The supply and processing of materials for highly stressed components are usually cost-intensive. Efforts to achieve cost and resource efficiency lead to more complex structures and contours. Additive manufacturing steps for component repair and production offer significant economic advantages. Machining needs to be coordinated with additive manufacturing steps in a complementary way to produce functional surfaces suitable for the demands. Regarding inhomogeneity and anisotropy of the microstructure and properties as well as production-related stresses, a great deal of knowledge is still required for efficient use by small- and medium-size enterprises, especially for the interactions of subsequent machining of these difficult-to-machine materials. Therefore, investigations on these influences and interactions were carried out using a highly innovative cost-intensive NiCrMo alloy (IN725). These alloys are applied for claddings as well as for additive component manufacturing and repair welding using gas metal arc welding processes. For the welded specimens, the adequate solidification morphology, microstructure and property profile were investigated. The machinability in terms of finishing milling of the welded surfaces and comparative analyses for ultrasonic-assisted milling processes was examined focussing on surface integrity. It was shown that appropriate cutting parameters and superimposed oscillating of the milling tool in the direction of the tool rotation significantly reduce the mechanical loads for tool and workpiece surface. This contributes to ensure a high surface integrity, especially when cutting has to be carried out without cooling lubricants.
Hochentropie Legierungen (engl. High Entropy Alloys, HEAs) sind eine relativ neue Werkstoffklasse. Seit ersten Veröffentlichungen im Jahr 2004, steigt das Forschungsinteresse an diesem Werkstoffkonzept stetig an. Im Gegensatz zu herkömmlichen Legierungen bestehen HEAs aus fünf Legierungselementen in äquiatomaren Gleichgewicht. Der Hochentropie-Effekt ist dabei u.a. auf die erhöhte Konfigurationsentropie zurückzuführen, der die Mischkristallbildung fördert. Viele HEAs weisen aufgrund hervorragender struktureller Eigenschaftskombinationen von sehr tiefen bis zu hohen Temperaturen enormes Anwendungspotential auf. Für ihre Anwendung als reale Bauteile stellt sich aber die zentrale Frage der Anwendbarkeit von trennenden Fertigungstechnologien für HEAs. Dies findet in der bisherigen weltweiten Materialforschung bisher kaum Beachtung. Für die Forderung nach wirtschaftlicher Bauteilfertigung ist für potenzielle Anwendungsbereiche, bspw. in der Energietechnik, eine zuverlässige und sichere Verarbeitung von wesentlicher Bedeutung. Fräsen ist dabei ein Standardprozess für die zerspanende Bearbeitung von Metallen. Der vorliegende Beitrag stellt Ergebnisse durchgeführter Zerspanbarkeitsanalysen vor. Diese konzentriert sich auf die aus dem Fräsprozesse resultierende Oberflächenintegrität an einem sogenannten „Cantor-HEA“ (mit der Zusammensetzung Co20Cr20Fe20Mn20Ni20). Hierfür wurden Untersuchungen mit konventionellem Kugelkopffräsen durchgeführt und mit dem an der BAM Berlin verfügbaren innovativen Hybridverfahren, dem ultraschallunterstützten Fräsen (engl. Ultrasonic Assisted Milling, USAM), verglichen. USAM verspricht dabei eine geringere Degradation der Oberflächeneigenschaften aufgrund geringerer Belastungen auf die Werkstückoberfläche beim Spanen. Dazu wurden grundlegende Fräsparameter (Schnittgeschwindigkeit und Zahnvorschub) systematisch variiert und während der Fräsexperimente die Zerspankräfte gemessen, deren anschließende Analyse ein Verständnis für die mechanischen Beanspruchungen ermöglicht, die auf Werkzeug und Bauteiloberfläche wirken. Diese Beanspruchungen bedingen eine topographische, mechanische und mikrostrukturelle Beeinflussung der Oberfläche und letztlich der Oberflächenintegrität. Zur deren Charakterisierung wurden Licht- und Rasterelektronen-mikroskopie eingesetzt, sowie die Rauheit mittels 3D-Mikroskop und die Eigenspannungen mittels Röntgendiffraktion gemessen. Die Ergebnisse belegen einen signifikanten den positiven Effekt beim USAM, insbesondere durch reduzierte Zerspankräfte im Vergleich zum konventionellen Kugelkopffräsen. Dies führt zu geringerer mechanischer Beanspruchung von Werkzeug und Oberfläche verbunden mit geringeren Zugeigenspannungen an und unter der Oberfläche und bewirkt schließlich eine wesentlich höhere Oberflächenintegrität.
High Entropy Alloys (HEAs) are a recent class of materials. In contrast to conventional alloys, HEAs consist of five alloying elements in equiatomic equilibrium. The high entropy effect is due, among other things, to the increased configuration entropy, which promotes solid solution formation. Many HEAs have enormous application potential due to excellent structural property combinations from very low to high temperatures. For the introduction of HEAs in real components, however, the question of the applicability of machining production technologies for component manufacture is of central importance. This has so far received Little attention in global materials research. Reliable and safe processing is essential for the demand of economical component production for potential areas of application, e.g. in power plant technology.
For metals, milling is the standard machining process. This article presents the results of machining analyses. It focuses on the surface integrity resulting from the milling process on a Co20Cr20Fe20Mn20Ni20-HEA. For this purpose, investigations were carried out using ball nose end milling tools for conventional milling process in comparison to an innovative hybrid process available at BAM Berlin, Ultrasonic-Assisted Milling (USAM). USAM promises a lower Degradation of the surface properties due to lower loads on the workpiece surface during machining.
For this purpose, basic milling parameters (cutting speed and tooth feed) were systematically varied and cutting forces were measured during the milling experiments. The subsequent Analysis of these forces allows an understanding of the mechanical loads acting on the tool and component surface. These loads cause topographical, mechanical and microstructural influences on the surface and consequently on the surface integrity. For their characterization, light and scanning electron microscopy were used, and the roughness and residual stresses via X-ray diffraction were measured. The results indicate significant advantages using USAM, especially due to reduced cutting forces compared to the conventional milling process. This causes lower mechanical loads on the tool and surface, combined with lower tensile residual stresses on and below the surface, and ultimately results in a significantly enhanced surface integrity.
The present work deals with Niobcarbid (NbC). Strategic reflections on tungsten carbide and more and more stringent toxicological restrictions for cobalt associated for both with spiraling stock market prices have attracted recently some attention for Niobium carbide as a substitute for tungsten carbide in machining.
The present paper illuminates the metallurgical progress on niobium carbide based hard metal developments, which are characterized by: a.) the substitution of cobalt binder by nickel, b.) the change from SPS to conventional sintering and c.) by switching from lab to pilot scale. The toughness was increased in the frame of these developments without loosening the hardness level. The hardness-toughness profile of NbC grades match those of WC and cermet grades. Apart from the aforementioned parameters, the properties depend from the powder processing and sintering conditions.
The functional profile of nickel and NiMo bonded NbC versus cobalt bondedWC grades bonded by cobalt and nickel are benchmarked under dry sliding wear (T= 22/400°C; v= 0,1-10 m/s), abrasive wear (G65) and under dry turning and dry milling against different work piece alloys (C45E, 42CrMo4, 300WA, GG35, AlSi9Cu4Mg). The different elements explaining the wear resistance of NbC over WC will be illuminated.
Research and development of WC grades is 90 years ahead of niobium carbide-based hard materials, which showed already as light-weight and unexplored material a very high potential for many technical applications, especially for wear protection and machining. NbC evoluted recently from lab scale to pilot scale, especially in areas where established WC-based materials are causing economic, environmental or technical concerns. Benchmark trials of NbC-based hard metals indicated already a favorable performance in machining of steel components.
The differences between the binary phase diagrams W-C and Nb-C illuminate several parameters for tailoring the properties of NbC. In the region of homogeneity of NbCx, with Nb4C3 and Nb6C5 other Niobium carbide phases occur. Properties, like micro-hardness, hot hardness, sliding wear, elastic modules and toughness can be tailored by the C/Nb Ratio, secondary carbides and the type of binder. Supporting results from different grades with varying C/Nb ratio or binder types will be illuminated. Thus, the NbC system offers to producers a wider parameter window, than WC.
Several phases, like Nb₄C₃, Nb₆C₅ and other short and long range ordered phases occur in the region of homogeneity of NbCₓ (0,75≤ x ≤1.0) in the binary phase diagram. Properties, like micro-hardness, hot hardness, sliding wear resistance, elastic modulus and toughness can be tailored by the C/Nb ratio, the addition of secondary carbides and the type of binder. Supporting results from different grades with varying C/Nb ratio or binder types were illuminated. Thus, the NbC system offers to producers a wider process window, than WC. The impact of These tailored properties on sliding wear and cutting performance was illuminated by tribological and machining results. Niobium is today largely available. NbC can be synthesized by carbothermal conversion of Nb₂O₅ or be metallurgically grown and leached out, provides comparably low friction in many relevant tribo-contacts and displays low wear. NbC and Nb₂O₅ have so far no REACH classification related to human toxicology and are not listed as substances of very high concern contrary to WO₃ and Co₃O₄.
