Das Grundproblem der heute verfügbaren und normativ geregelten Prüfverfahren für Zinküberzüge besteht neben den realitätsfernen Prüfbedingungen vor allem in der subjektiv geprägten Auswertung der Prüfergebnisse. Die systematische Betrachtung der Entwicklungen der letzten Jahre zeigt, dass die üblichen Verfahren den aktuellen Anforderungen damit schon vom Ansatz her nicht gerecht werden können und auch die bisher betriebene, fortlaufende Variation und Anpassung von Prüfbedingungen keinen grundlegend neuen Lösungsansatz bieten können. Ein solcher ergibt sich nur, wenn die Zinküberzüge hinsichtlich der kinetischen Eigenschaften der Deckschichtbildung und -auflösung umfassend beschrieben werden können, was nur durch den Einsatz elektrochemischer Untersuchungsmethoden mittels Gelelektrolyten möglich ist.
Aus diesem Grund wurde im Verbundforschungsvorhaben GELELEK auf der Basis elektrochemischer Methoden unter Verwendung eines Gelelektrolyten ein Normenvorschlag für eine Prüfnorm erarbeitet und zur Normungsreife geführt, welcher den Anforderungen an ein Messsystem für Feldanwendungen entspricht.
Im Verbundforschungsvorhaben GELELEK wurde eine gezielte Kombination von Laboruntersuchungen mit Untersuchungen im Feld und Bauteilen unter realen Einsatzbedingungen angestrebt. Randbedingungen für eine gesicherte Messung von atmosphärisch bewitterten Zinküberzügen unter Einsatz von Gelelektrolyten wurden erarbeitet und im Normenvorschlag festgeschrieben. Darüber hinaus wurde ein mobiles Messgerät für Messungen mit Gelelektrolyten an realen Bauteilen entwickelt. Nach Abschluss des Forschungsvorhabens steht Industrievertretern und Prüfinstituten ein wissenschaftlich gesichertes Messverfahren basierend auf Kennwerten zur Verfügung, um Zinküberzüge und deren momentane Schutzwirkung unter praxisrelevanten Bedingungen einschätzen und normativ geregelt prüfen zu können.
Der vorliegende Forschungsbericht gibt einen Überblick über die Motivation zur Durchführung des Forschungsvorhabens, wichtige Arbeitsschritte, Details zur entwickelten Prüfmethode sowie Einsatzmöglichkeiten für Prüfinstitute und Unternehmen.
Ergebnisse auf einen Blick
Elektrochemische Messungen in wässrigen Lackdispersionen konnten erfolgreich durchgeführt werden und bieten vielversprechende Ergebnisse.
Es können zeitnah Aussagen zum Auflösungsverhalten des Substrates in Abhängigkeit von verschiedenen Korrosionsschutzpigmenten, dispergiert im wässrigen Bindemittel, getroffen werden.
Somit ist eine Vorauswahl/Screening verschiedener Korrosionsschutzpigmente in Kombination mit dem wässrigen Bindemittel möglich, welche mit konventioneller Korrosionsprüfung bestätigt werden konnte.
Das Erkennen und Nutzen synergetischer Wechselwirkungen hilft bei der Entwicklung neuartiger zinkfreier Pigmente.
An unusual feature known as the negative difference effect (NDE) can be observed in magnesium when recording corrosion current density–potential curves. More hydrogen is evolved at a more positive potential which does not occur in conventional metals. Several models have been proposed in the literature in order to explain the phenomenon of NDE. They succeed in explaining some effects, and fail to deal with others. A new model, which explains the NDE by two electron consuming processes, is presented in this paper. By potentiostatic investigations of magnesium in a chloride electrolyte, measurements of hydrogen evolution and chemical analysis of the electrolyte the new model was experimentally verified.
While the possibilities of improving corrosion resistance (especially galvanic corrosion) by alloying are limited, surface finishing of magnesium alloys is the alternative for improving corrosion resistance. Due to the low corrosion potential of Mg and the danger of galvanic corrosion in the case of a coating defect, the choice of coatings is limited. This chapter will summarize the corrosion behavior of magnesium alloys and the metallurgical possibilities to improve the corrosion resistance of the alloys and reviewing critically the most commonly used surface treatments and coatings for magnesium.
Evaluation and Screening of the pre-treatment states of Mg-alloys using Electrochemical Noise

A successful application of magnesium alloys as light structural materials and for special applications,
such as in the medical sector, depends significantly on their corrosion properties. Since the use of
well-chosen surface coating systems can optimize these properties, many efforts are going in this
direction. In general, any coating process must be seen in a close connection to the pre-treatment of
the alloy surface, particularly for magnesium alloys.
The pre-treatment is required to prepare the optimal surface for a coating system, in which adhesion
and dissolution behaviour are the central properties. In the case of magnesium alloys this means a
well-controlled removal of the casting or rolling skin, which would be prone to corrosion and poor
adhesion. Additionally, in most cases the surface morphology should be smooth. An investigation of
different pickling solutions and pickling parameters showed a wide range of effectiveness (i.e., the
resulting mass loss and surface morphology). Another important and often underestimated fact is the
comparatively strong tendency of magnesium to react with the atmosphere. For that reason, after a
completed pickling and cleaning treatment the condition of the surrounding atmosphere and the time
prior to coating of the surface should be taken into account because of the formation of different
reaction layers. These layers have an effect on adhesion and the corrosion properties of the coating
system as a whole. For a documentation of the influence of different atmospheres and the timedependence
of the surface activity the measurement of the electrochemical noise is the preferred
technique. This is because it shows instantaneously the actual activity, even in the absence of external
excitation. The influence of different pre-treatments as well as exposure conditions and duration was
investigated using electrochemical noise measurements as a screening method. As a result the pretreatment
which is an important part of the coating process could be considerably improved.
An important possibility to improve the corrosion behaviour of magnesium alloys is the application of protective coatings. The quality of such coatings depends mainly on the pretreatment and the exposure conditions after pretreatment. Since magnesium surfaces change much faster under atmospheric conditions than those of almost any other technical material, it is necessary to pay special attention to this particular feature. The activity of acid-pickled surfaces of the magnesium alloys AZ31 and AZ91 in dependence on the exposure time and the humidity conditions was investigated with electrochemical noise (EN) measurements. In addition to pickling, plasma chemical vapour deposition processes open new possibilities for an economical, as well as ecologically quite safe, pretreatment. The results of EN investigations after acid pickling as well as specific plasma oxidation treatments of the two magnesium alloys after exposure to air with different humidities are presented.
The development of organic coatings for corrosion protection is an elaborate process with a multitude of often interminable investigations and tests of protection properties. Electrochemical methods support the processes of development to a great extent and help to understand mechanisms of action and failure. They are usually carried out on applied coating systems with a completed formulation. An examination possibility is presented in this publication that enables the characterization of waterbased coatings with different formulation variations in the liquid (aqueous) state with the aid of electrochemical noise technique. Thus, selection of binders, pigments, and other additives is supported essentially and made more efficient in a very early Phase of formulation development. The paper shows that a unique insight into the dynamic processes of a metal in contact with an aqueous coating dispersion is possible using the example of the development of zinc-free corrosion-inhibiting pigments for waterbased coatings. In addition, it is presented in which way the results correlate with the performance of applied coatings.
Elektrochemisches Rauschen von unlegiertem Stahl in wasserbasierten Bindemittel-Pigment-Gemischen

Die Entwicklung von Beschichtungen für den Korrosionsschutz ist ein aufwändiger Prozess mit einer Vielzahl von oftmals langwierigen Untersuchungen und Prüfungen der Schutzeigenschaften.
Elektrochemische Methoden unterstützen die Entwicklungsprozesse in hohem Maße und helfen beim Verstehen von Wirk- und Schadensmechanismen. Sie werden meistens an fertig formulierten und applizierten Beschichtungssystemen vorgenommen. Es wird eine Untersuchungsmöglichkeit vorgestellt, bei der sich wasserbasierte Beschichtungsstoffe in unterschiedlichen Formulierungsvarianten bereits im flüssigen Zustand mit Hilfe des elektrochemischen Rauschens charakterisieren lassen. Damit ist es möglich, bereits in einer sehr frühen Phase der Formulierungsentwicklung die Auswahl von Bindemitteln, Pigmenten und weiteren Zusatzstoffen entscheidend zu unterstützen und effizienter zu gestalten. Am Beispiel der Entwicklung von zinkfreien Korrosionsschutzpigmenten für wasserbasierte Beschichtungen
wird gezeigt, dass ein einzigartiger Einblick in die dynamischen Prozesse bei Kontakt eines Metalls mit der wässrigen Beschichtungsdispersion möglich ist und wie dies mit der Performance der Beschichtungen korreliert.
Development of anti-corrosive pigments for diverse coating systems is both time-consuming and costly, due to the necessary climatic testing, such as testing under salt spray exposure. To accelerate work on a new zinc-free pígment with improved protection, modern, electrochemical investigation methods have been used successfully and verified using traditional tests.
