Zusammenfassung
Aus den Messergebnissen geht hervor, dass der Real-Time-Scanner den Reflektor-nachweis der konventionellen Prüfköpfe hinsichtlich des erreichten S/R-Abstandes erreicht und teilweise übertrifft. Weiterhin geht aus den Ergebnissen hervor, dass die Nachweisempfindlichkeit sehr empfindlich auf Abweichungen der Prüfkopf-positionierung reagiert. Nur wenn die optimale Fahrspur für jede Reflektortiefenlage getroffen wird, kann mit den konventionellen Prüfköpfen ein S/R-Abstand von mehr als 20 dB erreicht werden. Das bedeutet, dass mit den konventionellen Prüfköpfen immer mehrere parallele Fahrspuren mit kleinem Spurversatz gefahren werden müssen, um auch kleine Fehler in der Schweißnaht nachweisen zu können. Mit dem Real-Time-Scanner-Prüfkopf können mit einer einzigen Messfahrt und mit entsprechend vielen angepassten Messfunktionen mehrere parallele Fahrspuren durch elektronisch gesteuerte Bündelverschiebung erfasst werden.
The development of non-destructive techniques (NDT) techniques for the in-service inspection of railroad wheels and gauge corners was the main activity of the NDT division VIII. 4 at BAM over the last 2 years. For such different components, two different inspection techniques were fundamentally chosen in order to fulfil the end-user requirements. Firstly the inspection of the wheelsrim and diskshould be carried out without dismantling the wheels and using ultrasonic techniques. On the other hand, the inspection of the railroad track surface at a train speed of about 70 km/h should be guaranteed using eddy current techniques. The above-mentioned tasks were a challenge for the lab staff. The accessibility for the wheel inspection was limited due to several impassable barriers such as sand tubes, etc. Eddy current application focused mainly on the detection of head check defects occurring at the gauge corner of the rail. Investigations carried out also showed, that other types of surface defects (e.g. Belgrospis, wheel burns, short-pitch corrugations, etc.) could easily be detected. Some aspects of the inspection system as well as an overview of test results are presented in the current contribution.
Introduction
Due to the long history of railroad companies around the world, varying means of examination according to the specifications for the different railroad components have been carried out based on the general industrial progress of the country [1-3]. For more than 50 years the application of customized ultrasonic techniques for the examination of railroad components has increased, in comparison to conventional ultrasonic techniques used until to the end of 20th century. In this traditional atmosphere some accidents have disturbed the silent harmony of companies involved in the production of critical parts. More than ever high speed modern trains require modern and advanced examination techniques [4-8]. For practical application new ultrasonic techniques have been developed and optimized in co-operation with the German Railroad Company. In the present contribution the inspection of railroad axles will be described. The ultrasonic technique used for the examination is the phased array technique. The optimization of the phased array probes for the different geometries of the axles given was completed using a computer model for directivity calculations. In relation to the limited accessibility between wheel and brake angles of incidence for shear waves in the range between 28° and 72° are necessary.
During the examination of the axles a a considerable amount of ultrasonic data must be stored (storage of the digitized A-scans). However, due to economic aspects the evaluation of this data should be carried out in a very short time. The whole examination of one axle should not exceed 5 minutes. Therefore we have developed a special evaluation program adapted to the particular problematic of the axle inspection. The build up of the whole inspection system was done with partners from the industry like Krautkramer and a division of the Research Department of the Deutsche Bahn AG. In this consortium the Research Department of the Deutsche Bahn AG was responsible for the specification of the inspection problem, Krautkramer for the organization of the whole technical follow up and BAM for the development and optimization of the ultrasonic inspection technique as well as for the evaluation software. Some examples concerning the optimization process will be described in the present contribution.
Faserverbundwerkstoffe wie kohlefaserverstärkte Kunststoffe CFK sind vergleichsweise schwer mit Ultraschall zu prüfen, weil die starke Dämpfung, der inhomogene Aufbau und die akustische Anisotropie die Wellenausbreitung behindern bzw. komplizieren. Die Folge ist, dass die Ansprüche an die Prüfung oft stark reduziert werden müssen. Die vorgestellte Prüftechnik nutzt die Möglichkeiten der räumlichen Fokussierung und des zweidimensionalen Winkelscans von Matrix Phased Array Prüfköpfen MPA in Kombination mit Echosignalüberlagerungsalgorithmen für eine substantielle Verbesserung der Auflösung und des Signal-Rausch-Verhältnisses. Sowohl bei der Ansteuerung des MPA als auch bei der Auswertung wird die Anisotropie des Werkstoffs berücksichtigt. Das MPA wird über die Oberfläche bewegt und an einer Anzahl von Messpunkten werden zweidimensionale Winkelscans durchgeführt. Das Ergebnis sind räumliche Echohöhenverteilungen, aus denen Schnittbilder oder auch Volumendarstellungen erzeugt werden können.
Anhand von Messungen an CFK-Platten mit Flachbodenbohrungen KSR 1 und 2 sollen die Empfindlichkeit und das Auflösungsvermögen der Prüftechnik demonstriert werden. Weiterhin werden Untersuchungen an Impaktschäden gezeigt, die typischerweise bei Faserverbundwerkstoffen bei starken punktförmigen Belastungen auftreten.
Die Kombination der Synthetic Aperture Focusing Technique (SAFT) mit der Tauchtechnik stellt eine besondere Herausforderung dar. Zwei für SAFT notwendige Bedingungen – die große Schallbündeldivergenz und die Kenntnis über den Ort des Senders bzw. des Empfängers, der für die phasenrichtige Überlagerung der Echosignale genau bekannt sein muss – lassen sich einfach erfüllen, wenn kleine, fast punktförmige Sensoren direkt auf der Oberfläche des Prüfobjektes ankoppeln. Diese Anordnung ist in der Regel nicht vereinbar mit den praktischen Ansprüchen an die Signalqualität und die Flexibilität der Prüftechnik.
Werden jedoch Prüfköpfe mit üblichen Abmessungen und zudem noch mit Vorlaufstrecken verwendet, dann ist die Bestimmung der Sensororte und der Schalllaufwege durch die brechende Fläche nicht mehr trivial, wenn man die für SAFT geforderte Genauigkeit in Rechnung stellt.
Etwas anderes, aber ein im Prinzip einfacher Weg zur räumlichen Lokalisation von Echoquellen ist die Auswertung des 2D Sektorscans eines Matrixarrays und dessen dreidimensionale Darstellung. Durch gezielte Steuerung des Arrays gelingt auf einfache Weise die ortsrichtige Zuordnung.
Visualization of material defects - modern approaches in acoustical and electrical NDE-methods

Increasing demands in materials quality and cost effectiveness have led to advanced
standards in manufacturing technology. Especially when dealing with high quality
standards in conjunction with high throughput quantitative NDE techniques are vital to
provide reliable and fast quality control systems. Fast NDE-systems using a high degree
of automatisation can be used for both determining the degree of integrity of the
components under test and indicating a change of production parameters as well.
However, independently of the applied NDE method and the underlying physical
principle a reliable visualisation of hidden defects within the component under test is
based on a sufficient high signal to noise ratio (SNR) and a high spatial resolution. In this
talk we illuminate two standard NDT methods such as Ultrasonic Testing and Eddy
Current Testing and show their physical principles also discussing the interaction
between sound waves or induced eddy currents with different kinds of material defects.
This introduction substantiates the attainable SNR and spatial resolution of both methods
with respect to defect sizing and defect classification. As a first future prospect we report
on the SAFT-algorithm to improve SNR and spatial resolution paving the way for a flaw
sizing approach in ultrasonic inspection. As a second modern NDE approach we
represent the use of small magnetoresistance sensor arrays for EC testing of Al-laser
welds or for testing superconducting wires. The high sensitivity and small extent of GMR
sensors results in a remarkably SNR and spatial resolution offering new visualisation
techniques for defect localisation, defect characterization and tomography-like mapping
techniques.
