TY - THES A1 - Bachmann, Marcel T1 - Numerische Modellierung einer elektromagnetischen Schmelzbadkontrolle beim Laserstrahlschweißen von nicht-ferromagnetischen Werkstoffen N2 - Die Verfügbarkeit von Laserstrahlquellen mit immer höheren Leistungsparametern ermöglicht ein effektives und schnelles Schweißen von stetig größer werdenden Blechdicken. Dabei treten Herausforderungen bezüglich der Prozessstabilität, z.B. ein Austropfen von Schmelze bei Durchschweißungen sowie die Beherrschung der Dynamik, insbesondere an den freien Oberflächen, die stark von Oberflächenspannungseffekten beeinflusst wird, in den Vordergrund. Die vorliegende Arbeit liefert einen primär numerischen Beitrag zur Anwendung oszillierender sowie zeitlich invarianter magnetischer Felder beim Hochleistungs-Laserstrahlschweißen von nicht-magnetischen Bauteilen hoher Blechdicke. Für die simulativen Untersuchungen wurden die Materialien Aluminium sowie austenitischer Stahl AISI 304 herangezogen und mit Querschliffen von exemplarisch durchgeführten Schweißungen an der Legierung AlMg3 bzw. AISI 304 verglichen. Die Simulationen wurden mit dem kommerziellen Finite- Elemente-Paket COMSOL Multiphysics durchgeführt. In diesem Rahmen wurden Strömungs- und Temperaturfelder sowie die Verteilungen der elektromagnetischen Feldgrößen berechnet. Die Bewertung der elektromagnetischen Beeinflussung des Schmelzbades erfolgte für die Anwendung oszillierender Magnetfelder zur Vermeidung des Schmelzaustropfens anhand der Druckverteilungen an unterer und oberer Schmelzbadoberflächen. Der Grad der Strömungsdämpfung durch elektromagnetische Kräfte wurde durch dimensionslose Kennzahlen unter Berücksichtigung des turbulenten Strömungszustandes bewertet. Es konnte im Rahmen der Arbeit gezeigt werden, dass durch den im Schmelzbad wirkenden vertikalen Anteil der Lorentzkraft, basierend auf einem oszillierenden magnetischen Feld unterhalb der Schweißzone und den im Werkstück induzierten elektrischen Wirbelströmen, ein Austropfen von verflüssigtem Material verhindert und somit ein sicherer Schweißprozess ermöglicht werden kann. Die hierfür benötigten elektromagnetischen Leistungen liegen für 20 mm dickes Aluminium und seinen Legierungen im Bereich mehrerer hundert Watt. Numerische Untersuchungen zur Strömungsdämpfung mittels permanentmagnetischer Felder zeigen die Möglichkeit auf, die Strömungsgeschwindigkeit und die lokale Turbulenzverteilung effektiv zu reduzieren. Dabei spielt die Polarität des quer zur Strömungsrichtung angelegten magnetischen Feldes keine Rolle für die resultierenden Kräfte. Die rechnerisch ermittelte Veränderung der Nahtform hin zu einem V-förmigen Profil konnte experimentell bestätigt werden. Die dazu notwendigen magnetischen Flussdichten für den Laborversuch liegen im Bereich kommerziell erhältlicher Neodym- Eisen-Bor Magnete bei etwa 500 mT. N2 - The availability of high power laser beam sources enables an effective and fast welding process of ever thicker metal parts. At the same time, challenges concerning the process stability appear, e.g. a drop-out of molten material in full-penetration welding as well as the control of the dynamics, especially in the vicinity of the free surfaces of the weld bead where surface tension effects dominate. The present work provides a primary numerical contribution to the application of oscillating as well as time-invariant magnetic fields to the high power laser beam welding of non-ferromagnetic metal parts of high thickness. For the simulations, the materials under investigation were aluminum and austenitic stainless steel AISI 304. The numerical results were compared to macrographs of exemplary test welds of the alloys AlMg3 and AISI 304. The simulations were conducted with the commercial finite element package COMSOL Multiphysics. In the framework of the investigations, calculations were done for the fluid flow and temperature as well as for the electromagnetic field quantities. The evaluation of the electromagnetic weld pool control for the application of oscillating magnetic fields to avoid liquid metal drop-out was carried out on the basis of pressure distribution analysis between the lower and upper weld pool surfaces. The degree of magnetic damping by Lorentz forces was calculated by dimensionless numbers also accounting for the turbulent state of the fluid flow. In this work, it could be shown, that the vertical part of the Lorentz forces, that are based on an oscillating magnetic field below the process zone and its induced eddy currents in the workpiece, prevents the liquid metal from drop-out. Thereby, a reliable welding process was made possible. The electromagnetic power used for the welding of a 20 mm thick aluminum alloy with electromagnetic support lies in the range of several hundreds Watt. Numerical investigations concerning the flow damping by permanent magnetic fields show the possibility to reduce the local flow velocity as well as the turbulence distribution effectively. The polarity of the applied magnetic field, which is aligned in horizontal direction and vertical to the welding direction, is indecisive for the direction of the developing Lorentz forces. The numerically predicted transition of the cross-sectional weld bead geometry to a V-shaped profile could also be proved experimentally. The required magnetic flux density for that was in the range of commercially available neodymium iron boron magnets of around 500 mT. Thermocapillary convection at the weld pool surfaces, natural convection and latent heat of solid–liquid phase transition were taken into account in this model. Solidification was modelled by the Carman–Kozeny equation for porous media morphology. The ac magnet was mounted on the root side of the weld specimen. The magnetic field was aligned perpendicular to the welding direction. The flow pattern in the melt and thus also the temperature distribution were significantly changed by the application of oscillating magnetic fields. It was shown that the application of an ac magnetic field to laser beam welding allows for a prevention of the gravity drop-out. The simulation results are in good qualitative agreement with the experimental observations. Three-dimensional heat transfer, fluid dynamics including phase transition and electromagnetic field partial differential equations were successfully solved with the finite element differential equation solver COMSOL Multiphysics 4.2. The implemented material model used temperature-dependent properties up to evaporation temperature. Marangoni convection in the surface region of the weld pool, natural convection due to the gravitational field and latent heat of solid–liquid phase transition were taken into account. Solidification was modelled by the Carman–Kozeny equation for porous media morphology. The flow pattern in the melt as well as the weld bead geometry were significantly changed by the induced Lorentz force distribution in the liquid metal. It reveals that the application of a steady magnetic field to laser beam welding with corresponding Hartmann numbers Ha2 ≈ 104 allows for a suppression of the characteristic wineglass-shape of the weld cross section caused by thermocapillary flow. The numerical results are in good agreement with experimental results obtained with welding of AlMg3 with a 16 kW disc laser. The steady magnetic field was delivered by permanent magnets mounted on both lateral sides of the weld specimen. The maximum magnetic flux density was around 500 mT. It shows, that the applied magnetic field has a predominant dissipating effect on the weld pool dynamics independently of its polarity. The inductive support System allows for single-pass laser beam welding of thick aluminum plates. It reveals that steady magnetic fields with corresponding Hartmann numbers Ha^2 ~ 10^4 based on the half-width of the weld pool can effectively suppress convective flows in the weld pool. Three-dimensional heat transfer and fluid dynamics as well as the electromagnetic field equations were solved with the finite element package COMSOL Multiphysics 4.2 taking into account the most important physical effects of the process. Namely, the thermo-capillary (Marangoni) convection at the weld pool boundaries, natural convection due to gravity and density differences in the melt volume as well as latent heat of solid–liquid phase transitions at the phase boundaries were included in the model. It is shown that the gravity drop-out associated with the welding of thick plates due to the hydrostatic pressure can be prevented by the application of AC magnetic field between 80 mT and 135 mT for corresponding oscillation frequencies between 1 kHz and 10 kHz below the weld specimen. Experimentally, a value of the magnetic flux density of around 230 mT was found to be necessary to allow for single-pass laser beam welding without sagging or drop-out of melt for a 20 mm thick combination of austenitic stainless steel AISI 304 and ferritic construction steel S235JRC at an oscillation frequency of around 2.6 kHz. Coupled numerical turbulent fluid flow, thermal and electromagnetic simulations and experimental validation with aluminum AlMg3 and stainless steel AISI 304 were done for alternating and steady magnetic fields perpendicular to the process direction. The first can prevent melt sagging in full-penetration welding by Lorentz forces in the melt induced by an AC magnet located below the weld specimen counteracting gravitational forces. The latter controls the Marangoni flow by Lorentz braking forces in the melt by the so-called Hartmann effect. The simulations show that the drop-out of aluminum and stainless steel can be avoided for 20 mm thick fullpenetration welds with moderate magnetic flux densities of 70 mT and 95 mT at oscillation frequencies of 450 Hz and 3 kHz, respectively. The experiments are in good agreement but show somewhat larger values for steel, whose weakly ferromagnetic properties are a possible reason. The investigations with steady magnetic fields reveal the possibility to mitigate the dynamics significantly beginning with around 500 mT at laser penetration depths of approximately 20 mm. Ex-situ X-ray fluorescence element mapping is used to characterize the element dilution status in the fusion zone. For the first time, the detrimental influence of the molten pool narrowing on the element transport is identified and discussed, combining the exper- imental and numerical results. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that due to the interaction of the two dominant circulations from the top and bottom regions of the molten pool, a low-temperature region is formed. It leads to an untypical growth of the mushy zone, narrowing the molten pool in the middle re- gion. Its detrimental effect on material mixing is non-negligible considering the direct blocking effect on the downward flow and the premature solidification at the middle region. The Lorentz force from a trans- verse oscillating magnetic field can change the flow pattern into a single-circulation type. The downward transfer channel is widened, and its premature solidification is prevented because the low-temperature- gradient region is mitigated. In the localized level-set method, a continuous free surface is reconstructed, and, thus, the exact reflection points can be determined. The calculated spatial laser energy distribution and the corresponding molten pool dynamics from the two methods are analyzed and compared. The obtained numerical results are evaluated with experimental measurements to assure the validity of the proposed model. A three-dimensional transient multi-physics numerical model is developed, allowing for the prediction of the bulge formation and the study of its temporal behavior. The model is generalized to account automatically for the transition from partial to complete penetration. Several experimental measurements and observations, such as drilling period, weld pool length, temperature, efficiency, and metallographic cross-sections are used to verify the model and assure the plausibility of the numerical results. The analysis of the calculated temperature and velocity distributions, as well as the evolution of the keyhole geometry, shows that the formation of a bulging region strongly depends on the penetration depth of the weld. Based on the numerical results, the bulge is found to occur transiently, having its transition from a slight bulge to a fully developed bulging between penetration depths of 6 mm and 9 mm, respectively. A combined experimental and numerical approach is utilized to study the influence of the bulge on the hot cracking formation and the transport of alloying elements in the molten pool. A technique using a quartz glass, a direct-diode laser illumination, a high-speed camera, and an infrared camera is applied to visualize the weld pool geometry in the longitudinal section. The study examines the relevance of the bulging effect on both, partial and complete penetration, as well as for different sheet thicknesses ranging from 8 mm to 25 mm. The numerical analysis shows that the formation of a bulge region is highly dependent on the penetration depth and occurs more frequently during partial penetration above 6 mm and complete penetration above 8 mm penetration depth, respectively. The location of the bulge correlates strongly with the cracking location. The obtained experimental and numerical results reveal that the bulging effect increases the hot cracking susceptibility and limits the transfer of alloying elements from the top of the weld pool to the weld root. A three-dimensional transient multi-physics numerical model is developed, allowing for the prediction of the keyhole geometry and the final penetration depth. Two ray tracing algorithms are implemented and compared, namely a standard ray tracing approach and an approach using a virtual mesh refinement for a more accurate calculation of the reflection points. Both algorithms are found to provide sufficient accuracy for the prediction of the keyhole depth during laser beam welding with process speeds of up to 1.5 m/min. However, with the standard algorithm, the penetration depth is underestimated by the model for a process speed of 2.5 m/min due to a trapping effect of the laser energy in the top region. In contrast, the virtually refined ray tracing approach results in high accuracy results for process speeds of both 1.5 m/min and 2.5 m/min. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The model provides accurate predictions to the variation of penetration depth and weld pool profiles caused by the MHD effect, which is validated by the measurements of optical micrographs and in-situ metal/glass observation. The micro-X-ray computed tomography shows a remarkable reduction of keyhole-induced porosity with the magnetic field. The correlation between the porosity mitigation and the weld pool dynamics influenced by the magnetic field is built comprehensively. It is found that the magnetic field gives a direct impact on the laser energy absorption at the keyhole front wall by changing the protrusion movement. The porosity mitigation comes from multiple physical aspects, including keyhole stabilization, widening of the bubble floating channel, and the electromagnetic expulsive force. Their contributions vary according to the bubble size. The findings provide a deeper insight into the relationship between electromagnetic parameters, keyhole dynamics, and suppression of keyhole-relevant defects. In numerous numerical studies presented in this study, it was also found that the local reduction of the weld pool size can cause detrimental effects on the melt flow behavior and the resulting properties of the welds. A particularly large influence of this effect was identified in three aspects. First, the local variation of the solidification sequence of the weld pool causes an increase in the hot-cracking susceptibility due to a locally delayed solidification. Second, it was proven that a change in the local length and width of the weld pool is associated with an adverse impact on the potential flow routes of the molten material that induces stronger local variations of its solidification. Thus, the element mixing, e.g., during the welding with filler materials, is blocked. This leads to a non-homogeneous chemical composition of the final weld and can cause undesired effects on the final material properties. Finally, another observed effect is related to the reduced ability of process pores to reach the top surface. As this type of porosity is usually produced around the keyhole tip, the change of the fluid flow regime above this area plays a significant role in determining the final path of the pores until the premature solidification in the middle of the weld pool captures them. For partial penetration welding it was shown that an0.5 T DC magnetic field is enough for a suppression of convective flows in the weld pool. Partial penetration welding tests with 4 kW beam power showed that the application of AC magnetic fields can reduce weld porosity by a factor of 10 compared to the reference joints. In this study, a numerical method based on computational fluid dynamics is employed to quantitatively analyze the thermo-physical phenomena in friction stir welding with two tools of different pin shapes (axisymmetrical conical tool and asymmetrical triflat tool). Through combining a steady state model with a transient state model, both the computation efficiency and accuracy are ensured. The boundary conditions of heat transfer and material flow are determined with considering a partial sticking/sliding contact condition at the tool–workpiece interface. The total heat generation, heat density and temperature distribution during the welding process with triflat tool are elucidated and compared with that of conical tool, and the material flow patterns and deformation regions of various pin orientations are illustrated in detail. It is found that the deformation zone caused by triflat tool is larger than that by conical tool, which is validated by the weld macrographs. The computed thermal cycles and peak temperature values at some locations are in good agreement with the experimentally measured ones. Es wurden dabei Laserstrahlschweißversuche in PA-Position an bis zu 20 mm dickem Duplexstahl 1.4462 sowie Baustahl S235JR durchgeführt. Unter konstanten Schweißparametern wurden Durchschweißungen generiert. Dem hydrostatischen Druck wurde unter Verwendung der Technologie zur elektromagnetischen Schmelzbadunterstützung durch Variation der Oszillationsfrequenz und der AC-Leistung des Magnetsystems entgegengewirkt. Zunächst konzentrierten sich die Versuche auf den Duplexstahl 1.4462, welcher jeweils aus 50 % Ferrit und Austenit besteht. Hierbei konnte festgestellt werden, dass zur idealen Kompensation von 15 mm bei einer Frequenz von 1,7 kHz eine AC-Leistung von 1,6 kW erforderlich ist, die Schweißnähte aber bereits bei einer AC-Leistung von ca. 0,8 kW in die Bewertungsgruppe B der DIN EN ISO 13919-1:1996-09 eingeordent werden können. Zur idealen Kompensation des hydrostatischen Druckes bei 20 mm dickem Duplexstahl war eine um 20 % höhere AC-Leistung notwendig. Im Anschluss an die Versuche mit dem Duplexstahl wurden die Untersuchungen auf bis zu 20 mm dicke Proben aus Baustahl S235JR erweitert. Für 15 mm konnten die Schweißnähte bei einer Frequenz von 1,7 kHz ab einer AC-Leistung von 1,3 kW in die Bewertungsgruppe B eingeordnet werden. Thus the modelling process was separated into two studies. First, the stationary process simulation of full-penetration keyhole laser beam welding of a 15 mm low-alloyed steel thick plate in flat position at a welding speed of 2 m/min and a laser power of 18 kW was performed. A fixed keyhole with a right circular cone shape was used to consider the energy absorbed by the workpiece and to calibrate the model. In the calculation of the weld pool geometry and the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature were taken into account. The obtained local temperature field was then used in a subsequent study as an equivalent heat source for the computation of the transient thermal field during the laser welding process and the cooling stage of the part. The system of partial differential equations, describing the stationary heat transfer and the fluid dynamics, were strongly coupled and solved with the commercial finite element software COMSOL Multiphysics 5.0. The energy input in the transient heat transfer simulation was realised by prescription of the nodes temperature. The prescribed nodes reproduced the calculated local temperature field defining the equivalent volumetric heat source. Their translational motion through the part was modelled by a moving mesh approach. An additional remeshing condition and helper lines were used to avoid highly distorted elements. The positions of the elements of the polygonal mesh were calculated with the Laplace’s smoothing approach. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and transient temperature distributions was found. These cracks mostly occurring along the welding direction in the welding center, and strongly affect the safety of the welded components. In the present study, to obtain a better understanding of the relation between the weld pool geometry, the stress distribution and the solidification cracking, a three-dimensional computational fluid dynamic (CFD) model was combined with a thermo-mechanical model. The CFD model was employed to analyze the flow of the molten metal in the weld pool during the laser beam welding process. The weld pool geometry estimated from the CFD model was used as a heat source in the thermal model to calculate the temperature field and the stress development and distributions. The CFD results showed a bulging region in the middle depth of the weld and two narrowing areas separating the bulging region from the top and bottom surface. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly nonlinear and multicoupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modeling. A 3D transient multiphysical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics, and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph, and the element distribution from the energy dispersive x-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters. The model was calibrated against the Jiles–Atherton model. The material model was also successfully tested against an experimental configuration before welding with a 30 mm diameter cylinder of austenitic stainless steel sur-rounded by duplex stainless steel. Thereby, the effects of the Curie temperature on the magnetic characteristics in the vicinity of the later welding zone were simulated. The welding process was modeled with a three-dimensional turbulent steady-state model including heat transfer and fluid dy-namics as well as the electromagnetic field equations. Main physical effects, the thermo-capillary (Marangoni) convection at the weld pool boundaries, the natural convection due to gravity as well as latent heat of solid–liquid phase transitions at the phase boundaries were accounted for in the model. The feedback of the electromagnetic forces on the weld pool was described in terms of the electromagnetic-induced pressure. The finite element software COMSOL Multiphysics 4.2 was used in this investigation. It is shown that the gravity drop-out associated with the welding of 20 mm thick duplex stainless steel plates due to the hydrostatic pressure can be prevented by the application of AC magnetic fields between around 70 and 90 mT. The corresponding oscillation frequencies were between 1 and 10 kHz and the electromagnetic AC powers were between 1 and 2.3 kW. Therefore, this study deals with its adaptation to a laser beam welding process of much smaller geometric and time scale. In this paper, the contactless mitigation of fluid dynamic processes in the melt by steady magnetic fields was investigated by numerical simulation for partial penetration welding of aluminium. Three-dimensional heat transfer, fluid dynamics including phase transition and electromagnetic field partial differential equations were solved based on temperature-dependent material properties up to evaporation temperature for two different penetration depths of the laser beam. The Marangoni convection in the surface region of the weld pool and the natural convection due to the gravitational forces were identified as main driving forces in the weld pool. Furthermore, the latent heat of solide-liquid phase transition was taken into account and the solidification was modelled by the Carman-Kozeny equation for porous medium morphology. The results show that a characteristic change of the flow pattern in the melt can be achieved by the applied steady magnetic fields depending on the ratio of magnetic induced and viscous drag. Consequently, the weld bead geometry was significantly influenced by the developing Lorentz forces. Welding experiments with a 16 kW disc laser with an applied magnetic flux density of around 500 mT support the numerical results by showing a dissipating effect on the weld pool dynamics. Above a critical limit, liquid metal tends to drop out of the bead due to hydrostatic pressure. Laser welding, in contrast to electron beam welding technique, allows for an electromagnetic manipulation of fluid flow in the weld pool. AC electromagnetic system for compensation of the hydrostatic pressure by induced Lorentz forces in the melt was experimentally and numerically investigated for single-pass full-penetration welding of up to 20 mm thikness austenitic stainless steel plates of grade AISI 304. It was shown that the application of 200-234 mT magnetic fields at oscillation frequency of around 2.6 kHZ lead to a full compensation of hydrostatic forces in the melt for plate 10-20 mm thick, respectively. Coupled fluid flow, thermal and electromagnetic finite element simulations were done with different applied magnetic flux densities and oscillation frequencies calculating for the optimal magnetic field strength to avoid melt sagging in the weld pool. The simulation results point to a lower magnetic field density needed for that purpose. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. A semi-analytical model calculating the cooling stage of the welding process after the moving energy source is turned off has been developed. A solution for various combinations of heat sources and workpieces has been found. The theoretical limits for the heat transfer of the absorbed energy during cooling in a thin plate and a semi-infinite body were studied. It is shown that after turning off the energy source, an additional melting of the base material in longitudinal direction may occur. The developed technique is applied to complete-penetration keyhole laser beam welding of a 2 mm thick austenitic chromium-nickel 316L steel plate at a welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase of the weld end crater length in comparison to the length of the steady-state weld pool of up to 19 %. A shift of the centre of the end crater, in which the solidification of the liquid metal ends, towards the tail of the end crater relative to the axis of the heat source at the time of its termination, was computed. The speed and the direction of crystallization of the molten material in the weld pool and the end crater were found to be different. A good agreement between the computational results and the welding experiments was achieved. Diese prozessseitige Herausforderung ist selbst nach dem heutigen Wissenstand schwer zu beherrschen und gefährdet die Sicherheit der gefügten Bauteile. Dieses Problem erweist sich als besonders schwierig beim einlagigen Hochleistungslaserstrahlschweißen von Metallteilen hoher Blechstärke, welche eine essentielle Rolle in vielerlei industriellen Anwendungen spielen. Gegenstand des hier bearbeiteten Forschungsprojekts war die numerische Untersuchung der Entstehungsmechanismen des Mittelrippendefekts beim Laserstrahlschweißen niedriglegierter Stähle. Mittels mehrerer gekoppelter Simulationen, für welche sowohl kommerziellen Softwares, wie COMSOL Multiphysics und ANSYS, als auch in-house entwickelte Programme eingesetzt worden sind, wurden die am stärksten ausgeprägten Mechanismen der Erstarrungsrissbildung und deren Zusammenspiel aufgeklärt. Begleitend zur Simulation wurden mehrere experimentelle Untersuchungen für den niedriglegierten Baustahl S355 an den Blechdicken 12 mm und 15 mm zu deren Validierung durchgeführt. Die Ergebnisse der Simulation des Kristallwachstums, der Diffusion und der Makroseigerung von Schwefel zeigen, dass die Risse für bestimmte Werkstoffe mit einer hohen Konzentration an Verunreinigungen hauptsächlich metallurgisch bedingt entstehen können. Allerdings zeigte die Untersuchung des Einflusses der Ausbauchung (Bulging) im Mittenbereich der Schweißnaht auf das transiente Temperaturfeld und die transienten Transversalspannungen im risskritischen Bereich auch, dass die Rissbildung nicht nur metallurgisch bedingt und insbesondere auch für aus metallurgischer Sicht eigentlich rissunkritische Materialien auftreten kann. Der Bulging-Bereich hat sich in der Untersuchung als besonders kritisch in allen Teilen der Simulationskette gezeigt. Die Einflüsse dieser geometrischen Besonderheit konnten bei allen physikalischen Teilaspekten der Problematik als heißrissinduzierend identifiziert werden. Von besonderer Bedeutung wird an dieser Stelle das erkannte Zusammenspiel dieser Einflüsse hervorgehoben. Bisher wurde die Bildung der Erstarrungsrisse hauptsächlich durch einen einzelnen physikalischen Aspekt, wie z.B. rein metallurgisch oder rein thermomechanisch bedingt, isoliert betrachtet. Die gewonnen Erkenntnisse über die Einflüsse des Bulgings auf die unterschiedlichen Teilaspekte zeigen deutlich, dass alle Entstehungsmechanismen auch die Schmelzbadgeometrie als Ursprung haben. Von dieser hängen die transienten Temperatur- und Spannungsfelder, die Kristallwachsrichtung, die Erstarrungsgeschwindigkeit und die Konzentration von Verunreinigungen, welche zur Entstehung von niedrigschmelzenden Phasen führt, ab. Die Ergebnisse des Forschungsvorhabens sind vielfach in referierten Zeitschriften und auf Fachtagungen veröffentlicht worden. Hervorzuheben dabei ist der „Best Presentation Award“ auf der LANE Conference 2018 in Fürth, wodurch die Thematik einem breiten Publikum bekannt gemacht werden konnte. Показано, что термокапиллярная конвекция жидкого металла является основной причиной сложной выпукло-вогнутой формы границы ванны с увеличенными размерами в приповерхностных областях. In this paper, an analytical model is developed for calculating the cooling stage of the welding process after the moving energy source is turned off. Solutions for various combinations of heat sources and heated bodies are found. It is shown that after turning off the Energy source, additional melting of the base material in the longitudinal direction may occur due to the overheated liquid metal. The developed technique is applied to complete-penetration keyhole laser beam welding of 2 mm thick austenitic stainless-steel plate 316L at a Welding speed of 20 mm/s and a laser power of 2.3 kW. The results show a theoretical increase in the weld end crater length of up to 19% compared to the length of the steady-state weld pool. It is found that at the moment of switch off, the weld end crater center, where solidification of the liquid metal ends, is shifted from the heat source axis toward the weld pool tail. The solidification rate and the direction of crystallization of the molten material during the welding process and those in the weld end crater differ significantly. A good agreement between the computational results and the welding experiments is achieved. It is based on previously obtained weld pool geometries from a steady-state thermo-fluid dynamics simulation. Hereby, the weld pool dimensions are obtained under consideration of the most crucial physical phenomena, such as phase transformations, thermo-capillary convection, natural convection, and temperature-dependent material properties. The algorithm provides a time and calibration efficient way for the reproduction of the weld pool shape by local Lamé curves. By adjusting their parameters, the identification of the finite elements located within the weld pool is enabled. The heat input due to the equivalent heat source is assured by replacing the detected nodes’ temperature by the melting temperature. The model offers variable parameters making it flexible and adaptable for a wide range of workpiece thicknesses and materials and allows for the investigation of transient thermal effects, e.g., the cooling stage of the workpiece. The calculation times remain acceptably short especially when compared to a fully coupled process simulation. The computational results are in good agreement with performed complete-penetration laser beam welding experiments. Here complete-penetration keyhole laser beam welding with a laser power of 18 kW on a 15 mm thick slab of a low-alloyed steel at a welding speed of 2 m/min is considered. In order to physically depict the laser material interaction a multi-physics numerical model including the effects of phase transformation, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature is developed. It uses a fixed keyhole geometry with a right truncated circular cone shape to introduce the laser beam energy to the workpiece. In a subsequent study, the resulting local temperature field is then used as an equivalent heat source in order to predict the unsteady thermal cycle during and after fusion welding. The translational movement of the laser beam through the workpiece is represented by a moving mesh approach. For the simulation, stationary heat transfer and fluid dynamics are described by a system of strongly coupled partial differential equations. These are solved with the commercial finite element software COMSOL Multiphysics 5.0. The results of the numerical simulation are validated by experiments, where the weld bead shapes and the thermal cycles show good correlation. The solution of the thermo-fluid dynamics problem by the finite element method for a bounded domain results in a weld pool interface geometry being the input data for a subsequent heat conduction problem solved for a workpiece by a proposed boundary element method. The main physical phenomena, such as keyhole shape, thermo-capillary and natural convection and temperature-dependent material properties are taken into consideration. The magnetohydrodynamics, temperature profile, velocity field, keyhole evolution and element distribution are calculated and analyzed. The model is well tested against the experimental results. It is suggested that a significant electromagnetic stirring can be produced in the weld pool by the induced Lorentz force under suitable electromagnetic parameters, and it shows important influences on the thermal fluid flow and the solidification parameter. The forward and downward flow along the longitudinal plane of the weld pool is enhanced, which can bring the additional filler wire material to the root of the weld pool. The integrated thermal and mechanical impacts of electromagnetic stirring on grain refinement which is confirmed experimentally by electron backscatter diffraction analysis are decoupled using the calculated solidification parameters and a criterion of dendrite fragmentation. The main construction materials here are steels and aluminium alloys. Due to their different physical material properties and limited mutual solubility, these two materials cannot be joined thermally without difficulty. This paper presents a new joining approach for dissimilar materials. It uses electromagnetic displacement of a laser-generated melt pool to produce overlap joints between 1 mm steel (1.0330) and 2 mm aluminium alloy (EN AW 5754). Contactless induced Lorentz forces are generated by an alternating current (AC) magnet system. The controlled displacement of the aluminium alloy melt into the hole of the overlying steel sheet is investigated through numerical and experimental studies. The numerical results are compared with cross sections and thermocouple measurements. For the first time, it is possible to achieve a reproducible controlled melt pool displacement on thin sheets to produce overlap joints between dissimilar materials. It has been found that the electromagnetic stirring produced by an external oscillating magnetic field can enhance the material mixing in the weld pool to achieve a more uniform element distribution. However, the magnetic field has a highly non-linear and multi-coupled interaction with the weld pool behavior, which makes the quantitative explanation of the physical mechanism difficult. In this study, the effect of electromagnetic stirring on the transport phenomena in the wire feed laser beam welding is investigated by a numerical modelling. A 3D transient multi-physical model considering the magnetohydrodynamics, heat transfer, fluid flow, keyhole dynamics and element transport is developed. The multiple reflections and the Fresnel absorption of the laser on the keyhole wall are calculated using the ray tracing method. The numerical results show that a Lorentz force produced by the oscillating magnetic field and its induced eddy current gives significant influence on the transport phenomena in the molten pool. The forward and downward flow is enhanced by the electromagnetic stirring, which homogenizes the distribution of the additional elements from a nickel-based filler wire in a steel weld pool. The numerical results show a good agreement with the high-speed images of the molten pool, the fusion line from the optical micrograph and the element distribution from the energy dispersive X-ray spectroscopy. This work provides a physical base for the electromagnetic-controlled laser beam welding and some guidance for the selection of electromagnetic parameters. However, the extra parameters introduced in this technique make the selection of an optimal combination of process parameters more difficult. In the current study, besides the commonly concerned magnetic flux density and frequency, the influence of the magnetic field orientation (magnetic field angle) on the transport of filler metal is studied numerically and experimentally. Ex-situ X-ray fluorescence spectrometer measurements are used to map the metal mixing in the final weld. A three-dimensional transient multi-physical model is developed to reveal the deeper physical essence, considering the coupling between heat transfer, fluid flow, keyhole dynamics, element transport and magnetohydrodynamics. The spatial distribution of the laser energy on the keyhole wall is calculated by a ray tracing algorithm. The results show that the magnetic field with smaller angle with respect to the transverse direction provides better penetration capacity, and its stirring effect can reach the lower part of the molten pool. Therefore, the smaller magnetic field angle produces better metal mixing. A constant downward flow is formed at the lower part of the molten pool when magnetic field of 10° angle is applied, which brings the filler metal to the root region. As the magnetic field angle increases to 40°, the beneficial downward flow changes into a constant upward flow, resulting in a concentration of the filler metal in the upper region. This study provides further insight of the underlying physics in the electromagnetically enhanced laser beam welding, which may guide the optimization of parameters to achieve property homogeneity or to avoid potential defects. A subsequent mechanical simulation was performed with varying hardening models for different welding speeds of 60 and 300 mm/min. The influence of softening of the material, which was due to hardening precipitation dissolution associated to the heating, was also investigated. A1 - Rethmeier, Michael T1 - On the search for the origin of the bulge effect in high power laser beam welding N2 - The shape of the weld pool in laser beam welding plays a major role to understand the dynamics of the melt and its solidification behavior. The aim of the present work was its experimental and numerical investigation. To visualize the geometry of the melt pool in the longitudinal section a butt joint configuration of 15 mm thick structural steel and transparent quartz glass was used. The weld pool shape was recorded by means of a high-speed video camera and two thermal imaging MWIR and VIS cameras. The observations show that the dimensions of the weld pool vary depending on the depth. The regions close to the surface form a teardrop shaped weld pool. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found. Bis-lang wurde dieses System zur Kompensation des hydrostatischen Druckes von Aluminiumlegierungen und austenitischen Stählen eingesetzt. Zunächst wur-den die Versuche an Duplexstählen vorgenommen, die jeweils zur Hälfte aus Austenit und Ferrit bestehen. Im Anschluss daran wurden die Versuche auf bis zu 20 mm dicke Werkstücke aus Baustahl erweitert. In-nerhalb der Versuchsreihen wurden die AC-Leistung sowie die Oszillationsfrequenz variiert. Für Werk-stückdicken von 15 mm war eine AC-Leistung von ca. 1 kW notwendig, um die Wurzelüberhöhung in die Bewertungsgruppe B der für laserstrahlgeschweißten Stähle gültigen DIN EN ISO 13919-1:1996-09 einord-nen zu können. Mit zunehmender AC-Leistung wird die Wurzelüberhöhung sukzessive reduziert. Nach erfolg-reicher Erweiterung auf ferromagnetische Werkstoffe wurde die Anwendung der Technologie für das Laser-strahlhybridschweißen demonstriert, indem praxisrele-vante Y-Nähte an 20 mm dicken Baustählen ohne Wurzelüberhöhung einlagig in Wannenlage geschweißt wurden. Trotz der Beeinflussung des Lichtbogens durch das oszillierende Magnetfeld sowie des zusätz-lich zum hydrostatischen Druck zu berücksichtigenden Lichtbogendruckes wurde eine ideale Kompensation auf der Wurzelseite erzielt. Die Erweiterung des Anwendungsspektrums der elekt-romagnetischen Schmelzbadstütze auf ferromagneti-sche Werkstoffe sowie auf das Laserstrahlhybrid-schweißen eröffnet für zukünftige industrielle Anwen-dungen ein großes Potenzial. Das einlagige Schwei-ßen dickwandiger Bauteile mittels Hochleistungslasern wird in Kombination mit der elektromagnetischen Schmelzbadstütze attraktiver. In nachfolgenden Un-tersuchungen wird der Einsatz der elektromagneti-schen Schmelzbadstütze beim Laserstrahlhybrid-schweißen von Pipelinestählen angestrebt, v. a. im Hinblick auf die Spaltüberbrückbarkeit und der me-chanisch-technologischen Eigenschaften der Schweißverbindungen. The numerical model consists of two studies. In the first study, a steady-state CFD process simulation of full-penetration keyhole laser beam welding was performed. Considering the effects of, thermo-capillary and natural convection, latent heat of fusion and temperature-dependent material properties up to evaporation temperature the local weld pool geometry and temperature field were obtained. These results were used in the second subsequent study as an equivalent volumetric heat source by the prediction of the transient thermal cycle during and after fusion welding. It can be ascertained that very hard (hardness > 1000 HV1) surface features of different shape (spots and short lines) can be produced. They are characterized by a fine-grained microstructure resulting from a rapid solidification and finely dispersed TiB2 particles. A Gaussian-like heat source under consideration of the Fresnel absorption model was used to model the energy input of the laser beam. The heat source model was extended by a newly developed empirical approach of describing multiple beam reflections in the keyhole. The CFD-model showed a bulging region in the middle of the depth, which is separated from the top surface and bottom surface by two narrowing regions. It can be concluded that the interaction of the movement of the laser source with the Marangoni vortex leads to a teardrop shape at the upper and bottom surface of the workpiece. Additionally, it shows that the bulging in the weld is a result of the backflows on the upper and lower sides due to the thermo-capillary-driven flows. The weld pool shape was used as a heat source in a two-dimensional thermomechanical model, which allows a highly accurate transformation of the weld pool dimensions obtained from the CFD model. This developed technique allows the consideration of physical aspects, which cannot be considered when using traditional heat sources. The mechanical model has shown that the chronological order of the solidification of the weld has a significant influence on the nature and distribution of the stresses in the weld. High tensile stress has been observed in the bulging region, i.e. in the susceptible region for solidification cracking, when compared to the other narrowing regions, which show compressive stress. A bulge-region and its temporal evolution were observed approximately in the middle of the depth of the weld pool. Additionally, a transient numerical simulation was performed until reaching a steady state to obtain the weld pool shape and to understand the formation mechanism of the observed bulging phenomena. A fixed keyhole with an experimentally obtained shape was used to represent the full-penetration laser beam welding process. The model considers the local temperature field, the effects of phase transition, thermo-capillary convection, natural convection and temperature-dependent material properties up to evaporation temperature. It was found that the Marangoni convection and the movement of the laser heat source are the dominant factors for the formation of the bulging-region. Good correlation between the numerically calculated and the experimentally observed weld bead shapes and the time-temperature curves on the upper and bottom surface were found. In this paper, a numerical simulation of the LBW process, considering the 3D transient heat transfer, fluid flow, and keyhole dynamics, is implemented, in which the free surface is tracked by the volume-of-fluid algorithm. The underlying laser-material interactions i.e., the multiple reflections and Fresnel absorption, are considered by an advanced ray-tracing method based on a localized Level-Set strategy and a temperature-dependent absorption coefficient. The laser energy absorption is analyzed from a time-averaged point of view for a better statistical representation. It is found for the first time that a noticeable drop of the time-averaged laser energy absorption occurs at the focus position of the laser beam, and the rest region of the keyhole has relatively homogenous absorbed energy. This unique absorption pattern may lead to a certain keyhole instability and have a strong correlation with the detrimental bulging and narrowing phenomena in the molten pool. The influence of the different focus positions of the laser beam on the keyhole dynamics and molten pool profile is also analyzed and compared. The obtained numerical results are compared with experimental measurements to assure the validity of the proposed model. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results. In this paper, we discuss manyfold different improvements on the laser-material interaction, namely, the ray tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2, thus ignoring around 14% of the total laser beam energy. In the third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam, thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements. The real-time height of the metal vapor plume is measured by high-speed camera observation. The obtained experimental results are used to evaluate the additional heating source and laser beam attenuation caused by the scattering and absorption based on the Beer–Lambert theory. Furthermore, the dynamic behavior of the metal vapor plume is incorporated into a 3D transient heat transfer and fluid flow model, coupled with the ray tracing method, for the laser beam welding of the AlMg3 alloy. It is found that additional heating resulting from the scattered and absorbed laser beam energy by the metal vapor plume significantly expands the shape of the molten pool on the top region. Moreover, the oscillating metal vapor plume caused the fluctuation of the high-temperature region in the molten pool. The probability of keyhole collapse at the bottom increases 17% due to the oscillating laser power induced by the laser beam attenuation. The internal interplay between the metal vapor plume, molten pool shape, and keyhole collapse is obtained. The developed model has been validated by experiments, which shows a good agreement. A fixed right circular cone was utilized as a keyhole geometry to consider the heat absorbed from the laser beam. The model was used to analyze the influence of the thermodynamic activity of solutes and turbulence on the weld pool shape. A mesh sensitivity analysis was performed on a hybrid mesh combining hexahedral and tetrahedral elements. For the case of full penetration laser beam welding of 8 mm thick unalloyed steel sheets, the dependence of the weld pool shape on the surface-active element sulfur was found to be negligible. The analysis of the results showed that a laminar formulation is sufficient for accurately predicting the weld pool shape since the turbulence has a minor impact on the flow dynamics in the weld pool. The validity of the numerical results was backed up by experimental measurements and observations, including weld pool length, local temperature history, and a range of metallographic crosssections. In this paper, numerical investigations are conducted to study the influence of the auxiliary oscillating magnetic field on the porosity suppression in laser beam welding of 5754 aluminum alloy. To obtain a deeper insight into the suppression mechanism, a three-dimensional transient multi-physical model is developed to calculate the heat transfer, fluid flow, keyhole dynamic, and magnetohydrodynamics. A ray tracing algorithm is employed to calculate the laser energy distribution on the keyhole wall. A time-averaged downward Lorentz force is produced by an oscillating magnetic field. This force acts in the molten pool, leading to a dominant downward flow motion in the longitudinal section, which blocks the bubble migration from the keyhole tip to the rear part of the molten pool. Therefore, the possibility for the bubbles to be captured by the solidification front is reduced. The electromagnetic expulsive force provides an additional upward escaping speed for the bubbles of 1 m/s ~ 5 m/s in the lower and middle region of the molten pool. The simulation results are in a good agreement with experimental measurements. Based on the results obtained in this study, a better understanding of the underlying physics in laser beam welding enhanced by an auxiliary oscillating magnetic field can be provided and thus the welding process can be further optimized reducing the porosity formation. While there are complex coupling mechanisms of multi-fields in the process, it is of great significance to model this process, to reveal the influence mechanism of ultrasonic vibration on the formation of Al/Mg joints. In this study, the acoustic-plastic constitutive equation was established by considering the influence of both ultrasonic softening and residual hardening on the flow stress at different temperatures and strain rates. And the ultrasonic induced friction reduction (UiFR) effect on friction coefficient in different relative directions at the FSW tool-workpiece interface was quantitatively calculated and analyzed. The Al/Mg UVeFSW process model was developed through introducing the above acoustic effects into the model of Al/Mg friction stir welding (FSW). The ultrasonic energy is stronger on the aluminum alloy side. In the stirred zone, there is the pattern distribution of ultrasonic sound pressure and energy. The heat generation at the tool-workpiece contact interface and viscous dissipation were reduced after applying ultrasonic vibra-tion. Due to the UiFR effect, the projection of friction coefficient and heat flux distributions at the tool-workpiece interface present a "deformed" butterfly shape. The calculated results show that ultrasonic vibra-tion enhanced the material flow and promoted the mixing of dissimilar materials. In this paper, an untypical weld pool profile, i.e., elongated at its top and bottom but narrowed at the middle, is found experimentally and numerically in the wire feed laser beam welding. The detrimental influence of the weld pool narrowing on the element transport is analyzed and discussed. A magnetohydrodynamic technique is utilized to suppress the narrowing, aiming at a more homogenous element distribution. It is found that a low-temperature region is formed in the middle of the weld pool due to the interaction of the two dominant circulations from the top and bottom regions. The weld pool is significantly narrowed due to the untypical growth of the mushy zone in the low-temperature region, which results in a direct blocking effect on the downward flow and the premature solidification in the middle region. The Lorentz force produced by a transverse oscillating magnetic field shows the potential to change the flow pattern into a single-circulation type and the low-temperature-gradient region is mitigated. Therefore, the downward transfer channel is widened, and its premature solidification is prevented. The numerical results are well validated by experimental measurements of metal/glass observation and X-ray fluorescence element mapping. The real-time height of the metal vapor plume is measured by high-speed camera observation. The obtained experimental results are used to evaluate the additional heating source and laser beam attenuation caused by the scattering and absorption based on the Beer-Lambert theory. Furthermore, the dynamic behavior of the metal vapor plume is incorporated into a 3D transient heat transfer and fluid flow model, coupled with the ray tracing method, for the laser beam welding of the AlMg3 alloy. It is found that the additional heating resulting from the scattered and absorbed laser beam energy by the metal vapor plume significantly expands the shape of the molten pool on the top region. Moreover, the oscillating metal vapor plume caused the fluctuation of the molten pool shape. The probability of keyhole collapse at the bottom increases significantly to 72% due to the oscillating laser power induced by the laser beam attenuation. The internal interplay between the metal vapor plume, molten pool shape, and the keyhole collapse are obtained. The developed model has been validated by the experiments, which shows a good agreement. This is mainly due to its many unique advantages, especially compared to conventional arc welding processes. These advantages include, among others, highly concentrated energy deposition, low total heat input and a capacity to penetrate deep into the material while causing only small welding distortions. However, at the same time, the small dimension of the laser spot, high solidification rates, and small dimensions of the weld pool itself can provoke issues regarding the assembly tolerances of the workpiece, the hot-cracking phenomena, as well as keyhole-induced bubbles escaping from the melt. Weld pool shapes in laser beam welding are elongated at the external, free surfaces under the action of the main driving forces in the melt – such as recoil pressure and surface tension forces – while being shorter in the internal areas of the weld pool. This leads to a regular solidification sequence from the internal zones toward the free surfaces, e.g. from the bottom to the top in partial penetration welding. Given that the weld pool interface is described by Lamé curves (superellipses) within the horizontal plane of growth, general analytical solutions were derived for the geometry of the crystal axis and the corresponding growth rate and cross-sectional area of the crystal. A dimensionless analysis was performed to provide insights on the dependence of the solidification parameters on the shape and dimensions of the rear part of the weld pool boundary. The derived solutions were applied for the case of complete penetration laser beam keyhole welding of 2 mm thick 316L austenitic chromium-nickel steel sheets. It was shown that the reconstruction of the weld pool boundary with Lamé curves provides higher accuracy and flexibility compared to results obtained with elliptical functions. The validity of the proposed technique and the derived analytical solutions was backed up by a comparison of the obtained solutions to known analytical solutions and experimentally determined shapes and sizes of the crystals on the top surface of the sheet. A combined experimental and numerical approach is utilized to study the influence of the bulge on the hot cracking formation and the transport of alloying elements in the molten pool. A technique using a quartz glass, a direct-diode laser illumination, a high-speed camera, and two thermal imaging cameras is applied to visualize the weld pool geometry in the longitudinal section. The study examines the relevance of the bulging effect on both, partial and complete penetration, as well as for different sheet thicknesses ranging from 8 mm to 25 mm. The numerical analysis shows that the formation of a bulge region is highly dependent on the penetration depth and occurs above 10 mm penetration depth. The location of the bulge correlates strongly with the cracking location. The obtained experimental and numerical results reveal that the bulging effect increases the hot cracking susceptibility and limits the transfer of alloying elements from the top of the weld pool to the weld root. In this study, a phase-field model of dendrite growth in AA5754 Al alloy electromagnetic stirring laser beam welding was established. The model considered the thermal electromagnetic Lorentz force resulting from the interaction between the electric field generated by the Seebeck effect and the magnetic field, as well as the temperature gradient and solidification rate of the solidification interface obtained from the computational fluid dynamics electromagnetic stirring LBW model. The variation rules of dendrite growth with different magnetic parameters and effects are analyzed. Comprehensively, the magnetic field promotes the solidification rate, thus promoting interfacial instability and a large magnetic flux density leads to a faster interface instability. The solidification rate as well as the temperature gradient affect the growth rate, and the accelerated growth caused by the so lidification rate with a high frequency and a large magnetic flux density effectively inhibits the slow growth caused by the temperature gradient. The thermal electromagnetic Lorentz force is the main factor for the branch increment at low frequencies, while both thermal electromagnetic Lorentz force and temperature gradient in crease the number of branches at high frequencies. The calculated average branch numbers considering various factors in the stable stage under different magnetic parameters were consistent with the results of the scanning electron microscope tests. The recoil pressure, which develops because of the evaporation process induced by the absorbed laser energy at the keyhole wall, is a key determining factor for the macroscopic flow of the molten metal in the weld pool during high-power laser beam welding. Consequently, a realistic implementation of the effect of laser radiation on the weld metal is crucial to obtain reliable and accurate simulation results. In this paper, we discuss manyfold different improvements on the laser-material interaction, namely, the ray tracing method, in the numerical simulation of the laser beam welding process. The first improvement relates to locating the exact reflection points in the ray tracing method using a so-called cosine condition in the determination algorithm for the intersection of reflected rays and the keyhole surface. A second correction refers to the numerical treatment of the Gaussian distribution of the laser beam, whose beam width is defined by a decay of the laser intensity by a factor of 1/e2, thus ignoring around 14% of the total laser beam energy. In the third step, the changes in the laser radiation distribution in the vertical direction were adapted by using different approximations for the converging and the diverging regions of the laser beam, thus mimicking the beam caustic. Finally, a virtual mesh refinement was adopted in the ray tracing routine. The obtained numerical results were validated with experimental measurements. It has been shown experimentally that during laser welding of austenitic stainless steel with a thickness of 2 mm at a speed of 20 mm/s, the rear weld pool part has a shape close to triangular which can be accurately approximated by a superellipse. Analytical dependences of the trajectory and growth rate of the crystal and its cross-sectional area on the geometry of the rear weld pool part are obtained. It is shown that the rear weld pool boundary can be satisfactorily approximated by a set of superellipses (Lamé curves). The presence of a convex rear weld pool boundary in the mid-plane has been observed experimentally and reproduced numerically. It was shown that in this zone the concentration of liquating impurities increases and the local solidification temperature decreases, contributing to the susceptibility to hot cracking. In dieser Arbeit werden die Laserwärmeverteilung und deren Einflüsse auf die Schweißbadtiefe sowie -breite numerisch anhand des Ray-Tracing-Verfahrens analysiert. Hierbei wird der La-serstrahl in mehreren Strahlenbündeln bzw. Subrays unterteilt. Diesbezüglich soll der Pfad der Subrays präzis be-rechnet werden, um die Dynamik der Dampfkapillare und des Schweißbades eines realen Schweißprozesses rich-tig abzubilden. Zu diesem Zweck beschäftigt sich die vorliegende Arbeit mit der Genauigkeitsverbesserung der Kontaktposition und der Reflexionsrichtung der Subrays auf der freien Oberfläche anhand der Level-Set-Methode. Um die Güte dieses Simulationsansatzes zu gewährleisten, wurde eine Gegenüberstellung mit den zwei klassischen Ray-Tracing-Verfahren mittels drei verschiedenen Benchmark-Testreihen durchgeführt. Anschließend wurden die Versuchsergebnisse zur Validierung der implementierten numerischen Ansätze verwendet. Im Rahmen dieser Arbeit kann es gezeigt werden, dass unterschiedliche Wärmeverteilung aufgrund der verschiedenen Ray-Tracing-Verfahren deutlich zu erkennen ist, welche wiederum die Schweißbaddynamik sowie die lokalisierte Dampfkapil-lardynamik stark beeinflussen. Ferner wurde es bestätigt, dass die implementierte Level-Set-Methode zu einer ge-naueren Ermittlung der Kontaktposition und der Reflexionsrichtung der Subrays und somit zu einer Verbesserung der simulierten Schmelzkontur führt. Hereby, we adopt for the first time a decoupling work through a combination of multi-physics modelling and experiments to reveal the fundamental mechanisms of this special morphology. Two physicsbased easy-to-use metal vapour models are proposed to consider the vapour’s momentum and thermal effects separately. It is found that the direct laser energy absorption and Marangoni shear stress which are widely hypothesised to dominate the wineglass-shape formation show only a minor influence. The additional heating from the metallic vapour plume rather than its momentum impact contributes predominantly to the enlarging of the molten pool top region, resulting directly in the formation of the wineglass-shaped fusion zone. The generality of the plume heating effect is also validated in two types of materials (steel and Al) in a wide range of parameters.
