Am Beispiel eines abgesetzten zylindrischen Bauteils (Achsschenkel) werden Probleme der analytischen bruchmechanischen Bauteilbewertung diskutiert. Als Basis-philosophie wird ein Fail Safe-Kriterium (kontrolliertes Versagen) angesetzt. Die Forderung ist, dass sich der Achsschenkel, bevor er bricht, in einem Ausmaß plastisch verformen kann, bei dem der Fahrer bemerkt, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Um das zu gewährleisten, muss der Werkstoff einen bestimmten Riss-widerstand aufweisen. Dazu werden im hier vorgestellten ersten Teil des Projektes mittels FEM Rissspitzenbeanspruchungen in Abhängigkeit von der Auslenkung des Zylinders und angenommener Rissgrößen ermittelt. Diese finden als Zielgrößen in der weiteren Analyse Anwendung. Da eine einfach umzusetzende Lösung angestrebt wird, werden zusätzlich analytische Rechnungen an Ersatzgeometrien (halbunendliche Platte und Vollzylinder), aber mit den realen Spannungen am Bauteil durchgeführt. Es zeigt sich, dass die Ergebnisse wegen des Steifigkeitsunterschieds zwischen Bauteil und Ersatzgeometrie unvertretbar konservativ sind. Alternativ wird ein hybrides Konzept vorgestellt, für das die Modellparameter mittels FEM bestimmt werden. Es liefert sehr genaue Ergebnisse. Im Rahmen der analytischen Rechenvorschrift können die Lösungen auf andere Werkstoffe übertragen werden, ohne dass zusätzliche FEM-Analysen notwendig sind.

Determination of residual stress evolution during repair welding of high-strength steel components

During the assembly of steel structures, unacceptable weld defects may be found. An economical solution is local thermal gouging of the affected areas and re-welding. Due to high shrinkage restraints of repair weld and sur- rounding structure, high global and local welding stresses superimpose, and may lead to cracking and component failure, especially in connection with the degraded microstructure and mechanical properties of high-strength steels during the repair process. Component-related investigations of high-strength steels (FOSTA P1311/ IGF20162N) focus on welding residual stress evolution during local thermal gouging and rewelding. In this study, repair welding of S500MLO (EN 10225) is carried out using in-situ digital image correlation (DIC) and ex- situ X-ray diffraction (XRD) to analyse strains and stresses. Self-restrained slit specimen geometries were identified representing defined rigidity conditions of repair welds of real components, which were quantified using the restraint intensity concept. The specimens were rewelded with constant welding heat control and parameters. Weld specimens exhibited significantly increased transverse residual stresses with higher transverse restraint intensities, in the weld metal, and in the heat affected zone. Transverse stresses along the weld seam decrease at the weld seam ends leading to different stress state during gouging and welding. XRD analysis of the longitudinal and transverse local residual stresses after cooling to RT showed a good comparability with global DIC analyses.
La tecnología de fabricación aditiva (AM) continúan progresando y permitiendo alcanzar diseños cada vez más complejos y optimizados. La industria química es uno de los sectores donde componentes AM han adquirido un gran interés. La falta hasta la fecha de una directiva europea que regule la inspección, certificación y aceptación de equipos sometidos a presión hace necesario progresar en esta línea. El objetivo que se persigue en este trabajo es el de desarrollar una metodología de diseño sobre componentes fabricados aditivamente basada en la estimación de vida a fatiga de las zonas más susceptibles de sufrir dicho tipo de fallo. El estudio comprende diversas facetas de análisis, simulaciones numéricas, análisis de la microestructura del material y una extensa campaña experimental. La evaluación de la integridad estructural se realiza aplicando mecánica de fractura. La historia térmica a lo largo del proceso de fabricación determina la microestructura del componente en cada región y, por ende, influye en las propiedades mecánicas en cada una. Se presentan los resultados preliminares de un proyecto de investigación en curso dirigido a la caracterización de propiedades mecánicas en recipientes de presión producidos por fusión láser en lecho de polvo (L-PBF, por sus siglas en inglés) de acero inoxidable 316L. Se detallan los resultados preliminares en términos de velocidad de crecimiento de grietas por fatiga (FCGR), y se comparan los resultados de probetas extraídas de diferentes regiones de los depósitos.
Design methodology of vessel produced by L PBF stainless steel using representative specimens

This work presents the preliminary results of an ongoing project with a double objective: on the one hand, the characterisation of the mechanical properties against fatigue damage of an additively manufactured 316 stainless steel produced by laser powder bed-based (L-PBF) technology; on the other hand, the implementation of numerical simulation techniques able to predict the mechanical behaviour of the material in order to optimise and reduce the design costs of vessels used in the chemical sector. The current state of the work developed in this research framework allows showing the first batch of experimental results of crack propagation rate (FCGR) and high cycle fatigue (HCF) tests. The geometry of the vessels studied presents three clearly differentiated regions, either in terms of thickness (11-15 mm) or concerning the inclination of the walls to the direction of manufacturing (0º - 45º). The experimental campaign carried out so far allows identifying the differences in behaviour when comparing different extraction locations around the vessel. This is due to the variations in thermal cycles that the deposited material undergoes during the manufacturing process. Therefore, this causes variations in the microstructure which lead to changes in the response of the material. In this work, these differences are analysed qualitatively and quantitatively from the results of FCGR and HCF, thus allowing to locate the regions with the highest risk in terms of structural integrity against fatigue. This preliminary phase together with the numerical simulation of the additive manufacturing process are key to achieving a reliable description and modelling of the material. The latter will make it possible to address the priority aim of this project, involving the manufacture of independent samples whose properties are representative of the original material extracted from the reference vessels. It is, therefore, a comprehensive methodology for the design of additively manufactured components based on the localised fatigue mechanical properties of representative specimens.
Determination of fatigue crack growth in the near-threshold regime using small-scale specimens

A complete description of the experimental procedure for characterizing the intrinsic fatigue crack propagation threshold (ΔKth,eff) as well as the fatigue crack growth rate (FCGR) in the near-threshold regime using small-scale specimens is presented. A comparative study is carried out on the high strength steel S960QL considering different single edge notch bend (SENB) specimen geometries. On one hand, the reference dimensions of 6 mm thickness (B) and 19 mm width (W) are analysed and referred to as conventional specimens. On the other hand, small-scale specimens with B = 3 mm and W = 4 and 6 mm are also considered. Several loading configurations (3-, 4- and 8-point bending) are used and a load ratio R = 0.8 is applied to avoid crack closure effects. The direct current potential drop (DCPD) technique is used to monitor the crack length. The reduced dimensions of the small-scale specimens imply the necessity of implementing a modified testing procedure compared to the recommendations of current standards for the generation of FCGR data. The results show a good agreement between tests conducted on different specimen sizes, which opens new perspectives in the use of small-scale specimens for characterizing the fatigue crack growth properties in metallic materials. Recommendations and limitations of the procedure are provided and discussed.
Komponenten aus dickwandigen, hochwarmfesten CrMoV-Stählen erfordern eine anspruchsvolle UP-Schweißverarbeitung. Dabei muss die notwendige Wärmenachbehandlung der Schweißnaht (PWHT) sicher beherrscht werden. Hier kann u.U. Bauteilversagen infolge von Spannungsrelaxationsrissbildung (SRR) auftreten. Bislang erfolgt die Beurteilung der SRR-Neigung primär über Ersatzgrößen, wie temperaturbedingte Änderung der Härte und Duktilität.
Die Wirkung der konstruktiven Schrumpfbehinderung einer Schweißnaht auf die SRR ist bislang völlig unbekannt.
Hier setzt das Forschungsprojekt an, hinsichtlich der Gewinnung und Optimierung der Parameter für die PWHT unter realitätsnahen Bauteilsteifigkeiten (definierte Einspannbedingung) mit dem Ziel der SRR-Vermeidung. Am Beispiel des niedriglegierten, hochwarmfesten Stahls 13CrMoV9-10 wurden UP-Schweißungen unter industriepraktischen
Bedingungen freischrumpfend bzw. unter definierter Schrumpfbehinderung durchgeführt. Diese wurden mit unterschiedlichen PWHT-Szenarien (Variation der Aufheizrate und Endtemperatur) beaufschlagt. Die Ergebnisse des Projektes DVS 01.2261 / IGF 20171 N werden in diesem Beitrag vorgestellt.
Druckbehälter mit großen Wandstärken (250+ mm) aus hochwarmfesten, niedriglegierten Stählen werden hauptsächlich Mehrdraht-Unterpulver-(UP) geschweißt. Der damit verbundene hohe Energieeintrag führt unter anderem zu hohen lokalen Schweißeigenspannungen, welche bei unsachgemäßer Prozessführung der notwendigen Wärmenachbehandlung (PWHT) zu Spannungsrelaxationsrissen (SRR) führen. In den Bewertungskriterien zur SRR-Anfälligkeit finden weder die, mit klassischen, freischrumpfenden Schweißversuchen nicht abbildbaren, erhöhten Eigenspannungen aus der Schrumpfbehinderung der Bauteilsteifigkeit Beachtung, noch damit einhergehende metallurgischen Effekte.
Die Aufheizrate des PWHT als Einflussfaktor für die SRR-Bildung bleibt blieb bisher unbeachtet. Daher wurde eine Versuchsmethodik entwickelt, die eine mögliche SRR-Anfälligkeit durch die Kopplung von thermischer und mechanischer Beanspruchung untersucht. Dazu wurden Proben mit unterschiedlichen Gefügen thermisch simuliert und während des PHWT repräsentativ mit sehr hohen Lasten/Eigenspannungen mechanisch beansprucht. Dazu wurde das as-welded UP-Schweißgut und die thermisch simulierte GKZ eines 13CrMoV9-10 Stahls untersucht und an Kleinzugproben, die Dehnung bei variablen Querspannungen und Aufheizraten gemessen.
Creep-resistant steels such as the 13CrMoV9-10 used in pressure vessel construction, with wall thicknesses of 250 mm and above, are most commonly submerged arc welded (SAW). The characteristic high heat input during the SAW-process introduces very high, localized residual stresses, which can lead to stress relief cracking (SRC) if the mandatory post weld heat treatment (PWHT) of the welding joint is performed improperly. Current PWHT parameters, such as heating rate and holding time at a specific holding temperature are mostly based on both empirically experience and conventional free shrinking welding experiments to characterize the SRC-susceptibility of the weld. These cannot adequately depict the higher residual stresses caused by the structurally induced stiffness of the surrounding construction and its constraint on the thermal shrinkage of the weld. Nor do they consider the resulting metallurgic effects such as the growth of precipitates during the PWHT and the resulting differences in hardness of the grain boundaries or the premature aging via a dissimilar precipitation behavior. The effect of the heating rate of the PWHT on the SRC susceptibility has to date not been adequately studied either.
This study discusses the development of a repeatable, precise and time efficient methodology to study the effects of different stress levels and heating rates on the SRC susceptibility of the coarse grain heat affected zone (CGHAZ). For that purpose, samples were thermically treated to simulate a CGHAZ and subsequently exposed to representative levels of stress during PWHTs with defined parameters. The recorded stress and heating rate dependent strains were mathematically analyzed via curve tracing/ calculus to identify interdependent effects. This procedure facilitates the measurement of material characteristics such as carbide growth on grain boundaries at the µm-scale via an integrated value over the entire sample volume. The first and second derivate show a slight, precipitate dependent, increase in hardness of the sample, depending on the heating rate and applied stress. Additionally, the formation and growth of special carbides is well known to have a volumetric effect, which together with the material characterization and this new methodology is believed to generate an improved assessment of the SRC susceptibility of SAW microstructures of creep-resistant CrMoV steels. The main advantage of the suggested methodology is the material independence. It thus provides, a comparative value between welds under ideal conditions in the lab and real-world scenarios by including an idealized, simulated component rigidity.
