Progress in acoustical defect sizing NDT methods for the inspection of power-plant components

The demand of improved NDT methods with proper visualization and sizing
capabilities is a persistent trend in maintenance and manufacturing quality inspection.
Especially when dealing with high quality standards in conjunction with safety-critical
components in the sector of energy and transportation quantitative NDT techniques are
vital to provide reliable quality control systems and a corresponding deeper insight into
the component structure for a further fracture-mechanical estimation. The paper thus
focuses the progress of the defect sizing capabilities of modern Ultrasonic Testing
(UT). In Ultrasonic Testing the SAFT-algorithm (Synthetic Aperture Focusing
Technique) currently experiences a renaissance. The method is based on combining the
data of different transducer positions with their corresponding varied propagating time
and it is currently applied in several industrial applications. SAFT enhances the SNR
and the spatial resolution and is thus a valuable tool when it comes to improved
defect detection and sizing. A tomographic-like data mapping is illustrated on several
examples, where adapted phased array systems were used for the inspection of turbine
components and also for a cladded mock-up of a nuclear reactor pressure vessel. In a
statistical investigation we also performed a comparison with other defect sizing
methods like TOFD (Time of flight diffraction).

Zusammenfassung
Nachdem Untersuchungen mit konventionellen Prüfköpfen an plattierten Bauteilen gezeigt haben, dass es möglich ist, mit Hilfe von Beugungsanzeigen bzw. -mustern die Größe und Tiefenlage von Fehlern im Plattierungsbereich zu bestimmen, wurde die Gruppenstrahlertechnik für Fehlersuche und -charakterisierung eingesetzt.
Der Vorteil bei der Arbeit mit Gruppenstrahlerprüfköpfen besteht darin, dass in einer Messfahrt eine Reihe von Einschallwinkeln abgearbeitet werden kann. Dies vereinfacht und verkürzt die Prüfung wesentlich.
So wurde von der ferritischen und der plattierten Seite der Testkörper mit der Impuls-Echo-Technik im halben Sprung, der TOFD-Technik und mit Sende-Empfangs-Prüfköpfen oberflächennah geprüft. Allerdings haben alle hier aufgeführten Verfahren ihre Grenzen, so sind z.B. Fehler, die eine Fehlergröße von £ 3 mm aufweisen, kaum noch zu charakterisieren. Hier ist nur der Nachweis möglich.
Es hat sich außerdem gezeigt, dass die TOFD-Technik nur als Ergänzung zu anderen Techniken eingesetzt werden sollte, da das Potenzial für die Verwendung als Suchtechnik nicht ausreichend ist.
Weld inspection using ultrasonic pulse-echo techniques needs high skilled operators especially if geometrical indications must be taken into consideration. A clear separation between geometrical indications and defects like cracks must be guaranteed. This requirement needs sensitive techniques like the 45(deg) shear wave technique using the mirror effect. Since more than twenty years the Time Of Flight Diffraction technique (TOFD) is still under discussion for defect sizing. But on the other hand the potential of the TOFD technique for defect detection is described in technical papers of manufacturers. The main task of examinations carried out at BAM was the comparison about the detectability of surface breaking cracks between the common methods and the TOFD approach.
