Thermography is one on the most promising techniques for in-situ monitoring of metal additive manufacturing processes. Especially in laser powder bed fusion processes, the high process dynamics and the strong focus of the laser beam cause a very complex thermal history within the produced specimens, such as multiple heating cycles within single layer expositions. This complicates data interpretation, e.g., in terms of cooling rates. A quantity that is easily calculated is the time a specific area of the specimen is at a temperature above a chosen threshold value (TOT). Here, we discuss variations occurring in time-over-threshold-maps during manufacturing of an almost defect free cuboid specimen.
Due to the rapid thermal cycles involved in additive manufacturing of metals, high internal stresses and peculiar microstructures occur, which influence the parts mechanical properties. To systematically examine their formation, in-process measurements of the temperature are needed. Since the part emissivity is strongly inhomogeneous and rapidly changing in the process, the applicability of thermography for the determination of thermodynamic temperatures is limited. Measuring the thermal radiation in different wavelengths simultaneously, temperature and emissivity can be separated. Here, we present results of a preliminary study using multispectral thermography to obtain real temperatures and emissivities in directed energy deposition (DED) processes.
This work aims to find the thermal cycles during and after fusion welding through simulation by first calculating the resulting local temperature field in the quasi-stationary part of the process. Here complete-penetration keyhole laser beam welding with a laser power of 18 kW on a 15 mm thick slab of a low-alloyed steel at a welding speed of 2 m/min is considered. In order to physically depict the laser material interaction a multi-physics numerical model including the effects of phase transformation, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature is developed. It uses a fixed keyhole geometry with a right truncated circular cone shape to introduce the laser beam energy to the workpiece. In a subsequent study, the resulting local temperature field is then used as an equivalent heat source in order to predict the unsteady thermal cycle during and after fusion welding. The translational movement of the laser beam through the workpiece is represented by a moving mesh approach. For the simulation, stationary heat transfer and fluid dynamics are described by a system of strongly coupled partial differential equations. These are solved with the commercial finite element software COMSOL Multiphysics 5.0. The results of the numerical simulation are validated by experiments, where the weld bead shapes and the thermal cycles show good correlation.
Der vorgestellte Modellierungsprozess dient zur Abschätzung einer geeigneten äquivalenten Wärmequelle und Berechnung des thermischen Verhaltens beim Laserstrahlschweißen. Die Methode Kombiniert die Vorteile von gägngigen Simulationsverfahren und reduziert die berücksichtigte Anzahl an physikalischen Aspekten und Kalibrierungsparameter. Durch die modellierten physikalischen Phänomene konnten die Informationen über die Strömung im Schmelzbad und dessen Einfluss auf die resultierende lokale Temperaturverteilung und folglich auf das transiente Temperaturfeld gewonnen werden. Dadurch wurde die Simulatioszeit(inkl. Kalibrierungsaufwand) auf weniger als einen Tag Rechenzeit verringert.
The shape of the weld pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found.
The geometrical characteristics of the weld end crater are commonly used for the validation of numerical results in welding simulation. A semi-analytical model calculating the cooling stage of the welding process after the moving energy source is turned off has been developed. A solution for various combinations of heat sources and workpieces has been found. The theoretical limits for the heat transfer of the absorbed energy during cooling in a thin plate and a semi-infinite body were studied. It is shown that after turning off the energy source, an additional melting of the base material in longitudinal direction may occur. The developed technique is applied to complete-penetration keyhole laser beam welding of a 2 mm thick austenitic chromium-nickel 316L steel plate at a welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase of the weld end crater length in comparison to the length of the steady-state weld pool of up to 19 %. A shift of the centre of the end crater, in which the solidification of the liquid metal ends, towards the tail of the end crater relative to the axis of the heat source at the time of its termination, was computed. The speed and the direction of crystallization of the molten material in the weld pool and the end crater were found to be different. A good agreement between the computational results and the welding experiments was achieved.
A novel approach for the reconstruction of an equivalent volumetric heat source from a known weld pool shape is proposed. It is based on previously obtained weld pool geometries from a steady-state thermo-fluid dynamics simulation. Hereby the weld pool dimensions are obtained under consideration of the most crucial physical phenomena, such as phase transformations, thermo-capillary convection, natural convection and temperature-dependent material properties. The algorithm provides a time and calibration efficient way for the reproduction of the weld pool shape by local Lamé curves. By adjusting their parameters, the identification of the finite elements located within the weld pool is enabled. The heat input due to the equivalent heat source is assured by replacing the detected nodes’ temperature by the melting temperature.
The model offers variable parameters making it flexible and adaptable for a wide range of workpiece thicknesses and materials and allows for the investigation of transient thermal effects, e.g. the cooling stage of the workpiece. The calculation times remain acceptably short especially when compared to a fully coupled process simulation. The computational results are in good agreement with performed complete-penetration laser beam welding experiments.
A three-dimensional numerical model was developed to accurately predict the steady-state weld pool shape in full penetration laser beam welding. The model accounts for the coupling between the heat transfer and the fluid dynamics by considering the effects of solid/liquid phase transition, thermo-capillary convection, natural convection, and phase-specific and temperature-dependent material properties up to the evaporation temperature. A fixed right circular cone was utilized as a keyhole geometry to consider the heat absorbed from the laser beam. The model was used to analyze the influence of the thermodynamic activity of solutes and turbulence on the weld pool shape. A mesh sensitivity analysis was performed on a hybrid mesh combining hexahedral and tetrahedral elements. For the case of full penetration laser beam welding of 8 mm thick unalloyed steel sheets, the dependence of the weld pool shape on the surface-active element sulfur was found to be negligible. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The validity of the numerical results was backed up by experimental measurements and observations, including weld pool length, local temperature history, and a range of metallographic crosssections.
Numerical study on the formation of a bulging region in partial penetration laser beam welding

A transient three-dimensional thermo-fluid dynamics numerical model was developed to study the formation of a bulging region in partial penetration laser beam welding. The model accounts for the coupling between the fluid flow, the heat transfer, and the keyhole dynamics by considering the effects of multiple reflections and Fresnel absorption of the laser beam in the keyhole, the phase transitions during melting and evaporating, the thermo-capillary convection, the natural convection, and the phase-specific and temperature-dependent material properties up to the evaporation temperature. The validity of the model was backed up by experimentally obtained data, including the drilling time, the weld pool length, the local temperature history outside the weld pool, the process efficiency, and a range of metallographic crosssections.
The model was applied for the cases of partial penetration laser beam welding of 8 mm and 12 mm thick unalloyed steel sheets. The obtained experimental and numerical results reveal that the bulging region forms transiently depending on the penetration depth of the weld, showing a tendency to transition from a slight bulging to a fully developed bulging region between penetration depths of 6 mm and 9 mm, respectively.
The performance of titanium alloy (Ti6Al4V) surfaces was investigated in lubricated reciprocating sliding tribological tests (RSTT). Special emphasis was laid on the effect of surface nanostructures in area of contact on the respective friction and wear behaviour. These so-called laser-induced periodic surface structures (LIPSS, ripples) were produced on the titanium alloy surface upon scan processing in air by an ultrashort pulsed femtosecond (fs) laser. As lubricant served two types of base oils, a pure polyalcylene-glycol, and an SAE 0W30 oil containing only antioxidants and temperature stabilizers. Tribological tests were carried out on polished as well as LIPSS covered areas using both types of base oil. A test metrics was established, combining the additive 2-ethylhexyl-zincdithiophosphate (ZDDP) or the ionic liquid [P6,6,6,14] [DEHP] (98% purity) with the respective base oils. The test metrics also considered the orientation of motion with respect to the orientation of the structures formed on the surface. Results are presented which show that the interplay between LIPSS and the local chemistry formed by the respective additives is beneficial for the tribological behaviour of the titanium alloy. Certain combinations of base oil, additive and LIPSS reduced friction and wear significantly in the tribological contact.
The amount of absorbed energy in the keyhole as well as its spatial and temporal distribution is essential to model the laser beam welding process. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of the laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results.
In this paper, we discuss manyfold different improvements on the laser-material interaction, namely the ray-tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of the reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2 thus ignoring around 14 % of the total laser beam energy. In a third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements.
This article is devoted to the study of the bulging effect in deep penetration laser beam welding. The numerical results of the investigations are based upon experimental results from previous studies to reveal the relationship between the bulging effect and the hot cracking formation, as well as the mixing of alloying elements in the weld pool. The widening of the molten pool in its center area can be observed in full penetration as well as in partial penetration welds on 8 mm and 12 mm thick structural steel plates, respectively. The weld pool shape is extracted from the simulations to evaluate the extent of the necking of the solidification line as well as the bulging phenomena and its influence on the hot cracking phenomena. Relying on an earlier numerical study utilizing a fixed keyhole, simulation models considering a dynamic keyhole are developed thereto. Additionally, the mixing behavior of alloying elements during partial penetration is investigated. The link between the bulge and the studied phenomena is found to be significant.
This study presents mechanisms of the evolution of a narrowed region in the weld pool center during deep penetration laser beam welding. In numerous numerical studies presented in this study, it was also found that the local reduction of the weld pool size can cause detrimental effects on the melt flow behavior and the resulting properties of the welds. A particularly large influence of this effect was identified in three aspects. Firstly, the local variation of the solidification sequence of the weld pool causes an increase in the hot-cracking susceptibility due to a locally delayed solidification. Secondly, it was proven that a change in the local length and width of the weld pool is associated with an adverse impact on the potential flow routes of the molten material that induces stronger local variations of its solidification. Thus, the element mixing, e.g. during the welding with filler materials, is blocked. This leads to a non-homogeneous chemical composition of the final weld and can cause undesired effects on the final material properties. Finally, another observed effect is related to the reduced ability of process pores to reach the top surface. As this type of porosity is usually produced around the keyhole tip, the change of the fluid flow regime above this area plays a significant role in determining the final path of the pores until the premature solidification in the middle of the weld pool captures them. This study summarizes mainly numerical results which were supported by selected experimental validation results.
The feasibility study „AGIFAMOR. Ageing infrastructures – distributed acoustic monitoring of pipes” is an interdisciplinary research project at BAM internally financed from 2015 to 2018. Therefore, the quite young fibre optic sensing technology of distributed acoustic sensing (DAS) was investigated to possibly be extended towards a global condition monitoring system for pipelines operating in real time.
DAS is a highly dynamic fibre optic sensing technology based on the method of coherent optical time domain reflectometry (C-OTDR). DAS allows capturing strain changes in the range of kHz. For the experimental work, the most suitable application yielding an optimum sensitivity was proven by wrapping a standard single-mode silica fibre around the pipe.
The DAS sensitivity was investigated regarding the detection of 1) incidents that initiate propagation of acoustic waves in the pipe wall, 2) changes inside the pipeline causing altered flow and 3) damage development in the pipe wall. Therefore, several testing setups in laboratory as well as in real scale were realized. For comparison purposes, experiments were accompanied by acoustic emission analyses and by measurements with accelerometers.
DAS was found to be very sensitive to gas ignition and its propagation across the pipe. Furthermore, the ability of DAS to detect and localize acoustic signals associated with pipeline leakage was demonstrated. The detection of crack formation and propagation within the pipe wall by means of DAS was studied during bending tests on several pipe segments, but was not proven so far with certainty. As expected, these studies turned out as the most difficult challenge due to the random occurrence and transient nature of microscopic damage phenomena.
Four-point bending tests were carried out to analyze the acoustic characteristics of damage development in pipe segments made of steel, grade S355J2H, being 2.5 m long with an outer diameter of 168 mm and 16 mm wall thickness. To induce stable crack growth, the pipe segments were pre-damaged by a 90°circumferential notch in the middle of the pipe length. While the pipe was quasi-statically loaded, microscopic damage and plastic deformation accumulated to form a macroscopic crack that grew through the pipe wall until leakage. For acoustic emission (AE) monitoring, four broadband sensors of type VS 900 M were mounted close to the notch. Continuous AE signal detection was performed by the non-threshold method. Advantages and disadvantages of the non-threshold AE monitoring compared to a commonly employed method analyzing only signals exceeding a predefined threshold are discussed. The results of AE analysis are compared to additional information on the crack growth detected by the direct current potential drop (DCPD) technique. These studies were carried out in the course of the interdisciplinary research project AGIFAMOR, Ageing infrastructures - distributed acoustic monitoring of pipes at BAM.
Um ein tieferes Verständnis über die Schallemission bei der Entstehung und Ausbreitung von Rissen in Stahlrohrleitungen zu erlangen, wurde ein Stahlrohr der Güte S355J2H im Vierpunkt-Biegeversuch quasistatisch bis hin zum Wanddurchbruch (Leckage) belastet und mittels Schallemissionsmessung und Gleichstrompotentialmessung überwacht. Das Rohrsegment wurde durch einen 90°- Außenumfangskerb in der Mitte der Rohrlänge definiert vorgeschädigt, um davon ausgehend ein stabiles Risswachstum zu induzieren und die Analyse von Schallemission aus Rissereignissen, die am Kerb eintraten, sicherzustellen. Für die Schallemissionsmessung wurden vier Breitbandsensoren max. 105 mm vom Kerb entfernt montiert. Die Signalaufzeichnung erfolgte kontinuierlich und schwellwertunabhängig. Für die Gleichstrompotentialmessung wurde ein Gleichstrom von 300 A eingeleitet und der Potentialabfall über dem Kerb mit fünf Sonden entlang des Kerbs gemessen. Beide Messverfahren identifizieren die Rissinitiierung sowie Veränderungen im Risswachstum. Die detektierten Schallemissionsereignisse werden, unter Berücksichtigung spektraler Eigenschaften, mit fortschreitender Belastung und Rissentwicklung analysiert. Diese Studien wurden im Rahmen des interdisziplinären Forschungsprojekts AGIFAMOR, Aging infrastructure - Faseroptisches Monitoring von Rohrleitungen, an der BAM durchgeführt.
Since there is a continuously growing demand for complex, frequently heavy-sectioned spheroidal graphite cast iron (SGI) castings it is worth paying attention to the chunky graphite (CHG) degeneration which may occur under certain technological circumstances. Although a reference line for preventive actions in terms of general metallurgical and process measures could be drawn to avoid CHG in heavy-sectioned ferritic SGI castings, a broad majority of experts claim the avoidance of CHG in heavy sections cannot yet be rated a hundred percent process safe. A major reason may be seen in the fact that a universal, generally accepted explanation of CHG formation and growth has not yet been established, although several theories have been proposed. Nevertheless, metallurgical aspects are not in the focus of this paper.
This paper is about the current state of methods to detect CHG in SGI on the laboratory and component scales. Capabilities and limits of different metallographic, fractographic and non-destructive computer tomographic methods to recognize and quantify CHG are discussed. With respect to the characteristic fili-gree three-dimensional string-like, multi-branched CHG structure, which is non-isometric and non-dispersed, serious implications on the possibility to quantitatively characterize the amount of CHG must be considered.
In contrary to the metallurgical aspects, the knowledge about the impact of CHG on the materials and com-ponents properties is still surprisingly limited. Therefore, special emphasis of this paper is on the impact of CHG degeneration on the properties of ferritic SGI. Experimental results are reviewed to illustrate the effect of CHG on mechanical strength and ductility properties as well as fracture mechanics properties in terms of crack resistance and fracture toughness.
The present situation is characterized by discussions and uncertainty about the acceptance or rejection of SGI components containing CHG. Addressing this, conclusions from the materials engineering point of view are drawn for quality control, a safe operational strategy in the foundry and component safety.
Am Beispiel eines abgesetzten zylindrischen Bauteils (Achsschenkel) werden Probleme der analytischen bruchmechanischen Bauteilbewertung diskutiert. Als Basis-philosophie wird ein Fail Safe-Kriterium (kontrolliertes Versagen) angesetzt. Die Forderung ist, dass sich der Achsschenkel, bevor er bricht, in einem Ausmaß plastisch verformen kann, bei dem der Fahrer bemerkt, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Um das zu gewährleisten, muss der Werkstoff einen bestimmten Riss-widerstand aufweisen. Dazu werden im hier vorgestellten ersten Teil des Projektes mittels FEM Rissspitzenbeanspruchungen in Abhängigkeit von der Auslenkung des Zylinders und angenommener Rissgrößen ermittelt. Diese finden als Zielgrößen in der weiteren Analyse Anwendung. Da eine einfach umzusetzende Lösung angestrebt wird, werden zusätzlich analytische Rechnungen an Ersatzgeometrien (halbunendliche Platte und Vollzylinder), aber mit den realen Spannungen am Bauteil durchgeführt. Es zeigt sich, dass die Ergebnisse wegen des Steifigkeitsunterschieds zwischen Bauteil und Ersatzgeometrie unvertretbar konservativ sind. Alternativ wird ein hybrides Konzept vorgestellt, für das die Modellparameter mittels FEM bestimmt werden. Es liefert sehr genaue Ergebnisse. Im Rahmen der analytischen Rechenvorschrift können die Lösungen auf andere Werkstoffe übertragen werden, ohne dass zusätzliche FEM-Analysen notwendig sind.
Bei der Auslegung von Achsschenkeln für Nutzfahrzeuge wird für den Überlastfall ein fail-safe-Kriterium (kontrolliertes Versagen) als Basisphilosophie angesetzt. Gefordert wird, dass sich der Achsschenkel auch unter Akzeptanz begrenzten Risswachstums hinreichend elastisch-plastisch verformen kann, ohne dass es zum Bruch kommt. Der Fahrer soll anschließend anhand der bleibenden Verformungen bemerken können, dass mit seinem Fahrzeug etwas nicht in Ordnung ist. Eine Voraussetzung für dieses Bauteilverhalten ist eine hinreichende Bruchzähigkeit des Werkstoffs. Diese, wie auch die Rissspitzenbeanspruchung, müssen ermittelt werden, um den bruchmechanischen Sicherheitsnachweis führen zu können. Zur Ermittlung der mechanisch-technologischen und bruchmechanischen Werkstoffeigenschaften wurde ein Prüfkonzept entwickelt, bei dem die Proben an der potenziell kritischen Stelle direkt aus den geschmiedeten Achsschenkeln entnommen werden. Die experimentelle Werkstoffcharakterisierung bildet dann die Beanspruchungsbedingungen beim Überlastereignis ab. Im Rahmen der Produktion stehen jedoch nur Kerbschlagarbeitswerte zur Verfügung und aufwändige bruchmechanische Versuche sollen vermieden werden. Deshalb wurde eine Korrelation zur Abschätzung der vorhandenen Bruchzähigkeit aus der Kerbschlagarbeit herangezogen. Es ergibt sich eine Ergebnismatrix, die die Einflussgrößen Versagenswahrscheinlichkeit, Temperatur und Bruchzähigkeit verknüpft. Abschließend wird ein erster Vergleich der abgeschätzten mit den experimentell ermittelten Bruchzähigkeitswerten gezogen. Dieser weist aus, dass die abgeschätzten Werte geringfügig konservativ sind.
Based on state-of-the-art research and regulations, the application of the fracture mechanics master curve (MC) concept to ferritic ductile cast iron (DCI) is being investigated in a recently started German joint research project between BAM Berlin and MPA Stuttgart. This paper outlines the research approach and the planned investigations and provides first results.
According to the IAEA guidelines SSG 26, the safety assessment of DCI containers for transport as well as interim and final storage of radioactive materials is based on the fracture mechanics criterion of general crack initiation exclusion. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods under dynamic loading conditions. Within fracture mechanics safety assessments for steels in nuclear technology, the probabilistic MC concept according to ASTM E1921 is currently used for quasi-static loading conditions as a supplement to the established deterministic ASME reference curve concept. The MC concept allows for an effective statistical consideration of the scatter of the material toughness in the transition regime. Furthermore, the MC can also be used for elevated loading rates as they occur in accident or crash scenarios. However, for DCI, a systematic review of potential modifications to the MC assumptions and procedure according to ASTM E1921 and an associated validation are still lacking. Therefore, a corresponding methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using samples extracted from a component.
For the experimental program, a DCI material was produced as it is generally used for transport and storage containers. A basic mechanical-technological material characterization consisting of tensile, Charpy, and Pellini tests is planned. A comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens. Moreover, numerical analyses of different specimen geometries and test setups are planned to investigate the influences of stress triaxiality and loading rate. Throughout the experimental program, the microstructure-property relationship will be investigated based on quantitative metallographic and fractographic analyses. Finally, different MC assessment strategies will be considered, and modifications will be made if necessary.
In einem laufenden Kooperationsprojekt zwischen der BAM Berlin und der MPA Stuttgart wird das probabilistische Master Curve (MC) Konzept nach ASTM E1921 hinsichtlich seiner Übertragbarkeit auf ferritisches Gusseisen mit Kugelgraphit (DCI) untersucht.
Zielsetzung ist die Bereitstellung einer Vorgehensweise zur Bestimmung und Bewertung der dynamischen Bruchzähigkeit von DCI im Übergangsbereich. In diesem Beitrag wird der Versuchswerkstoff der Festigkeitsklasse GJS-400 näher vorgestellt.
Ferner werden erste Ergebnisse von zwei bruchmechanischen Versuchsserien an SE(B)140-Großproben bei Belastungsraten von ca. 6∙104 MPa√ms-1 bei -40 °C und -60 °C präsentiert.
Der Kerbschlagbiegeversuch ist seit der ersten Hälfte des letzten Jahrhunderts standardisiert und seit langem als Prüfverfahren international genormt. Weltweit sind zu garantierende Werte der Kerbschlagenergie (KV) und Übergangstemperaturen (TÜ) in Produktnormen und Regelwerken festgelegt. Unter bestimmten Bedingungen besteht dabei die Option, statt Normalproben Untermaßproben zu prüfen. Im Rahmen einer Untersuchung der BAM wurde der aktuelle Status von Prüf- und Produktnormen sowie Regelwerken zur Bewertung der Bauteilintegrität hinsichtlich ihres Umgangs mit Untermaßprobenergebnissen erfasst. Zur Schaffung einer geeigneten aktuellen Datenbasis wurden an ISO-V-Proben der Dicken 2,5, 5,0, 7,5 und 10,0 mm aus vier aktuellen Baustählen KV2-T-Kurven ermittelt. Es wurden unterschiedliche Vorgehensweisen zur Kurvenanpassung und Festlegung von Übergangstemperaturen praktiziert. Ferner kamen verfügbare Ansätze zur Skalierung von Untermaßprobenergebnissen auf die Werte von Normalproben zur Anwendung. Das Ausmaß des Probendickeneffektes ist werkstoff- und temperaturabhängig. Im Bereich der Werkstoffprüfung ist akzeptiert, dass die Ergebnisse von Normal- und Untermaß-proben nicht ohne Weiteres ineinander überführt werden können. Der Stand der Produktnormung und der Regelwerke ist jedoch im besten Falle als unzureichend, vielfach jedoch schlicht als falsch zu bezeichnen. In einem weiten anwendungsrelevanten Temperaturbereich werden hier sogar deutlich nicht-konservative Skalierungsergebnisse geliefert. Die betroffenen Produkt-normenreihen und Regelwerke müssen überarbeitet werden.
In this study, a three-dimensional CFD-simulation model was developed to simulate the fluid flow in the weld pool. The CFD-model showed a bulging region in the middle of the depth, which is separated from the top surface and bottom surface by two narrowing regions. It can be concluded that the interaction of the movement of the laser source with the Marangoni vortex leads to a teardrop shape at the upper and bottom surface of the workpiece. Additionally, it shows that the bulging in the weld is a result of the backflows on the upper and lower sides due to the thermo-capillary-driven flows. The weld pool shape was used as a heat source in a two-dimensional thermomechanical model, which allows a highly accurate transformation of the weld pool dimensions obtained from the CFD model. This developed technique allows the consideration of physical aspects, which cannot be considered when using traditional heat sources. The mechanical model has shown that the chronological order of the solidification of the weld has a significant influence on the nature and distribution of the stresses in the weld. High tensile stress has been observed in the bulging region, i.e. in the susceptible region for solidification cracking, when compared to the other narrowing regions, which show compressive stress.
In this study, the influence of the welding speed and the arc power on the solidification crack formation for partial penetration laser hybrid welded Thick-Walled plates were investigated. Experimentally, a linear correlation between the welding velocity and the crack number was observed. That is by reducing the welding velocity the crack number was reduced.
The reduced welding velocity showed a strong impact on stress, as the model demonstrated a very lower stress amount in comparison to the reference case. The reduction of the welding speed could be a helpful technique to reduce the hot cracking. The wire feed speed showed a very slight influence on the crack formation. That can be returned to the large distance between the critical region for cracking and the arc region.
In this study, steel-glass experiments were conducted to observe the melt pool geometry using a high-speed camera. The high-speed recordings and optical flow analysis show that two main flows take place in form of vortices. The lower vortex drives the melt backwards from the front keyhole wall and thus causes an extension of the melt pool, which is called bulging. This bulging promotes solidification cracking by forming a closed area filled with melt and the accumulation of impurities in the final solidification phase, resulting in low-melting phases which are under tensile stress at the end of solidification.
Eine nachhaltige und ressourceneffiziente Fertigung und Errichtung von Windenergieanlagen, sowohl auf See als auch an Land, erfordert zunehmend den Einsatz moderner hochfester Feinkornbaustähle. Werden nach dem Schweißen dieser hochfesten Konstruktionen unzulässige Defekte detektiert, sind nach geltenden Verarbeitungsrichtlinien die defekten Bereiche durch lokales Ausfugen und anschließendes Schweißen zu reparieren. Fehlende Informationen zu adäquaten Reparaturkonzepten in den Regelwerken bedingen oftmals eine unzureichende Berücksichtigung dabei auftretender zusätzlicher Beanspruchungen durch die erhöhte Schrumpfbehinderung der Ausfugenuten. Zusätzlich haben die ausführenden Betriebe vielfach kaum Kenntnis über die Degradation angrenzender Gefüge durch thermische Ausfugeprozesse und erneutes Schweißen, die in diesem Zusammenhang besonders bei den hochfesten Stählen als kritisch anzusehen sind. Das aktuelle Forschungsvorhaben der BAM (FOSTA P1311/IGF-Nr.20162N) fokussiert hierfür systematisch bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der Reparatur von hochfesten Schweißverbindungen. Wesentlich sind hierbei der Einfluss der Schrumpfbehinderung, der Wärmeführung beim Schweißen und Ausfugen sowie der Reparaturzyklenanzahl und die metallurgischen Aspekte bei den hochfesten Güten S500MLO für zukünftige Offshore-Anwendungen und S960QL für aktuelle Mobilkrananwendungen. Aufbauend auf einigen Studien zur schweißbedingten Beanspruchung hochfester Stähle zeigt der vorliegende Beitrag die Identifikation geeigneter Probengeometrien und Schweißdetails mittels numerischer und experimenteller Analysen. Dadurch wird die Übertragbarkeit der vorgestellten Schweißexperimente und Ergebnisse hinsichtlich der resultierenden Schweißeigenspannungen auf reale Reparaturfälle im Bereich des hochfesten Stahlbaus sichergestellt. Es zeigt sich in Übereinstimmung mit früheren Ergebnissen eine signifikante Erhöhung der Beanspruchungen an den variierten schlitzförmigen Prüfnähten. Das Eigenspannungsniveau sowohl im Schweißgut als auch in der WEZ korreliert mit dem Einspanngrad. Mit dem Ziel beanspruchungs- und werkstoffgerechte Reparaturkonzepte zu erarbeiten, sind zum einen geringere Wärmeinbringungen, besonders durch niedrige Zwischenlagentemperaturen und Einspannbedingungen anzustreben, um hohe Beanspruchungen und kritische Gefügedegradationen im Reparaturbereich zu vermeiden. Dies wird durch systematische Untersuchungen zum Ausfugen und Schweißen sowie letztlich dem Transfer von Verarbeitungsempfehlungen für die Anwender und Richtlinien erreicht.
Für eine nachhaltige und ressourceneffiziente Fertigung von Windkraftanlagen ist der Einsatz moderner hochfester Feinkornbaustähle vielfach notwendig. Bei der Montage hochfester Stahlkonstruktionen kommt es trotz anforderungsgerechter schweißtechnischer Fertigung vereinzelt zur Detektion von unzulässigen Unregelmäßigkeiten im Schweißbereich. Derzeitige Normen und Verarbeitungsrichtlinien geben hierbei kaum Informationen zu adäquaten Reparaturkonzepten, insbesondere für hochfeste Stähle. Vor diesem Hintergrund werden an der Bundesanstalt für Materialforschung und -prüfung (BAM) bauteilrelevante Untersuchungen zu den schweißbedingten Beanspruchungen und Gefügeveränderungen bei der schweißtechnischen Reparatur durch lokales thermisches Ausfugen und erneutes Schweißen durchgeführt.
Hierzu werden einige wesentliche Ergebnisse an Beispielen des Ingenieurbaus, mit Blick auf die mechanisch-technologischen Eigenschaften und Eigenspannungen erörtert. In einem aktuellen Vorhaben (FOSTA P1311, IGF 20162N) sind darauf aufbauend die Einflüsse durch die Schrumpfbehinderung und Wärmeführung beim Reparaturschweißen hochfester Feinkornbaustähle (S500MLO, S960QL) sowie die Reparaturzyklenanzahl Fokus systematischer Untersuchungen. Mittels strukturmechanischer Berechnungen ließen sich hierzu selbstbeanspruchende Probenformen identifizieren, die unterschiedliche definierte Steifigkeitsverhältnisse von Reparaturschweißnähten realer Bauteile abbilden. Schweißnähte an diesen bauteilähnlichen Proben weisen signifikant erhöhte schweißbedingte Beanspruchungen mit zunehmenden (Biege-)Einspanngraden auf. Im Vergleich mit bisherigen Erkenntnissen wird gezeigt, dass eine sichere Reparatur solcher Schweißnähte nur mittels optimaler Reparaturkonzepte und Wärmeführung gelingt, um diesen hohen Beanspruchungen und auch den speziellen Gefügen hochfester Stähle Rechnung zu tragen.
Ziel der Untersuchungen ist es letztlich, Empfehlungen für beanspruchungs- und werkstoffgerechte Reparaturkonzepte gerade für KMU abzuleiten, um Schäden und zumeist teure Nacharbeiten zu vermeiden.
Komponenten von Fahrrädern werden im Betrieb vorwiegend schwingend beansprucht. Typische Werkstoffe sind Stahl, Aluminiumlegierungen, Messing, CFK und thermoplastische Kunststoffe. Da es sich, unabhängig von der Preiskategorie, um konstruktiven Leichtbau handelt, werden einige Bauteile betriebsfest mehr oder weniger weit oberhalb der Dauerfestigkeit ausgelegt. Die im normalen Betrieb auftretenden Schäden sind daher weit überwiegend Schwingbrüche. Andere Schadensmechanismen wie z.B. Korrosion spielen quantitativ eine untergeordnete Rolle. Schwingbrüche treten nach einer Periode unbemerkten Risswachstums oft ohne Vorwarnung und ohne makroskopische Verformung auf. Im Falle von sicherheitsrelevanten Komponenten wie Rahmen, Gabeln, Lenkern, Sattelstützen, Kurbelarmen oder Pedalen kann dies zu erheblichen Personenschäden führen, die den Wert des ursächlichen Bauteilschadens weit überschreiten.
Über einen langjährigen Zeitraum wurden gebrochene Komponenten aus dem Alltag und aus Gerichtsverfahren analysiert. Das Hauptaugenmerk lag hierbei auf der fraktographischen Analyse, teilweise wurden die zu Grunde liegenden Schadensursachen ermittelt. Einflussfaktoren sind beispielsweise konstruktive Kerben an ungünstigen Stellen, aber auch Werkstoffwahl und Fertigungsqualität spielen eine Rolle. In den meisten Fällen wurde jedoch die konstruktive Lebensdauer überschritten. Diese wird praktisch nie mitgeteilt, und eine wiederkehrende Prüfung sicherheitsrelevanter Bauteile findet nicht statt.
Im Sinne der Vermeidung von Schäden und Unfällen könnte darauf hingewirkt werden, für sicherheitsrelevante Komponenten Lebensdauern besser abzuschätzen und von der Laufleistung abhängige Sichtprüfungen zu empfehlen.
Rapid localized heating and cooling during additive manufacturing using laser deposition method (LMD) lead to loss of dimensional accuracy as well as cracking of built parts. Finite-Element welding simulations allow prediction of geometrical deviations and accumulated residual stresses as well as their optimization before conducting experiments. Due to the great length of stacked welds, calculation times for fully transient thermomechanical simulations are currently long, the calculation stability suffers from the high number of contact bodies in the model and the modelling effort is high, as the geometries need to be sliced and positioned layer-wise.
In this contribution, an integrated modelling approach is demonstrated for a thin-walled LMD component made from 30 layers of 1.4404 (316L) stainless steel: Instead of the layer-by-layer modelling strategy commonly found in the literature, the whole component mesh is kept in one piece and the fully transient, layer-by-layer material deposition is implemented via element sets. In contrast to prior simulations, nonlinear contact between the layers does not have to be considered, significantly decreasing calculation times. The calculated distortions are compared to recently published, in-situ digital image correlation (DIC) measurements as well as numerical simulations conducted with the established layer-wise modelling strategy to judge result quality. Finally, the improvement in calculation time and ease-of-use is compared between both modelling approaches and conclusions regarding future usage for industrial-scale components are drawn.
In additive manufacturing (AM) Laser Metal Deposition (LMD), parts are built by welding layers of powder feedstock onto a substrate. Applications for steel powders include forging tools and structural components for various industries. For large parts, the choice of tool-paths influences the build-rate, the part performance and the distortions in a highly geometry-dependent manner. With weld-path lengths in the range of hundreds of meters, a reliable, automated tool path generation is essential for the usability of LMD processes.
In this contribution, automated tool-path generation approaches are shown and their results are discussed for arbitrary geometries. The investigated path strategies are the classical approaches: “Zig-zag-” and “contour-parallel-strategies”. After generation, the tool-paths are automatically formatted into g-code for experimental build-up and ASCII for a numerical simulation model. Finally, the tool paths are discussed in regards to volume-fill, microstructure and porosity for the experimental samples.

The largest percentage of component life under fatigue loading conditions is spent in the short crack regime and in the initial phase of long cracks. The use of Fracture Mechanics in the characterization of fatigue crack growth rate curves has proven to be a useful and adequate tool in the prediction of fatigue lifetimes as long as certain conditions are satisfied. All the above implies the need for a methodical and accurate procedure of assessment of the material response in order to achieve a reliable prediction of lifetime in components under safe conditions, based on the damage tolerance approach. It also highlights the need to analyse the response of increasingly reduced thicknesses, which, as time goes by, show greater differences with respect to those commonly studied and defined in standards and design guidelines, as well as to the experimental studies that can be found in the literature at present. Some examples of thin-walled components are turbine blades or certain additively manufactured parts where, additionally, variations in material properties can occur locally and should also be examined.
In this contribution the mechanisms of formation and current applications of LIPSS are reviewed, including the colorization of technical surfaces, the control of surface wetting properties, the mimicry of the natural texture of animal integuments, the tailoring of surface colonization by bacterial biofilms, and the improvement of the tribological performance of nanostructured metal surfaces.
In line with the industrial trend of additive manufacturing, cold spray as a non-laser-based process is becoming increasingly important for many fields of application. For the evaluation of additive manufacturing of winding components made of copper for large electrical high-voltage machines, material and component properties such as electrical conductivity, mechanical load capacity and the component size that can be produced are of particular importance. In this context, the cold spray process offers advantages over laser-based additive manufacturing processes such as laser powder bed fusion (LPBF) or laser cladding by using the kinetic energy of the copper powder particles to generate particle cohesion. To investigate the electrical conductivity as well as the mechanical load capacity of cold spray parts, specimens were machined out of cold sprayed bulk copper deposits. The characteristic values were obtained with regard to the direction of deposition, which is defined by the direction of the robot’s movement. Thus, for the investigation of the component properties, specimens were provided that had been produced both longitudinally and transversely as well as orthogonally to the direction of deposition. The results of the investigations show that both the electrical conductivity and the mechanical load capacity of the specimen have a strong preferential direction of the specimen orientation with respect to the direction of deposition. Furthermore, it could be shown that by increasing the deposition height, there is an increasing oxygen content in the sample material, combined with increasingly significant defect networks. These effects have a negative impact on the electrical conductivity as well as on the mechanical load capacity. As a conclusion, further need for investigation is identified in the optimization of the process parameters as well as in the deposition strategy for the additive manufacturing of large-volume components with cold spray.
Das Plasma-Pulver-Auftragschweißen ist ein Verfahren, dass hohe Auftragraten ermöglicht, jedoch auch eine erhöhte thermische Belastung des Bauteiles verursacht. Laser-Pulver- Auftragschweißen hingegen erreicht eine hohe Präzision und eine geringe Aufmischung, erfordert jedoch ein kostspieliges Hochleistungslasersystem und erreicht im Vergleich nur geringe Auftragraten, was zu hohen Verarbeitungskosten führt. Eine Kopplung von Laser- und Lichtbogenenergie in einer gemeinsamen Prozesszone zielt darauf ab, die jeweiligen Vorteile beider Technologien zu nutzen. Dies betrifft insbesondere die Effizienz der Wärmeausnutzung und der Nutzung des Zusatzwerkstoffs.
Es wird ein Plasma-Laser-Hybrid-Prozess als Highspeed-Plasma-Laser-Cladding-Technologie (HPLC) für Beschichtungs- sowie Instandsetzungszwecke vorgestellt. Gezeigt werden Ergebnisse mit Prozessgeschwindigkeiten von 10 m/min bei Laserleistungen von 2 kW, dabei können Flächenraten von mehr als 1 m2/h erreicht werden. Effiziente Beschichtungen von großen Flächen, beispielsweise auf rotationssymmetrischen Bauteilen stellen ein relevantes Anwendungsfeld für diesen Technologieansatz dar. Die Nickelbasislegierung Inconel 625 wird als Korrosionsschutzwerkstoff eingesetzt. Im Rahmen der Verfahrensprüfung werden die hergestellten Beschichtungen einer EDX Messung unterzogen.
Prozesscharakteristische Kenngrößen wie z.B. die Auftragrate werden vorgestellt und vor dem Hintergrund wirtschaftlicher Kennzahlen diskutiert. Zusätzlich werden die Aufmischung, Spurgeometrie und Wärmeeinflusszone der Spuren und Schichten ausgewertet. Im Vergleich zum Laser-Pulver-Auftragschweißen werden Spuren bei hohen Prozessgeschwindigkeiten mit einer hohen Auftragrate erzeugt.
Plasma-Transferred-Arc (PTA) welding is a process that enables high deposition rates, but also causes increased thermal load on the component. Laser based Direct Energy Deposition (DED) welding, on the other hand, achieves a high level of precision and thus comparatively low deposition rates, which can lead to high processing costs. Combining laser and arc energy aims to exploit the respective advantages of both technologies.
In this study, different possibilities of this process combination are presented using a PTA system and a 2 kW disk laser. This includes the combination in a common process zone as a highspeed plasma laser cladding technology (HPLC), which achieves process speeds of 10 m/min. Besides that it is being examined whether a pre-running plasma arc can be used to coat difficult-to-weld rail steel with a carbon content of 0.8 % due to a preheating effect. Furthermore, a smoothing of the coating by a plasma arc following the laser is investigated.
Hybrides Auftragschweißen: Potentiale des laserunterstützten Plasma-Pulver-Auftragschweißens (PTA)

In diesem Beitrag wurden Untersuchungen zu einem neuartigen hybriden Laser-Plasma-Beschichtungsverfahren vorgestellt. Mit dem Ziel, die Produktivität und Wirtschaftlichkeit von Korrosions- und Verschleißschutzschichten zu steigern, wurde das kostengünstige PTA-Verfahren durch einen Laser als zweite Energiequelle ergänzt. Die vorlaufende Laserstrahlung stabilisiert den Plasmalichtbogen und ermöglicht erst eine Auftragsschweißung bei hohen Geschwindigkeiten. Die hohen Auftragraten von 4,2-5,7 kg/h bei gleichzeitig Streckenenergien von 630-720 J/cm zeigen das mögliche Potential des vorgestellten hybriden Ansatzes. In weiteren Untersuchungen muss der Prozess z.B. in Bezug auf die Oberflächenwelligkeit der Beschichtungen über eine Parameteroptimierung weiter verbessert werden. Nach den bisherigen gesammelten Erfahrungen mit dem Hybridprozess ist davon auszugehen, dass durch eine Anpassung der Energiedichteverteilung das Lasers, die Prozessgeschwindigkeiten noch einmal gesteigert werden können.
Laser-Metal-Deposition (LMD) and Plasma-Transferred-Arc (PTA) are well known Technologies which can be used for cladding purposes. The prime objective in combining LMD and PTA as a Hybrid Metal Deposition-Technology (HMD) is to achieve high Deposition rates at low thermal Impact. Possible applications are coatings for wear protection or repair welding for components made of steel. The two energy sources (laser and Plasma arc) build a Joint process Zone and are configurated to constitute a stable process at laser powers between 0.4-1 kW (defocused) and Plasma currents between 75-200 A. Stainless steel 316L serves as filler material. For this HMD process, a Plasma Cu-nozzle is designed and produced by powder bed based Selective Laser Melting. The potential of the HMD Technology is investigated and discussed considering existing process. This paper demonstrates how the interaction of the two energy sources effects the following application-relevant properties: Deposition rate, powder Efficiency and energy Input.
As opposed to reviewing results on experimental determination of residual stress by diffraction, this paper discusses the open issues when dealing with residual stress determination in additive manufactured parts, in particular those manufactured with laser powder bed fusion techniques. Three points are addressed in detail: (a) the proper determination of the strain-free reference d0, (b) the problem of the determination of the principal axes, and (c) the use of the correct diffraction elastic constants. It is shown that all methods to determine the strain-free reference d0 suffer from caveats, and care must be taken in evaluating the most suitable for the problem being tackled. In addition, it is shown that, in some systems, the principal axes do correspond to the geometrical axes of the specimen, but this needs to be systematically checked, especially in the case of uni- or bidirectional hatching strategies. Finally, the need to experimentally determine the proper diffraction elastic constants is underlined, especially in the case of strongly textured specimens, which again depends on the deposition strategy.
While there is a permanent improvement of concrete pavement mixtures and pavement construction types over the last decades, the state-of-the-art joint sealing materials and joint constructions seem to stagnate on an antiquated empirical level. This status has been reaffirmed in the latest European standard. The consequences in the motorway network due to unsatisfying capability and durabilty of joint sealing systems are unacceptable. In addition, inadequate traffic performance (noise emissions, roll-over comfort) and traffic safety losses in the joint area of concrete pavements are existing challenges. These deficits and weaknesses reflect a demand for joint sealing materials and constructions whose approval requirements take functional aspects into account. Furthermore a sufficient analysis of decisive loads and a practice-oriented method to evaluate the requirements towards performance and durability is still missed. In this contribution decisive loads to German highways are analyzed. The design of test specimen for representative functional testing of joint sealing systems is discussed. The focus is on the geometry of the test specimens and the used concrete mixture. Finally, a new approach for a function-orientated test concept that considers representative load functions is presented. The potential of this approach to validate the durability and capability of various joint sealing systems is also presented using an example.
The knowledge of fatigue crack propagation data in terms of their effective values is important for a conservative and safe life assessment of components subjected to cyclic loading. To overcome issues related to the precise consideration of the crack-closure effects on experimental data obtained at small R ratios, closure-free data have been obtained at R ≈ 0.8 by different experimental procedures. The statistical analysis of the intrinsic fatigue crack propagation threshold obtained experimentally has shown a small data scatter and good agreement between procedures. When compared with effective values obtained from analytical corrections of closure-affected data, the data obtained at R ≈ 0.8 should lead to a conservative life estimation.

Dem stehen Unsicherheiten bei der Bestimmung und Analyse gegenüber. Der Aufsatz befasst sich mit der Ermittlung des sogenannten intrinsischen Schwellenwerts, der als robuster Eingangsparameter für eine „rissschließfreie“ Analyse der Restlebensdauer von entscheidender Bedeutung ist.

In vielen Anwendungen werden aufgrund zunehmender Anforderungen an den Widerstand gegenüber hohen, kombinierten mechanischen, tribologischen, thermischen und korrosiven Beanspruchungen Hochleistungslegierungen eingesetzt. Den vielfach komplexen Bauteilstrukturen, herausfordernden Fertigungseigenschaften und der Erhöhung der Ressourceneffizienz lässt sich heute mit der additiven Fertigung (AM) begegnen, dem oftmals noch unzureichende Kenntnisse über die resultierende Homogenität und Anisotropie der speziellen Gefüge und den damit verbundenen Eigenschaften entgegensteht. Viele Anwendungen benötigen zudem definierte Oberflächen mit hohen Anforderungen an die Oberflächenintegrität, dem durch komplementären Einsatz von additiven und abtragenden Fertigungsschritten Rechnung getragen wird. Hochleistungslegierungen auf der Basis von Nickel oder Kobalt sind infolge der niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit äußerst herausfordernd mit Blick auf eine wirtschaftliche Zerspanung mit geometrisch bestimmter Schneide. Ein Vorhaben (IGF-Nr. 20.979 N/DVS-Nr. 1.3211) der BAM und TU Clausthal/ISAF befasst sich mit der Lösung dieser Problemstellung durch gezielte Beeinflussung des Gefüges mittels Modifikation der Schweißzusatzwerkstoffe und den Einsatz des ultraschallunterstützten Fräsens (US), bei gleichzeitiger Sicherstellung der geforderten Eigenschaften der untersuchten Werkstoffe. Im vorliegenden Beitrag werden für die beiden untersuchten FeNi- und CoCr-Legierungen wesentliche Zusammenhänge zwischen verschiedenen Legierungsmodifikationen, der entstehenden Gefügemorphologie und den Zerspanungseigenschaften von mittels PTA additiv gefertigter Proben dargestellt. Hierbei ließen sich Ti, Zr und Hf pulvermetallurgisch zu den jeweiligen Ausgangsschweißzusätzen hinzulegieren.
Für Komponenten im Turbinen- oder Anlagenbau werden aufgrund ihrer Eigenschaften häufig Kobalt-Chrom-Legierungen verwendet. Diese weisen eine hohe Korrosionsbeständigkeit und hohen Verschleißwiederstand auf. Aufgrund der komplexen Strukturen und dem Bestreben nach Ressourceneffizienz wird zur Herstellung der Komponenten die additive Fertigung verwendet. Hierbei sind hinsichtlich der Inhomogenität und Anisotropie der Gefüge und deren Eigenschaften weitere Kenntnisse notwendig. Bei den vorliegenden Belastungen liegt ein erhöhter Anspruch an die Oberflächenintegrität vor, welcher durch komplementären Einsatz von additiven und abtragenden Fertigungsschritten sichergestellt wird. Dabei sind gerade Co-Cr-Legierungen wegen der niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit äußerst herausfordernd mit Blick auf eine wirtschaftliche Zerspanung mit geometrisch bestimmter Schneide. Ausgehend von dieser Problemstellung erfolgt im Zuge eines Gemeinschaftsvorhabens des ISAF in Kooperation mit der BAM eine gezielte Beeinflussung des Gefüges. Ziel des Projektes ist die Zusammenhänge zwischen verschiedenen Legierungsmodifikationen, der entstehenden Gefügemorphologie und den Zerspanungseigenschaften von Co- Cr-Legierungen für die additive Fertigung mittels PTA darzustellen. Der Fokus liegt auf dem Beheben der bestehenden Nachteile bei gleichzeitigem Aufrechthalten der besonderen Eigenschaften der Legierung. Durch das Hinzulegieren von variierenden Gehalten von Zirkonium und Hafnium wird die Gefügeveränderung eingestellt. Es hat sich gezeigt, dass Hafnium als zusätzliches Legierungselement einen deutlichen Einfluss auf die Gefügemorphologie hat. Darüber hinaus wird die Auswirkung der Legierungsmodifikation auf die Härte und die Zerspanbarkeit dargestellt.
The present research work encloses results of experimental investigations of the interaction between welding process parameters for laser-beam and hybrid-laser-arc as well as type of the filler metal and the achievable mechanical properties of the weld joints on steel grade X8Ni9+QT640 for cryogenic service containing 9% nickel. The results obtained contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of facilities for the liquefaction, storage and the transport of natural gases (LNG facilities). The results show, that the martensitic microstructure of the laser weld metal including low amount of retained austenite not exceeding 3.5% leads to the relatively low V-notch impact energy. The remarkable heterogeneity in the chemical composition of the weld metal through the weld thickness could be recognized in the case of hybrid-laser-arc welding with ERNiCrMo-3 austenitic filler metal, what also led to insufficient impact toughness of the weld metall. The most promising results could be achieved by using 11%Ni filler wire, which is similar to the base metal and provides a homogeneous microstructure with uniform distribution of Ni through the weld seam. It is remarkable, that a correlation between Charpy impact toughness and wire feeding speed and respectively process heat input exists. The highest toughness values were 134±58 J at -196C. The both laser as well as laser-hybrid welds passed the tensile test. The failure stress of 720±3 MPa with a fracture location in the base material was achieved for all samples tested.
Das DED Auftragschweißen ist ein additives Fertigungsverfahren für Metalle, bei dem das Material schichtweise auf ein Substrat aufgetragen wird. Die schnellen Temperaturzyklen rufen Spannungsgradienten im Bauteil hervor. Der schichtweise Aufbau der Bauteile verursacht eine anisotrope Mikrostruktur. Mittels nachgelagerter Wärmebehandlung können diese Effekte verringert werden. Im anschließenden Schritt der Prozesskette wird das additiv hergestellte Bauteil mittels Drahterodieren von dem Substrat abgetrennt.
In diesem Beitrag wird eine thermo-mechanische Simulation der gesamten Prozesskette vorgestellt, welche den additiven Aufbau, Wärmebehandlung und das Abtrennen vom Substrat beinhaltet. Anstelle der in der Literatur üblichen schichtweisen Modellierungsstrategie für die DED Simulation wird das gesamte Bauteil in einem Stück vernetzt und der vollständig transiente, schichtweise Materialauftrag über Elementgruppen realisiert. Im Gegensatz zu früheren Simulationen muss der nichtlineare Kontakt zwischen den Schichten nicht berücksichtigt werden, was die Rechenzeiten deutlich verkürzt.
Das Modell wurde validiert mittels Abgleiches des Verzugs aus Simulation und Experiment.
Die Proben, bestehend aus DIN 1.4404 (AISI 316L), wurden nach jedem Prozessschritt 3D gescannt um den Verzug zu quantifizieren. Zusätzlich wurden Querschnitte und Härtetests nach Vickers von unterschiedlich behandelten Proben durchgeführt, um den Effekt der Wärmebehandlung auf die Mikrostruktur und die Härte des Bauteils zu untersuchen.
Eine typische Automobilkarosserie kann bis zu 5000 Widerstandspunktschweißverbindungen aufweisen, welche hohen Qualitätsanforderungen genügen müssen. Daher ist eine durchgehende Prozessüberwachung unerlässlich. Die Transformation zur E-Mobilität in der Automobilindustrie und die damit einhergehende Reichweitenproblematik treiben die Entwicklung und Einführung neuer hochfester Stähle an. Dies resultiert in einem gesteigerten Fertigungsaufwand hinsichtlich einer stabilen Prozess-führung in der Fügetechnik. Um diesen Anstieg an Komplexität zu bewältigen, sind die Methoden der künstlichen Intelligenz ein geeignetes Mittel. Mit ihnen kann, durch Auswertung der Prozessparameter und -signale, die individuelle Schweißpunktqualität sichergesellt werden. Die Vorhersagegenauigkeit von neuen Daten, also das extrapolieren, stellt für die meisten Algorithmen eine große Herausforderung dar.
In dieser Arbeit wird ein künstliches neuronales Netz zur Vorhersage des Punktdurchmessers von Widerstandspunktschweißungen anhand von Prozessparametern implementiert. Die Vorhersagegenauigkeit und Extrapolationsfähigkeit des Modells wird durch die Auswertung des dynamischen Widerstandssignals verbessert.
Um die Extrapolationsfähigkeit zu untersuchen, wird die Vorhersagegenauigkeit des Modells mit Daten getestet, die sich in Bezug auf den Werkstoff und der Beschichtungszusammensetzung deutlich von den Trainingsdaten unterscheiden. Dazu wurden mehrere Schweißexperimente mit Werkstoffen verschiedener Hersteller durchgeführt und nur ein Teil der Daten in das Training einbezogen. Die Ergebnisse dieser Arbeit verdeutlichen den positiven Einfluss der Prozesssignale auf die Robustheit des Modells und die Skalierbarkeit der Algorithmen
künstlicher neuronaler Netze auf Daten außerhalb des Trainingsraums.
Untersuchungsmethoden beim Fräsen additiv gefertigter schwer spanbarer Kobalt-Chrom-Legierungen

Für den Anlagenbau werden hochbelastete Komponenten aus Co-Cr-Legierungen hergestellt. Dabei ist die Zerspanung so herausfordernd, dass additive Fertigungsschritte oft wirtschaftlicher sind. Diese bedingen aber vorwiegende heterogene, anisotrope Gefüge und Eigenschaften und bei nachfolgender Fräsbearbeitung unstetige Zerspankräfte und instabile Spanvorgänge. Hierbei können hybride Zerspanprozesse helfen, hohe Belastungen für Werkzeug und Werkstückoberfläche zu minimieren. Diesbezügliche Charakterisierungen erfordern speziell adaptierte Zerspanungsanalysen.
Anhand eines Anwendungsbeispiels, bei dem eine Modifikation der Ausgangslegierung mit 1 % Hf erfolgte, wird die Wechselwirkung zwischen Gefügemorphologie und Fräsprozess dargestellt, der konventionelle mit einem hybriden ultraschallunterstützten Fräsprozess verglichen und die Charakterisierung des Werkzeugverschleißes anhand zweier verschiedener Fräser betrachtet. Analysen auftretender Prozesskräfte mittels Piezo-Mehrkomponenten-Dynamometer, der Werkzeugoszillation mittels Laser-Vibrometer und zusätzliche In-situ-Temperaturmessungen der Werkzeugschneiden mittels Highspeed-Pyrometer bilden den Kern der neuen Zerspanungsprüftechnik.
Die vorgestellten Untersuchungsmethoden bilden die Vorgänge bei der Zerspanung additiv gefertigter Werkstoffe detailliert und reproduzierbar ab. Sowohl Legierungsmodifikation als auch hybride Prozessbedingungen lassen gezielte Einflüsse zur deutlichen Verbesserung der Zerspanungssituation zu.
Ni alloys are generally classified as difficult-to-cut materials and cost intensive. Additive manufacturing (AM) offers economic advantages. However, machining of these AM components is mandatory to create the final contour or surface. The inhomogeneous and anisotropic microstructure and properties of AM components causes an unstable cutting process. Moreover, undesirable tensile residual stresses are generated due to subsequent machining. In this investigation, the initial alloy 36 is modified with Ti and Nb up to 1.6 wt.-% and build-up welded via gas metal arc welding (GMAW) and plasma-transferred-arc (PTA). Then, finish-milling tests are carried out to investigate the influence of the modification as well as the cutting parameters on the resulting cutting force and the surface integrity. In addition, the conventional milling process (CM) is compared with the ultrasonic-assisted milling process (US), which has a significant influence on the machinability as well as on the surface integrity.
Die additive Fertigung (AM) durch schweißtechnische Verfahren eröffnet vielfach ökonomische Vorteile für eine ressour-ceneffiziente Bauteilherstellung. Gerade hinsichtlich der Homogenität und Anisotropie der resultierenden Schweißgefüge und den damit verbundenen Eigenschaften gibt es noch offene Fragestellungen. Die Einstellung der finalen Bauteilgeo-metrie und Oberflächengüte erfordert den komplementären Einsatz abtragender Fertigungsschritte. Hochleistungslegie-rungen auf der Basis von Nickel oder Kobalt sind aufgrund ihrer niedrigen Wärmeleitfähigkeit verbunden mit hoher Festigkeit und Zähigkeit schwer spanbar. Eine gezielte Gefügebeeinflussung mittels Modifikation der AM-Schweißzusatz-werkstoffe und der Einsatz des ultraschallunterstützten Fräsens (US) bietet das Potential insgesamt die Zerspanungssi-tuation zu verbessern. Dieser Lösungsansatz unter Gewährleistung des Erhalts der geforderten Werkstoff- bzw. Bauteileigenschaften ist Untersuchungsgegenstand eines Gemeinschaftsvorhabens (IGF-Nr. 20.979 N/DVS-Nr. 1.3211) der BAM und TU Clausthal/ISAF. Der vorliegende Beitrag stellt Ergebnisse für die beiden untersuchten FeNi- und CoCr-Legierungen sowie wesentliche Zusammenhänge zwischen Legierungsmodifikation, entstehender Gefügemorphologie und Zerspanungseigenschaften der mittels MAG additiv gefertigter Proben vor. Das größte Potential für die Modifikation zeigten Zr und Hf. Die Zulegierung in das Schweißgut erfolgte durch Beschichtung von Massivdrähten sowie durch Her-stellung von Fülldrähten.
Rapidly advancing technologies and progressive digitisation are posing challenges to the established quality infrastructure (QI). In response, the key stakeholders of the German QI established the initiative QI-Digital aimed at developing new solutions for modern quality assurance. One of the central use cases herein is quality assurance for additive manufacturing, in which a fully interlinked additive manufacturing process chain is established. The intention is to collect and process data from each production step, allowing for a comprehensive digital view of the physical material flow. Within this process chain, prototypes of digital QI tools like machine readable standards and digital quality certificates are being demonstrated, tested, and evolved. This is complemented by research on the process level, comprising the evaluation and refinement of methods for in-situ and ex-situ quality assurance, as well as algorithms for registration, reduction, and analysis of process data. This paper presents the status, goals, and vision for the QI-Digital use case additive manufacturing.
Automatisierungs- und Regelkonzepte für das MSG-Engspaltschweißen - Pendel- und Füllgradregelung

Das MSG-Engspaltschweißen eignet sich auf Grund der I-Nahtvorbereitung besonders für das wirtschaftliche Fügen bei hohen Blechdicken über 100 mm und bietet darüber hinaus zusätzliche technologische Vorteile. Für die automatisierte Anwendung des Verfahrens unter Produktionsbedingungen muss dabei die Prozesssicherheit auch für mitunter große Variationen der Spaltbreite entlang der Schweißnaht gesichert bleiben. In erster Linie betrifft dies bei mechanischer Auslenkung der Drahtelektrode die Adaption der Pendelbewegung auf die jeweilige Spaltbreite um eine ausreichende Flankenanbindung zu garantieren. Für die Online-Regelung der Pendelbewegung mittels Lichtbogensensorik wurde eine Methode implementiert die die notwendigen Pendelwinkel an jeder Nahtflanke unabhängig ermittelt und darüber hinaus Fehlstellungen des Brenners sowie Veränderungen des Kontaktrohrabstandes und der Prozessparameter eigenständig kompensiert. Eine Füllgradregelung auf Grundlage optischer Erfassung und Auswertung der Schweißnahtgeometrie wurde zusätzlich eingesetzt um bei veränderlichen Nahtquerschnittsflächen einen vorgegebenen, gleichbleibenden Lagenaufbau zu erzielen.
Das bislang zur Vermeidung unzulässiger Wurzelüberhöhungen beim Laserstrahlschweißen von Aluminiumlegierungen bzw. austenitischem Stahl eingesetzte Verfahren der elektromagnetischen Schmelzbadstütze konnte innerhalb der vorliegenden Untersuchung erfolgreich zur Kompensation des hydrostatischen Druckes von ferromagnetischen Stählen übertragen werden. Es wurden dabei Laserstrahlschweißversuche in PA-Position an bis zu 20 mm dickem Duplexstahl 1.4462 sowie Baustahl S235JR durchgeführt. Unter konstanten Schweißparametern wurden Durchschweißungen generiert. Dem hydrostatischen Druck wurde unter Verwendung der Technologie zur elektromagnetischen Schmelzbadunterstützung durch Variation der Oszillationsfrequenz und der AC-Leistung des Magnetsystems entgegengewirkt.
Zunächst konzentrierten sich die Versuche auf den Duplexstahl 1.4462, welcher jeweils aus 50 % Ferrit und Austenit besteht. Hierbei konnte festgestellt werden, dass zur idealen Kompensation von 15 mm bei einer Frequenz von 1,7 kHz eine AC-Leistung von 1,6 kW erforderlich ist, die Schweißnähte aber bereits bei einer AC-Leistung von ca. 0,8 kW in die Bewertungsgruppe B der DIN EN ISO 13919-1:1996-09 eingeordent werden können. Zur idealen Kompensation des hydrostatischen Druckes bei 20 mm dickem Duplexstahl war eine um 20 % höhere AC-Leistung notwendig. Im Anschluss an die Versuche mit dem Duplexstahl wurden die Untersuchungen auf bis zu 20 mm dicke Proben aus Baustahl S235JR erweitert. Für 15 mm konnten die Schweißnähte bei einer Frequenz von 1,7 kHz ab einer AC-Leistung von 1,3 kW in die Bewertungsgruppe B eingeordnet werden. Zur idealen Kompensation von 20 mm dickem Baustahl war eine AC-Leistung von 1,6 kW bei einer Frequenz von 636 Hz nötig. Mit steigender AC-Leistung konnte in allen Versuchsreihen eine sukzessive Verringerung
der Wurzelüberhöhung demonstriert werden.
The paper describes a systematic investigation of the EM influenced laser beam welding of the aluminum die casting alloy AlSi12(Fe) in comparison to a reference material, a wrought aluminum alloy AlMg3. By using of a face centred CCD test plan, the influencing variables laser power, welding velocity and magnetic flux density are varied with regard to their influence on the remaining porosity. The global pore fraction of the weld seams was analyzed by X-ray images with ImageJ. This enabled a qualitatively very good regression model to be derived for the respective material, which identifies the dominant influencing variables. The results prove, statistically verified, for the investigated parameter range, that
- the magnetic flux density is the main cause for the porosity reduction,
- the porosity rises with increasing laser power the porosity in the weld seams rises,
- the influence of the welding velocity is negligible,
- the pore quantity in wrought alloy is more strongly minimized by the magnetic flux density than in die casting,
- the porosity decreases due to the EM influence by approx. 70 % compared to the unaffected welds. This effect is emphasized by the contour line charts, which illustrate the relationship between laser power and magnetic flux density.
With the exception of the quadratic influence of B at the wrought alloy, the statistical correlation shows a linear development of the respective influence variables for both aluminum alloys. In order to investigate these deviations, further simulations with a focus on weld pool geometry and weld pool flow are to be performed. In addition, the welding results can be classified in accordance with DIN EN ISO 13919-2 in the highest evaluation group B for AlMg3 and in evaluation group C for AlSi12(Fe) by applying a magnetic flux density of 350 mT. The analysis of the CT images at constant laser power and welding velocity allows a direct comparison both between the two alloys and also as a function of the magnetic flux density with regard to the number and size of pores. An increase in the magnetic flux density leads to a significant decrease in the number and volume of pores, which can be seen more clearly in wrought alloy than in die casting. Very acceptable results can be achieved for both materials and different welding parameters. This successfully demonstrates the desired process robustness and functionality of the EM system for practical applications. For subsequent investigations of overlap joints, the lowest possible laser power and a high magnetic flux density are recommended.
Elektromagnetische Porenreduktion beim Laserstrahlschweißen von Aluminium-Druckgusslegierungen

Innerhalb der vorliegenden Untersuchung wurde ein elektromagnetisches Schmelzbadbeeinflussungssys-tem zur Reduktion des Porenanteils beim Laserstrahlschweißen von Aluminium-Druckguss verwendet. Hierbei wird der Unterschied der elektrischen Leitfähigkeiten zwischen Gas- bzw. Lufteinschlüssen und geschmolzenem Aluminium gezielt genutzt, um die im Schmelzbad eingeschlossenen Poren während des Laserstrahlprozesses zur Oberfläche zu verdrängen. Die dafür erforderlichen Lorentzkräfte werden durch ein oszillierendes Magnetfeld erzeugt. Bei den Laserstrahlschweißversuchen handelt es sich um Ein-schweißungen in Wannenlage (PA-Position) von 6 mm dickem Aluminium-Druckguss AC-AlSi9MnMg. Über einen zuvor optimierten Laserschweißprozess wurde durch zusätzlichen Einsatz eines elektromag-netischen Feldes dessen Wirkung hinsichtlich des Porengehaltes und der Oberflächenrauheit untersucht. Die Auswertung der Schweißnähte erfolgte anhand von Querschliffaufnahmen, Röntgenbildern sowie Computer-Tomographie (CT) Aufnahmen. In Abhängigkeit von der verwendeten magnetischen Fluss-dichte konnte eine Reduktion des Porenanteils von bis zu 75 % erzielt werden, wobei vor allem großvolu-mige Poren erfolgreich aus dem Schmelzbad entfernt werden konnten. Zudem konnte eine Reduktion der Oberflächenrauigkeit von ebenfalls bis zu 75 % erreicht werden.
Die Verringerung der CO2-Emissionen ist eng mit der Entwicklung hocheffizienter und wirtschaftlicher Komponenten aus Stahl in der Anlagen- und Verfahrenstechnik verknüpft. Um den hohen kombinier-ten korrosiven, tribologischen, thermischen und mechanischen Beanspruchungen stand zu halten, werden auf Anwendungsfall und Stahlwerkstoff abgestimmte Verschleißschutzschichten eingesetzt. Neben der zunehmenden Forderung konventionelle Kobalt- durch Nickellegierungen zu ersetzen, wächst auch der Bedarf nach definierten Ober- bzw. Funktionsflächen hoher Güte. Aufgrund hohen Werkzeugverschleißes ist die erforderliche Fräsbearbeitung zu Herstellung der komplexen Geomet-rien der Bauteile für KMU oftmals wirtschaftlich nicht möglich. Mittels Legierungsmodifikation der Schweißzusätze für nickelbasierte plasmaauftraggeschweißte Verschleißschutzschichten und durch den Einsatz innovativer ultraschallunterstützter Fräsprozesse soll eine günstigere Zerspanbarkeit er-reicht werden, ohne das Verschleißschutzpotential zu mindern. Im vorliegenden Beitrag wird der Ein-fluss der mittels Legierungsmodifikation eingestellten Gefüge- und Ausscheidungsmorphologie auf die Zerspanbarkeit untersucht. Dies erfolgt anhand einer typischerweise für Schneckenmaschinen einge-setzten Verschleißschutzlegierung NiCrMoSiFeB-Legierung („Colmonoy 56 PTA“), die konventionelle CoCr-Legierungen (Stellite) substituiert. Metallurgische Untersuchungen und In-situ-Messungen auf-tretender Prozesskräfte an der Werkzeugschneide beim Fräsen sowie anschließende Untersuchungen von Werkzeugverschleiß und Oberflächenintegrität ermöglichen eine detaillierte Analyse und Korrela-tion zwischen mikrostrukturellen Eigenschaften und Zerspanbarkeit.
Die Bestrebungen zur Verringerung der CO2-Emissionen erfordern hochbelastbare und effiziente Komponenten aus Stahl in der Anlagen-, Verfahrens- und Kraftwerkstechnik. Hierfür sind in zunehmendem Maße auf den Anwendungsfall und Stahlwerkstoff abgestimmte Verschleißschutzschich-ten und definierte, zerspante Oberflächen notwendig. Die hohen Härten dieser Schichten und der Einsatz konventioneller Co-basierter Verschleißwerkstoffe führen oftmals zu unwirtschaftlichen Bauteilen, gerade aufgrund hohen Werkzeugverschleißes bei der Zerspanung mit geometrisch bestimmter Schneide. Er-kenntnisse über den Einsatz Ni-basierter Verschleißwerkstoffe und die Optimierung der Zerspanbarkeit mittels Legierungsmodifikationen und moderner hybrider Fräsprozesse ohne Verschlechterung der Ver-schleißschutzeigenschaften sind deshalb für die Anwender und Verarbeiter zur wirtschaftlichen Fertigung hochbelasteter Stahlbauteile wesentlich. Der vorliegende Beitrag stellt die Untersuchungsmethodik eines aktuell laufenden Vorhabens der TU Clausthal und BAM, Berlin, vor. Fokus liegt hierbei auf den hochin-strumentierten Fräsexperimenten, die eine reproduzierbare Analyse und Korrelation zwischen den mik-rostrukturellen Eigenschaften der auftraggeschweißten Legierungen, dem Zerspanprozess und der Zer-spanbarkeit, insbesondere der resultierenden Oberflächenintegrität, ermöglichen sollen.
Results of experimental investigations of the relationship between laser-hybrid welding process parameters, type of the filler metal and the mechanical properties of the welds made from 9% nickel cryogenic steel X8Ni9 are discussed. The results contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of LNG tanks. The remarkable heterogeneity in the chemical composition of the weld metal as well as an insufficient impact toughness could be indicated by using austenitic filler wire. The most promising results were achieved by applying 11%Ni filler wire, which is similar to the base material. A correlation between impact toughness and wire feeding speed could be shown. The highest impact toughness was 134 J at -196°C. The laser-hybrid welds passed the tensile test. The failure stress of 720 MPa with a fracture location in the base metal was achieved for all samples tested.
In diesem Beitrag werden Ergebnisse der Untersuchungen eines Verfahrens zum fehlerfreien Laserstrahl Hybridschweißen von geschlossenen Rundnähten vorgestellt. Das Verfahren zielt auf die Vermeidung von Schweißimperfektionen im Überlappbereich einer laserstrahlhybridgeschweißten Rundnaht. Eine Strategie der Prozessführung beim Schließen der Rundnaht wurde entwickelt, mit der ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht wird. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl- sowie MSG Schweißprozess realisiert. Experimentelle Untersuchungen wurden an 12 mm bis 15 mm dicken Rohrabschnitten durchgeführt. Der Einfluss von Prozessparametern wie der Laserleistungsrampe und Rampenzeit, der Veränderung des Abbildungsmaßstabes und der Defokussierung des Laserstrahls auf die Erstarrungsbedingungen am Ende der Rundnaht wurde untersucht, um eine optimale Strategie zum Herausführen der Prozessenergie zu finden. Im Rahmen der experimentellen Untersuchungen konnte gezeigt werden, dass eine Defokussierung des Laserstrahls im Bereich zwischen 60 mm und 100 mm über einen kurzen Auslaufbereich der Naht von ca. 15 mm zu einer deutlich besseren Nahtausbildung im Überlappbereich führte. Es konnte eine günstige kelchförmige Schweißnahtform ohne eine Tendenz zur Rissbildung erzielt werden. Die Laseroptik mit motorisch angesteuertem Linsensystem ermöglichte dabei eine Vergrößerung des Laserstrahldurchmessers ohne eine Veränderung der Position des MSG-Lichtbogens relativ zur Bauteiloberfläche.
Dieser Beitrag befasst sich mit der Entwicklung eines wirtschaftlichen und robusten Verfahrens zum Schweißen dicker Stahlbleche. Es werden Ergebnisse für das Fügen von Blechen im Dickenbereich von 25 mm bis 80 mm vorgestellt. Die 30 mm dicken Schweißnähte konnten im Stumpfstoß in zwei Durchgängen unter Verwendung des Laserhybridschweißens und des Unterpulverschweißens (UP) geschweißt werden. Das Laserhybridschweißen wird als Einschweißung mit einer Tiefe von ca. 25 mm ausgeführt. Die UP-Lagen werden auf der gegenüberliegenden Seite des Blechs aufgebracht. Bei richtiger Wahl der Schweißparameter wird der
Nahtquerschnitt durch eine sichere Überlappung beider Lagen geschlossen. Bei Blechdicken über 30 mm ist eine Kantenvorbereitung erforderlich, die eine Ausführung der UP-Fülllagen in Engspalttechnik ermöglicht. Die Vorteile der vorgeschlagenen Prozesskombination liegen darin, dass die Nahtwurzel der Laserhybridnaht nicht geformt werden muss. Defekte in der Wurzel der Laserhybrideinschweißung können durch die UP-Lagen effektiv beseitigt werden. Das Verfahren bietet eine hohe Stabilität des Schweißprozesses in Bezug auf die
Qualität der Blechkanten. Plasmageschnittene Kanten konnten ohne Bindefehler geschweißt werden. Die erreichte Nahtqualität wurde durch zerstörende und zerstörungsfreie Prüfungen bestätigt.
Vermeidung von Schweißimperfektionen im Überlappbereich bei laserstrahlhybridgeschweißten Rundnähten

Die Laserstrahl-Hybrid-Schweißtechnologie erweist sich in der schweißtechnischen Fertigung immer mehr als innovative Alternative gegenüber anderen Schweißverfahren. Obwohl das Laserstrahl-Hybridschweißverfahren viele wirtschaftliche Vorteile gegenüber herkömmlichen Schweißverfahren aufweist, wie z.B. große Einschweißtiefe und dadurch eine reduzierte Anzahl von Schweißlagen, geringe thermische Belastung des Grundwerkstoffes aufgrund reduziertem Wärmeeintrag, konnte das Schweißverfahren überwiegend für das Schweißen von Längsnähten demonstriert werden. Eine Vielzahl von Schweißaufgaben, z.B. beim Schweißen von Segmenten von Windkraftanlagen oder dem Orbitalschweißen beim Verlegen von Großrohrleitungen sieht vor, dass die zu schweißenden Bauteile mit einer Rundnaht zusammengefügt werden. Die schweißtechnische Herausforderung ist hier, dass beim Schließen einer Rundnaht mit der Entstehung eines fehlerbehafteten Überlappbereiches zu rechnen ist. Ein zentrales Problem im Überlappbereich einer laserstrahl- sowie laserhybridgeschweißten Rundnaht ist die Bildung von Imperfektionen wie Poren, Rissen sowie die Bildung eines Endkraters, welcher als geometrische Kerbe wirkt. Bisher liegen keine universellen Lösungen zur fehlerfreien Ausführung von geschlossenen Rundnähten beim Laserstrahl-Hybridschweißen vor. Diese Studie befasst sich mit der Entwicklung eines Verfahrens, mit dem die Entstehung von o.g. Schweißimperfektionen vermieden wird. Die Strategie der Prozessführung beim Schließen der Rundnaht sieht hervor, dass ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht werden kann. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl- sowie MSG-Schweißprozess realisiert.
Im Rahmen dieser Arbeit wurde eine Serie von Schweißversuchen an 9,5 mm dicken Rohabschnitten aus hochfestem Pipelinestahl X100Q mit Variation der Prozessparameter wie der Laserleistung, der Defokussierung des Laserstrahls sowie der Endkraterfüllzeit im Überlappbereich der Rundnaht durchgeführt. Nachfolgend werden die erzielten Ergebnisse dargestellt und diskutiert.
Holz wird vielfach in Stoßdämpfern von Transportbehältern für radioaktives Material eingesetzt. Dafür wird oftmals Fichtenholz verwendet, das in mehreren Lagen und senkrecht zueinander liegender Faserrichtung zwischen einer inneren und einer äußeren Stahlhülle eingebaut wird. Die Reibung zwischen den dabei entstehenden Grenzflächen ist von entscheidender Bedeutung für die Stoß- und Energieabsorption, z. B. bei einem Aufprall des Behälters auf eine harte Unterlage. Um detaillierte Informationen für entsprechende numerische Simulationen zu bekommen, wurden in dieser Arbeit die Reibungszahlen von Holz-Holz- und Holz-Stahl-Paarungen bei für derartige Behälter relevanten Beanspruchungsbedingungen im Temperaturbereich zwischen -40°C und 90°C gemessen. Die Ergebnisse zeigen eine gleichmäßige, mit steigender Temperatur abfallende Reibung, wobei die Werte für Holz-Stahl-Paarungen zwischen 0,43 bei -40°C und 0,22 bei 90°C sowie für Holz-Holz-Kontakte zwischen 0,3 bei -40°C und 0,24 bei 90°C liegen.
In a first test series, the friction and wear properties of 6 polymeric candidate materials for application in LNG tribosystems were tested. The most favorable properties showed PTFE composite, filled with carbon fibers and PEEK, which showed low and stable friction and a wear coefficient in the order of 10-7 mm3N-1m-1. PTFE containing PEEK composites seem to be also appropriate for LNG applications. Admixtures of graphite as solid lubricant result in lower wear. Contrary, a lubricating mechanism of MoS2 was not observed. The PI-materials showed comparatively high friction and medium wear.
Neutron cameras allow visualizing hydrogen distributions with radiographic or tomographic imaging methods in iron and steel. The necessary contrast between hydrogen and iron stems from the high difference in the total neutron cross section of both elements. This allows e.g. the in situ measurement of hydrogen mass flow inside cm thick steel samples with a temporal resolution of 20 s using neutron radiography as well as the quantitative measurement of hydrogen accumulations at the crack’s inner surfaces in hydrogen embrittled iron samples with neutron tomography. We could detect directly gaseous hydrogen in the crack cavities and we measured the gas pressure. This new quality of the information on a micrometer scale allows new insights for the analysis of hydrogen-induced damage mechanisms. Further, this method is non-destructive and provides local information in situ and in three dimensions with a spatial resolution of 20-30 µm. In this contribution, we show examples that demonstrate the spatial and temporal resolution of the neutron radiography and tomography methods in order to visualize and quantify hydrogen accumulations at cracks. The measurements were performed at the research reactor BER II of the HZB in Berlin and at the FRM II reactor of the neutron source Heinz Maier-Leibnitz in Garching.
Laserhybridschweißen von dickwandigen Stählen mit elektromagnetischer Schmelzbadunterstützung

Die steigenden Anforderungen in Hinsicht auf Sicherheitsfaktoren von gefügten Bauteilen führen zu einer Zunahme der zu schweißenden Bauteildicken. Das Laserstrahl-Lichtbogen-Hybridschweißverfahren – verbreitet im industriellen Einsatz vor allem im Schiffs- und Windkraftanlagenbau – ermöglicht das einlagige Fügen von dickwandigen Strukturen. Eine Herausforderung stellt das Schweißen von dickwandigen Bauteilen mit reduzierter Geschwindigkeit in Wannenlage (PA-Position) da. Sie ist aufgrund des erhöhten hydrostatischen Druckes und die daraus resultierenden Tropfenbildung an der Wurzelseite bedingt realisierbar. Die im Rahmen dieser Studie eingesetzte elektromagnetische Schmelzbadunterstützung wirkt dem gravitationsbedingten Austropfen der Schmelze entgegen und kompensiert den hydrostatischen Druck. Dabei werden unterhalb der Schweißzone mit Hilfe eines extern angelegten oszillierenden Magnetfeldes Wirbelströme im Werkstück induziert, die eine nach oben gerichtete Lorentzkraft erzeugt. Die Lorentzkraft wirkt dem hydrostatischen Druck entgegen und stellt einen sicheren Schweißprozess ohne Tropfenbildung dar. Mit dem Hybridschweißverfahren mithilfe der elektromagnetischen Schmelzbadunterstützung gelingt es mit einem 20-kW Faserlaser bis zu 30 mm dicke Bleche in einer Lage zu schweißen. Bei 25 mm dicken einlagig geschweißten Platten aus S355 konnte ein Spalt bis 1 mm und ein Kantenversatz bis zu 2 mm sicher überbrückt werden. Die Reduzierung der Schweißgeschwindigkeit hat eine Verringerung der notwendigen Laserleistung zur Folge und begünstigt außerdem die mechanisch-technologischen Eigenschaften, infolge der reduzierten Abkühlgeschwindigkeit. Durch die geringe Martensitbildung führt dies zu einer Verbesserung der Kerbschlagzähigkeit.
In order to reduce weight of vehicles, the interest in multi-material-design has been growing within the last few years. For vehicles the combination of steel and aluminium alloys offers the most promising compromise between weight, strength and formability. Thermal joining of these dissimilar materials is still a challenge to overcome. A possible approach is a new joining technology, whereby a combination of laser beam welding and contactless induced electromagnetic forces are used to displace the generated melt of one joining partner into a notch of the other. This paper presents the working principle and shows numerical analyses to improve the understanding of this joining process. The simulations help to calculate the thermal development of the joining partners, which is important for the formation of intermetallic phases. Furthermore, the calculation of the time required for a complete displacement is possible. The numerical results are validated by experimental results.
Environmental protection, resource conservation and CO2 reduction require new joining concepts for effective multi-material design in automotive lightweight construction. The thermal joining of dissimilar materials, especially the combination of aluminum alloys and steel, is associated with difficulties. Different material properties, such as melting point and coefficient of thermal expansion, complicate joining processes. Furthermore, the insolubility between these materials results in the formation of intermetallic phases. These brittle phases reduce the load-bearing capacity and quality of the joints. The thickness of the intermetallic phases should not reach the critical value of 10 μm to ensure good mechanical properties of the joint. It is known that a two-phase reaction layer consisting of Al5Fe2 and Al3Fe (also known as Al13Fe4) forms at the interface between solid steel and liquid aluminum. Due to high cooling rates, as it is the case in laser beam welding, metastable intermetallic compounds can form different from the equilibrium state. The formation of the intermetallic reaction layer is a diffusion-controlled process. So, it is only possible to control the growth of these phases. This problem has led to use joining methods that do not require the melting of both joining partners. A promising joining method is laser beam welding-brazing, whereby only one joining partner is melted and wets the solid joining partner. Conventional laser beam welding-brazing only results in material-fit joints and often requires the use of expensive filler materials. An additional form-fit could optimize the mechanical performance of the joint. For this reason, a new joining method for overlap configurations of dissimilar materials was developed. A laser beam melts the lower joining partner through a cavity of the upper joining partner. The created melt pool is moved upwards into the cavity of the upper joining partner due to contactless induced Lorentz forces of an AC-magnetic system. The displaced melt creates a form- and material-fit joint after solidification. The advantage of this joining technology is the absence of filler materials, flux agents and expensive auxiliary joining elements.
Das Master Curve (MC) Konzept nach ASTM E1921 wird momentan u.a. in der Kerntechnik für die bruchmechanische Sicherheitsbewertung ferritischer Stähle eingesetzt.
Für ferritisches Gusseisen mit Kugelgraphit (GJS) fehlt jedoch eine Validierung dieser Methode und ggf. eine systematische Überprüfung möglicher Modifikationen grundlegender Ansätze des MC-Konzepts. Aus diesem Grund soll in einem kürzlich gestarteten BMUV-Verbundprojekt zwischen der MPA Stuttgart und der BAM Berlin die Anwendbarkeit des MC-Konzepts auf GJS bei dynamischer Beanspruchung untersucht werden. Ziel ist es, eine effektive und effiziente Methodik bereitzustellen, mit der mittels einer vergleichsweise kleinen Stichprobe bruchmechanischer Kleinproben eine Referenztemperatur T0 zur werkstoffspezifischen Temperaturjustierung der MC ermittelt werden kann.
Im laufenden Verbundprojekt MCGUSS untersuchen dieProjektpartner MPA Stuttgart und BAM Berlin das probabilistische Master Curve (MC) Konzept nach ASTM E1921 hinsichtlich seiner Übertragbarkeit auf ferritisches Gusseisen mit Kugelgraphit (DCI).
Ziel des Projektes ist die Entwicklung einer Methode zur Bestimmung und Bewertung der dynamischen Bruchzähigkeit von DCI im Übergangsbereich. In diesem Beitrag werden die Eigenschaften des verwendeten Werkstoffs der Festigkeitsklasse GJS-400 vorgestellt und die sich daraus ergebenden Probenentnahmestellen näher erläutert.
Weiterhin werden erste Ergebnisse der C(T)25-Versuchsserien vorgestellt, die bei Belastungsraten von ca. 5∙103 MPa√ms-1, 5∙104 MPa√ms-1 und 5∙105 MPa√ms-1 und einer Temperatur von -40 °C durchgeführt wurden.
Within fracture mechanics safety assessment for steels in nuclear technology, the probabilistic master curve (MC) concept according to ASTM E1921 is currently used for quasi-static loading conditions as a supplement to the established deterministic ASME reference curve concept. However, for ductile cast iron (DCI), a systematic review of potential modifications to the assumptions and the procedure according to ASTM E1921 and an associated validation are still lacking. For this reason, the application of the fracture mechanics MC concept to ferritic ductile cast iron is being investigated in a recently started joint research project between MPA Stuttgart and BAM Berlin. According to the IAEA guidelines SSG 26, the safety assessment of DCI containers for transport as well as storage of radioactive materials is based on the fracture mechanics criterion of general crack initiation exclusion. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods. Therefore, a methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using samples extracted from a component. For the experimental program, a DCI material will be produced as it is generally used for transport and storage containers. A basic mechanical-technological material characterization consisting of tensile, Charpy and Pellini tests is planned and a comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens. Numerical analyses of different specimen geometries and test setups are planned to investigate the influences of stress triaxiality and loading rate. Throughout the experimental program, the microstructure-property relationship will be investigated based on quantitative metallographic and fractographic analyses. Finally, different MC assessment strategies will be considered and modifications will be made if necessary.

This paper outlines the research approach, the planned investigations and first results of the experimental program.

According to Hojo et al. (2008) the MC concept is already in use for the brittle fracture safety assessment of ferritic forged steel containers, which would suggest an extension to ductile cast iron containers. In compliance with IAEA SSG-26, the safety assessment of DCI containers for transport as well as storage of radioactive materials is based on the fracture mechanics criterion of general exclusion of crack initiation. Within this context, the focus of the current research project is on the further development of brittle fracture safety assessment methods. Therefore, a methodology shall be established to determine and assess dynamic fracture toughness values of DCI in the ductile-to-brittle transition regime, using only a low number of small fracture mechanics test specimens extracted from a component. For the experimental program, a DCI material of grade GJS-400 (GGG-40) has been produced as it is generally used for transport and storage containers for nuclear material. A basic mechanical-technological material characterization consisting of tensile, Charpy, and Pellini tests has been planned and a comprehensive fracture mechanics test program was compiled covering dynamic testing of DC(T)9, C(T)25, C(T)50, SE(B)10, SE(B)25, and SE(B)140 specimens at various loading rates and temperatures. The specimen testing is divided between the project partners based on specimen geometry. MPA Stuttgart has been tasked with the testing of the C(T), DC(T) and Pellini specimens, while BAM Berlin was assigned the SE(B), Charpy and tensile tests. These tests allow for the determination of the loading rate relevant for brittle fracture via C(T)25 specimens and an assessment of size effects by transferring the relevant loading rate to other specimen geometries and sizes. Numerical analyses of different specimen geometries and test setups are planned to investigate the influence of stress triaxiality and loading rate. Furthermore, the time-dependent course of the Weibull stress is assessed via these numerical analyses. Throughout the experimental program, the microstructure-property relationship will also be investigated based on quantitative metallographic and fractographic analyses like scanning electron microscope images and metallographic sections. With the acquired experimental database fundamental assumptions of the MC concept, like the weakest link model and the Weibull distribution, will be assessed for the application to DCI. In the end, the applicability of the MC concept will be evaluated and if necessary, modifications to the MC concept for DCI will be proposed. This paper will present the preliminary results of the GJS400 material characterization and the related selection of test specimen extraction points. First results of the C(T)25 and SE(B)140 specimen testing will also be discussed supported by first metallographic analyses.
Full densification of Fe, Co and Ni bonded NbC based cermet’s was achieved by pressure less liquid phase sintering in vacuum for one hour at 1420°C. The hardness and toughness of the NbC matrix cermet’s can be mainly tailored by the binder composition and secondary carbide additions. Ni binder based NbC cermet’s allow the combination of high hardness and improved toughness. The addition of lesser amounts of VC/Cr3C2 in a NbC partially substituted WC-Co cemented carbide increased significantly the hardness in combination with a moderate fracture toughness.
The determination of mechanical properties of welded Steel structures such as strength or ductility is a subject of high interest for the majority of Companies in the area of metal Processing. The material Parameters can be obtained by performing the tensile test on the samples made from a part of a component. In some cases, it is highly expensive to produce the tensile specimens especially from the weld metal, which contains different type of microstructure such as weld seam or heat affected zone in an extremely small area. Therefore, a method is described in this paper to determine the material Parameters of high strength Steel structures and welded joints locally and without any additional effort to perform the tensile test. In this method, instrumented indentation technique (IIT), an indenter is pushed on the flat surface of a specimen in a certain period of time and simultaneously the applied force and the corresponding indentation path are measured. The data related to the force-indentation diagram is given as input to an artificial neural network (ANN) to obtain the material Parameters. The ANN can be trained by generating the large qualitative data sets with numerical Simulation of the IIT procedure. The Simulation must be run several times with the different material model parameter sets to generate the numerous
force-indentation diagrams as the inputs of ANN. Then, the trained ANN is validated by performing the IIT on the welded joints and comparing the obtained material Parameters from ANN with the tensile test.
Consequently, the mechanical properties of welded joints can be determined by performing the IIT and evaluating the resulting data by the ANN.
Residual stresses are crucial when assessing the performance of welded components. The present work deals with the possibilities of transferring the real-life boundary conditions of welding, which influence the residual stress, into the laboratory. The possibilities of a test system with a load capacity of 2 MN specifically developed for online monitoring of stress formation and cracking are shown. Due to the structural design, global process, geometry and material-dependent stresses are induced, which can be quantified in-situ during welding and post weld heat treatment. Examples are presented how the conditions to be found during production are simulated in the laboratory. It is shown how welding residual stresses in high-strength steels are affected by the heat control. Elevated working temperatures significantly increase the tensile residual stresses in the heat affected zone (HAZ). The effect of mechanical stresses resulting from welding on stress relief cracking is demonstrated by the example of a creep resistant steel. Reheat cracks were monitored online during post weld heat treatment.
Within the group of additive manufacturing (AM) technologies for metals, laser powder bed fusion (L-PBF) has a leading position. Nevertheless, reproducibility of part properties has not reached sufficient maturity hindering the use for industrial applications especially for safety-relevant components. This article presents the results of various experimental tests performed with the aluminium alloy AlSi10Mg identifying reasons for the high deviations in mechanical properties. Herein, it is discussed how microstructure is influenced by different process parameters (laser power, scanning speed, energy density, building height) and how it can be adjusted by suitable post process heat treatments. The impact of resulting changes in microstructure is shown by monotonic tensile and cyclic fatigue tests considering specimens manufactured with different L-PBF machines.
Die Werkstoffeigenschaften im selektiven Laserstrahlschmelz-Verfahren hergestellter Bauteile werden von einer Vielzahl technologischer Parameter beeinflusst, sodass sich die Fertigungsgüte verschiedener Anlagen voneinander unterscheiden kann. Vor diesem Hintergrund wurde in der vorliegenden Arbeit untersucht, inwiefern sich durch verschiedene nachgelagerte Wärmebehandlungen die Mikrostruktur und die quasistatischen Festigkeitseigenschaften von Proben aus der Aluminiumlegierung AlSi10Mg, die mit verschiedenen Anlagen, Pulvern, Belichtungsstrategien und Prozessparametern gefertigt wurden, harmonisieren lassen. Die Versuche zeigten u.a., dass die erheblichen Festigkeitsunterschiede im Ausgangszustand unabhängig von der angewendeten Wärmebehandlungsroute aufgehoben wurden. Dennoch wurden signifikante Unterschiede in der Duktilität ermittelt. Anhand umfangreicher Bruchflächenanalysen konnte nachgewiesen werden, dass die in der Bruchfläche ermittelte Porosität eine lineare Korrelation zu der Bruchdehnung aufwies.
Additive Manufacturing (AM) through the Selective Laser Melting (SLM) route offers ample scope for producing geometrically complex parts compared to the conventional subtractive manufacturing strategies. Nevertheless, the residual stresses which develop during the fabrication can limit application of the SLM components by reducing the load bearing capacity and by inducing unwanted distortion, depending on the boundary conditions specified during manufacturing. The present study aims at characterizing the residual stress states in the SLM parts using different diffraction methods. The material used is the nickel based superalloy Inconel 718. Microstructure as well as the surface and bulk residual stresses were characterized. For the residual stress analysis, X-ray, synchrotron and neutron diffraction methods were used. The measurements were performed at BAM, at the EDDI beamline of -BESSY II synchrotronand the E3 line -BER II neutron reactor- of the Helmholtz-Zentrum für Materialien und Energie (HZB) Berlin. The results reveal significant differences in the residual stress states for the different characterization techniques employed, which indicates the dependence of the residual state on the penetration depth in the sample. For the surface residual stresses, longitudinal and transverse stress components from X-ray and synchrotron agree well and the obtained values were around the yield strength of the material. Furthermore, synchrotron mapping disclosed gradients along the width and length of the sample for the longitudinal and transverse stress components. On the other hand, lower residual stresses were found in the bulk of the material measured using neutron diffraction. The longitudinal component was tensile and decreased towards the boundary of the sample. In contrast, the normal component was nearly constant and compressive in nature. The transversal component was almost negligible. The results indicate that a stress re-distribution takes place during the deposition of the consecutive layers. Further investigations are planned to study the phenomenon in detail.
Die Verwendung von LTT-Zusatzwerkstoffen stellt einen alternativen Ansatz zu den sonst üblichen Verfahren der Schweißnahtnachbehandlung zur Schwingfestigkeitserhöhung geschweißter Stahlkonstruktionen dar. Der wesentliche Wirkmechanismus beruht auf der Beeinflussung des Eigenspannungszustands durch die niedrige Martensitstarttemperatur bereits während des Schweißens. Dadurch werden die Druckeigenspannungen aus der behinderten Volumenausdehnung infolge Phasenumwandlung voll wirksam. Weiter weist die Schweißnaht eine hohe Härte auf, die die Schwingrissbildung verzögern kann, allerdings auch zu einer niedrigen Kerbschlagarbeit führt.
Im ersten Teil dieses Beitrages werden grundlegende Untersuchungen zur schweißtechnischen Verarbeitung eines LTT-Zusatzwerkstoffes präsentiert. Dies beinhaltet zunächst die Sicherstellung der Schweißbarkeit sowie die Charakterisierung der Schweißgefüge und deren Härte mit dem Ziel, reproduzierbare Verbindungseigenschaften für die nachfolgende Schwingfestigkeitsprüfung herzustellen. Der zweite Teil des Beitrages beschäftigt sich mit den dazugehörigen Schwingfestigkeitsuntersuchungen an den Stählen S355J2 und S960Q unter Verwendung konventioneller Zusatzwerkstoffe im Vergleich zum LTT-Zusatz.
Das verwendete Schweißdetail ist eine Verbindungsschweißung am Stumpfstoß unter Variation der Schweißnahtausführung (DY-Naht und V-Naht). Weitergehend wird eine bauteilähnliche Probe (die Längssteife) untersucht, bei der der LTT-Zusatzwerkstoff als zusätzliche Schweißlage aufgebracht wurde. Neben der Schwingfestigkeit werden die Schweißnähte hinsichtlich der Eigenspannungen, der Eigenspannungsstabilität im Schwingversuch sowie metallografisch charakterisiert. Die Ergebnisse zeigen, dass LTT-Zusatzwerkstoffe unter Einhaltung wesentlicher Konstruktionsrichtlinien zu einem deutlichen Anstieg der Schwingfestigkeit führen. Dadurch kann das Leichtbaupotential hochfester Stahlgüten genutzt werden.
Welding residual stress engineering by means of an adjusted martensite phase transformation would be highly attractive as detrimental tensile residual stresses may be prevented already during welding without time and cost intensive post processing. The present study shows a synchrotron diffraction analysis of a martensitic steel subjected to thermo-mechanical load cycles. Experiments were conducted regarding the microstructural strain response during the austenite to martensite transformation. The strains are a function of the temperature and the specific loads applied during cooling. The relation between the transformation plasticity of the material, the amount of martensite formed and the arising strains can thus be assessed. The lattice plane specific strains were compared to experimental findings from (macro) dilatation tests. It is shown that the microscopic material behavior differs remarkably from the one observed on the macroscopic scale, what leads to characteristic residual stresses in the material.

Die Heißrissneigung beim Schweißen kann mittels einer ganzen Reihe von Prüfverfahren ermittelt werden. Eine etablierte Methode ist die sogenannte Varestraint-Prüfung, welche auch an der Bundesanstalt für Materialforschung und -prüfung (BAM) als modifizierter Varestraint/Transvarestraint-Test (MVT) zum Einsatz kommt. Die Ergebnisse von Varestraint-Prüfungen hängen jedoch stets in unter-schiedlichem Maße von der individuellen Prüfmaschinenauslegung und den verwendeten Prüfparametern ab. Dies kann zu einer uneinheitlichen Bewertung des Rissverhaltens führen, wenn die Risslänge konventionell als Kriterium für die Rissneigung herangezogen wird. Scheinbare Abhängigkeiten von Prozessparametern erschweren dann die Interpretation der Ergebnisse. Eine neuartige Bewertungsmethodik entkoppelt den Maschineneinfluss vom Materialverhalten und verwendet die Dehnrate als Risskriterium.
The work on Tribology, digitalisation, and the harmonised procedures developed in i-TRIBOMAT Open Innovation Testbed was presented. The project develops procedures and shares ideas on how to deal with characterisation techniques and provide services to end users in different places and locations, which is realised by adopting a common and widely agreed procedures. i-TRIBOMAT is active also via YouTube platform to enhance communication and spread the word amongst the interested parties and society.
European tribological research organisations unify their capabilities for the European Tribology Centre (https://www.i-tribomat.eu/). At its core is a database, which data are made comparable and trusted via harmonised procedures for their generation. This contribution will focus on wear volume data.
Renowed institutions in various European countries combine their tribo-testing as well as analytical and characterisation capabilities for the European Tribology Centre. This foundation of one of the largest Open Innovative Test Beds for tribological services, the aim of the European Horizon 2020 project i-TRIBOMAT, places certain demands on the comparability of the test equipment and execution process.
Anerkannte Institutionen stellen ihre Kompetenzen auf dem Gebiet tribologischer Charakterisierungen Industrie und Forschung zur Verfügung (https://www.i-tribomat.eu/). Ein Aspekt hierbei ist eine tribologische Datenbank. Um die nötige Qualität der Daten sicherzustellen, sind vereinheitlichte Prozeduren erforderlich, in deren Auswirkungen dieser Vortrag einen Einblick gibt.
The aim of the study presented in this paper is to highlight the potential of niobium carbide cutting tool inserts for machining and to compare their performance to commercially available tungsten carbide inserts. In this work, a comparison between a conventional Wc-Co insert and NbC-Co inserts was carried out under hard machining conditions on specimens made of 100Cr6 bearing steel grade (SAE 52100).
Der Modifizierte Varestraint-Transvarestraint-Test wird an der Bundesanstalt für Materialforschung und -prüfung als Variante des Varestraint-Tests verwendet. Die Auswertung dieser Tests findet klassisch durch Abmessungen der entstandenen Risse unter dem Lichtmikroskop statt. Eine solche Auswertung ist aufwendig und fehleranfällig. Convolutional Neural Networks können trainiert werden, um die Risse auf digitalen Bildern zu segmentieren, wodurch der menschliche Fehler in der Auswertung eliminiert werden kann. Die Ergebnisse können durch Overlay mit den Originalbildern verglichen werden.
Supermartensitic stainless steels (SMSS) are a commonly used material nowadays for building offshore structures, i.e. pipelines in the oil and gas industry. The harsh and corrosive environments in oil and gas applications require the correct combination of alloys to attain the desired properties of steel, including high strength and good corrosion properties, even in severe sour service conditions. Welding is the most commonly used method in joining offshore components, depending on requirements requiring strength or fitting. It has been shown that the heat affected zone (HAZ) is more susceptible to certain types of corrosion, including pitting corrosion, especially during severe sour service where a high pH and lower H2S values in the flow medium can lead to pitting corrosion in the HAZ of welded structures. Subsequent hydrogen uptake in the pits can cause cracks to initiate and propagate, leading to rupture of pipelines or catastrophic failures of structures, even at low mechanical loads. Offshore standards allow a certain amount of corrosion, including pitting, to be present before action is required, however the extent of pitting corrosion is not identified by performing visual inspection alone as the subsurface pit diameter may be vastly greater than the pit diameter at the surface. The critical conditions which lead to crack initiation and propagation from a pit with hydrogen uptake are currently not known. Therefore, pitting corrosion and subsequent crack initiation are a danger to the safety of structures. The interest in this phenomenon has resulted in many experimental studies and numerical simulations.
Several numerical models of pitting corrosion and hydrogen uptake resulting in crack initiation are already in existence, but these two phenomena are regularly modelled individually. Thus, a model enabling simulation of both phenomena simultaneously would be of great benefit. Hence, the goal of this study is to develop a model enabling simulation of pit growth and crack initiation, considering hydrogen uptake in the pit from a corrosive environment.
As a first step, this paper presents an investigation into various parameters, which influence crack initiation at pits. These crack critical parameters include: pit geometry, pit location, mechanical load and hydrogen transport into the microstructure. The results will help to identify critical conditions for crack initiation starting at the pit and developing measures to avoid hydrogen assisted cracking (HAC).
Funktional gradierte Materialien auf Basis von Stellite und Stahl im Laserpulver-Auftragschweißen

Das Hinzufügen von Stellite auf Stahl ist eine typische Vorgehensweise um Bauteile gegen Verschleiß und Korrosion zu schützen. Der Sprung in den Materialeigenschaften kann jedoch zu Rissen und somit zum Versagen der Beschichtung führen. Um die Lebensdauer von Beschichtungen zu erhöhen wird daher ein gradierter Übergang mit verschiedenen Materialpaarungen untersucht.
Um Bauteile vor Verschleiß und Korrosion zu schützen werden Beschichtungen aus resistenteren Materialien aufgetragen. Hierzu zählen unter anderen die Legierungen auf Cobalt-Chrom Basis. Der diskrete Materialsprung ist jedoch unter thermischen und mechanischen Belastungen häufig Ursache für das Versagen der Beschichtung. In dieser Arbeit werden daher Materialgradierungen von verschiedenen Stahllegierungen zu einer Cobalt-Chrom Basislegierung untersucht. Die Ergebnissen werden dafür auch mit Resultaten zu vorangegangenen Untersuchungen verglichen. Kern der Arbeit bilden geätzte Schliffbilder der Materialpaarungen und Auswertungen mittels Farbeindringprüfung sowie die metallografische Bestimmung der Porosität. Ziel der Arbeit ist ein defektfreier Aufbau der funktional gradierten Materialpaarungen.
Durch pulverbasiertes Directed-Energy Deposition lassen sich Gradierungen fertigen, um diskrete Materialübergänge zu vermeiden und die Lebensdauer von Hartschichten zu erhöhen. Die Kombination aus Stahl als Basiswerkstoff und einer verschleiß- und korrosionsbeständigen Co-Cr Legierung verspricht durch Vermeiden von Spannungskonzentrationen das Verhindern von Abplatzungen und Rissen in der Schutzschicht. Um die Qualität des gefertigten Bauteils zu beurteilen, liegen für solche Funktional Gradierten Materialien (FGM) wenig Erkenntnisse vor. Daher wird im Rahmen dieser Studie eine Methodik erarbeitet, um die relative Dichte eines Funktional Gradierten Materials auf Stahl und Co-Cr Basis mittels Maschinendaten zu bestimmen. Anschließend wird unter Einsatz eines künstlichen neuronalen Netzes anhand von Sensordaten die relative Dichte vorhergesagt. Das trainierte Netz erreicht eine Vorhersagegenauigkeiten von 99,83%. Abschließend wird eine Anwendung anhand von einem Demonstrator gezeigt.
The additional element from the filler wire in the laser beam welding is usually distributed inhomogeneously in the final weld due to the high solidification rate of weld pool. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters.
The weld quality and the possible defect formation are directly determined by the weld pool shape and the thermo-fluid dynamics therein. In this paper, an untypical weld pool profile, i.e., elongated at its top and bottom but narrowed at the middle, is found experimentally and numerically in the wire feed laser beam welding. The detrimental influence of the weld pool narrowing on the element transport is analyzed and discussed. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that a low-temperature region is formed in the middle of the weld pool due to the interaction of the two dominant circulations from the top and bottom regions. The weld pool is significantly narrowed due to the untypical growth of the mushy zone in the low-temperature region, which results in a direct blocking effect on the downward flow and the premature solidification in the middle region. The Lorentz force produced by a transverse oscillating magnetic field shows the potential to change the flow pattern into a single-circulation type and the low-temperature-gradient region is mitigated.
Therefore, the downward transfer channel is widened, and its premature solidification is prevented. The numerical results are well validated by experimental measurements of metal/glass observation and X-ray fluorescence element mapping.
An accurate and efficient description of the spatial distribution of laser energy is a crucial factor for the modeling of laser material processing, e.g., laser welding, laser cutting, or laser-based additive manufacturing. In this study, a 3D heat transfer and fluid flow model coupled with the volume-of-fluid algorithm for free surface tracking is developed for the simulation of molten pool dynamics in high-power laser beam welding. The underlying laser-material interactions, i.e., the multiple reflections and Fresnel absorption, are considered by a ray-tracing method. Two strategies of free surface reconstruction used in the ray-tracing method are investigated: a typical piecewise linear interface calculation (PLIC)-based method and a novel localized Level-Set method. The PLIC-based method is discrete, resulting in non-continuous free surface reconstruction. In the localized Level-Set method, a continuous free surface is reconstructed, and thus the exact reflection points can be determined. The calculated spatial laser energy distribution and the corresponding molten pool dynamics from the two methods are analyzed and compared. The obtained numerical results are evaluated with experimental measurements to assure the validity of the proposed model. It is found that distinct patterns of the beam multiple reflections are obtained with the different free surface reconstructions, which shows significant influence not only on the molten pool behaviors but also on the localized keyhole dynamics.
The spatial laser energy absorption inside the keyhole is decisive for the dynamic molten pool behaviors and the resultant weld properties in high-power laser beam welding (LBW). In this paper, a numerical simulation of the LBW process, considering the 3D transient heat transfer, fluid flow, and keyhole dynamics, is implemented, in which the free surface is tracked by the volume-of-fluid algorithm. The underlying laser-material interactions i.e., the multiple reflections and Fresnel absorption, are considered by an advanced ray-tracing method based on a localized Level-Set strategy and a temperature-dependent absorption coefficient. The laser energy absorption is analyzed from a time-averaged point of view for a better statistical representation. It is found for the first time that a noticeable drop of the time-averaged laser energy absorption occurs at the focus position of the laser beam, and the rest region of the keyhole has relatively homogenous absorbed energy. This unique absorption pattern may lead to a certain keyhole instability and have a strong correlation with the detrimental bulging and narrowing phenomena in the molten pool. The influence of the different focus positions of the laser beam on the keyhole dynamics and molten pool profile is also analyzed and compared. The obtained numerical results are compared with experimental measurements to assure the validity of the proposed model.
