Electrochemical noise measurements - Innovation in corrosion testing
There are a lot of approved and standardized methods available for corrosion testing which have found wide application. Salt-spray testing, electrochemical polarization techniques and exposure tests in specific test media belong to these. Nevertheless, some questions remain unanswered and requirements unsatisfied. In particular, both the start of corrosion and the way it proceeds with time can often be examined only to an insufficient extent. Furthermore, the requirements of practical test conditions, acceptable effort and expenditure and shorter test durations lead to continuous development of these test methods.
Within corrosion research, the analysis of electrochemical noise offers a simple, sensitive and virtually non-destructive measuring technique for assessment of the corrosion susceptibility of metallic materials and for the investigation of corrosion processes. The present status of knowledge concerning noise diagnostics in corrosion processes permits the application of this method not only to experimental tasks in the laboratory, but also to special problems in the context of practical corrosion monitoring. Furthermore, specific advantages of the technique enable its use to an increasing extent in supporting or improving conventional corrosion testing. The advantages here include obtaining additional information and shortening testing times (together with associated savings in resources such as manpower, energy, chemical reagents, etc.), thus resulting in state-of-the art corrosion testing.

Pitting corrosion behaviour of built-up welds - Effects of welding layers and tarnish -
The pitting corrosion resistance of nickel based deposition welds on a superduplex steel made by active-gas metal pulsed-arc welding was studied. Therefore the determination of the CPT (Critical Pitting Temperature) should be carried out corresponding to ASTM G 48 C. However an unexpectedly low resistance of the built-up welds also at multilayer order was noticed.
After visual assessment of the examined specimens a significant effect of the surface condition was assumed. Because the CPT determination according to ASTM does not allow any statement about the corrosion process, this method was not suitable to characterize the corrosion system. For this reason a new method was applied to clarify the causes of the low corrosion resistance. This method determines the CPT with the help of the electrochemical current noise under the same conditions demanded in ASTM G 48 C. The temperature is increased continuously and the characteristic parameters of the system are recorded and evaluated objectively within short time. So it was possible to see the influence of the surface condition on the pitting corrosion behaviour of the examined specimens. The required parameters to the post-processing of the deposition welds were determined. The comparison of the results show that the surface tarnish formed after the shielded arc welding process influences the pitting corrosion resistance negatively. After its elimination the CPT could be determined in dependence of the welding layers.

The influence of grinding treatment of stainless steels on the corrosion behaviour
Mechanical grinding of stainless steels is often used for decoration purposes, for instance in the interior decoration. However, this treatment can cause problems regarding the corrosion resistance. During investigations of the influences of processing parameters of industrial grinding it was shown, that roughness only is not the expected crucial parameter for the corrosion resistance. The variation of different grinding parameters and also the type of abrasives have a substantial influence. Beside the long term tests electrochemical investigation at the ground surfaces are presented. The different corrosion susceptibility of the surfaces could be proven by means of electrochemical noise measurements.

Application of noise measurement for the early detection of corrosion property of mechanical joined metal sheets
In the area of mechanical joining an active development is to be registered. The use of new materials, new rivet forms, new protective layers, changed production technologies, use of mixed materials, changed medial loads, demanded long-term guarantees etc. let arise various old and new questions regarding the corrosion resistance. Conventional corrosion testing methods often give only insufficient answers to these questions. With the use of the electrochemical noise it is possible to receive meaningful results over material and construction characteristics within a short time since a metal surface constantly sends signals over its condition, even if one does not measure. Apart from the possibility of determining the probability of corrosion also certain processing errors and surface defects can be proven with noise measurements. Thus the application of this method offers possibilities for the process optimization and quality assurance of mechanically joined construction units, or also for the estimation of existing joining connections.

Instrumentation of salt-spray test procedures
Salt-spray test procedures are frequently used in industrial practice as a test method for proof of product quality with semi-finished products and received parts with regard to their corrosion resistance. For this reason, salt-spray testing is one of the most well-established corrosion test procedure. However, no statement can be made about the way in which corrosion develops over time (linear, exponential or logarithmic). Furthermore, the test conditions for salt-spray tests are intensified in order to shorten the measuring times, which can lead to a change in the corrosion mechanism. Nevertheless, also without intensifying test conditions salt-spray testing can be brought to a qualitatively higher level and the clarity of the results can be improved by means of in-situ electrochemical noise measurements. In contrast to established electrochemical tests in which the specimens are surrounded by a common bulk electrolyte, electrochemical measurements in the spray chamber are based on the development of an electrolyte film on the surface of the specimen, but also on the inside walls of the testing chamber and on all fittings present (e. g. specimen holder). The measured effect thus has the same basis as in conventional electrochemical measurements. The exploitable signal is limited by the shortest connection route between the specimens, as well as by the thickness and the conducting ability of the electrolyte film. The successful application of noise measurements under salt-spray conditions is shown on various examples for corrosion testing.
Electrochemical noise (EN) enables corrosion research and monitoring in real time and with high sensitivity. In the case of submicroscopic nucleation events of pitting corrosion it has been observed that the cathodic process plays a decisive role in the mechanism as well as in the origin of EN signals, which depend not only on the metallic dissolution reaction but also on the electron-consuming process. EN signals arising from the nucleation process of localized corrosion on stainless steels can only be recorded due to the inhibition effect on the cathodic process achieved by the spontaneous formation of the passive layer. In consequence, passive layer stability becomes a significant factor in influencing EN signals. The way in which the passive layer stability affects the acquisition and analysis of EN signals arising from pitting corrosion on stainless steels is discussed in detail.
Electrochemical noise measurements on anodically polarised type 304 stainless steel surfaces in contact with buffer solutions of neutral pH were performed to study the effect of chloride ions in the nucleation of pitting corrosion. Passive layer stability and susceptibility to pitting corrosion after pickling and passivation at different environmental conditions were also investigated by means of electrochemical current noise measurements under cathodic and anodic polarisation. According to the obtained experimental results pits nucleate independently on the presence of chloride ions. It has been also shown that protectiveness of stainless steel surfaces after pickling strongly depends on the relative humidity of the environment in which the surface is subsequently passivated.
Unwanted corrosive phenomena on stainless steel surfaces like rouging had been observed for years occurring at certain service conditions. Rouging consists in the formation of a colored surface film containing mainly iron on metallic surfaces in contact with high-purity waters. In spite of numerous hypotheses and experimental examinations a clear explanation about the origin of rouging on stainless steels is currently still lacking. Because rouging occurs even at well passivated stainless steel surfaces the origin of this corrosive phenomenon should be related to the weakness of the stability of the passive film. In the present paper electrochemical noise measurements regarding the stability of the passive layer of alloy 904L (1.4539, X1NiCrMoCu25-20-5) in high-purity water at 70 °C depending on the cathodic process are presented. In addition, the importance of the cathodic reaction on the passivation and stability of the passive layer is discussed.
Thick-walled components made of duplex stainless steels are used in the semi-finished products as well as in machinery, apparatus and plant construction. Electron beam welding (EBW) of these components may be recommended for economic and quality reasons. To guarantee the necessary mechanical and technological properties and the corrosion resistance, the duplex stainless steels are welded with filler material and afterwards undergo a post-weld heat treatment. The present work shows interim results of investigations concerning the development of an electron beam multi-process technology for welding these steels without filler material and post-weld heat treatment. The studies were performed on standard duplex stainless steel of type 1.4462 (X2CrNiMoN22-5-3). When welding duplex stainless steels, the cooling rate and the chemical composition have a crucial influence on the final result. Based on fundamental investigations relating to the influence of the process parameters on the effusion of nitrogen and the cooling rates, the resulting austenite formation, mechanical properties and the corrosion resistance were taken into account to develop appropriate electron beam multi-process techniques. The ferrite content was measured metallographically and by magnetic induction, the impact toughness was measured at –40 °C and the determination of critical pitting temperatures was performed using electrochemical noise measurements.
Claddings of different nickel based alloys were generated on a mild Steel (S235JR) and a stainless steel type 304 by Cold Metal Transfer (CMT). This welding procedure possesses a low degree of mixing between the Substrate and cladding material. Thus it improves the corrosion behaviour of the claddings. The aim of our investigations was to examine the effect of the welding parameters: energy per unit length, shielding gas and finishing surface treatment on the pitting corrosion behaviour of the claddings.
However, under Standard test conditions nickel based alloys are often resistant to pitting corrosion. Moreover these test methods are inaccurate and require a large period of time resulting from the iterative progress to determine the critical pitting temperature (CPT). A potentiostatic test method was modified using a high concentrated CaCI2-solution and a conventional three electrode measuring cell. The pitting corrosion behaviour is calculated from current noise charges. During the test the course of corrosion is detected online by the evaluation of electrochemical noise Signals while a continuous increase of temperature by a defined heating rate is realised.
Thus a critical pitting temperature can be estimated by only one attempt. Furthermore the deviation of the measured CPT is very low compared to Standard tests using gravimetrical and microscopic evaluation. That enables to figure out the influence of the welding parameters in an exact way.
An unusual feature known as the negative difference effect (NDE) can be observed in magnesium when recording corrosion current density–potential curves. More hydrogen is evolved at a more positive potential which does not occur in conventional metals. Several models have been proposed in the literature in order to explain the phenomenon of NDE. They succeed in explaining some effects, and fail to deal with others. A new model, which explains the NDE by two electron consuming processes, is presented in this paper. By potentiostatic investigations of magnesium in a chloride electrolyte, measurements of hydrogen evolution and chemical analysis of the electrolyte the new model was experimentally verified.
B. Winter in Moskau) stört diesen Mechanismus.

While the possibilities of improving corrosion resistance (especially galvanic corrosion) by alloying are limited, surface finishing of magnesium alloys is the alternative for improving corrosion resistance. Due to the low corrosion potential of Mg and the danger of galvanic corrosion in the case of a coating defect, the choice of coatings is limited. This chapter will summarize the corrosion behavior of magnesium alloys and the metallurgical possibilities to improve the corrosion resistance of the alloys and reviewing critically the most commonly used surface treatments and coatings for magnesium.

Long term corrosion behavior of clad aluminium materials under different atmospheric conditions
(2013)
Aluminum materials roll-plated on both sides are combinations of metals, which consist of clad layers on a core. To document the long term behavior of roof profiles of Alclad 3004 after long term exposure of about 40 years, evaluations were made at three locations in Germany with different climatic conditions. Locations with typical rural-urban, coastal-urban, and industrial climates were selected. The corrosion progress as a function of time and climatic type could be characterized by cross-sections of roof specimens. To interpret the protective mechanism of the clad layer, the corrosion behavior of Alclad 6025 was characterized by electrochemical investigations. The results show that the passive clad material easily undergoes pitting in media containing specific amounts of chlorides. In case of contact of both cladding and core with an electrolyte the core alloy was protected because of the pitting corrosion of the cladding. This guarantees long-time corrosion protection of constructions like facades or roofs under different atmospheric conditions.
The determination of critical pitting temperatures (CPT) in various test solutions like ferric chloride solution according to ASTM G48 or 'Green Death' solution is a common test method for the comparative assessment of the pitting corrosion resistance of highly alloyed steels and Ni–Cr–Mo alloys. In addition to the well-known disadvantages of standard methods, like long test times, subjective examination, and large scatter, for the highest alloyed Ni–Cr–Mo alloys no stable pitting corrosion can initiate even at the highest test temperatures. This paper describes the limitations of standard test methods and shows how these problems can be solved by an alternative test solution and an adjusted test method. By capturing and examining the current noise under potentiostatic conditions during continuous heating in a 4.5 M calcium chloride solution the transition from metastable to stable pitting corrosion as a criterion for CPT can be detected in a reproducible way.
An important possibility to improve the corrosion behaviour of magnesium alloys is the application of protective coatings. The quality of such coatings depends mainly on the pretreatment and the exposure conditions after pretreatment. Since magnesium surfaces change much faster under atmospheric conditions than those of almost any other technical material, it is necessary to pay special attention to this particular feature. The activity of acid-pickled surfaces of the magnesium alloys AZ31 and AZ91 in dependence on the exposure time and the humidity conditions was investigated with electrochemical noise (EN) measurements. In addition to pickling, plasma chemical vapour deposition processes open new possibilities for an economical, as well as ecologically quite safe, pretreatment. The results of EN investigations after acid pickling as well as specific plasma oxidation treatments of the two magnesium alloys after exposure to air with different humidities are presented.
The main problem limiting the application of magnesium alloys as biodegradable implant material is its high degradation rate. In order to slow down the corrosion rate an extrusion process and specific coating systems based on plasma-chemical oxidation (PCO) and organic dip coating with poly(ʟ-lactid-co-caprolacton) (PLLC) were applied on Mg–1Ca magnesium alloy. The additional PLLC coating is used to delay the start of substrate corrosion, while the purpose of the PCO coating is to decrease the substrate corrosion rate. The corrosion behaviour was investigated in synthetic body fluid (SBF) through measurement of the hydrogen evolution rate in long term tests and polarisation and electrochemical noise measurements in short term tests. The results showed significant differences between the cast and extruded alloys and a decrease of the corrosion rate due to corrosion product formation. The combination of both coating systems resulted in a significant delay of metal substrate corrosion and all coating systems showed good correlation between short and long term tests. The combination of the three investigation methods provides the possibility to gain more information about the degradation behaviour and break down of protective coatings.
The use of electrochemical noise (EN) measurements for the investigation and monitoring of corrosion has allowed many interesting advances in the corrosion science in recent years. A special advantage of EN measurements includes the possibility to detect and study the early stages of localized corrosion. Nevertheless, the understanding of the electrochemical information included in the EN signal is actually very limited. The role of the cathodic process on the EN signals remains uncertain and has not been sufficiently investigated to date. Thus, an accurate understanding of the influence of the cathodic process on the EN signal is still lacking. On the basis of different kinetics of the oxygen reduction it was established that the anodic amplitude of transients arising from pitting corrosion on stainless steel can be decreased by the corresponding electron consumption of the cathodic process. Therefore, the stronger the electron consumption, the weaker the anodic amplitude of the EN signal becomes. EN signals arising from pitting corrosion on stainless steel can be measured because the cathodic process is inhibited by the passive layer. This was confirmed by means of EN measurements under cathodic polarisation. Since the cathodic process plays a decisive role on the form of transients arising from pitting corrosion, its influence must be considered in the evaluation and interpretation of the EN signals.
The degradation behaviour of an Mg-1Ca alloy is investigated in vitro to figure out the possibilities of influencing the degradation behaviour of such an alloy by applying heat treatment as well as the use of a coating system based on plasma-chemical oxidation. It is shown that an optimised solution annealing (T4-heat treatment) can reduce the degradation rate while an additional ageing between 240 and 300 °C (T6-heat treatment) increases it. A coating generated by plasma-chemical oxidation reduces the degradation rate in the immersion test. Its effect is depending on the former heat treatment of the Mg-1Ca alloy as well as on the parameter during plasma-chemical oxidation.
Sixteen laboratories have performed electrochemical noise (EN) measurements based on two systems. The first uses a series of dummy cells consisting of a 'star' arrangement of resistors in order to validate the EN measurement equipment and determine its baseline noise performance, while the second system, based on a previous round-robin in the literature, examines the corrosion of aluminium in three environments. All participants used the same measurement protocol and the data reporting and analysis were performed with automatic procedures to avoid errors. The measurement instruments used in the various laboratories include commercial general-purpose potentiostats and custom-built EN systems. The measurements on dummy cells have demonstrated that few systems are capable of achieving instrument noise levels comparable to the thermal noise of the resistors, because of its low level. However, it is of greater concern that some of the instruments exhibited significant artefacts in the measured data, mostly because of the absence of anti-aliasing filters in the equipment or because the way it is used. The measurements on the aluminium samples involve a much higher source noise level during pitting corrosion, and most (though not all) instruments were able to make reliable measurements. However, during passivation, the low level of noise could be measured by very few systems. The round-robin testing has clearly shown that improvements are necessary in the choice of EN measurement equipment and settings and in the way to validate EN data measured. The results emphasise the need to validate measurement systems by using dummy cells and the need to check systematically that the noise of the electrochemical cell to be measured is significantly higher than the instrument noise measured with dummy cells of similar impedance.

Development of anti-corrosive pigments for diverse coating systems is both time-consuming and costly, due to the necessary climatic testing, such as testing under salt spray exposure. To accelerate work on a new zinc-free pígment with improved protection, modern, electrochemical investigation methods have been used successfully and verified using traditional tests.
Investigation on defect morphology and corrosion behaviour of TiMgN hard coatings on steel substrate
(2014)
Nitride hard coatings, such as Titanium nitride and chromium nitride coatings are widely used for applications focussing on wear protection and decorative purposes. Also these coatings are often applied on low alloyed steel substrates. The inevitable contact of the coated components with the environment through pores and coating defects bears the danger of corrosion of the steel substrate followed by further delamination of the coating and a loss of function of the component. A new attempt to increase the corrosion behaviour of those physically deposited hard coating systems is the implementation of magnesium. The positive effect of magnesium could be verified already electrochemically. Performed experiments on TiMgN have shown that corrosion resistance could drastically improved with increasing Mg content of the TiMgN up to 30 at% compared to steel substrates with applied titanium nitride hard coatings. Besides the clarification of the electrochemical and phenomenological effect of the magnesium on the corrosion behaviour, an additional aim of this work is the investigation of the coating defects, defect morphologies and their influence on the local corrosion behaviour. For this the incorporation of the magnesium and its effects on the coating material, the influence of coating growth related defects and the effect of the coating structure on the corrosion behaviour should be experimental examined by using innovative surface and material analysis methods such as FIB and TEM. Furthermore the evolution of the coating defects should be investigated by combing confocal microscopy with a new developed exposure test method using the electrochemical indication test KorroPad. The function of the KorroPad test, which was developed and patented [1] at the BAM for the detection of corrosion sensitive steel surfaces by indicating dissolution of iron ions [1], allows the detection and identification of critical coating defects for further microscopic investigation. Additional to that the KorroPad test simulates an accelerated exposure test by simultaneous absence of the disadvantages of typical short time exposure test like salt spray tests. Thus it allows a monitoring and analysis of the evolution of the critical coating defects and their influence on the local corrosion behaviour and the overall corrosion mechanisms. The results of this work should contribute to the development of new hard coatings with improved corrosion protection properties and also to a better understanding of the corrosion mechanisms of coated steel substrates.
In the last years, new approaches for the evaluation of the corrosion resistance of stainless steels were developed which allow short term corrosion testing with increased information content. This work analyses the extensive influence of heat treatment on microstructure and the resulting corrosion resistance of the martensitic stainless steels 1.4034 and 1.4021 with advanced methods. Different heat treatments at various austenitization temperatures up to 1100°C and the effect of different cooling rates were evaluated; the last has not yet been studied in literature at all. The resulting corrosion behaviour in relation to the different carbon content in the two used alloys and the applied heat treatment will be presented and discussed. The applied methods of investigation were conventional evaluation of the critical pitting corrosion potential (PP), modified electrochemical potentiodynamic reactivation (mEPR) and the "KorroPad" (KP) technique. The performance of modified EPR and its interpretation were optimized to provide additional information about the general passivation ability and the extent of chromium depletion as result of applied heat treatment. The aim using PP and KP was the correlation between the Parameters of the mEPR with the changes in the pitting corrosion resistance. Furthermore the results will demonstrate the functionality and usability of the short term corrosion test methods mEPR and KP in order to increase their acceptance within the scientific community. The results indicate a surprisingly large influence of both austenitization temperature and cooling rate on the corrosion resistance within all three used test methods, which can explain the different corrosion behaviour of martensitic stainless steels in earlier investigations.

As bio-absorbable implant material the magnesium alloy Mg-1Ca is able to degrade in-vivo. The mechanical properties of this alloy are similar to those of human bone; both Mg and Ca are essential elements in human body. The main problem is the high corrosion rate of this alloy. Two coating systems based on plasma-chemical oxidation and an organic dip coating are applied onto MgCa1.0 magnesium alloy in order to slow down the corrosion rate. The corrosion behaviour of the coated alloys was investigated with electrochemical noise measurements. The influence of hydrogen evolution and increasing pH-value on the cytotoxicity was examined. The results of these investigations suggest that a combination of both coating systems leads to promising degradation properties.

Evaluation and Screening of the pre-treatment states of Mg-alloys using Electrochemical Noise
(2009)
A successful application of magnesium alloys as light structural materials and for special applications,
such as in the medical sector, depends significantly on their corrosion properties. Since the use of
well-chosen surface coating systems can optimize these properties, many efforts are going in this
direction. In general, any coating process must be seen in a close connection to the pre-treatment of
the alloy surface, particularly for magnesium alloys.
The pre-treatment is required to prepare the optimal surface for a coating system, in which adhesion
and dissolution behaviour are the central properties. In the case of magnesium alloys this means a
well-controlled removal of the casting or rolling skin, which would be prone to corrosion and poor
adhesion. Additionally, in most cases the surface morphology should be smooth. An investigation of
different pickling solutions and pickling parameters showed a wide range of effectiveness (i.e., the
resulting mass loss and surface morphology). Another important and often underestimated fact is the
comparatively strong tendency of magnesium to react with the atmosphere. For that reason, after a
completed pickling and cleaning treatment the condition of the surrounding atmosphere and the time
prior to coating of the surface should be taken into account because of the formation of different
reaction layers. These layers have an effect on adhesion and the corrosion properties of the coating
system as a whole. For a documentation of the influence of different atmospheres and the timedependence
of the surface activity the measurement of the electrochemical noise is the preferred
technique. This is because it shows instantaneously the actual activity, even in the absence of external
excitation. The influence of different pre-treatments as well as exposure conditions and duration was
investigated using electrochemical noise measurements as a screening method. As a result the pretreatment
which is an important part of the coating process could be considerably improved.
Martensitic stainless steels are commonly used in cutlery fabrication requiring high hardness and sufficient corrosion resistance. The heat treatment process affects the mechanical and electrochemical behavior of martensitic stainless steels due to the precipitation of chromium carbides. Depending on the heat treatment the corrosion resistance of these steels can vary strongly, and improper heat treatment parameters can lead to a weak pitting corrosion resistance. The aim of this work is to identify heat treatment parameters influencing the corrosion resistance of martensitic stainless steels by using three different electrochemical testing methods. To this purpose, five different heat treatments were applied to the alloys 1.4116 and 1.4034. In addition to the determination of the critical pitting potentials and the modified double-loop electrochemical potentiodynamic reactivation tests (DL-EPR) a new KorroPad indicator test was used assessing the pitting corrosion behavior. The results showed that all methods used were in good agreement for verifying the influence of the various heat treatment parameters on the corrosion behavior and to identify the effect of heat treatment conditions on the pitting corrosion resistance.
In the presentation different zinc coatings are presented and investigated. Their naturally formed protective layers are electrochemically characterized and corrosion relevant values are determined by using a gel pad based on polysaccharide. The corrosion relevant values allow the differentiation of various zinc coating systems and can describe the current protective effect provided by the coating. It is shown that gel-type electrolytes influence protective layers and coatings considerably less than corresponding bulk electrolytes. From the results it is evident that gel-type electrolytes represent a viable and promising field in corrosion research.

A new approach to the assessment of the corrosion behaviour of zinc coatings under atmospheric conditions can be achieved using gel-type electrolytes as an alternative to standard aqueous test electrolytes. Gel-type electrolytes allow minimally invasive corrosion investigations on zinc coatings. They also provide the possibility to carry out corrosion investigations onsite. By using gel-type electrolytes corrosion-relevant characteristic values such as corrosion currents and polarization resistances can be determined. These allow to describe the formation and the stability of the formed corrosion product layers under various climatic conditions. With this knowledge, a prediction of the zinc coating life cycle is possible. In this contribution, the value of gel-type electrolytes for corrosion research on zinc coatings is presented.
In the last years, new approaches for the evaluation of the corrosion resistance of martensitic stainless steels were developed, which allow nearly non-destructive as well as short-term corrosion testing. This work analyzes the sensitive influence of microstructure and surface treatment on the corrosion resistance. The effect of alloy composition and microstructure, which is always present in addition to the influence of various surface treatments will be evaluated and discussed. The corrosion behavior was investigated with conventional evaluation of the pitting potential, electrochemical potentiodynamic reactivation (EPR), electrochemical noise (EN), and the 'KorroPad' (KP) technique. EPR provided information about the passivation ability and the extent of chromium content reduction due to chromium carbide precipitation in the microstructure. The use of EN and KP aims to detect the influence of different surface treatment parameters on the corrosion resistance in a nearly non-destructive way. Furthermore the results shall demonstrate the functionality and convenience of the short-term corrosion test methods EN and KP in order to gain more acceptance within the scientific community. The results will allow the extraction of surface treatment effects on the corrosion behavior of the martensitic stainless steels 1.4116, 1.4034, and 1.4021.
