell der konstanten adiabatischen Flammentemperaturprofile berechnet. Für die Parametrisierung des halbempirischen Modells muss der Explosionsbereich für ein bestimmtes Dreistoffsystem aus Brennstoff, Inertgas und Luft bekannt sein. Dann lassen sich Explosionsbereiche desselben Brennstoffs mit einem beliebigen Inertgas und bei einer beliebigen Temperatur berechnen. Ergänzend zu früheren Arbeiten, in denen die Explosionsbereiche für Brenngase aus der homologen Reihe der Alkane und Alkene berechnet worden sind, wurden nun die Berechnungen für 1-Propanol, Aceton und Difluormethan durchgeführt. Als Inertgase wurden neben Stickstoff und Kohlendioxid auch die Edelgase Argon und Helium berücksichtigt. Für die Berechnung der Explosionsbereiche in Systemen mit Helium, ist das Modell erweitert worden, so dass auch die Transporteigenschaften (d.h. Wärmeleitfähigkeit, Diffusionskoeffizient) der Komponenten berücksichtigt werden. Weiterhin ist eine Möglichkeit zur praxisnahen Berechnung der Spitze des Explosionsbereichs implementiert worden. Die Ergebnisse zeigen insgesamt, dass die Berechnung der Explosionsbereiche für Alkohole, Ketone und halogenierte Kohlenwasserstoffe mit ähnlicher Genauigkeit wie für Alkane und Alkene möglich ist. Die vorgenommenen Modifikationen sind geeignet, um auch eine Berechnung für Gasgemische mit Helium durchzuführen, dessen starke inertisierende Wirkung im Vergleich zu den Inertgasen Argon oder Stickstoff vor allem auf den stark unterschiedlichen Transporteigenschaften beruht. Für die Analyse der physikalischen Vorgänge, die zur Zündung führen, ist eine spezielle Kontaktvorrichtung entwickelt worden. Damit können die Entladungen > 200 µm Länge und mit einer Dauer von > 500 µs an einer bestimmbaren Position erzeugt und untersucht werden.
Für die Entladungen an der Zündgrenze bei niedrigen Spannungs- und Stromwerten (max. 30 V, 30 bis 100 mA Konstantstrombegrenzung) sind die Bedingung für die Erzeugung ermittelt worden. Das sind die Rauheit auf der Kontaktoberfläche, die langsame Kontaktöffnungsbewegung und eine geeignet regelnde Spannungsquelle mit Konstantstrombegrenzung. Damit sind für diese Entladungen an der Zündgrenze die Strom-Spannungs-Kennlinie, das Spektrum mit dominierenden Linien von Cadmium-Metalldampf sowie die Temperaturverläufe ermittelt worden.
Full penetration high power bead-on-plate laser beam welding tests of up to 20 mm thick 2205 duplex steel plates were performed in PA position. A contactless inductive electromagnetic (EM) weld pool support system was used to prevent gravity drop-out of the melt. Welding experiments with 15 mm thick plates were carried out using IPG fiber laser YLR 20000 and Yb:YAG thin disk laser TruDisk 16002. The laser power needed to achieve a full penetration was found to be 10.9 and 8.56kW for welding velocity of 1.0 and 0.5 m min(-1), respectively. Reference welds without weld pool support demonstrate excessive root sag. The optimal value of the alternating current (AC) power needed to completely compensate the sagging on the root side was found to be approximate to 1.6 kW for both values of the welding velocity. The same EM weld pool support system was used in welding tests with 20 mm thick plates. The laser beam power (TRUMPF Yb:YAG thin disk laser TruDisk 16002) needed to reach a full penetration for 0.5 m min(-1) was found to be 13.9 kW. Full penetration welding without EM weld pool support is not possible-the surface tension cannot stop the gravity drop-out of the melt. The performance of titanium alloy (Ti6Al4V) surfaces was investigated in lubricated reciprocating sliding tribological tests (RSTT). Special emphasis was laid on the effect of surface nanostructures in area of contact on the respective friction and wear behaviour. These so-called laser-induced periodic surface structures (LIPSS, ripples) were produced on the titanium alloy surface upon scan processing in air by an ultrashort pulsed femtosecond (fs) laser. As lubricant served two types of base oils, a pure polyalcylene-glycol, and an SAE 0W30 oil containing only antioxidants and temperature stabilizers. Tribological tests were carried out on polished as well as LIPSS covered areas using both types of base oil. A test metrics was established, combining the additive 2-ethylhexyl-zincdithiophosphate (ZDDP) or the ionic liquid [P6,6,6,14] [DEHP] (98% purity) with the respective base oils. The test metrics also considered the orientation of motion with respect to the orientation of the structures formed on the surface. Results are presented which show that the interplay between LIPSS and the local chemistry formed by the respective additives is beneficial for the tribological behaviour of the titanium alloy. Certain combinations of base oil, additive and LIPSS reduced friction and wear significantly in the tribological contact.

Darüber hinaus werden neue Erkenntnisse zur Deckschichtbildung von Zink unter atmosphärischen Bedingungen vorgestellt.

In the presentation different zinc coatings are presented and investigated. Their naturally formed protective layers are electrochemically characterized and corrosion relevant values are determined by using a gel pad based on polysaccharide. The corrosion relevant values allow the differentiation of various zinc coating systems and can describe the current protective effect provided by the coating. It is shown that gel-type electrolytes influence protective layers and coatings considerably less than corresponding bulk electrolytes. From the results it is evident that gel-type electrolytes represent a viable and promising field in corrosion research.

A new approach to the assessment of the corrosion behaviour of zinc coatings under atmospheric conditions can be achieved using gel-type electrolytes as an alternative to standard aqueous test electrolytes. Gel-type electrolytes allow minimally invasive corrosion investigations on zinc coatings. They also provide the possibility to carry out corrosion investigations onsite. By using gel-type electrolytes corrosion-relevant characteristic values such as corrosion currents and polarization resistances can be determined. These allow to describe the formation and the stability of the formed corrosion product layers under various climatic conditions. With this knowledge, a prediction of the zinc coating life cycle is possible. In this contribution, the value of gel-type electrolytes for corrosion research on zinc coatings is presented.

Bei elektrochemischen Untersuchungen von atmosphärischen Korrosionsreaktionen an deckschicht- und passivschichtbildenden Werkstoffen stößt man elektrolytseitig an Grenzen. So erweisen sich sowohl das Nachempfinden eines dünnen Feuchtfilms als auch die Interpretation von elektrochemischen Messungen in so genannten Bulk-Lösungen (eine „Masse“ an Elektrolyt) hinsichtlich des Korrosionsverhaltens unter atmosphärischen Bedingungen häufig als schwierig. Eine neue Herangehensweise an diese Problemstellung in der Korrosionsforschung beinhaltet den Einsatz von gelartigen Elektrolyten als Alternative zu den Bulk-Elektrolyten. Gelartige Elektrolyte bilden einen dünnen Feuchtfilm auf der Werkstoffoberfläche aus, wodurch die natürlich gebildete Deckschicht ähnlich wie an Atmosphäre beeinflusst wird und nahezu zerstörungsfrei untersucht werden kann. Durch eine elektrochemische Instrumentierung können geeignete Kennwerte wie Polarisationswiderstände und Korrosionsströme ermittelt werden, die Aussagen zur Kinetik der Deckschichtbildung und zur Stabilität der gebildeten Deckschichten unter Einwirkung eines dünnen Feuchtfilms ermöglichen.
Anhand von auf Polysaccharid basierenden Gelpads werden im vorliegenden Beitrag verschiedene Zinkschichtsysteme und Aluminiumlegierungen untersucht, die natürlich gebildeten Deckschichten elektrochemisch charakterisiert und korrosionsrelevante Kennwerte bestimmt. Die ermittelten Kennwerte erlauben eine Differenzierung verschiedener Schichtsysteme und beschreiben die momentane Schutzwirkung der Deckschichten unter atmosphärischen Bedingungen.
The paper presents a new method for the determination and evaluation of tafel factors using gel-type electrolytes and electrochemical frequency modulation technique (EFM). This relatively new electrochemical method offers the possibility to determine both polarization resistances and tafel factors within one measurement and in short measuring intervals. Starting from a comprehensive parameter study it is shown that a direct relationship between the two values exists that can be described mathematically. This contribution presents the determined tafel factors for the system gel-type electrolyte/zinc and discusses their applicability and their limits.
The amount of absorbed energy in the keyhole as well as its spatial and temporal distribution is essential to model the laser beam welding process. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of the laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results.
In this paper, we discuss manyfold different improvements on the laser-material interaction, namely the ray-tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of the reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2 thus ignoring around 14 % of the total laser beam energy. In a third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements.
This article is devoted to the study of the bulging effect in deep penetration laser beam welding. The numerical results of the investigations are based upon experimental results from previous studies to reveal the relationship between the bulging effect and the hot cracking formation, as well as the mixing of alloying elements in the weld pool. The widening of the molten pool in its center area can be observed in full penetration as well as in partial penetration welds on 8 mm and 12 mm thick structural steel plates, respectively. The weld pool shape is extracted from the simulations to evaluate the extent of the necking of the solidification line as well as the bulging phenomena and its influence on the hot cracking phenomena. Relying on an earlier numerical study utilizing a fixed keyhole, simulation models considering a dynamic keyhole are developed thereto. Additionally, the mixing behavior of alloying elements during partial penetration is investigated. The link between the bulge and the studied phenomena is found to be significant.
An electromagnetic weld pool support system for 20 mm thick duplex stainless steel AISI 2205 was investigated numerically and compared to experiments. In our former publications, it was shown how an AC magnetic field below the process zone directed perpendicular to the welding direction can induce vertically directed Lorentz forces. These can counteract the gravitational forces and allow for a suppression of material drop-out for austenitic stainless steels and aluminum alloys. In this investigation, we additionally adopted a steady-state complex magnetic permeability model for the consideration of the magnetic hysteresis behavior due to the ferritic characteristics of the material. The model was calibrated against the Jiles-Atherton model. The material model was also successfully tested against an experimental configuration before welding with a 30 mm diameter cylinder of austenitic stainless steel surrounded by duplex stainless steel. Thereby, the effects of the Curie temperature on the magnetic characteristics in the vicinity of the later welding zone were simulated. The welding process was modelled with a 3D turbulent steady-state model including heat transfer and fluid dynamics as well as the electromagnetic field equations. Main physical effects, the thermo-capillary (Marangoni) convection at the weld pool boundaries, the natural convection due to gravity as well as latent heat of solid–liquid phase transitions at the phase boundaries were accounted for in the model. The feedback of the electromagnetic forces on the weld pool was described in terms of the electromagneticinduced pressure. The FE software COMSOL Multiphysics 4.2 was used in this investigation. It is shown that the gravity drop-out associated with the welding of 20 mm thick duplex stainless steel plates due to the hydrostatic pressure can be prevented by the application of AC magnetic fields between around 70 mT and 90 mT. The corresponding oscillation frequencies were between 1 kHz and 10 kHz and the electromagnetic AC powers were between 1 kW and 2.3 kW. In the experiments, values of the electromagnetic AC power between 1.6 kW and 2.4 kW at oscillation frequencies between 1.2 kHz and 2.5 kHz were found to be optimal to avoid melt sagging or drop-out of melt in single pass fullpenetration laser beam welding of 15 mm and 20 mm thick AISI 2205.
This study presents mechanisms of the evolution of a narrowed region in the weld pool center during deep penetration laser beam welding. In numerous numerical studies presented in this study, it was also found that the local reduction of the weld pool size can cause detrimental effects on the melt flow behavior and the resulting properties of the welds. A particularly large influence of this effect was identified in three aspects. Firstly, the local variation of the solidification sequence of the weld pool causes an increase in the hot-cracking susceptibility due to a locally delayed solidification. Secondly, it was proven that a change in the local length and width of the weld pool is associated with an adverse impact on the potential flow routes of the molten material that induces stronger local variations of its solidification. Thus, the element mixing, e.g. during the welding with filler materials, is blocked. This leads to a non-homogeneous chemical composition of the final weld and can cause undesired effects on the final material properties. Finally, another observed effect is related to the reduced ability of process pores to reach the top surface. As this type of porosity is usually produced around the keyhole tip, the change of the fluid flow regime above this area plays a significant role in determining the final path of the pores until the premature solidification in the middle of the weld pool captures them. This study summarizes mainly numerical results which were supported by selected experimental validation results.
Um ein tieferes Verständnis über die Schallemission bei der Entstehung und Ausbreitung von Rissen in Stahlrohrleitungen zu erlangen, wurde ein Stahlrohr der Güte S355J2H im Vierpunkt-Biegeversuch quasistatisch bis hin zum Wanddurchbruch (Leckage) belastet und mittels Schallemissionsmessung und Gleichstrompotentialmessung überwacht. Das Rohrsegment wurde durch einen 90°- Außenumfangskerb in der Mitte der Rohrlänge definiert vorgeschädigt, um davon ausgehend ein stabiles Risswachstum zu induzieren und die Analyse von Schallemission aus Rissereignissen, die am Kerb eintraten, sicherzustellen. Für die Schallemissionsmessung wurden vier Breitbandsensoren max. 105 mm vom Kerb entfernt montiert. Die Signalaufzeichnung erfolgte kontinuierlich und schwellwertunabhängig. Für die Gleichstrompotentialmessung wurde ein Gleichstrom von 300 A eingeleitet und der Potentialabfall über dem Kerb mit fünf Sonden entlang des Kerbs gemessen. Beide Messverfahren identifizieren die Rissinitiierung sowie Veränderungen im Risswachstum. Die detektierten Schallemissionsereignisse werden, unter Berücksichtigung spektraler Eigenschaften, mit fortschreitender Belastung und Rissentwicklung analysiert. Diese Studien wurden im Rahmen des interdisziplinären Forschungsprojekts AGIFAMOR, Aging infrastructure - Faseroptisches Monitoring von Rohrleitungen, an der BAM durchgeführt.
Von den Zellulosefibrillen über die Zellwand und die Anordnung der Früh- und Spätholzzellen in einem Jahrring bis hin zum Balken von Natur aus ist Holz ein optimierter Hochleistungswerkstoff, der Handwerker, Architekten, Ingenieure und Wissenschaftler fasziniert und begeistert. Im digitalen Zeitalter werden neben Standard-Laborexperimenten zunehmend Modelle und Simulationen eingesetzt, um das Verhalten des Materials unter verschiedenen Belastungen besser zu verstehen und vorherzusagen. Dazu werden Zahlenwerte von Verformungen im subzellulären Maßstab benötigt, die nun in Experimenten an der TOMCAT-Beamline (TOmographic Microscopy and Coherent rAdiology ExperimenTs) der SLS (Swiss Light Source) gewonnen werden konnten: Holzproben aus Fichte ( Picea abies Karst.) mit einem Prüfquerschnitt von mindestens 1 mm² auf Zug oder Druck beansprucht. Die strukturellen Veränderungen auf Zellebene wurden mittels Computertomographie erfasst. Für die nachträgliche Analyse der 3D-Mikrostruktur von Holz wurde ein Ansatz entwickelt, der es ermöglicht, einzelne Zellen, die in mehreren Tomogrammen unterschiedlicher Belastungszustände erfasst wurden, zu verfolgen. Dabei wurden die Zellgeometrien und das subzelluläre Deformationsverhalten quantifiziert. Unter Zugbelastung beispielsweise verengt sich die Zellwanddicke um ca. 0,8%, das sind bei der gemessenen mittleren Zellwanddicke von 3,5 µm ca. 28 nm. Diese und andere Erkenntnisse liefern nun einen direkten numerischen Zusammenhang zwischen Verformungen der Holzmikrostruktur und dem daraus resultierenden makroskopischen Verhalten.
Since there is a continuously growing demand for complex, frequently heavy-sectioned spheroidal graphite cast iron (SGI) castings it is worth paying attention to the chunky graphite (CHG) degeneration which may occur under certain technological circumstances. Although a reference line for preventive actions in terms of general metallurgical and process measures could be drawn to avoid CHG in heavy-sectioned ferritic SGI castings, a broad majority of experts claim the avoidance of CHG in heavy sections cannot yet be rated a hundred percent process safe. A major reason may be seen in the fact that a universal, generally accepted explanation of CHG formation and growth has not yet been established, although several theories have been proposed. Nevertheless, metallurgical aspects are not in the focus of this paper.
This paper is about the current state of methods to detect CHG in SGI on the laboratory and component scales. Capabilities and limits of different metallographic, fractographic and non-destructive computer tomographic methods to recognize and quantify CHG are discussed. With respect to the characteristic fili-gree three-dimensional string-like, multi-branched CHG structure, which is non-isometric and non-dispersed, serious implications on the possibility to quantitatively characterize the amount of CHG must be considered.
In contrary to the metallurgical aspects, the knowledge about the impact of CHG on the materials and com-ponents properties is still surprisingly limited. Therefore, special emphasis of this paper is on the impact of CHG degeneration on the properties of ferritic SGI. Experimental results are reviewed to illustrate the effect of CHG on mechanical strength and ductility properties as well as fracture mechanics properties in terms of crack resistance and fracture toughness.
The present situation is characterized by discussions and uncertainty about the acceptance or rejection of SGI components containing CHG. Addressing this, conclusions from the materials engineering point of view are drawn for quality control, a safe operational strategy in the foundry and component safety.
Am Beispiel eines abgesetzten zylindrischen Bauteils (Achsschenkel) werden Probleme der analytischen bruchmechanischen Bauteilbewertung diskutiert. Als Basis-philosophie wird ein Fail Safe-Kriterium (kontrolliertes Versagen) angesetzt. Die Forderung ist, dass sich der Achsschenkel, bevor er bricht, in einem Ausmaß plastisch verformen kann, bei dem der Fahrer bemerkt, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Um das zu gewährleisten, muss der Werkstoff einen bestimmten Riss-widerstand aufweisen. Dazu werden im hier vorgestellten ersten Teil des Projektes mittels FEM Rissspitzenbeanspruchungen in Abhängigkeit von der Auslenkung des Zylinders und angenommener Rissgrößen ermittelt. Diese finden als Zielgrößen in der weiteren Analyse Anwendung. Da eine einfach umzusetzende Lösung angestrebt wird, werden zusätzlich analytische Rechnungen an Ersatzgeometrien (halbunendliche Platte und Vollzylinder), aber mit den realen Spannungen am Bauteil durchgeführt. Es zeigt sich, dass die Ergebnisse wegen des Steifigkeitsunterschieds zwischen Bauteil und Ersatzgeometrie unvertretbar konservativ sind. Alternativ wird ein hybrides Konzept vorgestellt, für das die Modellparameter mittels FEM bestimmt werden. Es liefert sehr genaue Ergebnisse. Im Rahmen der analytischen Rechenvorschrift können die Lösungen auf andere Werkstoffe übertragen werden, ohne dass zusätzliche FEM-Analysen notwendig sind.
Bei der Auslegung von Achsschenkeln für Nutzfahrzeuge wird für den Überlastfall ein fail-safe-Kriterium (kontrolliertes Versagen) als Basisphilosophie angesetzt. Gefordert wird, dass sich der Achsschenkel auch unter Akzeptanz begrenzten Risswachstums hinreichend elastisch-plastisch verformen kann, ohne dass es zum Bruch kommt. Der Fahrer soll anschließend anhand der bleibenden Verformungen bemerken können, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Eine Voraussetzung für dieses Bauteilverhalten ist eine hinreichende Bruchzähigkeit des Werkstoffs. Diese, wie auch die Rissspitzenbeanspruchung, müssen ermittelt werden, um den bruchmechanischen Sicherheitsnachweis führen zu können. Zur Ermittlung der mechanisch-technologischen und bruchmechanischen Werkstoffeigenschaften wurde ein Prüfkonzept entwickelt, bei dem die Proben an der potenziell kritischen Stelle direkt aus den geschmiedeten Achsschenkeln entnommen werden. Die experimentelle Werkstoffcharakterisierung bildet dann die Beanspruchungsbedingungen beim Überlastereignis ab. Im Rahmen der Produktion stehen jedoch nur Kerbschlagarbeitswerte zur Verfügung und aufwändige bruchmechanische Versuche sollen vermieden werden. Deshalb wurde eine Korrelation zur Abschätzung der vorhandenen Bruchzähigkeit aus der Kerbschlagarbeit herangezogen. Es ergibt sich eine Ergebnismatrix, die die Einflussgrößen Versagenswahrscheinlichkeit, Temperatur und Bruchzähigkeit verknüpft. Abschließend wird ein erster Vergleich der abgeschätzten mit den experimentell ermittelten Bruchzähigkeitswerten gezogen. Dieser weist aus, dass die abgeschätzten Werte geringfügig konservativ sind.
Based on state-of-the-art research and regulations, the application of the fracture mechanics master curve (MC) concept to ferritic ductile cast iron (DCI) is being investigated in a recently started German joint research project between BAM Berlin and MPA Stuttgart. This paper outlines the research approach and the planned investigations and provides first results.
According to the IAEA guidelines SSG 26, the safety assessment of DCI containers for transport as well as interim and final storage of radioactive materials is based on the fracture mechanics criterion of general crack initiation exclusion. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods under dynamic loading conditions. Within fracture mechanics safety assessments for steels in nuclear technology, the probabilistic MC concept according to ASTM E1921 is currently used for quasi-static loading conditions as a supplement to the established deterministic ASME reference curve concept. The MC concept allows for an effective statistical consideration of the scatter of the material toughness in the transition regime. Furthermore, the MC can also be used for elevated loading rates as they occur in accident or crash scenarios. However, for DCI, a systematic review of potential modifications to the MC assumptions and procedure according to ASTM E1921 and an associated validation are still lacking. Therefore, a corresponding methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using samples extracted from a component.
For the experimental program, a DCI material was produced as it is generally used for transport and storage containers. A basic mechanical-technological material characterization consisting of tensile, Charpy, and Pellini tests is planned. A comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens. Moreover, numerical analyses of different specimen geometries and test setups are planned to investigate the influences of stress triaxiality and loading rate. Throughout the experimental program, the microstructure-property relationship will be investigated based on quantitative metallographic and fractographic analyses. Finally, different MC assessment strategies will be considered, and modifications will be made if necessary.
Der Kerbschlagbiegeversuch ist seit der ersten Hälfte des letzten Jahrhunderts standardisiert und seit langem als Prüfverfahren international genormt. Weltweit sind zu garantierende Werte der Kerbschlagenergie (KV) und Übergangstemperaturen (TÜ) in Produktnormen und Regelwerken festgelegt. Unter bestimmten Bedingungen besteht dabei die Option, statt Normalproben Untermaßproben zu prüfen. Im Rahmen einer Untersuchung der BAM wurde der aktuelle Status von Prüf- und Produktnormen sowie Regelwerken zur Bewertung der Bauteilintegrität hinsichtlich ihres Umgangs mit Untermaßprobenergebnissen erfasst. Zur Schaffung einer geeigneten aktuellen Datenbasis wurden an ISO-V-Proben der Dicken 2,5, 5,0, 7,5 und 10,0 mm aus vier aktuellen Baustählen KV2-T-Kurven ermittelt. Es wurden unterschiedliche Vorgehensweisen zur Kurvenanpassung und Festlegung von Übergangstemperaturen praktiziert. Ferner kamen verfügbare Ansätze zur Skalierung von Untermaßprobenergebnissen auf die Werte von Normalproben zur Anwendung. Das Ausmaß des Probendickeneffektes ist werkstoff- und temperaturabhängig. Im Bereich der Werkstoffprüfung ist akzeptiert, dass die Ergebnisse von Normal- und Untermaß-proben nicht ohne Weiteres ineinander überführt werden können. Der Stand der Produktnormung und der Regelwerke ist jedoch im besten Falle als unzureichend, vielfach jedoch schlicht als falsch zu bezeichnen. In einem weiten anwendungsrelevanten Temperaturbereich werden hier sogar deutlich nicht-konservative Skalierungsergebnisse geliefert. Die betroffenen Produkt-normenreihen und Regelwerke müssen überarbeitet werden.
Experimental determination and analysis of dynamic fracture toughness data of ductile cast iron

Ductile Cast Iron materials (DCI) have become important structural materials. Neverthe-less, to draw maximum benefit from DCIs property potential, tailored testing methods must be provided. The established dynamic Jd-R and CTOD 5d-R curve procedures are based on material specifically developed, independent experimental techniques but pro-vide almost matching results. This can be seen as additional validation of the Jd procedure which was mandatory.
3D microstructures with sub-micron resolution can be manufactured in additive manner applying multi-photon laser structuring technique. This paper is focused on the incorporation of superparamagnetic iron oxide nanoparticles into the photoresist in order to manufacture micrometer-sized devices featuring a magnetic moment. The aim of the project is to achieve untethered actuation of the presented objects through externally applied magnetic fields. Future medical application scenarios such as drug delivery and tissue engineering are targeted by this research.
In this study, a three-dimensional CFD-simulation model was developed to simulate the fluid flow in the weld pool. The CFD-model showed a bulging region in the middle of the depth, which is separated from the top surface and bottom surface by two narrowing regions. It can be concluded that the interaction of the movement of the laser source with the Marangoni vortex leads to a teardrop shape at the upper and bottom surface of the workpiece. Additionally, it shows that the bulging in the weld is a result of the backflows on the upper and lower sides due to the thermo-capillary-driven flows. The weld pool shape was used as a heat source in a two-dimensional thermomechanical model, which allows a highly accurate transformation of the weld pool dimensions obtained from the CFD model. This developed technique allows the consideration of physical aspects, which cannot be considered when using traditional heat sources. The mechanical model has shown that the chronological order of the solidification of the weld has a significant influence on the nature and distribution of the stresses in the weld. High tensile stress has been observed in the bulging region, i.e. in the susceptible region for solidification cracking, when compared to the other narrowing regions, which show compressive stress.
In this study, the influence of the welding speed and the arc power on the solidification crack formation for partial penetration laser hybrid welded Thick-Walled plates were investigated. Experimentally, a linear correlation between the welding velocity and the crack number was observed. That is by reducing the welding velocity the crack number was reduced.
The reduced welding velocity showed a strong impact on stress, as the model demonstrated a very lower stress amount in comparison to the reference case. The reduction of the welding speed could be a helpful technique to reduce the hot cracking. The wire feed speed showed a very slight influence on the crack formation. That can be returned to the large distance between the critical region for cracking and the arc region.
Laser welding is a widely established manufacturing process in many industry sectors. Solidification cracking represents one of the most inadequately solved problems in welding and has major economic implications. The avoidance of hot crack forms for most fusion welding processes poses a key challenge for an important range of metallic construction materials and affects not only the manufacturers of welding equipment and material manufacturers, but also a large number of customers using welding technologies, as well as welding technical standardization and research. Solidification cracking susceptibility was examined with the help of the Controlled Tensile Weldability Test (CTW) developed by Federal Institute for Materials Research and Testing (BAM), Berlin. The test is based on the fact that hot crack formation depends on a critical strain that emerges within a critical temperature range, the so called brittle temperature range (BTR). Using this test and defined investigation programme a centreline solidification crack was generated. By controlling the applied strain during the laser beam welding process, it was possible to determine the critical strain and strain rate that led to solidification cracking formation. The hot cracking susceptibility of the tested stainless steels was qualified and quantified. The results demonstrate that the crack length increases with increasing applied strain. Furthermore, the strain rate has a significant influence on the formation of the solidification crack.

In dieser Studie wurde die Heißrissanfälligkeit beim Laserstrahlschweißen für die Werkstoffe 1.4376, 1.4301 und 1.4828 mit Hilfe des CTW Test quantifiziert. Bei den Versuchen konnten Erstarrungsrisse in den Proben generiert werden. Zusätzlich können mit der Bildkorrelations-Technik die lokalen Dehnungen und Dehnungsraten während des Heißrisstests gemessen wer den. In Verbindung mit einem externen Diodenlaser zum Beleuchten der zu messende Oberfläche und lnterferenzfiltern an den Kameras konnten die DIC Messungen ohne optische Störungen durchgeführt werden.
Die Ergebnisse zeigen, dass die Heißrissbildung bei einer externen Belastung von 3 % für die Stahlsorte 1.4376 zu erwarten ist. Für die Stahls orte 1.4301 beträgt dieser Grenzwert 2 % und 1,5 % für die Stahlgüte 1.4828. Außerdem ist zu beobachten, dass die Gesamtrisslänge mit zu nehmender äußerer Zugbeanspruchung steigt
Experimental study and numerical simulation of hot crack formation for novel laser weldability test.

Laser beam welding is a widely established manufacturing process in several industries. The solidification cracking seriously effecting the safety of welded joints could arise during the beam welding of stainless steels caused by high solidification rates. In this study the controlled tensile weldability test (CTW) was used to investigate the solidification cracking susceptibility the fully austenitic stainless steels CrMnNi (1.4376), CrNi (1.4301), CrNiMo (1.4404) and CrNiSi (1.4828) during laser beam welding. The test facility allows welding of specimens with simultaneous application of tensile load along or cross to the welding direction while the speed of tensile force application is either constant or increases linearly. The tensile force increment and/or the displacement are set by means of a CNC controller. Trials were conducted by varying the ultimate tensile strain and cross-head speed while keeping the welding parameters constant. By observing the crack-no crack behaviour and estimating the generated crack length for each trail using a new optimized experimental procedure the influence of the two important conditions (the strain and the strain rate) for the formation of solidification cracks can be investigated, the critical values of strain and strain rate that are responsible for solidification cracking formation have been determined. In the present study a three-dimensional FEM using the contact element technique was developed to simulate the solidification cracking during laser full penetration welding under external load conditions for the steel 1.4376 in order to get a better understanding of the mechanisms of hot crack initiation and the theoretical results were compared to the experimental ones. By comparing the resulting solidification crack with simulated crack, it is possible to determine the critical condition of solidification crack formation in the region where the strains and the strain rates cannot be measured due to the high temperature. The results show a good agreement between numerical calculation and experiment. It is proposed that the solidification cracking susceptibility may be predicted by FEM analysis by using the correct mechanical and thermo-physical constants of the materials.
Untersuchungen der Heißrissanfälligkeit laserstrahlgeschweißter Verbindungen austenitischer Stähle

Die lokalen Dehnungen bzw. Dehngeschwindigkeiten im heißrisskritischen Temperaturintervall sind Funktionen des Temperaturfeldes im Nahbereich des Schmelzbades (Schweißverfahren, Werkstoff), der thermo-mechanischen Kennwerte des Versuchswerkstoffes sowie von außen aufgebrachten Verfor-mungen. Da die lokal vorherrschenden Dehnungen im Nahbereich des Schmelzbades nicht bzw. nur mit sehr aufwendigen Methoden ermittelt werden können, dienen bespielweise die im CTW-Test (Controlled Tensile Weldability) von außen aufgebrachten Dehnungen oder Dehnraten als Kriterium für die Heißriss-empfindlichkeit. In dieser Studie wurde CTW-Test zur Untersuchung der Heißrissresistenz verschiedenen austenitischen Stählen eingesetzt.
In this study, steel-glass experiments were conducted to observe the melt pool geometry using a high-speed camera. The high-speed recordings and optical flow analysis show that two main flows take place in form of vortices. The lower vortex drives the melt backwards from the front keyhole wall and thus causes an extension of the melt pool, which is called bulging. This bulging promotes solidification cracking by forming a closed area filled with melt and the accumulation of impurities in the final solidification phase, resulting in low-melting phases which are under tensile stress at the end of solidification.
To avoid a catastrophic failure of insulation in high-voltage (HV) applications, a monitoring of partial discharges (PDs) is necessary. Fluorescently labelled polymer optical fibers (F-POF) offer an electrically passive method for PD detection in HV facilities. F-POFs could be embedded in HV cable accessories, which are usually made of silicone rubber. Herein they detect the light emitted by the PD and convert it into an electrical signal that can be monitored. Due to the difficult accessibility of HV cable accessories, a self-healing silicone rubber with prolonged service life after PD detection represents an attractive material design for HV accessories. With this contribution, we would like to present and discuss the possibilities of combining self-healing materials with POF-based sensors for PD detection in HV applications.
Zur messtechnischen Analyse des Schwingungsverhaltens von Festkörpern kann die Bewegung der Oberfläche mit einem Laservibrometer vermessen werden. Für bestimmte Anwendungen, beispielsweise bei der Charakterisierung von anisotropen Werkstoffeigenschaften, ist eine mehrdimensionale Bestimmung der Schwingungskomponenten notwendig. Zur Umsetzung des Messprinzips wird ein Ansatz mit einem Einpunkt-Vibrometer verfolgt, welcher sequenziell die Messpunkte aus mehreren Winkeln analysiert und unter Verwendung der Winkelbeziehungen die Normal- und In-Plane-Komponenten der Schwingung berechnet. Die exakte Positionierung des Lasers aus verschiedenen Winkeln stellt durch die hohen Frequenzen und die damit verbundenen Wellenlängen im mm-Bereich die wesentliche Herausforderung bei der Umsetzung des Messverfahrens dar. Bereits kleine Abweichungen führen zu einem hohen Phasenversatz und somit zu nicht tolerierbaren Messfehlern. Unter Berücksichtigung schwer zu ermittelnder Geometrieinformationen wurde ein Verfahren entwickelt, mit dem eine ausreichende Positionierungsgenauigkeit gewährleistet werden kann. Im Vortrag werden zunächst die Fehlereinflüsse analysiert und die Umsetzung des Messverfahrens detailliert vorgestellt. Es wird gezeigt, dass die Schwingungskomponenten bis zu einer Frequenz von 1 MHz mit ausreichender Genauigkeit bestimmt werden können. Zusätzlich wird der Einfluss verschiedener Möglichkeiten zur Erhöhung der Reflektivität der Oberfläche auf die Ergebnisse untersucht.
In Deutschland fallen jährlich 20 Millionen Tonnen Altpapier an. 75 % davon werden dem Recyclingprozess zugeführt. Dabei bleiben Prozessrückstände wie Deinkingschlämme, Sortierrückstände und Faserreststoffe übrig. Zusammengefasst als Papierschlamm verwerten die Recycler diesen Reststoff thermisch in dezentralen Heizkraftwerken. Die dabei anfallende Papierasche hat mit den Anteilen der Hauptoxide von 59 M.-% CaO, 22 M.-% SiO2 und 13 M.-% Al2O3 eine ähnliche chemische Zusammensetzung wie Portlandzement, wobei sich die Mineralphasen unterscheiden. Durch eine Aktivierung der Papierasche können jedoch hydraulisch aktive Phasen wie Mayenit (C7A12) und Belit (C2S) erzeugt werden. Die Mineralphase Mayenit reagiert schnell mit Wasser zu Calciumaluminathydraten, wodurch der Bindemittelleim schnell ansteift. Die festigkeitsbildenden Calciumsilicathydrate (CSH) in Bindemittelleimen entstehen bei einer späteren Reaktion von Belit mit Wasser.
Zur Aktivierung dient eine hydrothermale Calcinierung. Dabei wird Papierasche mit einer Aktivatorlösung (Wasser oder KOH) gemischt und bei 200 °C hydrothermal behandelt, wobei sich Hydratphasen ausbilden. Diese Zwischenprodukte dehydratisieren durch eine anschließende Calcinierung zu reaktiven Calciumsilicaten und Calciumaluminaten. Wie sich die Parameter des Aktivierungsprozesses auf die Mineralphasen auswirken, war Fokus der Untersuchungen. Mit thermogravimetrischen Analysen der Zwischenprodukte konnten die Reaktionsprodukte nach dem hydrothermalen Prozessschritt bestimmt werden. Den größten Einfluss auf den Mineralphasenbestand hat hierbei die Alkalität der Aktivatorlösung. Im zweiten Prozessschritt, der Calcinierung, ist die Temperatur der wesentliche Faktor für die Ausbildung reaktiver Phasen. Die Ergebnisse kalorimetrischer Untersuchungen an Leimen aus den calcinierten Proben dienten der Auswahl der optimalen Calcinierungstemperatur. Die gesamte Reaktionswärme war für die Proben, welche bei einer Calcinierungstemperatur zwischen 700-800 °C hergestellt wurden, am höchsten.
The validation of the plasma compatibility of particles is a prerequisite for their application in plasma dispersion layers. The goal is the realization of functional add-on features on surfaces, in films and coatings. Although intended applications primarily address nanoparticles, the compatibility tests were carried out at first with particles in the lower micrometer range in order to investigate material-, fluorescent marker- or surface-based degradation effects in a simple manner.
Plasma compatibility implies at least the short-term acceptance of charged species, plasma-UV radiation, vacuum and elevated temperatures. Otherwise, effects on geometrical dimensions, chemical bonds, fluorescence efficiency and plastic-elastic properties are expected.
The plasma compatibility of monodisperse fluorescent-labeled particles to microwave excitation was evaluated by means of microscopic and spectroscopic investigation methods (light, fluorescence, confocal, atomic force microscopy and FTIR). This study comprises particles of different materials (SiO2, PMMA, PS, MF) and sizes (from 50 nm to 10 μm).
A special preparation technique ensures that smallest geometry changes of particles can be measured by atomic force microscopy. For the selected plasma conditions (P = 600 W, f = 2.46 GHz, d = 10 cm) and an exposure time of 10 minutes, the geometry of SiO2 particles (approx. 1.7 μm) remains nearly unchanged, whereas PS particles shrink in diameter by 6% and PMMA particles by 11%. For selected core-particles (SiO2, MF) with fluorescencemarked (rhodamine) shell-polyelectrolytes no remarkable plasma degradation of the fluorescence intensity was observed for the above mentioned plasma conditions, however a doubling of exposure time already results in a significant decrease in intensity. Two different injection systems have been studied for the particle injection into the plasma deposition process.
One of the selected systems also proves process compatibility regarding the expected pressure differences upon injection.
The multiple-sample approach by means of centrifugal adhesion testing (CAT-technology) allows the determination of bonding strength of adhesive-bonded joints on a statistical basis of up to eight samples. Therefore, it is obvious to ensure the continuous handling and identical processing of an octet of samples within the entire process chain of wet-chemical cleaning, plasma-chemical pre-treatment, bonding of samples, and testing of bonding strength. Within the multiple-sample bonding set-up (MPKV-technology) a defined bonding pressure can be adjusted regardless the actual number of samples. A comparison of single- and multiple-sample approach is made for bonding strength of selected adhesives, double-sided adhesive tapes and different material combinations [stainless steel (V2A) vs. stainless steel, polyamide (PA), or polypropylene (PP)]. In Glasfasern eingeschriebene Bragg-Gitter (FBG: fibre-based Bragg gratings) sind über die Verschiebung der Bragg-Wellenlänge in der Lage, Stauchungen und Dehnungen von Glasfasern hochgenau zu erfassen. In Kompositwerkstoffe eingebettete faseroptische Sensoren können Bauteile bezüglich ihrer mechanischen Integrität überwachen und früh-zeitig Informationen über Materialveränderungen gewinnen.
Um die Zuverlässigkeit eines solchen Sensors zu gewährleisten, ist es wichtig, die korrekte Funktion des Sensors im Verbund mit der Werkstoff-Matrix on-line und in-situ sicherzu-stellen. Im Rahmen des DFG-Projekts FAMOS² (FAser-basierter Magneto-Optischer SchichtSensor) wurde ein selbstdiagnosefähiger Schichtsensor entwickelt, der mit Hilfe von magnetostriktiven Aktorschichten aus Nickel bzw. Eisen-Nickel validiert werden kann.
Der FAMOS²-Schichtsensor wird durch ein PVD (physical vapour deposition)/ECD (electro-chemical deposition) Hybridschichtsystem realisiert, das auf dem Fasermantel im Bereich des FBG haftfest, homogen und langzeitfunktional abzuscheiden ist. Dabei wird in einem ersten Schritt ein etwa 100 Nanometer dünnes PVD-Schichtsystem aus Chrom und Kupfer als Haftvermittler auf der Glasfaser bzw. als leitfähige Startschicht für den nachfolgenden ECD-Prozess abgeschieden. Um eine rotationssymmetrische Schich-tabscheidung zu gewährleisten, erfolgt während der PVD-Beschichtung eine Rotation der Glasfasern. In einem zweiten Schritt wird dann unter Verwendung eines klassischen Watts-Elektrolyten in einer speziell entwickelten ebenfalls rotationssymmetrisch aufgebau-ten ECD-Durchströmungszelle dann die etwa 30 Mikrometer dicke, magnetostriktive Ak-torschicht auf dem PVD-Schichtsystem abgeschieden, im Vergleich sowohl reine Nickel-Schichten als auch Nickel-Eisen-Schichten.
Ein äußeres Magnetfeld dehnt die magnetostriktive Aktorschicht und damit auch die Faser reversibel. Diese Dehnung führt zu einer Verschiebung der Bragg-Wellenlänge, welche direkt mit der Stärke eines zu messenden oder zu Validierungszwecken vorgegebenen Magnetfeldes korreliert. Die Anpassung der Beschichtungsverfahren an die Fasergeome-trie und die mechanischen Eigenschaften der Hybridschichten werden hinsichtlich der me-chanischen Integrität des faseroptischen Sensors diskutiert und der Nachweis der Selbst-diagnosefähigkeit erbracht.
Eine nachhaltige und ressourceneffiziente Fertigung und Errichtung von Windenergieanlagen, sowohl auf See als auch an Land, erfordert zunehmend den Einsatz moderner hochfester Feinkornbaustähle. Werden nach dem Schweißen dieser hochfesten Konstruktionen unzulässige Defekte detektiert, sind nach geltenden Verarbeitungsrichtlinien die defekten Bereiche durch lokales Ausfugen und anschließendes Schweißen zu reparieren. Fehlende Informationen zu adäquaten Reparaturkonzepten in den Regelwerken bedingen oftmals eine unzureichende Berücksichtigung dabei auftretender zusätzlicher Beanspruchungen durch die erhöhte Schrumpfbehinderung der Ausfugenuten. Zusätzlich haben die ausführenden Betriebe vielfach kaum Kenntnis über die Degradation angrenzender Gefüge durch thermische Ausfugeprozesse und erneutes Schweißen, die in diesem Zusammenhang besonders bei den hochfesten Stählen als kritisch anzusehen sind. Das aktuelle Forschungsvorhaben der BAM (FOSTA P1311/IGF-Nr.20162N) fokussiert hierfür systematisch bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der Reparatur von hochfesten Schweißverbindungen. Wesentlich sind hierbei der Einfluss der Schrumpfbehinderung, der Wärmeführung beim Schweißen und Ausfugen sowie der Reparaturzyklenanzahl und die metallurgischen Aspekte bei den hochfesten Güten S500MLO für zukünftige Offshore-Anwendungen und S960QL für aktuelle Mobilkrananwendungen. Aufbauend auf einigen Studien zur schweißbedingten Beanspruchung hochfester Stähle zeigt der vorliegende Beitrag die Identifikation geeigneter Probengeometrien und Schweißdetails mittels numerischer und experimenteller Analysen. Dadurch wird die Übertragbarkeit der vorgestellten Schweißexperimente und Ergebnisse hinsichtlich der resultierenden Schweißeigenspannungen auf reale Reparaturfälle im Bereich des hochfesten Stahlbaus sichergestellt. Es zeigt sich in Übereinstimmung mit früheren Ergebnissen eine signifikante Erhöhung der Beanspruchungen an den variierten schlitzförmigen Prüfnähten. Das Eigenspannungsniveau sowohl im Schweißgut als auch in der WEZ korreliert mit dem Einspanngrad. Mit dem Ziel beanspruchungs- und werkstoffgerechte Reparaturkonzepte zu erarbeiten, sind zum einen geringere Wärmeinbringungen, besonders durch niedrige Zwischenlagentemperaturen und Einspannbedingungen anzustreben, um hohe Beanspruchungen und kritische Gefügedegradationen im Reparaturbereich zu vermeiden. Dies wird durch systematische Untersuchungen zum Ausfugen und Schweißen sowie letztlich dem Transfer von Verarbeitungsempfehlungen für die Anwender und Richtlinien erreicht.
Für eine nachhaltige und ressourceneffiziente Fertigung von Windkraftanlagen ist der Einsatz moderner hochfester Feinkornbaustähle vielfach notwendig. Bei der Montage hochfester Stahlkonstruktionen kommt es trotz anforderungsgerechter schweißtechnischer Fertigung vereinzelt zur Detektion von unzulässigen Unregelmäßigkeiten im Schweißbereich. Derzeitige Normen und Verarbeitungsrichtlinien geben hierbei kaum Informationen zu adäquaten Reparaturkonzepten, insbesondere für hochfeste Stähle. Vor diesem Hintergrund werden an der Bundesanstalt für Materialforschung und -prüfung (BAM) bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der schweißtechnischen Reparatur durch lokales thermisches Ausfugen und erneutes Schweißen durchgeführt.
Hierzu werden einige wesentliche Ergebnisse an Beispielen des Ingenieurbaus, mit Blick auf die mechanisch-technologischen Eigenschaften und Eigenspannungen erörtert. In einem aktuellen Vorhaben (FOSTA P1311, IGF 20162N) sind darauf aufbauend die Einflüsse durch die Schrumpfbehinderung und Wärmeführung beim Reparaturschweißen hochfester Feinkornbaustähle (S500MLO, S960QL) sowie die Reparaturzyklenanzahl Fokus systematischer Untersuchungen. Mittels strukturmechanischer Berechnungen ließen sich hierzu selbstbeanspruchende Probenformen identifizieren, die unterschiedliche definierte Steifigkeitsverhältnisse von Reparaturschweißnähten realer Bauteile abbilden. Schweißnähte an diesen bauteilähnlichen Proben weisen signifikant erhöhte schweißbedingte Beanspruchungen mit zunehmenden (Biege-)Einspanngraden auf. Im Vergleich mit bisherigen Erkenntnissen wird gezeigt, dass eine sichere Reparatur solcher Schweißnähte nur mittels optimaler Reparaturkonzepte und Wärmeführung gelingt, um diesen hohen Beanspruchungen und auch den speziellen Gefügen hochfester Stähle Rechnung zu tragen.
Ziel der Untersuchungen ist es letztlich, Empfehlungen für beanspruchungs- und werkstoffgerechte Reparaturkonzepte gerade für KMU abzuleiten, um Schäden und zumeist teure Nacharbeiten zu vermeiden.
Die zeitaufgelöste THz-Spektroskopie (THz-TDS) operiert mit elektromagnetischen Impulsen, die ein Amplitudenspektrum im unteren THz-Bereich aufweisen. Die THz-TDS ist in der Lage, dielektrische Volumina zerstörungs- und kontaktfreie zu durchstrahlen. Um eine 3D-THz Bildung zu ermöglichen, wurde für die THz-TDS ein rechnergestütztes Mess- und Rekonstruktionsverfahren (THz-TDSAFT) entwickelt, mit dem es gelingt, unter Verwendung der im Zeitbereich registrierten THz-TDS-Daten das Volumeninnere in Form eines dreidimensionalen Tomogramms zu rekonstruieren. Die THz-TD-SAFT basiert auf die für die Ultraschalltechnik entwickelte Synthetische Apertur Fokussierung (SAFT) bzw. des heuristisch begründeten Algorithmus des Synthetischen Apertur Radars (SAR). Anhand von Beispielen wird die Möglichkeiten der THz-TD-SAFT demonstriert und nachgewiesen, dass mit dem Rekonstruktionsansatz die künstlich eingebauten Fehlstellen bezüglich der Position und Größe geometrisch richtig im Tomogramm abgebildet werden können.
Up to now THz-TDS-systems aren’t considered to be nondestructive testing facilities for large scale industrial applications, despite it was proven that they provide a comprehensive set of quality parameters. A practical approach to bring THz-TDS in addition to already existing testing systems into the industrial mainstream is systematic development of future test procedures and test facilities for dielectrics. For this purpose polyeth-ylene test specimen with introduced artefacts were designed, to evaluate the detection sensitivity of Time of Flight measurements based on dielectrics. SAFT reconstructed tomograms are presented which visualize the sizes and location of artificially introduced flaws.
Over the past couple of decades Non-Destructive Testing (NDT) has seen a significant increase in the use of automation. In addition to increased reliability, objectivity, consistency, repeatability, productivity, and so on, automating parts of the process is expected to decrease the potential for human error. However, the literature on human-automation interaction suggests that automation is not only associated with benefits, but also with new risks and risk sources. First, this paper will present the methodology used to identify—for the first time—possible risks associated with mechanised data acquisition and corresponding data evaluation. Moreover, it will highlight possible risks, their causes, consequences, and ways of preventing them. Second, those preventive measures will be further analysed by examining new risks that can arise from their implementation, i.e. potential for failure that can arise from (a) working with automated defect-detection and sizing aids, (b) implementing human redundancy, and (c) improvement of the inspection procedures without due consideration of the procedure users. And third, some optimisations strategies will be provided. The purpose of this work is to show that mechanised testing is associated with potential for failure and that the sources of those risks go beyond single inspectors and need to be looked at in the interaction of people with other systems, i.e. the technology, the team and, most importantly, the organisation.
Dass die Zuverlässigkeit der ZfP eine sehr wichtige Rolle bei der Bewertung sicherheitsrelevanter Systeme spielt, ist bekannt. Laut dem modularen Zuverlässigkeitsmodell für zerstörungsfreie Prüfprozesse hängt die Zuverlässigkeit von der innewohnenden (physikalisch-technischen) Fähigkeit der Prüfsystems, den Anwendungsparametern, den menschlichen Faktoren und dem organisatorischen Kontext ab. Seit Einführung des Modells während des ersten Workshops zur Zuverlässigkeit der ZfP (European-American Workshop on Reliability of NDE) wurde das Modell in weiteren fünf Workshops stetig weiterentwickelt, diskutiert und an den Stand der Wissenschaft angepasst. Das Ziel dieser Publikation ist es, den aktuellen Stand der Diskussion und die neusten Fragestellungen der internationalen Zuverlässigkeitsgemeinschaft vorzustellen. Im Einzelnen werden die Entwicklung fortgeschrittener Modelle zur Bewertung der Probability of Detection (POD), Bewertungsansätze im Bereich Structural Health Monitoring und Fragestellungen zu den menschlichen Faktoren dargestellt. Besonderer Wert wurde sowohl auf die Entwicklung, als auch auf die Anwendung der Ansätze in der industriellen Praxis gelegt.
Fraktographischen Daten aus Schadensanalysen, Vergleichsversuchen und Vorhaben könnten der Fachöffentlichkeit im Bereich Fraktographie zur Verfügung gestellt werden, sofern das Urheberrecht es zulässt und außerdem ein geeignetes Medium existiert. Ein solches Medium könnte eine offene fraktographische online-Datenbank sein. Eine solche wird im Rahmen der AG Fraktographie im DVM-DGM Gemeinschaftsausschuss "Rasterelektronenmikroskopie in der Materialprüfung" zurzeit erarbeitet.
Aufbau einer Wissensbasis zu Bruchflächen und Gefüge in der fraktographischen online-Datenbank

In einer fraktographischen online-Datenbank werden Informationen zum Bruchverhalten von technischen Werkstoffen zusammengetragen. Primäres Ziel ist die kontrollierte Erzeugung von Brüchen und deren anschließende Analyse, aber auch Beispiele aus Schadensfällen werden eingestellt. Die makroskopischen und mikroskopischen Merkmale von Bruchflächen, die Art der Beanspruchung und die dazugehörigen Werkstoffgefüge werden in Datensätzen zusammengefasst, die der interessierten Fachöffentlichkeit zu Verfügung stehen.
Komponenten von Fahrrädern werden im Betrieb vorwiegend schwingend beansprucht. Typische Werkstoffe sind Stahl, Aluminiumlegierungen, Messing, CFK und thermoplastische Kunststoffe. Da es sich, unabhängig von der Preiskategorie, um konstruktiven Leichtbau handelt, werden einige Bauteile betriebsfest mehr oder weniger weit oberhalb der Dauerfestigkeit ausgelegt. Die im normalen Betrieb auftretenden Schäden sind daher weit überwiegend Schwingbrüche. Andere Schadensmechanismen wie z.B. Korrosion spielen quantitativ eine untergeordnete Rolle. Schwingbrüche treten nach einer Periode unbemerkten Risswachstums oft ohne Vorwarnung und ohne makroskopische Verformung auf. Im Falle von sicherheitsrelevanten Komponenten wie Rahmen, Gabeln, Lenkern, Sattelstützen, Kurbelarmen oder Pedalen kann dies zu erheblichen Personenschäden führen, die den Wert des ursächlichen Bauteilschadens weit überschreiten.
Über einen langjährigen Zeitraum wurden gebrochene Komponenten aus dem Alltag und aus Gerichtsverfahren analysiert. Das Hauptaugenmerk lag hierbei auf der fraktographischen Analyse, teilweise wurden die zu Grunde liegenden Schadensursachen ermittelt. Einflussfaktoren sind beispielsweise konstruktive Kerben an ungünstigen Stellen, aber auch Werkstoffwahl und Fertigungsqualität spielen eine Rolle. In den meisten Fällen wurde jedoch die konstruktive Lebensdauer überschritten. Diese wird praktisch nie mitgeteilt, und eine wiederkehrende Prüfung sicherheitsrelevanter Bauteile findet nicht statt.
Im Sinne der Vermeidung von Schäden und Unfällen könnte darauf hingewirkt werden, für sicherheitsrelevante Komponenten Lebensdauern besser abzuschätzen und von der Laufleistung abhängige Sichtprüfungen zu empfehlen.
This research deals with the development of the Vickers hardness knowledge graph, mapping the example dataset in them, and exporting the data-mapped knowledge graph as a machine-readable Resource Description Framework (RDF). Modeling the knowledge graph according to the standardized test procedure and using the appropriate upper-level ontologies were taken into consideration to develop the highly standardized, incorporable, and industrial applicable models. Furthermore, the Ontopanel approach was utilized for mapping the real experimental data in the developed knowledge graphs and the resulting RDF files were successfully evaluated through the SPARQL queries.
In nickelbasierten Superlegierungen, die für Gasturbinenschaufeln verwendet werden, sind bei hohen Betriebstemperaturen und -belastungen Kriechschäden, Ermüdung, Korrosion und Oxi-dation zu beobachten. Die betroffenen Turbinenschaufeln müssen ersetzt oder repariert werden, um Effizienzverluste und ein eventuelles Bauteilversagen zu vermeiden. In letzter Zeit wurden additive Fertigungs- und Lötverfahren für die Reparatur und das Fügen von Nickelbasiswerk-stoffen entwickelt, um die Einschränkungen der traditionellen Reparaturverfahren zu überwinden. Für eine auslegungsrelevante Bewertung des Risswachstumsverhaltens in den Fügezonen, die durch diese neuen Technologien erzeugt werden, sind Rissfortschrittsuntersuchungen erfor-derlich. Entsprechende Untersuchungen an gefügten Proben werden in diesem Beitrag vorge-stellt. Die Rissfortschrittsversuche werden an gefügten SEN-Proben (Single Edge Notch) bei einem Spannungsverhältnis von 0,1 und einer Temperatur von 950 °C durchgeführt. Das Riss-wachstum wird mit der DCPD-Methode (Direct Current Potential Drop) überwacht, und die ge-messenen Potenzialsignale werden anhand der optisch vermessenen Risslänge und einer Finite-Elemente-Analyse kalibriert. Der Spannungsintensitätsfaktor (SIF) für die gefügte SEN-Geometrie wird mit Hilfe von Finite-Elemente-Analysen berechnet. Auf diese Weise können Rissfortschrittskurven aus den experimentellen Daten abgeleitet werden.
Rapid localized heating and cooling during additive manufacturing using laser deposition method (LMD) lead to loss of dimensional accuracy as well as cracking of built parts. Finite-Element welding simulations allow prediction of geometrical deviations and accumulated residual stresses as well as their optimization before conducting experiments. Due to the great length of stacked welds, calculation times for fully transient thermomechanical simulations are currently long, the calculation stability suffers from the high number of contact bodies in the model and the modelling effort is high, as the geometries need to be sliced and positioned layer-wise.
In this contribution, an integrated modelling approach is demonstrated for a thin-walled LMD component made from 30 layers of 1.4404 (316L) stainless steel: Instead of the layer-by-layer modelling strategy commonly found in the literature, the whole component mesh is kept in one piece and the fully transient, layer-by-layer material deposition is implemented via element sets. In contrast to prior simulations, nonlinear contact between the layers does not have to be considered, significantly decreasing calculation times. The calculated distortions are compared to recently published, in-situ digital image correlation (DIC) measurements as well as numerical simulations conducted with the established layer-wise modelling strategy to judge result quality. Finally, the improvement in calculation time and ease-of-use is compared between both modelling approaches and conclusions regarding future usage for industrial-scale components are drawn.
Vorhersage zur Bauteilmaßhaltigkeit bei der additiven Fertigung mittels Schweißstruktursimulation

Ziel bei der Anwendung von Schweißstruktursimulation in der additiven Fertigung ist die Anzahl an notwendigen Experimenten bis zur Erreichung von Maßhaltigkeit und gewünschter Bauteilqualität zu reduzieren. Für die Laser-Metal-Deposition besteht durch die im Vergleich zu pulverbettbasierten Verfahren größeren Auftragsraten und Spurgrößen - die Möglichkeit, schon heute volltransiente thermomechanische Simulationen für kleine Bauteile durchzuführen. Da das Bauteil nicht von Pulver umschlossen ist, kann im Prozess die Wärmeverteilung und der Bauteilverzug gemessen werden.
In diesem Vortrag wird der Arbeitsablauf beim additiven Aufbau einer kleinen Struktur aus Inconel 718 demonstriert. Im Experiment werden die Temperaturverteilungen mittels Thermoelementen sowie der Verzug der Bodenplatte durch einen Laserabstandssensor gemessen. Die phänomenologische Wärmequelle in der Simulation wird anhand von Temperaturmessungen und Querschliffen kalibriert und der mechanische Verzug der Basisplatte wird mit in-situ Messwerten abgeglichen.
Abschließend wird die Rechenzeit des Modells bewertet und gezeigt wie die Simulation die Bauteilqualität vorhersagen kann.
In additive manufacturing (AM) Laser Metal Deposition (LMD), parts are built by welding layers of powder feedstock onto a substrate. Applications for steel powders include forging tools and structural components for various industries. For large parts, the choice of tool-paths influences the build-rate, the part performance and the distortions in a highly geometry-dependent manner. With weld-path lengths in the range of hundreds of meters, a reliable, automated tool path generation is essential for the usability of LMD processes.
In this contribution, automated tool-path generation approaches are shown and their results are discussed for arbitrary geometries. The investigated path strategies are the classical approaches: “Zig-zag-” and “contour-parallel-strategies”. After generation, the tool-paths are automatically formatted into g-code for experimental build-up and ASCII for a numerical simulation model. Finally, the tool paths are discussed in regards to volume-fill, microstructure and porosity for the experimental samples.

The use of miniaturized specimen geometries in mechanical testing allows extracting the sample material directly from critical components of power plants like e.g. headers and pipes. In this way, both the impacts of the manufacture of the component (including all shaping and tempering influences) and of the complex aging/loading/oxidation conditions during Service can be analyzed and representative mechanical properties are obtained. In the present study, example results of a comparative creep and creep rupture study on P91 tempered martensite ferritic Steel, involving Standard and miniature specimens that were all taken from one batch of material, are presented. Cylindrical creep specimens with a minimum gauge length diameter of 3 mm were used, representing the smallest recommended test geometry of ISO 204. The test results of miniature specimens exhibit all characteristic creep features of tempered martensite ferritic steels, and analysis of the stress and temperature dependence of creep results in values that correspond well to literature data for P91. However, direct comparison with large scale specimen data reveals small but systematic variations in minimum creep rates, elongations at fracture and times to rupture. In our contribution, these differences are discussed in the light of literature findings on specimen size influences in other heat resistant alloys. Size effects need to be considered for a correct interpretation of results from miniature specimen creep tests.
The burning behaviour and thermal radiation of pool fires of organic peroxides (OP) have been studied by several authors in the past. It was shown that mass burning rates, flame temperatures and thus the Surface Emissive Power (SEP) of OP exceed to that of hydrocarbons considerably. These facts lead to further investigations of even dangerous worst case scenarios i.e. related to storage and transportation. A metal drum containing 200 l of DTBP (Di-tert-butyl peroxide) is investigated under a surrounding wood fire. Due to a higher heat flux to the substance, the mass burning rate reaches multiples of an equivalent pool fire and results in several fireballs. The analyses of thermographic camera images and radiometer measurements show higher flame lengths, higher temperatures and thereforeincreased thermal radiation compared to OP pool fires. The resulting greater safety distances for a DTBP fireball event are discussed.
The largest percentage of component life under fatigue loading conditions is spent in the short crack regime and in the initial phase of long cracks. The use of Fracture Mechanics in the characterization of fatigue crack growth rate curves has proven to be a useful and adequate tool in the prediction of fatigue lifetimes as long as certain conditions are satisfied. All the above implies the need for a methodical and accurate procedure of assessment of the material response in order to achieve a reliable prediction of lifetime in components under safe conditions, based on the damage tolerance approach. It also highlights the need to analyse the response of increasingly reduced thicknesses, which, as time goes by, show greater differences with respect to those commonly studied and defined in standards and design guidelines, as well as to the experimental studies that can be found in the literature at present. Some examples of thin-walled components are turbine blades or certain additively manufactured parts where, additionally, variations in material properties can occur locally and should also be examined.
This paper focuses on the aspect on how damage evolution processes in composite materials and structures including matrix fracture, delamination, fibre-matrix debonding, and fibre fracture can be detected by taking advantage of the material’s inherit mechanical properties. These properties can be described on the basis of non-linear mechanical phenomena measurable as an inert frequency response signal. The approach is proposed as a means for residual life structural assessment specifically in the context of VHCF.
The current state in the field of laser-induced periodic surface structures (LIPSS, ripples) is reviewed. Their formation mechanisms are analyzed in ultrafast experiments (time-resolved diffraction and polarization controlled double-pulse experiments) and technological applications are demonstrated.
The Global Exploration Strategy of the International Space Exploration Coordination Group (ISECG) describes a timeframe of 2020 and beyond with the ultimate aim to establish a human presence on Mars towards the 2040ies. The next steps lie on the Moon with a focus on the coming 10 years. Early lunar surface missions will establish a capability in support of lunar science and prepare and test mission operations for subsequent human exploration of Mars and long-duration human activities on the Moon.
Given the extreme costs involved in the shipping of material from Earth, a prerequisite for future human exploration is the manufacturing of elements directly on the Moon’s surface. Unlike the equipment, which at the beginning will have to be brought from Earth, raw materials and energy could be available following the concept of In-Situ Resource Utilization. The ESA OSIP PAVING THE ROAD (PAVER) study investigates the use of a laser to sinter regolith into paving elements for use as roadways and launch pads thus mitigating dust issues for transport and exploration vehicles.
The ESA-funded study examines the potential of using a laser (12 kW CO2 laser with spot beam up to 100 mm) for layer sintering of lunar and martian regolith powders to manufacture larger 3D elements and provide know-how for the automatic manufacture of paving elements in the lunar environment. The project contributes to the first step toward the establishment of a lunar base and will lead to the construction of equipment capable of paving areas and manufacturing 3D structures.
PAVER project sets the starting point for an examination of the larger context of lunar exploration. Mission scenarios will look at different phases of lunar exploration: Robotic Lunar Exploration, Survivability, Sustainability, and Operational Phase. A proposed Technology Roadmap investigates the mission scenario and analyses how, and to which extent, laser melting/sintering will play a role in the various phases of exploration. The paper contextualizes laser sintering within selected mission scenarios and discusses the different kinds of infrastructure that can be produced at each phase of the mission. The outcome of the study includes the detailing of the TRL steps in the project and an outline of a timeline for the different elements. Covered aspects include terrain modelling such as operation pads, roadways, or towers, non-pressurized building structures to protect machinery, and habitat envelopes, to protect and shield humans against dust, micrometeoroids, and radiation.
In line with the industrial trend of additive manufacturing, cold spray as a non-laser-based process is becoming increasingly important for many fields of application. For the evaluation of additive manufacturing of winding components made of copper for large electrical high-voltage machines, material and component properties such as electrical conductivity, mechanical load capacity and the component size that can be produced are of particular importance. In this context, the cold spray process offers advantages over laser-based additive manufacturing processes such as laser powder bed fusion (LPBF) or laser cladding by using the kinetic energy of the copper powder particles to generate particle cohesion. To investigate the electrical conductivity as well as the mechanical load capacity of cold spray parts, specimens were machined out of cold sprayed bulk copper deposits. The characteristic values were obtained with regard to the direction of deposition, which is defined by the direction of the robot’s movement. Thus, for the investigation of the component properties, specimens were provided that had been produced both longitudinally and transversely as well as orthogonally to the direction of deposition. The results of the investigations show that both the electrical conductivity and the mechanical load capacity of the specimen have a strong preferential direction of the specimen orientation with respect to the direction of deposition. Furthermore, it could be shown that by increasing the deposition height, there is an increasing oxygen content in the sample material, combined with increasingly significant defect networks. These effects have a negative impact on the electrical conductivity as well as on the mechanical load capacity. As a conclusion, further need for investigation is identified in the optimization of the process parameters as well as in the deposition strategy for the additive manufacturing of large-volume components with cold spray.
Durch den stetig steigenden Einsatz von Plastikprodukten sind unerwünschte Kunststofffunde in verschiedenen Umweltmatrices mittlerweile allgegenwärtig. Besonderes Interesse erfahren die Kunststoffpartikel von einer Größe kleiner 5 mm, sogenannte Mikroplastik (MP) Partikel. Es werden aktuell Risiken für Mensch und Umwelt diskutiert, die von diesen Partikeln ausgehen.
Within a current research project which is funded by the German Research Foundation (DFG) the influence of the size and the geometry of specimens on the spalling result in fire tests is going to be investigated at Bundesanstalt für Materialforschung und -prüfung (BAM). This paper describes some preliminary results and a newly developed test setup. The novel setup enables the efficient and precise quantification of spalling by using a special photogrammetric measurement system.
Die zerstörungsfreie Prüfung von metallischen Bauteilen hergestellt mit additiver Fertigung (Additive Manufacturing - AM) gewinnt zunehmend an industrieller Bedeutung. Grund dafür ist die Feststellung von Qualität, Reproduzierbarkeit und damit auch Sicherheit für Bauteile, die mittels AM gefertigt wurden. Jedoch wird noch immer ex-situ geprüft, wobei Defekte (z.B. Poren, Risse etc.) erst nach Prozessabschluss entdeckt werden. Übersteigen Anzahl und/oder Abmessung die vorgegebenen Grenzwerte für diese Defekte, so kommt es zu Ausschuss, was angesichts sehr langer Bauprozessdauern äußerst unrentabel ist. Eine Schwierigkeit ist dabei, dass manche Defekte sich erst zeitverzögert zum eigentlichen Materialauftrag bilden, z.B. durch thermische Spannungen oder Schmelzbadaktivitäten. Dementsprechend sind reine Monitoringansätze zur Detektion ggf. nicht ausreichend.
Daher wird in dieser Arbeit ein Verfahren zur aktiven Thermografie an dem AM-Prozess Laser Powder Bed Fusion (L-PBF) untersucht. Das Bauteil wird mit Hilfe des defokussierten Prozesslasers bei geringer Laserleistung zwischen den einzelnen gefertigten Lagen unabhängig vom eigentlichen Bauprozess erwärmt. Die entstehende Wärmesignatur wird ort- und zeitaufgelöst durch eine Infrarotkamera erfasst. Durch diese der Lagenfertigung nachgelagerte Prüfung werden auch zum Bauprozess zeitversetzte Defektbildungen nachweisbar.
In dieser Arbeit finden die Untersuchungen als Proof-of-Concept, losgelöst vom AM-Prozess, an einem typischen metallischen Testkörper statt. Dieser besitzt eine Nut als oberflächlichen Defekt. Die durchgeführten Messungen finden an einer eigens entwickelten L-PBF-Forschungsanlage innerhalb der Prozesskammer statt. Damit wird ein neuartiger Ansatz zur aktiven Thermografie für L-PBF erforscht, der eine größere Bandbreite an Defektarten auffindbar macht. Der Ansatz wird validiert und Genauigkeit sowie Auflösungsvermögen geprüft. Eine Anwendung am AM-Prozess wird damit direkt forciert und die dafür benötigten Zusammenhänge werden präsentiert.
In concrete pavements, damages occurred which are related to an Alkali-Silica-Reaction (ASR). Although the background for such an ASR has been studied extensively, special conditions in pavements increase this reaction significantly. These are especially the superposition of microstructural degradation caused by cyclic loading with an external alkali supply. Previous investigations of ASR focused mainly on the material itself (aggregates, cements, assessment of the concrete) while these special circumstances have not been considered. Concrete pavements are subjected to cyclic loadings by traffic and climate changes.
Within cooperative research projects the different interdependent influencing factors for a damaging ASR in concrete pavements are studied by experiments as well as by numeric modelling. On the micro-level the ASR-related processes within the aggregate, such as gel-formation or ion-transport, are investigated. On the meso-level, the project focuses on the characterization of degradation effects in the concrete microstructure due to cyclic loading. Further, special attention is paid to the transport behavior of fluids in such pre-damaged concrete structures with and without the effect of overrunning tires as well as the impact on the ASR itself. Finally, on the macro-level the risk of an ASR-damage is assessed.
The properties of nanomaterials are influenced not only by their chemical composition but also by physical properties (such as size, geometry and crystal structure). For the reliable determination and assessment of behaviour and effects of nanomaterials as well as for the determination of the exposure of humans and environment a comprehensive physical-chemical characterization of nanomaterials is essential. This is an important prerequisite to identify them as nanomaterials and to interpret and compare test results and - in future – to forecast interaction and effects of nanomaterials.
In 2006, the OECD launched a sponsorship program for the testing of nanomaterials in which 11 nanomaterials were thoroughly investigated using a variety of methods. The aim of the project was, among other things, to find out where problems occur and where there are gaps in the measurement and test procedures and where are changes required. An important outcome of the sponsorship program was the finding that the OECD Test Guidelines should in several cases be extended to the specific needs in testing of nanomaterials. The existing standardized test methods of the OECD for physical-chemical characterization have not been developed for nanomaterials in particular. A high demand for an extension of the test guidelines was identified. Germany complied with the OECD's request in 2017 and has agreed to extend the “Test Guideline on Particle Size Distribution / Fiber Length and Diameter Distributions Test Guideline” for Manufactured Nanomaterials (MN). UBA commissioned BAM and BAuA with the preparation of the Test Guideline. The aim of the project is the development of a harmonized test protocol for a valid and reproducible determination of particle size and size distribution which is one of the most relevant physical-chemical properties for MNs.
Different measuring methods provide different results for the size distribution of the particles. This is caused by the different measuring principles of the methods. Each method measures a specific parameter that ultimately determines particle size. First, the measured quantity differs for each method (Scattered light intensity, 2D image / projection, electric mobility, etc.). Second, the calculated diameters of the MN may differ (Feret Diameter, Area Projection, Mobility Diameter, Aerodynamic Diameter, Hydrodynamic Diameter). Third, a measuring method provides a size distribution which is measured either mass-based, surface-based or number-based. A conversion between the results requires additional parameters and thus possibly increases the measurement error.
In addition to the technical differences, the individual parameters are strongly influenced by the structure and material of the nanoparticles. For example, a surface functionalization can lead to very different results in the size distribution. The suitability of measurement methods differs with the material of the MN. As a result, two very different results can be measured for the particle size distribution using two different methods, which are nevertheless both correct. Several large projects in recent years therefore concluded that nanomaterials should be characterized by at least two complementary method. Imaging techniques are regarded as one of these methods for the characterization, the complementary methods are supposed to be statistical methods.
The different results for the size distribution of nanomaterials become problematic for the registration of new MN. A comparable and reproducible size distribution is a prerequisite for a standardized registration. In the future, the particle size distribution in the EU will also decide on the classification of a substance as a nanomaterial or as a non-nanomaterial. Especially in borderline cases, a standardized and comparable measurement methodology is therefore essential.
Besides measurement of VOC emissions also the evaluation of odour emissions and the perceived intensity of odours gains in importance. Due to difficulties detected in the measurement method of the perceived intensity described in (ISO 16000-28, 2012) the introduction of “reference” odours will be recommended for the training of panellists and as basis for interlaboratory comparisons.
In order to generate the “reference” odours standard liquid substances were directly injected into the main gas flow provided to the panellists. One of the substances tested was ethyl acetate. A pre-evaluation was conducted with six untrained panellists and has shown that ethyl acetate is potentially suitable as reference odour. For further validation of those “reference” odours they additionally will be provided to and evaluated by trained panellists of well established-measurement institutes.
Das Plasma-Pulver-Auftragschweißen ist ein Verfahren, dass hohe Auftragraten ermöglicht, jedoch auch eine erhöhte thermische Belastung des Bauteiles verursacht. Laser-Pulver- Auftragschweißen hingegen erreicht eine hohe Präzision und eine geringe Aufmischung, erfordert jedoch ein kostspieliges Hochleistungslasersystem und erreicht im Vergleich nur geringe Auftragraten, was zu hohen Verarbeitungskosten führt. Eine Kopplung von Laser- und Lichtbogenenergie in einer gemeinsamen Prozesszone zielt darauf ab, die jeweiligen Vorteile beider Technologien zu nutzen. Dies betrifft insbesondere die Effizienz der Wärmeausnutzung und der Nutzung des Zusatzwerkstoffs.
Es wird ein Plasma-Laser-Hybrid-Prozess als Highspeed-Plasma-Laser-Cladding-Technologie (HPLC) für Beschichtungs- sowie Instandsetzungszwecke vorgestellt. Gezeigt werden Ergebnisse mit Prozessgeschwindigkeiten von 10 m/min bei Laserleistungen von 2 kW, dabei können Flächenraten von mehr als 1 m2/h erreicht werden. Effiziente Beschichtungen von großen Flächen, beispielsweise auf rotationssymmetrischen Bauteilen stellen ein relevantes Anwendungsfeld für diesen Technologieansatz dar. Die Nickelbasislegierung Inconel 625 wird als Korrosionsschutzwerkstoff eingesetzt. Im Rahmen der Verfahrensprüfung werden die hergestellten Beschichtungen einer EDX Messung unterzogen.
Prozesscharakteristische Kenngrößen wie z.B. die Auftragrate werden vorgestellt und vor dem Hintergrund wirtschaftlicher Kennzahlen diskutiert. Zusätzlich werden die Aufmischung, Spurgeometrie und Wärmeeinflusszone der Spuren und Schichten ausgewertet. Im Vergleich zum Laser-Pulver-Auftragschweißen werden Spuren bei hohen Prozessgeschwindigkeiten mit einer hohen Auftragrate erzeugt.
Plasma-Transferred-Arc (PTA) welding is a process that enables high deposition rates, but also causes increased thermal load on the component. Laser based Direct Energy Deposition (DED) welding, on the other hand, achieves a high level of precision and thus comparatively low deposition rates, which can lead to high processing costs. Combining laser and arc energy aims to exploit the respective advantages of both technologies.
In this study, different possibilities of this process combination are presented using a PTA system and a 2 kW disk laser. This includes the combination in a common process zone as a highspeed plasma laser cladding technology (HPLC), which achieves process speeds of 10 m/min. Besides that it is being examined whether a pre-running plasma arc can be used to coat difficult-to-weld rail steel with a carbon content of 0.8 % due to a preheating effect. Furthermore, a smoothing of the coating by a plasma arc following the laser is investigated.
Hybrides Auftragschweißen: Potentiale des laserunterstützten Plasma-Pulver-Auftragschweißens (PTA)

In diesem Beitrag wurden Untersuchungen zu einem neuartigen hybriden Laser-Plasma-Beschichtungsverfahren vorgestellt. Mit dem Ziel, die Produktivität und Wirtschaftlichkeit von Korrosions- und Verschleißschutzschichten zu steigern, wurde das kostengünstige PTA-Verfahren durch einen Laser als zweite Energiequelle ergänzt. Die vorlaufende Laserstrahlung stabilisiert den Plasmalichtbogen und ermöglicht erst eine Auftragsschweißung bei hohen Geschwindigkeiten. Die hohen Auftragraten von 4,2-5,7 kg/h bei gleichzeitig Streckenenergien von 630-720 J/cm zeigen das mögliche Potential des vorgestellten hybriden Ansatzes. In weiteren Untersuchungen muss der Prozess z.B. in Bezug auf die Oberflächenwelligkeit der Beschichtungen über eine Parameteroptimierung weiter verbessert werden. Nach den bisherigen gesammelten Erfahrungen mit dem Hybridprozess ist davon auszugehen, dass durch eine Anpassung der Energiedichteverteilung das Lasers, die Prozessgeschwindigkeiten noch einmal gesteigert werden können.
Laser-Metal-Deposition (LMD) and Plasma-Transferred-Arc (PTA) are well known Technologies which can be used for cladding purposes. The prime objective in combining LMD and PTA as a Hybrid Metal Deposition-Technology (HMD) is to achieve high Deposition rates at low thermal Impact. Possible applications are coatings for wear protection or repair welding for components made of steel. The two energy sources (laser and Plasma arc) build a Joint process Zone and are configurated to constitute a stable process at laser powers between 0.4-1 kW (defocused) and Plasma currents between 75-200 A. Stainless steel 316L serves as filler material. For this HMD process, a Plasma Cu-nozzle is designed and produced by powder bed based Selective Laser Melting. The potential of the HMD Technology is investigated and discussed considering existing process. This paper demonstrates how the interaction of the two energy sources effects the following application-relevant properties: Deposition rate, powder Efficiency and energy Input.
As opposed to reviewing results on experimental determination of residual stress by diffraction, this paper discusses the open issues when dealing with residual stress determination in additive manufactured parts, in particular those manufactured with laser powder bed fusion techniques. Three points are addressed in detail: (a) the proper determination of the strain-free reference d0, (b) the problem of the determination of the principal axes, and (c) the use of the correct diffraction elastic constants. It is shown that all methods to determine the strain-free reference d0 suffer from caveats, and care must be taken in evaluating the most suitable for the problem being tackled. In addition, it is shown that, in some systems, the principal axes do correspond to the geometrical axes of the specimen, but this needs to be systematically checked, especially in the case of uni- or bidirectional hatching strategies. Finally, the need to experimentally determine the proper diffraction elastic constants is underlined, especially in the case of strongly textured specimens, which again depends on the deposition strategy.
While there is a permanent improvement of concrete pavement mixtures and pavement construction types over the last decades, the state-of-the-art joint sealing materials and joint constructions seem to stagnate on an antiquated empirical level. This status has been reaffirmed in the latest European standard. The consequences in the motorway network due to unsatisfying capability and durabilty of joint sealing systems are unacceptable. In addition, inadequate traffic performance (noise emissions, roll-over comfort) and traffic safety losses in the joint area of concrete pavements are existing challenges. These deficits and weaknesses reflect a demand for joint sealing materials and constructions whose approval requirements take functional aspects into account. Furthermore a sufficient analysis of decisive loads and a practice-oriented method to evaluate the requirements towards performance and durability is still missed. In this contribution decisive loads to German highways are analyzed. The design of test specimen for representative functional testing of joint sealing systems is discussed. The focus is on the geometry of the test specimens and the used concrete mixture. Finally, a new approach for a function-orientated test concept that considers representative load functions is presented. The potential of this approach to validate the durability and capability of various joint sealing systems is also presented using an example.
The dispersive properties of Lamb waves can be utilised for material characterisation because the frequency-wavenumber-relationship, as well as the group velocity, depend on material parameters. These dependencies make a non-destructive estimation of an elastic constant possible. This preliminary study investigates the sensitivity of dispersion curves caused by a change in elastic constants. The Scaled Boundary Finite Element Method is used to compute special dispersion curves, which show the sensitivity value of the frequency and group velocity as a colour value. This representation allows for easy identification of patterns and local effects. Two sets of dispersion curves are presented, one set for a steel plate and the other set for a plate made of a carbon fibre reinforced polymer. In general, we notice that the sensitivity often increases with the frequency and that higher-order modes seem to be more suitable for material characterisation. Moreover, specific modes respond to material changes while others are relatively unaffected, which must be taken into consideration for material characterisation.
Metallene Konstruktionswerkstoffe reagieren infolge ihres thermodynamisch instabilen Zustandes mehr oder weniger stark mit Stoffen aus der Umgebung. Eine große Rolle bei diesen Reaktionen spielt das Feuchtigkeitsangebot an der Metalloberfläche, welches nicht zwingend mit einem sichtbaren Wasserfilm einhergehen muss. An der Atmosphäre bilden sich an sauberen Metalloberflächen bei etwa 80 % relativer Luftfeuchte, bei versalzten Oberflächen auch schon ab etwa 25 % r. F., Feuchtfilme aus. Im Feuchtfilm laufen grundsätzlich die gleichen elektrochemischen Reaktionen ab, wie diese von wässrigen Medien bekannt sind. Dabei geht das Metall zunächst in Ionenform und in nachgelagerten Reaktionen in einen thermodynamisch stabilen Zustand in Form unterschiedlichster Oxid- und Hydroxidverbindungen über. Die so entstehenden Korrosionsprodukte können im Feuchtigkeitsfilm begrenzt löslich oder unlöslich sein und lagern sich auf den Oberflächen der Konstruktionswerkstoffe häufig als feste Korrosionsprodukte ab bzw. wachsen dort auf. Je nachdem wie die Korrosionsprodukte strukturell zum Untergrund passen, können sich dichte, sehr gut haftende Schichten ausbilden oder poröse, dicke Schichten ohne nennenswerte Haftung aufwachsen. Wachsen dichte, porenfreie Schichten mit guter Haftung auf, die im umgebenden Medium unlöslich sind, wird die weitere Auflösung des Metalls stark gehemmt. Man spricht dann von der Ausbildung schützender Deckschichten bzw. von Passivschichten auf welcher der Korrosionsschutz und damit die Dauerhaftigkeit vieler Konstruktionswerkstoffe beruhen. Kaesche bezeichnete die Passivität sehr treffend als „optimalen Grenzfall des Korrosionsschutzes durch Schichten von Korrosionsprodukten“. Aus technischer Sicht hält Kaesche eine Unterscheidung von Deckschichten bzw. Passivschichten für nicht zwingend erforderlich, da beide die Korrosionsgeschwindigkeit in gleichem Maß herabsetzen können. Die Übergänge zwischen den meist dickeren und dadurch sichtbaren Deckschichten und den meist dünnen, nicht sichtbaren Passivschichten sind fließend.
Der Einsatz von nichtrostenden Duplexstählen im Bauwesen findet in den letzten Jahren zu-nehmende Verbreitung. Insbesondere die Lean-Duplexstähle sind aufgrund geringerer not-wendiger Legierungszuschläge von Nickel und Molybdän eine kostengünstigere Alternative zu den jahrzehntelang etablierten austenitischen Stahlsorten. Verschiedene Korrosionsuntersu-chungen an der BAM sowie Erfahrungen aus der Anwendung konnten nachweisen, dass Lean-Duplexstähle unter verschiedenen Einsatzbedingungen ein vergleichbar gutes, in man-chen Fällen sogar besseres Korrosionsverhalten aufweisen als austenitische Referenzwerkstoffe der gleichen Korrosionswiderstandsklasse. Im Hinblick auf die technisch-mechanischen Eigenschaften konnten von der Fa. Modersohn initiierte Untersuchungen zeigen, dass unter Beachtung der gefügebedingten Einsatzgrenzen eine gute Verarbeitbarkeit und mechanische Sicherheit bei gleichzeitiger Materialeinsparung gewährleistet werden kann. Die positiven Ver-suchsergebnisse haben wesentlich zur Akzeptanz und einer damit einhergehenden Erweiterung der Einsatzgebiete dieser alternativen Werkstoffe im Bauwesen beigetragen.
Es konnte anhand einer numerischen Voruntersuchung gezeigt werden, dass anhand der kombinierten Auswertung der im Versuch verwendeten Sensorik eine Einteilung der unter Ermüdung in Bohrlochproben auftretenden Rissformen in verschiedene Hauptkategorien (Eckriss, Oberflächenriss, Durchgangsriss) möglich ist.
Since 2016 ISO Technical Committee (TC) 265 is working on standardization the whole CCS-process chain. Around 30 countries are working together to provide international guidelines. As ISO 27913 was the first standard finished within these activities it is already in the stage of first revision.
The objective of ISO 27913 is “to provide specific requirements and recommendations on certain aspects of safe and reliable design, construction and operation of pipelines intended for the large-scale transportation of CO2 that are not already covered in existing pipeline standards such as ISO 13623, ASME B31.8, EN 1594, AS 2885 or other standards. Existing pipeline standards cover many of the issues related to the design and construction of CO2 pipelines; however, there are some CO2 specific issues that are not adequately covered in these standards. The purpose of this document is to cover these issues consistently. Hence, this document is not a standalone standard, but is written to be a supplement to other existing pipeline standards for natural gas or liquids for both onshore and offshore pipelines.”
This contribution shall provide information on the content, the current stage of the revision process, encourage to contribute to this standard and make listeners aware to consider the influence of ISO standard on documents currently in draft.
Since geothermal wells are a feasible energy source to replace fossil fuel supply, many technologies have been developed to take advantage of geothermal energy. Nevertheless, service conditions in geothermal facilities are due to the chemical composition of hydrothermal fluids and temperatures, in many cases, extreme in terms of corrosion. Therefore, materials selection based on preliminary material qualification is essential to guarantee a secure and reliable operation of the facilities.
The corrosion behavior of different high-alloyed metals including duplex and austenitic stainless steels as well as a nickel alloy have been evaluated in artificial geothermal fluids simulating the conditions in some locations with geothermal potential in Germany as well as two sites in Indonesia.
The suitability of carbon steel 25CrMo4, stainless steels X2CrNiMo17-12-2, X2CrNiMo-22-5, X2CrNiMoCuWN25-7-4 and super austenitic steel X1CrNiMoCu32-28-7 in these geothermal fluids obtained by electrochemical measurements and exposure tests is limited. The nickel alloy NiCr23Mo16Al shows an excellent corrosion resistance against pitting corrosion. Excluding its high cost, it is a very good alternative to be used in the construction of geothermal facilities having highly saline brines. Stainless and duplex steels exhibit a limited corrosion resistance concerning pitting and crevice corrosion.
Beside of the higher alloyed materials, also the low-alloyed steel 25CrMo4 could be employed as a constructional material for the geothermal power plant in stagnant highly acidic non saline environments, as long as the wall thickness of the material vs. corrosion rate is taken into account.
This contribution provides current findings regarding materials susceptibility for carbon capture, utilization and storage (CCUS) applications. Basing on results gathered in 2 German long-term projects (COORAL and CLUSTER) suitable materials are introduced as well as dominating impurities of the CO2-stream and corrosion mechanisms. Investigations cover the whole CCUS process chain and provide material recommendations for certain parts.

This contribution deals with the evaluation of the corrosion behavior of duplex steel S31803 (318LN, X2CrNiMoN22-5-3, 1.4462) conducted by electrochemical measurements and exposure tests in artificial geothermal waters simulating the conditions in different locations with geothermal potential in Germany.
The duplex steel S31803 shows limited suitability for applications in artificial geothermal waters due to its susceptibility to pitting and crevice corrosion.
For low saline geothermal waters it can be considered suitable at moderate temperatures. Slight crevice corrosion susceptibility needs to be considered.
Results are being incorporated into a materials catalogue for geothermal applications which shall provide basic information for designers and users of geothermal facilities.
