Carrier gas hot extraction (CGHE) is a commonly applied technique for determination of hydrogen in welded joints using a thermal conductivity device (TCD) for quantitative measurement. The CGHE is based on the accelerated hydrogen effusion due to thermal activation at elevated temperatures. The ISO 3690 standard suggests different specimen geometries as well as necessary minimum extraction time vs. temperature. They have the biggest influence on precise hydrogen determination. The present study summarizes the results and experience of numerous test runs with different specimen temperatures, geometries and factors that additionally influence hydrogen determination. They are namely: specimen surface (polished/as-welded), limited TCD sensitivity vs. specimen volume, temperature measurement vs. effects of PID-furnace controller as well as errors due to insufficient data assessment. Summarized, the temperature is the driving force of the CGHE. Two different methods are suggested to increase the heating rate up the reach the desired extraction temperature without changing the experimental equipment. Suggestions are made to improve the reliability of hydrogen determination depended on the hydrogen signal stability during extraction accompanied by evaluation of the recorded data. Generally, independent temperature measurement with calibration specimens is useful for further data analysis, especially if this data is used for calculation of trapping kinetics by thermal desorption analysis (TDA).
Das DVS-Vorhaben 01.3211 „Herstellung beanspruchungsgerechter Oberflächen durch Kombination innovativer additiver und abtragender Fertigungsschritte an hochbelasteten Komponenten“ ist ein Kooperationsprojekt der Bundesanstalt für Materialforschung und -prüfung (BAM) und dem Institut für Schweißtechnik und Trennende Fertigungsverfahren (ISAF) der Technischen Universität Clausthal. Das Übergeordnete Projektziel ist das Erlangen von Erkenntnissen für eine sichere und wirtschaftliche, kombinierte additive und abtragende Fertigung aus kostenintensiven Werkstoffen hochbelasteter Komponenten insbesondere für KMU. Dabei stehe die beiden Werkstoffe CoCr26Ni9Mo5W (2.4681) und FeNi36 (1.3912) im Fokus. Mittels Modifikation der Schweißzusätze sind homogen und isotrop ausgeprägte Werkstoffeigenschaften und eine Erhöhung der Prozessstabilität und Fertigungsfreiheitsgrade bei der additiven Fertigung erzielbar. Darüber hinaus wird der Einfluss nachfolgender abtragender Bearbeitungsschritte des ultraschallunterstützen und des konventionellen Fräsprozesses untersucht. Im Laufe der Sitzung des projektbegleitenden Ausschusses (PbA) wurde der aktuelle Bearbeitungsstand sowie der Zeitplan vorgestellt. Darüber hinaus wurde mit dem PbA über die bereits erzielten Ergebnisse diskutiert. Abschließend wurde ein kurzer Ausblick über die zeitnah beginnenden Arbeiten beider Forschungseinrichtungen sowie ein Überblick über die vorhabenbezogenen Aufwendungen der Wirtschaft und des Ergebnistransfers in die Wirtschaft gegeben.
As opposed to reviewing results on experimental determination of residual stress by diffraction, this paper discusses the open issues when dealing with residual stress determination in additive manufactured parts, in particular those manufactured with laser powder bed fusion techniques. Three points are addressed in detail: (a) the proper determination of the strain-free reference d0, (b) the problem of the determination of the principal axes, and (c) the use of the correct diffraction elastic constants. It is shown that all methods to determine the strain-free reference d0 suffer from caveats, and care must be taken in evaluating the most suitable for the problem being tackled. In addition, it is shown that, in some systems, the principal axes do correspond to the geometrical axes of the specimen, but this needs to be systematically checked, especially in the case of uni- or bidirectional hatching strategies. Finally, the need to experimentally determine the proper diffraction elastic constants is underlined, especially in the case of strongly textured specimens, which again depends on the deposition strategy.
Sample functions, i.e., stochastic process realizations, are used to define cumulative damage phenomena which end into an observable terminal state or failure. The complexity inherent to such phenomena justifies the use of phenomenological models associated with the evolution of a physical magnitude feasible to be monitored during the test. Sample functions representing the damage evolution may be identified, once normalized to the interval [0,1], with cumulative distribution functions (cdfs), generally, of the generalized extreme value (GEV) family. Though usually only a fraction of the whole damage evolution, according to the specific problem handled, is available from the test record, the phenomenological models proposed allow the whole damage process to be recovered. In this way, down- and upwards extrapolations of the whole damage process beyond the scope of the experimental program are provided as a fundamental tool for failure prediction in the practical design. The proposed methodology is detailed and its utility and generality confirmed by its successive application to representative well-known problems in fatigue and fracture characterization. The excellent fittings, the physical interpretation of the model parameters and the good expectations to achieve a complete probabilistic analysis of these phenomena justify the interest of the proposed phenomenological approach with possible applications to other cumulative damage processes.
The sustainable and resource-efficient production of wind energy plants requires the use of modern high-strength fine-grain structural steels. This applies to both foundation and erection structures. During the assembly of steel structures, unacceptable defects can occasionally be found in the weld area. In most cases, the economical solution would be local thermal gouging of the affected areas and re-welding. Due to the high shrinkage restraint of the joint groove in the overall structure, the superposition of design and welding-induced residual stress can lead to crack formation and ultimately to component failure, particularly in interaction with the degradation of the microstructure and mechanical properties high-strength steels during the repair process.
In this context, component-related investigations (FOSTA-P1311/IGF-Nr. 20162 N) focusing on welding residual stress evolution during local thermal gouging and rewelding of S500MLO and S960QL are carried out using in-situ digital image correlation (DIC) and ex-situ X-ray diffraction methods (XRD). Therefore, self-restrained specimens were systematically gouged and rewelded with defined welding heat control (heat input, working temperature) and parameters. By means of structural mechanics calculations, geometries of self-restrained specimens were identified, that represent defined rigidity conditions of repair welds of real components. It could be shown that with increasing restraint intensity significantly higher residual stresses occur in the weld metal and heat affected zone. Furthermore, it revealed that the transverse stresses along the weld seam decrease at the weld seam ends leading to different stress state during gouging and welding. XRD analysis of the local residual stresses after cooling to RT longitudinal and transverse to the weld direction showed a good comparability with global DIC analyses.

Corresponding standards hardly provide any information on adequate repair concepts, and there is no uniform scientific data on which to base such concepts.
In this study, several relevant findings are discussed based on examples of structural engineering focusing on mechanical-technological properties and residual stresses, e.g. [1]. Further experimental and numerical work as conducted by [2] and weld tests under defined restraint conditions in special weld test-setups [3] show that an optimization of the welding-induced stresses of high-strength structural steels is achievable by means of an adapted heat control. The present research involves systematic investigations of influences of shrinkage restraint, the number of repair cycles and heat control during repair welding of a recently available high-strength offshore steel S500MLO (EN 10225-1). A quantification of the shrinkage restraint of repair weld joints is achievable by means of restraint intensity concept [4], analogous to previous studies [5]. Using structural mechanics calculations, geometries of self-restrained specimens are identified representing different defined rigidity conditions of repair welds considering actual high-strength steel components. Welding experiments with DIC analyses (digital image correlation) of the occurring strains during welding and XRD analyses (X-ray diffraction) of the resulting residual stresses after welding and cooling show increasing transient loads and significantly elevated residual stress profiles in the weld area with increasing restraint intensity. Especially in the heat affected zone, tensile residual stresses of up to 80 % of the nominal yield strength occur when welding under increased restraint conditions. In relation to the presented existing results, this indicates that a safe repair welding is primarily achievable by means of appropriate repair concepts and heat control taking into account the high welding stresses and special microstructures of high-strength steels. Finally, the aim of this research is to derive recommendations for repair concepts appropriate to the stresses and materials involved providing a basis for standards and guidelines, especially for SMEs, in order to avoid damage and, in most cases, expensive reworking and to improve the full utilization of the potential of high-strength steels.
Laser powder bed fusion (LPBF) is an additive manufacturing process for materials which inherently tends to yield various degrees of metastable hierarchical microstructures, defects and high residual stresses in the as-built condition depending on the process parameters. The understanding of the evolution of these typical features during heat treatment and subsequent thermal and mechanical ageing is crucial for the wider acceptance for safety critical structures. A multi-disciplinary research project at BAM studying the development of the microstructure, defects, residual stresses typical of LPBF 316L and their evolution during thermal and mechanical ageing has led to insights into the stability of these inherent features. This presentation aims to give a broad overview of the project with a few specific cases of investigation. Firstly, the formation of residual stresses, the nature of the initial microstructure, the tensile properties and a modelling approach to understand the anisotropy will be presented. This will be followed by examples of studies of their evolution during heat treatment, long term thermal exposure, and room temperature and high temperature mechanical testing compared to a baseline of conventional wrought variant of the same alloy.
An overview of the BAM funed Focus Area Materials Project "AGIL" will be presented. AGIL focussed on the stdiy of the ageing characteristics of additively manufactured austenitic stainless steel with a "powder to mechanical failure" Approach. Recent Highlights are presented and a perspective for future studies.
Alloy Modification and ultrasonic assisted milling of wear resistant alloys with defined surfaces

The targets for reducing CO2 emissions are closely linked to the development of highly efficient and economical steel components in plant, process and power plant technology, which require wear protection coatings tailored to the application and steel material for high combined corrosive, tribological, thermal and mechanical stresses. There is a growing demand in industry for defined functional surfaces of high quality for these coatings. Milling is a standard process for finish machining. The desired properties of wear resistant alloys imply significant challenges for the milling process due to high tool wear and surface defects. Besides the hardness of the coating materials, especially due to the precipitations, inhomogeneous, anisotropic weld structures of the claddings lead to further deteriorations of milling processes due to unstable milling conditions and process forces.
A joint project of BAM and ISAF of TU Clausthal (Fosta P1550/IGF 21959 N) investigates the optimization of these challenging machining conditions by means of alloy modifications of the welding powder for plasma transferred arc cladding, without reducing the wear protection potential and using ultrasonic assisted milling process.
In this paper, the influence of the microstructure and precipitation morphology adjusted by means of alloy modification on machining for a NiCrMoSiFeB alloy (trade name: Colmonoy 56 PTA) is investigated. Through metallurgical investigations and in-situ measurement of cutting forces and temperatures at the cutting edge during the milling process as well as the subsequent investigation of tool wear and surface integrity, a detailed analysis and correlation between microstructural properties and machinability is feasible. The findings allow recommendations for standards and processing guidelines, enabling safe and economical production of highly stressed steel components with non-critical, cost-reduced materials.
