Tribological properties of ultrahigh-molecular weight polyethylene (UHMWPE) and cross-linked polyethylene (XLPE) were studied in two different wear modes. Firstly, reciprocating sliding wear studies under non-conformal contact investigated the effects of counterface surface roughness (polished, lapped and ground) of Ti6Al4V on the friction and wear of the polyethylenes. Secondly, two-body abrasive wear studies in conformal contact against different abrasive grit size papers were also carried out to ascertain the wear sensitivity of the polyethylenes under these adverse conditions. Wear mechanisms were studied using optical and scanning electron micrographs. The results of the reciprocating sliding wear studies showed that surface roughness of the counterface influenced friction and wear characteristics although no correlation was found between the coefficient of friction and specific wear rate. XLPE demonstrated wear sensitivity, particularly under severe abrasive wear condition. The results indicated that the performance of the polyethylenes greatly depends upon the tribological system under which it is operating.
Determination of residual stress evolution during repair welding of high-strength steel components
(2021)
The sustainable and resource-efficient production of wind energy plants requires the use of modern high-strength fine-grain structural steels. This applies to both foundation and erection structures. During the assembly of steel structures, unacceptable defects can occasionally be found in the weld area. In most cases, the economical solution would be local thermal gouging of the affected areas and re-welding. Due to the high shrinkage restraint of the joint groove in the overall structure, the superposition of design and welding-induced residual stress can lead to crack formation and ultimately to component failure, particularly in interaction with the degradation of the microstructure and mechanical properties high-strength steels during the repair process.
In this context, component-related investigations of S500MLO and S960QL (FOSTA-P1311/IGF-Nr. 20162 N) focusing on welding residual stress evolution during local thermal gouging and rewelding. In this study, repair welding of S500MLO is carried out using in-situ digital image correlation (DIC) and ex-situ X-ray diffraction methods (XRD) to analyse strains and stresses. Therefore, self-restrained specimens were systematically gouged and rewelded with defined welding heat control (heat input, working temperature) and parameters. By means of structural mechanics calculations, geometries of self-restrained specimens were identified, that represent defined rigidity conditions of repair welds of real components. It could be shown that with increasing restraint intensity significantly higher residual stresses occur in the weld metal and heat affected zone. Furthermore, it revealed that the transverse stresses along the weld seam decrease at the weld seam ends leading to different stress state during gouging and welding. XRD analysis of the local residual stresses after cooling to RT longitudinal and transverse to the weld direction showed a good comparability with global DIC analyses.

Cobalt chromium alloys are often used in turbine and plant construction. This is based on their high thermal and mechanical stress resistance as well as their high wear resistance to corrosive and abrasive loads. However, cobalt is a cost-intensive material that is difficult to machine. Moreover, increasingly complex structures and the optimisation of resource efficiency also require additive manufacturing steps for the production or repair of components in many sectors. Concerning inhomogeneity
and anisotropy of the microstructure and properties as well as manufacturing-related stresses, a lot of knowledge is still necessary for the economic use of additive welding processes in SMEs. As a result of the high stresses on the components and requirements for a high surface quality, a complementary use of additive and machining manufacturing processes is necessary. Thereby, Co–Cr alloys are extremely challenging for machining with geometrically defined cutting edges because of their low thermal conductivity combined with high strength and toughness. An approach to solve this problem is to refine and homogenise the microstructure. This is achieved by modifying the alloy with elements zirconium and hafnium, which are added up to a maximum of 1 wt.-%. A reduction of the process forces and stresses on the tool and work piece surface is also achievable via hybrid milling processes. There are already studies on the combined use of additive and machining manufacturing processes based on laser technology. However, knowledge based on powder and wire-based arc processes is
important, as these processes are more widespread. Furthermore, the effects on the surface zone of additively manufactured components by hybrid finish milling have not yet been a subject of research. The results show that the structural morphology could be significantly influenced with the addition of zirconium and hafnium.

Polychromatic and wavelength-selective neutron transmission radiography were applied during bead-on-plate welding on 5 mm thick sheets on the face side of martensitic low transformation temperature (LTT) steel plates using gas tungsten arc welding (GTAW). The in situ visualization of austenitization upon welding and subsequent α’-martensite formation during cooling could be achieved with a temporal resolution of 2 s for monochromatic imaging using a single neutron wavelength and of 0.5 s for polychromatic imaging using the full spectrum of the beam (white beam).
The spatial resolution achieved in the experiments was approximately 200 µm. The transmitted monochromatic neutron beam intensity at a wavelength of λ = 0.395 nm was significantly reduced during cooling below the martensitic start temperature M s since the emerging martensitic phase has a ~10% higher attenuation coefficient than the austenitic phase. Neutron imaging was significantly influenced by coherent neutron scattering caused by the thermal motion of the crystal lattice (Debye–Waller factor), resulting in a reduction in the neutron transmission by approx. 15% for monochromatic and by approx. 4% for polychromatic imaging.
The largest percentage of component life under fatigue loading conditions is spent in the short crack regime and in the initial phase of long cracks. The use of Fracture Mechanics in the characterization of fatigue crack growth rate curves has proven to be a useful and adequate tool in the prediction of fatigue lifetimes as long as certain conditions are satisfied. All the above implies the need for a methodical and accurate procedure of assessment of the material response in order to achieve a reliable prediction of lifetime in components under safe conditions, based on the damage tolerance approach. It also highlights the need to analyse the response of increasingly reduced thicknesses, which, as time goes by, show greater differences with respect to those commonly studied and defined in standards and design guidelines, as well as to the experimental studies that can be found in the literature at present. Some examples of thin-walled components are turbine blades or certain additively manufactured parts where, additionally, variations in material properties can occur locally and should also be examined.
Sample functions, i.e., stochastic process realizations, are used to define cumulative damage phenomena which end into an observable terminal state or failure. The complexity inherent to such phenomena justifies the use of phenomenological models associated with the evolution of a physical magnitude feasible to be monitored during the test. Sample functions representing the damage evolution may be identified, once normalized to the interval [0,1], with cumulative distribution functions (cdfs), generally, of the generalized extreme value (GEV) family. Though usually only a fraction of the whole damage evolution, according to the specific problem handled, is available from the test record, the phenomenological models proposed allow the whole damage process to be recovered. In this way, down- and upwards extrapolations of the whole damage process beyond the scope of the experimental program are provided as a fundamental tool for failure prediction in the practical design. The proposed methodology is detailed and its utility and generality confirmed by its successive application to representative well-known problems in fatigue and fracture characterization. The excellent fittings, the physical interpretation of the model parameters and the good expectations to achieve a complete probabilistic analysis of these phenomena justify the interest of the proposed phenomenological approach with possible applications to other cumulative damage processes.
Scientific welding data covers a wide range of physical domains and timescales and are measured using various different sensors. Complex and highly specialized experimental setups at different welding institutes complicate the exchange of welding research data further. The WelDX research project aims to foster the exchange of scientific data inside the welding community by developing and establishing a new open source file format suitable for the documentation of experimental welding data and upholding associated quality standards. In addition to fostering scientific collaboration inside the national and international welding community an associated advisory committee will be established to oversee the future development of the file format. The proposed file format will be developed with regard to current needs of the community regarding interoperability, data quality and performance and will be published under an appropriate open source license. By using the file format objectivity, comparability and reproducibility across different experimental setups can be improved.
Untersuchungsmethoden beim Fräsen additiv gefertigter schwer spanbarer Kobalt-Chrom-Legierungen
(2021)

The Oxygen Pressure Surge Test (OPST) is considered to be best practice for evaluating the burn out safety of plant components and testing the compatibility of nonmetallic materials for oxygen service. Nevertheless, there are only a few laboratories worldwide performing the OPST. The Federal Institute for Materials Research and Testing (BAM) already operates oxygen pressure surge test facilities with maximum OPST pressures of 450 bar.
However, to ensure technical innovation and to enhance research and development, the decision was made to develop a new and large-scale oxygen pressure surge test facility. Due to the size and the high potential impact energies, the test facility is located outside of Berlin at BAM Test Site for Technical Safety (TTS), where large scale testing is carried out. In addition to an intended maximum OPST pressure of 750 bar, there is the possibility of testing industrial equipment with large inner volumes and diameters. The new quick opening valve constitutes the core of the system and was developed by BAM. It allows to perform tests with the standardized pressure rise times of 15 ms to 20 ms or with adjustable pressure rise times at higher or lower values. As a result, it is possible to provide customized test parameters for specific practical applications as well as research projects.
This presentation shows the status quo of this unique test facility, its performance, its technical specifications, and its new possibilities for research and development for a long term enhancement of burn out safety in oxygen application.
This paper presents investigation results of a process for defect-free hybrid laser arc welding (HLAW) of closed circumferential welds. The process aims to avoid weld imperfections in the overlap area of a HLAW circumferential weld. A process control strategy for closing the circumferential weld was developed to achieve a defect-free overlap region by controlling the solidification conditions at the end of the weld. The controlled heat flow is achieved by adjusting the parameters of both welding processes involved, the laser beam as well as gas metal arc welding (GMAW) process. Experimental investigations were carried out on 12 mm to 15 mm thick tube sections. The influence of process parameters such as the laser ramp time, the change in magnification scale and the defocusing of the laser beam on the solidifi-cation conditions at the end of the circumferential weld was investigated to find an optimum strategy for ramping out the process energy. Within the framework of the experimental studies, it was demonstrated that defocusing the laser beam in the range between 60 mm and 100 mm over a short run-out area of the weld of approximately 15 mm led to a significantly better weld formation in the overlap area. A favourable cup-shaped weld shape could be achieved without a tendency to crack. The laser optics with a motor-driven lens system made it possible to increase the laser beam diameter without changing the position of the GMAW arc relative to the component surface.
Infrared thermography is a technique that allows to measure the temperatures of objects by analyzing the intensity of the thermal emission without the need of direct contact with very high spatial and temporal resolution. As the temperature is a fundamental factor for the additive manufacturing processes of metals, infrared thermography can provide experimental data that can be used for the validation of simulations and improving the understanding of the processes as well as for in-situ process monitoring for nondestructive evaluation (NDE) for quality control.
In this talk we will provide an overview over the possibilities of state of the art thermographic in-situ monitoring systems for the DED-LB/M and PBF-LB/M processes and the challenges such as phase transitions and unknown emissivity values in respect to the determination of real temperatures. We define the requirements for different camera systems in various configurations and give examples on the selection of appropriate measurement parameters and data acquisition techniques as well as on techniques for data analysis and interpretation. Finally, we compare in-situ monitoring methods against post NDE methods by analyzing the advantages and disadvantages of both.

The Tsumeb Mine in Namibia represents one of the best-preserved mining sites in the world and is rapidly gaining cross-disciplinary interest among cultural and engineering scientists. Most of the open pit and the shaft mining equipment are still in place, including the ore processing units and the local power plant. The mining area thus deserves recognition as an industrial world heritage site, especially due to the rarity of such locations on the African continent. The Shaft #1 headgear, built in 1924, represents one of the oldest known riveted steel headgears of the Promnitz design worldwide. In contrast to similar steel structures located in the northern hemisphere, it has been exposed to a different rural semi-arid climate since it is located in the Otavi Mountain Land, characterized by semi-annual change of rainy and dry seasons. Parts of the Shaft #1 headgear have remained largely untouched for more than 70 years. Besides its outstanding heritage value, it thus also represents an interesting object for studying the composition of corrosion layers formed on mild steel surfaces when exposed to continental and industrial mining atmospheres. To find a suitable transparent corrosion prevention coating, various on-site coating samples were evaluated after 11 months of outdoor exposure, including Owatrol Oil®, which is based on natural oil and alkyd resin with strong wicking potential. The substance is frequently applied for the conservation of single components but is not yet widely used on large steel structures in the field of industrial heritage conservation. However, it represented the most stable anti-corrosion coating under the local atmospheric conditions in the on-site tests. Thus, the suitability of Owatrol Oil® as a transparent coating for corrosion protection of riveted mild steel structures in such climates was further investigated as a more recent approach for the conservation of large steel structures. Since the protective coatings are exposed to strong UV radiation in the local climate, the addition of a specific UV stabilizer mixture was also tested. For such laboratory tests, two mild steel samples were taken. The first one originated from a diagonal strut of the 1920s and the second one from a handrail mounted in the early 1960s. Using corresponding high-resolution scanning electron microscopy (HR-SEM) and energy-dispersive X-ray spectroscopy (EDX) it was found that the corrosion layers are predominantly composed of lepidocrocite and goethite. A weathering program simulating the specific environmental conditions at Tsumeb in a UV climate chamber was developed and the corrosion resistance of the mild steel surface was subsequently evaluated by potentiodynamic measurements. Such tests proved to be a fast and reliable procedure for ranking the corrosion resistance of the old mild steels. It was found that the long-term corrosion layers already provide significant protection against further corrosion in the simulated environment. However, the study also showed that this can be further improved by the application of the Owatrol Oil® as a protective coating that also seals crevices. The addition of the UV stabilizers, however, led to a significant deterioration in corrosion protection, even in comparison to that of the uncoated long-term corrosion layers on the surface. Regular overcoating seems more advisable for the long-term preservation of the Shaft #1 headgear than modifying the Owatrol Oil® Coating with the tested UV-stabilizing additives.
Laser powder bed fusion (LPBF) is an additive manufacturing process for materials which inherently tends to yield various degrees of metastable hierarchical microstructures, defects and high residual stresses in the as-built condition depending on the process parameters. The understanding of the evolution of these typical features during heat treatment and subsequent thermal and mechanical ageing is crucial for the wider acceptance for safety critical structures. A multi-disciplinary research project at BAM studying the development of the microstructure, defects, residual stresses typical of LPBF 316L and their evolution during thermal and mechanical ageing has led to insights into the stability of these inherent features. This presentation aims to give a broad overview of the project with a few specific cases of investigation. Firstly, the formation of residual stresses, the nature of the initial microstructure, the tensile properties and a modelling approach to understand the anisotropy will be presented. This will be followed by examples of studies of their evolution during heat treatment, long term thermal exposure, and room temperature and high temperature mechanical testing compared to a baseline of conventional wrought variant of the same alloy.
Additive manufacturing (AM) technologies are experiencing an exceedingly rapid growth, driven by their potential through layer wise deposition for transformational improvements of engineering design, leading to efficiency and performance improvements. Laser Powder Bed Fusion (LPBF) is an Additive Manufacturing (AM) method which permits the fabrication of complex structures that cannot otherwise be produced via conventional subtractive manufacturing methods. Nevertheless, the rapid cooling rates associated with this process results in the formation of significant and complex residual stress (RS) fields. A large body of both experimental and simulation research has been dedicated in recent years to the control and mitigation of RS in AM. In order to validate simulations with the end goal of being able to model the residual stress state in AM components and to devise strategies for their reduction during manufacturing, experimental methods need to be able to accurately determine 3D residual stresses fields in complex geometries. Several destructive and non-destructive methods can be used to analyze the RS state, the choice of which depends on the geometry and the information required. Diffraction-based methods using penetrating neutron and synchrotron X-rays at large scale facilities offer the possibility to non-destructively spatially resolve both surface and bulk residual stresses in complex components and track their changes following applied thermal or mechanical loads. This presentation will overview the success stories of using large scale facilities by the BAM for the characterization of residual stresses in additively manufactured metallic alloys. In particular, the study of the influence of process parameters on the residual stress state and the relaxation of these stresses through heat treatment will be presented. However there remains challenges to overcome particularly of the hypotheses underlying the experimental determination of residual stresses, which will be discussed.
Additive manufacturing promises a high potential for the maritime sector. Directed Energy Deposition (DED) in particular offers the opportunity to produce large-volume maritime components like propeller hubs or blades without the need of a costly casting process. The post processing of such components usually generates a large amount of aluminum bronze grinding waste. The aim of the presented project is to develop a sustainable circular AM process chain for maritime components by recycling aluminum bronze grinding waste to be used as raw material to manufacture ship Propellers with a laser-powder DED process. In the present paper, grinding waste is investigated using a dynamic image Analysis system and compared to commercial DED powder. To be able to compare the material quality and to verify DED process parameters, semi-academic sample geometries are manufactured.

Martensitic 9% Cr steels like P91 and P92 show susceptibility to delayed hydrogen assisted cracking depending on their microstructure. In that connection, effective hydrogen diffusion coefficients are used to assess the possible time-delay. Limited data on room temperature diffusion coefficients reported in literature vary widely by several orders of magnitude (mostly attributed to variation in microstructure). Especially P91 weld metal diffusion coefficients are rare so far. For that reason, electrochemical permeation experiments had been conducted using P92 base metal and P91 weld metal (in as-welded and heat-treated condition) with different thicknesses. From the results obtained, diffusion coefficients were calculated using to different methods, time-lag, and inflection point. Results show that, despite microstructural effects, the sample thickness must be considered as it influences the calculated diffusion coefficients. Finally, the comparison of calculated and measured hydrogen concentrations (determined by carrier gas hot extraction) enables the identification of realistic diffusion coefficients.
Metal Additive manufacturing (AM) technologies such as Laser Powder Bed Fusion (LPBF) enable the fabrication of complex structures, giving rise to potential improvements in component and manufacturing efficiency. However, the processes are typically characterized by the generation of high magnitude residual stress (RS) which can have detrimental consequences for subsequent applications. Therefore, the characterization of these RS fields and the understanding of their formation and mitigation through optimized processing is crucial for the wider uptake of the technology. Due to the potential complex nature and high value of components manufactured by LPBF, it is important to have suitable characterisation methods which can determine the spatial variations of RS in a non-destructive manner. Neutron diffraction is considered to be the best suited for these requirements. However, the microstructures developed in the complex thermal cycles experience in the production can pose challenges to the ND method for RS analysis. The BAM has conducted significant research over the past years to overcome these obstacles, enabling higher confidence in the RS determined in LPBF materials by neutron diffraction. This contribution will overview some of these advancements made recently at European neutron sources including on Stress-Spec at FRM2/MLZ.
A mathematical model for physical processes in fusion welding has been developed. It is based on the equivalent heat source concept and consists of two parts: thermo-hydrodynamics of the weld pool and heat conduction in the weldment outside the pool. In thermo-hydrodynamic problem, temperature – dependent material properties, keyhole shape, thermo-capillary and natural convection, phase transformations and other physical phenomena are taken into consideration.
Solution of the thermo-hydrodynamic problem by the finite element method is demonstrated with keyhole laser beam welding of a 15 mm thick steel plate. Thermo-capillary convection is primarily responsible for the intricate convex-concave melt pool shape and pool enlargement near the plate surfaces. The calculated and experimental molten pool dimensions are in close agreement.
The contact between train wheels and rail tracks is known to induce material degradation in the form of wear, and rolling contact fatigue in the railhead. Rails with a pearlitic microstructure have proven to provide the best wear resistance under severe wheel-rail interaction in heavy haul applications. High speed laser cladding, a state-of-the-art surface engineering technique, is a promising solution to repair damaged railheads. However, without appropriate preheating or processing strategies, the utilized steel grades lead to martensite formation and cracking during deposition welding.
In this study, laser cladding of low-alloy steel at very high speeds was investigated, without preheating the railheads. Process speeds of up to 27 m/min and laser power of 2 kW are used. The clad, heat affected zone and base material are examined for cracks and martensite formation by hardness tests and metallographic inspections. A methodology for process optimization is presented and the specimens are characterized for suitability. Within the resulting narrow HAZ, the hardness could be significantly reduced.
Resistance spot welding is an established joining process for the production of safetyrelevant components in the automotive industry. Therefore, consecutive process monitoring is essential to meet the high quality requirements. Artificial neural networks can be used to evaluate the process parameters and signals, to ensure individual spot weld quality. The predictive accuracy of such algorithms depends on the provided training data set, and the prediction of untrained data is challenging. The aim of this paper was to investigate the extrapolation capability of a multi-layer perceptron model. That means, the predictive performance of the model was tested with data that clearly differed from the training data in terms of material and coating composition. Therefore, three multi-layer perceptron regression models were implemented to predict the nugget diameter from process data. The three models were able to predict the training datasets very well. The models, which were provided with features from the dynamic resistance curve predicted the new dataset better than the model with only process parameters. This study shows the beneficial influence of process signals on the predictive accuracy and robustness of artificial neural network algorithms.
Especially, when predicting a data set from outside of the training space.
In recent years, it was shown that the introduction of additional oscillating and permanent magnetic fields to laser beam and laser-arc hybrid welding can bring several beneficial effects.
Examples are a contactless weld pool support for metals of high thickness suffering from severe drop-out when being welded conventionally or an enhanced stirring to improve the mixing of added filler material in the depth of the weld pool to guarantee homogeneous resulting mechanical properties of the weld. The latest research results show the applicability to various metal types over a wide range of thicknesses and welding conditions. The observations made were demonstrated in numerous experimental studies and a deep understanding of the interaction of the underlying physical mechanisms was extracted from numerical calculations.
The laser powder bed fusion of 316L leads to the formation of large residual stress. In this presentation, different stress relieve treatments were employed to assess their potential to relax the residual stress. The residual stress was determined by X-ray and neutron diffraction. The results give insights on the range of relaxation one can obtain by employing low and high temperature heat treatments and relates the relaxation to changes in the microstructure.
The study deals with the influence of the heat input on the thermal cycles and Charpy impact toughness for hybrid laser-arc welding of 25 mm thick structural steel S355J2 using a 20-kW high-power laser in combination with an electromagnetic weld pool support. The main focus is on the change of the mechanical properties over the entire seam thickness. The cooling times were measured using a pyrometer in combination with an optical fibre in three different locations near to fusion lines corresponding to different heights of the seam. Also, Charpy impact specimens were taken from different parts of the weld joint corresponding to the different heights. The influence of the heat input was investigated for 1.8 kJ mm-1 and 3.2 kJ mm-1. Despite the observed decreased values of both t8/5-cooling time and the Charpy impact toughness in the root part of the seam, the required values could be reached in dependance on applied heat input.
One of the challenges of the high-power hybrid laser welding of thick steels is the sensitivity of the process of the process to manufacturing tolerances. This usually leads to a time-consuming preparation of the welding edges, such as milling. The study deals with the influence of the edge quality of milled and plasma-cut steel made of S355J2 with a wall thickness of 20 mm on the laser hybrid welded seam quality. Furthermore, the gap bridgeability and the tolerances towards edge misalignment was investigated. An AC magnet was used as backing support to prevent sagging and positioned under the workpiece, to generate an upwards directed electromagnetic pressure. The profiles of the edges and the gap on the top and root side were measured using a digital camera. Single-pass laser hybrid welds of plasma-cut edges could be welded using a laser beam power of just 13.7 kW. A gap bridgeability up to 2 mm and misalignment of edges up to 2 mm could be achieved successful. Additionally, the independence of the cutting side and the welding side was shown, so that samples were welded to the opposite side to their cutting. For evaluation of internal defects or irregularities, X-ray images were carried out. Charpy impact strength tests were performed to determine the toughness of the welds.
The study deals with the determination of the influence of an externally applied oscillating magnetic field on the melt pool dynamics in high power laser beam and hybrid laser arc welding processes. An AC magnet was positioned under the workpiece which is generating an upward directed electromagnetic force to counteract the formation of the droplets. To visualise the melt flow characteristics, several experiments were carried out using a special technique with mild steel from S355J2 with a plate thickness of up to 20 mm and a quartz glass in butt configuration. The profile of the keyhole and the melt flow were recorded with a highspeed camera from the glass side. Additionally, the influence of the magnetic field orientation to the welding direction on the filler material dilution on laser hybrid welding was studied with variating oscillation frequency. The element distribution over the whole seam thickness was measured with X-ray fluorescence (XRF). The oscillation frequency demonstrated a great influence on the melt pool dynamics and the mixing of the elements of the filler wire. The highspeed recordings showed, under the influence of the magnetic field, that the melt is affected under strong vortex at the weld root, which also avoids the formation of droplets.

The present work deals with the recently confirmed widening of the weld pool interface, known as a bulging effect, and its relevance in high power laser beam welding. A combined experimental and numerical approach is utilized to study the influence of the bulge on the hot cracking formation and the transport of alloying elements in the molten pool. A technique using a quartz glass, a direct-diode laser illumination, a high-speed camera, and an infrared camera is applied to visualize the weld pool geometry in the longitudinal section. The study examines the relevance of the bulging effect on both, partial and complete penetration, as well as for different sheet thicknesses ranging from 8 mm to 25 mm. The numerical analysis shows that the formation of a bulge region is highly dependent on the penetration depth and occurs more frequently during partial penetration above 6 mm and complete penetration above 8 mm penetration depth, respectively. The location of the bulge correlates strongly with the cracking location. The obtained experimental and numerical results reveal that the bulging effect increases the hot cracking susceptibility and limits the transfer of alloying elements from the top of the weld pool to the weld root.

Duplex steels are high-alloyed, stainless steels. They offer some physical advantages over other stainless steels due to the balanced phase ratio of austenite and ferrite. During welding processes, when welding fumes and vaporized material condensates, different chemical elements can accumulate on the surface of the solidified weld. Then, the formation of a protective chromium oxide layer is no longer guaranteed and pitting corrosion can occur at these places. Previous work has shown that the accumulation of manganese and chromium on the surface of the heat-affected zone of the welded high-grade steel 304L can be measured by LIBS.
We present the results of the optimization of LIBS parameters for precise thickness measurements of such thin films and for depth profile measurements Therefore, we used galvanically coated copper samples with known film thicknesses. The Concentration of manganese is reduced in the weld metal. This has a high impact on the metallografic structure of the material.
Wire arc additive manufacturing enables the production of near-net shape large-volume metallic components leveraging an established industrial base of welding and cladding technology and adapting it for layer-wise material deposition. However, the complex relationship between the process parameters and resulting mechanical properties of the components still remains challenging. In case of high-strength Al-Mg-Si aluminum alloys, no commercial filler wires are yet available due the high susceptibility of solidification cracking as well as the necessary efforts to obtain acceptable mechanical properties. To address this need, we evaluated a novel filler wire based on AlMg0.7Si doped with a Ti5B1 master alloy to foster fine equiaxed grains within the deposited metal. The correlation between the process parameters and component quality was examined by analyzing the size and distribution of pores as well as the grain morphology. Furthermore, we evaluated the influence of different post-weld heat treatment strategies to achieve mechanical properties corresponding to the reference wrought material. We demonstrated that fine equiaxed grains in the weld metal reduced the susceptibility of solidification cracking significantly. The novel AlMg0.7Si-TiB (S Al 6063-TiB) filler wire facilitated wire arc additive manufacturing of high-strength aluminum components with mechanical properties that were almost as superior as the corresponding wrought base material.
