In the last decade, high-strength fine grained steels and welding consumables have gained a strong raise of application ranging from mobile cranes to bridge constructions. However, the cracking susceptibility of these steels increases significantly in correspondence with the achieved improvements in yield strength and the loss in plastic deformation reserves.
In order to determine this behavior a series of different standardized cold cracking tests has been developed. One remaining major problem of these tests is the uncertainty about the quantitative intensity of the restraint conditions as well as the corresponding welding residual stresses.
Consequently, the comparison of different tests and welding conditions as well as the transferability of the results onto real parts is difficult at best. The main topic of this paper is the analysis of the restraint conditions and their link with the welding induced residual stresses. The importance of the given standardized selfrestrained tests and first results about the transferability of
results onto real parts are discussed. The influence of the test specimen geometry on the restraint conditions of the test is investigated for a selected test with numerical Simulation using commercial FEA software. Additionally, the residual stresses caused by the welding process are measured and linked with the restraint conditions which are defined mainly by the geometry parameters.
Finally the transferability of the selected cold cracking test results is validated experimentally. The test results of a multilayer weld on high-strength fine grained steel of real size weldments are investigated. For these experiments a 16 MN large scale testing facility is used which is capable of applying the high reaction forces and clamping conditions found at large scale demonstrator parts.
The results show the importance of the quantitative knowledge of the restraint conditions and the welding residual stresses on the cold cracking resistance.
Ultrasonic vibration enhanced friction stir welding (UVeFSW) is a recent modification of conventional friction stir welding (FSW), which transmits ultrasonic vibration directly into the localized area of the workpiece near and ahead of the rotating tool. In this study, a high strength aluminium alloy (2024-T4) was welded by this process and conventional FSW, respectively. Then tensile tests, microhardness tests and fracture surface analysis were performed successively on the welding samples. The tests results reveal that ultrasonic vibration can improve the tensile strength and the elongation of welded joints. The microhardness of the stir zone also increases.

Das Laser-MSG-Hybridschweißverfahren führt bei untersuchten hochfesten Pipelinestählen API X80 und X120 reproduzierbar zu Schweißverbindungen mit anforderungsgerechten Zähigkeitseigenschaften.
Eine metallurgische Beeinflussung der Schweißnahtzähigkeit ist durch eine gezielte Auswahl des Zusatzwerkstoffes möglich, wobei die maximale Eindringtiefe des Zusatzwerkstoffes in die Tiefe der Laserhybridnaht zu beachten ist.
Die maximal erzielbare Eindringtiefe des Zusatzwerkstoffes ist auf ca. 14 mm begrenzt. Die eingesetzte Art des MSG-Lichtbogens hatte keinen erkennbaren Einfluss auf die Aufmischung im Laseranteil der Laserhybridnaht.
Die besseren Ergebnisse der Kerbschlagzähigkeit konnten mit Metallpulverdrähten erreicht werden.
Mit den erzielten gemittelten Werten der Schlagarbeit: ca. 200 J bei -60°C für X80 und ca. 53 J bei -40°C für X120 werden Anforderungen der Norm API 5L und DIN EN 10208-2 für die beiden untersuchten Grundwerkstoffe erfüllt.
Full penetration high power bead-on-plate laser beam welding tests of up to 20 mm thick 2205 duplex steel plates were performed in PA position. A contactless inductive electromagnetic (EM) weld pool support system was used to prevent gravity drop-out of the melt. Welding experiments with 15 mm thick plates were carried out using IPG fiber laser YLR 20000 and Yb:YAG thin disk laser TruDisk 16002. The laser power needed to achieve a full penetration was found to be 10.9 and 8.56kW for welding velocity of 1.0 and 0.5 m min(-1), respectively. Reference welds without weld pool support demonstrate excessive root sag. The optimal value of the alternating current (AC) power needed to completely compensate the sagging on the root side was found to be approximate to 1.6 kW for both values of the welding velocity. The same EM weld pool support system was used in welding tests with 20 mm thick plates. The laser beam power (TRUMPF Yb:YAG thin disk laser TruDisk 16002) needed to reach a full penetration for 0.5 m min(-1) was found to be 13.9 kW. Full penetration welding without EM weld pool support is not possible-the surface tension cannot stop the gravity drop-out of the melt. An electromagnetic weld pool support system for 20 mm thick duplex stainless steel AISI 2205 was investigated numerically and compared to experiments. In our former publications, it was shown how an AC magnetic field below the process zone directed perpendicular to the welding direction can induce vertically directed Lorentz forces. These can counteract the gravitational forces and allow for a suppression of material drop-out for austenitic stainless steels and aluminum alloys. In this investigation, we additionally adopted a steady-state complex magnetic permeability model for the consideration of the magnetic hysteresis behavior due to the ferritic characteristics of the material. The model was calibrated against the Jiles-Atherton model. The material model was also successfully tested against an experimental configuration before welding with a 30 mm diameter cylinder of austenitic stainless steel surrounded by duplex stainless steel. Thereby, the effects of the Curie temperature on the magnetic characteristics in the vicinity of the later welding zone were simulated. The welding process was modelled with a 3D turbulent steady-state model including heat transfer and fluid dynamics as well as the electromagnetic field equations. Main physical effects, the thermo-capillary (Marangoni) convection at the weld pool boundaries, the natural convection due to gravity as well as latent heat of solid–liquid phase transitions at the phase boundaries were accounted for in the model. The feedback of the electromagnetic forces on the weld pool was described in terms of the electromagneticinduced pressure. The FE software COMSOL Multiphysics 4.2 was used in this investigation. It is shown that the gravity drop-out associated with the welding of 20 mm thick duplex stainless steel plates due to the hydrostatic pressure can be prevented by the application of AC magnetic fields between around 70 mT and 90 mT. The corresponding oscillation frequencies were between 1 kHz and 10 kHz and the electromagnetic AC powers were between 1 kW and 2.3 kW. In the experiments, values of the electromagnetic AC power between 1.6 kW and 2.4 kW at oscillation frequencies between 1.2 kHz and 2.5 kHz were found to be optimal to avoid melt sagging or drop-out of melt in single pass fullpenetration laser beam welding of 15 mm and 20 mm thick AISI 2205.
Solidification cracking phenomena taking place under Controlled Tensile Weldability (CTW) test conditions have already been investigated both experimentally and numerically via FEA in order to get a better understanding of the mechanisms of hot crack formation during laser beam welding of austenitic steel grades. This paper develops a three dimensional finite element model employing the contact elements technique to simulate the formation and propagation of solidification cracks during laser full penetration welding of fully austenitic stainless steel 1.4376. During the experimental procedure the resulting strain and displacement directed to the laser beam in the Close vicinity of the weld pool was measured at the surface of the workpiece using a Digital Image Correlation (DIC) technique with an external diode laser as an illuminating source. Local strain fields, global loads and crack lengths predicted by the model are in good Agreement with those observed in experiments.
Laser welding is a widely established manufacturing process in many industry sectors. Solidification cracking represents one of the most inadequately solved problems in welding and has major economic implications. The avoidance of hot crack forms for most fusion welding processes poses a key challenge for an important range of metallic construction materials and affects not only the manufacturers of welding equipment and material manufacturers, but also a large number of customers using welding technologies, as well as welding technical standardization and research. Solidification cracking susceptibility was examined with the help of the Controlled Tensile Weldability Test (CTW) developed by Federal Institute for Materials Research and Testing (BAM), Berlin. The test is based on the fact that hot crack formation depends on a critical strain that emerges within a critical temperature range, the so called brittle temperature range (BTR). Using this test and defined investigation programme a centreline solidification crack was generated. By controlling the applied strain during the laser beam welding process, it was possible to determine the critical strain and strain rate that led to solidification cracking formation. The hot cracking susceptibility of the tested stainless steels was qualified and quantified. The results demonstrate that the crack length increases with increasing applied strain. Furthermore, the strain rate has a significant influence on the formation of the solidification crack.

The numerical simulations of high power laser keyhole welding at different welding positions are performed by using Volume-Of-Fluid (VOF) method. The main material is SS400. The multi-physics phenomenon is considered using several models, such as the heat flux of Gaussian heat source, the recoil pressure with Clausisus-Clapeyron equation, the Marangoni flow considering temperature gradient, the buoyancy force with Boussinesq approximation, the additional shear stress and heat source due to metallic vapor ejected through keyhole entrance, the bubble formation assumed as adiabatic bubble, and the multiple-reflection by solving proper discriminant, are used. To analyze the fluid flow pattern, the concept of streamline formed by reconstructing the value of the velocity vector is applied.
Partial and full penetration cases at different welding positions are considered. The welding position seems to have only a minor influence on bead formation characteristics in both cases. This is probably due to the fact that the recoil pressure has a major influence when compared to other driving forces. The flow characteristics and fluid velocity in weld pool are analyzed to compare the gravity direction effect at different welding positions. It is observed that the clockwise flow pattern is mainly formed by the recoil pressure on the keyhole surface in the case of partial penetration. The laser energy can't maintain the whole weld pool when the weld pool size becomes too large. And then the solidification starts from the middle part of weld pool and a necked weld pool shape is formed. In the full penetration welding, the weld pool flow patterns are affected by the leakage of laser power through the full penetration keyhole and also by surface tension. Furthermore, the numerical simulation of full penetration welding with AISI316L is also performed to analyze the effect of material properties. The weld bead shapes obtained by simulations were compared with the corresponding experimental results to confirm the validity of the process models adopted and the CFD simulation tool.
Build-up strategies for generating components of cylindrical shape with laser metal deposition

Laser Metal Deposition LMD) as additive manufacturing process offers the potential to produce near net shape components. This reduces the amount of material and post-processing. The components are composed of individual layers. Already mall irregularities within a layer can add up over multiple layers and lead to error propagation. This paper deals with the issue of build-up strategies to minimize irregularities and prevent error propagation. Different travel paths and the influence of a changing starting point regarding to error propagation are discussed. Different deposition rates between core and peripheral area are detected and successfully compensated by adjusting the build-up sequence. Stainless steel and titanium alloy Ti-6Al-4V are used in the experiments. The results are intended to illustrate the potential of an adjusted build-up strategy and provide basic information on the way to an automated deposition process. This paper is of interest for engineers in industry or science using LMD as additive manufacturing process.

Laser beam welding is a widely established manufacturing process in several industries. The solidification cracking seriously effecting the safety of welded joints could arise during the beam welding of stainless steels caused by high solidification rates. In this study the controlled tensile weldability test (CTW) was used to investigate the solidification cracking susceptibility the fully austenitic stainless steels CrMnNi (1.4376), CrNi (1.4301), CrNiMo (1.4404) and CrNiSi (1.4828) during laser beam welding. The test facility allows welding of specimens with simultaneous application of tensile load along or cross to the welding direction while the speed of tensile force application is either constant or increases linearly. The tensile force increment and/or the displacement are set by means of a CNC controller. Trials were conducted by varying the ultimate tensile strain and cross-head speed while keeping the welding parameters constant. By observing the crack-no crack behaviour and estimating the generated crack length for each trail using a new optimized experimental procedure the influence of the two important conditions (the strain and the strain rate) for the formation of solidification cracks can be investigated, the critical values of strain and strain rate that are responsible for solidification cracking formation have been determined. In the present study a three-dimensional FEM using the contact element technique was developed to simulate the solidification cracking during laser full penetration welding under external load conditions for the steel 1.4376 in order to get a better understanding of the mechanisms of hot crack initiation and the theoretical results were compared to the experimental ones. By comparing the resulting solidification crack with simulated crack, it is possible to determine the critical condition of solidification crack formation in the region where the strains and the strain rates cannot be measured due to the high temperature. The results show a good agreement between numerical calculation and experiment. It is proposed that the solidification cracking susceptibility may be predicted by FEM analysis by using the correct mechanical and thermo-physical constants of the materials.
Impiego di un dispositivo per il vuoto locale di tipo mobile nell'applicazione del processo laser.

Lo sviluppo del pennacchio di vapore durante la saldatura laser
di metalli con direzioni di propagazione lungo l'asse del
fascio laser comporta una riduzione della potenza del laser
assorbita nel keyhole. Questi effetti negativi possono essere
notevolmente attenuati mediante l'applicazione di una ridotta
pressione ambientale, diminuendo così l'interazione
tra il fascio laser ed i prodotti dell'evaporazione, condizione
che favorisce la stabilità del processo di saldatura e si traduce
in una maggiore profondità di penetrazione. Una tecnica
convenzionale utilizza il principio della camera a vuoto, simile
a quello utilizzato per la saldatura a fascio elettronico.
L'applicazione di questa tecnica è limitata dalle dimensioni
della camera e riduce quindi i vantaggi di questo approccio,
particolarmente per componenti di grandi dimensioni. Abbiamo
dimostrato la possibilità di applicazione del vuoto in
forma localizzata con apparecchiature mobili, che consentono
di generare una pressione ridotta solo in una piccola zona
attorno al keyhole. Utilizzando un dispositivo di chiusura
appositamente progettato per la pressione, di tipo mobile,
che può essere spostato lungo l'asse del giunto è possibile ottenere
una pressione assoluta di circa 200 mbar. Questo è
sufficiente per aumentare la profondità di penetrazione di
circa il 50%. I campioni di acciaio grado S355 sono stati
saldati con una potenza laser incrementale da 5 kW a 12
kW a pressione atmosferica e confrontati con quelli saldati
a pressione ambiente di 200 mbar. La valutazione della sezione
longitudinale ha rivelato un aumento della profondità
di penetrazione dei giunti di circa il 35%. Inoltre, sono stati
eseguiti test di saldatura in configurazione di giunti testa a
testa con lamiere di 15 mm di spessore con diverse potenze
associate al fascio laser eseguiti a pressione atmosferica ed
a pressione ambiente ridotta di circa 200 mbar. L'aumento
nella profondità di penetrazione fino al 40% è relativo alla
pressione ridotta. In particolare, basse velocità di saldatura
con pressione ridotta si sono rivelate particolarmente vantaggiose
in termini di aumento della penetrazione.
In einem Forschungsvorhaben wurde der Einfluss von fertigungsbedingten Spalten von bis zu 3 mm auf das Tragverhalten der Widerstandspunktschweißverbindungen aus Stählen am Beispiel von HX340LAD+Z (Werkstoffnummer 1.0933), HCT780X+Z (1.0943), HCT980C (1.0955) und 22MnB5+AS140 untersucht. Neben spaltabhängigen Schweißbereichen wurden auch statische Festigkeit, dynamische Festigkeit sowie Schwingfestigkeit betrachtet. Schließlich wurden ein Prozesssicherheitskoeffizient sowie eine Prozess-Festigkeits-Kenngröße abgeleitet, mit deren Hilfe der Anwender das Verhalten der Punktschweißverbindungen unter Spalteinfluss beurteilen kann.
Heat treated 9%Ni steel is considered the most suitable and economic material for construction of large-size liquefied natural gas (LNG) storage tanks which operate at cryogenic temperatures (-196°C). Strength above 700 MPa as well as a minimum impact value of 60 J are required to ensure reliable operation of the LNG tanks at operating temperature. Conventional arc welding processes, including shielded metal arc welding, gas metal arc welding, gas tungsten arc welding and submerged arc welding, are currently used in construction of LNG tanks. Ni based filler wire is the preferred filler metal of choice in LNG tank construction. The main problem with this choice is the lower mechanical properties, particularly tensile strength of the weld metal. To compensate, the wall thickness needs to be excessively thick to ensure the strength of the welded structures. Ni based filler material is expensive and a large quantity is needed to fill the multi-pass weld grooves. These factors significantly add to the cost in the fabrication of LNG storage tanks. For these reasons, exploration of new welding technologies is a priority. A big potential can be seen in laser based welding techniques. Laser beam welding results in much smaller fusion zone with chemical composition and mechanical properties similar to that of the base material. Laser welding is a much faster process and allows for a joint geometry which requires less filler material and fewer welding passes. The advantages of laser welding can help to overcome the problems pointed out above. Trials of autogenous laser welding, laser cold-wire welding and hybrid laser-arc welding conducted on the 9%Ni steel are presented in this paper. Chemical composition of the weld metal as well as effects of welding parameters on the weld formation, microstructure and tensile strength is discussed. Filler wire penetration depth as well as character of its distribution in the narrow laser welds was examined using EPMA - electron probe microanalysis.
Die stetig zunehmenden Anforderungen an Kraftstoffverbrauch, Schadstoffemission, sowie passive Sicherheit haben die Automobilindustrie vor Herausforderungen gestellt, die nur durch einen konsequenten Einsatz moderner hochfester Stahlwerkstoffe zu bewältigen sind. Obgleich eine generelle Eignung dieser Stähle für das Widerstandspunktschweißen (WPS) gegeben ist, kann es durch verschiedene externe Einflüsse im betrieblichen Umfeld zur Rissbildung in der Schweißverbindung kommen. Der Einfluss dieser Risse auf die mechanischen Eigenschaften ist derzeit nicht hinreichend genau erfasst, so dass häufig die Vorgabe einer rissfreien Schweißverbindung besteht. Die Kenntnis der Rissanfälligkeit der verarbeiteten Materialkombinationen sowie von ungünstigen Schweißparametern ist daher für viele Unternehmen von erheblicher wirtschaftlicher Bedeutung. Im Rahmen des FOSTA Projekts P921 „Entwicklung eines Verfahrens zur Bestimmung der Rissanfälligkeit von hochfesten Stählen beim Widerstandspunktschweißen“ wurde ein Ansatz zur Bestimmung der Rissanfälligkeit von WPS-Verbindungen hochfester Stähle entwickelt. Mittels einer hydraulischen Vorrichtung unter Zugbelastung wurden geschweißte, rissbehaftete Proben optisch ausgewertet. Das Verfahren ist geeignet, um ein Werkstoffranking bezüglich der Rissanfälligkeit beim Widerstandspunktschweißen für Werkstoffe aufzustellen.
The complex microstructure and the advanced mechanical properties of AHSS steel types lead to an increased susceptibility to weld cracking, especially during resistance spot welding under ‘rough’ manufacturing conditions.
Various activities have been conducted in recent years at the Federal Institute for Materials Research and Testing (BAM) and the Fraunhofer IPK on this matter. Understandings about the safe spot weldability and the process of crack-forming itself were gained, and solutions for handling this issue given.
The performed work includes investigations on the influence of initial gaps as well as restraint intensity. An experimental method for the determination of the general cracking susceptibility, i.e. a material ranking of AHSS in respective to current restraints was developed. Coupled mechanical and thermal simulations of the welding process show the present internal stress-strain-conditions and values responsible for the formation of cracks, deepening the understanding of the process.
By using this easy to perform and material-independent method for the determination of the cracking susceptibility in resistance spot welded joints, small and medium sized companies can profit by rapidly evaluating the joinability of their handled material combinations as well as OEMs.
Manganese alloyed stainless steels represent a cost-effective alternative to conventional CrNi- stainless steels due to strong fl uctuations of the market prices for nickel seen during the last years. In CrMnNi steels, nickel is partially replaced by lower-cost manganese and small amounts of nitrogen for stabilization of the austenitic phase. This also brings benefi ts regarding the mechanical properties, as it results in an increased material strength. Laser beam welding of such materials was investigated for direct comparison with Standard CrNi steels. Main emphasis was laid on fi nding adequate process parameters to achieve a stable welding process and obtain a good weld quality. Two different laser sources, a 4.4 kW Nd:YAG and a 5 kW CO2 laser, were used to weld 1.5 mm stainless steel sheets in continuous wave mode. A high-Mn austenitic (1.4376) and a lean duplex (1.4162) steel, as well as the standard austenitic (1.4301) and duplex (1.4362) grades were selected as test materials. Both butt and lap joint confi gurations were studied. Experiments were carried out systematically, varying the welding speed, laser power and focal point position in order to determine adequate process windows. The infl uence of the shielding gas type and fl ow rate on the process stability and the weld quality were investigated. The effects of weld edge preparation on the weld appearance and quality levels attained were also examined. The obtained welded joints were subjected to radiographic tests for detection of internal imperfections. Also a metallurgical characterization of the samples regarding the resulting phase composition or balance and hardness depending on the welding process parameters was conducted. Furthermore, tensile and potentiodynamic tests were performed to evaluate the mechanical and corrosion properties, respectively. The results provide an insight into the advantages and limitations of the laser beam welding process for joining high-manganese alloyed stainless steels. Conditions for the production of defect-free and corrosion-resistant welds having good mechanical properties could be determined.
Die in dieser Studie vorgestellte einfache Probengeometrie zeigt sich in Verbindung mit der
angewandten Versuchs- und Auswertemethodik geeignet, um den umwandlungsplastischen (TRIP)-Parameter K unter Verwendung des thermomechanischen Simulators Gleeble® 3500 experimentell zu bestimmen.
Der TRIP-Parameter K wurde für die Grundwerkstoffe S355J2+N und S960QL, sowie für den hochlegierten Zusatzwerkstoff CN13-4 -IG bestimmt.
Die numerische Einflussanalyse zeigt, dass bei der Berechnung von (Oberflächen-)Schweißeigen-spannungen die Vernachlässigung des TRIP-Effektes kaum einen Einfluss auf die Längseigenspannungen hat. Im Gegensatz da zu resultieren gegenüber dem Referenzfall signifikante Abweichungen der
Quereigenspannungen im und um den Schweißnahtbereich.
Die Verdopplung des TRIP-Parameters K gegenüber dem Referenzfall hat nur einen vernachlässigbaren Einfluss auf die Längs- sowie Quereigenspannungen auf der Oberfläche.
Für eine qualitative und quantitative numerische Nachbildung der experimentell bestimmten Längs- und Quereigenspannungen ist die Berücksichtigung der Größenordnung des material-abhängigen TRIP-Parameters K notwendig.
In dieser Studie wurde die Heißrissanfälligkeit beim Laserstrahlschweißen für die Werkstoffe 1.4376, 1.4301 und 1.4828 mit Hilfe des CTW Test quantifiziert. Bei den Versuchen konnten Erstarrungsrisse in den Proben generiert werden. Zusätzlich können mit der Bildkorrelations-Technik die lokalen Dehnungen und Dehnungsraten während des Heißrisstests gemessen wer den. In Verbindung mit einem externen Diodenlaser zum Beleuchten der zu messende Oberfläche und lnterferenzfiltern an den Kameras konnten die DIC Messungen ohne optische Störungen durchgeführt werden.
Die Ergebnisse zeigen, dass die Heißrissbildung bei einer externen Belastung von 3 % für die Stahlsorte 1.4376 zu erwarten ist. Für die Stahls orte 1.4301 beträgt dieser Grenzwert 2 % und 1,5 % für die Stahlgüte 1.4828. Außerdem ist zu beobachten, dass die Gesamtrisslänge mit zu nehmender äußerer Zugbeanspruchung steigt

Metal additive manufacturing is often based on laser beam processes like Laser Metal Fusion (LMF) or Laser Metal Deposition (LMD). The LMF process is in particular suitable for very complex geometries. However build rate, part volume and material flexibility are limited in LMF. In contrast, LMD achieves higher deposition rates, less restricted part sizes and the possibility to change the material composition during the build-up process. On the other hand, due to the lower spatial precision of the material deposition process, the complexity of geometries is limited. Therefore, combined manufacturing with both LMF and LMD has the potential to utilize the respective advantages of both technologies.
In this paper, combined additive manufacturing with LMF and LMD is described for Ti-6Al-4V and Inconel 718. First, lattice structures with different wall thickness and void sizes are built with LMF. The influence of LMD material deposition on these LMF-structures is examined regarding metallurgical impact and distortion. Cross-sections, x-ray computer tomography and 3D-scanning results are shown.
For the titanium alloy specimen, oxygen and Nitrogen content in the deposited material are analysed to evaluate the LMD shielding gas atmosphere. The results are used to develop guidelines for a LMD build-up strategy on LMF substrates. With these findings, a gas turbine burner is manufactured as reality test for the combined approach.
Die Anwendung der additiven Fertigung nimmt stark zu. Eine neue Designfreiheit erlaubt es hier den Konstrukteurinnen und Konstrukteuren, die Bauteilfunktion in den Vordergrund der Entwicklungen zu stellen. Leichtbaustrukturen sowie Funktionsintegration machen es möglich, vormals Bauteile aus vielen Einzelkomponenten jetzt in einem einzigen Bauteil zu vereinigen. Experten am Fraunhofer IPK qualifizieren das Laser-Pulver-Auftragschweißen für die additive Fertigung und legen dabei besonderen Wert auf die Automatisierung des Verfahrens.
Ob in der Automobilindustrie, beim Rohrleitungs- oder beim Kraftwerksbau – anspruchsvolle und hochwertige Fügeverbindungen entscheiden oft über die Qualität des Endproduktes. Um z. B. das Verzugsverhalten von Karosseriebauteilen vorab einschätzen zu können, setzen Hersteller auf die numerische Simulation der geschweißten Komponenten. Besondere Aufmerksamkeit gilt hier den Fügestellen. Da diese oft nur wenige Millimeter klein sind, kommen konventionelle Prüfverfahren wie der Zugversuch hier jedoch nicht ohne weiteres in Frage.
Forscher des Fraunhofer IPK untersuchen deshalb eine alternative Methode, um die negativen Begleiterscheinungen des thermischen Schweißens im Vorfeld am PC zu analysieren und nötige Gegenmaßnahmen ableiten zu können.
Laser beam processes are increasingly used in the field of additive manufacturing.
Prominent methods are either powderbed-based like Laser Metal Fusion (LMF), or utilizing a powder nozzle like Laser Metal Deposition (LMD). While LMF allows the manufacturing of complex structures, build rate, part volumes and material flexibility are limited. In contrast, LMD is able to operate with high deposition rates on existing parts, and materials can be changed easily during the process. However LMD shape complexity is limited. Utilizing their respective strengths, a combination of these two additive technologies has the potential to produce complex parts with high deposition rates and increased material flexibility. In this paper, combined manufacturing with additive technologies LMF and LMD is described. Its benefit for industry with emphasis on turbomachinery is shown. As reality test for the innovation, an industrial turbine blade is manufactured.

Der Einsatz von Hochleistungswerkstoffen verlangt nach einer hohen Endformnähe der zu fertigenden Bauteile, um den Aufwand und somit die Kosten für Materialeinsatz und Nachbearbeitung möglichst gering zu halten. Der additive Einsatz in Form des Laser-Pulver-Auftragschweißens bietet hierfür durch den gezielten Materialauftrag ein hohes Potential. Herausforderungen bestehen in Bereichen der Vorhersagbarkeit und der Reproduzierbarkeit des Materialauftrages, sowie der Fertigungszeit. Unterschiedliche Einflüsse bei der Schichterzeugung führen dabei zu Abweichungen von der Soll-Geometrie. Die vorliegenden Untersuchungen behandeln den Einfluss von Spurgeometrie, Spurüberlappung, Verfahrweg und Aufbaureihenfolge auf die entstehende Bauteilform. Die Teilung einer Lage in Rand- und Kernbereich ermöglicht einen konturangepassten Verfahrweg und eine Erhöhung der Endformnähe innerhalb einer Ebene. Die Verwendung unterschiedlicher Spurgrößen bei der Bauteilerzeugung verdeutlicht die Möglichkeiten einer hohen Auftragsrate bei gleichzeitig hoher Formgenauigkeit. Bereits kleine Unterschiede beim Materialauftrag zwischen Kern- und Randbereichen, Start- und Endpunkten sowie in Bereichen des Richtungswechsels führen aufgrund von Fehlerfortpflanzung nachmehreren Lagen zu Abweichungen in der Aufbaurichtung. Kompensierungen mittels angepasster Baustrategien werden aufgezeigt und diskutiert. Die Nickelbasislegierung Inconel 718, die Titanlegierung Ti-6Al-4V sowie der austenitische Stahl 316L sind Bestandteil der vorliegenden Untersuchungen. Die gewonnenen Erkenntnisse verdeutlichen das Potenzial einer angepassten Aufbaustrategie zur reproduzierbaren Erzeugung von Bauteilen am Beispiel unterschiedlicher Körpergeometrien.
Numerical Sensitivity Analysis of TRIP-Parameter K on Weld Residual Stresses and Weld Distortion

A combined experimental numerical approach is applied for a sensitivity analysis of the transformation induced plasticity (TRIP)-parameter K on welding residual stresses and welding distortion for the welding of the low-alloyed high-strength S960QOL with the high-alloyed hig-strength filler material CN13-4-IG. A thermo-mechanical FE model of a real GMA welding process was experimentally validated against termperature field, X-Ray stress measurments and optical distortion measurement. Within the sensititvity analysis K was varied and the influence on the calculated welding residual stresses and welding distortion is evaluated by performing corresponding FEA. The correct order of K magnitude is necessary in order to reproduce the residual stresses qualitatively and quantitatively. For the sufficient reproducing of the welding distortion the transformation induced plasticity can be neglected.
Entwicklung eines Verfahrens zur Untersuchung der Heißrissresistenz lasergeschweißter Verbindungen

In den letzten Jahrzehnten hat sich die Strahlschweißtechnik signifikant weiterentwickelt und als effizientes und wirtschaftliches Werkzeug in der Industrie etabliert. Für die Untersuchung der Heißrissresistenz verschiedener Werkstoffe existieren zahlreiche eigen- und fremdbeanspruchende Tests. Diese wurden aber speziell für andere Schweißverfahren, insbesondere das Lichtbogenschweißen, konzipiert.
Daher besteht die Notwendigkeit eines geeigneten Heißrisstests, bei dem Werkstoffe realen Strahlschweißbedingungen ausgesetzt werden können. Die Entwicklung sowie die Standardisierung einer aussagekräftigen experimentellen Methode stellen einen wichtigen Schritt auf dem Weg zur Vermeidung von Heißrissen und damit für die Gewährleistung der Sicherheit von gefügten Bauteilen dar. Ziel der Forschungsarbeiten ist es, einen geeigneten Test zur effektiven Untersuchung der Heißrissanfälligkeit von lasergeschweißten Verbindungen zu konzipieren und zu entwickeln.
Die transiente nichtlineare 3D-Wärmeleitungsgleichung wurde zur numerischen Lösung mittels der Finite-Elemente-Methode im Ort und mittels explizitem Eulerschema in der Zeit diskretisiert. Der resultierende Algorithmus wurde in ein Computerprogramm überführt wobei besonderer Wert auf paralleles Rechnen gelegt wurde. Das Programm wurde auf die numerische Berechnung eines schweißtypischen transienten Temperaturfelds angewandt. Die Rechenzeit und Skalierbarkeit des Computerprogramms bezüglich der Anzahl verwendeter CPU Kerne wurde untersucht und mit dem kommerziellen FEM Programm Abaqus 6.14 verglichen. Die Anwendung der expliziten Zeitintegration resultiert in verbesserter Skalierbarkeit bezüglich der Anzahl verwendeter CPU Kerne und Rechenzeitersparnis gegenüber der in Abaqus implementierten impliziten Zeitintegrationsmethode.
The aim of the present work was to investigate the possibilities of hybrid laser arc welding regarding reliable production of longitudinal welds of high strength pipe steels X80 and X120 and to evaluate achievable mechanical properties of laser hybrid welds. The study focused on weld toughness examination in low temperature range up to -60 °C. SЮТЭКЛХО ПТХХОЫ ЦКЭОЫТКХЬ were identified in the context of this task. It could be shown that metal cored electrodes guaranteed sufficient Charpy impact toughness at low temperature for both investigated materials. Modern arc welding technologies such as modified pulsed spray arc were used to promote deeper Penetration of the filler material into the narrow laser welding gap. Edge preparation with a 14 mm deep root face was considered as optimum, because no penetration of the filler material could be detected beyond this depth limit and therefore any metallurgical influences on the weld metal properties through the welding wire could be excluded.
The process of laser metal deposition can be applied in many ways. Mostly, it is relevant to coating, for repair welding and for additive manufacturing. To increase the effectiveness and the productiveness, a good process understanding is necessary. Statistical test planning is effectual and often used for this purpose. For financial and temporal reasons, a restriction of the test space is reasonable. In this case, it is recommended to use a D-optimal experimental design which is practically applied to extend existing test plans or if process Limits are known. This paper investigates the applicability of a D-optimum experimental design for the laser metal deposition. The results are compared to the current results of a full factorial test plan.
Known restrictions are used for the limitation of the test space. Ti6Al4 is utilized as Substrate material and powder. Comparable results of the D-optimal experimental design and of the full factorial test plan can be demonstrated. However, 80 % of time can be saved by the experimental procedure. For this reason, the application of D-optimal experimental design for laser metal deposition is recommend.
Welding is the most important joining technology. In the steel construction
industry, e.g. production of windmill sections, welding accounts for a
main part of the manufacturing costs and resource consumption. Moreover, social
issues attached to welding involve working in dangerous environments. This aspect
has unfortunately been neglected so far, in light of a predominant focus on economics
combined with a lack of suitable assessment methods. In this chapter,
exemplary welding processes are presented that reduce the environmental and
social impacts of thick metal plate welding. Social and environmental Life Cycle
Assessments for a thick metal plate joint are conducted for the purpose of
expressing and analysing the social and environmental impacts of welding.
Furthermore, it is shown that state-of-the-art technologies like Gas Metal Arc
Welding with modified spray arcs and Laser Arc-Hybrid Welding serve to increase
social and environmental performance in contrast to common technologies, and
therefore offer great potential for sustainable manufacturing.
Die Reduktion des Fahrzeuggewichts ist ein wesentlicher Ansatz zur Ver-ringerung des Energie- und Ressourcenverbrauchs und damit zur Senkung der CO2-Emissionen im Automobilbau. In der Karosserieentwicklung kann der vermehrte Einsatz von Aluminiumwerkstoffen einen bedeutenden Beitrag dazu leisten. Im preissensitiven Umfeld des Karosseriebaus etabliert sich das bei Stahlanwendungen genutzte Widerstandspunktschweißen zunehmend auch für Aluminiumverbindungen. Verfahrensbedingte Herausforderungen, wie verkürzte Elektrodenstandzeiten und mangelnde Kenntnis über den Einfluss von Imperfektionen auf die Festigkeit, begrenzen dennoch die Weiterverbreitung des Verfahrens und stellen die Prozessrobustheit insgesamt in Frage. Im Rahmen des hier vorgestellten Forschungsvorhabens wurden das Auftreten verschiedener Brucharten experimentell untersucht und Prognosefunktionen zur Abschätzung der Tragfähigkeit von Widerstandspunktschweißverbindungen unter verschiedenen Belastungsfällen erstellt. Anschließend wurde der Einfluss von Oberflächenrissen und Rissen in der Schweißlinse auf die Scherzugfestigkeit sowohl experimentell als auch simulativ analysiert.
Die Weiterentwicklung des Laser-Pulver-Auftragschweißens im Bereich der additiven Fertigung stellt dieses Verfahren vor neue Herausforderungen.
Bauteile können schnell und endformnah hergestellt werden, was diese Technik für den Prototypenbau sowie Kleinserienfertigung interessant macht.
Die Vielzahl an Varianten, um ein Volumen aus einzelnen Schichten aufzubauen, erhöhen die Möglichkeiten die Eigenschaften des entstehenden Bauteils zu beeinflussen. Hierfür müssen Strategien entwickelt werden, welche einen gleiclunäßigen Materialauftrag bei gleichzeitig optimalen Materialeigenschaften gewährleisten.
Die durchgeführten Untersuchungen behandeln den Einfluss von Pendelstrategien sowie Spiralstrategien auf die Temperaturentwicklung und stellen diese vergleichend gegenüber. Um den unterschiedlichen Bedingungen bei der Bauteilfertigung Rechnung zu tragen, wurden Versuche in Randbereichen sowie im zentralen Bereich des Testobjekts untersucht. Die Ergebnisse verdeutlichen die Notwendigkeit angepasste Baustrategien zu entwickeln, um durch einen stabilen Fertigungsprozess Qualität und Eigenschaften eines Bauteils gewährleisten zu können.
Vorhersage zur Bauteilmaßhaltigkeit bei der additiven Fertigung mittels Schweißstruktursimulation

Ziel bei der Anwendung von Schweißstruktursimulation in der additiven Fertigung ist die Anzahl an notwendigen Experimenten bis zur Erreichung von Maßhaltigkeit und gewünschter Bauteilqualität zu reduzieren. Für die Laser-Metal-Deposition besteht durch die im Vergleich zu pulverbettbasierten Verfahren größeren Auftragsraten und Spurgrößen - die Möglichkeit, schon heute volltransiente thermomechanische Simulationen für kleine Bauteile durchzuführen. Da das Bauteil nicht von Pulver umschlossen ist, kann im Prozess die Wärmeverteilung und der Bauteilverzug gemessen werden.
In diesem Vortrag wird der Arbeitsablauf beim additiven Aufbau einer kleinen Struktur aus Inconel 718 demonstriert. Im Experiment werden die Temperaturverteilungen mittels Thermoelementen sowie der Verzug der Bodenplatte durch einen Laserabstandssensor gemessen. Die phänomenologische Wärmequelle in der Simulation wird anhand von Temperaturmessungen und Querschliffen kalibriert und der mechanische Verzug der Basisplatte wird mit in-situ Messwerten abgeglichen.
Abschließend wird die Rechenzeit des Modells bewertet und gezeigt wie die Simulation die Bauteilqualität vorhersagen kann.
Using the novel optical measurement technique together with the optical flow algorithm, a twodimensional deformation analysis during welding has been conducted. This technique provides for the first time a measurement of the strain field locally in the immediate vicinity of the assumed solidification front. The described procedure of the opticalmeasurement allows to determine the real martial-dependent values of critical strain and strain rate characterising transition to the hot cracking during laser welding processes. The local critical strain that obtained in the assumed solidification showed that the local critical strain decreases as the strain rate increases. Moreover, this phenomenon has also been shown with results from the CTW-test, since the global strain decreases with an increase in the external strain rate.
Laser Metal Deposition offers the chance to build near net shape parts. The temperature evolution within the process has an influence on track and layer geometries. There are special travel path strategies required to produce near net shape components and reduce shape deviation resulting of error propagation.
This paper deals with the temperature progression of individual layers and the maximum heating of deeper substrate regions. Spiral and zig-zag strategies are examined. The investigations are carried out using S235JR as substrate and 316L as powder material. The influence of different strategies on temperature evolution is discussed.
The results from the experiments show that various production strategies are associated with different temperature fields. Furthermore, the extent of the temperature variations of layer strategies and layer position are strongly dependent on the production direction. These results demonstrate the importance of developing suitable build-up strategies for parts of complex shape to ensure a stable process with constant temperature as well as even layers.
The process of laser cladding has become more important during recent years because of its broad application for cladding, repair or additive manufacturing. In the field of mechanical engineering, one use is the repair of turbine blades. For high quality and reliability of the repaired components, it is necessary to adjust the weld bead geometry to the specific repair task. The bead geometry influences the metallurgical bonding and the degree of dilution as well as the formation of defects like pores or cracks. Therefore, it is important to know the effects of the different parameters on the welding bead. A valuable tool to meet this industrial challenge is the design of experiments (DoE). In this context, the user can choose between a huge number of test plans. Greater Profit of information is expected by a larger test range. In order to confirm the acceptance, a five-step full factorial test plan is compared to a central composite design in this paper. Moreover, the limits of the experimental range are indicated and restrictions can be derived. As the results show, the essential effects are detected with a full factorial test plan as well as with a central composite design. Merely the effect strength could not always be specified unambiguously. On this account and in consideration of cost efficiency, the use of central compound design is recommended in industrial applications.
Magnesium (Mg) alloys have attracted much attention due to their merits of meeting requirements of lightweight, energy-efficient and environmental friendly engineering. In this study, a modified refill friction stir spot welding (refill-FSSW) method is proposed to weid AMSO Mg alloy, in which pin and sleeve rotate at different states. Effects of process parameters on the microstructure, material flow, and mechanical properties of welds were studied. Results showed that, the modified refill-FSSW technology could enhance the intennixing of material by changing the flow state. Lap shear strength of welds could be significantly improved with changed failure modes. The modified refill FSSW technology is a competitive welding method for Mg alloy.
The safe joining of new, freshly developed steel types keeps challenging the industry–and is assumed to go on in doing so. In the body-in-white production, these materials are mainly joined using resistance spot welding. During the past ten years, various investigations on resistance spot welding of advanced high strength steels have been carried out at Fraunhofer IPK and the Federal Institute for Materials Research and Testing (BAM). This paper aims to give an overview about both the top former and recent studies and results. The investigated topics are the influences of manufacturing conditions as initial gaps and restraints on spot welds, their impact on the fatigue strength of a joint and the cracking-wise safe weldability of AHSS.
Caused by non-ideal manufacturing conditions, cracks in spot welds (e.g. caused by liquid metal embrittlement) are still regarded as a potential risk in industrial practice. Therefore, a method to evaluate the safe weldability regarding the cracking susceptibility was developed for AHSS. The method is easy to perform, even without expensive laboratory equipment. It allows the end user to establish a material ranking regarding the cracking susceptibility of the handled steels. Recently, coupled thermo-mechanical finite element modelling has been used to describe critical stress-strain conditions responsible for the occurrence of liquid metal embrittlement, and to improve the understanding of the process.
Laser metal deposition is described with its applications for additive manufacturing. The necessary process chain is discussed, with regard to weld bead dimensions and 3D build-up strategy. Metallurgical cross sections, x-ray and tensile tests are conducted. As demonstrative components, a gas turbine burner and a turbine blade are shown.

Die stetig zunehmenden Anforderungen hinsichtlich geringeren Kraftstoffverbrauchs, verminderter Schadstoffemission sowie der Erhöhung der passiven Sicherheit haben die Automobilindustrie vor Herausforderungen gestellt, denen nur durch einen konsequenten Einsatz moderner Stahlwerkstoffe zu begegnen ist. Die komplexe Gefügestruktur sowie die besonderen mechanischen Eigenschaften dieser Werkstoffe verursachen jedoch eine erhöhte Neigung zur Ausbildung von Rissen insbesondere bei Widerstandspunktschweißverbindungen.Insbesondere für kleine und mittelständische Unternehmen, die keine zeitaufwendigen und teuren Voruntersuchungen bezüglich der Rissanfälligkeit von Stählen während des Widerstandspunktschweißens durchführen können, ist zum Erhalt der Wettbewerbsfähigkeit die Kenntnis der Rissanfälligkeit einer von ihnen zu verarbeitenden Materialkombination von erheblicher Bedeutung. Durch eine einfach durchzuführende, werkstoffunabhängige Methode zur Bestimmung der Rissanfälligkeit beim Widerstandspunktschweißen, kann den KMUs die Möglichkeit zur schnellen und kostengünstigen Bewertung der Verarbeitungssicherheit zu verarbeitender Materialverbindungen bereitgestellt werden. Ziel des Forschungsvorhabens ist daher die Entwicklung einer einfachen und fertigungsnahen Methode zur Bestimmung der Rissanfälligkeit hochfester Stähle während des Widerstandspunkschweißens, die auf der gezielten, reproduzierbaren Erzeugung von Rissen basiert. Es wurde eine solche Prüfmethodik entwickelt, die auf einfach durchzuführenden experimentellen Versuchen basiert. Zu untersuchende Proben werden während des Schweißvorgangs mit einer Zugkraft belastet. Hierfür wird eine hydraulische Vorrichtung genutzt, die taillierte Flachzugproben mit definierter Kraft beaufschlagt. Infolge dessen stellt sich ein Spannungszustand ein, der die Rissbildung begünstigt. Somit können ausreichende Rissentstehungsraten erzielt werden, die eine vergleichende Beurteilung der resultierenden Risslängen zwischen den Werkstoffen zulassen. Die einfache, mobile Zugvorrichtung ermöglicht eine Nutzung der bestehenden Anlagentechnik. Durch eine Normierung der resultierenden Risslängen auf die Streckgrenze des Werkstoffs und die belastete Querschnittsfläche lassen sich ein Werkstoffranking beziehungsweise eine Klassifizierung der Rissanfälligkeit der untersuchten hochfesten Materialkombinationen erstellen. Auch zukünftig entwickelte Stahlwerkstoffe potentiell höherer Festigkeiten können untersucht werden. Weiterhin kann die entwickelte Methode als Grundlage für die Gewinnung von Basisdaten zur Untersuchung verschiedener Rissentstehungsarten während des Widerstandspunktschweißens eingesetzt werden.
Untersuchungen der Heißrissanfälligkeit laserstrahlgeschweißter Verbindungen austenitischer Stähle

Die lokalen Dehnungen bzw. Dehngeschwindigkeiten im heißrisskritischen Temperaturintervall sind Funktionen des Temperaturfeldes im Nahbereich des Schmelzbades (Schweißverfahren, Werkstoff), der thermo-mechanischen Kennwerte des Versuchswerkstoffes sowie von außen aufgebrachten Verfor-mungen. Da die lokal vorherrschenden Dehnungen im Nahbereich des Schmelzbades nicht bzw. nur mit sehr aufwendigen Methoden ermittelt werden können, dienen bespielweise die im CTW-Test (Controlled Tensile Weldability) von außen aufgebrachten Dehnungen oder Dehnraten als Kriterium für die Heißriss-empfindlichkeit. In dieser Studie wurde CTW-Test zur Untersuchung der Heißrissresistenz verschiedenen austenitischen Stählen eingesetzt.
Transient Process Simulation of Heat Transfer in Laser Beam Welding with an Equivalent Heat Source

This paper presents a multiphysics modelling framework developed for the prediction of the three-dimensional transient temperature field of the laser welding process. The numerical model consists of two studies. In the first study, a steady-state CFD process simulation of full-penetration keyhole laser beam welding was performed. Considering the effects of, thermo-capillary and natural convection, latent heat of fusion and temperature-dependent material properties up to evaporation temperature the local weld pool geometry and temperature field were obtained. These results were used in the second subsequent study as an equivalent volumetric heat source by the prediction of the transient thermal cycle during and after fusion welding. Here the energy input and the movement of the heat source were realized by a novel technique, making use of pointwise constraints and a moving mesh provided with helper lines and additional remeshing condition. The numerically calculated results were compared to experimentally observed weld pool shapes and time-temperature curves showing a very good agreement.
Over the past decade, laser beam welding has significantly evolved and established itself as an efficient tool in the industry. Solidification cracking and the weldability of materials have been highly contentious issues for many years. Today, there are many self and externally loaded tests to investigate the hot cracking resistance of steels. The purpose of this paper is to compare the susceptibility of three stainless steel grades to hot cracking by using an externally loaded hot cracking test (CTW) and a self-restraint test in accordance with SEP-220-3. The repeatability and effectiveness of the results are discussed. The experimental results are widely dispersed, implying a low predictive value for the self-restraint test. On the other hand, the results from the externally loaded test exhibit excellent repeatability and provide a quantitative characterization of the susceptibility of steels to hot cracking.
Laser welding is a widely established manufacturing process in many industry sectors. Solidification cracking as well as the weldability of materials is still since many years a highly contentious issue, particularly regarding the causes of the hot crack formation. Many of studies have been conducted to determine the critical conditions of occurrence of the solidification cracking. In this study a 2D in-situ observation technique in conjunction with laser diodes as the illuminating source has been employed to measure the arising strain field during the laser beam welding process. For the first time the employed technique enabled the in-situ measurement of the transient strain field at the surface of the workpiece directed to the laser beam in the critical range, where the solidification cracking normally occurs. Thus the critical threshold strain values at high temperatures characterizing transition from crack free to crack concomitant welding process could be deduced.
Micrometric surface topologies are required for a wide range of technical applications. While lowered surface features have been used for many years to improve the tribological behavior of contacting surfaces, there are also other fields of application, where the potential of elevated surface features is known, e. g. for metal forming tools. However, the demand for a high wear resistance of these structures often inhibits an industrial application. A solution is offered by structuring techniques that use additional material. A promising approach is the localized dispersing of hard ceramic particles by pulsed laser radiation, the so-called laser implantation. This paper describes the potential to adjust the geometry as well as the mechanical properties of laser implanted surfaces by means of microstructural and topological investigations. Afterwards, results of a wear test are given and different applications for this structuring technique are discussed. It can be shown that dome-shaped or ring-shaped structures on a micrometric scale can be produced with high hardness and wear resistance.
Zur Effizienzsteigerung beim Einsatz von Lichtbogenverfahren für Fügeaufgaben im Dickblechbereich werden häufig angepasste Verfahren mit möglichst geringer Nahtquerschnittsfläche angewendet, beispielsweise das MSG-Engspaltschweißen für I-Nähte. Die Herausforderung für die Automatisierung des Verfahrens besteht neben der komplexen Prozessführung auch in der oftmals schlechten Zugänglichkeit der Prozesszone für optische Sensorik, weswegen verstärkt auf prozessorientierte Sensorik zurückgegriffen wird. Zur Steigerung des Prozessverständnisses und Entwicklung neuer Regelungskonzepte wurde ein Versuchsaufbau umgesetzt, der sowohl optische Messsysteme als auch prozessorientierte Sensorik in einer gemeinsamen Steuerungsumgebung vereint. Die umfassende prozessbegleitende Sensorik ermöglicht die sukzessive Erweiterung des Prozesswissens, welches direkt zur Umsetzung neuer Steuer- und Regelalgorithmen basierend auf Regressionsmodellen genutzt werden kann. Der gemeinsame Einsatz optischer und prozessorientierter Sensorik wurde zur Auslegung eines Lichtbogensensors zur Höhenführung genutzt. Die Versuchsdurchführung mit dem Ziel der Ableitung nichtlinearer Regressionsmodelle erfolgt automatisiert mit Hilfe eines optischen Sensors. Der Vorteil dieses Verfahrens liegt dabei neben der schnellen Umsetzbarkeit in der direkten Korrelation der Messwerte zu realen physikalischen Systemgrößen und der schnellen Adaption auf unterschiedliche Schweißparameter und -prozesse.
An approach to develop an arc sensor for gap-width estimation during automated NG-GMAW with a weaving electrode motion is introduced by combining arc sensor readings with optical measurement of the groove shape to allow precise analyses of the process. The two test specimen welded for this study were designed to feature a variable groove geometry in order to maximize efficiency of the conducted experimental efforts, resulting in 1696 individual weaving cycle records with associated arc sensor measurements, process parameters and groove shape information. Gap width was varied from 18 to 25 mm and wire feed rates in the range of 9 to 13 m/min were used in the course of this study. Artificial neural networks were used as a modelling tool to derive an arc sensor for estimation of gap width suitable for online process control that can adapt to changes in process parameters as well as changes in the weaving motion of the electrode. Wire feed rate, weaving current, sidewall dwell currents and angles were used as inputs to calculate the gap width. Evaluation the proposed arc sensor model show very good estimation capabilities for parameters sufficiently covered during experiments.

Laser metal deposition (LMD) has been applied as coating technology for many years. Today, the technologies capacity to produce 3D depositions leads to a new field of application as additive manufacturing method. In this paper, 3D laser metal deposition of titanium alloy Ti-6Al-4V is studied with special regard to the demands of additive manufacturing. Therefore, only the powder nozzle is used to create the shielding gas atmosphere, which ensures high geometric flexibility. Furthermore, specimen with high aspect ratio and hundreds of layers are manufactured, which represent typical features in additive manufacturing.

The present paper investigates the electromagnetic porosity reduction in partial penetration laser beam welding of 6 mm aluminum die casting AlSi9MnMg. Applying an electromagnetic field, a significant reduction of the porosity as well as smoothing of the surface of aluminum die casting can be observed. Starting from the reference case without an electromagnetic support, the porosity was reduced by 76 %. Especially big pores can be removed from the weld pool effectively due to their beneficial volume-to-area ratio whereas very small metallurgical pores tend to remain within the weld pool even when higher magnetic flux densities are applied.
Die experimentellen Untersuchungen innerhalb dieses Berichtes zeigen die erfolgreiche Anwendung einer elektromagnetischen Schmelzbadstütze beim Laser-strahl(hybrid)schweißen von ferromagnetischen Stäh-len mit einer Werkstückdicke von bis zu 20 mm. Bis-lang wurde dieses System zur Kompensation des hydrostatischen Druckes von Aluminiumlegierungen und austenitischen Stählen eingesetzt. Zunächst wur-den die Versuche an Duplexstählen vorgenommen, die jeweils zur Hälfte aus Austenit und Ferrit bestehen. Im Anschluss daran wurden die Versuche auf bis zu 20 mm dicke Werkstücke aus Baustahl erweitert. In-nerhalb der Versuchsreihen wurden die AC-Leistung sowie die Oszillationsfrequenz variiert. Für Werk-stückdicken von 15 mm war eine AC-Leistung von ca. 1 kW notwendig, um die Wurzelüberhöhung in die Bewertungsgruppe B der für laserstrahlgeschweißten Stähle gültigen DIN EN ISO 13919-1:1996-09 einord-nen zu können. Mit zunehmender AC-Leistung wird die Wurzelüberhöhung sukzessive reduziert. Nach erfolg-reicher Erweiterung auf ferromagnetische Werkstoffe wurde die Anwendung der Technologie für das Laser-strahlhybridschweißen demonstriert, indem praxisrele-vante Y-Nähte an 20 mm dicken Baustählen ohne Wurzelüberhöhung einlagig in Wannenlage geschweißt wurden. Trotz der Beeinflussung des Lichtbogens durch das oszillierende Magnetfeld sowie des zusätz-lich zum hydrostatischen Druck zu berücksichtigenden Lichtbogendruckes wurde eine ideale Kompensation auf der Wurzelseite erzielt.
Die Erweiterung des Anwendungsspektrums der elekt-romagnetischen Schmelzbadstütze auf ferromagneti-sche Werkstoffe sowie auf das Laserstrahlhybrid-schweißen eröffnet für zukünftige industrielle Anwen-dungen ein großes Potenzial. Das einlagige Schwei-ßen dickwandiger Bauteile mittels Hochleistungslasern wird in Kombination mit der elektromagnetischen Schmelzbadstütze attraktiver. In nachfolgenden Un-tersuchungen wird der Einsatz der elektromagneti-schen Schmelzbadstütze beim Laserstrahlhybrid-schweißen von Pipelinestählen angestrebt, v. a. im Hinblick auf die Spaltüberbrückbarkeit und der me-chanisch-technologischen Eigenschaften der Schweißverbindungen. Zudem ist beim Schweißen von Duplexstählen der Einsatz von Zusatzwerkstoffen zu berücksichtigen, um das Gleichgewicht zwischen austenitischer und ferritischer Phasen zu stabilisieren.
Recently developed fibre lasers provide multi-kilowatt beam power with high quality at impressive energy efficiency. Combined with gas metal arc welding (GMAW) equipment these lasers can be used in a hybrid process to weld thick-walled constructions single-pass, that are currently welded using multi-pass techniques. The main benefits are a reduction of heat induced distortions, due to the low heat input, as well as savings in filler material and process time. Probable applications can be found in power generation, ship building and pipeline constructions. An orbital (girth) laser-hybrid process using a 20 kW fibre laser and a GMAW torch is currently examined at the BAM, Berlin. The aim of this research is to obtain a stable and crack free girth welding process and to demonstrate its application in pipeline construction. The experiments are carried out on 16 mm thick plates as well pipe rings with 36" (914 mm) pipe diameter of X65. Particular welding parameters, such as welding speed, GMAW power, arc length are varied and their influence on the appearance of the weld in the different welding positions is analyzed. Even though issues remain that demand further research it could already be shown that the rings can be welded using a girth hybrid process that is divided into two half girth processes in downward direction.

Hybrides Auftragschweißen: Potentiale des laserunterstützten Plasma-Pulver-Auftragschweißens (PTA)

In diesem Beitrag wurden Untersuchungen zu einem neuartigen hybriden Laser-Plasma-Beschichtungsverfahren vorgestellt. Mit dem Ziel, die Produktivität und Wirtschaftlichkeit von Korrosions- und Verschleißschutzschichten zu steigern, wurde das kostengünstige PTA-Verfahren durch einen Laser als zweite Energiequelle ergänzt. Die vorlaufende Laserstrahlung stabilisiert den Plasmalichtbogen und ermöglicht erst eine Auftragsschweißung bei hohen Geschwindigkeiten. Die hohen Auftragraten von 4,2-5,7 kg/h bei gleichzeitig Streckenenergien von 630-720 J/cm zeigen das mögliche Potential des vorgestellten hybriden Ansatzes. In weiteren Untersuchungen muss der Prozess z.B. in Bezug auf die Oberflächenwelligkeit der Beschichtungen über eine Parameteroptimierung weiter verbessert werden. Nach den bisherigen gesammelten Erfahrungen mit dem Hybridprozess ist davon auszugehen, dass durch eine Anpassung der Energiedichteverteilung das Lasers, die Prozessgeschwindigkeiten noch einmal gesteigert werden können.
Laser Metal Deposition (LMD) as a technology for additive manufacturing allows the production of large components outside of closed working chambers. Industrial applications require a stable process as well as a constant deposition of the filler material in order to ensure uniform volume growth and reproducible mechanical properties. This paper deals with the influence of travel path strategies on temperature profile and material deposition. Meandering and spiral hatching strategies are used in the center as well as in the edge of a specimen. The temperature is measured with thermocouples attatched to the backside of the specimen. The tests are carried out on the materials S235JR and 316L. The results show a strong dependence of the maximum temperatures on the travel path strategy and the welding position on the component.
The geometry of the melt pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. In this study, a butt configuration of 15 mm thick structural steel and transparent quartz glass was used to observe the weld pool geometry by means of high-speed camera and an infrared camera recording. The observations show that the dimensions of the weld pool vary depending on the depth. The areas close to the weld pool surface take a teardrop-shape. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a 3D transient thermal-fluid numerical simulation was performed to obtain the weld pool shape and to understand the formation mechanism of the observed bulging effect. The model takes into account the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. The numerical results showed good accordance and were furthermore used to improve the understanding of the experimentally observed bulging effect.
Automatisierungs- und Regelkonzepte für das MSG-Engspaltschweißen - Pendel- und Füllgradregelung

Das MSG-Engspaltschweißen eignet sich auf Grund der I-Nahtvorbereitung besonders für das wirtschaftliche Fügen bei hohen Blechdicken über 100 mm und bietet darüber hinaus zusätzliche technologische Vorteile. Für die automatisierte Anwendung des Verfahrens unter Produktionsbedingungen muss dabei die Prozesssicherheit auch für mitunter große Variationen der Spaltbreite entlang der Schweißnaht gesichert bleiben. In erster Linie betrifft dies bei mechanischer Auslenkung der Drahtelektrode die Adaption der Pendelbewegung auf die jeweilige Spaltbreite um eine ausreichende Flankenanbindung zu garantieren. Für die Online-Regelung der Pendelbewegung mittels Lichtbogensensorik wurde eine Methode implementiert die die notwendigen Pendelwinkel an jeder Nahtflanke unabhängig ermittelt und darüber hinaus Fehlstellungen des Brenners sowie Veränderungen des Kontaktrohrabstandes und der Prozessparameter eigenständig kompensiert. Eine Füllgradregelung auf Grundlage optischer Erfassung und Auswertung der Schweißnahtgeometrie wurde zusätzlich eingesetzt um bei veränderlichen Nahtquerschnittsflächen einen vorgegebenen, gleichbleibenden Lagenaufbau zu erzielen.
A transient simulation including the impact of the laser energy, the melting of the metal and the development of the weld pool was conducted to observe the evolution of the vapor capillary and the solidification of the melt in pulsed laser beam welding of AISI 304 steel. The phase field method was implemented to investigate the evolution and behavior of the liquid-gas interface during welding and to describe the condensed and vapor phases. The effects of phase transition, recoil pressure, thermo-capillary and natural convection, vaporization and temperature dependent material properties were taken into account. A Gaussian-like heat source under consideration of the Fresnel absorption model was used to model the energy input of the laser beam. The heat source model was extended by a newly developed empirical approach of describing multiple beam reflections in the keyhole. To validate this new model, the numerical results were compared to experimental data and good agreement regarding the size and shape of the weld pool was observed.
Das bislang zur Vermeidung unzulässiger Wurzelüberhöhungen beim Laserstrahlschweißen von Aluminiumlegierungen bzw. austenitischem Stahl eingesetzte Verfahren der elektromagnetischen Schmelzbadstütze konnte innerhalb der vorliegenden Untersuchung erfolgreich zur Kompensation des hydrostatischen Druckes von ferromagnetischen Stählen übertragen werden. Es wurden dabei Laserstrahlschweißversuche in PA-Position an bis zu 20 mm dickem Duplexstahl 1.4462 sowie Baustahl S235JR durchgeführt. Unter konstanten Schweißparametern wurden Durchschweißungen generiert. Dem hydrostatischen Druck wurde unter Verwendung der Technologie zur elektromagnetischen Schmelzbadunterstützung durch Variation der Oszillationsfrequenz und der AC-Leistung des Magnetsystems entgegengewirkt.
Zunächst konzentrierten sich die Versuche auf den Duplexstahl 1.4462, welcher jeweils aus 50 % Ferrit und Austenit besteht. Hierbei konnte festgestellt werden, dass zur idealen Kompensation von 15 mm bei einer Frequenz von 1,7 kHz eine AC-Leistung von 1,6 kW erforderlich ist, die Schweißnähte aber bereits bei einer AC-Leistung von ca. 0,8 kW in die Bewertungsgruppe B der DIN EN ISO 13919-1:1996-09 eingeordent werden können. Zur idealen Kompensation des hydrostatischen Druckes bei 20 mm dickem Duplexstahl war eine um 20 % höhere AC-Leistung notwendig. Im Anschluss an die Versuche mit dem Duplexstahl wurden die Untersuchungen auf bis zu 20 mm dicke Proben aus Baustahl S235JR erweitert. Für 15 mm konnten die Schweißnähte bei einer Frequenz von 1,7 kHz ab einer AC-Leistung von 1,3 kW in die Bewertungsgruppe B eingeordnet werden. Zur idealen Kompensation von 20 mm dickem Baustahl war eine AC-Leistung von 1,6 kW bei einer Frequenz von 636 Hz nötig. Mit steigender AC-Leistung konnte in allen Versuchsreihen eine sukzessive Verringerung
der Wurzelüberhöhung demonstriert werden.
Due to rapid, localized heating and cooling, distortions accumulate in additive manufactured laser metal deposition (LMD) components, leading to a loss of dimensional accuracy or even cracking. Numerical welding simulations allow the prediction of these deviations and their optimization before conducting experiments. To assess the viability of the simulation tool for the use in a predictive manner, comprehensive systems as well as to choose the optimal product matches, product analysis methods are needed. Indeed, most of the known methods aim to analyze a product or one product family on the physical level. Different product families, however, may differ largely in terms of the number and nature of components. This fact impedes an efficient comparison and choice of appropriate product family combinations for the production system. A new methodology is proposed to analyze existing products in view of their functional and physical architecture. The aim is to Cluster these products in new assembly oriented product families for the optimization.
In the article considered the problem of hot cracks occurrence during laser welding process. The main reason of their appearance is strain. The optical method for measuring full field strain locally near the solidification front during laser welding process is proposed. The proposed method of optical measurement allows to determine the real values of the critical strain for various materials characterizing the occurrence of hot cracks in laser welding process.
The laser hybrid welding process offers many advantages regarding deep penetration, increased welding velocity and with the help of the supplied filler wire an improved bridgeability to gap and misalignment tolerances. High power laser systems with a power of approx. 30 kW are already available on the market. Nevertheless, multi-layer technology with an arc process is still used for welding of plates from a thickness from 20 mm. A potential cause is the process instability with increasing laser power. It is inevitable that gravity drop-out due to the high hydrostatic pressure at increasing wall thickness especially at welding in flat position and with a low welding speed. The surface tension decreases with increasing root width resulting from low welding velocities. To prevent such inadmissible defects of the seam a use of weld pool support is required. Usual weld pool support systems such as ceramic or powder supports require a mechanical detachment which is time-consuming. The electromagnetic weld pool support system described in this work shows an alternative weld pool support which works contactless. It is based on generating Lorentz forces in the weld pool due to oscillating magnetic field and induced eddy currents. This innovative technology offers single pass welds up to 28 mm in flat position and reduced welding velocity with a laser power of just 19 kW. It also leads to improved mechanical-technological properties of the seams because of the slow cooling rate. With usage of an electromagnetic weld pool support the limitation of the hybrid laser arc welding process in the thick sheet metal will be extend.
The hybrid laser arc welding (HLAW) process provides many advantages such as improved gap bridgeability, deep penetration and misalignment of edges, that is why the process is used increasingly in industrial applications e.g. shipbuilding, power plant industry and line-pipe manufacturing. The obvious encountered problem for single pass welding in flat position is the gravity drop-out at low welding velocities. With the usage of an electromagnetic weld pool support system, which is based on generating Lorentz forces within the weld pool, wide seams followed by reduced welding velocities could be achieved in this study leading to the realization of a gap bridgeability up to 1 mm, misalignment of edges up to 2 mm and a single pass weld up to 28 mm thickness with a 20-kW fibre laser. These developments expand the boundaries of the HLAW process for different industrial applications. As a result, less accurate preparation of the edges would be sufficient, which saves time for manufacturing.
The laser hybrid welding process offers many advantages regarding deep penetration, increased welding velocity and with the help of the supplied filler wire an improved bridgeability to gap and misalignment tolerances. High power laser systems with a power of approx. 30 kW are already available on the market. Nevertheless, multi-layer technology with an arc process is still used for welding of plates from a thickness from 20 mm. A potential cause is the process instability with increasing laser power. It is inevitable that gravity drop-out due to the high hydrostatic pressure at increasing wall thickness especially at welding in flat position and with a low welding speed. The surface tension decreases with increasing root width resulting from low welding velocities. To prevent such inadmissible defects of the seam a use of weld pool support is required. Usual weld pool support systems such as ceramic or powder supports require a mechanical detachment which is time-consuming. The electromagnetic weld pool support system described in this work shows an alternative weld pool support which works contactless. It is based on generating Lorentz forces in the weld pool due to oscillating magnetic field and induced eddy currents. This innovative technology offers single pass welds up to 28 mm in flat position and reduced welding velocity with a laser power of just 19 kW. It also leads to improved mechanical-technological properties of the seams because of the slow cooling rate. With usage of an electromagnetic weld pool support the limitation of the hybrid laser arc welding process in the thick sheet metal will be extend.
The paper deals with the integration of a light emitting diode (LED) into an additive manufactured metal component. Selective laser melting (SLM) and laser metal deposition (LMD) are used. The material used is the chrome-nickel steel 316L. The basic component is manufactured by means of SLM and consists of a solid body and an area with grid structure. The solid body includes a duct in the shape of a groove with a recess for the positioning of the power cable. The LED is embedded in the grid structure via an inlet from the solid body. In further processing, the groove is filled with LMD. Two strategies with different parameter combinations were investigated. It shows that a high energy input near the power cable leads to its destruction. By using multiple parameter combinations during the manufacturing process, this destruction can be prevented. There was a comparison of both strategies with regard to the necessary number of tracks and duration of welding time.
Laser-Metal-Deposition (LMD) and Plasma-Transferred-Arc (PTA) are well known Technologies which can be used for cladding purposes. The prime objective in combining LMD and PTA as a Hybrid Metal Deposition-Technology (HMD) is to achieve high Deposition rates at low thermal Impact. Possible applications are coatings for wear protection or repair welding for components made of steel. The two energy sources (laser and Plasma arc) build a Joint process Zone and are configurated to constitute a stable process at laser powers between 0.4-1 kW (defocused) and Plasma currents between 75-200 A. Stainless steel 316L serves as filler material. For this HMD process, a Plasma Cu-nozzle is designed and produced by powder bed based Selective Laser Melting. The potential of the HMD Technology is investigated and discussed considering existing process. This paper demonstrates how the interaction of the two energy sources effects the following application-relevant properties: Deposition rate, powder Efficiency and energy Input.
In einer Vielzahl technischer Anwendungen spielt die Aufrechterhaltung eines definierten Reibungs- und Verschleißverhaltens zwischen bewegten Oberflächen für die Sicherheit und Funktionalität eine entscheidende Rolle. Die Oberflächentechnik versucht durch geeignete Verfahren die Randschichten zu ertüchtigen, um Reibung und Verschleiß zu kontrollieren. Eine Verbesserung der Materialeigenschaften kann durch flächige Beschichtungen erreicht werden. Zusätzlich ermöglichen Oberflächenstrukturierungen breite Möglichkeiten zur Beeinflussung des Schmierungszustandes bzw. der Kontaktbedingungen. Neben Negativstrukturen bieten ebenfalls erhabene Mikrostrukturen großes Potenzial zur Beeinflussung des tribologischen Verhaltens. Ihr Einsatz ist aber aufgrund der besonderen Verschleißproblematik erhabener Strukturen momentan limitiert, so dass in der Regel zusätzliche verschleißreduzierende Beschichtungen notwendig werden.
In diesem Beitrag wurde das Verfahren der Laserimplantation angewandt, mit dem erhabene und separierte Oberflächenstrukturen hoher Verschleißfestigkeit in einem Fertigungsschritt erzeugbar sind. Das Verfahren basiert auf einem lokalisierten Dispergieren von Hartstoffpartikeln. Hierfür wurde erstmalig ein gepulster Faserlaser mit hoher Strahlqualität zur Erzeugung punkt- und linienförmiger Mikrostrukturen angewandt. Versuche wurden auf dem Kaltarbeitsstahl X153CrMoV12 unter Anwendung von Titandiborid als Hartstoff durchgeführt. Anhand von Härtemessungen konnte gezeigt werden, dass sowohl punkt- als auch linienförmige Strukturen mit Härten über 1000 HV1 und einer feinkörnigen Mikrostruktur mit feinverteilten Hartstoffpartikeln herstellbar sind. Des Weiteren war es möglich, die Implantgeometrien, welche an Querschliffen und durch Weißlichtinterferometeraufnahmen erfasst wurden, durch die Pulsleistung und Pulsdauer zu steuern.
In diesem Vortrag werden die aktuellen Forschungsergebnisse im Bereich der ökologischen Bilanzierung von Schweißprozessen dargestellt. Der Fokus liegt hierbei in der Ermittlung relevanter Wirkkategorien zur Charakterisierung der Umweltwirkungen von Schweißprozessen. Exemplarisch für verschiedene Verfahrenskombinationen werden die ökologischen Umweltwirkungen auf Basis eines Life Cycle Assessments ermittelt und verfahrensspezifische Einflussgrößen analysiert.
This paper represents the results for proposed optical flow method based on the Lucas-Kanade (LK) algorithm applied to two different problems. The following observations can be made:
- The estimated strain and displacement for conducted tensile test are generally very close to those measured with conventional DIC-technique.
- The LK technique allows measurement of strain or displacement without special selection of a region of interest.
Using a novel optical measurement technique together with the optical flow algorithm, a twodimensional deformation analysis during welding was conducted. This technique is the first to provide a measurement of the full strain field locally in the immediate vicinity of the solidification front. Additionally, the described procedure of the optical measurement allows the real material-dependent values of critical strain characterizing the transition to hot cracking during laser welding processes to be determined.
In this study, a three-dimensional CFD-simulation model was developed to simulate the fluid flow in the weld pool. The CFD-model showed a bulging region in the middle of the depth, which is separated from the top surface and bottom surface by two narrowing regions. It can be concluded that the interaction of the movement of the laser source with the Marangoni vortex leads to a teardrop shape at the upper and bottom surface of the workpiece. Additionally, it shows that the bulging in the weld is a result of the backflows on the upper and lower sides due to the thermo-capillary-driven flows. The weld pool shape was used as a heat source in a two-dimensional thermomechanical model, which allows a highly accurate transformation of the weld pool dimensions obtained from the CFD model. This developed technique allows the consideration of physical aspects, which cannot be considered when using traditional heat sources. The mechanical model has shown that the chronological order of the solidification of the weld has a significant influence on the nature and distribution of the stresses in the weld. High tensile stress has been observed in the bulging region, i.e. in the susceptible region for solidification cracking, when compared to the other narrowing regions, which show compressive stress.
The present research work aims at clarification of the effect of the welding electrode type on the mechanical properties of SMA welded joints of 9%Ni steel plates. Properties of produced SMA welded joints were evaluated using different non-destructive and destructive investigation methods. In comparison with the conventionally used Ni-based welding electrode ENiCrMo-3 (AWS A5.11), an experimentally produced non-conventional ferritic welding electrode with 11%Ni (ENi11-Company specification) has resulted in a better combination of the mechanical properties of SMA welded joints of this steel type for critical cryogenic applications. Besides, a positive economic impact for the experimentally produced non-conventional ferritic welding electrode, due to its lower cost, could be another attractive aspect.
The present research work encloses results of experimental investigations of the interaction between welding process parameters for laser-beam and hybrid-laser-arc as well as type of the filler metal and the achievable mechanical properties of the weld joints on steel grade X8Ni9+QT640 for cryogenic service containing 9% nickel. The results obtained contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of facilities for the liquefaction, storage and the transport of natural gases (LNG facilities). The results show, that the martensitic microstructure of the laser weld metal including low amount of retained austenite not exceeding 3.5% leads to the relatively low V-notch impact energy. The remarkable heterogeneity in the chemical composition of the weld metal through the weld thickness could be recognized in the case of hybrid-laser-arc welding with ERNiCrMo-3 austenitic filler metal, what also led to insufficient impact toughness of the weld metall. The most promising results could be achieved by using 11%Ni filler wire, which is similar to the base metal and provides a homogeneous microstructure with uniform distribution of Ni through the weld seam. It is remarkable, that a correlation between Charpy impact toughness and wire feeding speed and respectively process heat input exists. The highest toughness values were 134±58 J at -196C. The both laser as well as laser-hybrid welds passed the tensile test. The failure stress of 720±3 MPa with a fracture location in the base material was achieved for all samples tested.
The additional element from the filler wire in the laser beam welding is usually distributed inhomogeneously in the final weld due to the high solidification rate of weld pool. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters.
Der vorgestellte Modellierungsprozess dient zur Abschätzung einer geeigneten äquivalenten Wärmequelle und Berechnung des thermischen Verhaltens beim Laserstrahlschweißen. Die Methode Kombiniert die Vorteile von gägngigen Simulationsverfahren und reduziert die berücksichtigte Anzahl an physikalischen Aspekten und Kalibrierungsparameter. Durch die modellierten physikalischen Phänomene konnten die Informationen über die Strömung im Schmelzbad und dessen Einfluss auf die resultierende lokale Temperaturverteilung und folglich auf das transiente Temperaturfeld gewonnen werden. Dadurch wurde die Simulatioszeit(inkl. Kalibrierungsaufwand) auf weniger als einen Tag Rechenzeit verringert.
Elektromagnetische Porenreduktion beim Laserstrahlschweißen von Aluminium-Druckgusslegierungen

Innerhalb der vorliegenden Untersuchung wurde ein elektromagnetisches Schmelzbadbeeinflussungssys-tem zur Reduktion des Porenanteils beim Laserstrahlschweißen von Aluminium-Druckguss verwendet. Hierbei wird der Unterschied der elektrischen Leitfähigkeiten zwischen Gas- bzw. Lufteinschlüssen und geschmolzenem Aluminium gezielt genutzt, um die im Schmelzbad eingeschlossenen Poren während des Laserstrahlprozesses zur Oberfläche zu verdrängen. Die dafür erforderlichen Lorentzkräfte werden durch ein oszillierendes Magnetfeld erzeugt. Bei den Laserstrahlschweißversuchen handelt es sich um Ein-schweißungen in Wannenlage (PA-Position) von 6 mm dickem Aluminium-Druckguss AC-AlSi9MnMg. Über einen zuvor optimierten Laserschweißprozess wurde durch zusätzlichen Einsatz eines elektromag-netischen Feldes dessen Wirkung hinsichtlich des Porengehaltes und der Oberflächenrauheit untersucht. Die Auswertung der Schweißnähte erfolgte anhand von Querschliffaufnahmen, Röntgenbildern sowie Computer-Tomographie (CT) Aufnahmen. In Abhängigkeit von der verwendeten magnetischen Fluss-dichte konnte eine Reduktion des Porenanteils von bis zu 75 % erzielt werden, wobei vor allem großvolu-mige Poren erfolgreich aus dem Schmelzbad entfernt werden konnten. Zudem konnte eine Reduktion der Oberflächenrauigkeit von ebenfalls bis zu 75 % erreicht werden.

Additive Fertigungsverfahren, speziell das selektive Laserschmelzen sowie das Laserpulverauftragsschweißen, ermöglichen eine enorme Steigerung der Flexibilität und erlauben Kleinserienteile mit hoher Genauigkeit und geringen Kosten herzustellen.
Für den erfolgreichen wirtschaftlichen Einsatz dieser neuartigen Fertigungsverfahren spielt die Einhaltung des First-time-right-Prinzips eine entscheidende Rolle: Bauteile sollten bereits im ersten Versuch allen Anforderungen genügen. Aufgrund der jungen Geschichte dieses Fertigungszweigs und der damit einhergehenden fehlenden Erfahrungen und Richtlinien ist diese elementare Forderung heute nur in wenigen Fällen realisierbar. Die geforderten Qualitätsstandards können aktuell nur über experimentelle Iterationsschleifen eingehalten werden, sodass das große Potential einer flexiblen und schnellen Fertigung in erheblichem Maß reduziert wird. Die Komplexität der gefertigten Bauteile und die des Prozesses an sich lassen eine erfahrungsbasierte Vorhersage der Verzüge und Eigenspannungen kaum zu. Zudem werden auch in Zukunft Richtlinien und Normen nicht das komplette Anwendungsspektrum abbilden können. Die eigenspannungsbedingten Verzüge spielen demnach eine bedeutende Rolle und stellen zusammen mit dem Erreichen der Maßhaltigkeit eine entscheidende technologische Herausforderung beim Einsatz additiver Fertigungsverfahren dar. Die numerische Simulation ermöglicht die Vorhersage von Bauteilverzügen und –spannungen und kann durch virtuelle Abprüfung von Herstellstrategien die Anzahl von Experimente reduzieren. Bisherige numerische Betrachtungen von zusatzwerkstoffbasierten Verfahren, zu denen unter anderem das Laserpulverauftragschweißen (LPA) gehört, beschränkten sich primär auf akademische Beispiele mit geringer Komplexität. Für die Simulation von konkreten Anwendungsfällen auf Bauteilebene liegen bisher keine validierten, numerischen Methoden und Ansätze vor, die eine wirtschaftliche Anwendung der Schweißsimulation ermöglichen.
Dieses Projekt wird Simulationsmodelle zur numerischen Betrachtung komplexer additiv gefertigter Bauteile entwickeln. Dafür wird der Prozess in vereinfachten Simulationen nachgebildet und anhand von Experimenten validiert. Anschließend werden Methoden zur automatisierten Pfadgenerierung für komplexe Bauteile erprobt und in der Simulation implementiert. Schließlich werden zur Reduktion der Rechenzeit verschiedene Methoden zur Vereinfachung evaluiert und verglichen. Das Ziel ist die Steigerung der Verlässlichkeit in der Simulation, um prädiktive Aussagen über die Qualität additiv gefertigter Bauteile zu ermöglichen.
Additive Fertigungsverfahren gewinnen aufgrund der schnellen, flexiblen und kosten-günstigen Fertigung von Bauteilen zunehmend an Bedeutung. Das Laserpulverauf-tragschweißen (LPA) wurde anfangs hauptsächlich als Beschichtungsverfahren ein-gesetzt. Diese Technologie bewerkstelligt aber auch das Reparieren von verschlisse-nen Bauteilen, sodass diese zeitsparend und ressourcenschonend erneuert werden können. Die hohe Aufbaurate, die flexible Pulverzusammensetzung sowie die hohe Endkonturnähe ermöglichen heutzutage die Entwicklung und additive Fertigung von neuen Materialien, wie zum Beispiel Nickel-Titan-Formgedächtnislegierungen.
The determination of mechanical properties of welded Steel structures such as strength or ductility is a subject of high interest for the majority of Companies in the area of metal Processing. The material Parameters can be obtained by performing the tensile test on the samples made from a part of a component. In some cases, it is highly expensive to produce the tensile specimens especially from the weld metal, which contains different type of microstructure such as weld seam or heat affected zone in an extremely small area. Therefore, a method is described in this paper to determine the material Parameters of high strength Steel structures and welded joints locally and without any additional effort to perform the tensile test. In this method, instrumented indentation technique (IIT), an indenter is pushed on the flat surface of a specimen in a certain period of time and simultaneously the applied force and the corresponding indentation path are measured. The data related to the force-indentation diagram is given as input to an artificial neural network (ANN) to obtain the material Parameters. The ANN can be trained by generating the large qualitative data sets with numerical Simulation of the IIT procedure. The Simulation must be run several times with the different material model parameter sets to generate the numerous
force-indentation diagrams as the inputs of ANN. Then, the trained ANN is validated by performing the IIT on the welded joints and comparing the obtained material Parameters from ANN with the tensile test.
Consequently, the mechanical properties of welded joints can be determined by performing the IIT and evaluating the resulting data by the ANN.
To increase the competitiveness of jacket substructures compared to monopiles a changeover from an individual towards a serial jacket production based on automated manufactured tubular joints combined with standardized pipes has to be achieved. Therefore, this paper addresses fatigue tests of automatically welded tubular X-joints focusing on the location of the technical fatigue crack. The detected location of the technical crack is compared to numerical investigations predicting the most fatigue prone notch considering the structural stress approach as well as the notch stress approach. Besides, the welding process of the automated manufactured tubular X-joints is presented.
Die Präsentation gibt einen Überblick bezüglich der von der BAM im Rahmen des SimCoLas Verbundprojekts durchgeführten Arbeiten zum Thema "Photonische Prozessketten". Die numerisch abgebildete Prozesskette Tiefziehen/Laserstrahlschweißen wird darsgestellt und diskutiert. Fokus der Diskussion ist die entwickelte Methodik zur konsistenten Abbildung numerischer Prozessketten mit der Applikation Heissrisskritikalität beim Laserstrahlschweißen.
In additive manufacturing (AM) Laser Metal Deposition (LMD), parts are built by welding layers of powder feedstock onto a substrate. Applications for steel powders include forging tools and structural components for various industries. For large parts, the choice of tool-paths influences the build-rate, the part performance and the distortions in a highly geometry-dependent manner. With weld-path lengths in the range of hundreds of meters, a reliable, automated tool path generation is essential for the usability of LMD processes.
In this contribution, automated tool-path generation approaches are shown and their results are discussed for arbitrary geometries. The investigated path strategies are the classical approaches: “Zig-zag-” and “contour-parallel-strategies”. After generation, the tool-paths are automatically formatted into g-code for experimental build-up and ASCII for a numerical simulation model. Finally, the tool paths are discussed in regards to volume-fill, microstructure and porosity for the experimental samples.

The laser-based direct energy deposition (DED) as a technology for additive manufacturing allows the production of near net shape components. Industrial applications require a stable process to ensure reproducible quality. Instabilities in the manufacturing process can lead to faulty components which do not meet the required properties.
The DED process is adjusted by various parameters such as laser power, velocity, powder mass flow and spot diameter, which interact with each other. A frequently used comparative parameter in welding is the energy per unit length and is calculated from the laser power and the velocity in laser welding. The powder per unit length comparative parameter in the DED process has also be taken into account, because this filler material absorbs energy in addition to the base material.
This paper deals with the influence of mass energy as a comparative parameter for determining the properties of additively manufactured parts. The same energy per unit length of 60 J/mm as well as the same powder per unit length of 7.2 mg/mm can be adjusted with different parameter sets. The energy per unit length and the powder per unit length determine the mass energy. The laser power is varied within the experiments between 400 W and 900 W. Energy per unit length and powder per unit length are kept constant by adjusting velocity and powder mass flow. Using the example of Inconel 718, experiments are carried out with the determined parameter sets. In a first step, individual tracks are produced and analyzed by means of micro section. The geometry of the tracks shows differences in height and width. In addition, the increasing laser power leads to a higher dilution of the base material. To determine the suitability of the parameters for additive manufacturing use, the individual tracks are used to build up parts with a square base area of 20x20 mm². An investigation by Archimedean principle shows a higher porosity with lower laser power. By further analysis of the micro sections, it can be seen that at low laser power, connection errors occur between the tracks.
The results show that laser power, velocity and powder mass flow have to be considered in particular, because a constant mass energy can lead to different geometric as well as microscopic properties.
The paper describes a systematic investigation of the EM influenced laser beam welding of the aluminum die casting alloy AlSi12(Fe) in comparison to a reference material, a wrought aluminum alloy AlMg3. By using of a face centred CCD test plan, the influencing variables laser power, welding velocity and magnetic flux density are varied with regard to their influence on the remaining porosity. The global pore fraction of the weld seams was analyzed by X-ray images with ImageJ. This enabled a qualitatively very good regression model to be derived for the respective material, which identifies the dominant influencing variables. The results prove, statistically verified, for the investigated parameter range, that
- the magnetic flux density is the main cause for the porosity reduction,
- the porosity rises with increasing laser power the porosity in the weld seams rises,
- the influence of the welding velocity is negligible,
- the pore quantity in wrought alloy is more strongly minimized by the magnetic flux density than in die casting,
- the porosity decreases due to the EM influence by approx. 70 % compared to the unaffected welds. This effect is emphasized by the contour line charts, which illustrate the relationship between laser power and magnetic flux density.
With the exception of the quadratic influence of B at the wrought alloy, the statistical correlation shows a linear development of the respective influence variables for both aluminum alloys. In order to investigate these deviations, further simulations with a focus on weld pool geometry and weld pool flow are to be performed. In addition, the welding results can be classified in accordance with DIN EN ISO 13919-2 in the highest evaluation group B for AlMg3 and in evaluation group C for AlSi12(Fe) by applying a magnetic flux density of 350 mT. The analysis of the CT images at constant laser power and welding velocity allows a direct comparison both between the two alloys and also as a function of the magnetic flux density with regard to the number and size of pores. An increase in the magnetic flux density leads to a significant decrease in the number and volume of pores, which can be seen more clearly in wrought alloy than in die casting. Very acceptable results can be achieved for both materials and different welding parameters. This successfully demonstrates the desired process robustness and functionality of the EM system for practical applications. For subsequent investigations of overlap joints, the lowest possible laser power and a high magnetic flux density are recommended.
