Anwendungsbreiche und Grenzen der Blitzthermografie - Entwicklung eines anwendungsnahen Standards

Dieser Beitrag fasst die Untersuchungsergebnisse zu den Verfahrensgrenzen der Blitzthermografie zur Ortung und Charakterisierung von Fehlstellen in Metallen zusammen. Regeln zur Abschätzung von Eindringtiefe und Tiefenauflösung werden vorgestellt und überprüft. Weiterhin werden Vorgehensweisen zur Optimierung des Intensitätskontrastes von Fehlstellenanzeigen vorgestellt.
Einfache analytische Abschätzungen werden durch eine Vielzahl von experimentellen Untersuchungen an Kupfer- und Stahl-Probekörpern ergänzt. Dabei wurden sowohl die Parameter der Blitzlichtanregung als auch der Messwerterfassung umfassend variiert.
Im Projekt wurden systematische Untersuchungen zur thermografischen Erkennung von Oberflächenrissen mit Rissbreiten von ca. 0,1 bis 200 µm anhand von standardisierten bzw. selbst erstellten metallischen Referenzprobekörpern durchgeführt. Zur lokalen Anregung wurde ein Hochleistungs-Diodenlasersystem verwendet. Alle für die erfolgreiche Prüfung wesentlichen Parameter des Prüfsystems wurden systematisch untersucht und bewertet. Hieraus wurden Vorschläge, Empfehlungen und Faustformeln für die Wahl der Prüfparameter, Referenzprüfkörper, geeignete Gerätekomponenten und Auswertungsalgorithmen sowie Hinweise zur Prüfungsdurchführung abgeleitet. Zur Absicherung der Aussagen und zum Anschluss des neuen Prüfverfahrens an den Stand der Technik wurden Referenzprüfungen und -messungen mit etablierten Verfahren durchgeführt. Zudem wurde die Grenze der Nachweisempfindlichkeit des Verfahrens demonstriert.
In this contribution, the authors present the results of a project which involves the
development of a testing standard for flash thermography. In addition to the standardization of
the selection of appropriate equipment and procedures for testing and data analysis, the new
standard will provide suitable reference test specimens for several materials, including CFRP
as used in aerospace applications with typical flaws. We will particularly consider these test
specimens which should enable qualification of the equipment as well as the validation of the
flash thermography method for CFRP in general.
Carbon fiber reinforced polymer (CFRP) specimens with artificial delaminations and with impact damage have been characterized using active thermography with flash excitation. Systematic investigations have been performed in four different experimental configurations of flash lamps and infrared (IR) camera in transmission as well as in reflection alignment. It is shown here that the diffusivities determined for the sound and for the damaged areas give a good measure for damage characterization. Although reflection measurements also give information about defect depth, reflection measurements from only one side are not sufficient for assessing the whole cross section of the specimens. Thus, depending on sample thickness the lateral size of damage could only be determined from reflections measurements from both sides or from transmission measurements. In this paper, measurement accuracy and limits of flash thermography for the investigation of CFRP specimens are presented in detail together with quantitative data concerning the defects.
Thermografische ZfP-Verfahren erlauben die Erkennung einer Vielzahl von Defekten in unterschiedlichsten Werkstoffen. Neue Ansätze unter Verwendung von Lasern ermöglichen darüber hinaus die Prüfung auf Oberflächenrisse. Wir stellen die neuesten Entwicklungen dieser vielversprechenden Technik vor und zeigen warum deren Einsatz potentiell die Standardprüfverfahren Magnetpulver- bzw. Eindringprüfung für eine Reihe von Prüfproblemen beerben könnte. Hierzu stellen wir die Prüfergebnisse zu unterschiedlichen metallischen Werkstoffen, Rissgrößen und -typen in Abhängigkeit der Prüfparameter vor. Die aktuelle Grenze der Nachweisempfindlichkeit für die mittels klassischer Thermografie schwer prüfbaren hochreflektierenden Metalloberflächen liegt mit Rissbreiten und -tiefen von weni-gen Mikrometern im Bereich der fluoreszierenden Magnetpulver- und Eindringprüfung. Dabei sind weder Verbrauchsmittel noch eine Oberflächenpräparation notwendig und eine Prüfung kann berührungslos und automatisiert über Entfernungen im Meter-Bereich erfolgen.
Standardisierung der Lockin-Thermografie: Vorstellung des TNS-Projektes und Auswahl der Probekörper

Eines der bedeutendsten Kunstwerke des Magdeburger Doms sind die Putzritzungen am Ostflügel des Kreuzgangs aus dem 13. Jahrhundert. Der größte Teil der einzelnen Putzoberflächen sind Ausbesserungen oder Neuverputzungen aus verschiedenen Restaurierungs- oder Reparaturphasen. In dem von der Forschungsinitiative Zukunft Bau geförderten Projekt zur 3D-Kartierung von Bauwerksoberflächen wurden Untersuchungen zur Erfassung der Schäden an diesen Putzritzungen mit optischen 3D-Messverfahren und der aktiven Thermografie durchgeführt. Dabei wurden bei den optischen Verfahren hochauflösende Techniken zur Erfassung der Oberflächentopologie (Stereophotogrammmetrie) und zur Vermessung der Rissstrukturen und Ausbeulungen (3D-Trackingverfahren) eingesetzt. Die Zuordnung der Signaturen in den Thermogrammen zu Hohlstellen sowie Materialergänzungen und -ersatz wird diskutiert. Weiterhin erfolgt ein Vergleich der Ergebnisse mit Messungen an neu freigelegten Putzbereichen.
In dem von der Forschungsinitiative Zukunft Bau geförderten Projekt
zur „3D Kartierung von Bauwerksoberflächen“ wurden Verfahren zur Ortung von Rissen und Rissverläufen an historischen Gebäuden und Skulpturen weiterentwickelt und optimiert. Diese neuen Entwicklungen zur effizienten 3D Erfassung, Darstellung und zum Monitoring von Rissen basieren auf der aktiven Thermografie, einem Trackingsystem und Ultraschall.
Systematische Untersuchungen zur Zuverlässigkeit und zu Messgenauigkeiten der Messverfahren im Labor wurden durch den kombinierten Einsatz der Verfahren an Skulpturen aus historischem Beton an der Giebichensteinbrücke in Halle ergänzt.
We present a systematic study on the performance of laser-thermography for the detection of surface cracks in metallic components. Scanning a metallic surface with laser causes local heating that is mapped simultaneously by an IR-camera and allows identifying cracks with sub-µm openings. The detectability, however, depends on a number of acquisition parameters (e.g. scanning speed, laser power, IR-camera resolution) that typically relate on each other. Most importantly, the detection-sensitivity of surface breaking cracks is given by a particular combination for the acquisition parameter values. As a result, this sensitivity is adaptable within wide ranges allowing the detection of cracks with openings ranging from 200 to 0.1 µm at testing speeds of 100 to 0.05 cm²/s. By examining artificial as well as fatigue cracks, we demonstrate that the method can be even applied to shiny surfaces with no need of pretreatments, which makes it an entirely contactless, remote and automatable NDT technique. A comparison with magnetic particle testing shows that laser-thermography has the potential to become a strong competitor to conventional surface inspection methods in the future.
Untersuchung der Auflösungsgrenzen der Lockin-Thermografie zur Prüfung von Faserverbundwerkstoffen

Lockin thermography as well as flash thermography are very well suited for non-destructive testing and characterisation of inhomogeneities and damage in CFRP structures. Both methods are applied more and more in research and industry, but until know it is not clear which are the advantages of one method against the other. In
this paper, results of two research projects concerning the validation and standardisation of both methods are presented. Three different types of CFRP test specimens consisting of well-defined flat bottom holes, of artificial delaminations made of PTFE plates embedded in CFRP and of real impact damage have been investigated systematically with flash and lockin excitation. Here, the phase images of both methods are compared qualitatively as well as quantitatively.
Untersuchung der Auflösungsgrenzen der Lockin-Thermografie zur Prüfung von Faserverbundwerkstoffen

Aktive Thermografie mit Lockin-Anregung stellt ein berührungsfreies und zerstörungsfreies Prüfverfahren dar, welches insbesondere auch die Prüfung von kohlenstofffaserverstärkten Kunststoffen ermöglicht. Um eine Standardisierung dieses Verfahrens voranzubringen, wurden im Rahmen eines Forschungsprojektes umfangreiche Untersuchungen zur Validierung des Verfahrens durchgeführt.
Dabei wurden unter anderem der Einfluss der spektralen Empfindlichkeit verschiedener Kamerasysteme, unterschiedlicher Lagenaufbauten bei CFK-Probekörpern und der Einfluss einer Phasenverschiebung zwischen dem Anregungssignal und der Detektion der Thermografiebilder untersucht.
Comparison of quantitative defect characterization using pulse-phase and lock-in thermography

Using optical excitation sources for active thermography enables a contactless, remote, and non-destructive testing of materials and structures. Currently, two kinds of temporal excitation techniques have been established: pulse or flash excitation, usingmostly flash lamps; and periodic or lock-in excitation, using halogen lamps, LED, or laser arrays. From the experimental point of view, both techniques have their advantages and disadvantages. Concerning the comparison of the testing results of both techniques, only very few studies have been performed in the past. In this contribution, the phase values obtained at flat bottom holes in steel and CFRP and the spatial resolution measured at crossed notches in steel using flash and lock-in excitation are compared quantitatively.
Thermography on the Large Scale: Non-Destructive Testing of Historic Buildings and Wind Turbines

Die messtechnische Erfassung von Bauwerkschäden ist eine wichtige Voraussetzung für die dreidimensionale und zeitaufgelöste Darstellung von möglicherweise sicherheitsrelevanten Veränderungen an Bauwerken, wie z. B. Verformungen, Verwindungen und Risswachstum. Ziel des vorgestellten Projektes war die Entwicklung eines Verfahrens zur effizienten und wiederholbaren 3D-Schadenkartierung an zum Teil empfindlichen Bauteiloberflächen.
Aktive Thermografie mit Lockin-Anregung ist ein zerstörungsfreies Prüfverfahren, das insbesondere auch die Prüfung von kohlenstofffaserverstärkten Kunststoffen ermöglicht. Um eine Standardisierung dieses Verfahrens voranzubringen, wurden im Rahmen eines Forschungsprojektes umfangreiche Untersuchungen zur Validierung des Verfahrens durchgeführt. Für die Anregungsmethoden optisch und Ultraschall wurden die wichtigsten Parameter systematisch untersucht. Auf der Auswertungsseite ist dies z.B. der Einfluss der spektralen Empfindlichkeit verschiedener Kamerasysteme. Für die Anregungen sind unter anderem die Einflüsse von Anregungsenergie und Ultraschallfrequenz untersucht worden. Auch Materialparameter, wie der Lagenaufbau bei CFK-Probekörpern, beeinflussen die Ergebnisse stark.
Widerstandspunktschweißen ist insbesondere im Automobilbau eine der wichtigsten Fügetechniken. Bislang erfolgt die Qualitätssicherung überwiegend durch stichprobenartige zerstörende Prüfung. Eine zerstörungsfreie Prüftechnik würde neben der Reduzierung der Prüfkosten auch eine Optimierung des Punktschweißverfahrens bedeuten, da prinzipiell jeder Schweißpunkt geprüft werden könnte und somit auch eine Reduzierung der Anzahl der Schweißpunkte möglich ist.
Es wird ein Verfahren vorgestellt, bei dem die Punktschweißverbindung zwischen zwei Stahlblechen optisch auf einer Blechseite mittels Laser oder Blitzlicht erwärmt wird. Die aufgeschmolzene Zone, die sogenannte Schweißlinse, stellt dabei neben der mechanischen Verbindung auch eine Wärmebrücke zwischen den beiden verschweißten Blechen dar, die bei diesem Verfahren ausgenutzt wird. Durch den verbesserten thermischen Kontakt zwischen den verschweißten Blechen an der Schweißlinse kontrastiert diese deutlich mit dem umgebenden Blechmaterial, bei dem der Wärmeübertrag zwischen den Blechen vergleichsweise gering ist. Dieser Kontrast im thermischen Verhalten kann mittels zeitabhängiger Thermografie gemessen werden.
Durch das hier vorgestellte Verfahren kann mittels aktiver Thermografie sowohl in Transmissions- als auch in Reflexionsanordnung die Größe des thermischen Kontaktes zwischen den beiden Blechen ermittelt werden, welche ein Maß für die Größe der Schweißlinse und damit für die qualitative Güte der Schweißung darstellt. Ein Vorteil des entwickelten Verfahrens ist seine Anwendbarkeit auf Bleche ohne Oberflächenbehandlung.
Monitoring of cracks in historic concrete structures using optical, thermal and acoustical methods

Cracks are a major issue in the field of cultural heritage. In order to evaluate the significance of a crack, a long term monitoring of the damaged region is required. However, there is a lack of easy to operate tools for such monitoring measures. Therefore, new or existing methods for other applications have to be optimised for cultural heritage investigation. The paper describes the application of such crack observation methods on a historic concrete sculpture. Beside conventional methods, like mapping by hand and ultrasonic depth profiling, a novel tracking system is presented. Furthermore, the suitability of active thermography for the investigation of cracks was investigated. The results show promising prospects for these non-destructive techniques.
Wärmebehandlung und zerstörungsfreie Prüfung: Oberflächenrisse mit der Laser-Thermografie finden

Die Thermografie als zerstörungsfreies Prüfverfahren erlaubt das Erkennen einer Vielzahl von Defekten in unterschiedlichsten Werkstoffen. Hierzu ist zum einen eine Energiequelle erforderlich, welche einen Wärmestrom im Werkstück erzeugt, und zum anderen eine Infrarot-Kamera, welche den orts- und zeitabhängigen Temperaturverlauf der Werkstückoberfläche analysiert. Neue Ansätze unter Verwendung von Lasern ermöglichen nun auch die Prüfung auf winzige Oberflächenrisse. Die aktuelle Grenze der Nachweisempfindlichkeit für mittels klassischer Thermografie nur schwer prüfbare hochreflektierende Metalloberflächen liegt mit Rissbreiten und -tiefen bis hinunter in den Sub-Mikrometerbereich und damit im Bereich der fluoreszierenden Magnetpulver- und Eindringprüfung. Dabei sind jedoch weder Verbrauchsmittel, noch eine Oberflächenpräparation notwendig und eine Prüfung kann berührungslos und automatisiert über Entfernungen bis in den Meter-Bereich erfolgen. Bei der Wärmebehandlung und insbesondere beim Randschichthärten mittels Laserstrahlung stehen ebenfalls hochleistungsfähige Energiequellen zur Erzeugung intensiver dynamischer Temperaturgradienten zur Verfügung. Damit eröffnet sich unmittelbar die Möglichkeit der Integration der thermografischen Prüfung in die Fertigung. Der Beitrag stellt die neuesten Entwicklungen der vielversprechenden Laser-Thermografie-Technik vor und zeigt, warum deren Einsatz potentiell die Standardprüfverfahren Magnetpulver- bzw. Eindringprüfung für eine Reihe von Prüfproblemen beerben könnte.
Standardisierung der Lockin-Thermografie: Vorstellung des TNS-Projektes und Auswahl der Probekörper

Ziel des Verbundprojektes zwischen der BAM und dem IKT der Universität Stuttgart ist die Festlegung einer einheitlichen Vorgehensweise für die Auswahl der Gerätekomponenten und für die Durchführung von Prüfungen mit der Lockin-Thermografie. Daraus soll ein Standard abgeleitet werden, der die Prüfung
unterschiedlicher Materialsysteme auf Fehlstellen mittels Lockin-Thermografie unter Berücksichtigung verschiedener Anregungsquellen ermöglicht. In diesem Beitrag wird die Entwicklung der Probekörper vorgestellt, die in diesem Projekt untersucht und später als Referenzprobekörper verwendet werden können.
In diesem Beitrag werden Verfahren und Strategien basierend auf optischen und thermografischen Methoden zur Lokalisierung, Erfassung und Bewertung von Putzablösungen, Ablösungen von Fassadenelementen und Rissen vorgestellt. Abgelöste Fassadenbereiche und Risse zeigen dabei sowohl geometrische als auch thermische Auffälligkeiten, die im Rahmen eines Monitoring auch über größere Zeiträume verfolgt werden können. Als optische Verfahren werden die trackingbasierte taktile 3D‐Erfassung von Oberflächenmerkmalen und die Stereophotogrammetrie eingesetzt. Zur Charakterisierung verdeckter Ablösungen und Bauteile wird die aktive Thermografie mit natürlicher und künstlicher Erwärmung der Bauteiloberfläche verwendet. Systematische Untersuchungen an Probekörpern und Fallstudien (Magdeburger Dom, Wandbild in Cobbelsdorf, Giebichensteinbrücke) zeigen, wie u. a. mit der Verfahrenskombination die Schäden charakterisiert werden können.
The detection and characterization of surface cracks in steel specimens prior to damage is a technologically and economically highly significant task and is of utmost importance when it comes to safety-relevant structures. In steel production where steel billets at high temperatures have to be inspected while moving a number of well-established NDT methods cannot be applied. Laser thermography however is a promising candidate to serve as a fast, non-contact and remote tool in this case. We present a study that shows that the crack detection capabilities of laser thermography can be extended also to specimens at high temperature. A combination of inductive and laser heating allows to systematically study the contrast formation as well as the optimization of the important measurement parameters. The experiments are accompanied by FEM simulations that provide a better insight of the physical correlations and support the experimental developments. The aim of these studies is to develop a system with high inspection speed and detection performance to be in-line operated under the hostile environment of steel production lines.
In-line laser thermography for crack detection at elevated temperature: A Numerical modeling study

The detection and characterization of cracks prior to damage is a technologically and economically highly significant task and is of very importance when it comes to safety-relevant structures. The evaluation of a components life is closely related to the presence of cracks in it. Laser thermography has already high capability for the detection of surface cracks and for the characterization of the geometry of artificial surface flaws in metallic samples. Crack detection in metallic samples at high temperature is highly significant in present manufacturing scenario. During the casting process of billets, surface cracks form, due to the suboptimal cooling rates. These cracks reduce value of the billet and must be removed using machining process after cooling. This secondary process increases cost of manufacturing. In this work we developed a heat transfer model for laser thermography to study the thermal contrast variation with increase in surface temperature using finite element method (FEM). Here we are mainly concentrating the capability of the scanning laser thermography in crack detection which are in elevated temperature and numerical modeling study of thermal contrast variation of crack with respect increase in metal surface temperature. This study is important to prove the capability of laser thermography for crack detection in elevated temperature. Since we are using High power CW Laser to local heating of the metal surface which can give relatively high thermal contrast even at elevated temperature compare to other heating source. Here we are modeled and simulated 2D laser scanning across a surface breaking crack and developed an algorithm to produce the vicinity of crack. The algorithm we developed applied for various surface temperature data. And validated the credibility of the algorithm with experimental data.
Active thermography with lock-in excitation is a non-destructive testing method that is also feasible for testing of carbon fiber reinforced polymers (CFRP). For validating the method extensive investigations were done during a research project in order to advance a standardization process.
The most important parameters of optical and ultrasonic excitation thermography were investigated. For example, the appropriate selection of spectral sensitivity of the used infrared camera systems is important for recording undisturbed thermal signals. Regarding excitation,
influences of excitation power and ultrasonic frequency were studied. Furthermore, material parameters such as CFRP layup are known for strongly affecting the results of
measurement.
The method described here allows to determine the size of the thermal contact between two metal sheets joined by spot welding. This size is a measure for the size of the weld nugget, i.e. the zone melted during the welding process, and thus the quality of the welded joint. The method applies active thermography in transmission or reflection setup. Especially the reflection setup offers an attractive possibility for non-destructive testing when components can be accessed from one side only. The spot weld region is optically heated by laser or flash light radiation. The weld nugget provides the mechanical joint, but also constitutes a thermal bridge between the two welded sheets. The latter will be exploited in this method. The better thermal contact at the weld Nugget contrasts with the surrounding material, where the heat transfer between the two sheets is comparatively low. A major advantage of the described method is the applicability on sheets without any surface treatment. This is achieved by a proper normalization of the data, allowing for a correction of the varying surface emissivity.
Lockin thermography is a well-suited method for the characterization of structures made of both metal and fiber reinforced plastic. In most cases, only phase images are analyzed, although the amplitude images might contain useful information as well. Thus, systematic studies of lockin thermography are presented, assessing amplitude and phase images for the detection and quantification of defects in isotropic (steel) and anisotropic (carbon fiber reinforced plastic) materials. Characterized defects are flat bottom holes with different diameters and various remaining wall thicknesses as well as crossed notches at different depths. The excitation frequency was varied while keeping the number of analyzed excitation periods nearly constant for each material. The data analysis was focused on the detectability of the defects both in the amplitude and phase images, including the determination of the signal-to-noise ratio and of the spatial resolution. As a result, the limits of defect detectability and spatial resolution are given for each material
Larger high pressure die castings (HPDC) and decreasing wall thicknesses are raising the issue of casting defects like pores in aluminum structures. Properties of components are often strongly influenced by inner porosity. As these products are being established more and more in lightweight construction (e.g. automotive and other transport areas), non-destructive testing methods, which can be applied fast and on-site, are required for quality assurance. In this contribution, the application of active thermography for the direct detection of larger pores is demonstrated. The analysis of limits and accuracy of the method are completed by numerical simulation and the method is validated using computed
tomography.
Spot welding is one of the most important joining technologies, especially in the automotive industry. Hitherto,the quality of spot welded joints is tested mainly by random destructive tests. A nondestructive testing technique offers the benefit of cost reduction of the testing procedure and optimization of the fabrication process, because every joint could be examined. This would lead to a reduced number of spot welded joints, as redundancies could be avoided. In the procedure described here, the spot welded joint between two zinc-coated steel sheets (HX340LAD+Z100MB or HC340LA+ZE 50/50) is heated optically on one side. Laser radiation and flash light are used as heat sources. The melted zone, the so called “weld nugget” provides the mechanical stability of the connection, but also constitutes a thermal bridge between the sheets. Due to the better thermal contact, the spot welded joint reveals a thermal behavior different from the surrounding material, where the heat transfer between the two sheets is much lower. The difference in the transient thermal behavior is measured with time resolved thermography. Hence, the size of the thermal contact between the two sheets is determined, which is directly correlated to the size of the weld nugget, indicating the quality of the spot weld. The method performs well in transmission with laser radiation and flash light. With laser radiation, it works even in reflection geometry, thus offering the possibility of testing with just one-sided accessibility. By using heating with collimated laser radiation, not only contactfree, but also remote testing is feasible. A further convenience compared to similar thermographic approaches is the applicability on bare steel sheets without any optical coating for emissivity correction. For this purpose, a proper way of emissivity correction was established.
Sicherheitsrelevante und zyklisch hoch belastete Bauteile erfordern zur Vermeidung von kostenintensiven Ausfällen besonders stabile Prozessparameter. Bereits sehr kleine Randzonenfehler können unter zyklischer Bauteilbelastung zu Risswachstum und letztendlich zum Bauteilversagen führen. Die frühzeitige Erkennung von Randzonenfehler in Hochleistungsbauteilen wie z.B. Zahnräder, Ritzelwellen und Kurbelwellen erfordert daher eine leistungsfähige zerstörungsfreie Oberflächenrissprüfung, die es ermöglicht in den hochbeanspruchten Funktionsflächen auch Härterisse, Schleifrisse oder Zundereinschlüsse zu detektieren.
Hierzu sind in den letzten Jahren einige neue, innovative Oberflächenprüfverfahren wie die laserangeregte Thermografie und die Streuflussprüfung mit hochauflösenden GMR-Sensoren oder magnetooptischen Verfahren entwickelt worden. Zusätzlich zur hohen Empfindlichkeit zeichnen sich diese innovativen Verfahren durch einen schnellen und teils auch berührungslosen Einsatz aus. Da die noch relativ neu-en Verfahren naturgemäß noch nicht normativ verankert sind, wurden auch bereits erste Validierungen durchgeführt. Um die Leistungsfähigkeit der Verfahren eingehend zu untersuchen, erfolgten Testreihen an verschiedenen Testkörpern in Bezug auf Ortsauflösung, Empfindlichkeit, Automatisierung und Bewertung der Messsig-nale.
Neben den neuen Verfahren und ihren ersten Schritten hin zur Validierung kamen als Referenz auch die „klassischen“ Verfahren der Magnetpulver- und Wirbelstromprüfung zum Einsatz, deren Leistungsfähigkeit durch angepasste Sondenentwicklung auch für sehr kleine Oberflächendefekte nochmals unter Beweis gestellt wurde. Zusätzlich wurde an einigen Testkörpern eine hochauflösende CT durchgeführt. Die Ergebnisse dieses Vergleiches werden vorgestellt und Möglichkeiten sowie Grenzen der einzelnen Verfahren herausgearbeitet.
Standards for the application of flash thermography as well as of lock-in thermography are urgently required.
Both methods are applied more and more often in research and industry, but still extensive validation procedures are required for each individual application. In this paper, the results of two research projects concerning the validation and standardisation of both methods are presented. This includes results of a detailed study of the influence of measurements parameters on flash thermography, of the comparison of the lateral resolution obtained with flash and lock-in thermography and the description of a draft standard for flash thermography.
Crack detection in steel bars at high surface temperatures is a critical problem in any manufacturing industry. Surface breaking cracks are the major problems during the billet casting. Many NDT techniques are proven its capability in crack detection at room temperature. Here, we are demonstrating the possibility of exposure of cracks using laser line thermography at higher surface temperatures (up to 600 °C). A continuous-wave (CW) laser is used to excite the sample kept at higher surface temperatures. The temperature distribution over the sample due to the laser line scanning is captured using a temperature calibrated infrared (IR) thermal camera. The response of the sample temperature in crack detection is investigated using a validated FE model. The impact of the oxide layer in crack detection is investigated by using two types of samples; one without any oxide layer and the second is with the oxide layer. The influence of laser power in the detection of defects at high temperatures is studied. 3D numerical models were developed for the cases; when the sample is with oxide layer and without any oxide layer for a better understanding of physics. The surface temperature rise due to laser heating is higher for the scaled sample compared to the no-scale sample. The presence of the oxide layer above the parent metal will reduce the reflectivity of the surface. Lower reflectivity will lead to increased absorption of incident energy so that the surface temperature rise will be higher than the surface with no scale. Thermal contrast linearly depends on laser power, which means higher laser power will increase the defect detectability even at a higher surface temperature.
The detection of cracks before the failure is highly significant when it comes to safety-relevant structures. Crack detection in metallic samples at high surface temperature is one of the challenging situation in manufacturing industries.
Laser thermography has already proved its detection capability of surface cracks in metallic samples at room temperature. In this work a continuous wave (CW) laser use to generate a laser, which is using to scan the metal surface with notch.
The corresponding heat distribution on the surface monitored using infrared thermal (IR) camera. A simplified 3D model for laser thermography is developed and validated with experimental results. A dedicated image processing algorithm developed to improve the detectability of the cracks. To understand the dependency of surface temperature, laser power, laser scanning speed etc. in defect detection, we carried out parametric studies with our validated model. Here we Report the capability of laser thermography in crack detection at elevated temperature.
Crack detection in metallic samples at high surface temperature, hostile and hazardous environments, etc. is challenging situation in any manufacturing industries. Most of the present NDE methods are suitable only for lower surface temperatures, especially room temperature. In this situation, we need a fast and non-contact NDT method which can be applied even in high sample surface temperature. Laser thermography is one of the techniques having a high potential in non-contact inspection. As a preliminary investigation, in this article, we have studied the potentiality of laser line thermography in crack detection at room temperature. In laser line thermography, a continuous wave (CW) laser is used to generate a laser line, which in turn is used to scan the metal surface. The heat distribution over the sample surface is recorded by an infrared thermal (IR) camera. Two different approaches are reported in this work. Firstly, a stationary laser line source and its interaction with cracks; secondly, moving laser line source scanning over a surface with crack. When the distance between crack centre to laser line centre increases, crack detectability will decrease; and when laser power increases, crack detectability will increase. A dedicated image processing algorithm was developed to improve the detectability of the cracks. To understand the heat transfer phenomenon, a simplified 3D model for laser thermography was developed for the heat distribution during laser heating and was validated with experimental results. Defects were incorporated as a thermally thin resistive layer (TTRL) in numerical modeling, and the effect of TTRL in heat conduction is compared with experimental results.
The paper presents an attempt for the calibration of an active
thermography method that is suitable for the non-destructive
evaluation of spot welds. Nowadays, the quality of spot welds is
commonly characterised by the application of random chisel tests,
which are time consuming, expensive and destructive. Recently a
non-destructive testing method by means of active thermography
was proposed that relies on the fact that the mechanical connection
formed by the spot weld also serves as a thermal bridge between
the two steel sheets joined in the welding process. It is shown in this
paper that this thermal bridge can be thermographically characterised
by extracting a measure for the spot weld diameter and hence the
quality of the spot weld. The determination of the absolute value
of the diameter hereby relies on a calibration of the testing system,
which is performed by means of X-ray computed tomography in this
study. The experiments were carried out using different experimental
approaches, namely transmission as well as reflection geometry
wSetup in reflectionith laser illumination. A comprehensive evaluation
of samples produced using different welding currents, hence different
quality, was carried out in order to validate the thermographic results.
Laser thermography has its roots in the late-1960s when Kubiak first used a focused light source to raster-scan a specimen containing surface breaking cracks and employed an infrared detector to monitor the blocking effect of the cracks on the heat flow. Nowadays, this technique has evolved into the flying-spot laser thermography. In the mid-1970s, when Rosencwaig and Gersho worked out the theory for the photoacoustic effect, they laid the foundation for the development of the photothermal testing methodology. The decisive difference to the flying-spot technique is that in the photothermal methodology, a high-frequency modulated laser beam is used, which explicitly uses the concept of the thermal wave.
Starting in the 1980s, infrared cameras came into play and enabled full-field thermal imaging, but this time, slow thermal light sources were used. Today, flash lamps (pulsed planar heating) and halogen lamps (modulated planar heating) have been established as the standard light sources for the specific regimes of pulsed and lock-in thermography.
Only recently, the availability of novel technologies – fast and high-resolution infrared cameras, innovative brilliant laser sources and high-performance data acquisition and processing technology – has enabled a paradigm shift from the separated photothermal and thermographic methodologies to a versatile tool for NDE that combines both approaches. In addition, the heating can also be spatially structured using laser arrays. This new degree of freedom allows the development of completely new thermography NDE methods.
In the talk, we present current activities with kilowatt-class high-power laser sources for advanced flying-spot, pulsed, lock-in and laser-projected thermography.
Die Detektion bzw. Charakterisierung von Oberflächenrissen in Stahl ist eine herausfordernde Aufgabe für die zerstörungsfreie Prüfung. Dies gilt insbesondere, wenn eine solche Prüfung bereits während der Produktion selbst erfolgen soll. Die hier vorgefundenen Randbedingungen, wie z.B. die hohen Probentemperaturen (>700°C) oder Vorschubgeschwindigkeiten von bis zu 0,9 m/min, machen die Anwendung etablierter und vor allem berührender ZfP-Methoden praktisch meist unmöglich. Laser-thermografische Verfahren können hier eine Alternative bieten, da sie berührungslos und schnell arbeiten. Wir stellen die Ergebnisse einer Weiterentwicklung der Laser-thermografischen Prüfung vor, bei der die Anwendbarkeit bzw. die Übertragbarkeit der Methode auf die Bedingungen der Stahlproduktion untersucht wurde.
Neben der Simulation der Produktionsbedingungen im Labor und der experimentellen Untersuchung der entscheidenden Einflussgrößen, wurden umfangreiche FEM-Simulationen durchgeführt. Mit Hilfe dieser theoretischen und experimentellen Ergebnisse wurde das Verfahren auch hinsichtlich der Analyse-Algorithmen weiterentwickelt, um eine zuverlässige und schnelle In-Line Prüfung während des Produktionsprozesses zu ermöglichen. Um zudem die Fähigkeiten der Thermografiekamera für schnelle online-Messungen und ihre Integrierbarkeit in verschiedene Anwendungssysteme zu verbessern, wurde die für die Verarbeitung der Detektordaten erforderliche Non-Uniformity Correction der Pixeldaten auf schneller Spezialhardware innerhalb der Kamera implementiert.
The detection and characterization of surface breaking cracks in steel prior to damage is a technologically as well as economically important task especially for safety-relevant structures. Detection of small cracks already during the steel production process might significantly reduce the risk of failure and reduce production costs due to an obsolete post-processing.
However, the hostile environmental conditions (high temperature specimens) together with very strict requirements in current steel production (production speeds, in-line testing and evaluation) are challenging and render many well-established NDE techniques hardly applicable.
We present an approach to use laser thermographic testing as a fast, remote and contactless NDE method, that addresses these challenges and might ultimately allow for online crack detection.
The basic idea of laser thermographic testing, introduced by Kubiak in 1968, is the monitoring of the heat flow as induced by local heating. Disturbances within the heat flow generated by the presence of surface cracks can then be analyzed by image processing algorithms, as we have shown in previous work.
The aim of the presented work is to advance laser thermographic testing to be applicable to the specific conditions of steel production environments. This purpose was met by the development of a laboratory setup that allows us to simulate production conditions, as rolling speed, specimen temperature, laser heating power and study their influence on crack detection performance. This parametric study enabled us to develop and improve data processing and crack detection algorithms with the final goal of providing optimized in-line crack detection. The studies were accompanied by comprehensive FEM simulations to intensify the understanding of the contrast formation as well as the crucial parameters influencing the performance of the method.
The aim of this work is to illustrate the contribution of signal processing techniques in the field of Non-Destructive Evaluation. A component’s life evaluation is inevitably related to the presence of flaws in it. The detection and characterization of cracks prior to damage is a technologically and economically significant task and is of very importance when it comes to safety-relevant measures. The Laser Thermography is the most effective and advanced thermography method for Non-Destructive Evaluation. High capability for the detection of surface cracks and for the characterization of the geometry of artificial surface flaws in metallic samples of laser thermography is particularly encouraging. This is one of the non- contacting, fast and real time detection method. The presence of a vertical surface breaking crack will disturb the thermal footprint. The data processing method plays vital role in fast detection of the surface and sub-surface cracks.
Currently in laser thermographic inspection lacks a compromising data processing algorithm which is necessary for the fast crack detection and also the analysis of data is done as part of post processing. In this work we introduced a raw data based image processing algorithm which results precise, better and fast crack detection. The algorithm we developed gives better results in both experimental and modeling data. By applying this algorithm we carried out a detailed investigation Variation of thermal contrast with crack parameters like depth and width. The algorithm we developed is applied for various surface temperature data from the 2D scanning model and also validated credibility of algorithm with experimental data.
