The model accounts for the coupling between the heat transfer and the fluid dynamics by considering the effects of solid/liquid phase transition, thermo-capillary convection, natural convection, and phase-specific and temperature-dependent material properties up to the evaporation temperature. A fixed right circular cone was utilized as a keyhole geometry to consider the heat absorbed from the laser beam. The model was used to analyze the influence of the thermodynamic activity of solutes and turbulence on the weld pool shape. A mesh sensitivity analysis was performed on a hybrid mesh combining hexahedral and tetrahedral elements. For the case of full penetration laser beam welding of 8 mm thick unalloyed steel sheets, the dependence of the weld pool shape on the surface-active element sulfur was found to be negligible. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The validity of the numerical results was backed up by experimental measurements and observations, including weld pool length, local temperature history, and a range of metallographic crosssections. While there are complex coupling mechanisms of multi-fields in the process, it is of great significance to model this process, to reveal the influence mechanism of ultrasonic vibration on the formation of Al/Mg joints. In this study, the acoustic-plastic constitutive equation was established by considering the influence of both ultrasonic softening and residual hardening on the flow stress at different temperatures and strain rates. And the ultrasonic induced friction reduction (UiFR) effect on friction coefficient in different relative directions at the FSW tool-workpiece interface was quantitatively calculated and analyzed. The Al/Mg UVeFSW process model was developed through introducing the above acoustic effects into the model of Al/Mg friction stir welding (FSW). The ultrasonic energy is stronger on the aluminum alloy side. In the stirred zone, there is the pattern distribution of ultrasonic sound pressure and energy. The heat generation at the tool-workpiece contact interface and viscous dissipation were reduced after applying ultrasonic vibra-tion. Due to the UiFR effect, the projection of friction coefficient and heat flux distributions at the tool-workpiece interface present a "deformed" butterfly shape. The calculated results show that ultrasonic vibra-tion enhanced the material flow and promoted the mixing of dissimilar materials. In this paper, an untypical weld pool profile, i.e., elongated at its top and bottom but narrowed at the middle, is found experimentally and numerically in the wire feed laser beam welding. The detrimental influence of the weld pool narrowing on the element transport is analyzed and discussed. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that a low-temperature region is formed in the middle of the weld pool due to the interaction of the two dominant circulations from the top and bottom regions. The weld pool is significantly narrowed due to the untypical growth of the mushy zone in the low-temperature region, which results in a direct blocking effect on the downward flow and the premature solidification in the middle region. The Lorentz force produced by a transverse oscillating magnetic field shows the potential to change the flow pattern into a single-circulation type and the low-temperature-gradient region is mitigated. Therefore, the downward transfer channel is widened, and its premature solidification is prevented. The numerical results are well validated by experimental measurements of metal/glass observation and X-ray fluorescence element mapping. Scanning electron microscope results have proved that the application of a magnetic field can reduce the average crystal branch width and increase its number. The interaction between the induced eddy current generated by the Seebeck effect and the applied external magnetic field produces a Lorentz force, which is important for the increase of the number of crystal branches. Based on the theory of dendrite fragmentation and the magnetic field-induced branches increment, the grain size reduction caused by the magnetic field is studied. Furthermore, the effects of the magnetic field are analyzed by combining a phase field method model and simulations of nucleation and grain growth. The grain distribution and average grain size after welding verifies the reliability of the model. In addition, the introduction of a magnetic field can increase the number of periodic three-dimensional solidification patterns. In the intersection of two periods of solidification patterns, the metal can be re-melted and then re-solidified, which prevents the grains that have been solidified and formed previously from further growth and generates some small cellular grains in the new fusion line. The magnetic field increases the building frequency of these solidification structures and thus promotes this kind of grain refinement. Gleichwohl wird seitens Unternehmen, welche als Zulieferer von OEM’s (engl.: original equipment manufacturer) agieren, die Dokumentation des fertigungsspezifischen CO2-Verbrauches gefordert. Ein weiterer Aspekt der Arbeiten beinhaltet Methoden zur automatisierten Erfassung von schweißtechnischen Produktionsdaten sowie deren Nachverfolgbarkeit. Daher wurden in dieser Arbeit industrieübliche Beschichtungen bei gleichem Grundwerkstoff hinsichtlich ihres Aufbaus und chemischer Zusammensetzung charakterisiert und bezüglich ihrer LME Anfälligkeit untersucht. Aus dieser vergleichenden Untersuchung heraus wurden Potentiale für die Widerstandsfähigkeit gegen LME identifiziert. Diese Potentiale werden experimentell durch den Einsatz einer von der Forschungsstelle entwickelten Methode überprüft. Gegenstand der Untersuchungen waren neben unbeschichteten Proben industrieübliche Zinküberzüge wie Elektrolytisch verzinkt, Feuerverzinkt, Galvannealed und Zink-Magnesium Beschichtungen. Die LME Anfälligkeit dieser unterschiedlichen Überzüge wird mit einem Schweißen unter Zugbelastung Versuchsaufbau untersucht. Dabei ergibt sich die resultierende Anfälligkeit aus den auftretenden Risslängen und der Auftrittswahrscheinlichkeit von LME bei den einzelnen Versuchen. Es konnte eine LME Anfälligkeits-Rangfolge für die Zinküberzüge festgestellt werden. Zink-Magnesium Beschichtungen galten als besonders LME Anfällig, gefolgt von Feuerverzinkt und Galvannealed. Die größte LME Resistenz wurde bei elektrolytisch verzinkten Proben festgestellt. Aus den Ergebnissen werden Handlungsempfehlungen zur Erhöhung der Verarbeitungssicherheit bzw. Laser welding arises as a valid joining method for effectively integrating these AM parts into larger assemblies. PBF-LB/M components must usually be stress-relieved before they can be separated from the build plate. An additional heat treatment can be beneficial for obtaining homogeneous mechanical properties across the seam or for the formation of desired precipitations in nickel-based-alloys. Therefore, the tensile performance of laser welded hybrid (AM/wrought) and AM-AM tensile samples of Inconel 718 is examined after undergoing three different heat treatments and considering three relevant build directions. Die Kombination aus Stahl als Basiswerkstoff und einer verschleiß- und korrosionsbeständigen Co-Cr Legierung verspricht durch Vermeiden von Spannungskonzentrationen das Verhindern von Abplatzungen und Rissen in der Schutzschicht. Anschließend wird unter Einsatz eines künstlichen neuronalen Netzes anhand von Sensordaten die relative Dichte vorhergesagt. Das trainierte Netz erreicht eine Vorhersagegenauigkeiten von 99,83%. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of the laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results. In this paper, we discuss manyfold different improvements on the laser-material interaction, namely the ray-tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of the reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2 thus ignoring around 14 % of the total laser beam energy. In a third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements. A1 - Rethmeier, Michael T1 - Verbesserung der Übertragbarkeit eines künstlichen neuronalen Netzes zur Qualitätsvorhersage beim Widerstandspunktschweißen von hochfesten Stählen N2 - Eine typische Automobilkarosserie kann bis zu 5000 Widerstandspunktschweißverbindungen aufweisen, welche hohen Qualitätsanforderungen genügen müssen. Daher ist eine durchgehende Prozessüberwachung unerlässlich. Die Transformation zur E-Mobilität in der Automobilindustrie und die damit einhergehende Reichweitenproblematik treiben die Entwicklung und Einführung neuer hochfester Stähle an. Dies resultiert in einem gesteigerten Fertigungsaufwand hinsichtlich einer stabilen Prozess-führung in der Fügetechnik. Um diesen Anstieg an Komplexität zu bewältigen, sind die Methoden der künstlichen Intelligenz ein geeignetes Mittel. Mit ihnen kann, durch Auswertung der Prozessparameter und -signale, die individuelle Schweißpunktqualität sichergesellt werden. Die Vorhersagegenauigkeit von neuen Daten, also das extrapolieren, stellt für die meisten Algorithmen eine große Herausforderung dar. In dieser Arbeit wird ein künstliches neuronales Netz zur Vorhersage des Punktdurchmessers von Widerstandspunktschweißungen anhand von Prozessparametern implementiert. Die Vorhersagegenauigkeit und Extrapolationsfähigkeit des Modells wird durch die Auswertung des dynamischen Widerstandssignals verbessert. Um die Extrapolationsfähigkeit zu untersuchen, wird die Vorhersagegenauigkeit des Modells mit Daten getestet, die sich in Bezug auf den Werkstoff und der Beschichtungszusammensetzung deutlich von den Trainingsdaten unterscheiden. Dazu wurden mehrere Schweißexperimente mit Werkstoffen verschiedener Hersteller durchgeführt und nur ein Teil der Daten in das Training einbezogen. In dieser Arbeit werden die Laserwärmeverteilung und deren Einflüsse auf die Schweißbadtiefe sowie -breite numerisch anhand des Ray-Tracing-Verfahrens analysiert. Hierbei wird der La-serstrahl in mehreren Strahlenbündeln bzw. Subrays unterteilt. Diesbezüglich soll der Pfad der Subrays präzis be-rechnet werden, um die Dynamik der Dampfkapillare und des Schweißbades eines realen Schweißprozesses rich-tig abzubilden. Zu diesem Zweck beschäftigt sich die vorliegende Arbeit mit der Genauigkeitsverbesserung der Kontaktposition und der Reflexionsrichtung der Subrays auf der freien Oberfläche anhand der Level-Set-Methode. Um die Güte dieses Simulationsansatzes zu gewährleisten, wurde eine Gegenüberstellung mit den zwei klassischen Ray-Tracing-Verfahren mittels drei verschiedenen Benchmark-Testreihen durchgeführt. Dabei erfolgt die Laserhybridschweißung als Einschweißung mit einer Tiefe von etwa 25 mm, während die Unterpulvernaht als zweiter Durchgang auf der gegenüberliegenden Seite des Bauteils mit einer Einschweißtiefe von 8 mm aufgebracht wird. Die Überlappung der beiden Lagen gewährleistet einen geschlossenen Nahtquerschnitt. Dank der partiellen Durchschweißung der Laserhybridnaht entfällt die Notwendigkeit zur Wurzelformierung. Darüber hinaus bietet die Prozesskombination eine höhere Toleranz gegenüber Ungenauigkeiten in der Kantenvorbereitung, was die Prozesskomplexität reduziert. In this paper, we first leverage supervised Regression networks to design CNNs that achieve real-time average strain estimation for each frame in the collected welding videos. Two different architectures are proposed and compared: the first model stacks two frames at a set interval and feeds them into the network, while the second model extracts image features individually and predicts the results by calculating the correlation between them. Each network has its own advantages in Terms of computational efficiency and accuracy. Finally, we further train a multilayer perceptron (MLP) classification model that can detect the occurrence of cracks based on the predicted strain behaviors. Under atmospheric pressure, this evaporation generates a vapor plume that interacts with the laser beam, leading to energy attenuation and scattering of the laser radiation along its path. These interactions affect the stability of the process and the overall weld quality. This study investigates the influence of the vapor plume on the weld pool and keyhole dynamics during high-power laser beam welding of AlMg3 aluminum alloy through experimental and numerical approaches. The primary goal is to identify key vapor plume characteristics, particularly its length fluctuations, and to improve the accuracy of the numerical models. To achieve this, an algorithm was developed for the automated measurement of the vapor plume length using high-speed imaging and advanced data processing techniques. The measured plume length is then used to estimate the additional vapor heating and laser energy attenuation using the Beer–Lambert law. A refined numerical CFD model, incorporating 3D transient heat transfer, fluid flow, and ray tracing, was developed to evaluate the vapor plume’s impact. Results show that already the time-averaged plume length effectively captures its transient influence and aligns well with experimental weld seam geometries. Additionally, energy scattering and absorption caused by the vapor plume led to a wider weld pool at the top surface. The study also shows an increased percentage of keyhole collapses due to the reduced laser power absorption at the keyhole bottom, further highlighting the importance of accurately modeling vapor plume effects. Automated in situ monitoring and fast-responsive analyses of process signatures and deposit profiles during DED-Arc are in ever demand to print dimensionally consistent parts and reduce post-deposition machining. A comprehensive experimental investigation is presented here involving real-time synchronous measurement of arc current, voltage, and the deposit profile using a novel multi-sensor monitoring framework integrated with the DED-Arc set-up. The recorded current–voltage transients are used to estimate the time-averaged arc power, and energy input in real time for an insight of the influence of wire feed rate and printing travel speed on the deposit characteristics. A unique attempt is made to represent the geometric profiles of the single-track deposits in a generalized mathematical form corresponding to a segmented ellipse, which has exhibited the minimum root-mean-square error of 0.03 mm. The dimensional inconsistency of multi-track deposits is evaluated quantitatively in terms of waviness using build profile monitoring and automated estimation, which is found to increase with an increase in step-over ratio and energy input. For the multi-track mild steel deposits, the suitable range of step-over ratio for the minimum surface waviness is observed to lie between 0.6 and 0.65. Collectively, the proposed framework of synchronized process monitoring and real-time analysis provides a pathway to achieve dimensionally consistent and defect-free parts, and highlights the potential for closed-loop control systems for a wider industrial application of DED-Arc. Die 30 mm dicken Schweißnähte konnten im Stumpfstoß in zwei Durchgängen unter Verwendung des Laserhybridschweißens und des Unterpulverschweißens (UP) geschweißt werden. Das Laserhybridschweißen wird als Einschweißung mit einer Tiefe von ca. 25 mm ausgeführt. Die UP-Lagen werden auf der gegenüberliegenden Seite des Blechs aufgebracht. Bei richtiger Wahl der Schweißparameter wird der Nahtquerschnitt durch eine sichere Überlappung beider Lagen geschlossen. Bei Blechdicken über 30 mm ist eine Kantenvorbereitung erforderlich, die eine Ausführung der UP-Fülllagen in Engspalttechnik ermöglicht. Die Vorteile der vorgeschlagenen Prozesskombination liegen darin, dass die Nahtwurzel der Laserhybridnaht nicht geformt werden muss. Defekte in der Wurzel der Laserhybrideinschweißung können durch die UP-Lagen effektiv beseitigt werden. Das Verfahren bietet eine hohe Stabilität des Schweißprozesses in Bezug auf die Qualität der Blechkanten. Plasmageschnittene Kanten konnten ohne Bindefehler geschweißt werden. A real-time simulation enables process control through the combination of process monitoring and automated feedback, which increases the flexibil- ity and quality of a process. Typically, before producing a whole additive manufacturing structure, a simplified experiment in form of a bead-on- plate experiment is performed to get a first insight into the process and to set parameters suitably. In this work, a reduced order model for the transient thermal problem of the bead-on-plate weld simulation is devel- oped, allowing an efficient model calibration and control of the process. The proposed approach applies the proper generalized decomposition (PGD) method, a popular model order reduction technique, to decrease the computational effort of each model evaluation required multiple times in parameter estimation, control and optimization. The welding torch is modeled by a moving heat source, which leads to difficulties separating space and time, a key ingredient in PGD simulations. A novel approach for separating space and time is applied and extended to 3D problems allowing the derivation of an efficient separated representation of the tem- perature. The results are verified against a standard finite element model showing excellent agreement. The reduced order model is also leveraged in a Bayesian model parameter estimation setup, speeding up calibrations and ultimately leading to an optimized real-time simulation approach for welding experiment using synthetic as well as real measurement data. A series of HLAW experiments were performed to understand the development of a faulty overlap area when closing the circumferential weld. Welding trials on flat specimens and pipe segments were supported by numerical analyses in which the thermomechanical behavior of the welds in the overlap area was investigated. Different process control strategies were tested, including variations in defocusing levels and the overlap length. The newly developed HLAW head, including laser optics with a motor-driven collimation system, made it possible to defocus the laser beam during welding without disturbing the stability of the welding process. High-level defocusing of the laser beam of more than 40 mm relative to the specimen surface with a resulting beam diameter of > 2.9 mm, and in combination with a short overlap length of 15 mm, was promising with respect to the formation of a desired cup-shaped weld profile that is resistant to solidification cracks. Im Fokus der Untersuchung stehen die erreichbare Nahtqualität im Hinblick auf geometrische Unregelmäßigkeiten sowie innere Defekte in Form von Mikrorissen in der Wärmeeinflusszone. Bei der Auswertung der geschweißten Proben zeigen sich keine Unterschiede in der Ausbildung der Nahtform zwischen dem additiv gefertigten Material und dem Gusswerkstoff. Für beide Materialien ließ sich bei hohen Vorschubgeschwindigkeiten von 20 mm/s die höchste Bewertungsgruppe für Strahlgeschweißte Nähte nach DIN EN ISO 13919-1 erreichen. Unabhängig von der Herstellungsart zeigen beide Materialien eine Zunahme der Rissneigung mit steigendem Vorschub. Das Material aus der additiven Herstellung weist aufgrund seiner Mikrostruktur insgesamt jedoch deutlich weniger Mikrorisse auf, was Potenzial für die Anwendung in der Praxis eröffnet. Es fehlt jedoch an praktischen Studien mit Messdaten, um das Potenzial der Technologie zu quantifizieren. In dieser Arbeit wird eine vergleichende Ökobilanz zwischen der additiven Fertigung mit Draht und Elektronenstrahl (DED-EB) und der additiven Fertigung mit Laserstrahl und Pulver (DED-LB) durchgeführt. Dazu werden die Ressourcen für die Herstellung ermittelt, ein Testbauteil mit beiden Verfahren hergestellt und der gesamte Energieverbrauch gemessen. Die Umweltauswirkungen werden dann mit den Faktoren Treibhauspotenzial (GWP100), Ozonbildungspotenzial (POCP), Versauerungspotenzial (AP), Eutrophierungspotenzial (EP) abgeschätzt. In industrial production, the use of high-power lasers for welding shipbuilding constructions at the same time as for mobile crane construction is mainly associated with low-alloy high-strength steels with a maximum wall thickness of 15 mm. The use of high-power multi 10kW lasers for even greater sheet thicknesses (20mm-100 mm) promises significantly greater advantages [1]. However, its highly transient nature on a microsecond scale makes the quantitative analysis challenging. In this paper, the influence of the relevant welding parameters on laser energy absorption is studied statistically by utilizing multiphysical modeling, in which the three-dimensional transient keyhole dynamics and thermo-fluid flow are calculated. A dynamic mesh adaption technique and a localized level-set-based ray-tracing method are employed to improve the model accuracy further. The results show that the focus position has a remarkable effect on the time-averaged laser absorption, and in contrast, the laser energy distribution regime is only slightly influenced by the welding speed in the studied parameter range (1.5–3.0 m/min). The absorption ratio of the laser energy on the keyhole front wall decreases with increasing welding speed and increases with upward-moving focus positions. The comparison between the calculated results and the experimental measurements ensures the validity of the proposed model. Es werden Ergebnisse für das Fügen von Blechen im Dickenbereich von 25 mm bis 80 mm vorgestellt. Die 30 mm dicken Schweißnähte konnten im Stumpfstoß in zwei Durchgängen unter Verwendung des Laserhybridschweißens und des Unterpulverschweißens (UP) geschweißt werden. Das Laserhybridschweißen wird als Einschweißung mit einer Tiefe von ca. 25 mm ausgeführt. Die UP-Lagen werden auf der gegenüberliegenden Seite des Blechs aufgebracht. Bei richtiger Wahl der Schweißparameter wird der Nahtquerschnitt durch eine sichere Überlappung beider Lagen geschlossen. Bei Blechdicken über 30 mm ist eine Kantenvorbereitung erforderlich, die eine Ausführung der UP-Fülllagen in Engspalttechnik ermöglicht. Die Vorteile der vorgeschlagenen Prozesskombination liegen darin, dass die Nahtwurzel der Laserhybridnaht nicht geformt werden muss. Defekte in der Wurzel der Laserhybrideinschweißung können durch die UP-Lagen effektiv beseitigt werden. Das Verfahren bietet eine hohe Stabilität des Schweißprozesses in Bezug auf die Qualität der Blechkanten. Plasmageschnittene Kanten konnten ohne Bindefehler geschweißt werden. Ziel des Machine Learning Modells ist das Identifizieren von Bindefehlern in den aufgebauten Volumina mit prozessbegleitend gemessenen Schweißstromquellensignalen als Input. Es werden durch Algorithmen Merkmalsvariablen in der Vorverarbeitung der Daten extrahiert und die Korrelation zwischen den Merkmalsvariablen und den Bindefehlern analysiert. Beim Schweißen von dicken Blechen ist dieses Verfahren jedoch besonders für die Wurzellage von Nachteil. Voll-ständiges Umschmelzen ohne extremen Wurzeldurchhang oder ein Austropfen der Schmelze ist ohne weitere Hilfsmittel schwer zu erreichen. Aus diesem Grund werden Pulver-, Kupfer-, keramische Badstützen oder Ble-che zur Vermeidung des Wurzeldurchhangs verwendet. Bei der Verwendung von Kupfer- oder Keramikstützen beeinflusst beispielsweise die Diffusion chemischer Elemente in die Schweiß- oder Schmelzlinie die mecha-nischen Eigenschaften der Schweißnaht. All diese Badstützen erfordern zusätzliche Schritte zur Vorbereitung und Entfernung sowie zur Reinigung der Schweißwurzel. Die Verwendung einer elektromagnetischen Bad-stütze hat dagegen viele Vorteile. Der Magnet kommt nicht mit dem Werkstück in Kontakt, sodass ein zusätz-licher Schritt des Entfernens nicht erforderlich ist. Versuche mit Laserstrahlschweißen oder Laserhybrid-schweißen haben bereits erstmalig gezeigt, dass Blechdicken bis 30 mm einlagig einseitig geschweißt werden können und zusätzlich ein Spalt oder Kanterversatz von bis zu 2 mm überbrückt werden können. In dieser Arbeit wird die elektromagnetische Badstütze für den UP-Prozess eingesetzt. Die Wurzellage wird an 15 mm dicken Blechen mit einer Spaltgröße von 2 mm geschweißt. Die Verwendung eines elektromagnetischen Sys-tems stellt hier sicher, dass die Schmelze nach oben gedrückt und in Position gehalten wird. Ferner kann die Schweißtiefe entsprechend den magnetischen Parametern angepasst werden. The control method is based on independently detecting the arc attachment event at each sidewall of the narrow groove to adjust the weaving motion in real time. Previous arc sensing approaches for swing arc principles are based on evaluating and comparing arc sensor readings collected during the dwell periods at each sidewall. Not only does this require the torch to be positioned at the groove centre and the arc motion to be symmetric, but previous methods have also been shown to rely on complex parametrization of control parameters. The newly presented approach is based on the real-time monitoring of the welding current progression during the approach of the arc towards the sidewall of the groove independently on each side. As soon as the arc attachment at the sidewall is detected based on a characteristic rise in the current signal, the weaving motion is stopped. For reference experiments in a 21-mm wide groove, the weaving angle amplitude is controlled and limited to 50° on both sides individually, resulting in stable process conditions and uniform sidewall fusion. It is further shown that the newly developed control method can successfully be applied to groove widths of 18 mm and 24 mm without reconfiguration of the control parameters, highlighting the flexibility of the approach. Considering the special features of the laser welding process, such as high cooling rates and the narrow process zone, results obtained with other welding techniques and test procedures cannot be transferred to laser beam welding. In this study, the laser beam weldability of various stainless steels was examined in terms of their susceptibility to hot cracking by means of the controlled tensile weldability test, which was proven to be suitable for use in conjunction with CO2 laser welding. This test allows the application of tensile strain at a variable fixed cross-head speed transverse to the welding direction. Full and partial penetration bead-on-plate welds were produced. In a first attempt to determine the impact of the applied external strain on the local transient strains and strain rates near the weld pool, an optical system was used to measure the backside surface of partial penetration welds. The results showed the influence of the strain and the strain rates on hot crack formation. Furthermore, a classification of the studied austenitic, duplex and ferritic stainless steels according to the established test criteria (critical strain and cross-head speed) was conducted. The GMA-tack weld is being completely remelted in the process. The maximal root face is dependent on the welding process and which is currently 8 mm. The innovative laser hybrid welding technology offers a significant increase in the full penetrated root face and welding speed, compared to conventional wielding technologies. The same tool is used for the production of the welded seam and the weid residual stresses are reduced touchless, in a multiple-process technique or in a second working step. Other process steps, spanning orshifting of the component or even additional machines are no longer required when this rnethod is used. Via beam oscillation and multiple-process technique, the defocused electron beam produces thermal fields in transversal and lateral distance to the welded seam which impose compressive stress on the ambient material. With the help of adjusted heating fields in defined distance from the weid seam, the residual stresses in the weld seam are, e.g. in the case of ferritic Steel, reduced by up to 73%. N2 - In Order to reduce the weight of components in heavy-duty trucks, new geometries and production technologies for rear axle drive pinions are tested. One obvious approach is to design the component as a hollow part. The hollow shaft and the bevel are produced individually and then joined to the drive pinion (raw part) by a suitable weiding technology. A strength calculation of the various geometries is evaluated using FEM Simulation. The results illustrate that the working load applied near the gear teeth is withstood in the critical zones of the work-piece. In this study, grain refinement was achieved through the addition of commercial grain refiner containing titanium and boron to the GTA weld metal of aluminium alloy 6082. The weld metal mean grain size could be reduced significantly from about 70 µm to a saturated size of 21 µm with a change in grain shape from columnar to equiaxed. The grain refinement prevented the formation of centreline solidification cracking that was present only in welds with unrefined grain structure. A variation of torch speed led to a strong change of solidification parameters such as cooling rate that was measured in the weld metal and the corresponding solidification rate and thermal gradient. The ratio thermal gradient/growth rate (G/R) decreased from 50 K s/mm² (high torch speed) to 10 K s/mm² (low torch speed). However, the variation of torch speed did not change the tendency for solidification cracking. The microstructure of unrefined and completely refined weld metal was compared. The observed change in size and distribution of the interdendritic phases was related to the change in susceptibility to solidification cracking. The recycling process employs a three-stage mechanical comminution method utilizing a fine impact mill UPZ100 from Hosokawa Alpine AG. Characterization of the resulting powders is conducted through particle morphology analysis, flowability tests, and mechanical property assessments. The chip-derived powders exhibit comparable aspect ratios and sphericity to conventional water atomized powders, though with reduced flowability due to a pronounced fine fraction content. Elevated levels of oxides are observed, leading to the formation of an oxide layer on specimen blocks, without impairing the mechanical properties. Analyses of porosity, microstructure, and hardness indicate no significant differences when compared to conventional powders from water or gas atomization. This recycling approach not only mitigates waste but also enhances the potential for a circular and sustainable manufacturing process in the additive manufacturing industry and beyond. In the first part of this study, the grain morphology of gas tungsten arc (GTA) bead-on-plate welds was investigated for the aluminum Alloys 1050A (Al 99.5), 6082 (Al SifMgMn), and 5083 (AI Mg4.5Mn0.7). The experiments revealed that increasing welding speed and alloy content allow the growth of small, equiaxed grains, particularly in the weid center. Furthermore, increasing grain refiner additions led to a Strong reduction of the weid metal mean grain size and hence facilitated the columnar to equiaxed transition (CET). Welding trials were performed on S355ML structural steel plates with a thickness of 80 mm. A specially designed U-shaped joint preparation with a 45 mm root face was proposed to enable thick welds to be welded using a combined technique. In the developed process, a hybrid laser arc weld (HLAW) is performed as the first pass. Subsequently, narrow-gap submerged arc welding (NG-SAW) is applied to the opposite side using a multi-layer technique. The weld cross-section is completed using a reliable overlap of both the HLAW and NG-SAW welds. This method achieves a 2.9-fold reduction in weld volume and filler material consumption, as well as shorter production times for thick-walled welds. Further advantages of the process combination include eliminating the need to form the root of the HLAW weld and the absence of a backing support. The applied process parameters ensure that the maximum heat input does not exceed 5 kJ/mm, leading to uniform hardness across the weld metal and heat-affected zone (HAZ). Impact toughness testing at −40 °C demonstrated excellent performance, with Charpy V-notch energies of 138 ± 45 J in the arc-dominated region and 65 ± 12 J in the critical laser-dominated zone of the HLAW weld. In addition, the NG-SAW weld exhibited an average Charpy V-notch energy of 274 ± 5 J, confirming excellent low-temperature toughness of the fill passes. Owing to its high process stability and practical applicability, the proposed welding approach shows high potential for integration into the fabrication of thick-walled offshore constructions. These results indicate a good resistance against hydrogen-assisted cracking, which is being verified within this third part of the publication series. To determine the hydrogen-assisted cracking susceptibility, welded samples are tested using the delayed hydrogen-assisted cracking test. Fractography is performed using scanning electron microscopy along with energy dispersive spectroscopy. The results confirm the suitability and efficiency of low heat input gas metal arc welding for dissimilar weld overlays. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found. Generally, an automotive body contains around 2000 to 5000 spot welds. Therefore, it is of decisive importance to characterize the mechanical properties of these areas for the further optimization and improvement of an automotive body structure. The present paper aims to introduce a novel method to investigate the mechanical properties and microstructure of the resistance spot weldment of DP1000 sheet steel. In this method, the microstructure of RSW of two sheets was reproduced on one sheet and on a bigger area by changing of the welding parameters, e. g. welding current, welding time, electrode force and type. Then, tensile tests in combination with digital Image correlation (DIC) measurement were performed on the notched tensile specimens to determine the mechanical properties of the weld metal. The notch must be made on the welded tensile specimen to force the fracture and elongation on the weld metal, enabling the characterization of its properties. Additionally, the parameters of a nonlinear isotropic material model can be obtained and verified by the simulation of the tensile specimens. The parameters obtained show that the strength of DP1000 steel and the velocity of dislocations for reaching the Maximum value of strain hardening, are significantly increased after RSW. The effect of sample geometry and microstructural inhomogeneity of the welded joint on the constitutive property of the weld metal are presented and discussed. The additional Elements from the filler wire are significantly homogenized because of the enhanced forward and downward flow. The model is well verified by fusion line shape, high-speed images of molten pool and measured element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters. It is based on previously obtained weld pool geometries from a steady-state thermo-fluid dynamics simulation. Hereby the weld pool dimensions are obtained under consideration of the most crucial physical phenomena, such as phase transformations, thermo-capillary convection, natural convection and temperature-dependent material properties. The algorithm provides a time and calibration efficient way for the reproduction of the weld pool shape by local Lamé curves. By adjusting their parameters, the identification of the finite elements located within the weld pool is enabled. The heat input due to the equivalent heat source is assured by replacing the detected nodes’ temperature by the melting temperature. The model offers variable parameters making it flexible and adaptable for a wide range of workpiece thicknesses and materials and allows for the investigation of transient thermal effects, e.g. the cooling stage of the workpiece. The calculation times remain acceptably short especially when compared to a fully coupled process simulation. The computational results are in good agreement with performed complete-penetration laser beam welding experiments. A semi-analytical model calculating the cooling stage of the welding process after the moving energy source is turned off has been developed. A solution for various combinations of heat sources and workpieces has been found. The theoretical limits for the heat transfer of the absorbed energy during cooling in a thin plate and a semi-infinite body were studied. It is shown that after turning off the energy source, an additional melting of the base material in longitudinal direction may occur. The developed technique is applied to complete-penetration keyhole laser beam welding of a 2 mm thick austenitic chromium-nickel 316L steel plate at a welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase of the weld end crater length in comparison to the length of the steady-state weld pool of up to 19 %. A shift of the centre of the end crater, in which the solidification of the liquid metal ends, towards the tail of the end crater relative to the axis of the heat source at the time of its termination, was computed. The speed and the direction of crystallization of the molten material in the weld pool and the end crater were found to be different. A good agreement between the computational results and the welding experiments was achieved. Die Oberflächentechnik versucht durch geeignete Verfahren die Randschichten zu ertüchtigen, um Reibung und Verschleiß zu kontrollieren. Eine Verbesserung der Materialeigenschaften kann durch flächige Beschichtungen erreicht werden. Zusätzlich ermöglichen Oberflächenstrukturierun-gen breite Möglichkeiten zur Beeinflussung des Schmierungszustandes bzw. der Kontaktbedingungen. Neben Negativstrukturen bieten ebenfalls erhabene Mikrostrukturen großes Potenzial zur Beeinflussung des tribologischen Verhaltens. Ihr Einsatz ist aber aufgrund der besonderen Verschleißproblematik er-habener Strukturen momentan limitiert, so dass in der Regel zusätzliche verschleißreduzierende Be-schichtungen notwendig werden. In diesem Beitrag wurde das Verfahren der Laserimplantation angewandt, mit dem erhabene und sepa-rierte Oberflächenstrukturen hoher Verschleißfestigkeit in einem Fertigungsschritt erzeugbar sind. Das Verfahren basiert auf einem lokalisierten Dispergieren von Hartstoffpartikeln. Hierfür wurde erstmalig ein gepulster Faserlaser mit hoher Strahlqualität zur Erzeugung punkt- und linienförmiger Mikrostrukturen angewandt. Versuche wurden auf dem Kaltarbeitsstahl X153CrMoV12 unter Anwendung von Titandibo-rid als Hartstoff durchgeführt. Anhand von Härtemessungen konnte gezeigt werden, dass sowohl punkt- als auch linienförmige Strukturen mit Härten über 1000 HV1 und einer feinkörnigen Mikrostruktur mit feinverteilten Hartstoffpartikeln herstellbar sind. Hierbei wird der Unterschied der elektrischen Leitfähigkeiten zwischen Gas- bzw. Lufteinschlüssen und geschmolzenem Aluminium gezielt genutzt, um die im Schmelzbad eingeschlossenen Poren während des Laserstrahlprozesses zur Oberfläche zu verdrängen. Die dafür erforderlichen Lorentzkräfte werden durch ein oszillierendes Magnetfeld erzeugt. Bei den Laserstrahlschweißversuchen handelt es sich um Ein-schweißungen in Wannenlage (PA-Position) von 6 mm dickem Aluminium-Druckguss AC-AlSi9MnMg. Über einen zuvor optimierten Laserschweißprozess wurde durch zusätzlichen Einsatz eines elektromag-netischen Feldes dessen Wirkung hinsichtlich des Porengehaltes und der Oberflächenrauheit untersucht. Die Auswertung der Schweißnähte erfolgte anhand von Querschliffaufnahmen, Röntgenbildern sowie Computer-Tomographie (CT) Aufnahmen. In Abhängigkeit von der verwendeten magnetischen Fluss-dichte konnte eine Reduktion des Porenanteils von bis zu 75 % erzielt werden, wobei vor allem großvolu-mige Poren erfolgreich aus dem Schmelzbad entfernt werden konnten. Zudem konnte eine Reduktion der Oberflächenrauigkeit von ebenfalls bis zu 75 % erreicht werden. The presented technique is the first to provide a measurement of the full strain field locally in the immediate vicinity of the solidification front. Additionally, the described procedure of the optical measurement allows the real material-dependent values of critical strain and strain rate characterizing the transition to hot cracking during laser welding processes to be determined. Furthermore, the above-mentioned technique is independet on the welding process, which means, it can be also used for arc welding processes. Dependency between the external strain rate and the critical local strain and strain rate has been observed. That is to say, the critical local strain and strain rate is increased with an increase of the strain rate.Moreover, this technique allows automatic identification of the cases that can be critical for the solidification crack formation by monitoring the state of strain on the crack-sensitive region within the mushy zone. Obwohl das Laserstrahl-Hybridschweißverfahren viele wirtschaftliche Vorteile gegenüber herkömmlichen Schweißverfahren aufweist, wie z.B. große Einschweißtiefe und dadurch eine reduzierte Anzahl von Schweißlagen, geringe thermische Belastung des Grundwerkstoffes aufgrund reduziertem Wärmeeintrag, konnte das Schweißverfahren überwiegend für das Schweißen von Längsnähten demonstriert werden. Eine Vielzahl von Schweißaufgaben, z.B. beim Schweißen von Segmenten von Windkraftanlagen oder dem Orbitalschweißen beim Verlegen von Großrohrleitungen sieht vor, dass die zu schweißenden Bauteile mit einer Rundnaht zusammengefügt werden. Die schweißtechnische Herausforderung ist hier, dass beim Schließen einer Rundnaht mit der Entstehung eines fehlerbehafteten Überlappbereiches zu rechnen ist. Ein zentrales Problem im Überlappbereich einer laserstrahl- sowie laserhybridgeschweißten Rundnaht ist die Bildung von Imperfektionen wie Poren, Rissen sowie die Bildung eines Endkraters, welcher als geometrische Kerbe wirkt. Bisher liegen keine universellen Lösungen zur fehlerfreien Ausführung von geschlossenen Rundnähten beim Laserstrahl-Hybridschweißen vor. Diese Studie befasst sich mit der Entwicklung eines Verfahrens, mit dem die Entstehung von o.g. Schweißimperfektionen vermieden wird. Die Strategie der Prozessführung beim Schließen der Rundnaht sieht hervor, dass ein fehlerfreier Überlappbereich durch die Kontrolle der Erstarrungsbedingungen am Schweißnahtende erreicht werden kann. Die kontrollierte Wärmeführung wird durch eine Anpassung der Parameter von beiden beteiligten Schweißprozessen, dem Laserstrahl- sowie MSG-Schweißprozess realisiert. Im Rahmen dieser Arbeit wurde eine Serie von Schweißversuchen an 9,5 mm dicken Rohabschnitten aus hochfestem Pipelinestahl X100Q mit Variation der Prozessparameter wie der Laserleistung, der Defokussierung des Laserstrahls sowie der Endkraterfüllzeit im Überlappbereich der Rundnaht durchgeführt. Nachfolgend werden die erzielten Ergebnisse dargestellt und diskutiert. Finite-Element welding simulations allow prediction of geometrical deviations and accumulated residual stresses as well as their optimization before conducting experiments. Due to the great length of stacked welds, calculation times for fully transient thermomechanical simulations are currently long, the calculation stability suffers from the high number of contact bodies in the model and the modelling effort is high, as the geometries need to be sliced and positioned layer-wise. In this contribution, an integrated modelling approach is demonstrated for a thin-walled LMD component made from 30 layers of 1.4404 (316L) stainless steel: Instead of the layer-by-layer modelling strategy commonly found in the literature, the whole component mesh is kept in one piece and the fully transient, layer-by-layer material deposition is implemented via element sets. In contrast to prior simulations, nonlinear contact between the layers does not have to be considered, significantly decreasing calculation times. The calculated distortions are compared to recently published, in-situ digital image correlation (DIC) measurements as well as numerical simulations conducted with the established layer-wise modelling strategy to judge result quality. Finally, the improvement in calculation time and ease-of-use is compared between both modelling approaches and conclusions regarding future usage for industrial-scale components are drawn. A series of experiments were performed to understand the influence of the welding Parameters on the formation of end crater defects such as pores, cracks, root excess weld metal and shrinkage cavities in the overlap area. An abrupt switch-off of the laser power while closing the circumferential weld leads to a formation of a hole which passes through the whole welded material thickness. A laser power ramp-down causes solidification cracks which are initiated on the transition from full-penetration mode to partial penetration. Defocusing the laser beam led to promising results in terms of avoiding end crater defects. Cracks and pores in the overlap area could be effectively avoided by using defocusing techniques. A strategy for avoiding of end crater imperfections was tested on flat specimens of steel grade S355J2 with a wall thickness of between 8 mm and 10 mm and then transferred on the 10 mm thick pipe sections made of high-strength pipeline steel API5L-X100Q. For large parts, the choice of tool-paths influences the build-rate, the part performance and the distortions in a highly geometry-dependent manner. With weld-path lengths in the range of hundreds of meters, a reliable, automated tool path generation is essential for the usability of LMD processes. In this contribution, automated tool-path generation approaches are shown and their results are discussed for arbitrary geometries. The investigated path strategies are the classical approaches: “Zig-zag-” and “contour-parallel-strategies”. After generation, the tool-paths are automatically formatted into g-code for experimental build-up and ASCII for a numerical simulation model. Finally, the tool paths are discussed in regards to volume-fill, microstructure and porosity for the experimental samples. Die schnellen Temperaturzyklen rufen Spannungsgradienten im Bauteil hervor. Der schichtweise Aufbau der Bauteile verursacht eine anisotrope Mikrostruktur. Mittels nachgelagerter Wärmebehandlung können diese Effekte verringert werden. Im anschließenden Schritt der Prozesskette wird das additiv hergestellte Bauteil mittels Drahterodieren von dem Substrat abgetrennt. In diesem Beitrag wird eine thermo-mechanische Simulation der gesamten Prozesskette vorgestellt, welche den additiven Aufbau, Wärmebehandlung und das Abtrennen vom Substrat beinhaltet. Anstelle der in der Literatur üblichen schichtweisen Modellierungsstrategie für die DED Simulation wird das gesamte Bauteil in einem Stück vernetzt und der vollständig transiente, schichtweise Materialauftrag über Elementgruppen realisiert. Im Gegensatz zu früheren Simulationen muss der nichtlineare Kontakt zwischen den Schichten nicht berücksichtigt werden, was die Rechenzeiten deutlich verkürzt. Das Modell wurde validiert mittels Abgleiches des Verzugs aus Simulation und Experiment. Die Proben, bestehend aus DIN 1.4404 (AISI 316L), wurden nach jedem Prozessschritt 3D gescannt um den Verzug zu quantifizieren. The application of RSW and LBW for the automotive body alters the microstructure in the welded areas. It is necessary to identify the mechanical properties of the welded material to be able to make a reliable statement about the material behavior and the strength of welded components. This study develops a method by which to determine the mechanical properties for the weldment of RSW and LBW for two dual phase (DP) steels, DP600 and DP1000, which are commonly used for the automotive bodies. The mechanical properties of the resistance spot weldment were obtained by performing tensile tests on the notched tensile specimen to cause an elongation of the notched and welded area in order to investigate its properties. In order to determine the mechanical properties of the laser beam weldment, indentation tests were performed on the welded material to calculate its force-penetration depth-curve. Inverse numerical simulation was used to simulate the indentation tests to determine and verify the parameters of a nonlinear isotropic material model for the weldment of LBW. Furthermore, using this method, the parameters for the material model of RSW were verified. The material parameters and microstructure of the weldment of RSW and LBW are compared and discussed. The results show that the novel method introduced in this work is a valid approach to determine the mechanical properties of welded high-strength steel structures. In addition, it can be seen that LBW and RSW lead to a reduction in ductility and an increase in the amount of yield and tensile strength of both DP600 and DP1000. Für den erfolgreichen wirtschaftlichen Einsatz dieser neuartigen Fertigungsverfahren spielt die Einhaltung des First-time-right-Prinzips eine entscheidende Rolle: Bauteile sollten bereits im ersten Versuch allen Anforderungen genügen. Aufgrund der jungen Geschichte dieses Fertigungszweigs und der damit einhergehenden fehlenden Erfahrungen und Richtlinien ist diese elementare Forderung heute nur in wenigen Fällen realisierbar. Die geforderten Qualitätsstandards können aktuell nur über experimentelle Iterationsschleifen eingehalten werden, sodass das große Potential einer flexiblen und schnellen Fertigung in erheblichem Maß reduziert wird. Die Komplexität der gefertigten Bauteile und die des Prozesses an sich lassen eine erfahrungsbasierte Vorhersage der Verzüge und Eigenspannungen kaum zu. Zudem werden auch in Zukunft Richtlinien und Normen nicht das komplette Anwendungsspektrum abbilden können. Die eigenspannungsbedingten Verzüge spielen demnach eine bedeutende Rolle und stellen zusammen mit dem Erreichen der Maßhaltigkeit eine entscheidende technologische Herausforderung beim Einsatz additiver Fertigungsverfahren dar. Die numerische Simulation ermöglicht die Vorhersage von Bauteilverzügen und –spannungen und kann durch virtuelle Abprüfung von Herstellstrategien die Anzahl von Experimente reduzieren. Bisherige numerische Betrachtungen von zusatzwerkstoffbasierten Verfahren, zu denen unter anderem das Laserpulverauftragschweißen (LPA) gehört, beschränkten sich primär auf akademische Beispiele mit geringer Komplexität. Für die Simulation von konkreten Anwendungsfällen auf Bauteilebene liegen bisher keine validierten, numerischen Methoden und Ansätze vor, die eine wirtschaftliche Anwendung der Schweißsimulation ermöglichen. Dieses Projekt wird Simulationsmodelle zur numerischen Betrachtung komplexer additiv gefertigter Bauteile entwickeln. Dafür wird der Prozess in vereinfachten Simulationen nachgebildet und anhand von Experimenten validiert. Anschließend werden Methoden zur automatisierten Pfadgenerierung für komplexe Bauteile erprobt und in der Simulation implementiert. Schließlich werden zur Reduktion der Rechenzeit verschiedene Methoden zur Vereinfachung evaluiert und verglichen. In some cases, it is highly expensive to produce the tensile specimens especially from the weld metal, which contains different type of microstructure such as weld seam or heat affected zone in an extremely small area. Therefore, a method is described in this paper to determine the material Parameters of high strength Steel structures and welded joints locally and without any additional effort to perform the tensile test. In this method, instrumented indentation technique (IIT), an indenter is pushed on the flat surface of a specimen in a certain period of time and simultaneously the applied force and the corresponding indentation path are measured. The data related to the force-indentation diagram is given as input to an artificial neural network (ANN) to obtain the material Parameters. The ANN can be trained by generating the large qualitative data sets with numerical Simulation of the IIT procedure. The Simulation must be run several times with the different material model parameter sets to generate the numerous force-indentation diagrams as the inputs of ANN. Then, the trained ANN is validated by performing the IIT on the welded joints and comparing the obtained material Parameters from ANN with the tensile test. LME is an undesired phenomenon, which can cause both surface and internal cracks in a spot weld, potentially influencing its strength. An effort is made to understand influencing factors of LME better, and evaluate geometry-material combinations regarding their LME susceptibility. Manufacturers benefit from such knowledge because it improves the processing security of the materials. The experimental procedure of welding under external load is performed with samples of multiple AHSS classes with strengths up to 1200 MPa, including dual phase, complex phase and TRIP steels. This way, externally applied tensile load values are determined, which cause liquid metal embrittlement in the samples to occur. In the future, finite element simulation of this procedure gives access to in-situ stress and strain values present during LME formation. The visualization improves the process understanding, while a quantification of local stresses and strains allows an assessment of specific welded geometries. A1 - Rethmeier, Michael T1 - On the search for the origin of the bulge effect in high power laser beam welding N2 - The shape of the weld pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found. A1 - Rethmeier, Michael T1 - Laserhybridschweißen von dickwandigen Stählen mit elektromagnetischer Schmelzbadunterstützung N2 - Die steigenden Anforderungen in Hinsicht auf Sicherheitsfaktoren von gefügten Bauteilen führen zu einer Zunahme der zu schweißenden Bauteildicken. Das Laserstrahl-Lichtbogen-Hybridschweißverfahren – verbreitet im industriellen Einsatz vor allem im Schiffs- und Windkraftanlagenbau – ermöglicht das einlagige Fügen von dickwandigen Strukturen. Eine Herausforderung stellt das Schweißen von dickwandigen Bauteilen mit reduzierter Geschwindigkeit in Wannenlage (PA-Position) da. Sie ist aufgrund des erhöhten hydrostatischen Druckes und die daraus resultierenden Tropfenbildung an der Wurzelseite bedingt realisierbar. Die im Rahmen dieser Studie eingesetzte elektromagnetische Schmelzbadunterstützung wirkt dem gravitationsbedingten Austropfen der Schmelze entgegen und kompensiert den hydrostatischen Druck. Dabei werden unterhalb der Schweißzone mit Hilfe eines extern angelegten oszillierenden Magnetfeldes Wirbelströme im Werkstück induziert, die eine nach oben gerichtete Lorentzkraft erzeugt. Die Lorentzkraft wirkt dem hydrostatischen Druck entgegen und stellt einen sicheren Schweißprozess ohne Tropfenbildung dar. Mit dem Hybridschweißverfahren mithilfe der elektromagnetischen Schmelzbadunterstützung gelingt es mit einem 20-kW Faserlaser bis zu 30 mm dicke Bleche in einer Lage zu schweißen. Bei 25 mm dicken einlagig geschweißten Platten aus S355 konnte ein Spalt bis 1 mm und ein Kantenversatz bis zu 2 mm sicher überbrückt werden. Die Reduzierung der Schweißgeschwindigkeit hat eine Verringerung der notwendigen Laserleistung zur Folge und begünstigt außerdem die mechanisch-technologischen Eigenschaften, infolge der reduzierten Abkühlgeschwindigkeit. ED - Rethmeier, Michael T1 - Measurement of thermal cycle at multi-pass layer build-up with different travel path strategies during DLMD process N2 - The shape of the parts, created by the technology of direct laser metal deposition (DLMD), is influenced by various parameters, for example, the power and diameter of the laser source spot. The contribution of energy from the laser affects the temperature distribution in the formed layers. The changing temperature in the working area entails a Change in the geometry of the layers and affects the stability of the process. In this paper, experiments on the measurement of temperature cycles in the DLMD process with different directions of the filling track are carried out. An infrared camera was used to measure thermal cycles. The calibration of the acquired data (i.e. correspondence table between the intensity of thermal radiation of the material and the absolute temperature) was done with help of two-color pyrometer ex situ and in situ measurements. The experiments are carried out on two materials 316L and Inconel 718. The effect of the maximum temperature on the layer height is shown, and thermal cycles in the formation of layers for different filling strategies are presented. After calibration to a dual phase steel of the 1000 MPa tensile strength class, it is used to analyse the thermo-mechanical system of an experimental procedure to enforce liquid metal embrittlement during resistance spot welding. In this procedure, a tensile stress level is applied to zinc coated advanced high strength steel samples during welding. Thereby, liquid metal embrittlement formation is enforced, depending on the applied stress level and the selected material. The model is suitable to determine and visualise the corresponding underlying stresses and strains responsible for the occurrence of liquid metal embrittlement. Simulated local stresses and strains show good conformity with experimentally observed surface crack locations. Laser based Direct Energy Deposition (DED) welding, on the other hand, achieves a high level of precision and thus comparatively low deposition rates, which can lead to high processing costs. Combining laser and arc energy aims to exploit the respective advantages of both technologies. In this study, different possibilities of this process combination are presented using a PTA system and a 2 kW disk laser. This includes the combination in a common process zone as a highspeed plasma laser cladding technology (HPLC), which achieves process speeds of 10 m/min. Besides that it is being examined whether a pre-running plasma arc can be used to coat difficult-to-weld rail steel with a carbon content of 0.8 % due to a preheating effect. Experimentally, a linear correlation between the welding velocity and the crack number was observed. That is by reducing the welding velocity the crack number was reduced. The reduced welding velocity showed a strong impact on stress, as the model demonstrated a very lower stress amount in comparison to the reference case. The reduction of the welding speed could be a helpful technique to reduce the hot cracking. The wire feed speed showed a very slight influence on the crack formation. That can be returned to the large distance between the critical region for cracking and the arc region. Insbesondere erwies sich Titandiborid (TiB2) als Implantationsmaterial für geeig-net, da eine Manipulation der Implantgeometrie in einem breiten Bereich vorgenommen werden konnte, ohne dass Materialdefekte wie Risse oder Poren auftraten. Ziel der Untersuchungen war es, den Einfluss implantierter TiB2-Partikel auf die Materialeigenschaften von X153CrMoV12 zu ermitteln. Hierfür wurden im Rahmen der Arbeit die Laserparameter (Pulsleistung und -dauer) in einem breiten Parameterfeld variiert und vergleichende Untersuchungen an TiB2 implan-tierten Zonen sowie an punktuell umschmelzstrukturierten Zonen durchgeführt. Die Ergebnisse zeigen, dass eine reine Umschmelzstrukturierung zu einer deutlichen Reduktion der Oberflächenhärte aufgrund erhöhter Restaustenitgehalte (γR) führt. Im Gegensatz dazu führt das Laserimplantieren von TiB2-Partikeln zu einer deutlichen Härtesteigerung in den kuppel- oder ringförmigen Implants. Härtewerte von bis zu 1800 HV1 resultieren aus dispergierten TiB2-Primärpartikeln sowie in-situ ausgeschiedenen Se-kundärphasen, durch die der Restaustenitanteil zudem deutlich reduziert wird. Here complete-penetration keyhole laser beam welding with a laser power of 18 kW on a 15 mm thick slab of a low-alloyed steel at a welding speed of 2 m/min is considered. In order to physically depict the laser material interaction a multi-physics numerical model including the effects of phase transformation, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature is developed. It uses a fixed keyhole geometry with a right truncated circular cone shape to introduce the laser beam energy to the workpiece. In a subsequent study, the resulting local temperature field is then used as an equivalent heat source in order to predict the unsteady thermal cycle during and after fusion welding. The translational movement of the laser beam through the workpiece is represented by a moving mesh approach. For the simulation, stationary heat transfer and fluid dynamics are described by a system of strongly coupled partial differential equations. These are solved with the commercial finite element software COMSOL Multiphysics 5.0. The results of the numerical simulation are validated by experiments, where the weld bead shapes and the thermal cycles show good correlation. Diese prozessseitige Herausforderung ist selbst nach dem heutigen Wissenstand schwer zu beherrschen und gefährdet die Sicherheit der gefügten Bauteile. Dieses Problem erweist sich als besonders schwierig beim einlagigen Hochleistungslaserstrahlschweißen von Metallteilen hoher Blechstärke, welche eine essentielle Rolle in vielerlei industriellen Anwendungen spielen. Gegenstand des hier bearbeiteten Forschungsprojekts war die numerische Untersuchung der Entstehungsmechanismen des Mittelrippendefekts beim Laserstrahlschweißen niedriglegierter Stähle. Mittels mehrerer gekoppelter Simulationen, für welche sowohl kommerziellen Softwares, wie COMSOL Multiphysics und ANSYS, als auch in-house entwickelte Programme eingesetzt worden sind, wurden die am stärksten ausgeprägten Mechanismen der Erstarrungsrissbildung und deren Zusammenspiel aufgeklärt. Begleitend zur Simulation wurden mehrere experimentelle Untersuchungen für den niedriglegierten Baustahl S355 an den Blechdicken 12 mm und 15 mm zu deren Validierung durchgeführt. Die Ergebnisse der Simulation des Kristallwachstums, der Diffusion und der Makroseigerung von Schwefel zeigen, dass die Risse für bestimmte Werkstoffe mit einer hohen Konzentration an Verunreinigungen hauptsächlich metallurgisch bedingt entstehen können. Allerdings zeigte die Untersuchung des Einflusses der Ausbauchung (Bulging) im Mittenbereich der Schweißnaht auf das transiente Temperaturfeld und die transienten Transversalspannungen im risskritischen Bereich auch, dass die Rissbildung nicht nur metallurgisch bedingt und insbesondere auch für aus metallurgischer Sicht eigentlich rissunkritische Materialien auftreten kann. Der Bulging-Bereich hat sich in der Untersuchung als besonders kritisch in allen Teilen der Simulationskette gezeigt. Die Einflüsse dieser geometrischen Besonderheit konnten bei allen physikalischen Teilaspekten der Problematik als heißrissinduzierend identifiziert werden. Von besonderer Bedeutung wird an dieser Stelle das erkannte Zusammenspiel dieser Einflüsse hervorgehoben. Bisher wurde die Bildung der Erstarrungsrisse hauptsächlich durch einen einzelnen physikalischen Aspekt, wie z.B. rein metallurgisch oder rein thermomechanisch bedingt, isoliert betrachtet. Die gewonnen Erkenntnisse über die Einflüsse des Bulgings auf die unterschiedlichen Teilaspekte zeigen deutlich, dass alle Entstehungsmechanismen auch die Schmelzbadgeometrie als Ursprung haben. Von dieser hängen die transienten Temperatur- und Spannungsfelder, die Kristallwachsrichtung, die Erstarrungsgeschwindigkeit und die Konzentration von Verunreinigungen, welche zur Entstehung von niedrigschmelzenden Phasen führt, ab. Die Ergebnisse des Forschungsvorhabens sind vielfach in referierten Zeitschriften und auf Fachtagungen veröffentlicht worden. However, the involved weld pool behavior and its direct role on determining the final microstructure have not been revealed quantitatively. In this paper, a 3D transient heat transfer and fluid flow model coupled with element transport and magnetic induction is developed for wire feed laser beam welding with electromagnetic stirring. The magnetohydrodynamics, temperature profile, velocity field, keyhole evolution and element distribution are calculated and analyzed. The model is well tested against the experimental results. It is suggested that a significant electromagnetic stirring can be produced in the weld pool by the induced Lorentz force under suitable electromagnetic parameters, and it shows important influences on the thermal fluid flow and the solidification parameter. The forward and downward flow along the longitudinal plane of the weld pool is enhanced, which can bring the additional filler wire material to the root of the weld pool. The integrated thermal and mechanical impacts of electromagnetic stirring on grain refinement which is confirmed experimentally by electron backscatter diffraction analysis are decoupled using the calculated solidification parameters and a criterion of dendrite fragmentation. It is based on the equivalent heat source concept and consists of two parts: computational thermo-fluid dynamics and heat conduction. The solution of the thermo-fluid dynamics problem by the finite element method for a bounded domain results in a weld pool interface geometry being the input data for a subsequent heat conduction problem solved for a workpiece by a proposed boundary element method. The main physical phenomena, such as keyhole shape, thermo-capillary and natural convection and temperature-dependent material properties are taken into consideration. The developed technique is applied to complete-penetration keyhole laser beam welding of a 15 mm thick low-alloyed steel plate at a welding speed of 33 mm/s and a laser power of 18 kW. The fluid flow of the molten metal has a strong influence on the weld pool geometry. The thermo-capillary convection is responsible for an increase of the weld pool size near the plate surfaces and a bulge formation near the plate middle plane. The numerical and experimental molten pools, cross-sectional weld dimensions and thermal cycles of the heat affected zone are in close agreement. Because the maximum size of the components is limited by the process chamber, possibilities must be found to combine several parts manufactured by SLM. An application where this is necessary, is, for example, the components of gas turbines, such as burners or oil return pipes, and inserts, which can be joined by circumferential welds. However, only a few investigations to date have been carried out for the welding of components produced by SLM. The object of this paper is, therefore, to investigate the feasibility of laser beam welding for joining SLM tube connections made of nickel-based alloys. For this purpose, SLM-manufactured Inconel 625 and Inconel 718 tubes were welded with a Yb:YAG disk laser and subsequently examined for residual stresses and defects. The results showed that the welds had no significant influence on the residual stresses. A good weld quality could be achieved in the seam circumference. However, pores and pore nests were found in the final overlap area, which meant that no continuous good welding quality could be accomplished. Pore formation was presumably caused by capillary instabilities when the laser power was ramped out. The filler wire which is supplied to the process is used to influence the microstructure and mechanical properties of the weld seam. A typical problem in deep penetration high-power laser beam welding with filler wire and hybrid laser-arc welding is an insufficient mixing of filler material in the weld pool, leading to a non-uniform element distribution in the seam. In this study, oscillating magnetic fields were used to form a non-conservative component of the Lorentz force in the weld pool to improve the element Distribution over the entire thickness of the material. Full penetration hybrid laser-arc welds were performed on 20-mm-thick S355J2 steel plates with a nickel-based wire for different arrangements of the oscillating magnetic field. The Energy-dispersive X-ray spectroscopy (EDS) data for the distribution of two tracing elements (Ni and Cr) were used to analyze the homogeneity of dilution of the filler wire. With a 30° turn of the magnetic field to the welding direction, a radical improvement in the filler material distribution was demonstrated. This would lead to an improvement of the mechanical properties with the use of a suitable filler wire. One of the challenges have to be solved at full penetration HLAW of thick plates is the drop formation occurring due to the disbalances of the forces acting in the keyhole and on the melt pool surface. Such irregularities mostly limit the use of high-power laser beam welding or HLAW of thick-walled constructions. To overcome this problem, an innovative concept of melt pool support based on generating Lorentz forces in the weld pool is used in this work. This method allows to perform high quality welds without sagging even for welding of 25 mm thick plates in flat position at a welding speed of 0.9 m min-1. For the obtain of full penetrated welds a laser beam power of 19 kW was needed. A high V-impact energy of up to 160 J could be achieved at the test temperature of 0 °C. Even at the most critical part in the weld root an impact energy of 60 J in average could be reached. The tensile strength of the weld reaches that of the base material. An introduce of the HLAW process with electromagnetic support of the melt pool in the industrial practice is an efficient alternative to the time- and cost-intensive arc-based multi-layer welding techniques which are established nowadays for joining of thick-walled constructions. Pipelines are the safest and most cost-effective way of transporting natural gas. Due to high transport volume and resulting high operation pressure, the demand for ultra-high strength steel grades such as X120 is very strong. As a result of the fact that these steels are produced by thermo-mechanical controlled processing, the welding process must be selected accordingly. Based on investigations, a high heat input such as by submerged arc welding process leads to softening in the weld metal and loss of strength whereas pure laser beam welding results in high cooling rates and deteriorate toughness of the weld metal. The objective of this research is to investigate the influence of heat input to mechanical properties of hybrid laser-arc welded pipeline steels of grade X120. Test specimens with a thickness of 20 mm could be welded without preheating in a single-pass with different welding velocities to observe the largest possible parameter window of the heat input. The achieved V-notch impact energy for hybrid laser-arc welded samples was 144±37 J at a testing temperature of -40 °C. With a tensile strength of 930±4 MPa the requirements of API 5L was achieved. To prevent gravity drop-outs at the slow welding speeds, an electromagnetic weld pool support system was used, which works contactless and is based on generating Lorentz forces. It was therefore possible to control the cooling rate in order to meet the requirements of the mechanical properties. By adapting the electromagnetic weld pool support to the laser and laser hybrid welding process, the application potential of these technologies for industrial implementation can be drastically increased. The results contribute to the development and conversion in the industrial practice a new laser beam-based welding technology for the automated manufacturing of LNG tanks. The remarkable heterogeneity in the chemical composition of the weld metal as well as an insufficient impact toughness could be indicated by using austenitic filler wire. The most promising results were achieved by applying 11%Ni filler wire, which is similar to the base material. A correlation between impact toughness and wire feeding speed could be shown. The highest impact toughness was 134 J at -196°C. The laser-hybrid welds passed the tensile test. The failure stress of 720 MPa with a fracture location in the base metal was achieved for all samples tested. One of the challenges have to be solved at full penetration HLAW of thick plates is the drop formation occurring due to the disbalances of the forces acting in the keyhole and on the melt pool surface. Such irregularities mostly limit the use of high-power laser beam welding or HLAW of thick-walled constructions. To overcome this problem, an innovative concept of melt pool support based on generating Lorentz forces in the weld pool is used in this work. This method allows to perform high quality welds without sagging even for welding of 25 mm thick plates in flat position at a welding speed of 0.9 m min-1. For the obtain of full penetrated welds a laser beam power of 19 kW was needed. A high V-impact energy of up to 160 J could be achieved at the test temperature of 0 °C. Even at the most critical part in the weld root an impact energy of 60 J in average could be reached. The tensile strength of the weld reaches that of the base material. An introduce of the HLAW process with electromagnetic support of the melt pool in the industrial practice is an efficient alternative to the time- and cost-intensive arc-based multi-layer welding techniques which are established nowadays for joining of thick-walled constructions. A series of experiments were performed to understand the influence of the welding parameters on the formation of end crater defects such as pores, cracks, excessive root-side drop-through and shrinkage cavities in the overlap area. An abrupt switch-off of the laser power while closing the circumferential weld leads to a formation of a hole which passes through the whole welded material thickness. A laser power ramp causes solidification cracks which are initiated on the transition from full-penetration mode to partial penetration. Strategies with a reduction of the welding speed shows a creation of inadmissible root sagging. Defocusing the laser beam led to promising results in terms of avoiding end crater defects. Cracks and pores in the overlap area could be effectively avoided by using defocusing techniques. A strategy for avoiding of end crater imperfections was tested on flat specimens of steel grade S355J2 with a wall thickness of 10 mm and then transferred on the 9.5 mm thick pipe sections made of high-strength steel X100Q. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters. During the resistance spot welding of zinc coated steel grades, liquid metal embrittlement (LME)mayoccur. As a result, cracking inside and around the spot weld indentation is observable. The extent of LME cracks is influenced by a variety of different factors. In this study, the impact of the used electrode geometry is investigated over a stepwise varied weld time. A spot welding finite element simulation is used to analyse and explain the observed effects. Results show significant differences especially for highly increased weld times. Based on identical overall dimensions, electrode geometries with a larger working plane allow for longer weld times, while still preventing LME within the investigated material and maintaining accessibility. Herausrampung der Energie des Schweißprozesses, sodass ein Übergang von Durchschweißung zu einer Einschweißung mit gewünschter kelchförmiger Nahtgeometrie stattfand. Einstellung eines Wärmestaus durch Defokussierung und Verschiebung des Laserstrahls führt zu einem gut ausgebildeten Überlappbereich ohne Poren, Risse. Schweißungen an Rohrabschnitten mit einer max. Wandstärke von 15 mm, bei gegebenenfalls weiteren Parameteranpassungen.
