The Scaled Boundary Finite Element Method (SBFEM) is a semi-analytical method that showed promising results in modelling of guided ultrasonic waves. Efficiency and a low computational cost of the method are achieved by the discretisation of the boundary of a computational domain only, whereas for the domain itself the analytical solution is used. By means of the SBFEM different types of defects, e.g. fatigue cracks, pores, delamination, corrosion, integrated into a structure consisting of anisotropic and isotropic materials can be modelled.
In this contribution, the SBFEM is used to analyse the propagation of guided waves in a structure consisting of an isotropic metal bonded to anisotropic carbon fibre reinforced material. The method allowed to identify appropriate wave types (modes) and to analyse their interaction with different defects. Obtained results will be used to develop a structural health monitoring system for composite pressure vessels used in automotive industry.
Distributed Fibre Optic Sensing for Monitoring and Testing of Industrial and Civil Infrastructures

Fibre optic sensors enable the gathering of sensory information in environments where conventional sensors fail or simply can not be utilised. Their small size enables their use in confined spaces as well as their embedding or integration in components, structures or composite materials while offering, depending on the approach, high sensitivity, very high spatial resolution and, especially, the possibility to detect or measure physical quantities in a distributed way, meaning spatially continuous sensing over very long distances.
Those distributed fibre optic sensors (DFOS) provide access to sensing information from different locations along the sensing fibre without the need for technologically challenging multiplexing of many point sensors and the subsequent sensor data fusion. In this way, DFOS are excellently suited as smart sensors for monitoring or testing purposes as the spatially distributed sensing data make available spatially resolved measurand profiles without a gap. Furthermore, the possible embedding or integration of DFOS could facilitate the development of smart structures or smart components. In particular distributed vibration sensing (DVS) and distributed temperature sensing (DTS) are also ideally suited for condition monitoring of machinery, industrial installations or extensive infrastructure, also, on-line real-time assembly or component testing in production lines, e.g. for quality control, is possible.
In this talk, we will shortly outline the underlying principles of some fibre optic sensing approaches, explain their fundamental differences in mode of operation and performance, and discuss their applicability and limitations. Moreover, we will report on a subset of current and previous applied research projects at BAM, investigating different areas of use for distributed fibre optic sensors in particular.
Microstructural changes in porous cordierite for diesel particulate filter applications caused by machining were characterized using microtensile testing and X-ray computed tomography (XCT). Young’s modulus was determined on ~215-380 m thick machined samples by digital image correlation. Results show a decrease of Young’s modulus due to machining of the thin samples. Explanation of this phenomenon was provided by XCT: the presence of debris due to machining and the variation of porosity due to removal of the outer layers were quantified and correlated with the introduction of further microcracking.
Additive Manufacturing (AM) enables the unique capability of building highly complex parts with integrated functional design. One particular advantageous design feature is known as lattice structures, which provide opportunities for innovative applications in the high-temperature regime of gas turbines. Generally, manufacturing of these structures is already known to be achievable with AM, however proof of structural integrity and geometrical accuracy is not yet reliably established.
In this investigation, a systematic design-follows-complexity approach is utilized to pursue a holistic assessment of Ni based high temperature lattice. As the major element of lattice structures, single struts of different build orientations are investigated at first. This approach includes the application of Computed Tomography (CT), which allows for a non destructive assessment of quality criteria such as porosity and inner geometries as well as the parts’ metrology at a micrometre scale. The applied laboratory CT benefits from high magnification factors around 100 and voxel sizes down to a thousandth of the specimens’ diameter.
Preliminary results show a correlation between the inclination angle and the struts’ quality, which indicate a dependency of geometrical accuracy and structural properties to the AM process setup. Consequently, lattice structures require the development of reliable manufacturing to produce dependable characteristics.
While there is large potential for use of lattice structures in gas turbine and high temperature applications, the results indicate the strong need for an increased understanding of manufacturing and design as well as of the validation methods for these complex lattice structures.
The layer-by-layer Additive Manufacturing (AM) by means of Selective Laser Melting (SLM) offers many prospects regarding the design of a part used in aeroplane components and gas turbines. However, structural deviations from the nominal morphology are unavoidable. The cooling of the finished part leads to shrinkage and a high surface roughness is induced by attached powder particles affecting the part volume too.
The integrity and load-bearing capacity of a SLM produced lattice structure has been investigated by means of in-situ X-ray computed tomography during compression. The lattice structure was compressed by 10 % in height with an applied maximum force of 5 kN. Additionally, a single strut has been investigated ex-situ as a component of the lattice structure. With the higher resolution achieved on the single strut, the pore distribution (size and location) as well as the surface roughness were assessed. The particle and pore size distribution of the raw powder have been investigated, too. One of the main results coming from the in-situ analysis was that the nodes were identified as the weakest points in the lattice structure.
In Glasfasern eingeschriebene Bragg-Gitter (FBG: fibre-based Bragg gratings) sind über die Verschiebung der Bragg-Wellenlänge in der Lage, Stauchungen und Dehnungen von Glasfasern hochgenau zu erfassen. In Kompositwerkstoffe eingebettete faseroptische Sensoren können Bauteile bezüglich ihrer mechanischen Integrität überwachen und früh-zeitig Informationen über Materialveränderungen gewinnen.
Um die Zuverlässigkeit eines solchen Sensors zu gewährleisten, ist es wichtig, die korrekte Funktion des Sensors im Verbund mit der Werkstoff-Matrix on-line und in-situ sicherzu-stellen. Im Rahmen des DFG-Projekts FAMOS² (FAser-basierter Magneto-Optischer SchichtSensor) wurde ein selbstdiagnosefähiger Schichtsensor entwickelt, der mit Hilfe von magnetostriktiven Aktorschichten aus Nickel bzw. Eisen-Nickel validiert werden kann.
Der FAMOS²-Schichtsensor wird durch ein PVD (physical vapour deposition)/ECD (electro-chemical deposition) Hybridschichtsystem realisiert, das auf dem Fasermantel im Bereich des FBG haftfest, homogen und langzeitfunktional abzuscheiden ist. Dabei wird in einem ersten Schritt ein etwa 100 Nanometer dünnes PVD-Schichtsystem aus Chrom und Kupfer als Haftvermittler auf der Glasfaser bzw. als leitfähige Startschicht für den nachfolgenden ECD-Prozess abgeschieden. Um eine rotationssymmetrische Schich-tabscheidung zu gewährleisten, erfolgt während der PVD-Beschichtung eine Rotation der Glasfasern. In einem zweiten Schritt wird dann unter Verwendung eines klassischen Watts-Elektrolyten in einer speziell entwickelten ebenfalls rotationssymmetrisch aufgebau-ten ECD-Durchströmungszelle dann die etwa 30 Mikrometer dicke, magnetostriktive Ak-torschicht auf dem PVD-Schichtsystem abgeschieden, im Vergleich sowohl reine Nickel-Schichten als auch Nickel-Eisen-Schichten.
Ein äußeres Magnetfeld dehnt die magnetostriktive Aktorschicht und damit auch die Faser reversibel. Diese Dehnung führt zu einer Verschiebung der Bragg-Wellenlänge, welche direkt mit der Stärke eines zu messenden oder zu Validierungszwecken vorgegebenen Magnetfeldes korreliert. Die Anpassung der Beschichtungsverfahren an die Fasergeome-trie und die mechanischen Eigenschaften der Hybridschichten werden hinsichtlich der me-chanischen Integrität des faseroptischen Sensors diskutiert und der Nachweis der Selbst-diagnosefähigkeit erbracht.
This work presents a first attempt to use ionic liquids as a new coating for planar coulometric sensors. These sensors are used for the measurement of trace humidity in various gases. Usually, the coating of the sensors is tetraphosphorus decaoxide and its hydrolysis products. Instead, a hygroscopic ionic liquid was used as sensor coating in this work. Generated frost point temperatures tf in the gas ranged from -80 °C to -30 °C, which is equivalent to vapour mole fractions xv from 0.5 μmol·mol-1 to 376 μmol·mol-1. In addition to the coulometric sensors, the generated humidity is determined by a precision dew point hygrometer as reference. First results show that it is possible to measure humidity withionic liquid based coulometric sensors.
Kegel-Phased-Array für die schnelle Ultraschallprüfung von längsgebohrten Eisenbahnradsatzwellen

Durch die Verwendung von Ultraschall - Phased Arrays lässt sich in vielen Fällen sowohl die Prüfgeschwindigkeit als auch die Zuverlässigkeit der Prüfung erhöhen. Für die Prüfung von Eisenbahnradsatzwellen ist die Phased Arraytechnik schon verbreitet, jedoch vor allem für die Prüfung von Vollwellen. Die Prüfung von längsgebohrten Eisenbahnrad¬satzwellen erfolgt typischerweise mit einer Anzahl von konventionellen Prüfköpfen, die rotierend durch die Längsbohrung bewegt werden. Dabei werden weder die Achsen und Räder noch die Bremsscheiben demontiert.
Ein neuer Ansatz für die Prüftechnik ist die Verwendung eines rotations-symmetrischen kegelförmigen Phased Arrays in Tauchtechnik. Die Abtastung in Umfangs-richtung erfolgt durch elektronische Rotation des Schallfeldes, was viel höhere Prüfge-schwindigkeiten ermöglicht und den mechanischen Aufwand des Prüfsystems erheblich reduziert. Nur die Bewegung des Sensorsystems in axialer Richtung innerhalb der Bohrung erfolgt mechanisch. Senkrecht zur Bauteilachse kann das Schallbündel durch die Phased Arraysteuerung in Umfangsrichtung exakt ausgerichtet und im Abstand der Prüfbereiche nahe der Außenoberfläche der Radsatzwelle fokussiert werden.
Die Konstruktionsparameter des Kegelarrays wurden speziell optimiert zum Auffinden von rissartigen Querfehlern in und in der Nähe der äußeren Oberfläche von längsgebohrten Eisenbahnradsatzwellen von Hochgeschwindigkeitszügen. Die Fehlerfläche liegt dabei in der Querschnittsfläche des Bauteils. Im Beitrag werden der Prototyp des neuen Sensorsystems und erste Prüfergebnisse gezeigt. Die Arbeiten wurden durchgeführt im Rahmen des Europäischen Projektes “Whole Life Rail Axle Assessment and Improvement Using Ultrasonic Phased array and Corrosion Inspection Systems“ (RAAI).
