Tribological properties of ultrahigh-molecular weight polyethylene (UHMWPE) and cross-linked polyethylene (XLPE) were studied in two different wear modes. Firstly, reciprocating sliding wear studies under non-conformal contact investigated the effects of counterface surface roughness (polished, lapped and ground) of Ti6Al4V on the friction and wear of the polyethylenes. Secondly, two-body abrasive wear studies in conformal contact against different abrasive grit size papers were also carried out to ascertain the wear sensitivity of the polyethylenes under these adverse conditions. Wear mechanisms were studied using optical and scanning electron micrographs. The results of the reciprocating sliding wear studies showed that surface roughness of the counterface influenced friction and wear characteristics although no correlation was found between the coefficient of friction and specific wear rate. XLPE demonstrated wear sensitivity, particularly under severe abrasive wear condition. The results indicated that the performance of the polyethylenes greatly depends upon the tribological system under which it is operating.
The contour scan strategies in laser powder bed fusion (LPBF) of Ti-6Al-4V were studied at the coupon level. These scan strategies determined the surface qualities and subsurface residual stresses. The correlations to these properties were identified for an optimization of the LPBF processing. The surface roughness and the residual stresses in build direction were linked: combining high laser power and high scan velocities with at least two contour lines substantially reduced the surface roughness, expressed by the arithmetic mean height, from values as high as 30 μm to 13 μm, while the residual stresses rose from ~340 to about 800 MPa. At this stress level, manufactured rocket fuel injector components evidenced macroscopic cracking. A scan strategy completing the contour region at 100 W and 1050 mm/s is recommended as a compromise between residual stresses (625 MPa) and surface quality (14.2 μm). The LPBF builds were monitored with an in-line twin-photodiode-based melt pool monitoring (MPM) system, which revealed a correlation between the intensity quotient I2/I1, the surface roughness, and the residual stresses. Thus, this MPM system can provide a predictive estimate of the surface quality of the samples and resulting residual stresses in the material generated during LPBF.
The paper provides an overview on material defects which may serve as fatigue crack initiation sites and can cause final fatigue failure of a component. These comprise nonmetallic inclusions in Steel and aluminum alloys, cavities such as pores, micro-shrinkages and un-welded regions in cast, sinter and additively manufactured alloys, graphite nodules, shrinkages and other items in modular cast iron, regions of defective microstructure, microcracks and secondary notches such as undercuts and surface roughness. Besides their origin, the effect and mechanisms on fatigue crack initiation and propagation are discussed.
The considerations are proceeded and accompanied by a Brief discussion of some Basic aspects such as the stages of crack propagation along their length scale, the overcoming of crack arrest and the question when a secondary notch can be treated as a crack.
The influence of the surface roughness of pearlitic grey cast iron discs on the formation of tribofilms and the evolution of the friction coefficient during a ring on disc tribotest with the addition of magnetite and magnetite–graphite nanopowders as interfacial media was investigated. The roughness parameters of the cast iron discs were varied by electro discharge machining (EDM) and grinding processes, producing four distinct surface roughness conditions. The evolution of the friction coefficient, however, did not reach the steady state for most of the samples and the role of the surface roughness on the friction coefficient could not be identified. Focused ion beam (FIB) microscopy on the cast iron discs was carried out to investigate the microstructure of the discs near the tribosurface. These results showed that the EDM process not only varied the surface roughness, but also changed the microstructure of the cast iron discs, promoting the incipient fusion of the cast iron surface, with the formation of ridges and casting defects (pores). As a result, a layer of rapidly solidified metal with a dendritic microstructure was formed near to the surface of the EDMed discs.
This paper shows how Angle-Resolved Scattering can reveal wear on engineered surfaces. The samples studied, three discs made of steel 100Cr6H used in gear wheels in the automotive industry, were assessed after they had undergone ball-on-disc tests. Scattering maps recorded for spatial frequencies from 0.1 µm-1 to 2.7 µm-1 show a contrast inversion around 0.36 µm-1 revealing the wear trace. Besides measurements of rms roughness, where mean values are 20 nm and 24 nm depending on the locations considered, stationarity and isotropy, we demonstrate the ability of the technique to reveal localized wear on this type of surface in a rapid, robust and convenient way. We show that the tool trace is influenced by the load magnitude rather than by the number of oscillation cycles and highlight the key role played by surface roughness in how the sample responds to wear tests.
During laser beam welding of aluminum alloys an electromagnetic field may favour pore outgassing through the top oxide layer. High frequencies cause a small penetration depth and thus exert a stabilizing effect on the weld surface. The point at which the laser beam between the two magnetic poles hits the workpiece surface is crucial to the influence of the magnetic field on the weld surface roughness. Using analyzed parameters for different laser points of application cause a change in weld surface roughness could be observed. The weld surface roughness could be reduced by 50%. The outgassing effect in terms of a reduction of pores could be observed for all parameter sets investigated.
