Ultrasound propagation in inhomogeneous anisotropic materials is difficult to examine because of the directional dependency of elastic properties. Simulation tools play an important role in developing advanced reliable ultrasonic non destructive testing techniques for the inspection of anisotropic materials particularly austenitic cladded materials, austenitic welds and dissimilar welds. In this contribution we present an adapted 2D ray tracing model for evaluating ultrasonic wave fields quantitatively in inhomogeneous anisotropic materials. Inhomogeneity in the anisotropic material is represented by discretizing into several homogeneous layers. According to ray tracing model, ultrasonic ray paths are traced during its energy propagation through various discretized layers of the material and at each interface the problem of reflection and transmission is solved. The presented algorithm evaluates the transducer excited ultrasonic fields accurately by taking into account the directivity of the transducer, divergence of the ray bundle, density of rays and phase relations as well as transmission coefficients. The ray tracing model is able to calculate the ultrasonic wave fields generated by a point source as well as a finite dimension transducer. The ray tracing model results are validated quantitatively with the results obtained from 2D Elastodynamic Finite Integration Technique (EFIT) on several configurations generally occurring in the ultrasonic non destructive testing of anisotropic materials. Finally, the quantitative comparison of ray tracing model results with experiments on 32 mm thick austenitic weld material and 62 mm thick austenitic cladded material is discussed.
Grain refinement is an important opportunity to improve mechanical properties of fusion welds and the weldability (susceptibility to solidification cracking) of the base metal. In this study, grain refinement was achieved in aluminium welds through additions of grain refiner to the weld metal. Increasing grain refiner additions led to a decrease of the weld metal mean grain size (down to −86 %). The grain refinement efficiency was the highest in commercial pure Al (Alloy 1050A, Al 99.5), followed by Alloy 6082 (Al Si1MgMn) and Alloy 5083 (Al Mg4.5Mn0.7). To investigate this clear influence of alloy content on grain size, the undercooling parameters P and Q were calculated. Temperature measurements revealed that solidification parameters such as solidification growth rate or cooling rate vary significantly along the solidification front, dependent upon torch speed and alloy. On the basis of this comparison, an analytical approach was used to model the columnar to equiaxed transition (CET). Moreover, wavelength dispersive X-ray spectroscopy (WDS) and transmission electron microscopy (TEM) analyses revealed particles rich in Ti and B that are probably TiB2 particles coated by Al3Ti nucleating Al grains during solidification. Also, Ti/B contents needed in commercial filler wires to allow optimum weld metal grain refinement were calculated dependent upon base alloy and welding process.
The safety of components or constructions is of great importance in the manufacturing and processing of metallic materials. Solidification cracking as well as the weldability of materials remain still for many years a highly contentious issues, particularly with regard to the causes of the hot crack formation. Many of studies have been conducted to determine the critical condition of occurrence of the solidification cracking. In this study different digital image correlation measuring techniques in conjunction with laser diodes as the illuminating source have been employed to measure the arising strain field during the laser welding process at the surface of the workpiece directed to the laser beam in the close vicinity of the weld pool. The Controlled Tensile Weldability test (CTW) was used to apply an external tensile load during the laser beam welding in order to generate the solidification cracks. The results showed that by means of those techniques it is possible to measure the strain field without any disturbances from the intense welding light or the smoke. Additionally, the strain and the strain rate as a critical factor determining solidification crack formation can be measured and analyzed.
Abstract
In the post-processing of large maritime components, a considerable amount of waste in the form of milling and grinding chips is produced. At the same time, additive manufacturing technologies have shown great potential in producing high-volume parts for maritime applications, allowing novel design approaches and short lead times. In this context, this study presents a sustainable approach to recycle and use aluminium bronze waste material, generated during post-processing of large cast ship propellers, as feedstock for laser-powder directed energy deposition. The recycling technology used to produce powder batches is inductive re-melting in combination with ultrasonic atomization. The derived metal powders are characterized using digital image analysis, powder flowability tests, scanning electron microscopy as well as energy dispersive X-ray spectroscopy. Compared to conventional metal powders produced by gas atomization, the recycled material shows excellent sphericity and a powder size distribution with a higher content of finer and coarser particles. Metallographic sections of deposited additively produced specimens show an increased hardness and reduced ductility, but also competitive densities and higher yield and ultimate tensile strength compared to cast material. The process chain shows high potential for the maritime sector to enable circular and sustainable manufacturing.
This work is devoted to the investigation of the lasermatter interaction during up to 20 kW ytterbium fiber laser welding of thick mild steel plates. The plume attenuation of a probe 1.3 µm wavelength diode laser beam as well as of continuous radiation in the 250–600 nm wavelength range was measured during welding with and without Ar shielding gas supply. The measured results allow the calculation of the average size and concentration of fine condensed metal particles in different plume areas using the multi-wavelength method and the Mie scattering theory. The plume temperature, which determines the condensation conditions, was measured by means of Fe I atom spectral line emission registration. The spatial distribution of the extinction coefficient in the welding plume was measured and the plume attenuation of the high-power fiber laser beam during the welding process was estimated.
Kornfeinung im Schweißgut kann die mechanischen Eigenschaften der Schweißnaht und die Schweißeignung des Grundwerkstoffs deutlich verbessern. Eine Möglichkeit korngefeintes Schweißgut zu erreichen, ist das Versetzen des Schmelzbades mit kornfeinenden Mitteln. In dieser Studie wird gezeigt wie Titan- und Borzusätze Korngröße und -struktur von WIG-Schweißnähten der Al-Legierung 5083 (Al Mg4,5Mn0,7) beeinflussen. Dazu wurden in einem Gießprozess stäbchenförmige Einlagen hergestellt, die aus Grundwerkstoff und definierten Zusätzen der Kornfeinungslegierung Al Ti5B1 bestanden. Sie wurden als Ersatz für einen Schweißzusatzwerkstoff in einer Nut im Grundwerkstoff untergebracht und im WIG-Verfahren überschweißt. Durch die Steigerung des Titan- und Borgehalts im Schweißgut konnte dessen mittlere Korngröße deutlich verringert werden. Außerdem wurde eine Änderung der Kornstruktur beobachtet. Die Ergebnisse können als Grundlage genutzt werden, um die empfohlene chemische Zusammensetzung von Schweißzusätzen für Lichtbogenschweißen von Aluminium anzupassen.
The geometry of the melt pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. In this study, a butt configuration of 15 mm thick structural steel and transparent quartz glass was used to observe the weld pool geometry by means of high-speed camera and an infrared camera recording. The observations show that the dimensions of the weld pool vary depending on the depth. The areas close to the weld pool surface take a teardrop-shape. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a 3D transient thermal-fluid numerical simulation was performed to obtain the weld pool shape and to understand the formation mechanism of the observed bulging effect. The model takes into account the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. The numerical results showed good accordance and were furthermore used to improve the understanding of the experimentally observed bulging effect.

The residual stresses in narrow electron or laser beam welds with high stress gradients are decreased without any contact surfaces or additional equipment by applying the welding beam after welding in a defocused mode for heating the material regions in a certain distance from the weld on both sides. In case of electron beam application, the beam is positioned and focused by the electromagnetic coil with high frequency. In case of laser beam application a laser scanner optics enables fast positioning by an optomechanic beam deflection, while defocusing of the laser beam is obtained by increasing the distance between scanner optics and workpiece. Dependent on the component geometry and on the beam power different process parameters are used. The adjustable process parameters are the radius and the power of the defocused beam and the transversal and longitudinal distances between the welding and the defocused beam. The mechanism and the influence of the process parameters are investigated by FEM-simulation and a number of experiments on a ferritic steel S355J2+N with 5 mm thickness. FEM-simulation is used to reduce the matrix of process parameters for the experiments. The best experimental result shows a stress reduction of about 70%.
The development of high-strength structural steels with yield strengths up to 1000 MPa results in the requirement of suitable filler materials for welding. Recently designed low transformation temperature (LTT) alloys offer appropriate strength. The martensitic phase transformation during welding induces compressive residual stress in the weld zone. Therefore, the mechanical properties of welded joints can be improved. The present paper illustrates numerical simulation of the residual stresses in LTT-welds taking into account the effect of varying Ms/Mf-temperatures, and therefore different retained austenite contents, on the residual stresses. Residual stress distributions measured by synchrotron diffraction are taken as evaluation basis. A numerical model for the simulation of transformation affected welds is established and can be used for identification of appropriate Ms-temperatures considering the content of retained austenite.
Laser remote welding is a dynamic and flexible joining technology which enables various new approaches in welding sequence and weld position planning. However, the challenge is to find the optimal set-up within this large parameter space. In this article, numerical welding simulation is used to deal with this challenge. For a car door, different welding sequences and weld positions were numerically analyzed and compared with respect to its welding distortion behavior.
The results of a collaborative research project on laser beam weldability of carbon steels of high sheet thickness are presented. That includes single and multiple pass welding of 16 mm and 20 mm thick plates, as well as the investigation of acceptable tolerances i.e. gap bridgeability and edge misalignment. For the welding experiments fibre lasers with 8 kW, 20 kW laser power and different GMAW-techniques were used in various applications. With the 20 kW fibre laser 16 mm plates could be welded with a single pass, 20 mm required a seam preparation or alternatively preheating of the material. For multi pass welding with 8 kW laser power a joint preparation with a single V-butt joint with a broad root face (Y-groove) was applied. The root pass was always welded with a hybrid process, the filler passes with a hybrid process as well as a GMAW process which produced the best results.

High-power laser beam welding became new stimuli within the last 10 years due to the availability of a new generation of high brightness multi kilowatt solid state lasers. In the welding research new approaches have been developed to establish reliable and praxis oriented welding processes meeting the demands of modern industrial applications during this time. The paper focuses on some of the current scientific and technological aspects in this research field like hybrid laser arc welding, simulation techniques, utilization of electromagnetic fields or reduced pressure environment for laser beam welding processes, which contributed to the further development of this technology or will play a crucial role in its further industrial implementation.
High power laser welding technology has made a large progress in the last decade and established itself in different industrial applications;
Hybrid laser arc welding is one of the most prospective technologies for heavy components assembling;
Modern high speed video observation, in situ x-ray screening as well as simulation techniques contributed to better understanding of laser welding process;
New approaches e.g. application of electromagnetic fields for melt pool control and welding at reduced pressure ambient have significantly contributed to extending the process boundaries far beyond the known Limits.
Wire arc additive manufacturing enables the production of near-net shape large-volume metallic components leveraging an established industrial base of welding and cladding technology and adapting it for layer-wise material deposition. However, the complex relationship between the process parameters and resulting mechanical properties of the components still remains challenging. In case of high-strength Al-Mg-Si aluminum alloys, no commercial filler wires are yet available due the high susceptibility of solidification cracking as well as the necessary efforts to obtain acceptable mechanical properties. To address this need, we evaluated a novel filler wire based on AlMg0.7Si doped with a Ti5B1 master alloy to foster fine equiaxed grains within the deposited metal. The correlation between the process parameters and component quality was examined by analyzing the size and distribution of pores as well as the grain morphology. Furthermore, we evaluated the influence of different post-weld heat treatment strategies to achieve mechanical properties corresponding to the reference wrought material. We demonstrated that fine equiaxed grains in the weld metal reduced the susceptibility of solidification cracking significantly. The novel AlMg0.7Si-TiB (S Al 6063-TiB) filler wire facilitated wire arc additive manufacturing of high-strength aluminum components with mechanical properties that were almost as superior as the corresponding wrought base material.
