Mechanical friction, impact or abrasion is one of the ignition sources that must be avoided in hazardous zones with explosive atmospheres. The effectiveness of mechanical impacts as ignition source is dependent from several parameters including the minimum ignition energy of the explosive atmosphere, the properties of the material pairing, the kinetic impact energy or the impact velocity. By now there is no standard procedure to determine the effectiveness of mechanical impacts as ignition source. In this work the effectiveness of mechanical impacts with defined and reproducible kinetic impact energy as ignition source for hydrogen containing atmospheres was studied systematically in dependence from the inhomogeneous material pairing considering materials with practical relevance like stainless steel, low alloy steel, concrete, and non-iron-metals. It was found that ignition can be avoided, if non-iron metals are used in combination with different metallic materials, but in combination with concrete even the impact of non-iron-metals can be an effective ignition source if the kinetic impact energy is not further limited. Moreover, the consequence of hydrogen admixture to natural gas on the effectiveness of mechanical impacts as ignition source was studied. In many cases ignition of atmospheres containing natural gas by mechanical impacts is rather unlikely. No influence could be observed for admixtures up to 25% hydrogen and even more. The results are mainly relevant in the context of repurposing the natural gas grid or adding hydrogen to
the natural gas grid.
Great complexity characterizes Additive Manufacturing (AM) of metallic components via laser powder bed fusion (PBF-LB/M). Due to this, defects in the printed components (like cracks and pores) are still common. Monitoring methods are commercially used, but the relationship between process data and defect formation is not well understood yet. Furthermore, defects and deformations might develop with a temporal delay to the laser energy input. The component’s actual quality is consequently only determinable after the finished process.
To overcome this drawback, thermographic in-situ testing is introduced. The defocused process laser is utilized for nondestructive testing performed layer by layer throughout the build process. The results of the defect detection via infrared cameras are shown for a research PBF-LB/M machine.
This creates the basis for a shift from in-situ monitoring towards in-situ testing during the AM process. Defects are detected immediately inside the process chamber, and the actual component quality is determined.
The Federal Institute of Material Research and Testing has performed many impact tests from very small laboratory tests to very big “free-field” tests with heavy containers on stiff foundations. The first measurements have been done on a big foundation where it should be guaranteed that the foundation is rigid and the container is tested properly. Later on, a smaller drop test facility has been built on the ground inside an existing building. It had to be controlled by prediction and measurements that the drop test will not damage the building. Tests from different heights on soft, medium, and stiff targets have been done to find out rules which allow to identify acceptable and unacceptable drop tests. Later on, the biggest drop test facility has been built for masses up to 200 t. It was necessary for the design of the foundation to estimate the forces which oc-cur during the drop tests. In addititon, the acceptable tests should be selected and controlled by measurements where the impact duration is important. Dif-ferent sensors, accelerometers, accelerometers with mechanical filters, geo-phones (velocity transducers), strain gauges, and pressure cells have been ap-plied for these tasks. Signal transformations and model calculations have been used to check and understand the dynamic measurements. The simplest law is the conservation of the momentum which is a good approximation if the impact is short. If the soil under the foundation has an influence on the deceleration of the container, the maximum foundation velocity is lower than the simple esti-mation.
For the wide acceptance of the use of additive manufacturing (AM), it is required to provide reliable testing methods to ensure the safety of the additively manufactured parts. A possible solution could be the deployment of in-situ monitoring during the build process. However, for laser powder bed fusion using metal powders (PBF-LB/M) only a few in-situ monitoring techniques are commercially available (optical tomography, melt pool monitoring), which have not been researched to an extent that allows to guarantee the adherence to strict quality and safety standards.
In this contribution, we present results of a study of PBF-LB/M printed parts made of the nickel-based superalloy Haynes 282. The formation of defects was provoked by local variations of the process parameters and monitored by thermography, optical tomography and melt pool monitoring. Afterwards, the defects were characterized by computed tomography (CT) to identify the detection limits of the used in-situ techniques.
Laser-based Powder Bed Fusion of Metal (PBF-LB/M) is a broadly used metal additive manufacturing (AM) method for fabricating complex metallic parts, whose sizes are however limited by the build envelope of PBF-LB/M machines. Laser welding arises as a valid joining method for effectively integrating these AM parts into larger assemblies.
PBF-LB/M components must usually be stress-relieved before they can be separated from the build plate. An additional heat treatment can be beneficial for obtaining homogeneous mechanical properties across the seam or for the formation of desired precipitations in nickel-based-alloys.
Therefore, the tensile performance of laser welded hybrid (AM/wrought) and AM-AM tensile samples of Inconel 718 is examined after undergoing three different heat treatments and considering three relevant build directions. It can be shown that the build orientation is an influencing factor on weld properties even after two applied heat treatments.
Polymers that help tailoring rheological properties during the casting process have become inevitable constituents for all kinds of high-performance concrete technologies. Due to lacking industries, these typically crude-oil based admixtures are not readily available in many parts of the world, which limits the implementation of more sustainable high-performance construction technologies in these regions. Alternative polymers, which often demand for less processing, can be derived from local plant-based resources. The paper provides experimental data of flow tests of cement pastes with polysaccharides from Triumfetta pendrata A. Rich, acacia gum and cassava without and in the presence of polycarboxylate ether superplasticizer. The flow tests are amended by observations of the zeta potentials and the hydrodynamic diameters in the presence of and without calcium ions in the dispersion medium. The results show that in the presence of and without calcium ions all polysaccharides provide negative zeta potentials, yet, they affect flowability and thixotropy in different ways. Cassava starch, acacia gum, and the gum of Triumfetta pendrata A. Rich qualified well for robustness improvement, strong stiffening, and additive manufacturing, respectively. The reason for the different effects can be found in their average sizes and size distribution. Due to the promising results, a flow chart for local value chains is derived on the example of yet unused cassava wastes, which can be converted in parallel.
Monopiles are currently the predominant foundation type for offshore wind turbines in Europe. Due to the increasing dimensions of the turbines, pile diameters beyond 10m become necessary. A design-relevant failure mode of monopiles is the local buckling of the pile wall in the embedded sections. Relevant buckling guidelines do not consider the soil-structure interaction specifically, although the embedment may allow for a reduction of wall thickness. However, Eurocode-based design concepts require a validation with comparative buckling cases for validation, either in terms of buckling curve parameters for both the algebraic stress-based and semi-numerical LBA/MNA design concept or as a calibration factor kGMNIA for fully numerical GMNIA calculations. These parameters are not yet available for embedded shells. To close this gap, we have conducted experiments on piles embedded in sand to investigate local buckling under soil-structure-interaction. The results will be used to calibrate numerical models. This research was carried out as part of the VERBATIM research project, funded by PTJ/BMWK and supported by the Carbon Trust's Offshore Wind Accelerator consortium.
The industrialization of AM is only possible by creating synergy with the tools of Industry 4.0. The system technology of Powder Bed Fusion with Laser beam of Metals (PBF-LB/M) reached a level of high performance in terms of process stability and material spectrum in the past years. However, the digital process chain, starting from CAD via CAM and plant-specific compila-tion of the manufacturing file exhibits media disruptions. The consequence is a loss of metadata. A uniform data scheme of simulation for Design for Additive Manufacturing (DfAM), the PBF-LB/M process itself and quality assurance is currently not realized within industry. There is no entity in the common data flows of the process chains, that enables the integration of these functionalities. As part of the creation of a digital quality infrastructure in the QI-Digital pro-ject, an integration of the CAD/CAM chain is being established. The outcome is a file in an advanced commercially available format which includes all simula-tions and manufacturing instructions. The information depth of this file extends to the level of the scan vectors and allows the automatic optimization and holis-tic documentation. In addition, the KPI for the economic analysis are generated by compressing information into a unique file combined with the application of a digital twin. The implementation and advantages of this solution are demon-strated in a case study on a multi-laser PBF-LB/M system. A build job contain-ing a challenging geometry is thermally simulated, optimized, and manufac-tured. To verify its suitability for an Additive Manufacturing Service Platform (AMSP), the identical production file is transferred to a PBF-LB/M system of another manufacturer. Finally, the achieved quality level of the build job is evaluated via 3D scanning. This evaluation is carried out in the identical entity of the production file to highlight the versatility of this format and to integrate quality assurance data.
