In this paper, we introduce a concept of a self-diagnostic fiber optic sensor. The presented sensor is to resolve the problems of embedded fiber optic sensors in complex structures and to enable the validation under operational conditions. For this purpose, different magnetostrictive coated fiber optic sensors were developed and various experiments were performed to verify their mode of Operation and to determine the respective reproducibility. The measuring principle is illustrated by obtained experimental results, which showed a change in wavelength from 1 pm at a magnetic field strength change of 0.25 mT. In addition, the temperature characteristics of the implemented magnetostrictive sensor were analyzed and an experimental factor of 1.5 compared to a reference fiber optic sensor was determined. However, the extra parameters introduced in this technique make the selection of an optimal combination of process parameters more difficult. In the current study, besides the commonly concerned magnetic flux density and frequency, the influence of the magnetic field orientation (magnetic field angle) on the transport of filler metal is studied numerically and experimentally. Ex-situ X-ray fluorescence spectrometer measurements are used to map the metal mixing in the final weld. A three-dimensional transient multi-physical model is developed to reveal the deeper physical essence, considering the coupling between heat transfer, fluid flow, keyhole dynamics, element transport and magnetohydrodynamics. The spatial distribution of the laser energy on the keyhole wall is calculated by a ray tracing algorithm. The results show that the magnetic field with smaller angle with respect to the transverse direction provides better penetration capacity, and its stirring effect can reach the lower part of the molten pool. Therefore, the smaller magnetic field angle produces better metal mixing. A constant downward flow is formed at the lower part of the molten pool when magnetic field of 10° angle is applied, which brings the filler metal to the root region. As the magnetic field angle increases to 40°, the beneficial downward flow changes into a constant upward flow, resulting in a concentration of the filler metal in the upper region. This study provides further insight of the underlying physics in the electromagnetically enhanced laser beam welding, which may guide the optimization of parameters to achieve property homogeneity or to avoid potential defects. Scanning electron microscope results have proved that the application of a magnetic field can reduce the average crystal branch width and increase its number. The interaction between the induced eddy current generated by the Seebeck effect and the applied external magnetic field produces a Lorentz force, which is important for the increase in the number of crystal branches. Based on the theory of dendrite fragmentation and the magnetic field-induced branches increment, the grain size reduction caused by the magnetic field is studied. Furthermore, the effects of the magnetic field are analyzed by combining a phase field method model and simulations of nucleation and grain growth. The grain distribution and average grain size after welding verify the reliability of the model. In addition, the introduction of a magnetic field can increase the number of periodic three-dimensional solidification patterns. In the intersection of two periods of solidification patterns, the metal can be re-melted and then re-solidified, which prevents the grains, that have been solidified and formed previously, from further growth and generates some small cellular grains in the new fusion line. The magnetic field increases the building frequency of these solidification structures and thus promotes this kind of grain refinement. The keyhole tends to collapse with increasing laser power and e.g. keyhole induced porosity can occur. This study deals with the observation of the keyhole during high-power laser beam welding in partial penetration mode by means of a high-speed camera. A butt configuration of 25 mm thick structural steel and transparent quartz glass was used for the experiments. An oscillating magnetic field was applied perpendicular to the welding direction on the root side of the steel plate. The keyhole was highlighted with a coaxial diode laser. It was ascertained that the stability of the keyhole and the weld penetration depth were increased by applying an oscillating magnetic field with an oscillating frequency of 1.2 kHz and a magnetic flux density of 50 mT.
