A1 - Gumenyuk, Andrey A1 - Rethmeier, Michael T1 - Investigation of the mechanical properties of single-pass hybrid laser-arc welded thick X120 pipeline steel plates N2 - With global increases in clean energy demand, the natural gas is gaining in importance. Pipelines are the safest and most cost-effective way of transporting natural gas. Due to high transport volume and resulting high operation pressure, the demand for ultra-high strength steel grades such as X120 is very strong. As a result of the fact that these steels are produced by thermo-mechanical controlled processing, the welding process must be selected accordingly. Based on investigations, a high heat input such as by submerged arc welding process leads to softening in the weld metal and loss of strength whereas pure laser beam welding results in high cooling rates and deteriorate toughness of the weld metal. The objective of this research is to investigate the influence of heat input to mechanical properties of hybrid laser-arc welded pipeline steels of grade X120. Test specimens with a thickness of 20 mm could be welded without preheating in a single-pass with different welding velocities to observe the largest possible parameter window of the heat input. The achieved V-notch impact energy for hybrid laser-arc welded samples was 144±37 J at a testing temperature of -40 °C. With a tensile strength of 930±4 MPa the requirements of API 5L was achieved. To prevent gravity drop-outs at the slow welding speeds, an electromagnetic weld pool support system was used, which works contactless and is based on generating Lorentz forces. It was therefore possible to control the cooling rate in order to meet the requirements of the mechanical properties. By adapting the electromagnetic weld pool support to the laser and laser hybrid welding process, the application potential of these technologies for industrial implementation can be drastically increased. The results contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of LNG tanks. The remarkable heterogeneity in the chemical composition of the weld metal as well as an insufficient impact toughness could be indicated by using austenitic filler wire. The most promising results were achieved by applying 11%Ni filler wire, which is similar to the base material. A correlation between impact toughness and wire feeding speed could be shown. The highest impact toughness was 134 J at -196°C. The laser-hybrid welds passed the tensile test. The failure stress of 720 MPa with a fracture location in the base metal was achieved for all samples tested. T1 - Temperature dependence of the propagation speed of a longitudinal wave in different solids for use as a wedge material in an extreme-temperature-resistant ultrasonic transducer N2 - In special cases of angle beam ultrasonic measurement – e.g. defect detection in hot solids as well as flow measurement of liquid gases or energy storage mediums – the applied transducer has to withstand extreme temperatures. Since the irradiation angle into the specific material is determined not only by wedge design, but also by the speed of sound in both the wedge material and the tested object, the developer must take into account the speed of the wave propagation in a wedge material over the whole temperature range of transducers application. In this study we investigate the temperature dependence of the speed of longitudinal wave propagation in 10 different materials in the range from -200 °C to 400 °C. The investigated materials belong to different material classes (ceramics, glass, as well as ferrous and non-ferrous metals) and are all temperature-resistant up to at least 600 °C, and therefore applicable as wedge materials in an ultrasonic transducer for use at extreme temperatures. Nevertheless, thick-walled steels with a thickness of 20 mm or more are still multi-pass welded using arc welding processes, due to increased process instability by increasing laser power. One limitation factor is the inadmissible formation of gravity drop-outs at the root. To prevent this, an innovative concept of electromagnetic weld pool support is used in this study. With help of such system a stable welding process can be established for 25 mm thick steel plates and beyond. Sound welds could be obtained which are tolerant to gaps and misalignment of the welded parts. The adaptation of this system to laser and hybrid laser-arc welding process can dramatically increase the potential field of application of these technologies for real industrial implementation. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. The strains are a function of the temperature and the specific loads applied during cooling. The relation between the transformation plasticity of the material, the amount of martensite formed and the arising strains can thus be assessed. The lattice plane specific strains were compared to experimental findings from (macro) dilatation tests. By using of a face centred CCD test plan, the influencing variables laser power, welding velocity and magnetic flux density are varied with regard to their influence on the remaining porosity. The global pore fraction of the weld seams was analyzed by X-ray images with ImageJ. This enabled a qualitatively very good regression model to be derived for the respective material, which identifies the dominant influencing variables. The results prove, statistically verified, for the investigated parameter range, that - the magnetic flux density is the main cause for the porosity reduction, - the porosity rises with increasing laser power the porosity in the weld seams rises, - the influence of the welding velocity is negligible, - the pore quantity in wrought alloy is more strongly minimized by the magnetic flux density than in die casting, - the porosity decreases due to the EM influence by approx. 70 % compared to the unaffected welds. This effect is emphasized by the contour line charts, which illustrate the relationship between laser power and magnetic flux density. With the exception of the quadratic influence of B at the wrought alloy, the statistical correlation shows a linear development of the respective influence variables for both aluminum alloys. In order to investigate these deviations, further simulations with a focus on weld pool geometry and weld pool flow are to be performed. In addition, the welding results can be classified in accordance with DIN EN ISO 13919-2 in the highest evaluation group B for AlMg3 and in evaluation group C for AlSi12(Fe) by applying a magnetic flux density of 350 mT. The analysis of the CT images at constant laser power and welding velocity allows a direct comparison both between the two alloys and also as a function of the magnetic flux density with regard to the number and size of pores. An increase in the magnetic flux density leads to a significant decrease in the number and volume of pores, which can be seen more clearly in wrought alloy than in die casting. Very acceptable results can be achieved for both materials and different welding parameters. This successfully demonstrates the desired process robustness and functionality of the EM system for practical applications. For subsequent investigations of overlap joints, the lowest possible laser power and a high magnetic flux density are recommended. One of the major performance predictors of ANFO mixtures is the fuel oil retention, which is itself governed by the porosity of the AN prills. Standardised tests routinely used to assess oil retention face several important limitations; the first being the difficulty to cover the wide range of porosity contents and morphologies from different types of ammonium nitrate prills; the second being the inability to evaluate the closed porosity, which is an important factor regarding the sensitivity of the explosive to detonation. In this study, we present how X-ray computed tomography (XCT), and the associated advanced data processing workflow, can be used to fully characterise the structure and morphology of AN prills. We show that structural parameters such as volume fraction of the different phases and morphological parameters such as specific surface area and shape factor can be reliably extracted from the XCT data, and that there is a good agreement with the measured oil retention values. Three points are addressed in detail: (a) the proper determination of the strain-free reference d0, (b) the problem of the determination of the principal axes, and (c) the use of the correct diffraction elastic constants. It is shown that all methods to determine the strain-free reference d0 suffer from caveats, and care must be taken in evaluating the most suitable for the problem being tackled. In addition, it is shown that, in some systems, the principal axes do correspond to the geometrical axes of the specimen, but this needs to be systematically checked, especially in the case of uni- or bidirectional hatching strategies. Finally, the need to experimentally determine the proper diffraction elastic constants is underlined, especially in the case of strongly textured specimens, which again depends on the deposition strategy. The behavior of refractories at high temperatures adds another layer of complexity, as phase transitions and particle rearrangements can strongly affect their properties. To analyze such intricate microstructure, advanced imaging techniques such as Synchrotron X-ray Computed Tomography (SXCT) allow detailed 3D visualization and quantification of features up to 1 μm. However, the intricacy of these microstructures makes phase identification (known as image segmentation) in digital images a challenging process. X-ray images often contain noise and image artifacts, making the analysis more difficult. Therefore, this work describes image segmentation and artifact reduction methods to characterize refractories using X-ray imaging. We studied refractory ceramics used in the aerospace industry, primarily composed of fused silica. For image segmentation, the traditional approach of greyscale thresholding was compared with machine learning. Greyscale thresholding relies on predefined algorithms to assign phases based on intensity values. In contrast, machine learning extracts patterns from large datasets, enabling more adaptive and accurate segmentation. By combining high-resolution SXCT and machine learning analysis algorithms, we successfully segmented previously uncharacterized 3D microstructural key features of refractories, including agglomerates, grain boundaries, pore size distribution and interconnectivity. Compared to traditional methods, the machine learning-enhanced segmentation presented a more accurate quantification of porosity and defects. The integration of advanced imaging techniques with machine learning segmentation significantly improves the characterization of refractory materials, providing a more precise understanding of the relationship between microstructure and material performance, supporting the development of innovative industrial solutions. Powder bed techniques such as Selective Laser Melting (SLM) based on layer-by-layer deposition and laser melt enable numerous degrees of freedom for the geometrical design. Developing during the manufacturing process, residual stresses may limit the application of SLM parts by reducing the load bearing capacity as well as induce unwanted distortion depending on the boundary conditions specified in manufacturing. The residual stress distribution in the bulk of IN718 elongated prisms produced by SLM was studied non-destructively by means of neutron diffraction. The samples with different scanning strategies, i.e. hatching length, were measured in as-build condition (on a build plate) and after removal from the build plate. The absolute values of all stress components decreased after removal from the build plate. Together with surface scan utilizing a coordinate-measuring machine (CMM), it is possible to link the stress release to the sample distortion. Obtained results indicated different residual stress states for each of the transversal, longitudinal and normal component depending on the thermal gradient in the respective direction. However, inherent process-related defects in additively manufactured material, along with the interface created between the additively manufactured and the cast base material, impact the fatigue crack growth behavior in bi-material components. This study investigates the fatigue crack growth behavior in bi-material specimens of nickel-based alloys, specifically, additively manufactured STAL15 and cast alloy 247DS. The tests were conducted at 950 °C with stress ratios of 0.1 and −1. Metallographic and fractographic investigations were carried out to understand crack growth mechanisms. The results revealed significant retardation in crack growth at the interface. This includes assessment of elastomeric seals applied in the containers. Besides examining the low-temperature behaviour and irradiation effects of elastomeric seals, it is our goal to evaluate the service lifetime of the seals with regard to the requirements for long-term safety (40 years and more) of the containers. Therefore, we started an accelerated ageing programme with selected rubbers often used for seals (HNBR, EPDM and FKM) which are aged at four different temperatures (75 °C, 100 °C, 125 °C and 150 °C) up to 1 year. In order to assess sealability, O-rings are aged in compression by 25 % (corresponding to the compression during service) between plates as well as in flanges that allow leakage rate measurements. For comparison, uncompressed O-rings are aged as well. Further methods characterising seal performance are compression stress relaxation (CSR) reflecting the loss of sealing force of a compressed seal over time, and compression set (CS) which represents the recovery behaviour of a seal after release from compression. Additionally, hardness is measured for information about the change of mechanical properties. The experimental results indicate that while hardness, CSR and CS show considerable degradation effects, the leakage rate stays constant or even decreases until shrinkage and the loss of resilience of the aged seal leads to the formation of a leakage path. This indicates that static leakage rate, which is the only available direct seal performance criterion, has only limited sensitivity for the degradation of the seal material. In many fields the function of seal materials at low temperatures is necessary. Therefore the understanding of failure mechanisms that lead to leakage at low temperatures is of high importance. It is known that the material properties of rubbers are strongly temperature dependent. At low temperatures this is caused by the rubber-glass transition (abbr. glass transition). During continuous cooling the material changes from rubber-like entropy-elastic behaviour to stiff energy-elastic behaviour, that allows nearly no strain or retraction, due to the glass transition. Hence rubbers are normally used above their glass transition but the minimum working temperature limit is not defined precisely, what can cause problems during application. Therefore the lower operation temperature limit of rubber seals should be determined in dependence of the material properties. In the past we investigated the material properties and sealing behaviour of elastomeric seals at low temperatures. Additionally we started to study the effect of a small partial release of elastomer seals at low temperatures. To study the influence of dynamic events on seal performance and to enhance the understanding of occurring seal failure, a setup for a fast partial seal release was designed. In this contribution we focus on the correlation of material properties and component behaviour under different application conditions. It is desired to widen the understanding of the process of seal failure at low temperature. T2 - 12. Using immersion makes it possible to test these objects with standard ultrasonic linear array probes. Here, the probe positions and orientations provided by the robot are used for merging the locally acquired image data into a 3D-reconstruction. The quality of this reconstruction is highly dependent on the alignment of the position of the physical probe with the position used in the digital model. For common industrial tools, the tool center point (TCP) is usually acquired using geometric features of the tools. However, for ultrasonic arrays in immersion, there is a water standoff between the probe and the test object, therefore the TCP is in free space in front of the array and cannot be acquired with the common method. To overcome this challenge, we propose a method that allows the robotic ultrasonic system to automatically self-adjust the position and orientation of the ultrasonic probe using a test block made of steel with defined geometric features as a target for referencing. For each of the six degrees of freedom, a scan and adjustment routine are established using the data based on the actual ultrasound characteristics of the probe. Given a coarse pre-definition of the tool position and the known target test block, minimal human interaction is required to supervise the adjustment method, leading to higher quality reconstructions than with manual adjustment. Hardmetals were characterized using field emission scanning electron microscopy (FE-SEM), annular dark-field scanning transmission electron microscopy (ADF-STEM), Vickers hardness, fracture toughness, and elastic moduli. Cutting tool inserts were manufactured from the developed hardmetals and enhanced using femto-second laser surface engineering. The inserts’ performance was evaluated through face milling tests on AZ31 automotive magnesium alloy, providing insights into their suitability for high-demand industrial applications. T2 - 21. High cooling rates and heterogeneous temperature distributions during additive manufacturing lead to high residual stresses. These high residual stresses play a crucial role in the ability to achieve complex geometries with accuracy since they can promote distortion of parts during manufacturing. Furthermore, residual stresses are critical for the mechanical performance of parts in terms of durability and safety. In the present study, Ti-6Al-4V bridge-like specimens were manufactured additively by selective laser melting (SLM) under different laser scanning speed conditions in order to compare the effect of process energy density on the residual stress state. Subsurface residual stress analysis was conducted by means of synchrotron X-ray diffraction in energy dispersive mode for three conditions: as-built on base plate, released from base plate, and after heat treatment on the base plate. The quantitative residual stress characterization shows a correlation with the qualitative bridge curvature method. Computed tomography (CT) was carried out to ensure that no stress relief took place owing to the presence of porosity. CT allows obtaining spatial and size pores distribution which helps in optimization of the SLM process. High tensile residual stresses were found at the lateral surface for samples in the as-built conditions. We observed that higher laser energy density during fabrication leads to lower residual stresses. Samples in released condition showed redistribution of the stresses due to distortion. In this way, both the impacts of the manufacture of the component (including all shaping and tempering influences) and of the complex aging/loading/oxidation conditions during Service can be analyzed and representative mechanical properties are obtained. In the present study, example results of a comparative creep and creep rupture study on P91 tempered martensite ferritic Steel, involving Standard and miniature specimens that were all taken from one batch of material, are presented. Cylindrical creep specimens with a minimum gauge length diameter of 3 mm were used, representing the smallest recommended test geometry of ISO 204. The test results of miniature specimens exhibit all characteristic creep features of tempered martensite ferritic steels, and analysis of the stress and temperature dependence of creep results in values that correspond well to literature data for P91. However, direct comparison with large scale specimen data reveals small but systematic variations in minimum creep rates, elongations at fracture and times to rupture. In our contribution, these differences are discussed in the light of literature findings on specimen size influences in other heat resistant alloys. Size effects need to be considered for a correct interpretation of results from miniature specimen creep tests. The theory relies on the existence of two networks. The first one represents the original network after vulcanization and is sensitive to chain scission. The second network accounts for the formation of additional crosslinking during aging. Besides the use of user subroutines to describe the two-network model, an element overlay technique is also needed as the full set of both material behaviors did not exist for assignment to a single element. This element overlay technique is valuable for research and developmental purposes but makes extension to industrial usage quite challenging. Our goal is to simulate the CS of elastomers after long-term aging in a commercial finite element software with no need for extra subroutine codes or mesh superposition. Ethylene propylene diene (EPDM) O-rings were aged in a compressed state at 75 °C, 100 °C, 125 °C and 150 °C for up to 183 days. Investigations of the experimental test results were used to identify material models and their parameters to develop a finite element model to simulate CS. The model was implemented in the finite element software ABAQUS/Standard® with a sequential temperature-displacement coupling. Regarding the influence of temperature, the Arrhenius equation is adopted for the time-temperature relationship. The activation energy value that is required for the simulation is firstly determined from shifting the experimental CS results with the time-temperature superposition technique and plotting the shift factors in an Arrhenius diagram. The experiments were compared with the simulation results. Afterwards different activation energies were used in the simulation and discussed. A suitable choice of the activation energy value with regard to the reference temperature and the test temperature is presented. With the chosen activation energies, the match between numerical CS values after long-term aging and the experimental results was improved. This is caused by thermal loads that are close to the age hardening temperature and can even exceed it for a short time. The aging mechanisms have been investigated together with low cycle fatigue (LCF), thermomechanical fatigue (TMF) and creep up to max. 190 °C in previous research projects. The be-havior of the alloy under high cycle fatigue (HCF) and the influence of load spectra have hardly been investigated. Since the operating temperatures of centrifugal compressors are expected to increase in the future, this research project investigated the HCF behavior at 230 °C, a test temperature significantly higher than the age hardening temperature. The objectives of the project were to establish a suitable experimental database, to understand the relevant microstructural processes, and to further develop and adapt suitable models and evaluation methods. In addition to a basic characterization of the HCF behavior in the initial condition T61, the experimental investigation program included targeted mechanical tests to isolate the influencing factors of mean stress (𝑅=−1, 𝑅=0.1), material overaging (T61, 10 h/230 °C, 1000 h/230 °C), test temperature (20 °C, 230 °C), test frequency (0.2 Hz, 20 Hz) as well as variable amplitudes. It is very widely used for exhaust gas turbo-charger compressor wheels. Due to long operating times, high cycle fatigue (HCF) and material aging under the influence of temperatures up to 230 °C is particularly relevant for the wheels. The wheels are typically milled from round wrought blanks. From such round blanks, different testpieces are extracted and a comprehensive series of HCF tests is conducted at room temperature. The tests investigate the materials fatigue performance in the T61 state for two load-ratios, namely R = -1 and R = 0.1. Additionally, two overaged material states are tested, accounting for the aging process the material undergoes during long operating times at high temperatures. The MCA model provided reasonable quantitative results which corroborate experimental findings at moderate stressing conditions. The very low coefficient of friction observed experimentally under severe stressing conditions was not explained by this model. This could be attributed to the lack of mechanical data at the high temperature expected under these conditions. Thermography is often used for non-destructive testing of These products, especially to detect delaminations between different layers of the composite. In this presentation, we aim at methods for defect reconstruction from thermographic measurements of such carbon-fiber reinforced composites. The reconstruction results shall not only allow to locate defects, but also give a quantitative characterization of the defect properties. We discuss the simulation of the measurement process using finite element methods, as well as the experimental validation on flat bottom holes. Especially in pulse thermography, thin boundary layers with steep temperature gradients occurring at the heated surface need to be resolved. Here we use the combination of a 1D analytical solution combined with numerical solution of the remaining defect equation. We use the simulations to identify material Parameters from the measurements. Finally, fast heuristics for reconstructing defect geometries are applied to the acquired data, and compared for their accuracy and utility in detecting different defects like back surface defects or delaminations.
