The presentation describes a novel approach to dynamically adjusting the weaving motion of the electrode in narrow gap GMAW.
An event driven arc sensor is used to dynamically adjust the weaving angle to variations in gap width by detecting each groove sidewall independently and in real-time. The approach presented requires only minimal user configuration for spray-arc or pulsed-arc transfer modes and can effectively be used in double- and single-sided weaving applications. Furthermore displacements of the welding torch with regards to the groove center line or contact-tip to workpiece distance are compensated.
Offshore wind energy plays an important role for the desired transition towards a carbon dioxide free industry within the next decades. However, the grounding of the offshore wind plants governs the overall installation process besides bureaucratic bottlenecks.
The application of lightweight principles in steel construction, e.g. the usage dissolved load-bearing structures, so called Jackets foundations, offer great potential in reducing the resource consumption, especially with respect to the needed amount of steel.
In this context this paper focuses on a fully digitalization of the welding manufacturing and as well as testing chain to enable a fully automated manufacturing as well as quality assessment of tubular nodes as key element of Jackets foundation structures. Furthermore, the relationship between the seam shape geometry and resulting fatigue strength is evaluated by numerical methods incorporating bionic principles. It is shown that tubular nodes can be welded fully automatically taking geometry tolerances into account. Moreover, the seam shape could be manufactured as requested by the numerical models which offers great potential for an extended lifetime. Subsequently, the improvements in resource efficiency and reduction of carbon dioxide emissions are evaluated by a life-cycle-assessment.
Automatisierungs- und Regelkonzepte für das MSG-Engspaltschweißen - Pendel- und Füllgradregelung

Das MSG-Engspaltschweißen eignet sich auf Grund der I-Nahtvorbereitung besonders für das wirtschaftliche Fügen bei hohen Blechdicken über 100 mm und bietet darüber hinaus zusätzliche technologische Vorteile. Für die automatisierte Anwendung des Verfahrens unter Produktionsbedingungen muss dabei die Prozesssicherheit auch für mitunter große Variationen der Spaltbreite entlang der Schweißnaht gesichert bleiben. In erster Linie betrifft dies bei mechanischer Auslenkung der Drahtelektrode die Adaption der Pendelbewegung auf die jeweilige Spaltbreite um eine ausreichende Flankenanbindung zu garantieren. Für die Online-Regelung der Pendelbewegung mittels Lichtbogensensorik wurde eine Methode implementiert die die notwendigen Pendelwinkel an jeder Nahtflanke unabhängig ermittelt und darüber hinaus Fehlstellungen des Brenners sowie Veränderungen des Kontaktrohrabstandes und der Prozessparameter eigenständig kompensiert. Eine Füllgradregelung auf Grundlage optischer Erfassung und Auswertung der Schweißnahtgeometrie wurde zusätzlich eingesetzt um bei veränderlichen Nahtquerschnittsflächen einen vorgegebenen, gleichbleibenden Lagenaufbau zu erzielen.
An approach to develop an arc sensor for gap width estimation during automated NG-GMAW with a weaving electrode motion is introduced by combining arc sensor readings with optical measurements of the groove shape to allow precise analyses of the process. The two test specimen welded for this study were designed to feature a variable groove geometry in order to maximize efficiency of the conducted experimental efforts, resulting in 1696 individual weaving cycle records with associated arc sensor measurements, process parameters and groove shape information. Gap width was varied from 18 mm to 25 mm and wire feed rates in the range of 9 m/min to 13 m/min were used in the course of this study. Artificial neural networks were applied as a modelling tool to derive an arc sensor for estimation of gap width suitable for online process control that can adapt to changes in process parameters as well as changes in the weaving motion of the electrode. Wire feed rate, weaving current, sidewall dwell currents and angles were defined as inputs to calculate the gap width. The evaluation of the proposed arc sensor model shows very good estimation capabilities for parameters sufficiently covered during the experiments.
The talk will give an overview of past, ongoing and future activities at BAM welding divisions, specifically those regarding prospects and challenges of the ongoing digital transformation and the move to more accessible research data (open science) with concerns to welding research. We will discuss current ways to publish and share research results inside the welding community and highlight approaches and advancements from other scientific fields to improve accessibility and reproducibility. We would also like to discuss the feasibility of integrating open science principles into the current IIW landscape of meetings, publications and education. In Addition we will introduce our upcoming series of workshops organized by BAM focusing on defining and implementing an open source file format specifically designed to publish and exchange high quality welding research data.

Ziel des Verbundvorhabens „SmartWeld“ ist es, für die schweißtechnische Fertigung von Stahlbaustrukturen exemplarisch am Beispiel von Hohlprofilknoten, welche als designrelevante Elemente von Gründungsstrukturen für Offshore-Windenergieanlagen (OWEA) einsetzbar sind, die Möglichkeiten des Leichtbaus unter konsequenter Digitalisierung der Fertigungskette aufzuzeigen, um einerseits die Ressourceneffizienz zu forcieren und gleichzeitig wettbewerbsfähige Fertigungsstrategien aufzuzeigen.
Innerhalb von „SmartWeld“ werden daher die Möglichkeiten einer wirtschaftlichen Fertigung von Leichtbau-Gründungsstrukturen am Beispiel aufgelöster Tragstrukturen (Jackets) aufgezeigt. Eine lastgerechte Auslegung der Schweißverbindungen nach bionischen Prinzipien ermöglicht, weitere Einsparpotenziale an Ressourcen bei gleichzeitiger Erhöhung der Lebensdauer zu erschließen.
Die Ausnutzung konstruktiver Prinzipien des Leichtbaus zur Erzeugung innovativer und ressourcenschonender Produkte erfordert den Einsatz digitaler Werkzeuge in der Designphase, der virtuellen Absicherung, der Fertigung und Qualitätsüberwachung sowie nachgelagerten Bauteilprüfung zur Abbildung der Nutzungsphase. Im Rahmen der Arbeiten wird daher der gesamte Produktentstehungs- und Prüfprozess betrachtet. Dies beinhaltet das Design im Kontext des konstruktiven Leichtbaus, den schweißtechnischen Fertigungsprozess, die Bauteilprüfung sowie den Transfer der Ergebnisse in die Industrie durch serientaugliche Demonstratoren. Der Fokus der Arbeiten ist, die Fertigung auch im Umfeld eines für großskalige Stahlstrukturen üblichen hohen Individualisierungsgrades schweißtechnisch zu automatisieren und das Leichtbaupotenzial gezielt umzusetzen. Die Vorgaben aus der Designphase hinsichtlich einer lastgerechten Gestaltung bzw. Implementierung bionischer Ansätze können so gezielt durch einen adaptiven, automatisierten Schweißprozess eingestellt werden. Dies führt zu einer Erhöhung der Ermüdungs¬festigkeit und damit Produktlebensdauer, wodurch die Strukturen dünnwandiger ausgeführt und Ressourcen sowie CO2 eingespart werden können.

The talk motivates and introduces the WelDX project and the proposed solutions for current challenges in the field of research data management and Open Science practices in welding research.
Using an exemplary welding dataset based on the joint and welding process design of offshore structures, advanced data fusion and analysis capabilities are demonstrated.
The dataset shown consists of a complex welding sequence covering multiple weld layers with varying process parameters and adaptive weaving motions to cover manufacturing tolerances. In the presentation, an interactive exploration of the dataset contents in the spatial domain is presented. Furthermore, transformation between spatial and time domain of the data is demonstrated.
In addition to data gathered during the welding process, the integration of downstream testing data and results is also explained. For demonstration, integration of weld seam cross section images and Vickers hardness mapping test results into the dataset are explained an demonstrated. The testing data is set into context with the welding process information.
Finally, implications for advancements in research data management for WAAM and AI applications are discussed.
The increasing adoption of Open Science principles has been a prevalent topic in the welding science community over the last years. Providing access to welding knowledge in the form of complex and complete datasets in addition to peer-reviewed publications can be identified as an important step to promote knowledge exchange and cooperation. There exist previous efforts on building data models specifically for fusion welding applications; however, a common agreed upon implementation that is used by the community is still lacking. One proven approach in other domains has been the use of an openly accessible and agreed upon file and data format used for archiving and sharing domain knowledge in the form of experimental data. Going into a similar direction, the welding community faces particular practical, technical, and also ideological challenges that are discussed in this paper. Collaboratively building upon previous work with modern tools and platforms, the authors motivate, propose, and outline the use of a common file format specifically tailored to the needs of the welding research community as a complement to other already established Open Science practices. Successfully establishing a culture of openly accessible research data has the potential to significantly stimulate progress in welding research.
Die Anwendung von Leichtbauprinzipien im Stahlbau, wie z.B. die Verwendung von aufgelösten Tragstrukturen, sog. Jackets-Fundamenten, bietet ein großes Potential zur Reduzierung des Ressourcenverbrauchs, insbesondere im Hinblick auf die benötigte Stahlmenge.
In diesem Vortrag zeigen wir die Potenziale einer vollständigen Digitalisierung der schweißtechnischen Fertigungs- und Prüfkette auf, um eine vollautomatische Fertigung sowie Qualitätsprüfung von Rohrknoten als Schlüsselelement von Jackets-Fundamenten zu ermöglichen. Darüber hinaus wird der Zusammenhang zwischen der Geometrie der Nahtform und der resultierenden Ermüdungsfestigkeit durch numerische Methoden unter Einbeziehung bionischer Prinzipien bewertet. Es wird gezeigt, dass Hohlprofilknoten vollautomatisch unter Berücksichtigung von Geometrietoleranzen geschweißt werden können. Darüber hinaus konnte die Nahtform gemäß den numerischen Modellen hergestellt werden, was ein großes Potenzial für eine verlängerte Lebensdauer bietet. Anschließend werden die Verbesserungen bei der Ressourceneffizienz und die Reduzierung der Kohlendioxidemissionen durch eine Lebenszyklusanalyse bewertet.
The talk gives an introduction into gas metal arc welding and its relation to plasma science as well as current challenges in welding research concerning research data management and the application of the FAIR principles.
The WelDX project is introduced and the main goals are discussed and contrasted with the current features of the weldx API.
Different internal and public facing use cases focusing on research data management and their implementation using weldx are presented.
The interactive part of the presentation displays some advanced multi layer use cases and data analysis using the weldx API as well as the integration of materials properties into weldx.
Ziel des WelDX Forschungsvorhabens ist es, den Austausch wissenschaftlicher Forschungsdaten aus dem Bereich der Schweißtechnik auf Basis eines einheitlichen Open Source Dateiformates zu ermöglichen und damit die Einhaltung und Dokumentation geeigneter Qualitätsstandards zu fördern. Im Zuge der Projektarbeit wird die Zusammenarbeit und der Wissenstransfer schweißtechnischer Institute zunächst auf nationaler Ebene gefördert und die Bildung eines von der Fachcommunity getragenen Kuratoriums zur Betreuung und Weiterentwicklung des Dateiformates und der Ausarbeitung zugehöriger Qualitätsstandards angestrebt.
Der Vortrag gibt eine Übersicht zur Motivation, der technischen Umsetzung des Dateiformates sowie möglicher Anwendungsfälle.
WelDX is a newly started research project at BAM publicly funded by the German Federal Ministry of Education and Research. Over the course of three years the project aims to build the foundation for a publicly accessible file format and to foster research collaboration in arc welding on a national and international level.
The talk will motivate benefits and discuss challenges of using a common file format designed to describe, store and share arc welding research data in the scope of "Open Science". By using common open source software and tools, welding data will be made more accessible and reusable so that new scientific practices may emerge.
The proposed file format aims to be easy to use for common welding applications while also offering the possibility to describe complex experiments for state of the art welding research.
In addition the talk will illustrate how in the future other facilities and researchers will be able to use experimental arc welding data generated at BAM for their own research, for example to conduct their own data analysis or welding process and thermo-mechanical simulations.
