Organisationseinheit der BAM
Die Simulation von Ultraschallausbreitung ist ein wesentliches Hilfsmittel zur Optimierung von Prüfanordnungen und wird zunehmend in der Prüfvorbereitung eingesetzt. Eisenbahnschienen sind Bauteile mit komplexer Geometrie und im eingebauten Zustand eingeschränkter Zugänglichkeit. Bei der Prüfung im Feld entstehen aus der Schienengeometrie komplexe Echosignale mit Formanzeigen, die schwer zu interpretieren sind.
Für das bessere Verständnis der Schallausbreitung in der Eisenbahnschiene wird diese in einem ersten Schritt mit Hilfe verschiedener Ansätze modelliert. Hierbei werden Finite Elemente Methoden und semi-analytischen Modelle verwendet. In einem zweiten Schritt werden die Ergebnisse der Simulationsmodelle einander gegenübergestellt und mit Messungen an realen Schienen verglichen.
Ziel dieser Untersuchungen ist die Validierung von Simulationsverfahren mit Hilfe von Messdatensätzen und Überprüfung der Anwendbarkeit bei der Bewertung von Ergebnissen der Schienenprüfung.
Die Prüfung von anisotropen Schweißnähten auf Querfehler stellt auch heute noch eine Herausforderung für die Ultraschallprüfung dar. Das gilt insbesondere für das Auffinden kleiner rissartiger Fehlstellen in einer unbeschliffenen Wurzel. Ursachen dafür sind zum einen das ausgeprägte Beugungs-, Streuungs- und Reflexionsverhalten solcher Nähte und zum anderen die störenden Formanzeigen aus dem Wurzelbereich, die sicher von den Fehlstellen unterschieden werden müssen, um Fehlinterpretationen bei der Bewertung der Anzeigen zu vermeiden.
In der vorliegenden Arbeit werden an einer 85 mm dicken und 6 bis 10 mm breiten Engspaltschweißnaht mit stängelkristalliner Struktur rissartige Testfehler in Form erodierter Nuten untersucht. Die 2 und 4 mm tiefen Nuten sind mit 5 mm Länge kürzer als die Wurzelbreite. Die Wurzel ist nicht beschliffen und hat eine Überhöhung von ca. 2 mm. Ziel ist es, die Fehlstellen von den Form- und Gefügeanzeigen
zu unterscheiden und sicher zu detektieren. Eine Größenbestimmung ist
nicht vorgesehen.
Durch den Einsatz der Gruppenstrahlertechnik ist es möglich, optimale Einschallparameter zu finden, mit denen diese Aufgabe gelöst werden kann. Es werden zwei azimutal schwenkende lineare Gruppenstrahlerprüfköpfe mit Vorsatzkeil in SE-Technik verwendet, die so auf beiden Seiten der Schweißnaht angeordnet sind, dass sich ihre Schallfelder unabhängig von der Einschallrichtung in der Schweißnahtwurzel überlagern. Damit ist es möglich, optimale Einschallwinkel für das Prüfproblem zu finden und in einer Prüffahrt gleichzeitig in beiden Einschallrichtungen längs der Schweißnaht zu prüfen.
Ultrasonic probes for high-temperature applications are provided with metallic wedges, which can withstand the contact with the high temperature of the inspected structure. The ultrasonic signal travels within the wedge and gets reflected from its boundaries, causing interference signals called “ghost echoes”. The current work presents an investigation of the additional damping effect provided by porous sintered metal plates applied onto the surface of the wedge. In particular, the study evaluates the effect of damping plate thickness on the interference signal level at different transmission frequencies. Damping plates made of sintered metal SIKA-R 15 AX were attached to a wedge prototype made of steel 1.4301. The study revealed, that the most effective thickness of damping plates in the selected frequency interval of 1 to 4 MHz is equal to 4 mm. The evaluation of the interference signal has shown that the application of such damping plates to the wedge surface contributes to an additional attenuation of an interference signal of 10 to 30 dB after 500 μs of signal propagation.
Non-destructive testing (NDT) helps to find material defects without having an influence on the material itself. It is applied as a method of quality control, for online structural health monitoring, and for inspection of safety related components. Due to the ability of automation and a simple test setup ultrasonic testing is one major NDT technique next to several existing options. Whereas contact technique allows the use of higher frequencies of some MHz and phased array focusing, air-coupled ultrasonic testing (ACUT) shows different advantages. Most significant for ACUT is the absence of any coupling fluid and an economical test procedure respective time and costs. Both contact technique and ACUT have been improved and enhanced during the past years. One important enhancement is the development of airborne transducers based on ferroelectrets, like charged cellular polypropylene (cpp), which makes the application of any matching layers being mandatory in conventional piezoelectric transducers unnecessary. In this contribution we show ultrasonic inspection results of specimens made of carbon- and glass-fibre-reinforced plastic. These specimens include defects represented by drill holes and artificial delaminations of various size and depth. We compare inspection results achieved by using contact technique to those achieved by ACUT. For ACUT, conventional piezoelectric transducers and transducers based on cpp were used, both focused as well as non-focused types. Contact inspections were performed with a multi-channel matrix array probe. Once the inspection data is recorded it can be analysed in order to detect and evaluate defects in the specimen. We present different analysing strategies and compare these regarding detection rate and sizing of defects.
A novel approach for rating fatigue-initiating inclusions in highly demanding steel (INCAFAT)

INCAFAT project aimed to improve existing fatigue damage models by establishing the most suitable combination of measurement techniques to characterise harmful inclusion populations in highly demanding steels. The different inclusion assessments carried out confirm that, chemical composition, secondary metallurgy and manufacturing route affect content, nature, size and shape of inclusions. According to the FEM model, inclusions produce an alteration of the stress field in their surrounding region, which can promote a fatigue failure. Experimental work on fatigue testing has demonstrated that depending on the stressed direction fatigue failures in highly demanding steels could be produced by different types of inclusions. Fractography analyses confirmed that meso-inclusions harmful in fatigue cannot be rated by standard methods, nor 10 MHz ultrasonic testing (macro) or micro-cleanness assessments. The necessity of rating these meso-inclusions has led to critical evaluation of Extreme Value Analysis according to ASTM E2283-08 and the development of high frequency immersion ultrasonic testing. EVA methodology based on inclusion width can be applied reliably when principal stress is parallel to the rolling direction. On the contrary, if inclusions are testing in the elongated directions its fails. On the other hand, the guidelines and recommendations for high frequency ultrasonic testing have been compiled in a new European standard draft. This method based on focal beam probes and high-resolution devices is able to provide information on meso-inclusion distribution.
Reliability analysis of the ultrasonic inspection system for the inspection of hollow railway axles

Axles are safety critical train components that are subjected to significant cyclic loading during operation. If the crack is initiated in the axle, cyclic loading will lead to crack propagation. To maintain structural integrity, axles must be periodically inspected for fatigue cracks in the material. Deutsche Bahn uses mechanized ultrasonic inspection system to inspect hollow railway axles. The inspections are performed from the bore surface, using several conventional transducers with different incident angles, inspecting the axle along the entire length. As with the every safety critical system, the reliability of these inspections must be determined with regard to their flaw detection capabilities. Traditionally this is done according to the relevant standards for railway vehicles. To investigate the capability of the NDT system more thoroughly, we want to evaluate the capability of the inspection system to detect flaws by means of probability of detection (POD) curves. It will be shown that other parameters, beside the size of the crack, for example crack position in the axle, influence the detection of the crack. The influence of these parameters was evaluated using ultrasonic simulation. The evaluation served as an input for the manufacturing of the flaws in the real scale axle. Once these axles are inspected and the data evaluated, using data from both measurement and simulation, we will express the POD of the crack as function of influencing parameters using the multiparameter POD model.
Using the Modular Reliability Model the three different main influencing elements, i.e. intrinsic capability (IC), application parameters (AP) and the human factors (HF), are, in the first instance, investigated separately. The intrinsic capability stands for the pure physical-technological process of the signal detection caused by the waves or the rays from a material defect in the presence of noise (driven by the material and the devices). This intrinsic capability is the upper bound of the possible reliability. Already when measuring this intrinsic capability for thick walled components the original one-parameter POD must be extended to a multiparameter POD, where, in addition to the defect size, a number of additional physical parameters, such as the grain size distribution (or attenuation), defect depth, and angle or surface roughness, must be considered. For real life cycle assessments it is necessary to evaluate the signal response from real defects. The industrial application factors, e.g. coupling conditions, limited accessibility, heat and environmental vibrations, diminish the reliability. The amount of reduction can be determined quantitatively, if the underlying conditions are controlled. In case they are not controlled it is necessary to count for a fluctuation in the reliability in the field anyway. The third group of important influencing factors are the human factors, which do not only cover the individual performance capability of the inspectors but also the design of the working place,the procedure, the teamwork quality, interaction with systems, the organization, and finally, the relationship between the companies involved in the inspection process and to which extend the responsible parties are aware of it. When comparing an “ideal inspection” with a “real inspection” it is worth while to look how the existing practices, rules and standards support reliable testing and where the “delta” is. In the context of vigor, with respect to the industrial end user, it needs to be shown how the level of reliability of NDE, influenced by the different factors, has an impact on acceptance or rejection of safety critical parts.
Im EMRP-Projekt VITCEA werden komplementäre ZFP-Verfahren zur Prüfung von Faserverbundwerkstoffen weiterentwickelt und validiert. In diesem Beitrag werden Ergebnisse verschiedener Techniken der aktiven Thermografie und des Ultraschalls vorgestellt. Die Nachweisempfindlichkeiten bezüglich künstlicher und natürlicher Fehler mit unterschiedlichen lateralen Ausdehnungen und in verschiedenen Tiefen werden miteinander verglichen.
Quantification of impact damages in CFRP and GFRP structures with thermography and ultrasonics

The extent of damage caused by impacts in fibre reinforced composites depends on the energy of the impacts, on the velocity and the shape of the impacting body, on the material and structure of the composite and on the geometry of the structure. Here, mainly the thickness of the component is essential. The non-destructive evaluation of these damages can be carried out using both ultrasound and active thermography methods. A comparison of the detection sensitivity of these methods for the different damages is carried out in this paper depending on the fibre composite material used (CFRP and GFRP), the thickness of the material and the impact energy. The NDT methods used after the damage are supplemented by thermographic measurements with high temporal resolution, which were already recorded during the impact.
Der Umfang der durch Impacts in Faserverbundmaterialien erzeugten Schäden ist abhängig von der Energie des Impacts, von der Zusammensetzung und dem Aufbau der Faserverbundwerkstoffe und von der Geometrie der Bauteile und hier im Wesentlichen von der Dicke des Bauteils. Der zerstörungsfreie Nachweis dieser Schädigungen kann sowohl mit Ultraschallverfahren als auch mit Verfahren der aktiven Thermografie erfolgen. Ein Vergleich der Nachweisempfindlichkeiten dieser Verfahren für die unterschiedlichen Schädigungen wird in diesem Beitrag in Abhängigkeit vom verwendeten Faserverbundwerkstoff (CFK und GFK), der Dicke des Materials und von der Impactenergie durchgeführt. Ergänzt werden die im Anschluss an die Schädigung eingesetzten ZfP-Verfahren mit zeitlich hochaufgelösten Thermografiemessungen, die bereits während des Impacts aufgenommen wurden.
