Die Umweltwirkungen auf ein Material werden als Überlapp der Funktionskurven von Materialempfindlichkeit und einwirkenden Umweltparametern betrachtet. Wenn entweder die Empfindlichkeit oder die Beanspruchungen Null sind, ergibt sich auch keine Umweltwirkung und bei beidseitig Werten größer Null das jeweilige Produkt der beiden. Die Akkumulation der nicht-reversiblen Effekte über die Zeit und allen Eigenschaftsänderungen entspricht der Alterung des Materials für den jeweiligen Expositionszeitraum.
Die digitale Umweltsimulation gliedert sich hier in drei Teilaspekte. Ein erster, rein materialwissenschaftlicher Teil hat die Aufgabe, alle relevanten Materialempfindlichkeiten experimentell zu quantifizieren. Ein zweiter – unter Umständen numerischer Teil – hat die Aufgabe, das Bauteil und seine Einbaulage zu digitalisieren und aus den makroskopischen Umgebungsbedingungen die relevanten mikroklimatischen Umweltparameter für alle Oberflächen- oder Volumenelemente zu bestimmen. In einem dritten Teil werden die Einwirkungen über den betrachteten Zeitraum berechnet und kumuliert. Dieses Konzept, das auf den so genannten Expositions-Reaktions-Funktionen (ERF) basiert, wird an Beispielen der Photoxidation erläutert. Dieses Vorgehen wurde schon beim ViPQuali-Projekt als Numerische Umweltsimulation umgesetzt.
Überprüft werden muss das Modell unbedingt an einer realitätsnahen Validierungsbeanspruchung. Hier werden die ermittelten ERFs mit über den kompletten Beanspruchungszeitraum geloggten Umweltparametern gekoppelt, um die berechnete mit der experimentell erfahrenen Alterungswirkung zu vergleichen. Nur so kann sichergestellt sein, dass alle für die Anwendungsumgebung relevanten Materialempfindlichkeiten einbezogen wurden.
Since 2016 ISO Technical Committee (TC) 265 is working on standardization the whole CCS-process chain. Around 30 countries are working together to provide international guidelines. As ISO 27913 was the first standard finished within these activities it is already in the stage of first revision.
The objective of ISO 27913 is “to provide specific requirements and recommendations on certain aspects of safe and reliable design, construction and operation of pipelines intended for the large-scale transportation of CO2 that are not already covered in existing pipeline standards such as ISO 13623, ASME B31.8, EN 1594, AS 2885 or other standards. Existing pipeline standards cover many of the issues related to the design and construction of CO2 pipelines; however, there are some CO2 specific issues that are not adequately covered in these standards. The purpose of this document is to cover these issues consistently. Hence, this document is not a standalone standard, but is written to be a supplement to other existing pipeline standards for natural gas or liquids for both onshore and offshore pipelines.”
This contribution shall provide information on the content, the current stage of the revision process, encourage to contribute to this standard and make listeners aware to consider the influence of ISO standard on documents currently in draft.
This research deals with the development of the Vickers hardness knowledge graph, mapping the example dataset in them, and exporting the data-mapped knowledge graph as a machine-readable Resource Description Framework (RDF). Modeling the knowledge graph according to the standardized test procedure and using the appropriate upper-level ontologies were taken into consideration to develop the highly standardized, incorporable, and industrial applicable models. Furthermore, the Ontopanel approach was utilized for mapping the real experimental data in the developed knowledge graphs and the resulting RDF files were successfully evaluated through the SPARQL queries.
Early detection of fatigue cracks and accurate measurements of the crack growth play an important role in the maintenance and repair strategies of steel structures exposed to cyclic loads during their service life. Observation of welded connections is especially of high relevance due to their higher susceptibility to fatigue damage. The aim of this contribution was to monitor fatigue crack growth in thick welded specimens during fatigue tests as holistically as possible, by implementing multiple NDT methods simultaneously in order to record the crack initiation and propagation until the final fracture. In addition to well-known methods such as strain gauges, thermography, and ultrasound, the crack luminescence method developed at the Bundesanstalt für Materialforschung und -prüfung (BAM), which makes cracks on the surface particularly visible, was also used. For data acquisition, a first data fusion concept was developed and applied in order to synchronize the data of the different methods and to evaluate them to a large extent automatically. The resulting database can ultimately also be used to access, view, and analyze the experimental data for various NDT methods. During the conducted fatigue tests, the simultaneous measurements of the same cracking process enabled a comprehensive comparison of the methods, highlighting their individual strengths and limitations. More importantly, they showed how a synergetic combination of different NDT methods can be beneficial for implementation in large-scale fatigue testing but also in monitoring and inspection programs of in-service structures - such as the support structures of offshore wind turbines.
Wasserstoff erfüllt die zentrale Rolle für die Umwandlung der bisherigen fossil-basierten Energieerzeugung und -nutzung auf eine dekarbonisierte, nachhaltige Form. Dazu muss der Wasserstoff erzeugt, gespeichert, transportiert werden, bevor er wieder der Nutzung zugeführt wird. Hierzu sind entlang der gesamtem Prozesskette Wasserstofftechnologien notwendig, die einen sicheren Betrieb erfordern. Hierbei kommt dem schweißtechnischen Anlagen- und Behälterbau wesentliche Bedeutung zu, insbesondere (aber nicht ausschließlich) für Speicherung und Transport des Wasserstoffes. Der vorliegende Beitrag gibt einen kurzen Überblick, wo und wie die konventionelle Schweißtechnik hierzu wichtige Beiträge leistet. Die additive Fertigung, also das „Drucken“ von Bauteilen wird dabei zunehmend wichtiger, entlang der gesamtem Prozesskette der Wasserstofftechnologien. Gleichwohl darf nicht unterschätzt werden, dass auch wesentlicher Bedarf an der Erweiterung und teilweiser Neufassung von bestehenden Regel- und Normenwerken besteht.
Since there is a continuously growing demand for complex, frequently heavy-sectioned spheroidal graphite cast iron (SGI) castings it is worth paying attention to the chunky graphite (CHG) degeneration which may occur under certain technological circumstances. Although a reference line for preventive actions in terms of general metallurgical and process measures could be drawn to avoid CHG in heavy-sectioned ferritic SGI castings, a broad majority of experts claim the avoidance of CHG in heavy sections cannot yet be rated a hundred percent process safe. A major reason may be seen in the fact that a universal, generally accepted explanation of CHG formation and growth has not yet been established, although several theories have been proposed. Nevertheless, metallurgical aspects are not in the focus of this paper.
This paper is about the current state of methods to detect CHG in SGI on the laboratory and component scales. Capabilities and limits of different metallographic, fractographic and non-destructive computer tomographic methods to recognize and quantify CHG are discussed. With respect to the characteristic fili-gree three-dimensional string-like, multi-branched CHG structure, which is non-isometric and non-dispersed, serious implications on the possibility to quantitatively characterize the amount of CHG must be considered.
In contrary to the metallurgical aspects, the knowledge about the impact of CHG on the materials and com-ponents properties is still surprisingly limited. Therefore, special emphasis of this paper is on the impact of CHG degeneration on the properties of ferritic SGI. Experimental results are reviewed to illustrate the effect of CHG on mechanical strength and ductility properties as well as fracture mechanics properties in terms of crack resistance and fracture toughness.
The present situation is characterized by discussions and uncertainty about the acceptance or rejection of SGI components containing CHG. Addressing this, conclusions from the materials engineering point of view are drawn for quality control, a safe operational strategy in the foundry and component safety.
Numerical study on the formation of a bulging region in partial penetration laser beam welding

A transient three-dimensional thermo-fluid dynamics numerical model was developed to study the formation of a bulging region in partial penetration laser beam welding. The model accounts for the coupling between the fluid flow, the heat transfer, and the keyhole dynamics by considering the effects of multiple reflections and Fresnel absorption of the laser beam in the keyhole, the phase transitions during melting and evaporating, the thermo-capillary convection, the natural convection, and the phase-specific and temperature-dependent material properties up to the evaporation temperature. The validity of the model was backed up by experimentally obtained data, including the drilling time, the weld pool length, the local temperature history outside the weld pool, the process efficiency, and a range of metallographic crosssections.
The model was applied for the cases of partial penetration laser beam welding of 8 mm and 12 mm thick unalloyed steel sheets. The obtained experimental and numerical results reveal that the bulging region forms transiently depending on the penetration depth of the weld, showing a tendency to transition from a slight bulging to a fully developed bulging region between penetration depths of 6 mm and 9 mm, respectively.
A three-dimensional numerical model was developed to accurately predict the steady-state weld pool shape in full penetration laser beam welding. The model accounts for the coupling between the heat transfer and the fluid dynamics by considering the effects of solid/liquid phase transition, thermo-capillary convection, natural convection, and phase-specific and temperature-dependent material properties up to the evaporation temperature. A fixed right circular cone was utilized as a keyhole geometry to consider the heat absorbed from the laser beam. The model was used to analyze the influence of the thermodynamic activity of solutes and turbulence on the weld pool shape. A mesh sensitivity analysis was performed on a hybrid mesh combining hexahedral and tetrahedral elements. For the case of full penetration laser beam welding of 8 mm thick unalloyed steel sheets, the dependence of the weld pool shape on the surface-active element sulfur was found to be negligible. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The validity of the numerical results was backed up by experimental measurements and observations, including weld pool length, local temperature history, and a range of metallographic crosssections.
The contactless magnetohydrodynamic technology has been considered as a potential and promising method to improve the weld qualities of deep penetration laser beam welding. In this paper, numerical investigations are conducted to study the influence of the auxiliary oscillating magnetic field on the porosity suppression in laser beam welding of 5754 aluminum alloy. To obtain a deeper insight into the suppression mechanism, a three-dimensional transient multi-physical model is developed to calculate the heat transfer, fluid flow, keyhole dynamic, and magnetohydrodynamics. A ray tracing algorithm is employed to calculate the laser energy distribution on the keyhole wall. A time-averaged downward Lorentz force is produced by an oscillating magnetic field. This force acts in the molten pool, leading to a dominant downward flow motion in the longitudinal section, which blocks the bubble migration from the keyhole tip to the rear part of the molten pool. Therefore, the possibility for the bubbles to be captured by the solidification front is reduced. The electromagnetic expulsive force provides an additional upward escaping speed for the bubbles of 1 m/s ~ 5 m/s in the lower and middle region of the molten pool. The simulation results are in a good agreement with experimental measurements. Based on the results obtained in this study, a better understanding of the underlying physics in laser beam welding enhanced by an auxiliary oscillating magnetic field can be provided and thus the welding process can be further optimized reducing the porosity formation.
Numerical analysis of ultrasonic vibration enhanced friction stir welding of dissimilar Al/Mg alloys

The ultrasonic vibration enhanced friction stir welding (UVeFSW) process has unique advantages in joining dissimilar Al/Mg alloys. While there are complex coupling mechanisms of multi-fields in the process, it is of great significance to model this process, to reveal the influence mechanism of ultrasonic vibration on the formation of Al/Mg joints.
In this study, the acoustic-plastic constitutive equation was established by considering the influence of both ultrasonic softening and residual hardening on the flow stress at different temperatures and strain rates. And the ultrasonic induced friction reduction (UiFR) effect on friction coefficient in different relative directions at the FSW tool-workpiece interface was quantitatively calculated and analyzed.
The Al/Mg UVeFSW process model was developed through introducing the above acoustic effects into the model of Al/Mg friction stir welding (FSW). The ultrasonic energy is stronger on the aluminum alloy side. In the stirred zone, there is the pattern distribution of ultrasonic sound pressure and energy. The heat generation at the tool-workpiece contact interface and viscous dissipation were reduced after applying ultrasonic vibra-tion. Due to the UiFR effect, the projection of friction coefficient and heat flux distributions at the tool-workpiece interface present a "deformed" butterfly shape. The calculated results show that ultrasonic vibra-tion enhanced the material flow and promoted the mixing of dissimilar materials.
The weld quality and the possible defect formation are directly determined by the weld pool shape and the thermo-fluid dynamics therein. In this paper, an untypical weld pool profile, i.e., elongated at its top and bottom but narrowed at the middle, is found experimentally and numerically in the wire feed laser beam welding. The detrimental influence of the weld pool narrowing on the element transport is analyzed and discussed. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that a low-temperature region is formed in the middle of the weld pool due to the interaction of the two dominant circulations from the top and bottom regions. The weld pool is significantly narrowed due to the untypical growth of the mushy zone in the low-temperature region, which results in a direct blocking effect on the downward flow and the premature solidification in the middle region. The Lorentz force produced by a transverse oscillating magnetic field shows the potential to change the flow pattern into a single-circulation type and the low-temperature-gradient region is mitigated.
Therefore, the downward transfer channel is widened, and its premature solidification is prevented. The numerical results are well validated by experimental measurements of metal/glass observation and X-ray fluorescence element mapping.
Through experimental observation and auxiliary numerical simulation, this investigation studies the different types of grain refinement of 5754 aluminum alloy laser beam welding by applying a transverse oscillating magnetic field. Scanning electron microscope results have proved that the application of a magnetic field can reduce the average crystal branch width and increase its number. The interaction between the induced eddy current generated by the Seebeck effect and the applied external magnetic field produces a Lorentz force, which is important for the increase of the number of crystal branches. Based on the theory of dendrite fragmentation and the magnetic field-induced branches increment, the grain size reduction caused by the magnetic field is studied. Furthermore, the effects of the magnetic field are analyzed by combining a phase field method model and simulations of nucleation and grain growth. The grain distribution and average grain size after welding verifies the reliability of the model. In addition, the introduction of a magnetic field can increase the number of periodic three-dimensional solidification patterns. In the intersection of two periods of solidification patterns, the metal can be re-melted and then re-solidified, which prevents the grains that have been solidified and formed previously from further growth and generates some small cellular grains in the new fusion line. The magnetic field increases the building frequency of these solidification structures and thus promotes this kind of grain refinement.
The effect of the oscillating metal vapor plume on the keyhole and molten pool behavior during the laser beam welding of AlMg3 aluminum alloys is investigated by the experimental and numerical method. The real-time height of the metal vapor plume is measured by high-speed camera observation. The obtained experimental results are used to evaluate the additional heating source and laser beam attenuation caused by the scattering and absorption based on the Beer-Lambert theory. Furthermore, the dynamic behavior of the metal vapor plume is incorporated into a 3D transient heat transfer and fluid flow model, coupled with the ray tracing method, for the laser beam welding of the AlMg3 alloy. It is found that the additional heating resulting from the scattered and absorbed laser beam energy by the metal vapor plume significantly expands the shape of the molten pool on the top region. Moreover, the oscillating metal vapor plume caused the fluctuation of the molten pool shape. The probability of keyhole collapse at the bottom increases significantly to 72% due to the oscillating laser power induced by the laser beam attenuation. The internal interplay between the metal vapor plume, molten pool shape, and the keyhole collapse are obtained. The developed model has been validated by the experiments, which shows a good agreement.
Das Master Curve (MC) Konzept nach ASTM E1921 wird momentan u.a. in der Kerntechnik für die bruchmechanische Sicherheitsbewertung ferritischer Stähle eingesetzt.
Für ferritisches Gusseisen mit Kugelgraphit (GJS) fehlt jedoch eine Validierung dieser Methode und ggf. eine systematische Überprüfung möglicher Modifikationen grundlegender Ansätze des MC-Konzepts. Aus diesem Grund soll in einem kürzlich gestarteten BMUV-Verbundprojekt zwischen der MPA Stuttgart und der BAM Berlin die Anwendbarkeit des MC-Konzepts auf GJS bei dynamischer Beanspruchung untersucht werden. Ziel ist es, eine effektive und effiziente Methodik bereitzustellen, mit der mittels einer vergleichsweise kleinen Stichprobe bruchmechanischer Kleinproben eine Referenztemperatur T0 zur werkstoffspezifischen Temperaturjustierung der MC ermittelt werden kann.
Based on state-of-the-art research and regulations, the application of the fracture mechanics master curve (MC) concept to ferritic ductile cast iron (DCI) is being investigated in a recently started German joint research project between BAM Berlin and MPA Stuttgart. This paper outlines the research approach and the planned investigations and provides first results.
According to the IAEA guidelines SSG 26, the safety assessment of DCI containers for transport as well as interim and final storage of radioactive materials is based on the fracture mechanics criterion of general crack initiation exclusion. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods under dynamic loading conditions. Within fracture mechanics safety assessments for steels in nuclear technology, the probabilistic MC concept according to ASTM E1921 is currently used for quasi-static loading conditions as a supplement to the established deterministic ASME reference curve concept. The MC concept allows for an effective statistical consideration of the scatter of the material toughness in the transition regime. Furthermore, the MC can also be used for elevated loading rates as they occur in accident or crash scenarios. However, for DCI, a systematic review of potential modifications to the MC assumptions and procedure according to ASTM E1921 and an associated validation are still lacking. Therefore, a corresponding methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using samples extracted from a component.
For the experimental program, a DCI material was produced as it is generally used for transport and storage containers. A basic mechanical-technological material characterization consisting of tensile, Charpy, and Pellini tests is planned. A comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens. Moreover, numerical analyses of different specimen geometries and test setups are planned to investigate the influences of stress triaxiality and loading rate. Throughout the experimental program, the microstructure-property relationship will be investigated based on quantitative metallographic and fractographic analyses. Finally, different MC assessment strategies will be considered, and modifications will be made if necessary.
New developments in nickel-based superalloys and production methods, such as the use of additive manufacturing (AM), can result in innovative designs for turbines. It is crucial to understand how the material behaves during the AM process to advance industrial use of these techniques. An analytical model based on reaction-diffusion formalism is developed to better explain the solidification behavior of the material during laser metal deposition (LMD). The well-known Scheil-Gulliver theory has some drawbacks, such as the assumption of equilibrium at the solid-liquid interface, which is addressed by this method. The solidified fractions under the Scheil model and the pure equilibrium model are calculated using CALPHAD simulations. Differential scanning calorimeter is used to measure the heat flow during the solid-liquid phase transformation, the result of which is further converted to solidified fractions. The analytical model is compared with all the other models for validation.
Rapidly advancing technologies and progressive digitisation are posing challenges to the established quality infrastructure (QI). In response, the key stakeholders of the German QI established the initiative QI-Digital aimed at developing new solutions for modern quality assurance. One of the central use cases herein is quality assurance for additive manufacturing, in which a fully interlinked additive manufacturing process chain is established. The intention is to collect and process data from each production step, allowing for a comprehensive digital view of the physical material flow. Within this process chain, prototypes of digital QI tools like machine readable standards and digital quality certificates are being demonstrated, tested, and evolved. This is complemented by research on the process level, comprising the evaluation and refinement of methods for in-situ and ex-situ quality assurance, as well as algorithms for registration, reduction, and analysis of process data. This paper presents the status, goals, and vision for the QI-Digital use case additive manufacturing.
Monitoring and maintenance of civil infrastructure are of great importance, as any undetected damage can cause high repair costs, unintended deadtime, or endanger structural integrity. The inspection of large concrete structures such as bridges and parking lots is particularly challenging and time-consuming. Traditional methods are mostly manual and involve mapping a grid of measurement lines to record the position of each measurement. Current semi-automated methods, on the other hand, use GPS or tachymeters for localization but still require trained personnel to operate. An entirely automated approach using mobile robots would be more cost- and time-efficient. While there have been developments in using GPS-enabled mobile robots for bridge inspection, the weak signal strength in indoor areas poses a challenge for the automated inspection of structures such as parking lots. This paper aims to develop a solution for the automated inspection of large indoor concrete structures by addressing the problem of robot localization in indoor spaces and the automated measurement of concrete cover and rebar detection.
The performance of titanium alloy (Ti6Al4V) surfaces was investigated in lubricated reciprocating sliding tribological tests (RSTT). Special emphasis was laid on the effect of surface nanostructures in area of contact on the respective friction and wear behaviour. These so-called laser-induced periodic surface structures (LIPSS, ripples) were produced on the titanium alloy surface upon scan processing in air by an ultrashort pulsed femtosecond (fs) laser. As lubricant served two types of base oils, a pure polyalcylene-glycol, and an SAE 0W30 oil containing only antioxidants and temperature stabilizers. Tribological tests were carried out on polished as well as LIPSS covered areas using both types of base oil. A test metrics was established, combining the additive 2-ethylhexyl-zincdithiophosphate (ZDDP) or the ionic liquid [P6,6,6,14] [DEHP] (98% purity) with the respective base oils. The test metrics also considered the orientation of motion with respect to the orientation of the structures formed on the surface. Results are presented which show that the interplay between LIPSS and the local chemistry formed by the respective additives is beneficial for the tribological behaviour of the titanium alloy. Certain combinations of base oil, additive and LIPSS reduced friction and wear significantly in the tribological contact.
Durch pulverbasiertes Directed-Energy Deposition lassen sich Gradierungen fertigen, um diskrete Materialübergänge zu vermeiden und die Lebensdauer von Hartschichten zu erhöhen. Die Kombination aus Stahl als Basiswerkstoff und einer verschleiß- und korrosionsbeständigen Co-Cr Legierung verspricht durch Vermeiden von Spannungskonzentrationen das Verhindern von Abplatzungen und Rissen in der Schutzschicht. Um die Qualität des gefertigten Bauteils zu beurteilen, liegen für solche Funktional Gradierten Materialien (FGM) wenig Erkenntnisse vor. Daher wird im Rahmen dieser Studie eine Methodik erarbeitet, um die relative Dichte eines Funktional Gradierten Materials auf Stahl und Co-Cr Basis mittels Maschinendaten zu bestimmen. Anschließend wird unter Einsatz eines künstlichen neuronalen Netzes anhand von Sensordaten die relative Dichte vorhergesagt. Das trainierte Netz erreicht eine Vorhersagegenauigkeiten von 99,83%. Abschließend wird eine Anwendung anhand von einem Demonstrator gezeigt.
Eine typische Automobilkarosserie kann bis zu 5000 Widerstandspunktschweißverbindungen aufweisen, welche hohen Qualitätsanforderungen genügen müssen. Daher ist eine durchgehende Prozessüberwachung unerlässlich. Die Transformation zur E-Mobilität in der Automobilindustrie und die damit einhergehende Reichweitenproblematik treiben die Entwicklung und Einführung neuer hochfester Stähle an. Dies resultiert in einem gesteigerten Fertigungsaufwand hinsichtlich einer stabilen Prozess-führung in der Fügetechnik. Um diesen Anstieg an Komplexität zu bewältigen, sind die Methoden der künstlichen Intelligenz ein geeignetes Mittel. Mit ihnen kann, durch Auswertung der Prozessparameter und -signale, die individuelle Schweißpunktqualität sichergesellt werden. Die Vorhersagegenauigkeit von neuen Daten, also das extrapolieren, stellt für die meisten Algorithmen eine große Herausforderung dar.
In dieser Arbeit wird ein künstliches neuronales Netz zur Vorhersage des Punktdurchmessers von Widerstandspunktschweißungen anhand von Prozessparametern implementiert. Die Vorhersagegenauigkeit und Extrapolationsfähigkeit des Modells wird durch die Auswertung des dynamischen Widerstandssignals verbessert.
Um die Extrapolationsfähigkeit zu untersuchen, wird die Vorhersagegenauigkeit des Modells mit Daten getestet, die sich in Bezug auf den Werkstoff und der Beschichtungszusammensetzung deutlich von den Trainingsdaten unterscheiden. Dazu wurden mehrere Schweißexperimente mit Werkstoffen verschiedener Hersteller durchgeführt und nur ein Teil der Daten in das Training einbezogen. Die Ergebnisse dieser Arbeit verdeutlichen den positiven Einfluss der Prozesssignale auf die Robustheit des Modells und die Skalierbarkeit der Algorithmen
künstlicher neuronaler Netze auf Daten außerhalb des Trainingsraums.
The spatial laser energy absorption inside the keyhole is decisive for the dynamic molten pool behaviors and the resultant weld properties in high-power laser beam welding (LBW). In this paper, a numerical simulation of the LBW process, considering the 3D transient heat transfer, fluid flow, and keyhole dynamics, is implemented, in which the free surface is tracked by the volume-of-fluid algorithm. The underlying laser-material interactions i.e., the multiple reflections and Fresnel absorption, are considered by an advanced ray-tracing method based on a localized Level-Set strategy and a temperature-dependent absorption coefficient. The laser energy absorption is analyzed from a time-averaged point of view for a better statistical representation. It is found for the first time that a noticeable drop of the time-averaged laser energy absorption occurs at the focus position of the laser beam, and the rest region of the keyhole has relatively homogenous absorbed energy. This unique absorption pattern may lead to a certain keyhole instability and have a strong correlation with the detrimental bulging and narrowing phenomena in the molten pool. The influence of the different focus positions of the laser beam on the keyhole dynamics and molten pool profile is also analyzed and compared. The obtained numerical results are compared with experimental measurements to assure the validity of the proposed model.
Additive manufacturing (AM) processes such as laser powder bed fusion (PBF-LB/M) are rapidly gaining popularity in repair applications. Gas turbine components benefit from the hybrid repair process as only damaged areas are removed using conventional machining and rebuilt using an AM process. However, hybrid repair is associated with several challenges such as component fixation and precise geometry detection. This article introduces a novel fixturing system, including a sealing concept to prevent powder sag during the repair process. Furthermore, a high-resolution camera within an industrial PBF-LB/M machine is installed and used for object detection and laser recognition. Herein, process related inaccuracies such as PBF-LB/M laser drift is considered by detection of reference objects. This development is demonstrated by the repair of a representative gas turbine blade. The final offset between AM build-up and component is analysed. An approximate accuracy of 160 μm is achieved with the current setup.
The high operating temperatures of radial compressor wheels in exhaust gas turbochargers lead to a change in the original microstructure of the heat-resistant aluminum alloy EN AW-2618A (overaging). This is caused by thermal loads that are close to the age hardening temperature and can even exceed it for a short time. The aging mechanisms have been investigated together with low cycle fatigue (LCF), thermomechanical fatigue (TMF) and creep up to max. 190 °C in previous research projects. The be-havior of the alloy under high cycle fatigue (HCF) and the influence of load spectra have hardly been investigated. Since the operating temperatures of centrifugal compressors are expected to increase in the future, this research project investigated the HCF behavior at 230 °C, a test temperature significantly higher than the age hardening temperature. The objectives of the project were to establish a suitable experimental database, to understand the relevant microstructural processes, and to further develop and adapt suitable models and evaluation methods.
In addition to a basic characterization of the HCF behavior in the initial condition T61, the experimental investigation program included targeted mechanical tests to isolate the influencing factors of mean stress (𝑅=−1, 𝑅=0.1), material overaging (T61, 10 h/230 °C, 1000 h/230 °C), test temperature (20 °C, 230 °C), test frequency (0.2 Hz, 20 Hz) as well as variable amplitudes. On this basis, the models and evaluation methods developed in the previous projects were adapted and further developed to reflect thermal and mechanical loads in the lifetime assessment.
Die Brechung von Röntgenstrahlen (Röntgenrefraktion) an Grenzflächen zwischen Materialien unterschiedlicher Dichte ist analog zur Ablenk-ung von sichtbarem Licht an z.B. Glasoberflächen. Es gibt jedoch zwei wesentliche Unterschiede:
a) konvexe Grenzflächen verursachen Divergenz (d.h. der Brechungsindex n ist kleiner als 1), und
b) die Ablenkungswinkel sind sehr klein, und reichen von einigen Bogensekunden bis zu einigen Bogenminuten (d.h. n ist nahe bei 1);
Wie auch bei sichtbarem Licht ist die Ablenkungsrichtung der Röntgenstrahlen abhängig von der Orientierung der durchstrahlten Grenzfläche. Aufgrund dieser Eigenschaften eignen sich Röntgenrefraktionsmethoden hervorragend für:
a) die Erkennung und Quantifizierung von Defekten wie Poren und Mikrorissen und
b) die Bewertung von Porosität und Partikeleigenschaften wie Orientierung, Größe und räumliche Verteilung.
Wir zeigen die Anwendung der Röntgenrefraktionsradiographie (2,5D Technik) und der -tomographie (3D Technik) für die Untersuchung verschiedener Probleme in der Werkstoffwissenschaft und -technologie:
a) Sintern von SiC-Grünkörpern
b) Porositätsanalyse in Dieselpartikelfiltersilikaten
c) Faser-Matrix-Haftung in Metall- und Polymermatrixverbundwerkstoffen
d) Mikrorissbildung in Glaskeramik.
Wir zeigen, dass der Einsatz von Röntgenrefraktionsmethoden quantitative Ergebnisse liefert, die direkt als Parameter in Werkstoffmodellen verwendet werden können.
For the wide acceptance of the use of additive manufacturing (AM), it is required to provide reliable testing methods to ensure the safety of the additively manufactured parts. A possible solution could be the deployment of in-situ monitoring during the build process. However, for laser powder bed fusion using metal powders (PBF-LB/M) only a few in-situ monitoring techniques are commercially available (optical tomography, melt pool monitoring), which have not been researched to an extent that allows to guarantee the adherence to strict quality and safety standards.
In this contribution, we present results of a study of PBF-LB/M printed parts made of the nickel-based superalloy Haynes 282. The formation of defects was provoked by local variations of the process parameters and monitored by thermography, optical tomography and melt pool monitoring. Afterwards, the defects were characterized by computed tomography (CT) to identify the detection limits of the used in-situ techniques.
The amount of absorbed energy in the keyhole as well as its spatial and temporal distribution is essential to model the laser beam welding process. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of the laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results.
In this paper, we discuss manyfold different improvements on the laser-material interaction, namely the ray-tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of the reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2 thus ignoring around 14 % of the total laser beam energy. In a third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements.
In the late 1980s, a new type of corrosion appeared in drinking water installations where galvanized steel pipes failed forming a deep groove with no corrosion at the other surfaces. The reason was discussed quite fiercely between failure analysts and material suppliers. In the end the discussion lead to the solution: inductive welded pipes of a certain sulphur content were prone to selective corrosion. The history of the arguments is discussed using old communications between Wilhelm Schwenk and Wolfgang Stichel, who later published the results in a paper unfortunately only I german.
Thus the knowledge got lost and new cases based on the same material problems are observed in application of so-called C-Steel piping systems. Failure cases are shown.
Multielement-Legierungen (MPEA - Multiple Principal Element Alloys), gemeinhin und partiell fälschlicherweise auch als Hochentropielegierungen bezeichnet) stellen eine neue Klasse von Werkstoffen dar, die aus mindestens drei Legierungselementen mit jeweils 5 bis 35 Atom-% bestehen. Somit unterscheidet sich dieses Legierungskonzept fundamental von konventionellen Werkstoffen wie Stahl oder Nickellegierungen. Hierzu werden die Legierungselemente gezielt ausgewählt und die Mikrostrukturen ein- und zum Teil auch mehrphasig eingestellt. Das Ziel ist dabei, hochinnovative MPEA mit individuell einstellbaren Eigenschaften für die industrielle Anwendung zu identifizieren. Dabei werden insbesondere Zielkonflikte, wie bspw. der Trade-off zwischen Festigkeit und Duktilität bei konventionellen Stählen, überwunden. Insbesondere die hohe mechanische Festigkeit bei höchster Korrosionsbeständigkeit sind bei bestimmten Legierungssystemen von hohem Interesse. Hier kann u.a. die Substitution klassischer hochlegierter Stähle oder Ni-Basislegierungen perspektivisch erfolgen. In den letzten 20 Jahren lag der Fokus jedoch auf der reinen Materialsynthese. Mit der Zunahme verfügbarer Werkstoffquantitäten, stehen Verarbeitungsfragen, wie werkstoff- und beanspruchungsgerechte Füge- bzw. Schweißverfahren jetzt im Mittelpunkt. Der Schweißeignung von MPEA wurde bisher nur äußert wenig Aufmerksamkeit zuteil. Erfahrungen zu Mischverbindungen
(DMWs - Dissimilar Metal Welds) fehlen dabei vollständig, sind jedoch essenziell für die Anwendung dieser Werkstoffe in Verbindung mit konventionellen Werkstoffen. Die vorliegende Studie präsentiert erstmals im deutschen Sprachraum, die umfassenden experimentellen Ergebnisse zur Schweißeignung von MPEA-Mischverbindungen und der resultierenden Mikrostruktur. Dazu wurden zwei äquiatomare MPEAs in Form einer Co20Cr20Fe20Mn20Ni20 (Hochentropie-) und Co33.3Cr33.3Ni33.3 (Mediumentropielegierung) mittels WIG und Rührreibschweißen mit einem konventionellen, korrosionsbeständigem Cr-Ni-Stahl AISI 304 (1.4301 bzw. X5CrNi18-10) gefügt. Die erstmals untersuchten DMWs resultierten dabei in sehr interessanten Mikrostrukturen, mechanisch-technologische Eigenschaften wurden durch instrumentierte Zugversuche gewonnen, die gleichzeitig der Ermittlung der lokalen Verformung im Schweißnahtbereich dienten (durch Verwendung der berührungslosen DIC-Digital Image Correlation-Technik). Dabei zeigt sich für beide Schweißverfahren eine Erweichung in der Wärmeeinflusszone (WEZ) der MPEAs sowie eine geringfügig verminderte Zugfestigkeit, bei einer deutlichen Abnahme der Bruchdehnung. Durch die Experimente konnte der prinzipielle Nachweis der Schweißeignung der MPEAs für DMWs mit konventionellen Werkstoffen erbracht werden, die auch eine dementsprechende mechanische Beanspruchbarkeit ermöglichen. Dies ermöglicht weitere Betrachtungen zur Anwendung dieser innovativen Werkstoffe.
Unwanted X-ray emission in ultrashort pulse laser processing: From metallic to biological materials

X-rays can be generated as an unwanted side effect during ultrashort pulse laser material processing of technical work pieces and even biological samples with laser intensities above 10^13 W/cm^2. First studies demonstrate the need to address this effect in industrial as well as in medical applications. This secondary hazard should be considered in work safety and risk assessment.
The industrialization of AM is only possible by creating synergy with the tools of Industry 4.0. The system technology of Powder Bed Fusion with Laser beam of Metals (PBF-LB/M) reached a level of high performance in terms of process stability and material spectrum in the past years. However, the digital process chain, starting from CAD via CAM and plant-specific compila-tion of the manufacturing file exhibits media disruptions. The consequence is a loss of metadata. A uniform data scheme of simulation for Design for Additive Manufacturing (DfAM), the PBF-LB/M process itself and quality assurance is currently not realized within industry. There is no entity in the common data flows of the process chains, that enables the integration of these functionalities. As part of the creation of a digital quality infrastructure in the QI-Digital pro-ject, an integration of the CAD/CAM chain is being established. The outcome is a file in an advanced commercially available format which includes all simula-tions and manufacturing instructions. The information depth of this file extends to the level of the scan vectors and allows the automatic optimization and holis-tic documentation. In addition, the KPI for the economic analysis are generated by compressing information into a unique file combined with the application of a digital twin. The implementation and advantages of this solution are demon-strated in a case study on a multi-laser PBF-LB/M system. A build job contain-ing a challenging geometry is thermally simulated, optimized, and manufac-tured. To verify its suitability for an Additive Manufacturing Service Platform (AMSP), the identical production file is transferred to a PBF-LB/M system of another manufacturer. Finally, the achieved quality level of the build job is evaluated via 3D scanning. This evaluation is carried out in the identical entity of the production file to highlight the versatility of this format and to integrate quality assurance data.
The accelerating climate crisis results in a rising demand for ecologically driven concepts. Regarding construction, this does not only include environmentally friendly materials but also the establishment of greenery in urban regions.
This contribution presents the progress of two projects in which textured concrete slabs were designed to grow a stable biofilm of photosynthetic eukaryotic organisms. The greened panels represent an alternative to classic fa9ade greening with plants. Current literature suggests that the development of bioreceptive surface materials in the construction sector is difficult because there are no standardized methodological approaches for measuring said bioreceptivity. Therefore, the long-term. ahn is proposing a suitable measurement concept combining material Science and biology. Among other things, the intrinsic Substrate property pH value is expected to have a significant influence on biological colonization. In the current contribution the focus lies on the theoretical approach and design of experiment regarding this parameter.

Im Zuge der wasserstoffbasierten Energiewirtschaft von morgen, kommt der Errichtung der dementsprechenden Infrastruktur die zentrale Rolle zu. Der überwiegende Teil bisher eingesetzter und meist geschweißter Werkstoffe, wie Stähle, kann unter bestimmten Bedingungen zur Wasserstoffversprödung neigen. Dies umfasst die klassische verzögerte Kaltrissbildung während der Schweißverarbeitung als auch Versprödungsphänomene während des Betriebs. Für die Bewertung eines jeden Wasserstoffeffektes auf bspw. die mechanischen Eigenschaften eines geschweißten metallischen Werkstoffes, muss der Wasserstoffgehalt präzise bestimmt werden, Im Fall von Schweißnähten ist die beispielsweise nach der ISO 3690, die klassische isotherme Trägergas-Heißextraktion (TGHE). Die TGHE basiert dabei auf der beschleunigten Wasserstoffentgasung aufgrund der thermischen Aktivierung des Wasserstoffs bei erhöhten Temperaturen. Neben der reinen Quantifizierung des Wasserstoffs, kann über die thermische Desorptionsanalyse (TDA) mit variierten Heizraten, der Bindungszustand an mikrostrukturellen Defekten im Material festgestellt und bewertet werden. Für beide Techniken sind experimentelle und messtechnische Einflüsse zu beachten, die großen Effekt auf das Ergebnis haben. Für die TGHE schlägt die ISO 3690 schlägt beispielswiese verschiedene Probengeometrien sowie Mindestextraktionszeiten vor. Die vorliegende Studie fasst Ergebnisse und Erfahrungen zahlreicher Untersuchungen an der Bundesanstalt für Materialforschung und -prüfung (BAM) mit unterschiedlichen Probentemperaturen und Geometrien (ISO 3690 Typ B und zylindrische TDA-Proben) zusammen hinsichtlich: Einfluss der Probenoberfläche (poliert/geschweißt), Messgenauigkeiten in Abhängigkeit des Probenvolumens sowie die unzureichende Überwachung des Effektes des PI-Reglers auf die Extraktionstemperatur. Insbesondere eine abweichende Extraktionstemperatur zur eingestellten Temperatur, kann die Messergebnisse wesentlich verfälschen. Basierend auf den Ergebnissen werden Methoden aufgezeigt, um schnell die gewünschte Extraktionstemperatur zu erreichen, ohne physisch in das Messequipment eingreifen zu müssen. Dies dient der wesentlichen Verbesserung der Zuverlässigkeit der Wasserstoffmessung durch erhöhte Signalstabilität und beschleunigte Wasserstoffdesorption. Im Allgemeinen ist eine unabhängige Temperaturmessung mit Dummy-Proben für die gewählte Heizprozedur angeraten, um mögliche unerwünschte Temperatureinflüsse bereits vor der Messung auszuschließen. Die beschriebenen Methoden können ohne großen Aufwand direkt in die industrielle Anwendung überführt werden.
Lehmstabilisierung mittels eines Biomasseasche basierten Alkali-Aktivators und kalziniertem Ton

Lehm sowie Lehmziegel sind jahrtausendealte Baustoffe, die sich durch lokale Verfügbarkeit, Umweltverträglichkeit und geringe COa-Belastung auszeichnen.
Diese Eigenschaften machen sie zu Baustoffen der Zukunft. Wasserbeständigkeit ist ein wichtiger Aspekt, der beim Einsatz beachtet werden muss. Es gibt verschiedene Ansätze zur Stabilisierung, Idealerwelse sollen dabei die positiven Aspekte des Lehms, wie beispielsweise die Luftfeuchteregullerung, bewahrt werden. Zement ist hierfür nur bedingt geeignet.
Als Alternative zur Stabilisierung mit Zement wurden in einer Versuchsreihe Mischungen mit calclnierten Tonen untersucht. Diese bei 600 °C auf CO2 sparende Welse erzeugten, lokal verfügbaren Rohstoffe, können mittels Alkall-Aktivierung zu einem festen „Geopolymer" vernetzt werden. Zur Aktivierung wurde eine lokal verfügbare Biomasseasche aus Hackschnitzelholz, sowie Industriell hergestelltes KOH genutzt, da das in beiden enthaltene Kalium das umweltverträglichste Alkallion Ist.
In einer Versuchsreihe wurde das Verhalten des reinen Lehms mit dem stabilisierten Material verglichen. Es wurden Festigkeitswerte, Wasserlagerungsbeständigkeit und Wasserdampfdiffusionswiderstand geprüft.
Bewertung der Innenhydrophobierung als neuartige AKR-Vermeidungsstrategie bei Betonfahrbahndecken

Zur Vermeidung von AKR-Schäden an Betonfahrbahndecken im deutschen Autobahnnetz wurden mit dem ARS 04/2013 verbindliche Eignungsprüfungen zum Ausschluss alkaliempfindlicher Gesteinskörnungen bei Neubau- und Erhaltungsmaßnahmen eingeführt. Das hatte eine signifikante Reduzierung geeigneter Gesteinskörnungen zur Folge. Deshalb wird geprüft, ob durch die Zugabe eines Hydrophobierungsmittels während der Betonherstellung grenzwertig alkaliempfindliche Gesteinskörnungen nutzbar gemacht werden können. In diesem Beitrag wird der Einfluss der Dosierung eines Compounds mit Hydrophobierungsmittel (HM) auf die Frisch- und Festbetoneigenschaften eines Waschbetons mit einer reaktiven Grauwacke dargestellt. Es zeigt sich, dass aufgrund des Antagonismus die zunehmende Dosierung des HM-Compounds eine signifikante Erhöhung der Zugabe des Luftporenbildners auf Wurzelharzbasis erfordert. Der AKR-Schädigungsprozess wird ab einer Dosierung des HM-Compounds von 0,75 M.-%, bezogen auf den Zementgehalt, hinreichend vermindert. Die mechanischen Eigenschaften des hydrophobierten Waschbetons verschlechtern sich im betrachteten Dosierungsbereich des HMCompounds nur geringfügig. Auch der Frost-Tausalz-Widerstand vermindert sich, ohne den normativen Grenzwert für die Abwitterung zu überschreiten.
Die additive Fertigung (AM) durch schweißtechnische Verfahren eröffnet vielfach ökonomische Vorteile für eine ressour-ceneffiziente Bauteilherstellung. Gerade hinsichtlich der Homogenität und Anisotropie der resultierenden Schweißgefüge und den damit verbundenen Eigenschaften gibt es noch offene Fragestellungen. Die Einstellung der finalen Bauteilgeo-metrie und Oberflächengüte erfordert den komplementären Einsatz abtragender Fertigungsschritte. Hochleistungslegie-rungen auf der Basis von Nickel oder Kobalt sind aufgrund ihrer niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit schwer spanbar. Eine gezielte Gefügebeeinflussung mittels Modifikation der AM-Schweißzusatz-werkstoffe und der Einsatz des ultraschallunterstützten Fräsens (US) bietet das Potential insgesamt die Zerspanungssi-tuation zu verbessern. Dieser Lösungsansatz unter Gewährleistung des Erhalts der geforderten Werkstoff- bzw. Bauteileigenschaften ist Untersuchungsgegenstand eines Gemeinschaftsvorhabens (IGF-Nr. 20.979 N/DVS-Nr. 1.3211) der BAM und TU Clausthal/ISAF. Der vorliegende Beitrag stellt Ergebnisse für die beiden untersuchten FeNi- und CoCr-Legierungen sowie wesentliche Zusammenhänge zwischen Legierungsmodifikation, entstehender Gefügemorphologie und Zerspanungseigenschaften der mittels MAG additiv gefertigter Proben vor. Das größte Potential für die Modifikation zeigten Zr und Hf. Die Zulegierung in das Schweißgut erfolgte durch Beschichtung von Massivdrähten sowie durch Her-stellung von Fülldrähten.
Laser-based Powder Bed Fusion of Metal (PBF-LB/M) is a broadly used metal additive manufacturing (AM) method for fabricating complex metallic parts, whose sizes are however limited by the build envelope of PBF-LB/M machines. Laser welding arises as a valid joining method for effectively integrating these AM parts into larger assemblies.
PBF-LB/M components must usually be stress-relieved before they can be separated from the build plate. An additional heat treatment can be beneficial for obtaining homogeneous mechanical properties across the seam or for the formation of desired precipitations in nickel-based-alloys.
Therefore, the tensile performance of laser welded hybrid (AM/wrought) and AM-AM tensile samples of Inconel 718 is examined after undergoing three different heat treatments and considering three relevant build directions. It can be shown that the build orientation is an influencing factor on weld properties even after two applied heat treatments.
Overview of ongoing research and future prospects on polyethylene neutron shielding materials at bam

The extension of the interim storage period of radioactive waste before disposal will cause additional challenges for the nuclear waste management in Germany, so that an extensive knowledge of the long-term performance of casks, including their components and inventories, will be required for future extended storage licenses.
Ultra-high and high molecular weight polyethylenes ((U)HMW-PE) are used for neutron shielding purposes in casks for storage and transport of spent fuel and high-level waste due to their extremely high hydrogen content. During their service life of several decades as cask components, the PE materials are exposed to neutron and gamma radiation from the radioactive inventory of the casks, mechanical assembling stresses and temperature. All these combined effects affect the material properties of such components which in turn may be crucial for some possible accident scenarios.
At the Bundesanstalt für Materialforschung und -prüfung (BAM), the effects of high temperature exposure in combination with subsequent or previous irradiation were investigated with a comprehensive aging program including thermal aging at 125 °C for different aging periods up to 5 years and irradiation with doses ranging from 50 to 600 kGy.
This contribution provides an overview of the ongoing research related to the structural changes of (U)HMW-PE induced by gamma irradiation and high temperature exposure and focuses on current research perspectives at BAM with regard to the prediction of the dynamic behavior of the material during extended interim storage in case of an accident scenario. First results of the coupled effect of temperature, radiation and mechanical loading will be presented. The effect of microstructural changes induced by gamma irradiation and high temperature on the mechanical behavior of (U)HMW-PE will be assessed.
In Leichtbauanwendungen sind Materialien mit geringen Dichten und hohen Festigkeiten gefragt. Insbesondere Faser-Kunststoff-Verbunde (FKV) erfüllen diese Anforderungen und werden zunehmend für Strukturbauteile eingesetzt. Die Oberflächen moderner Rotorblätter von Windkraftanlagen werden aus FKV gefertigt. Das Versagen dieser Materialien hat massiven Einfluss auf die Einsatzfähigkeit der gesamten Windkraftanlage. Daher ist die Kenntnis des Versagensverhaltens dieser Komponenten unter statischer und zyklischer Belastung von großem Interesse, um die Betriebsbeanspruchung abzuschätzen. Im Idealfall wird die Schadensentwicklung unter Betriebslast mit zerstörungsfreien in-situ-Prüfverfahren ermittelt. Hier berichten wir über die Beobachtung der Rissentwicklung in Carbon-Faserverstärkten Kunststoffen (CFK) unter kontinuierlicher Zugbelastung durch in-situ Synchrotron-Röntgenrefraktionsradiographie. Eine selbst entwickelte elektromechanische Zugprüfmaschine mit einem Kraftbereich bis zu 15 kN wurde in den Strahlengang an der BAMline (BESSY II) integriert. Da in herkömmlichen (Absorptions-) Radiographien Defekte wie Zwischenfaserbrüche oder Faser-Matrix-Enthaftung keinen ausreichenden Kontrast verursachen, wird zur Kontrastanhebung die Röntgenrefraktion benutzt. Hier wird das sogenannte Diffraction Enhanced Imaging (DEI) angewandt, um Primär- und gebrochene Strahlung mit Hilfe eines Analysatorkristalls zu trennen. Diese Technik ermöglicht schnelle Messungen mit einem Gesichtsfeld von einigen Quadratmillimetern (hier: 14 mm × 7.2 mm) und ist ideal für in-situ Untersuchungen. Die Bildgebung und der Zugversuch erfolgen mit einer Bildfrequenz von 0.7 / s und einer Dehnrate von 0.00055 / s . Bei 0°/90° Fasergelegen treten die ersten Zwischenfaserrisse bei 380 MPa (Dehnung 0.8 %) auf. Vor dem Versagen bei ca. 760 MPa (Dehnung 2.0 %) beobachten wir die Ausbildung eines nahezu äquidistanten Rissmusters (Risse in ca. 1 mm Abstand), das sich im geschädigten Zustand über die gesamte Probe erstreckt.
Aufgrund des tieferen Eindringens der solaren Strahlung treten bei transparenten und bei transluzenten (durchscheinenden) Kunststoffen veränderte Bedingungen gegenüber opaken Proben auf. Dies kann zu speziellen Effekten und damit zu einem abweichenden Bewitterungsverhalten führen. Auch aus Mangel an geeigneten Normen werden diese Effekte häufig vernachlässigt. Deshalb initiiert der DIN-FNK auf ISO-Ebene ein entsprechendes Dokument.
Die Norm ist in der Form eines Technical Reports geplant. In einem ersten Teil sollen die Besonderheiten transparenter oder transluzenter Kunststoffe erläutert werden, um den Nutzer für mögliche Probleme zu sensibilisieren. Im zweiten Teil werden Empfehlungen für Bestrahlung oder Bewitterung herausgearbeitet. In einem dritten Teil geht es dann um Besonderheiten bei der Messung von Eigenschaftsänderungen transparenter bzw. transluzenter Kunststoffe. In informativen Anhängen sollen verschiedene Beispiele die Thematik illustrieren.
The increasing importance of resource availability and closed-loop material cycles are driving materials research to reduce alloying content in conventional materials or even substitute them with more sustainable alternatives. Intermetallic iron aluminide alloys (FeAl) present a potential alternative. Many alloy concepts for improved high-temperature properties or ductility have already been successfully implemented in casting technologies on a laboratory scale. However, successful testing of FeAl alloys on an industrial scale was still pending at the beginning of the project.
Therefore, the aim of the project was to develop simulation based casting concepts for industrial casting processes using the base alloy Fe-26Al-4Mo-0.5Ti-1B and to narrow down process limits by means of hot cracking tests. Findings were transferred into practice-oriented guidelines for casting of iron aluminides, which is accessible to future applicants in SMEs. The focus was placed on centrifugal casting combined with investment casting or die casting. In addition to numerous design and casting process parameters, heat treatments and alloying additions (Al, Mo, B) were varied to determine the influence of alloying elements on castability, microstructure and mechanical properties. Data from microstructure analyses (microscopic imaging, determination of grain sizes as well as phase compositions and volume fractions, fractography), mechanical tests (hardness measurements, compression tests, ambient and high-temperature tensile tests, creep tests) as well as measurements of thermophysical properties could be generated on the base alloy. Correlations of materials data with process variables allowed conclusions to be drawn on strengthening mechanisms and ductility of the alloy and how they can be controlled in terms of processing and component design. Successful casting of highly complex components with thin wall thicknesses and optimised alloy compositions points out prospects for new fields of application.
Since geothermal wells are a feasible energy source to replace fossil fuel supply, many technologies have been developed to take advantage of geothermal energy. Nevertheless, service conditions in geothermal facilities are in many cases extreme in terms of corrosion due to the chemical composition of hydrothermal fluids and temperatures. Therefore, materials selection based on preliminary material qualification is essential to guarantee a secure and reliable operation of the facilities. During operation of a geothermal research facility in Groß Schönebeck copper and lead effects have been found downhole. Occurring mechanisms and measures to prevent precipitation or scaling needed to be investigated as well as potential influences of such precipitates on corrosion resistance of metallic materials used for equipment.
This contribution deals with the evaluation of the corrosion behavior of carbon steel and corrosion resistant alloys in copper and/or lead containing artificial geothermal water, simulating the conditions in the Northern German Basin.
The behavior of these materials in an artificial geothermal water obtained by electrochemical measurements and exposure tests are presented. While carbon steel exhibits precipitation and deposition, higher alloyed material shows different response to such species and a higher resistance in saline geothermal water.
Basing on these results the suitability of the investigated corrosion resistant alloy is given for use in such conditions, whereas carbon steel creates difficulties due to its susceptibility to Cu- and Pb-precipitation.
Duplexstähle besitzen ein zweiphasiges Gefüge und werden aufgrund ihrer verbesserten Schweißeignung gegenüber den Vollausteniten häufig im Anlagen- bzw. Apparatebau eingesetzt. Aufgrund der hohen Abkühlgeschwindigkeit und dem Abbrand von Legierungselementen kommt es zu einer Ferritisierung des Schweißguts und damit zu einer Degradation der mechanischen Eigenschaften. Zur Vorhersage des Phasenverhältnisses im Schweißgut wird das WRC1992-Diagramm genutzt. Dieses Diagramm zeigt einige Ungenauigkeiten und benötigt zur genaueren Vorhersage der Phasenverhältnisse eine Überarbeitung. Um den Einfluss einzelner Elemente auf das Schweißnahtmikrogefüge besser zu verstehen, wurden drahtförmige Schweißzusatzwerkstoffe mit dem Ferrit-Bildner Nb und dem Austenit-Bildner Cu beschichtet und für Schweißungen verwendet. Die Messmethode der Laser-induzierten Plasmaspektroskopie (LIBS) bietet hier eine gute Möglichkeit der in situ Überwachung der chemischen Konzentrationen, während des WIG-Schweißens von Duplexstählen. Die LIBS-Messergebnisse, konnten mit der Ferritnummer und der Schweißnahtmikrostruktur korreliert werden.
Einfluss der Schweiß- und Prüfparameter bei der Heißrissbewertung hochfester Schweißzusatzwerkstoffe

Die Heißrissneigung beim Schweißen kann mittels einer ganzen Reihe von Prüfverfahren ermittelt werden. Eine etablierte Methode ist die sogenannte Varestraint-Prüfung, welche auch an der Bundesanstalt für Materialforschung und -prüfung (BAM) als modifizierter Varestraint/Transvarestraint-Test (MVT) zum Einsatz kommt. Die Ergebnisse von Varestraint-Prüfungen hängen jedoch stets in unter-schiedlichem Maße von der individuellen Prüfmaschinenauslegung und den verwendeten Prüfparametern ab. Dies kann zu einer uneinheitlichen Bewertung des Rissverhaltens führen, wenn die Risslänge konventionell als Kriterium für die Rissneigung herangezogen wird. Scheinbare Abhängigkeiten von Prozessparametern erschweren dann die Interpretation der Ergebnisse. Eine neuartige Bewertungsmethodik entkoppelt den Maschineneinfluss vom Materialverhalten und verwendet die Dehnrate als Risskriterium.
Die Wärmeverteilung des Lasers beim Laserstrahltiefschweißen ist für die Formgebung der Dampfkapillare und für die Schweißbaddynamik entscheidend. In dieser Arbeit werden die Laserwärmeverteilung und deren Einflüsse auf die Schweißbadtiefe sowie -breite numerisch anhand des Ray-Tracing-Verfahrens analysiert. Hierbei wird der La-serstrahl in mehreren Strahlenbündeln bzw. Subrays unterteilt. Diesbezüglich soll der Pfad der Subrays präzis be-rechnet werden, um die Dynamik der Dampfkapillare und des Schweißbades eines realen Schweißprozesses rich-tig abzubilden. Zu diesem Zweck beschäftigt sich die vorliegende Arbeit mit der Genauigkeitsverbesserung der Kontaktposition und der Reflexionsrichtung der Subrays auf der freien Oberfläche anhand der Level-Set-Methode. Um die Güte dieses Simulationsansatzes zu gewährleisten, wurde eine Gegenüberstellung mit den zwei klassischen Ray-Tracing-Verfahren mittels drei verschiedenen Benchmark-Testreihen durchgeführt. Anschließend wurden die Versuchsergebnisse zur Validierung der implementierten numerischen Ansätze verwendet. Im Rahmen dieser Arbeit kann es gezeigt werden, dass unterschiedliche Wärmeverteilung aufgrund der verschiedenen Ray-Tracing-Verfahren deutlich zu erkennen ist, welche wiederum die Schweißbaddynamik sowie die lokalisierte Dampfkapil-lardynamik stark beeinflussen. Ferner wurde es bestätigt, dass die implementierte Level-Set-Methode zu einer ge-naueren Ermittlung der Kontaktposition und der Reflexionsrichtung der Subrays und somit zu einer Verbesserung der simulierten Schmelzkontur führt.
Even after autoclaving for 2 weeks in the temperature range of 120 to 200 °C, CEM I paste with a water-to-cement ratio of 0.5 still contains some low-crystalline C-S-H. The conversion of low-crystalline C-S-H to crystalline is faster with increasing temperature. The observed low-crystalline and crystalline C-S-H phases (reinhardbraunsite, jaffeite) indicate that the sampleshave not reached equilibrium yet under these experimental conditions. However, there is a good agreement between experiment and thermodynamic modelling for the other solids indicating that the used datasets are suitable for this application.
The European Commission has identified Advanced Manufacturing and Advanced Materials as two of six Key Enabling Technologies (KETs). It is considered that Metrology is a key enabler for the advancement of these KETs. Consequently, EURAMET, the association of metrology institutes in Europe, has strengthened the role of Metrology for these KETs by enabling the creation of a European Metrology Network (EMN) for Advanced Manufacturing. The EMN is comprised of National Metrology Institutes (NMIs) and Designated Institutes (DIs) from across Europe and was formally established in October 2021. The aim of the EMN is to provide a high-level coordination of European metrology activities for the Advanced Manufacturing community.
The EMN itself is organized in three sections representing the major stages of the manufacturing chain: 1) Advanced Materials, 2) Smart Manufacturing Systems, and 3) Manufactured Components & Products. The EMN for Advanced Manufacturing is engaging with stakeholders in the field of Advanced Manufacturing (large companies & SMEs, industry organisations, existing networks, and academia), as well as the wider Metrology community, including Technical Committees, to provide input for the Strategic Research Agenda (SRA) on Metrology for Advanced Manufacturing.
This contribution will give an overview about the first version of the SRA prepared by the EMN for Advanced Manufacturing
Um Bauteile vor Verschleiß und Korrosion zu schützen werden Beschichtungen aus resistenteren Materialien aufgetragen. Hierzu zählen unter anderen die Legierungen auf Cobalt-Chrom Basis. Der diskrete Materialsprung ist jedoch unter thermischen und mechanischen Belastungen häufig Ursache für das Versagen der Beschichtung. In dieser Arbeit werden daher Materialgradierungen von verschiedenen Stahllegierungen zu einer Cobalt-Chrom Basislegierung untersucht. Die Ergebnissen werden dafür auch mit Resultaten zu vorangegangenen Untersuchungen verglichen. Kern der Arbeit bilden geätzte Schliffbilder der Materialpaarungen und Auswertungen mittels Farbeindringprüfung sowie die metallografische Bestimmung der Porosität. Ziel der Arbeit ist ein defektfreier Aufbau der funktional gradierten Materialpaarungen.
Die Additive Fertigung gewinnt zunehmend an Bedeutung für die Verarbeitung von Kupferwerkstoffen im industriellen Umfeld. Hierbei wird verstärkt auf drahtförmige Ausgangswerkstoffe gesetzt, da diese Vorteile im Handling bieten, bereits aus der Schweißtechnik bekannt sind und sich zumeist durch geringere Beschaffungskosten auszeichnen. In den letzten Jahren entwickelte sich unter den drahtbasierten Verfahren der Directed-Energy-Deposition (DED) eine Prozessvariante unter Nutzung des Elektronenstrahls zur industriellen Marktreife. Dabei zeigt die Technologie Wire Electron Beam Additive Manufacturing (DED-EB) besondere Vorteile gegenüber anderen DED-Prozessen für die Anwendung an Kupfer. Um das Verfahren einem breiten Anwenderkreis in der Industrie zugänglich zu machen, fehlen jedoch Daten zu Leistungsfähigkeit, Prozessgrenzen und Anwendungsmöglichkeit- en. Die vorliegende Untersuchung beschäftigt sich mit dieser Problemstellung am Beispiel der Legierung CuSn1MnSi. Über mehrstufige Testschweißungen werden die physikalisch möglichen Prozessgrenzen ermittelt und Rückschlüsse über die Eignung der Parameter zum additiven Aufbau gezogen. An verschiedenen additiv gefertigten Probekörpern werden anschließend Kennwerte für Aufbaurate, Härte, Mikrostruktur, Oberflächenqualität sowie mechanische Festigkeitswerte ermittelt. Es zeigt sich, dass das die durch DED-EB hergestellten Proben, trotz des groben Gefüges sowie der thermischen Belastung im Aufbauprozess, in ihren Eigenschaften gut mit den Spezifikationen des Ausgangsmaterials übereinstimmen.
Intermetallische Werkstoffe werden für Hochtemperaturanwendungen immer wichtiger. Insbesondere Aluminide mit hohen spezifischen Festigkeiten haben ein großes Potenzial für Leichtbauanwendungen, z. B. werden Titanaluminide bereits in Flugzeugturbinen eingesetzt. Ökonomische und ökologische Aspekte sind die treibende Kraft zur Substitution konventioneller Legierungen, z. B. Nickelbasislegierungen, die eine wesentlich höhere Kostenintensität und ein höheres Gewichts-Festigkeits-Verhältnis aufweisen. Insbesondere Eisenaluminide (FeAl) sind aufgrund guter mechanischer Eigenschaften und der guten Verfügbarkeit der wichtigsten Hauptlegierungselemente attraktiv. Speziell entwickelte FeAl-Legierungskonzepte ermöglichen eine wirtschaftliche Produktion im Kokillenguss, bei der die Erstarrung der Schmelze spezielle komplexe Gefüge ermöglicht, um die hohen thermischen und mechanischen Eigenschaften durch eine hohe Anzahl von harten Ausscheidungen entlang der Korngrenzen zu erreichen. Zu diesen Eigenschaften gehört aber auch, dass notwendige Bearbeitungsschritte, wie das Schlichtfräsen, zur Erzielung komplexer Endkonturen, zu vorzeitigem Werkzeugverschleiß und geringen Oberflächengüten führen. Für das finale FeAl-Bauteil ist eine hohe Oberflächenintegrität insbesondere in sicherheitsrelevanten Anwendungen in der Luftfahrt oder im Energiebereich erforderlich. Aus diesem Grund konzentriert sich die vorliegende Untersuchung auf die Mechanismen und die Minimierung des Werkzeugverschleißes und die Auswirkungen auf die Oberfläche eines in Kokille vergossenen FeAl-Bauteils. Neben den Optimierungen des Fräsprozesses und der Werkzeugparameter (Geometrie, Material) wird ein modernes hybrides Bearbeitungsverfahren, das ultra-schallunterstützte Fräsen (USAM), eingesetzt, bei dem eine Überlagerung mit einer hochfrequenten Schwingung des rotierenden Werkzeugs erzeugt wird. Analysen der Kräfte und Temperaturen im Fräsprozess, der Verschleißerscheinungen am Werkzeug und der Oberflächenintegrität zeigen positive Auswirkungen durch USAM. Darüber hinaus wird eine valide Grundlage für die Optimierung des Werkzeugs und des Fräsprozesses geschaffen, um eine hohe Oberflächenintegrität (z. B. Verringerung von Zugeigenspannungen und Defekten) und eine längere Werkzeuglebensdauer zu gewährleisten, die zukünftig eine wirtschaftliche Herstellung von FeAl-Bauteilen ermöglicht.
Die Verringerung der CO2-Emissionen ist eng mit der Entwicklung hocheffizienter und wirtschaftlicher Komponenten aus Stahl in der Anlagen- und Verfahrenstechnik verknüpft. Um den hohen kombinier-ten korrosiven, tribologischen, thermischen und mechanischen Beanspruchungen stand zu halten, werden auf Anwendungsfall und Stahlwerkstoff abgestimmte Verschleißschutzschichten eingesetzt. Neben der zunehmenden Forderung konventionelle Kobalt- durch Nickellegierungen zu ersetzen, wächst auch der Bedarf nach definierten Ober- bzw. Funktionsflächen hoher Güte. Aufgrund hohen Werkzeugverschleißes ist die erforderliche Fräsbearbeitung zu Herstellung der komplexen Geomet-rien der Bauteile für KMU oftmals wirtschaftlich nicht möglich. Mittels Legierungsmodifikation der Schweißzusätze für nickelbasierte plasmaauftraggeschweißte Verschleißschutzschichten und durch den Einsatz innovativer ultraschallunterstützter Fräsprozesse soll eine günstigere Zerspanbarkeit er-reicht werden, ohne das Verschleißschutzpotential zu mindern. Im vorliegenden Beitrag wird der Ein-fluss der mittels Legierungsmodifikation eingestellten Gefüge- und Ausscheidungsmorphologie auf die Zerspanbarkeit untersucht. Dies erfolgt anhand einer typischerweise für Schneckenmaschinen einge-setzten Verschleißschutzlegierung NiCrMoSiFeB-Legierung („Colmonoy 56 PTA“), die konventionelle CoCr-Legierungen (Stellite) substituiert. Metallurgische Untersuchungen und In-situ-Messungen auf-tretender Prozesskräfte an der Werkzeugschneide beim Fräsen sowie anschließende Untersuchungen von Werkzeugverschleiß und Oberflächenintegrität ermöglichen eine detaillierte Analyse und Korrela-tion zwischen mikrostrukturellen Eigenschaften und Zerspanbarkeit.
Hochfeste Feinkornbaustähle verfügen über großes Potenzial für gewichtsoptimierte, effiziente Strukturen in vielen modernen Stahlkonstruktion. Weitere Effizienzsteigerungen können durch additives Fertigen sowie bionische Bauweisen erreicht werden. Hochfeste Zusatzwerkstoffe für formgebendes MSG-Schweißen (engl.: Wire Arc Additive Manufacturing, WAAM) sind bereits von den Schweißzusatzherstellern lieferbar. Eine breite industrielle Anwendung insbesondere für KMU ist aufgrund fehlender quantitativer Erkenntnisse und Richtlinien bezüglich schweißbedingter Beanspruchungen und Bauteilsicherheit während der Herstellung und des Betriebs derzeit stark limitiert. In einem gemeinsamen Forschungsprojekt (FOSTA-P1380/IGF21162BG) der BAM und der TU Chemnitz werden daher die mit Eigenspannungsausbildung und der Gefahr einer Kaltrissbildung verbundenen prozess- und werkstoffbedingten sowie konstruktiven Einflüsse beim WAAM hochfester Stähle untersucht. Der vorliegende Beitrag fokussiert die Analyse der Auswirkungen von Schweißwärmeführung und Design der WAAM-Bauteile auf Nahtgeometrie, Materialausnutzung und Eigenspannungen. Hierfür werden geometrisch definierte Probenkörper (Hohlquader) vollautomatisiert mit einem speziellen, hochfesten WAAM-Massivdraht (Streckgrenze >790 MPa) geschweißt. Die Wärmeführung wird innerhalb eines statistischen Versuchsplans so variiert, dass die Dt8/5-Abkühlzeiten im empfohlenen Verarbeitungsbereich (ca. 5 s bis 20 s) liegen. Das WAAM-Schweißen komplexer Geometrien mit variierenden Schweißwärmeführungen und geometrischen Verhältnissen bzw. Wanddicken bedingt neben den Auswirkungen auf die Abkühlbedingungen, Abkühlzeiten und Gefüge deutliche Einflüsse auf die konstruktiven Steifigkeitsverhältnisse beim Schweißen. Es zeigen sich anhand der Schweißexperimente signifikante Auswirkungen durch Probenskalierung und Wärmeeinbringung auf die resultierenden lokalen Eigenspannungen. Die Folge können ungünstige Bauteileigenschaften und risskritische Zugeigenspannungen sein.
Komponenten von Fahrrädern werden im Betrieb vorwiegend schwingend beansprucht. Typische Werkstoffe sind Stahl, Aluminiumlegierungen, Messing, CFK und thermoplastische Kunststoffe. Da es sich, unabhängig von der Preiskategorie, um konstruktiven Leichtbau handelt, werden einige Bauteile betriebsfest mehr oder weniger weit oberhalb der Dauerfestigkeit ausgelegt. Die im normalen Betrieb auftretenden Schäden sind daher weit überwiegend Schwingbrüche. Andere Schadensmechanismen wie z.B. Korrosion spielen quantitativ eine untergeordnete Rolle. Schwingbrüche treten nach einer Periode unbemerkten Risswachstums oft ohne Vorwarnung und ohne makroskopische Verformung auf. Im Falle von sicherheitsrelevanten Komponenten wie Rahmen, Gabeln, Lenkern, Sattelstützen, Kurbelarmen oder Pedalen kann dies zu erheblichen Personenschäden führen, die den Wert des ursächlichen Bauteilschadens weit überschreiten.
Über einen langjährigen Zeitraum wurden gebrochene Komponenten aus dem Alltag und aus Gerichtsverfahren analysiert. Das Hauptaugenmerk lag hierbei auf der fraktographischen Analyse, teilweise wurden die zu Grunde liegenden Schadensursachen ermittelt. Einflussfaktoren sind beispielsweise konstruktive Kerben an ungünstigen Stellen, aber auch Werkstoffwahl und Fertigungsqualität spielen eine Rolle. In den meisten Fällen wurde jedoch die konstruktive Lebensdauer überschritten. Diese wird praktisch nie mitgeteilt, und eine wiederkehrende Prüfung sicherheitsrelevanter Bauteile findet nicht statt.
Im Sinne der Vermeidung von Schäden und Unfällen könnte darauf hingewirkt werden, für sicherheitsrelevante Komponenten Lebensdauern besser abzuschätzen und von der Laufleistung abhängige Sichtprüfungen zu empfehlen.
Degradation and damage analysis of composite pressure vessels via experimental modal analysis

For mobile gas storage systems, the application of type IV pressure vessels is state of the art. Type IV tanks consist of an inner polymer liner fully wrapped with fibre-reinforced plastic (FRP). Because of the complex fabric of the FRP as well as a difficulty estimable interaction behaviour between the single components under load, there are still no satisfying non-destructive testing methods to assess the current state of failure nor to estimate the level of degradation accurately and economically. At BAM division 3.5, analysing the ageing process of mobile composite pressure vessels is a major task to ensure safe usage over the whole lifetime. In this context, key aspects of our ongoing research activities are the invention of new test procedures and the development of accurate lifetime prediction models. In order to determine the level of degradation or damage, one meaningful non-destructive approach is to analyse the structural dynamic behaviour via an experimental modal analysis (EMA). Over the last few years, different types and sizes of composite pressure vessels have been tested in several research projects. The presented paper gives an insight into how to extract and interpret modal parameters and how to fit them to the results of residual strength tests.
Structural build-up describes the stability and early-age strength development of fresh mortar used in 3D printing. lt is influenced by several factors, i.e. the composition of the print able material, the printing regime, and the ambient conditions. The existing modelling approaches for structural build-up usually define the model parameters for a specific material composition with out considering the influence of the ambient conditions. The goal of this contribution is to explicitly include the temperature dependency in the modelling approach. Temperature changes have signifi cant impact on the structural build-up process: an increase of the temperature leads to a faster dissol ution of cement phases and accelerates hydration. The proposed extended model includes temperature dependency using the Arrhenius theory. The new model parameters are successfully calibrated based on Viskomat measurement data using Bayesian inference. Furthermore, a higher impact of the temperature in the re-flocculation as in the structuration stage is observed.
In recent years, the use of simulation-based digital twins for monitoring and assessment of complex mechanical systems has greatly expanded. Their potential to increase the information obtained from limited data makes them an invaluable tool for a broad range of real-world applications. Nonetheless, there usually exists a discrepancy between the predicted response and the measurements of the system once built. One of the main contributors to this difference in addition to miscalibrated model parameters is the model error. Quantifying this socalled model bias (as well as proper values for the model parameters) is critical for the reliable performance of digital twins. Model bias identification is ultimately an inverse problem where information from measurements is used to update the original model. Bayesian formulations can tackle this task. Including the model bias as a parameter to be inferred enables the use of a Bayesian framework to obtain a probability distribution that represents the uncertainty between the measurements and the model. Simultaneously, this procedure can be combined with a classic parameter updating scheme to account for the trainable parameters in the original model.
This study evaluates the effectiveness of different model bias identification approaches based on Bayesian inference methods. This includes more classical approaches such as direct parameter estimation using MCMC in a Bayesian setup, as well as more recent proposals such as stat-FEM or orthogonal Gaussian Processes. Their potential use in digital twins, generalization capabilities, and computational cost is extensively analyzed.
Die sprunghaft zunehmende Wichtigkeit von FAIR- und Open-Data für die Qualitätssicherung, aber auch für die Nachnutzbarkeit von Daten und den Erkenntnisfortschritt führt zu enormem Flandlungsbedarf in Forschung und Entwicklung. Damit verbunden laufen derzeit vielfältige, ambitionierte Aktionen, z. B. bezüglich der Erstellung von Ontologien und Wissensgraphen. Das Knowhow entwickelt sich rasant, die Ansätze zur Implementation entstehen in verschiedenen Fachwelten bzw. mit
unterschiedlichen Zielsetzungen parallel, so dass recht heterogene Herangehensweisen resultieren.
Diese Veröffentlichung fokussiert auf Arbeiten, die derzeit als möglichst ganzheitlicher Ansatz für Materialdaten im Rahmen der Digitalisierungsinitiative „Plattform MaterialDigital" vorangetrieben werden. Die Autoren bearbeiten baustoffbezogene Aspekte im Verbundprojekt „LeBeDigital - Lebenszyklus von Beton". Zielsetzung ist die digitale Beschreibung des Materialverhaltens von Beton über den kompletten Herstellungsprozess eines Fertigteils mit einer Integration von Daten und Modellen innerhalb eines Workflows zur probabilistischen Material- und Prozessoptimierung.
Es wird über die Vorgehensweise und die dabei gewonnenen Erfahrungen berichtet, nicht ohne den Blick auf die oft unterschätzte Komplexität der Thematik zu lenken.
In this study, we present an enhanced deep learning framework for the prediction of porosity based on thermographic in-situ monitoring data of laser powder bed fusion processes. The manufacturing of two cuboid specimens from Haynes 282 (Ni-based alloy) powder was monitored by a short-wave infrared camera. We use thermogram feature data and x-ray computed tomography data to train a convolutional neural network classifier. The classifier is used to perform a multi-class prediction of the spatially resolved porosity level in small sub-volumes of the specimen bulk.
Safety-critical applications of products manufactured by laser powder bed fusion (PBF-LB/M) are still limited to date. This is mainly due to a lack of knowledge regarding the complex relationship between process, structure, and resulting properties. The assurance of homogeneity of the microstructure and homogeneity of the occurrence and distribution of defects within complexly shaped geometries is still challenging. Unexpected and unpredicted local inhomogeneities may cause catastrophic failures. The identification of material specific and machine specific process parameter windows for production of fully dense simple laboratory specimens is state of the art. However, the incorporation of changing thermal conditions that a complexly shaped component can be faced with during the manufacturing process is often neglected at the stage of a process window determination. This study demonstrates the tremendous effect of changing part temperatures on the defect occurrence for the broadly used stainless steel alloy AISI 316L. Process intrinsic variations of the surface temperature are caused by heat accumulation which was measured by use of a temperature adjusted mid-wavelength infrared (MWIR) camera. Heat accumulation was triggered by simple yet effective temporal and geometrical restrictions of heat dissipation. This was realized by a variation of inter layer times and reduced cross section areas of the specimens. Differences in surface temperature of up to 800 K were measured. A severe development of keyhole porosity resulted from these distinct intrinsic preheating temperatures, revealing a shift of the process window towards unstable melting conditions. The presented results may serve as a warning to not solely rely on process parameter optimization without considering the actual process conditions a real component is faced with during the manufacturing process. Additionally, it motivates the development of representative test specimens.
Toughening mechanisms and enhanced damage tolerant fatigue behaviour in laminated metal composites

In the present study, fatigue crack growth (FCG) in a laminated metal composite (LMC) consisting of Al-based constituents with dissimilar strength was studied. Additionally, the FCG in both monolithic constituent materials was determined and a linear elastic rule of mixture (ROM) concept was calculated as a reference for the FCG of the laminated composite. Crack networks in the laminates were analyzed post-mortem by means of light microscopy and synchrotron X-Ray tomography (SXCT). Significantly reduced FCG rates for the LMC were found at elevated stress intensity ranges compared to both the monolithic constituents as well as the ROM concept. This is the result of the formation of a complex 3D crack network in the laminated architecture caused by the appearance of the two different toughening mechanisms a) crack deflection and b) crack bifurcation at the vicinity of the interfaces.
Die Integrität der Verstärkungsfasern in Komposit-Zahnstiften ist entscheidend für die Biegefestigkeit und die langfristige Haftung am Zement in den Wurzelkanälen. Es wurde vermutet, dass die Integrität von glasfaserverstärkten Zahnstiften durch das Beschleifen während der zahnmedizinischen Behandlung beeinträchtigt wird. Eine Beschädigung der Fasern führt zu einer erheblichen strukturellen Schwächung über den gesamten Stiftdurchmesser. Glasfragmente, die durch den Kontakt mit dem Zahnbohrer entstehen, können sich vom Stift lösen und die Haftfähigkeit erheblich verringern. Mit Hilfe hochauflösender Synchrotron-Röntgen-Refraktions-Radiographie (SXRR) konnte das Ausmaß der Schäden zuverlässig identifiziert und charakterisiert werden.
Dazu wurden die Glasfaserstifte sowohl im Herstellungszustand als auch nach der Bearbeitung mit einem Diamantbohrer untersucht. Die Datensätze wurden zur Visualisierung und Quantifizierung der morphologischen Charakteristika intakter und durch das Beschleifen beschädigter Regionen analysiert. Sie zeigen Schäden im bearbeiteten Bereich (z. B. Brüche, Splitter und Risse) sowie herstellungsbedingte Inhomogenitäten der Fasern mit einer signifikanten Zunahme der inneren Oberflächen in Probenregionen, die durch das Beschleifen beschädigt wurden.
Die vorliegende Untersuchung befasst sich mit dem Einfluss des Additive Manufacturing auf die Schweißeignung von Bauteilen aus Inconel 718. Hierfür wurden Proben mittels DED und L-PBF hergestellt und ihr Verhalten in Blindschweißversuchen anhand eines Vergleichs mit konventionellen Gussblechen untersucht. Im zweiten Schritt wurden die verschiedenen additiv hergestellten Proben mit dem Gussmaterial im I-Stoß sowie untereinander verschweißt.
Als Schweißverfahren wurde für alle Proben das Elektronenstrahlschweißen angewandt. Zur Auswertung wurde anhand von Schliffen das Nahtprofil vermessen und die Proben auf Poren und Risse untersucht. Zusätzlich wurde die Dichte vermessen und eine Prüfung auf Oberflächenrisse durchgeführt. Das AM-Material zeigte dabei Unterschiede in Nahtform und Defektneigung im Vergleich zum Gusswerkstoff. Insbesondere die DED-proben neigten unter bestimmten Parameterkonstellationen verstärkt zu Porenbildung. Risse konnten nicht beobachtet werden. Trotz auftretender Nahtunregelmäßigkeiten wurde in den kombinierten AM-Schweißproben die Bewertungsgruppe C erreicht. Eine Prüfung der bestehenden Regelwerke zur Schweißnahtbewertung anhand der gewonnenen Erkenntnisse zu additiv gefertigten Proben im Elektronenstrahlschweißprozess zeigte keinen Ergänzungsbedarf.
Laser welding is an appropriate technique for joining Laser Powder Bed Fusion (L-PBF) parts together and to conventional wrought ones. The potential consists of profiting from synergies between additive and conventional manufacturing methods and overcoming the existing limitations of both. On the one hand, L-PBF is a widely spread metal-based additive manufacturing technique suitable for generating complex parts which can present intrinsic designed cavities, conformal cooling channels, and filigree structures contributing to sustainable manufacturing and efficiency-oriented designs. On the other hand, chamber sizes for producing L-PBF parts are limited, and the process is time-consuming. Thus, its employment is not for every geometry justified. Additionally, they are in most cases individual elements of a larger assembly and need to be joined together to conventionally fabricated parts.
The present research suggests laser welding parameters to adequately bond pairs of wrought and L-PBF processed plates and two L-PBF plates of Inconel 718 in butt position. L-PBF samples are printed in three different build-up orientations. Additionally, the influence of as-built L-PBF roughness qualities and usual pre-weld preparations such as edge milling are examined. The effect of normed pre-weld heat treatments is also contemplated. Identified cracks are analyzed by means of EDS in order to confirm the present phases on the areas of interest. EBSD is also employed to obtain a clear depiction of the crystallographic texture and distribution of the hot cracks.
The quality of the weldment was examined according to existing standards. Substantial differences in seam geometry and microstructure across different edge’s surface qualities and build directions of stress relieved L-PBF parts have not been detected. Nevertheless, even if no other irregularities are present in the seam, variability in liquation cracking susceptibility has been confirmed. This defect is prone to happen when parts made of this nickel-based superalloy are welded together when not enough precautions are taken. It has been determined that grain size and ductility of the material before welding play a crucial role and mitigating or intensifying these imperfections. Moreover, recommendations are presented to avoid this potential welding defect.
Offshore wind turbines are an important goal in national energy strategies worldwide. Foundation structures are manufactured from submerged arc welded (SAW) plates with thicknesses up to 200 mm. In that connection, high-strength steels like the S420G2+M are more and more applied offering the possibility for increased stability and load-bearing capacity of the foundations. These offshore steel grades can show a susceptibility for delayed hydrogen assisted cold cracking of the weld joints. For that purpose, a minimum waiting time (MWT) of up to 48 h (dependent on applied standards) is recommended before non-destructive testing is allowed and conducted. But this concept is based on older steel grades that have been used for three or more decades. Nowadays, the metallurgical improvements (clean steels, proper rolling, and heat treatment) of base materials and well as welding consumables must be anticipated. Hence, the MWT concept should be critically discussed as it is assumed to be very conservative. For that reason, the focus of this study was to investigate the diffusion behavior in S420G2+M steel and its multi-layer SAW joint. Electrochemical permeation experiments were carried at room temperature. Boundary conditions were anticipated in terms of using different sample thicknesses. From the experimental data, hydrogen diffusion coefficients and absorbed diffusible hydrogen concentrations had been calculated. It was shown that hydrogen diffusion in the base material is increased compared to the weld metal. In addition, the sample thickness had a significant on the calculated diffusion coefficients. The minimum and maximum diffusion coefficients had been used for numerical modelling of the hydrogen diffusion in the welding joint. It became clear that a MWT must be always regarded together with a critical initial diffusible hydrogen concentration for the evaluation of a possible delayed cracking as diffusion times were mostly > 48 h due to the thick plates.
Bei der Auslegung von Achsschenkeln für Nutzfahrzeuge wird für den Überlastfall ein fail-safe-Kriterium (kontrolliertes Versagen) als Basisphilosophie angesetzt. Gefordert wird, dass sich der Achsschenkel auch unter Akzeptanz begrenzten Risswachstums hinreichend elastisch-plastisch verformen kann, ohne dass es zum Bruch kommt. Der Fahrer soll anschließend anhand der bleibenden Verformungen bemerken können, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Eine Voraussetzung für dieses Bauteilverhalten ist eine hinreichende Bruchzähigkeit des Werkstoffs. Diese, wie auch die Rissspitzenbeanspruchung, müssen ermittelt werden, um den bruchmechanischen Sicherheitsnachweis führen zu können. Zur Ermittlung der mechanisch-technologischen und bruchmechanischen Werkstoffeigenschaften wurde ein Prüfkonzept entwickelt, bei dem die Proben an der potenziell kritischen Stelle direkt aus den geschmiedeten Achsschenkeln entnommen werden. Die experimentelle Werkstoffcharakterisierung bildet dann die Beanspruchungsbedingungen beim Überlastereignis ab. Im Rahmen der Produktion stehen jedoch nur Kerbschlagarbeitswerte zur Verfügung und aufwändige bruchmechanische Versuche sollen vermieden werden. Deshalb wurde eine Korrelation zur Abschätzung der vorhandenen Bruchzähigkeit aus der Kerbschlagarbeit herangezogen. Es ergibt sich eine Ergebnismatrix, die die Einflussgrößen Versagenswahrscheinlichkeit, Temperatur und Bruchzähigkeit verknüpft. Abschließend wird ein erster Vergleich der abgeschätzten mit den experimentell ermittelten Bruchzähigkeitswerten gezogen. Dieser weist aus, dass die abgeschätzten Werte geringfügig konservativ sind.
Der Kerbschlagbiegeversuch ist seit der ersten Hälfte des letzten Jahrhunderts standardisiert und seit langem als Prüfverfahren international genormt. Weltweit sind zu garantierende Werte der Kerbschlagenergie (KV) und Übergangstemperaturen (TÜ) in Produktnormen und Regelwerken festgelegt. Unter bestimmten Bedingungen besteht dabei die Option, statt Normalproben Untermaßproben zu prüfen. Im Rahmen einer Untersuchung der BAM wurde der aktuelle Status von Prüf- und Produktnormen sowie Regelwerken zur Bewertung der Bauteilintegrität hinsichtlich ihres Umgangs mit Untermaßprobenergebnissen erfasst. Zur Schaffung einer geeigneten aktuellen Datenbasis wurden an ISO-V-Proben der Dicken 2,5, 5,0, 7,5 und 10,0 mm aus vier aktuellen Baustählen KV2-T-Kurven ermittelt. Es wurden unterschiedliche Vorgehensweisen zur Kurvenanpassung und Festlegung von Übergangstemperaturen praktiziert. Ferner kamen verfügbare Ansätze zur Skalierung von Untermaßprobenergebnissen auf die Werte von Normalproben zur Anwendung. Das Ausmaß des Probendickeneffektes ist werkstoff- und temperaturabhängig. Im Bereich der Werkstoffprüfung ist akzeptiert, dass die Ergebnisse von Normal- und Untermaß-proben nicht ohne Weiteres ineinander überführt werden können. Der Stand der Produktnormung und der Regelwerke ist jedoch im besten Falle als unzureichend, vielfach jedoch schlicht als falsch zu bezeichnen. In einem weiten anwendungsrelevanten Temperaturbereich werden hier sogar deutlich nicht-konservative Skalierungsergebnisse geliefert. Die betroffenen Produkt-normenreihen und Regelwerke müssen überarbeitet werden.
Untersuchung zur Herstellung von Cu-Strukturen mittels Wire Electron Beam Additive Manufacturing

Das Additive Manufacturing gewinnt zunehmend an Bedeutung für die Fertigung metallischer Bauteile im industriellen Umfeld. Hierbei wird zunehmend auch auf drahtförmige Ausgangswerkstoffe gesetzt, da diese Vorteile im Handling bieten, bereits in der Industrie etabliert sind und sich in der Regel durch geringere Beschaffungskosten auszeichnen. In den letzten Jahren entwickelte sich neben den bereits im großen Umfeld untersuchten Wire-DED-Verfahren auch eine Prozessvariante unter Nutzung des Elektronenstrahls zur industriellen Marktreife. Dabei zeigt die als Wire Electron Beam Additive Manufacturing bezeichnete Technologie besondere Vorteile gegenüber anderen, zumeist Laser- oder Lichtbogen-basierten DED-Prozessen. Das Verfahren bietet vor allem Potenzial für die Verarbeitung von hochleitfähigen, reflektierenden oder oxidationsgefährdeten Werkstoffen. Insbesondere für die Herstellung von Bauteilen aus Kupferlegierungen zeigt sich der Elektronenstrahl als besonders geeignet. Um das Verfahren einem breiten Anwenderkreis in der Industrie zugänglich zu machen, fehlen jedoch übergreifende Daten zu Leistungsfähigkeit, Prozessgrenzen und Anwendungsmöglichkeiten. Die vorliegende Untersuchung beschäftigt sich mit dieser Problemstellung am Beispiel zweier Cu-Werkstoffe. Dabei werden ein korrosionsbeständiger Werkstoff aus dem maritimen Bereich sowie eine Bronze mit guten Verschleißeigenschaften aus dem Anlagenbau getestet.
Über mehrstufige Testschweißungen wurden die physikalisch möglichen Prozessgrenzen ermittelt und Rückschlüsse über die Eignung der Parameter zum additiven Aufbau gezogen. Hierfür wurden zunächst optimale Bereiche für den Energieeintrag anhand von Volumenenergie sowie mögliche Schweißgeschwindigkeiten untersucht.
Anschließend wurde die Skalierbarkeit des Prozesses anhand von Strahlstrom und Drahtvorschub getestet.
Als wesentliche Zielgrößen wurden dabei Spurgeometrie, Aufmischung und Härte herangezogen. Die Eignung der ermittelten Parameter wurde im letzten Schritt exemplarisch anhand einer additiven Testgeometrie in Form eines Zylinders nachgewiesen.
In line with the industrial trend of additive manufacturing, cold spray as a non-laser-based process is becoming increasingly important for many fields of application. For the evaluation of additive manufacturing of winding components made of copper for large electrical high-voltage machines, material and component properties such as electrical conductivity, mechanical load capacity and the component size that can be produced are of particular importance. In this context, the cold spray process offers advantages over laser-based additive manufacturing processes such as laser powder bed fusion (LPBF) or laser cladding by using the kinetic energy of the copper powder particles to generate particle cohesion. To investigate the electrical conductivity as well as the mechanical load capacity of cold spray parts, specimens were machined out of cold sprayed bulk copper deposits. The characteristic values were obtained with regard to the direction of deposition, which is defined by the direction of the robot’s movement. Thus, for the investigation of the component properties, specimens were provided that had been produced both longitudinally and transversely as well as orthogonally to the direction of deposition. The results of the investigations show that both the electrical conductivity and the mechanical load capacity of the specimen have a strong preferential direction of the specimen orientation with respect to the direction of deposition. Furthermore, it could be shown that by increasing the deposition height, there is an increasing oxygen content in the sample material, combined with increasingly significant defect networks. These effects have a negative impact on the electrical conductivity as well as on the mechanical load capacity. As a conclusion, further need for investigation is identified in the optimization of the process parameters as well as in the deposition strategy for the additive manufacturing of large-volume components with cold spray.
High-entropy alloys (HEAs) are innovative high-performance materials that have attracted more and more research attention. HEAs are characterized by a solid solution of typically five equiatomic metallic elements. In addition, medium-entropy alloys (MEA, with three elements) are of interest and become more and more important. Depending on the alloy concept, HEAs and MEAs show exceptional mechanical properties, especially high-strength and ductility combinations at both cryogenic and elevated temperatures combined with excellent corrosion resistance. Future structural HEA/MEA components can be exposed to potential applications with hydrogen containing environments like high-temperature water in pressurized nuclear reactors or aerospace structures. Other potential applications could be in materials for vessel walls in the field of cryogenic and high-pressure hydrogen storage. So far, the susceptibility of HEAs/MEAs to hydrogen assisted cracking (if any) and the hydrogen diffusion is not investigated in detail yet and can limit or extend possible applications of HEA/MEA as structural materials. In our work, we focused on the hydrogen absorption, diffusion, and distribution in a HEA (CoCrFeMnNi the original Cantor-alloy) and a MEA (CoCrNi). Cathodic hydrogen charging was carried out for the hydrogen ingress, and thermal desorption analysis (TDA) revealed complex hydrogen trapping in both alloy types up to 300 °C. The absorbed total hydrogen concentrations were > 100 ppm for the HEA and > 40 ppm for MEA. In addition, the assessment of the peak deconvolution is not trivial and must consider both experimental and microstructure influences.
Corrosive geothermal brines are a major challenge to geothermal power-plants. For cost reasons, plant designers favorize low alloyed steels, e.g., carbon steel, which are susceptible to uniform and localized corrosion when exposed to geothermal brines having acidic and saline properties. To solve such problem, coatings or inhibitors would be a protective solution as an alternative to the use of high alloyed materials.
This study investigated a coating system consisting of polyaniline/silicon dioxide basing on locally available resources. Protection against corrosion of carbon steel is shown by long-term exposure and electrochemical tests of coated carbon steels, performed in an artificial acidic and saline geothermal brine, comparable to real conditions at a site in Indonesia.
Therefore, an integrated coating system is presented for corrosion protection, combining the electro-chemical functionality of polyaniline and the physical advantages of silica.
When it comes to higher accuracies, new technologies and real applications in additive manufacturing, there is one topic which cannot be avoided: The material response on the chosen processing parameters and its agreement and correspondence with literature data of the wrought material grade counterpart. In industrial Additive Manufacturing (AM) standards in terms of printing parameters, protection gas atmospheres or powder handling instructions are not obligatory. Therefore, the question must be answered whether the AM process is reproducible and reliable over different printing companies. This was the motivation to realize a round robin test between 8 European printing companies and academic partners. The consortium had printed and tested fatigue and tensile testing bars under plant-specific conditions. A commonly used cast aluminum alloy, AlSi10Mg, was chosen as test material for the PBF-LB/M process. Differences of the results between the partners and the scatter itself were discussed in detail.
Diese Arbeit zeigt erstmals die Anwendung einer elektromagnetischen Schmelzbadsicherung beim einlagigen MSG-Schweißen von dickwandigen Stählen. Die innovativen Entwicklungen im Bereich des Lichtbogenschweißverfahrens ermöglichen eine Erhöhung der Abschmelzleistung, um die Einschweißtiefe zu steigern. Somit kann die Lagenanzahl reduziert und die Produktivität gesteigert werden. Allerdings besteht insbesondere beim einlagigen Schweißen von dickwandigen Bauteilen in PA-Position ein erhöhtes Risiko für das gravitationsbedingte Austropfen der Schmelze an der Wurzel. Zur Verhinderung werden Badsicherungen eingesetzt, die mechanisch angebracht und nach dem Schweißen entfernt werden müssen, was zeit- und kostenintensiv ist.
Die im Rahmen dieser Studie eingesetzte elektromagnetische Schmelzbadsicherung wirkt dem gravitationsbedingten Austropfen der Schmelze entgegen und kompensiert den hydrostatischen Druck. Sie wirkt kontaktlos, was im Gegensatz zu herkömmlichen Badsicherungen vorteilhaft ist, so dass auf eine zeit- und kostenintensive Nachbearbeitung der Schweißnahtwurzel verzichtet werden kann. Das auf extern angelegten oszillierenden Magnetfeldern beruhende Verfahren wird dabei unterhalb des zu schweißenden Bauteils positioniert. Die Magnetfeldlinien sind quer zur Schweißrichtung ausgerichtet, sodass längs zur Schweißrichtung Wirbelströme im Werkstück und eine stets nach oben gerichtete Lorentzkraft generiert werden. Mit Hilfe der elektromagnetischen Badsicherung konnten beim einlagigen MSG-Schweißen von bis zu 10 mm dicken Blechen die Tropfenbildung vermieden werden. Die innovative Technologie ermöglicht es, dickwandige Bauteile einlagig zu schweißen und reduziert die Nachbearbeitungszeiten und -kosten deutlich.
Die technischen Entwicklungen in der Lasertechnologie in den letzten Jahrzehnten haben eine neue Generation von Hochleistungslasersystemen im Leistungsbereich bis zu 100 kW auf den Markt gebracht. Dennoch ist die industrielle Anwendung des Hochleistungslaserstrahlschweißens auf bis zu 15 mm dicke Bleche beschränkt. Mögliche Ursachen der Einschränkungen des Verfahrens sind z.B. die Sensibilität des Verfahrens auf Fertigungstoleranzen wie Spalt und Kantenversatz, die erhöhte Tropfenbildung bei höheren Blechdicken und eine inhomogene Verteilung des Zusatzwerkstoffes beim Laserhybridschweißen. In dieser Studie wird ein auf extern angelegte Magnetfelder basierte elektromagnetische Schmelzbadstütze eingesetzt, um die Grenzen des Verfahrens zu erweitern und die Herausforderungen zu minimieren. Der wesentliche Vorteil der elektromagnetischen Schmelzbadstütze ist, dass sie berührungslos arbeitet. Mit Hilfe der elektromagnetischen Schmelzbadstütze konnten bei 20 mm dicken Proben aus S355J2 die Tropfenbildung an der Wurzel vermieden werden. Zudem wurde der Einfluss der Kantenqualität auf die Schweißnahtqualität untersucht, wobei verschiedene Schneidverfahren zur Kantenvorbereitung eingesetzt wurden, wie z.B. Plasma-, Brenn- oder Laserschneiden. Es konnte gezeigt werden, dass auch bei schlechteren Kantenvorbereitung im Gegensatz zu gefrästen Bauteilen die Werkstoffe einlagig mittels Laserhybridschweißen bei einer hohen Schweißnahtqualität gefügt werden konnten. Bei plasmageschnittenen Proben wurden zudem eine Spaltüberbrückbarkeit bzw. Kantenversatz von bis zu 2 mm sicher überbrückt. Des Weiteren war es mit Hilfe der externen Magnetfelder möglich, die Durchmischung des Zusatzwerkstoffes über die gesamte Schweißnahttiefe deutlich zu homogenisieren.
The Global Exploration Strategy of the International Space Exploration Coordination Group (ISECG) describes a timeframe of 2020 and beyond with the ultimate aim to establish a human presence on Mars towards the 2040ies. The next steps lie on the Moon with a focus on the coming 10 years. Early lunar surface missions will establish a capability in support of lunar science and prepare and test mission operations for subsequent human exploration of Mars and long-duration human activities on the Moon.
Given the extreme costs involved in the shipping of material from Earth, a prerequisite for future human exploration is the manufacturing of elements directly on the Moon’s surface. Unlike the equipment, which at the beginning will have to be brought from Earth, raw materials and energy could be available following the concept of In-Situ Resource Utilization. The ESA OSIP PAVING THE ROAD (PAVER) study investigates the use of a laser to sinter regolith into paving elements for use as roadways and launch pads thus mitigating dust issues for transport and exploration vehicles.
The ESA-funded study examines the potential of using a laser (12 kW CO2 laser with spot beam up to 100 mm) for layer sintering of lunar and martian regolith powders to manufacture larger 3D elements and provide know-how for the automatic manufacture of paving elements in the lunar environment. The project contributes to the first step toward the establishment of a lunar base and will lead to the construction of equipment capable of paving areas and manufacturing 3D structures.
PAVER project sets the starting point for an examination of the larger context of lunar exploration. Mission scenarios will look at different phases of lunar exploration: Robotic Lunar Exploration, Survivability, Sustainability, and Operational Phase. A proposed Technology Roadmap investigates the mission scenario and analyses how, and to which extent, laser melting/sintering will play a role in the various phases of exploration. The paper contextualizes laser sintering within selected mission scenarios and discusses the different kinds of infrastructure that can be produced at each phase of the mission. The outcome of the study includes the detailing of the TRL steps in the project and an outline of a timeline for the different elements. Covered aspects include terrain modelling such as operation pads, roadways, or towers, non-pressurized building structures to protect machinery, and habitat envelopes, to protect and shield humans against dust, micrometeoroids, and radiation.
This study presents mechanisms of the evolution of a narrowed region in the weld pool center during deep penetration laser beam welding. In numerous numerical studies presented in this study, it was also found that the local reduction of the weld pool size can cause detrimental effects on the melt flow behavior and the resulting properties of the welds. A particularly large influence of this effect was identified in three aspects. Firstly, the local variation of the solidification sequence of the weld pool causes an increase in the hot-cracking susceptibility due to a locally delayed solidification. Secondly, it was proven that a change in the local length and width of the weld pool is associated with an adverse impact on the potential flow routes of the molten material that induces stronger local variations of its solidification. Thus, the element mixing, e.g. during the welding with filler materials, is blocked. This leads to a non-homogeneous chemical composition of the final weld and can cause undesired effects on the final material properties. Finally, another observed effect is related to the reduced ability of process pores to reach the top surface. As this type of porosity is usually produced around the keyhole tip, the change of the fluid flow regime above this area plays a significant role in determining the final path of the pores until the premature solidification in the middle of the weld pool captures them. This study summarizes mainly numerical results which were supported by selected experimental validation results.
An accurate and efficient description of the spatial distribution of laser energy is a crucial factor for the modeling of laser material processing, e.g., laser welding, laser cutting, or laser-based additive manufacturing. In this study, a 3D heat transfer and fluid flow model coupled with the volume-of-fluid algorithm for free surface tracking is developed for the simulation of molten pool dynamics in high-power laser beam welding. The underlying laser-material interactions, i.e., the multiple reflections and Fresnel absorption, are considered by a ray-tracing method. Two strategies of free surface reconstruction used in the ray-tracing method are investigated: a typical piecewise linear interface calculation (PLIC)-based method and a novel localized Level-Set method. The PLIC-based method is discrete, resulting in non-continuous free surface reconstruction. In the localized Level-Set method, a continuous free surface is reconstructed, and thus the exact reflection points can be determined. The calculated spatial laser energy distribution and the corresponding molten pool dynamics from the two methods are analyzed and compared. The obtained numerical results are evaluated with experimental measurements to assure the validity of the proposed model. It is found that distinct patterns of the beam multiple reflections are obtained with the different free surface reconstructions, which shows significant influence not only on the molten pool behaviors but also on the localized keyhole dynamics.
In vielen Anwendungen werden aufgrund zunehmender Anforderungen an den Widerstand gegenüber hohen, kombinierten mechanischen, tribologischen, thermischen und korrosiven Beanspruchungen Hochleistungslegierungen eingesetzt. Den vielfach komplexen Bauteilstrukturen, herausfordernden Fertigungseigenschaften und der Erhöhung der Ressourceneffizienz lässt sich heute mit der additiven Fertigung (AM) begegnen, dem oftmals noch unzureichende Kenntnisse über die resultierende Homogenität und Anisotropie der speziellen Gefüge und den damit verbundenen Eigenschaften entgegensteht. Viele Anwendungen benötigen zudem definierte Oberflächen mit hohen Anforderungen an die Oberflächenintegrität, dem durch komplementären Einsatz von additiven und abtragenden Fertigungsschritten Rechnung getragen wird. Hochleistungslegierungen auf der Basis von Nickel oder Kobalt sind infolge der niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit äußerst herausfordernd mit Blick auf eine wirtschaftliche Zerspanung mit geometrisch bestimmter Schneide. Ein Vorhaben (IGF-Nr. 20.979 N/DVS-Nr. 1.3211) der BAM und TU Clausthal/ISAF befasst sich mit der Lösung dieser Problemstellung durch gezielte Beeinflussung des Gefüges mittels Modifikation der Schweißzusatzwerkstoffe und den Einsatz des ultraschallunterstützten Fräsens (US), bei gleichzeitiger Sicherstellung der geforderten Eigenschaften der untersuchten Werkstoffe. Im vorliegenden Beitrag werden für die beiden untersuchten FeNi- und CoCr-Legierungen wesentliche Zusammenhänge zwischen verschiedenen Legierungsmodifikationen, der entstehenden Gefügemorphologie und den Zerspanungseigenschaften von mittels PTA additiv gefertigter Proben dargestellt. Hierbei ließen sich Ti, Zr und Hf pulvermetallurgisch zu den jeweiligen Ausgangsschweißzusätzen hinzulegieren.
Hochfeste Feinkornbaustähle verfügen über großes Potenzial für gewichtsoptimierte, effiziente Strukturen in vielen modernen Stahlkonstruktion. Weitere Effizienzsteigerungen können durch additives Fertigen sowie bionische Bauweisen erreicht werden. Hochfeste Zusatzwerkstoffe für additives MSG-Schweißen (engl.: Wire Arc Additive Manufacturing, WAAM) sind bereits von den Schweißzusatzherstellern lieferbar. Eine breite industrielle Anwendung insbesondere für KMU ist aufgrund fehlender quantitativer Erkenntnisse und Richtlinien bezüglich schweißbedingter Beanspruchungen und Bauteilsicherheit während der Herstellung und des Betriebs derzeit stark limitiert. In einem gemeinsamen Forschungsprojekt (FOSTA-P1380/IGF21162BG) der BAM und der TU Chemnitz werden daher die mit Eigenspannungsausbildung und der Gefahr einer Kaltrissbildung verbundenen prozess- und werkstoffbedingten sowie konstruktiven Einflüsse beim WAAM hochfester Stähle untersucht. Der vorliegende Beitrag fokussiert die Analyse der Auswirkungen von Schweißwärmeführung und Design der WAAM-Bauteile auf die Abkühlbedingungen, Gefüge, mechanisch-technologischen Eigenschaften und Eigenspannungen. Hierfür werden geometrisch definierte Probenkörper (Hohlquader) vollautomatisiert mit einem speziellen, hochfesten WAAM-Massivdraht (Streckgrenze >790 MPa) geschweißt. Die Wärmeführung und Probenabmessungen werden innerhalb eines statistischen Versuchsplans variiert. Die Schweißwärmeführung wird dabei so eingestellt, dass die t8/5-Abkühlzeiten im empfohlenen Verarbeitungsbereich (ca. 5 s bis 20 s) sichergestellt sind. Hierzu ließen sich über zusätzliche thermo-physikalische Umformsimulationen mittels Dilatometer die komplexen Wärmezyklen abbilden und die resultierende Zugfestigkeit des Schweißgutes bestimmen. Das WAAM-Schweißen komplexer Geometrien mit variierenden Schweißwärmeführungen und geometrischen Verhältnissen bzw. Wanddicken bedingt neben den Auswirkungen auf die Abkühlbedingungen, Abkühlzeiten und Gefüge deutliche Einflüsse auf die konstruktiven Steifigkeitsverhältnisse beim Schweißen. Es zeigen sich anhand der Schweißexperimente signifikante Auswirkungen durch Probenskalierung und Wärmeeinbringung auf die resultierenden lokalen Eigenspannungen. Die Folge können ungünstige Bauteileigenschaften und risskritische Zugeigenspannungen sein.
Die lichtbogenbasierte, additive Fertigung ist dank hoher erreichbarer Aufbauraten und nahezu uneingeschränktem Bauraum zur Fertigung großvolumiger Bauteile prädestiniert. Die Kombination etablierter Maschinenkomponenten aus Robotertechnik, Schweißtechnik und Sensorik ermöglicht den präzisen schichtweisen Materialauftrag. Die Wirkmechanismen zwischen Prozessparametern und den daraus resultierenden mechanisch-technologischen Eigenschaften der additiv gefertigten Bauteile stellen eine Herausforderung dar. Dies gilt insbesondere auch für dickwandige Bauteile. Bei der Fertigung von Bauteilen aus höherfesten Al-Mg-Si-Aluminiumlegierungen ist aufgrund der hohen Anfälligkeit für Erstarrungsrisse und der Neigung zu wasserstoffinduzierter Porosität im besonderen Maße auf das Temperaturregime und die gewählte Aufbaustrategie zu achten.
Der Einfluss der Prozessparameter auf die Bauteilqualität wurde durch die Analyse der Größe und Verteilung von Poren sowie der resultierenden Festigkeit untersucht. Darüber hinaus wurde der Einfluss einer Wärmenachbehandlungsstrategien auf das Festigkeitsverhalten analysiert. Es konnte gezeigt werden, dass dickwandige Strukturen aus höherfesten Al-Mg-Si-Aluminiumlegierungen mit mechanischen Kennwerten im Bereich des Referenzmaterials mittels MSGLichtbogenverfahren additiv gefertigt werden können.
Multielement-Legierungen (MPEA – multiple pricipal element alloys) stellen eine neue Klasse von Werkstoffen dar, die aus mindestens drei äquiatomaren Legierungselementen mit jeweils einem Gehalt von 5–35 Atom-% bestehen. Somit unterscheidet sich das Legierungskonzept fundamental von konventionellen bspw. Stahl- oder Al-basierten Legierungen. In jüngster Zeit lag der Schwerpunkt auf dem Legierungs-Design der MPEA und der Überprüfung bzw. Erreichung der gewünschten Eigenschaften bzw. -kombinationen. Hierzu werden die egierungselemente gezielt ausgewählt und die Mikrostrukturen ein- und zum Teil auch mehrphasig eingestellt. Ziel sind hochinnovative MPEA mit angepassten Eigenschaften für die industrielle Anwendung. Dabei sollen insbesondere die bei konventionellen Legierungen wesentlichen Zielkonflikte, wie bspw. der Trade-off zwischen Festigkeit und Duktilität, überwunden werden. Darüber hinaus sind mechanische Eigenschaften bei sehr hohen sowie kryogenen Temperaturen bei gleichzeitig höchster Korrosionsbeständigkeit von hohem Interesse. Die Herstellung von Bauteilen erfordert dazu werkstoff- und beanspruchungsgerechte Füge- bzw. Schweißverfahren. Der Schweißeignung von MPEA wurde bis Ende 2021 nur äußert wenig Aufmerksamkeit zuteil. Die Auswirkungen durch Schweißprozesse auf die Metallurgie und die gewünschten Eigenschaften sind bisher kaum bekannt und limitieren die potenzielle Anwendbarkeit als Funktions- oder Konstruktionswerkstoffe.
In einem interdisziplinären BAM-Forschungsprojekt werden aktuell grundlegende Untersuchungen zur Schweißverarbeitung und resultierender Mikrostruktur-Anwendungseigenschafts-Beziehung verschiedener MPEA durchgeführt. Insbesondere Wärmeeinflusszone und Schweißgut sind geprägt durch eine Mikrostruktur, die aus Ungleichgewichtszuständen resultiert. Im Falle von MPEA wurde dies bisher nicht systematisch untersucht. Dazu erfolgte im Rahmen des Projektes eine umfassende Literaturauswertung zum Schweißen von MPEA und Zusammenfassung in einer umfassenden, systematischen Datenbasis. Aus diesem Grund sollen in der vorliegenden Studie die bisher bedeutsamsten Erkenntnisse zur Schweißbarkeit von MPEA systematisch nach MPEA-Typ und Schweißverfahren geordnet und mit eigenen aktuellen Forschungsergebnissen verglichen werden. Durch WIG- und Rührreibschweißversuche an den MPEA-Systemen CoCrNiFeMn bzw. CoCrNi konnten im Projektverlauf bereits wesentliche Fragestellungen beantwortet werden. Dazu zählen Auftreten bzw. Verhinderung intermetallischer Phasen/Seigerungen oder deren Auswirkung auf die Eigenschaften der Schweißverbindung (bspw. Festigkeit oder Korrosionsbeständigkeit).
The studied aluminium alloy is EN AW-2618A (2618A). It is very widely used for exhaust gas turbo-charger compressor wheels. Due to long operating times, high cycle fatigue (HCF) and material aging under the influence of temperatures up to 230 °C is particularly relevant for the wheels. The wheels are typically milled from round wrought blanks. From such round blanks, different testpieces are extracted and a comprehensive series of HCF tests is conducted at room temperature. The tests investigate the materials fatigue performance in the T61 state for two load-ratios, namely R = -1 and R = 0.1. Additionally, two overaged material states are tested, accounting for the aging process the material undergoes during long operating times at high temperatures. The experimental results are evaluated and compared to each other.
Furthermore, the design process of notched specimens is presented. With the notched specimens, it is aimed to quantify the notch sensitivity of the material. Relating thereto, two potential model parameters for the fatigue lifetime model are introduced. Finally, the extended research data management in this project is highlighted and its advantages for sustainable use in material science and engineering applications are shown.
The finite element software ProCrackPlast is developed for the automated simulation of fatigue crack growth in arbitrarily loaded three-dimensional components with large scale plastic deformations, in particular under cyclic thermomechanical (TMF) loading.
ProCrackPlast is developed by extending the software Procrack, created at TU Freiberg for linear-elastic crack growth simulations. The pre-processing, FEM analysis, and the post-processing in ProCrackPlast are done by the commercial software ABAQUS. ProCrackPlast resorts to a crack growth procedure which adaptively updates the crack in finite increments based on the fracture-mechanical parameter, cyclic crack tip opening displacement ΔCTOD . Features of this software along with two application examples of fatigue crack growth in a typical cast steel, Ni-Resist, are presented in this paper to show its capability and performance.
Turbinenscheiben sind thermisch und mechanisch hochbeanspruchte, sicherheitsrelevante Komponenten in Gasturbinen. Ihre Integrität wird in Bauteiltests unter Überdrehzahlbedingungen nachgewiesen. Kontext des Aufsatzes ist die Erarbeitung einer zusätzlichen Bewertungsebene auf der Grundlage von Versuchen unter monotoner Beanspruchung, die die Beanspruchung im Bauteil realistisch wiedergeben soll. Betrachtet wird ein halbelliptischer Riss, der bei der weiteren Ausbreitung als Umfangsriss wächst (rim peeling). Die Simulation dieser Stelle im Bauteil schließt die mechanische und thermische Beanspruchung sowie sie Dehnungsbehinderung ein. Letztere wird anhand zweier Parameter, der Spannungsmehrachsigkeit ℎ und des (allerdings modifizierten) Constraint-Parameters nach Newman, der die Spannungen über den plastisch verformten Bereich mittelt, bestimmt. Erwartungsgemäß zeigt sich, dass die höchste Dehnungsbehinderung weder an den Oberflächenpunkten, noch an den tiefsten Punkten, sondern an einer Stelle zwischen beiden auf der Rissfront auftritt. Als Versuchsgeometrie für die monotonen Tests soll eine Kreuzprobe mit wanddurchdringenden Rissen ausgehend von einer Innenbohrung dienen. Durch geeignete Wahl der Risstiefe sowie der in beiden Richtungen angreifenden Kräfte gelingt es, bauteiladäquate Zustände zu erzeugen.
Am Beispiel eines abgesetzten zylindrischen Bauteils (Achsschenkel) werden Probleme der analytischen bruchmechanischen Bauteilbewertung diskutiert. Als Basis-philosophie wird ein Fail Safe-Kriterium (kontrolliertes Versagen) angesetzt. Die Forderung ist, dass sich der Achsschenkel, bevor er bricht, in einem Ausmaß plastisch verformen kann, bei dem der Fahrer bemerkt, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Um das zu gewährleisten, muss der Werkstoff einen bestimmten Riss-widerstand aufweisen. Dazu werden im hier vorgestellten ersten Teil des Projektes mittels FEM Rissspitzenbeanspruchungen in Abhängigkeit von der Auslenkung des Zylinders und angenommener Rissgrößen ermittelt. Diese finden als Zielgrößen in der weiteren Analyse Anwendung. Da eine einfach umzusetzende Lösung angestrebt wird, werden zusätzlich analytische Rechnungen an Ersatzgeometrien (halbunendliche Platte und Vollzylinder), aber mit den realen Spannungen am Bauteil durchgeführt. Es zeigt sich, dass die Ergebnisse wegen des Steifigkeitsunterschieds zwischen Bauteil und Ersatzgeometrie unvertretbar konservativ sind. Alternativ wird ein hybrides Konzept vorgestellt, für das die Modellparameter mittels FEM bestimmt werden. Es liefert sehr genaue Ergebnisse. Im Rahmen der analytischen Rechenvorschrift können die Lösungen auf andere Werkstoffe übertragen werden, ohne dass zusätzliche FEM-Analysen notwendig sind.
Renowed institutions in various European countries combine their tribo-testing as well as analytical and characterisation capabilities for the European Tribology Centre. This foundation of one of the largest Open Innovative Test Beds for tribological services, the aim of the European Horizon 2020 project i-TRIBOMAT, places certain demands on the comparability of the test equipment and execution process.
The work on Tribology, digitalisation, and the harmonised procedures developed in i-TRIBOMAT Open Innovation Testbed was presented. The project develops procedures and shares ideas on how to deal with characterisation techniques and provide services to end users in different places and locations, which is realised by adopting a common and widely agreed procedures. i-TRIBOMAT is active also via YouTube platform to enhance communication and spread the word amongst the interested parties and society.
Komponenten aus dickwandigen, hochwarmfesten CrMoV-Stählen erfordern eine anspruchsvolle UP-Schweißverarbeitung. Dabei muss die notwendige Wärmenachbehandlung der Schweißnaht (PWHT) sicher beherrscht werden.
Hier kann u.U. Bauteilversagen infolge von Spannungsrelaxationsrissbildung (SRR) auftreten. Bislang erfolgt die Beurteilung der SRR-Neigung primär über Ersatzgrößen, wie temperaturbedingte Änderung der Härte und Duktilität.
Die Wirkung der konstruktiven Schrumpfbehinderung einer Schweißnaht auf die SRR ist bislang völlig unbekannt.
Hier setzt das Forschungsprojekt an, hinsichtlich der Gewinnung und Optimierung der Parameter für die PWHT unter realitätsnahen Bauteilsteif igkeiten (def inierte Einspannbedingung) mit dem Ziel der SRR-Vermeidung. Am Beispiel des niedriglegierten, hochwarmfesten Stahls 13CrMoV9-10 wurden UP- Schweißungen unter industriepraktischen Bedingungen freischrumpfend bzw. unter definierter Schrumpfbehinderung durchgeführt. Diese wurden mit unterschiedlichen PWHT-Szenarien (Variation der Auf heizrate und Endtemperatur) beaufschlagt. Die Ergebnisse des Projektes DVS 01.2261 / IGF 20171 N werden in diesem Beitrag vorgestellt, wie Aussagen zur SRR-Suszeptibilität in Abhängigkeit von Mikrostruktur und vorliegender mehrachsiger mechanischer Beanspruchung der Schweißnaht vor/während des PWHT. Für einen kritischen Zustand sind hohe Kräfte / Spannungen notwendig, die in freischrumpfenden Schweißversuchen u.U. nicht abbildbar sind. Die Berücksichtigung des mikrostrukturspezifischen Ausscheidungsverhaltens (in Schweißgut und Wärmeeinflusszone) unter realitätsnahen Einspannbedingungen ist für die Bewertung einer SRR-Suszeptibilität notwendig. Instrumentierte Schweißversuche unter definierter Schrumpfbehinderung ermöglichen hier das Monitoring der entstehenden Reaktionskräfte, -momente bzw. -spannungen. Ausgehend von diesem Referenzzustand erfolgte die Applikation der PWHT-Szenarien bzw. deren praktische Überprüfung. Zusätzlich wurde eine Ersatzprüfmethodik entwickelt, die die Betrachtung der mikrostrukturspezifischen SRR-Suszeptibilität unter Beibehaltung der äußeren Schrumpfbehinderung der Schweißnaht während des PWHT ermöglicht. Hierdurch wird die Bauteilübertragbarkeit ermöglicht und eine Transfergröße geschaffen, welche die Bauteilbewertung hinsichtlich der SRR-Neigung umfasst.
Druckbehälter mit großen Wandstärken (250+ mm) aus hochwarmfesten, niedriglegierten Stählen werden hauptsächlich Mehrdraht-Unterpulver-(UP) geschweißt. Der damit verbundene hohe Energieeintrag führt unter anderem zu hohen lokalen Schweißeigenspannungen, welche bei unsachgemäßer Prozessführung der notwendigen Wärmenachbehandlung (PWHT) zu Spannungsrelaxationsrissen (SRR) führen. In den Bewertungskriterien zur Spannungsrelaxationsrissanfälligkeit finden weder die, mit klassischen, freischrumpfenden Schweißversuchen nicht abbildbaren, erhöhten Eigenspannungen aus der Schrumpfbehinderung der Bauteilsteifigkeit Beachtung, noch die damit einhergehenden metallurgischen Effekte wie bspw. das Ausscheidungswachstum während der PWHT und damit einhergehende Härteunterschiede an den Korngrenzen bzw. die vorzeitige Alterung durch Bildung differenter Sonderkarbide. Die Aufheizrate des PWHT als Einflussfaktor für die SRR-Bildung bleibt derzeit ebenfalls unbeachtet.
Daher wurde eine Versuchsmethodik entwickelt, die eine mögliche SRR-Anfälligkeit durch die Kopplung von thermischer und mechanischer Beanspruchung untersucht. Dazu wurden Proben mit unterschiedlichen Gefügen thermisch simuliert und während des PHWT repräsentativ mit sehr hohen Lasten/Eigenspannungen mechanisch beansprucht.
Dazu wurde an Kleinzugproben für das as-welded UP-Schweißgut und die thermisch simulierte GKZ eines 13CrMoV9-10 die Dehnung des Prüfbereichs bei variablen Querspannungen und Aufheizraten gemessen. Diese aufheizraten- und gefügeabhängige Längenänderung der Probe wurde durch mathematische Prozeduren analysiert. Damit war es möglich, singuläre werkstoffliche Effekte auf μm-Ebene (Ausscheidungswachstum) als summarische Längen- bzw. Volumenänderung per klassischer Kurvendiskussion zu beschreiben. Die erste und zweite Ableitung zeigten eine ausscheidungsabhängige Härtezunahme, welche von der Spannung und Aufheizrate im geringen Maß linear abhängig war. Gleichzeitig sind Volumenänderungen bei Bildung und Wachstum differenter Sonderkarbide bekannt, welche zusammen mit gefügespezifischen Untersuchungen und der neuen Versuchsmethodik zu einer verbesserten Beurteilung der SRR-Anfälligkeit von geschweißten CrMoV-Stählen beitragen sollen. Prinzipiell ist die vorgestellte Methodik jedoch werkstoff- und zustandsoffen, d.h. sowohl für Grundwerkstoff e als auch definierte Wärmebehandlungsbedingungen geeignet. Dies ermöglicht erstmals die Schaffung einer Transfergröße zwischen Labor und realen Schweißungen, unter Beibehaltung der Bauteilsteifigkeit, d.h. vereinfachte, aber realistische Eigenspannungsabbildung als Grundlage für weitergehende gefügespezifische metallurgische Effekte während des PWHT.
Aero-engine turbine disks are safety-relevant components which are operated under high thermal and mechanical stress conditions. The actual part qualification and certification procedures make use of spin-tests conducted on productionsimilar disks. While these tests provide, on the one hand, a reliable definition of the critical conditions for real components, on the other hand they represent a relevant cost item for engine manufacturers. The aim of this work is to present part of a fracture mechanics-based procedure under development which aims at replacing the tests on production-similar disks with lab tests on fracture mechanics specimens. In particular, the rimpeeling failure mode is considered as case study. A semi-circular surface crack is modelled at the most stressed region at the diaphragm of a turbine disk, with the crack plane perpendicular to the radial direction. The crack is therefore subjected to a biaxial stress state and grows under increasing rotational speed until it triggers the rim-peeling failure. The finite element simulation of the cracked disk considers the real thermal and mechanical loading conditions. In order to design a lab representative specimen, beside the crack driving force, expressed in terms of -integral, also the constraint to plastic deformation e.g., stress triaxiality, at the crack-tip must be similar for the same crack in the specimen and in the disk. This has been achieved and as expected, both the highest -integral and constraint factor are calculated at the same location along the crack front for both disk and specimen. The results of the structural integrity assessment in the form of a Failure Assessment Diagram (FAD) show good agreement between designed specimen and disk both in terms of expected failure mode and value of the critical speed. Probabilistic aspects are also considered in the calculations.
European tribological research organisations unify their capabilities for the European Tribology Centre (https://www.i-tribomat.eu/). At its core is a database, which data are made comparable and trusted via harmonised procedures for their generation. This contribution will focus on wear volume data.
Holz wird vielfach in Stoßdämpfern von Transportbehältern für radioaktives Material eingesetzt. Dafür wird oftmals Fichtenholz verwendet, das in mehreren Lagen und senkrecht zueinander liegender Faserrichtung zwischen einer inneren und einer äußeren Stahlhülle eingebaut wird. Die Reibung zwischen den dabei entstehenden Grenzflächen ist von entscheidender Bedeutung für die Stoß- und Energieabsorption, z. B. bei einem Aufprall des Behälters auf eine harte Unterlage. Um detaillierte Informationen für entsprechende numerische Simulationen zu bekommen, wurden in dieser Arbeit die Reibungszahlen von Holz-Holz- und Holz-Stahl-Paarungen bei für derartige Behälter relevanten Beanspruchungsbedingungen im Temperaturbereich zwischen -40°C und 90°C gemessen. Die Ergebnisse zeigen eine gleichmäßige, mit steigender Temperatur abfallende Reibung, wobei die Werte für Holz-Stahl-Paarungen zwischen 0,43 bei -40°C und 0,22 bei 90°C sowie für Holz-Holz-Kontakte zwischen 0,3 bei -40°C und 0,24 bei 90°C liegen.
Safety and reliability are the major challenges to face for the development and acceptance of hydrogen technology. It is therefore crucial to study deeply material compatibility, in particular polymer materials that are directly in contact with hydrogen. This paper presents an experimental study on the fretting wear behavior of two types of cross-linked hydrogenated acrylonitrile butadiene rubbers against 316L steel ball in hydrogen environment. Furthermore, aging experiments were conducted for 7 days under static conditions in 100 MPa hydrogen. the influences of hydrogen pressure as well as the aging exposure on the fretting behavior are discussed by means of surface analyses along with the material properties.

Das Hinzufügen von Stellite auf Stahl ist eine typische Vorgehensweise um Bauteile gegen Verschleiß und Korrosion zu schützen. Der Sprung in den Materialeigenschaften kann jedoch zu Rissen und somit zum Versagen der Beschichtung führen. Um die Lebensdauer von Beschichtungen zu erhöhen wird daher ein gradierter Übergang mit verschiedenen Materialpaarungen untersucht.
Ni alloys are generally classified as difficult-to-cut materials and cost intensive. Additive manufacturing (AM) offers economic advantages. However, machining of these AM components is mandatory to create the final contour or surface. The inhomogeneous and anisotropic microstructure and properties of AM components causes an unstable cutting process. Moreover, undesirable tensile residual stresses are generated due to subsequent machining. In this investigation, the initial alloy 36 is modified with Ti and Nb up to 1.6 wt.-% and build-up welded via gas metal arc welding (GMAW) and plasma-transferred-arc (PTA). Then, finish-milling tests are carried out to investigate the influence of the modification as well as the cutting parameters on the resulting cutting force and the surface integrity. In addition, the conventional milling process (CM) is compared with the ultrasonic-assisted milling process (US), which has a significant influence on the machinability as well as on the surface integrity.
Thermal spraying enables a fast and propelling way to additively deposit various ceramics as electric insulators, which are used in conditions where polymers are not suitable. Alumina (Al2O3) is among the most employed materials in the coating industry since it exhibits good dielectric properties, high hardness, high melting point while still being cost-effective. Various parameters (e.g. feedstock type, plasma gas mixture, plasma power) significantly influence the resulting coating in terms of microstructure, porosity, crystallinity, and degree of un-or molten particles. As a consequence, these parameters need to be investigated to estimate the impact on the electrical insulating properties of thermally sprayed alumina. This study focuses on the development of a novel electric insulation coating from Al2O3 feedstock powders deposited via atmospheric plasma spray (APS). The microstructure, porosity, and corresponding crystallographic phases have been analyzed with optical microscopy, XRD, and SEM images. To achieve an understanding of the parameters influencing the electrical insulation performance of the manufactured coatings, an in-depth analysis of the fundamental dielectric parameters e.g., DC resistance, breakdown strength, dielectric loss tangent, permittivity is presented.
With 8% of man-made CO2 emissions, cement production is an important driver of the climate crisis. By using alkali-activated binders, part of the energy-intensive clinker production process can be dispensed. However, as numerous raw materials are involved in the manufacturing process here, the complexity of the materials increases by orders of magnitude. Finding a properly balanced binder formulation is like looking for a needle in a haystack. We have shown for the first time that artificial intelligence (AI)-based optimization of alkali-activated binder formulations can significantly accelerate research.
The "Sequential Learning App for Materials Discovery" (SLAMD) aims to accelerate practice transfer. With SLAMD, materials scientists have low-threshold access to AI through interactive and intuitive user interfaces. The value added by AI can be determined directly. For example, the CO2 emissions saved per ton of cement can be determined for each development cycle: the more efficient the AI optimization, the greater the savings.
Our material database already includes more than 120,000 data points of alternative binders and is constantly being expanded with new parameters. We are currently driving the enrichment of the data with a life cycle analysis of the building materials.
Based on a case study we show how intuitive access to AI can drive the adoption of techniques that make a real contribution to the development of resource-efficient and sustainable building materials of the future and make it easy to identify when classical experiments are more efficient.
Hochfeste Feinkornbaustähle verfügen über ein großes Potenzial für gewichtsoptimierte, effiziente Strukturen in vielen modernen Stahlkonstruktion. Weitere Effizienzsteigerungen können durch additives Fertigen sowie bionische Bauweisen erreicht werden. Kommerzielle hochfeste Zusatzwerkstoffe für additives MSG-Schweißen (engl.: Wire Arc Additive Manufacturing, WAAM) sind bereits von den Schweißzusatzherstellern lieferbar. Derzeit ist jedoch eine breite industrielle Anwendung insbesondere für KMU aufgrund fehlender quantitativer Erkenntnisse und Richtlinien bezüglich schweißbedingter Beanspruchungen und Bauteilsicherheit während der Herstellung und des Betriebs stark limitiert. In einem gemeinsamen Forschungsprojekt (FOSTA-P1380/IGF21162BG) der BAM und der TU Chemnitz werden die mit Eigenspannungsausbildung und der Gefahr einer Kaltrissbildung verbundenen prozess- und werkstoffbedingten sowie konstruktiven Einflüsse untersucht. Im Fokus dieser Analysen steht die Bestimmung der Wechselwirkungen zwischen WAAM-Prozessparametern bzw. der Wärmeführung auf das Gefüge und die Eigenspannungen. Hierfür werden Referenzproben als offene Hohlquader mit definierten Abmessungen vollautomatisiert mit einem speziellen, hochfesten WAAM-Massivdraht (Streckgrenze >790 MPa) geschweißt. Die gezielte Einstellung der geometrischen Eigenschaften erfolgt durch Schweißparameter und Nahtaufbau bei ca. 4 kg/h mittlerer Abschmelzleistung. Die Wärmeführung wird innerhalb eines statistischen Versuchsplanes mittels Streckenenergie (200 kJ/m bis 650 kJ/m) und Zwischenlagentemperatur (100 °C bis 300 °C) so variiert, dass die t8/5-Abkühlzeiten dem empfohlenen Verarbeitungsbereich entsprechen (ca. 5 s bis 20 s). Ziel ist es bei konstanten geometrisch-konstruktiven Randbedingungen, den Einfluss der Wärmeführung auf Gefüge und resultierende Eigenspannungen zu analysieren. Darüber hinaus erfolgt die Bestimmung des Einflusses der t8/5-Abkühlzeit auf die mechanisch-technologischen Eigenschaften des speziellen, hochfesten WAAM-Massivdrahts mithilfe von Dilatometeranalysen. Für die Streckenenergie können neben den Gefügeeinflüssen aufgrund der resultierenden Abkühlzeit deutliche Effekte insbesondere auf die lokalen Eigenspannungen im Bauteil belegt werden. Das Schweißen mit zu hoher Wärmeeinbringung bzw. Abschmelzleistung kann zu ungünstigen Gefüge- und Bauteileigenschaften führen, gleichzeitig jedoch niedrigere Zugeigenspannungsniveaus bewirken. Die Dilatometeranalysen zeigen für den untersuchten WAAM-Schweißzusatzwerkstoff eine großes t8/5-Zeitfenster mit einer vergleichsweise geringen Abnahme der Zugfestigkeit mit zunehmender t8/5-Abkühlzeit. Solche komplexen Wechselwirkungen gilt es letztlich mit diesen Untersuchungen zu klären, um leicht anwendbare Verarbeitungsempfehlungen und Normvorgaben für ein wirtschaftliches, anforderungsgerechtes und risssicheres WAAM von hochfesten Stählen den Anwendern zur Verfügung zu stellen.
In nickelbasierten Superlegierungen, die für Gasturbinenschaufeln verwendet werden, sind bei hohen Betriebstemperaturen und -belastungen Kriechschäden, Ermüdung, Korrosion und Oxi-dation zu beobachten. Die betroffenen Turbinenschaufeln müssen ersetzt oder repariert werden, um Effizienzverluste und ein eventuelles Bauteilversagen zu vermeiden. In letzter Zeit wurden additive Fertigungs- und Lötverfahren für die Reparatur und das Fügen von Nickelbasiswerk-stoffen entwickelt, um die Einschränkungen der traditionellen Reparaturverfahren zu überwinden. Für eine auslegungsrelevante Bewertung des Risswachstumsverhaltens in den Fügezonen, die durch diese neuen Technologien erzeugt werden, sind Rissfortschrittsuntersuchungen erfor-derlich. Entsprechende Untersuchungen an gefügten Proben werden in diesem Beitrag vorge-stellt. Die Rissfortschrittsversuche werden an gefügten SEN-Proben (Single Edge Notch) bei einem Spannungsverhältnis von 0,1 und einer Temperatur von 950 °C durchgeführt. Das Riss-wachstum wird mit der DCPD-Methode (Direct Current Potential Drop) überwacht, und die ge-messenen Potenzialsignale werden anhand der optisch vermessenen Risslänge und einer Finite-Elemente-Analyse kalibriert. Der Spannungsintensitätsfaktor (SIF) für die gefügte SEN-Geometrie wird mit Hilfe von Finite-Elemente-Analysen berechnet. Auf diese Weise können Rissfortschrittskurven aus den experimentellen Daten abgeleitet werden.
Elastomer seals are mounted as barrier seals in lid systems of containers designed for transport and disposal of negligible heat generating radioactive waste and as auxiliary seals in spent fuel storage and transportation casks (dual purpose casks (DPC)). When the behavior of mounted seals under normal and hypothetical accident conditions of disposal and transport is to be simulated, a comprehensive knowledge of their complex mechanical properties at every state of aging is necessary. In previous works, BAM’s efforts in experimental investigations on specimen artificially aged at different temperatures and times and the implementation of the found results in finite element material models were presented. Additionally, our approaches to reproduce the aging process itself and to extrapolate the results of artificially accelerated aging to longer times were presented. Numerical simulations have shown that the behavior of the seal during mounting and one-sided pressurizing and the resulting performance values such as leakage rate strongly depend on the coefficient of friction (COF) between flange and seal. The friction coefficient, in turn, depends on the aging state of the elastomer material as several publications suggest (see below).
Dynamic COF between an exemplary ethylene propylene diene rubber (EPDM) material and a stainless steel ball were determined by using a self-designed linear oscillation tribometer. Unaged and artificially aged EPDM specimen stored for 30 days and 100 days at a temperature of 150 °C were tested. A stainless steel ball (d=10 mm) is brought in contact with the specimen’s surface und loaded by normal forces of 2.5 N, 5 N, 10 N and 20 N. During a reciprocating movement of the EPDM sheet, the horizontal force/friction force is continuously measured, and the COF can be derived.
It is well known that friction is a complex phenomenon especially in soft materials. It cannot be excluded that the measured friction force is influenced by additional force components, resulting from the ball’s grooving through the elastomer’s surface. This force depends on the penetration depth of the ball and on the resistance of the elastomer in its different states of aging. The latter results from microstructural changes i.e., chain scission and additional crosslinking that occur during aging which in turn influence the softening or hardening of the material.
A finite element (FE) ABAQUS® model was developed to reproduce the measurement process. It should help to better understand the physical mechanisms and to quantify the percentage of measured forces resulting from real friction on the one hand and forces resulting from unintended side effects that could falsify the result on the other hand. The behavior of the elastomer in its different states of aging is reproduced by a FE material model already presented in previous works of BAM.
